Description

基板ユニット
 本発明は、基板ユニットに関する。
 本出願は、2016年05月20日付の日本国出願の特願2016-101732に基づく優先権を主張し、前記日本国出願に記載された全ての記載内容を援用するものである。
 特許文献1に記載されるように、電気機器を収容する車載用のケース等には、水の浸入によって収容物である電気機器の故障を防止する防水構造が施される。

[本開示が解決しようとする課題]
 特許文献1に記載される、シール部材によってケース内部を密閉等する、という構成では、製造コストが増加してしまう。
 そこで、簡易な構成で収容空間内への水の浸入を抑制できる基板ユニットを提供することを目的の一つとする。
[本開示の効果]
 上記の本開示の基板ユニットは、簡易な構成で収容空間内への水の浸入を抑制できる。
[本願発明の実施形態の説明]
 最初に、本願発明の実施形態を列記して説明する。
(1)本願発明の実施形態に係る基板ユニットは、
 回路基板と、
 前記回路基板に実装されるコネクタ部と、
 前記回路基板を収容するケースとを備える基板ユニットであって、
 前記ケースは、
  上方に開口する下部ケースと、
  前記下部ケースの開口を覆う上部カバーと、
 このケースの側壁に設けられて、前記コネクタ部を前記側壁の内外に挿通させる開口部とを備え、
 前記上部カバーは、
 前記開口部の少なくとも一部を形成し、前記コネクタ部の外周面との間に所定の隙間を有して設けられる内周面と、
 前記内周面に沿って連続して設けられ、前記内周面に開口して前記隙間に連通する溝部とを備え、
 前記隙間の大きさ及び前記溝部の大きさは、前記溝部が水で満たされた状態にあるときに外部から前記ケース内に浸入する水滴によって前記隙間に水膜を形成する大きさである。
 「隙間の大きさ」とはコネクタ部の挿入方向にみたときの幅を含む。
 「溝部の大きさ」とは断面積を含む。
 上記の基板ユニットでは、上記隙間の大きさ及び上記溝部の大きさを特定の大きさとして上述のように隙間に水膜を形成して、水の表面張力による溝部の周方向への圧力を水がケース内に向かう方向への圧力よりも大きくする。こうすることで、溝部を介して、余分な水を排出する。
 以下、より詳しく説明する。
 基板ユニットのケース内に水が浸入すると、回路基板が損傷する虞がある。例えば、基板ユニットの上方から落下してきた水が基板ユニットなどに当たって水滴となって飛散し、この水滴がケース内に浸入する虞がある。ケースの側壁にコネクタ部用の開口部が設けられ、この開口部を介してコネクタ部がケース内外に挿通配置される場合、上記開口部からケース外に突出するコネクタ部の一部などに当たって飛散した水滴が、上記開口部とコネクタ部との間の隙間の任意の位置からケース内に浸入する虞がある。上記の基板ユニットでは、コネクタ部用の開口部とコネクタ部との間の隙間と、上部カバーにおける上記開口部近傍に設けられた溝部とが特定の大きさであるため、この隙間からケース内に浸入しようとする水が溝部に満たされると、上記隙間に水膜を自動的に形成できる。上述の圧力の関係を利用して、この水膜を止水膜として利用できる。上記隙間に浸入する新たな水滴は水膜に吸収され、吸収に伴って生じる過剰分(溝部の許容量を上回る量)は溝部の開口部から連通する隙間を介して随時排出できる。このようにコネクタ部用の開口部から浸入する水によって水膜を形成しつつ余剰を排水することで、水膜が存在する状態を継続できるといえる。水の浸入が無くなれば溝部から隙間を経て排水されて、溝部及び隙間に水が存在しない状態にできる。上記の基板ユニットは、上部カバーにおけるコネクタ部を挿通配置する開口部近傍に特定の溝部を備えると共に、この開口部近傍の大きさを特定のものとするという簡単な構成でありながら、回路基板の収納空間内への水の浸入を抑制できる。また、上記の基板ユニットは、シール部材を別途設ける必要がなく、組立作業性にも優れる。
