Abstract
生産性を低下させることなく製造でき、かつ、内部における水分の伝播を防止することができるスチールコードを用いたタイヤの製造方法を提供する。 少なくとも1枚のベルト層からなるベルトを備えた生タイヤを加硫する加硫工程を有するタイヤの製造方法であり、ベルト層が、スチールフィラメント2と軟化点が125℃以下の樹脂フィラメント1とが撚り合わされてなるスチールコード10を有し、かつ、少なくともアイオノマーを含む。
Description
本発明は、タイヤの製造方法(以下、単に「製造方法」とも称す)に関し、詳しくは、生産性を低下させることなく製造でき、かつ、内部における水分の伝播を防止することができるスチールコードを用いたタイヤの製造方法に関する。
従来より、タイヤのベルトの補強材に、スチールフィラメントが撚り合わされてなるスチールコードが用いられている。しかしながら、このようなスチールコードにおいては、例えば、タイヤが外傷を受けて、ベルトまで達する損傷が生ずると、外部環境中の水分等がスチールコードを構成するフィラメント間の隙間に侵入して、スチールコードに錆が生じることがある。そのため、スチールコードに隙間を空けて、加硫時にゴムをスチールコード内部に侵入させて水の経路を防ぐことが行われている。また、層撚りや複撚りのスチールコードのような複雑な構造のスチールコードに関しては、例えば、特許文献1では、撚り線時にゴムや樹脂をあらかじめ挿入させることで水侵入経路をふさぐ等の検討が行われている。
しかしながら、加硫時にゴムを侵入させるような構造は、単撚り等の単純な構造以外の複雑な構造のスチールコードには適用しがたい。また、特許文献1で提案されているような、撚り線時にゴムや樹脂をあらかじめ挿入する手法は、生産コストが増加するうえ、撚り線後にゴムや樹脂を被覆する工程が増し、生産性を低下させてしまう。特に、ゴムを被覆した場合は、スチールコードと被覆ゴムがタイヤ加硫に至る保留期間が長いと、界面にて過剰な反応が起こり接着性を阻害するおそれがある。したがって、スチールコードの生産性やタイヤの耐久性を改善させるには、スチールコードの構造を見直し、新たなタイヤの製造方法を検討する必要がある。
そこで、本発明の目的は、生産性を低下させることなく製造でき、かつ、内部における水分の伝播を防止することができるスチールコードを用いたタイヤの製造方法を提供することにある。
本発明者らは、上記課題を解消するために鋭意検討した結果、タイヤのベルトコードに用いるスチールコードの材質を所定のものとすることにより、上記課題を解消することができることを見出し、本発明を完成するに至った。
すなわち、本発明のタイヤの製造方法は、少なくとも1枚のベルト層からなるベルトを備えた生タイヤを加硫する加硫工程を有するタイヤの製造方法において、
前記ベルト層が、スチールフィラメントと軟化点が125℃以下の樹脂フィラメントとが撚り合わされてなるスチールコードを有し、かつ、前記樹脂フィラメントが、少なくともアイオノマーを含むことを特徴とするものである。ここで、軟化点とは、JIS K 7206(1999)に記載されている軟化点試験方法を用いて測定された値をいう。なお、本発明の製造方法においては、樹脂とは、熱可塑性エラストマーを含めた熱可塑性樹脂および熱硬化性エラストマーを含めた熱硬化性樹脂を含む概念であり、加硫ゴムは含まない。
前記ベルト層が、スチールフィラメントと軟化点が125℃以下の樹脂フィラメントとが撚り合わされてなるスチールコードを有し、かつ、前記樹脂フィラメントが、少なくともアイオノマーを含むことを特徴とするものである。ここで、軟化点とは、JIS K 7206(1999)に記載されている軟化点試験方法を用いて測定された値をいう。なお、本発明の製造方法においては、樹脂とは、熱可塑性エラストマーを含めた熱可塑性樹脂および熱硬化性エラストマーを含めた熱硬化性樹脂を含む概念であり、加硫ゴムは含まない。
