Description

固体高分子形燃料電池用セルおよび固体高分子形燃料電池スタック
 本発明は、固体高分子形燃料電池用セルおよび固体高分子形燃料電池スタックに関する。
 燃料電池は、水素および酸素を利用して直流電流を発電する電池であり、固体電解質形、溶融炭酸塩形、リン酸形および固体高分子形に大別される。それぞれの形式は、燃料電池の根幹部分を構成する電解質部分の構成材料に由来する。
 現在、商用段階に達している燃料電池としては、200℃付近で動作するリン酸形、および650℃付近で動作する溶融炭酸塩形がある。近年の技術開発の進展とともに、室温付近で動作する固体高分子形と、700℃以上で動作する固体電解質形が、自動車搭載用または家庭用小型電源として注目されている。
 図1は、固体高分子形燃料電池の構造を示す説明図であり、図1(a)は、燃料電池セル(単セル)の分解図、図1(b)は燃料電池スタックの斜視図である。
 図1(a)および図1(b)に示すように、燃料電池スタック1は単セルの集合体である。単セルは、図1(a)に示すように固体高分子膜2の1面に燃料電極膜(アノード)3を、他面には酸化剤電極膜(カソード)4が積層され、その両面にセパレータ5a、5bが重ねられた構造を有する。
 代表的な固体高分子膜2として、水素イオン(プロトン)交換基を有するフッ素系イオン交換樹脂膜がある。
 燃料電極膜3および酸化剤電極膜4は、それぞれ、拡散層と、該拡散層の固体高分子膜2側の表面に設けられる触媒層とを備える。拡散層は、カーボン繊維で構成されるカーボンペーパまたはカーボンクロスからなり、触媒層は、粒子状の白金触媒、黒鉛粉、水素イオン(プロトン)交換基を有するフッ素樹脂からなる。そして、燃料電極膜3および酸化剤電極膜4が有する触媒層は、拡散層を透過した燃料ガスまたは酸化性ガスとそれぞれ接触する。
 セパレータ5aに設けられている流路6aから燃料ガス(水素または水素含有ガス)Aが流されて燃料電極膜3に水素が供給される。また、セパレータ5bに設けられている流路6bからは空気のような酸化性ガスBが流され、酸素が供給される。これらガスの供給により電気化学反応が生じて直流電力が発生する。
 固体高分子形燃料電池セパレータに求められる機能は、(1)燃料極側で、燃料ガスを面内均一に供給する“流路”としての機能、(2)カソード側で生成した水を、燃料電池より反応後の空気、酸素といったキャリアガスとともに効率的に系外に排出させる“流路”としての機能、(3)長時間にわたって電極として低電気的接触抵抗、良電導性を維持する単セル間の電気的“コネクタ”としての機能、および(4)隣り合うセルで一方のセルのアノード室と隣接するセルのカソード室との“隔壁”としての機能などである。
 これまで上記の機能を発揮するセパレータの基材について、種々の研究がなされてきた。セパレータに用いられる材料は、金属系材料とカーボン系材料とに大別される。
 カーボン系材料として、カーボン板材のセパレータへの適用が、実験室レベルで鋭意検討されてきている。しかしながら、カーボン板材には割れ易いという問題があり、さらに表面を平坦にするための機械加工コストおよびガス流路形成のための機械加工コストが非常に嵩むという問題がある。それぞれが大きな問題であり、燃料電池の商用化そのものを難しくしてきたのが実情である。
 カーボンの中でも、熱膨張性黒鉛加工品は格段に安価であることから、固体高分子形燃料電池セパレータ用素材として最も注目されている。しかし、ますます厳しくなる寸法精度への対応、燃料電池適用中に生じる経年的な結着用有機樹脂の劣化、電池運転条件の影響を受けて進行するカーボン腐食、および燃料電池組み立て時と使用中とに起こる予期せぬ割れ事故等の問題も、今後に解決すべき課題として残されている。
 こうした黒鉛系素材の適用の検討に対峙する動きとして、コスト削減を目的に、セパレータにステンレス鋼を適用する試みが開始されている。
 例えば、特許文献1には、金属製部材からなり、単位電池の電極との接触面に直接金めっきを施した燃料電池用セパレータが開示されている。金属製部材として、ステンレス鋼、アルミニウムおよびニッケル-鉄合金が挙げられており、ステンレス鋼としては、SUS304が用いられている。
 特許文献1に記載の発明では、セパレータは金めっきを施されているので、セパレータと電極との接触抵抗が低下し、セパレータから電極への電子の導通が良好となるため、燃料電池の出力電圧が大きくなるとされている。
 また、特許文献2には、表面に形成される不動態皮膜が大気により容易に生成される金属材料からなるセパレータが用いられている固体高分子形燃料電池が開示されている。金属材料としてステンレス鋼とチタン合金が挙げられている。