(2)上記の基板ユニットの一例として、
 前記上部カバーの側壁部に、前記開口部の一部を形成し、前記コネクタ部の外周面の上側を囲む上側凹部を備え、
 前記下部ケースの側壁部に、前記開口部の他部を形成し、前記コネクタ部の外周面の下側を囲む下側凹部を備え、
 前記溝部は、前記上側凹部を形成する前記内周面に設けられている形態が挙げられる。
 上記形態は、上部カバーの上側凹部を囲むように特定の溝部を備えるため、上述の飛散した水滴に加えて、基板ユニットの上方からコネクタ部を伝って回路基板の収納空間内に浸入しようとする水の浸入をも抑制できる。
[本願発明の実施形態の詳細]
 以下、図面を参照して、本願発明の実施形態に係る基板ユニットを詳細に説明する。図中の同一符号は、同一名称物を示す。
[実施形態1]
 図1~図5を参照して、実施形態1の基板ユニット1を説明する。
 基板ユニット1は、図5に示すように、回路基板10と、回路基板10に実装されるコネクタ部20と、回路基板10を収容するケース40とを備える。ケース40は、上方に開口する下部ケース42と、下部ケース42の開口を覆う上部カバー44と、ケース40の側壁に設けられる開口部46とを備える。コネクタ部20は、開口部46を介して、ケース40の側壁の内外に挿通される(図1)。実施形態1の基板ユニット1は、開口部46からケース40内に水が浸入することを防止する防水構造をケース40の側壁に備える点を特徴の一つとする。防水構造の概要は、上部カバー44における開口部46の形成箇所に溝部45を備え、開口部46とコネクタ部20との間の隙間462及び溝部45を特定の大きさとし、開口部46からケース40内に浸入しようとする水によって隙間462に形成される水膜を止水膜とする、というものである。
 以下、主に図5を参照して各構成要素を説明し、その後に主に図2,図3を参照して防水構造の詳細を説明する。以下の説明では、基板ユニット1において、ケース40の下部ケース42側を下側、上部カバー44側を上側、ケース40の上下方向と直交する方向であって、コネクタ部20が配置される側を前側、その反対側を後側とする。
(回路基板)
 回路基板10は、導電パターン(図示せず)が形成された略矩形状のプリント基板である。導電パターンによって構成される導電路は、例えば制御用の導電路(回路の一部)である。回路基板10にはスイッチング素子等の電子部品(図示せず)やコネクタ部20が実装される。図5では、電力回路を構成するバスバー60上に回路基板10が配置され、両者が絶縁性の接着剤や接着シート等を介して固定された一体物を例示する。この例のバスバー60は、回路基板10を支持する本体部と、本体部から延設される延設部62とを備える。延設部62には外部機器が電気的に接続される。
(コネクタ部)
 コネクタ部20は、回路基板10と外部の制御装置等とを電気的に接続する接続部材であり、回路基板10の導電路に半田付けなどによって電気的に接続されるコネクタ端子24と、これらを保護するハウジングとを備える。図5では、回路基板10の前側縁部にコネクタ部20が取り付けられ、ケース40内に収納されるハウジングの後側領域からコネクタ端子24が延設されるものを例示する。ケース40外に突出されるハウジングの前側領域(図1)には、外部の制御装置等の相手側コネクタ部(図示せず)が接続される。
(ケース)
 この例のケース40は、上方に開口する箱状の下部ケース42と、下部ケース42の開口を覆う箱状の上部カバー44とが組み合わされて回路基板10の収容空間を形成する比較的浅い箱状容器である。この組み合わせによって、下部ケース42の側壁部42bと上部カバー44の側壁部44bとが重複してケース40の側壁を形成し、この側壁に、ケース40の内外に貫通するコネクタ部20用の開口部46が設けられる(図1)。この例では、上部カバー44の側壁部44bに、開口部46の一部を形成し、コネクタ部20の外周面の上側を囲む上側凹部440を備え、下部ケース42の側壁部42bに、開口部46の他部を形成し、コネクタ部20の外周面の下側を囲む下側凹部420を備える。開口部46は、下側凹部420と上側凹部440とで囲まれる筒状の空間である。コネクタ部20は、下側凹部420と上側凹部440とに挟まれてケース40に対して位置決めされる。