本発明の製造方法においては、前記樹脂フィラメントは、樹脂成分100質量部に対して無機フィラーを0.1~30質量部含むことが好ましく、前記無機フィラーは、カーボンブラックであることが好ましい。また、本発明の製造方法においては、前記カーボンブラックのグレードは、GPFであることが好ましい。さらに、前記樹脂フィラメントは、さらに酸無水物による変性樹脂を含んでいてもよい。さらにまた、本発明の製造方法においては、前記変性樹脂は、マレイン酸変性樹脂および/またはダイマー酸変性樹脂であることが好ましい。また、本発明の製造方法においては、前記マレイン酸変性樹脂と前記アイオノマーとの質量比は、4:6~6:4とすることができる。本発明の製造方法は、重荷重用のタイヤの製造に好適である。
本発明によれば、生産性を低下させることなく製造でき、かつ、内部における水分の伝播を防止することができるスチールコードを用いたタイヤの製造方法を提供することができる。
以下、本発明のタイヤの製造方法について、図面を用いて詳細に説明する。
本発明の製造方法は、少なくとも1枚のベルト層からなるベルトを備えた生タイヤを加硫する加硫工程を有する。本発明の製造方法においては、ベルト層は、スチールフィラメントと、軟化点が125℃以下、好ましくは軟化点が60℃~125℃、更に好ましくは60℃~90℃の樹脂を含有する樹脂フィラメントと、が撚り合わされてなるスチールコードが、例えば、ゴム、樹脂またはエラストマー等(以下、ゴム等)で被覆されたものである。軟化点が125℃を上回るとタイヤ加硫時に樹脂フィラメントが軟化しにくくなる、成型作業性が悪くなる、等の影響が表れる。なお、樹脂の軟化点が低すぎると、走行中の発熱により軟化しやすく、スチールフィラメントの緩みが生じやすくなるおそれがあり、好ましくは、樹脂の軟化点は60℃以上である。
本発明の製造方法は、少なくとも1枚のベルト層からなるベルトを備えた生タイヤを加硫する加硫工程を有する。本発明の製造方法においては、ベルト層は、スチールフィラメントと、軟化点が125℃以下、好ましくは軟化点が60℃~125℃、更に好ましくは60℃~90℃の樹脂を含有する樹脂フィラメントと、が撚り合わされてなるスチールコードが、例えば、ゴム、樹脂またはエラストマー等(以下、ゴム等)で被覆されたものである。軟化点が125℃を上回るとタイヤ加硫時に樹脂フィラメントが軟化しにくくなる、成型作業性が悪くなる、等の影響が表れる。なお、樹脂の軟化点が低すぎると、走行中の発熱により軟化しやすく、スチールフィラメントの緩みが生じやすくなるおそれがあり、好ましくは、樹脂の軟化点は60℃以上である。
図1は、本発明の製造方法の一好適な実施の形態に係るスチールコードの断面図であり、(a)は加硫前の状態を、(b)は加硫後の状態を示す。図1(a)に示す例では、樹脂フィラメント1aに周囲に、3本のスチールフィラメント2aと3本の樹脂フィラメント1bとが撚り合わされ、その外周に、さらに9本のスチールフィラメント2bが撚り合わされている。このようなスチールコードがゴム等で被覆されたベルト層は、生タイヤの加硫時に樹脂フィラメント1a、1bが軟化し、図1(b)に示すように、軟化した樹脂3がスチールフィラメント2a、2b間の隙間を埋めることになる。その結果、スチールフィラメント2a、2b間の通水を防止することができ、防錆効果を発揮する。
本発明の製造方法においては、特性の全くことなるスチールフィラメントと樹脂フィラメントを撚り合わせるにあたり、樹脂フィラメントが断線することを防ぐ必要がある。それと同時に、樹脂フィラメントとしては、軟化後において、スチールフィラメントの界面と接着性がよく、スチールフィラメントとの界面が剥離して水侵入経路となることを防止することができ、かつ、スチールコードを被覆するゴム等との界面が剥離して水侵入経路となることを防止することができる樹脂からなる必要がある。そこで、本発明の製造方法においては、樹脂フィラメントは、少なくともアイオノマーを含む樹脂を用いる。アイオノマーは、樹脂フィラメントの表面を平滑化させるため、スチールフィラメントと撚り合わせる際に、スチールフィラメントと樹脂フィラメントとの間におけるすべり性を向上させることでき、その結果、樹脂フィラメントの破断を防ぎ、スチールコードの紡糸性を向上させることができ、また同時に、撚線機内での樹脂フィラメントの滑りをよくすることができる。本発明の製造方法においては、樹脂フィラメントは少なくともアイオノマーを含んでいればよく、例えば、アイオノマーのみからなる樹脂フィラメントであってもよい。