・下部ケース
 この例の下部ケース42は、ケース40の底面を形成する平板状の底部42aと、底部42aの周縁から立設される枠状の側壁部42bとを有し、底部42aと反対側(上側)が開口した矩形箱状である。底部42aと側壁部42bとは、一体に成形された成形物としたり、一体に成形されておらずそれぞれ独立した部材であり、ボルト等の固定部材により一体化される組物としたりすることができる。組物とする場合、各部42a,42bの構成材料を等しくすることも異ならせることもできる。
 底部42aには回路基板10(ここではバスバー60との一体物)が載置される。この例の底部42aは、回路基板10よりも一回り大きな矩形状であり、回路基板10に実装された電子部品から発生した熱を放熱するヒートシンクとして機能する。ヒートシンク機能を有する底部42aには、例えばアルミニウムや銅、及びその合金等の高熱伝導性の金属板に絶縁塗装されたものを利用できる。
 側壁部42bは回路基板10の外周を囲むように設けられる。この例の側壁部42bは、底部42aの全周に亘って連続する矩形状の枠体である。また、この例の側壁部42bは、回路基板10の四方を囲む内側壁と、内側壁の前側領域と後側領域とをそれぞれ部分的に囲む外側壁と、両領域間に介在される台部424とを備える。二重構造をなす内側壁と外側壁との間の細い隙間などに、上部カバー44の側壁部44bの前側領域及び後側領域が差し込まれる(図1)。台部424は、バスバー60の延設部62を支持する。
 側壁部42bにおける前側領域の中央部は上側に開口するように切り欠かれている。この例では、上述の内壁部及び外側壁の双方が矩形状に切り欠かれており、内側壁の切欠が下側凹部420に相当する。下側凹部420を形成する内周面は、開口部46の一部を形成し、コネクタ部20の下側領域から側方領域を囲む。
 この例では、下側凹部420を形成する内周面のうち、下側に位置する内側底面422が、外側壁の切欠を形成する内周面のうち下側に位置する外側底面421よりも上側に位置するように、内側壁及び外側壁が切り欠かれている(図2,図3も参照)。下側凹部420にコネクタ部20が配置されると、コネクタ部20の下面と外側壁の外側底面421との間に高さhの隙間Gが設けられる(同)。外側底面421は、後述する上部カバー44の突出部442の下端面が当接され(同)、外側底面421よりも上側に位置する内側底面422を含む突出部分よりも前側に突出部442が位置する(図3)。この突出部分によって、溝部45から回路基板10側への水の浸入距離を増大できる。
 その他、この例では、側壁部42bの内側壁の適宜な位置(例えば、前側領域の下側凹部420の両側など)に上部カバー44の側壁部44bを固定する係合部(ここでは係合突起423)を備える。台部424には、上面の中央部から上方に向かって突出するように雄ネジ部80が取り付けられる。回路基板10は、バスバー60の延設部62に設けられた貫通孔60hに雄ネジ部80を挿通して、延設部62が台部424に支持された状態に配置されることで、下部ケース42の所定の位置に自動的に位置決めされる。
 下部ケース42及び後述の上部カバー44の構成材料は、例えばポリプロピレン(PP)やポリアミド(PA)等の合成樹脂が挙げられる。
・上部カバー
 上部カバー44は、開口部46の少なくとも一部を形成し、コネクタ部20の外周面との間に所定の隙間462(図1,図2)を有して設けられる内周面を備える。かつ、上部カバー44は、上記内周面に沿って連続して設けられ、この内周面に開口して隙間462に連通する溝部45を備える。この例の上部カバー44は開口部46の一部を形成する上側凹部440を備え、溝部45は上側凹部440を構成する内周面441に設けられている(図3,図4も参照)。実施形態1の基板ユニット1では、隙間462の大きさ及び溝部45の大きさが、溝部45が水で満たされた状態にあるときに外部からケース40内に浸入する水滴によって隙間462に水膜を形成する大きさであることを特徴の一つとする。上述のように隙間462に水膜を形成して、水の表面張力による溝部45の周方向への圧力を水がケース40内に向かう方向の圧力よりも大きくすることで、上記水膜を止水膜とすると共に、溝部45を介して余分な水を排出する。
 この例の上部カバー44は、図5などに示すようにケース40の上面を形成する平板状の天井部44aと、天井部44aの周縁から立設される枠状の側壁部44bが一体に形成された矩形箱状である。上部カバー44は、下部ケース42の開口形状に対応した形状に形成されている。ここでは下部ケース42の台部424を露出させた状態で下部ケース42の内側壁の開口部及び外側壁の開口部を覆うことが可能な形状である(図1も参照)。側壁部44bには、下部ケース42の係合部(ここでは係合突起423)に対応した位置に係合部(ここでは係合孔443)が設けられている。上部カバー44の側壁部44bの一部が下部ケース42の側壁部42bの二重構造部分に差し込まれると共に、上記係合部が係合することで、上部カバー44と下部ケース42とが一体に固定されて、回路基板10をケース40外に露出させないように収納する(図1)。
・上側凹部
 側壁部44bにおける前側領域の中央部は下側に開口するように切り欠かれている。この切欠が上側凹部440に相当する。上側凹部440を形成する内周面441は、開口部46の一部を形成し、コネクタ部20の上側領域から側方領域を囲む。この例の側壁部44bは、その前側領域において、上側凹部440の近傍がその他の領域よりも前側に突出した門型の突出部442を備える。この突出部442に溝部45が形成されている。
 開口部46を形成する下側凹部420及び上側凹部440の形状や大きさは、代表的には、コネクタ部20の形状や大きさに応じて、コネクタ部20を挿通配置できると共にケース40に対する位置決め可能な範囲で、組立時の裕度を適宜加味して設定する。実施形態1の基板ユニット1では、このような製造上の隙間を含めた隙間462の大きさと、溝部45の大きさとを特定の大きさ(詳細は後述)とする。
 上側凹部440の形状は、コネクタ部20の外形に沿った形状である。この例では直方体状のコネクタ部20の上側領域及び側方領域を囲む矩形状の門型である。また、この例では、上側凹部440の形状及び大きさは、上側凹部440を形成する内周面441とコネクタ部20の外周面との間の隙間462が、内周面441の周方向にみて一様な幅W462(図2)となるように調整されている。隙間462の幅W462とは、上側凹部440の内周面441とコネクタ部20の外周面との間の距離である。一様な幅とする場合、溝部45の大きさを調整し易く、溝部45の形状も単純な形状にし易い。後述の水膜を形成可能であれば、上側凹部440の形状がコネクタ部20の外形とは異なっていてもよいし、内周面441の周方向にみて幅W462が部分的に異なっていてもよい。
・溝部
 この例の溝部45は、突出部442の内側に、上側凹部440に沿って門型に連続して設けられ(図2の破線、図4)、上側凹部440を形成する内周面441に開口すると共に、下端面(図4では上面)にも開口する。下端面の開口部は、突出部442の下端面が下部ケース42の外側底面421に当接することで実質的に閉じられる。なお、図3,図4では、断面形状が矩形状の溝部45を例示する。溝部45の断面形状は適宜変更でき、例えば溝底面が平面ではなく湾曲したU字状などとすることができる。