本発明の製造方法においては、樹脂フィラメントは無機フィラーを含有することが好ましい。前述のとおり、樹脂フィラメントは加硫温度において容易に溶融する必要があるため、融点は125℃以下とされている。しかしながら、樹脂の融点が低いと樹脂フィラメントの強度は低下してしまう関係にあるため、撚り線時に樹脂フィラメントが断線してしまい、生産性が悪化してしまう場合がある。そこで、本発明の製造方法においては、樹脂フィラメントに無機フィラーを添加して、樹脂フィラメントの強度を向上させてもよい。また、樹脂フィラメントに無機フィラーを添加することで、樹脂フィラメントの表面のタックが減少するため、樹脂フィラメントの滑り性がさらに向上し、スチールコードの撚り合わせが容易になる。
無機フィラーの添加量は、樹脂成分100質量部に対して0.1~30質量部が好ましく、より好ましくは0.5~30質量部であり、さらに好ましくは5~30質量部であり、特に好ましくは10~20質量部である。無機フィラーの添加量が、樹脂成分100質量部に対して0.1質量部未満であると、樹脂フィラメントの補強効果が十分に得られず、一方、30質量部を超えると、樹脂フィラメントの補強効果が飽和してしまい、コストの面から好ましくなく、同時に無機フィラーの分散性が低下することで、樹脂フィラメントの耐久性に悪影響を及ぼすことがある。
本発明の製造方法においては、無基フィラーとしては、例えば、カーボンブラック、シリカ、水酸化アルミニウム、クレー、アルミナ、タルク、マイカ、カオリン、ガラスバルーン、ガラスビーズ、炭酸カルシウム、炭酸マグネシウム、水酸化マグネシウム、炭酸カルシウム、酸化マグネシウム、酸化チタン、チタン酸カリウム、硫酸バリウム等が挙げられる。これらは、1種単独で使用してもよいし、2種以上を併用してもよい。これらの中でも、樹脂フィラメントの補強の観点からは、カーボンブラックが好ましい。なお、タイヤを構成するゴム組成物にも、通常、カーボンブラックが含まれているため、本発明の製造方法に係る樹脂フィラメントとタイヤを構成するゴム組成物との相溶性が向上するため、ゴムと樹脂との接着性の向上も期待できる。
カーボンブラックを用いる場合、カーボンブラックのグレードには特に制限はなく、任意のものを適宜選択して用いることができる。例えば、SRF、GPF、FEF、HAF、ISAF、SAF等が用いられ、特に耐屈曲性および耐破壊性に優れるFEF、HAF、ISAF、SAF等が好適に挙げられ、窒素吸着比表面積N2SA(JIS K 6217-2:2001に準拠する。)が30~150m2/gであることが好ましく、35~130m2/gであることがさらに好ましい。
本発明の製造方法においては、樹脂フィラメントは、さらに酸変性樹脂を含んでいてもよく、酸変性樹脂の中でも、ダイマー酸やマレイン酸、イタコン酸等の酸無水物による変性樹脂が好ましい。マレイン酸変性樹脂は、スチールフィラメントとの接着性を向上させることができるため好ましい。本発明の製造方法においては、少なくともアイオノマーを含有していれば酸変性樹脂の割合は適宜設定でき、マレイン酸変性樹脂の効果とアイオノマーの効果をバランスよく得るためには、マレイン酸変性樹脂とアイオノマーとの質量比は、1:9~9:1とすればよく、諸性能のバランスを考慮すると、好適には、4:6~6:4の範囲である。アイオノマーが上記質量比の下限値以上であることで、製造時における樹脂フィラメントの滑り性が向上する。なお、加硫時に樹脂とゴム等の界面の加硫接着を促進させるために、アイオノマーの中和度を高く設定し、アルカリ側として加硫阻害を起こさないようなブレンドとすることが好ましい。