 溝部45は、上側凹部440を形成する内周面441に開口することで隙間462に連通する空間を形成できる。この空間を利用して、後述する水膜の形成と排水とを行う。
 溝部45の大きさ、具体的には溝幅W45(図3,図4)、溝深さD45(図2,図4)、断面積、上側凹部440の内周面441の周方向に沿った周長さ、溝部45の容積などは、隙間462の大きさに応じて設定する。特に、隙間462に水膜を自動的に形成して、水の表面張力による溝部45の周方向への圧力を水がケース40内に向かう方向の圧力よりも大きくし、溝部45を介して余分な水を排出するためには、隙間462の幅W462、溝部45の断面積、内周面441のうち開口部46を形成する周縁から溝部45までの幅W441(図3,図4)、開口部46におけるコネクタ部20の上面に沿った幅W46(図2)などを調整することが挙げられる。この例では、内周面441の周方向にみて溝幅W45及び溝深さD45が一様となるように溝部45の大きさが調整されている。断面積は、溝幅W45と溝深さD45との積で表されることから、この例の溝部45は断面積も一様である。
 なお、隙間462の大きさとして、幅W462、内周面の幅W441、開口部46の幅W46、上側凹部440の内周面441の周方向に沿った周長さL、幅W462と周長さLとの積で表される面積などが挙げられる。溝部45の大きさとして、上述の溝幅W45、溝深さD45、断面積、周長さ、容積などが挙げられる。この例のように、内周面441の周方向にみて、隙間462の幅W462、溝部45の溝幅W45及び溝深さD45並びに断面積が一様である場合、溝部45の周長さは隙間462の幅W462及び周長さL並びに溝部45の溝深さD45によって求められ、溝部45の容積は溝部45の断面積と溝部45の周長さとの積によって求められる。このように隙間462の幅W462と溝部45の断面積とが一様である場合などでは、隙間462の幅W462と溝部45の断面積とを調整することで、その他の大きさの少なくとも一つを実質的に調整することができる。
(防水構造)
 次に、基板ユニット1における防水構造を説明する。図2,図3中の太破線の矢印は、水wの流れを示す。
 基板ユニット1の上方から垂れてきた水wは、ケース40の上面、特に上部カバー44の突出部442や、開口部46から突出するコネクタ部20などに当たって飛散する。コネクタ部20の外周面と、開口部46を形成する内周面(ここでは上部カバー44の上側凹部440を形成する内周面441)との間に隙間462を有する。そのため、飛散した水滴は、隙間462の任意の位置から、隙間462の奥行方向(図3では左右方向)に対して任意の角度でケース40内に浸入し得る。隙間462がある程度の奥行寸法(幅W441など)を有するため、隙間462に浸入した水滴は、溝部45に至るまでの間に、コネクタ部20の外周面、上側凹部440の内周面441、溝部45の内周面のいずれかに接触して、隙間462又は溝部45内に留まる。溝部45の許容量を超える水は、溝部45を伝って溝部45の下側の開口部から隙間462の下側領域に排出され、この隙間462から隙間Gを経て、側壁部42bの外側底面421を伝ってケース40外に排出される。水wにおける隙間462への浸入から排出の過程で、浸入した水の表面張力を利用して、隙間462に水膜が自動的に形成される。飛散した水滴が隙間462に連続的に浸入する場合には、水膜が新しい水滴を吸収し、この吸収分だけ溝部45内の古い水を排水する。溝部45の許容量を超える水滴が浸入しようとしても余剰を排水するため、水膜が形成された状態を維持できる。隙間462からの水の浸入が無くなれば、溝部45内の水が全て排出される(乾燥を含む)。隙間462への新たな水滴の浸入によって水膜を繰り返し形成可能である。
(用途)
 実施形態の基板ユニット1は、例えば、自動車等の車両に搭載される直流電圧変換器、AC/DC変換器、DC/ACインバータ等の大電流パワー制御ユニットに利用できる。