マレイン酸変性樹脂としては、例えば、無水マレイン酸変性スチレン-エチレン-ブタジエン-スチレンブロック共重合体(SEBS)、無水マレイン酸変性超低密度ポリエチレン、無水マレイン酸変性エチレン-ブテン-1共重合体、無水マレイン酸変性エチレン-プロピレン共重合体、無水マレイン酸変性エチレン-オクテン、無水マレイン酸変性プロピレン等が挙げられる。市販品としては、具体的には、旭化成(株)社製のタフテック、例えば、M1943、M1911、M1913が挙げられる。他にも、三井化学(株)のアドマー、例えば、LB548、NF518、QF551、QF500、QE060、ハイワックス、例えば、4051E、4252E、1105A、タフマー、例えば、MH7010、MH7020を挙げることができる。これらは1種を単独で用いてもよく、2種以上を併用してもよい。
アイオノマーとは、オレフィン(共有結合)を主成分とし、長鎖間にイオン結合(架橋)を導入して得られる熱可塑性樹脂であり、密度が小さく、靭性およびレジリエンスが大きく、耐脂性と耐溶剤性に優れているという特徴を有する。イオン架橋の陰イオン部としてはカルボキシル基を用い、陽イオン部としてはナトリウムイオン、カリウムイオン、マグネシウムイオン、亜鉛イオンなどの金属イオンを用いる。アイオノマー樹脂は、例えば、エチレンとメタクリル酸との共重合体などの分子鎖間(分子鎖中のカルボキシル基間)を、上記のような金属イオンで架橋することにより得ることができる。
アイオノマーとしては、具体的には、三井デュポンポリケミカル社製のハイミラン1554、ハイミラン1557、ハイミラン1650、ハイミラン1652、ハイミラン1702、ハイミラン1706、ハイミラン1855等の亜鉛イオン中和型のアイオノマーや、ハイミラン1555、ハイミラン1601、ハイミラン1605、ハイミラン1707、ハイミラン1856、AM7331等のナトリウムイオン中和型のアイオノマーが挙げられる。また、デュポン社製のサーリン7930等のリチウムイオン中和型のアイオノマーやサーリン8120等のナトリウムイオン中和型のアイオノマーが挙げられる。これらも1種単独で用いてもよく、2種以上併用してもよい。
なお、本発明の製造方法に係る樹脂フィラメントにおいては、上記効果を阻害しない程度に、酸変性樹脂およびアイオノマー以外に、熱可塑性樹脂、熱可塑性エラストマーを含んでいてもよい。更に、老化防止剤、オイル、可塑剤、発色剤、耐候剤等の各種添加剤を含有(ブレンド)させてもよい。
本発明の製造方法に係る樹脂フィラメントは、既知の方法により製造することができ、その製造方法については特に制限はない。例えば、上記樹脂および上記無機フィラーを混錬し、得られた樹脂組成物を延伸して製造することができる。また、あらかじめ、上記樹脂に上記無機フィラーを多量に添加したマスターバッチを製造し、このマスターバッチを樹脂に添加して、所定の無機フィラー含有量となる樹脂組成物とし、この樹脂組成物を延伸して製造することもできる。
本発明の製造方法においては、スチールコードの構造としては特に制限はないが、本発明の製造方法に係るスチールコードは、加硫後の構造が、スチールコード内部にゴム等が侵入しにくい、3+9構造、3+9+15構造、1+6構造、1+6+12構造等のような層撚り構造や、これらをさらに撚り合わせた複撚り構造のスチールコードとなるような構造が好ましい。したがって、樹脂フィラメントの配置位置は、本発明の効果を良好に得られるように、層撚り構造のスチールコードの場合、最外層シースフィラメントよりも内側が好ましく、複撚り構造のスチールコードの場合は、最外層シースストランドよりも内側や各ストランドの最外層シースフィラメントよりも内側が好ましい。このような構造のコードは、重荷重用のタイヤのベルトの補強コードとして好適に用いることができるため、本発明の製造方法は、トラック・バス等の重荷重用のタイヤの製造に好適に適用することができる。
重荷重用のタイヤの構造については特に制限はなく、既知の構造であってよい。例えば、一対のビード部と、一対のサイド部と、トレッド部とを有し、ビード部に各々埋設されたビードコア間にトロイド状に延在させたカーカスと、カーカスのクラウン部でタイヤ径方向外側に配した複数のベルト層からなるベルトと、を備えたタイヤとすることができる。なお、タイヤに充填する気体としては、通常の、または酸素分圧を調整した空気の他、窒素、アルゴン、ヘリウム等の不活性ガスを用いることができる。
なお、本発明のスチールコード20に用いるスチールフィラメントの表面には、めっき処理が施されていてもよい。スチールフィラメントの表面のめっきの組成としては、特に限定されるものはないが、好適には銅と亜鉛からなるブラスめっきであり、より好適には、銅の含有率が60質量%以上である。これによりスチールフィラメントとゴムとの接着性を向上させることができる。
本発明の製造方法に係るスチールコードは、樹脂フィラメントの強度が向上しているため、一般にタイヤ用のスチールコードを製造するための撚線機を用いて、スチールコードの撚り線時に、樹脂フィラメントを同時に撚り合わせることにより製造することができる。そのため、作業工程を増やすことはなく、また、生産性を低下させることはない。なお、スチールフィラメントと樹脂フィラメントの異種材料の撚り断線を防ぐため、なるべく強度の高い樹脂素材を用いることが好ましい。樹脂フィラメントの強度は、樹脂フィラメント製造時の延伸倍率を上げることで上げることができる。また、撚線機内での樹脂フィラメントの滑りが良いことが好ましい。
本発明の製造方法においては、少なくとも1枚のベルト層からなるベルトを有する生タイヤを加硫する加硫工程を有し、ベルト層の補強材として上述のスチールコードを用いること以外、特に制限はない。例えば、スチールフィラメントとしては、従来用いられているスチールフィラメントであれば、いずれでも用いることができるが、ベルト強度を確保するために、引張り強さが2700N/mm2以上のスチールフィラメントを用いることが好ましい。高い抗張力を有するスチールフィラメントとしては、少なくとも0.72質量%、特には少なくとも0.82質量%の炭素を含有するものを、好適に用いることができる。また、スチールフィラメントおよび樹脂フィラメントの線径についても特に制限はなく、目的に応じて適宜設計することができる。さらに、本発明の製造方法においては、スチールコードの撚り方向、撚りピッチ等の条件についても、特に制約されるものではなく、常法に従い適宜設計することができる。さらにまた、本発明の製造方法においては、スチールコードを被覆する材料についても特に制限はなく、熱可塑性樹脂、熱硬化性樹脂、熱可塑性エラストマー、熱硬化性エラストマー、ゴム等、通常用いられているスチールコード被覆用材料を適宜用いることができる。
また、本発明の製造方法においては、加硫工程における加硫時間、温度、圧力等の加硫条件についても特に制限はなく、既知の条件を採用することができる。さらに、タイヤを製造するにあたって、加硫工程以外の工程については、通常のタイヤの製造工程を採用することができる。例えば、加硫工程前のタイヤ成型工程では、ベルト層、カーカス、ビードコア等を備えるタイヤを構成するために必要な部材を準備し、その後、成型機を用いて、これらの部材を一本のタイヤの形に組み立てて生タイヤの成型を行い、その後加硫を行えばよい。
以下、本発明を、実施例を用いてより詳細に説明する。

線径0.36mmのスチールフィラメントおよび線径0.36mmおよび0.15mmの樹脂フィラメントを用いて、図1(a)に示す構造のスチールコードを作製し、得られたスチールコードを被覆ゴムでコーティングしてスチールコード-ゴム複合体を作製した。樹脂フィラメントは、無水マレイン変性SEBSとして、旭化成(株)製タフテックM1943(軟化点:39℃)と、SEBS樹脂として旭化成(株)製タフテックH1052(軟化点:37℃)と、無水酸変性PPとして三井化学(株)社製アドマーQE060(プロピレンベース共重合体 軟化点:123℃)と、アイオノマーとして、三井デュポンポリケミカル社製のハイミラン1702(軟化点:90℃)と、カーボンブラック(旭カーボン社製 旭#55)とを、下記表1~3の割合で混練した樹脂組成物を延伸して作製した。この際、樹脂フィラメントの紡糸性、得られた樹脂フィラメントの表面、強度について、下記の手順にて評価した。なお、表中の配合量の単位は質量部である。
<実施例1~12および比較例1、2>

また、得られたスチールコード-ゴム複合体を145℃で15分間加硫し、加硫後のスチールコード-ゴム複合体における樹脂とスチールフィラメントの接着性、樹脂のゴム界面における相溶性について、下記の手順にて評価した。