(効果)
 実施形態1の基板ユニット1は、ケース40の側壁に設けられるコネクタ部20用の開口部46とコネクタ部20との間の隙間462に、止水膜として機能する水膜を自動的に形成できるため、ケース40における回路基板10の収納空間内への水の浸入を抑制できる。また、開口部46の形成箇所に特定の溝部45を設けると共に、隙間462の大きさ及び溝部45の大きさを特定のものとするという簡単な構成で上記の水膜による防水構造を構築できるため、基板ユニット1は製造性にも優れる。特に、この例の基板ユニット1では、上部カバー44におけるコネクタ部20用の開口部46の一部を形成する上側凹部440に溝部45を備えることで、コネクタ部20やケース40に当たって飛散した水滴の他、基板ユニット1の上方からコネクタ部20に伝わってきた水の浸入も抑制できる。
[試験例1]
 実施形態1の基板ユニット1について、コネクタ部20とケース40の開口部46との間の隙間462の幅W462と、上部カバー44における開口部46の一部を形成する上側凹部440に設けられた溝部45の断面積とを具体的に設定して、ケース40内への水の浸入状態を調べた。
 試験は、JIS C 0920(2003年)に規定される保護等級(IPコード)が「2」である場合に準拠して行った。ここでは、10回の防水試験を行った。また、コネクタ部を直方体状とし、このコネクタ部と上部カバーの上側凹部の内周面との間の隙間は、直方体状のコネクタ部の外周面のうちの三面と、上側凹部を形成する門型の内周面との間に設けられる門型のものとする。隙間の幅は、上記門型の内周面の周方向にみて一様とする。溝部は、上記門型の内周面に沿った門型のものとする。溝深さ及び溝幅は上記門型の内周面の周方向にみて一様とする。
 隙間の幅W462を0.5mm、溝部の断面積を1mm(溝深さD45:1mm、溝幅W45:1mm)とした試料No.1は、10回の防水試験を行っても、ケース内に水が浸入しなかった。このことから、上記隙間の大きさ及び溝部の大きさを適切に調整することで、ケース内への水の浸入が防止できることが確認できた。
 本発明はこれらの例示に限定されるものではなく、請求の範囲によって示され、請求の範囲と均等の意味および範囲内でのすべての変更が含まれることが意図される。例えば、隙間の大きさ(幅、周長さなど)、溝部の大きさ(溝幅、溝深さ、断面積、周長さ、体積)、溝部の形状、上部カバーにおけるコネクタ部用の開口部の形成箇所の形状、大きさ(上述の内周面の幅、開口部の幅など)などを変更することができる。

Claims (2)

  1.  回路基板と、
     前記回路基板に実装されるコネクタ部と、
     前記回路基板を収容するケースとを備える基板ユニットであって、
     前記ケースは、
      上方に開口する下部ケースと、
      前記下部ケースの開口を覆う上部カバーと、
     このケースの側壁に設けられて、前記コネクタ部を前記側壁の内外に挿通させる開口部とを備え、
     前記上部カバーは、
     前記開口部の少なくとも一部を形成し、前記コネクタ部の外周面との間に所定の隙間を有して設けられる内周面と、
     前記内周面に沿って連続して設けられ、前記内周面に開口して前記隙間に連通する溝部とを備え、
     前記隙間の大きさ及び前記溝部の大きさは、前記溝部が水で満たされた状態にあるときに外部から前記ケース内に浸入する水滴によって前記隙間に水膜を形成する大きさである基板ユニット。
  2.  前記上部カバーの側壁部に、前記開口部の一部を形成し、前記コネクタ部の外周面の上側を囲む上側凹部を備え、
     前記下部ケースの側壁部に、前記開口部の他部を形成し、前記コネクタ部の外周面の下側を囲む下側凹部を備え、
     前記溝部は、前記上側凹部を形成する前記内周面に設けられている請求項1に記載の基板ユニット。