<紡糸性>
各実施例および比較例に係る樹脂フィラメントを紡糸する際の作業性について評価を行なった。問題なく紡糸することができた場合を○とし、紡糸の際に断線が生じた場合を×とした。得られた結果を表1~3に併記する。

<樹脂フィラメント表面>
得られた各実施例および比較例に係る樹脂フィラメントの表面の粗さについて評価を行なった。評価は目視にて行い、表面が平滑なものを基準とし、相対的に表面の粗さが大きくなるにつれ、小、中、大とした。得られた結果を表1~3に併記する。

<撚り線性>

<強度>
得られた各実施例および比較例に係る樹脂フィラメントにつき、JIS L 1013の化学繊維フィラメント糸試験方法に従って測定した。得られた結果を表1~3に併記する。

<スチールフィラメントとの接着性>
加硫後の各実施例および比較例に係るスチールコード-ゴム複合体からスチールコードを取り出し、スチールフィラメントと樹脂との接着性について、目視により評価を行なった。スチールフィラメントと樹脂の間に剥離がみられないものを○、スチールフィラメントと樹脂の間に剥離が生じたものを×とした。得られた結果を表1~3に併記する。
加硫後の各実施例および比較例に係るスチールコード-ゴム複合体からスチールコードを取り出し、スチールフィラメントと樹脂との接着性について、目視により評価を行なった。スチールフィラメントと樹脂の間に剥離がみられないものを○、スチールフィラメントと樹脂の間に剥離が生じたものを×とした。得られた結果を表1~3に併記する。
<ゴム界面との相溶性>
加硫後の各実施例および比較例に係るスチールコード-ゴム複合体からスチールコードを取り出し、樹脂とゴムとの相溶性について、目視により評価をおこなった。良好な相溶性を有しているものをA、一部分離しているものをB、明らかに分離しているものをCの順で評価した。得られた結果を表1~3に併記する。
加硫後の各実施例および比較例に係るスチールコード-ゴム複合体からスチールコードを取り出し、樹脂とゴムとの相溶性について、目視により評価をおこなった。良好な相溶性を有しているものをA、一部分離しているものをB、明らかに分離しているものをCの順で評価した。得られた結果を表1~3に併記する。
以上のとおり、本発明の製造方法に係るスチールコードは、樹脂フィラメントが軟化することによりスチールフィラメントの隙間を埋めることができ、かつ、スチールフィラメントと樹脂との密着性が良いため、スチールコード内部の水分の伝播を良好に防止できることがわかる。また、実施例と比較例を比べると、アイオノマーの効果により紡糸性および撚り線性が向上していることが分かる。したがって、本発明に製造方法によれば、生産性を犠牲にすることなく、外部環境中の水分に起因する錆により生じるベルトのセパレーションに対する耐性が優れたタイヤを製造することができる。

Claims (8)
- 少なくとも1枚のベルト層からなるベルトを備えた生タイヤを加硫する加硫工程を有するタイヤの製造方法において、
前記ベルト層が、スチールフィラメントと軟化点が125℃以下の樹脂フィラメントとが撚り合わされてなるスチールコードを有し、かつ、前記樹脂フィラメントが、少なくともアイオノマーを含むことを特徴とするタイヤの製造方法。 - 前記樹脂フィラメントが、樹脂成分100質量部に対して無機フィラーを0.1~30質量部含む請求項1記載のタイヤの製造方法。
- 前記無機フィラーが、カーボンブラックである請求項2記載のタイヤの製造方法。
- 前記カーボンブラックのグレードが、GPFである請求項3記載のタイヤの製造方法。
- 前記樹脂フィラメントが、さらに酸無水物による変性樹脂を含む請求項1~4のうちいずれか一項記載のタイヤの製造方法。
- 前記変性樹脂が、マレイン酸変性樹脂および/またはダイマー酸変性樹脂である請求項5記載のタイヤの製造方法。
- 前記マレイン酸変性樹脂と前記アイオノマーとの質量比が、4:6~6:4である請求項6記載のタイヤの製造方法。
- 前記タイヤが重荷重用である請求項1~7のうちいずれか一項記載のタイヤの製造方法。