 特許文献2に記載の発明では、セパレータに用いられる金属の表面には、必ず不動態皮膜が存在しており、金属の表面が化学的に侵され難くなって燃料電池セルで生成された水がイオン化される度合いが低減され、燃料電池セルの電気化学反応度の低下が抑制されるとされている。また、セパレータの電極膜等に接触する部分の不動態皮膜を除去し、貴金属層を形成することにより、表面接触抵抗値が小さくなるとされている。
 しかし、特許文献1および2に開示された、表面に不動態皮膜を備えるステンレス鋼のような金属材料をそのままセパレータに用いても、耐食性が十分でなく金属の溶出が起こり、溶出金属イオンにより担持触媒性能が劣化する。また、溶出後に生成するCr-OHまたはFe-OHのような腐食生成物により、セパレータの接触抵抗が増加するため、金属材料からなるセパレータには、コストを度外視した金めっき等の貴金属めっきが施されているのが現状である。
 このような状況の下、セパレータとして、高価な表面処理を施さずに無垢のままで適用できる、耐食性に優れたステンレス鋼も提案されている。
 特許文献3には、固体電解質型燃料電池のセパレータとして好適なステンレス鋼が開示されている。また、特許文献4および5には、フェライト系ステンレス鋼からなるセパレータを備えた固体高分子形燃料電池が開示されている。
 特許文献6には、鋼中に0.01~0.15質量%のCを含有し、Cr系炭化物が析出した固体高分子形燃料電池のセパレータ用フェライト系ステンレス鋼およびこれを適用した固体高分子形燃料電池が開示されている。特許文献7には、鋼中に0.015~0.2%のCを含有し、Niを7~50%含有する、Cr系炭化物を析出する固体高分子形燃料電池のセパレータ用オーステナイト系ステンレス鋼が示されている。
 特許文献8には、ステンレス鋼表面に、導電性を有するM23型、MC型、MC型、MC型炭化物系金属介在物およびMB型硼化物系介在物のうちの1種以上が分散、露出している固体高分子形燃料電池のセパレータ用ステンレス鋼が開示されており、質量%で、C:0.15%以下、Si:0.01~1.5%、Mn:0.01~1.5%、P:0.04%以下、S:0.01%以下、Cr:15~36%、Al:0.001~6%、N:0.035%以下を含有し、かつCr、MoおよびB含有量が17%≦Cr+3×Mo-2.5×Bを満足し、残部Feおよび不可避不純物からなるフェライト系ステンレス鋼が記載されている。
 特許文献9には、ステンレス鋼材の表面を酸性水溶液により腐食させて、その表面に導電性を有するM23型、MC型、MC型、MC型炭化物系金属介在物およびMB型硼化物系金属介在物のうちの1種以上を露出させる固体高分子形燃料電池のセパレータ用ステンレス鋼材の製造方法が示されており、質量%で、C:0.15%以下、Si:0.01~1.5%、Mn:0.01~1.5%、P:0.04%以下、S:0.01%以下、Cr:15~36%、Al:0.001~1%、B:0~3.5%、N:0.035%以下、Ni:0~5%、Mo:0~7%、Cu:0~1%、Ti:0~25×(C%+N%)、Nb:0~25×(C%+N%)を含有し、かつCr、MoおよびB含有量は17%≦Cr+3×Mo-2.5×Bを満足しており、残部Feおよび不純物からなるフェライト系ステンレス鋼材が開示されている。
 さらに、特許文献10には、表面にMB型の硼化物系金属化合物が露出しており、かつ、アノード面積およびカソード面積をそれぞれ1としたとき、アノードがセパレータと直接接触する面積、およびカソードがセパレータと直接接触する面積のいずれもが0.3から0.7までの割合である固体高分子形燃料電池が示されており、ステンレス鋼表面に、導電性を有するM23型、MC型、MC型、MC型炭化物系金属介在物およびMB型硼化物系介在物のうちの1種以上が露出しているステンレス鋼が開示されている。
 特許文献10には、セパレータを構成するステンレス鋼が、質量%で、C:0.15%以下、Si:0.01~1.5%、Mn:0.01~1.5%、P:0.04%以下、S:0.01%以下、Cr:15~36%、Al:0.2%以下、B:3.5%以下(ただし0%を除く)、N:0.035%以下、Ni:5%以下、Mo:7%以下、W:4%以下、V:0.2%以下、Cu:1%以下、Ti:25×(C%+N%)以下、Nb:25×(C%+N%)以下で、かつCr、MoおよびBの含有量が、17%≦Cr+3×Mo-2.5×Bを満足するフェライト系ステンレス鋼材であることが示されている。
 そして、特許文献11~15には、表面にMB型の硼化物系導電性金属析出物が露出するオーステナイト系ステンレスクラッド鋼材およびその製造方法が開示されている。
 特許文献16には、C:0.08%以下、Si:0.01~1.5%、Mn:0.01~1.5%、P:0.035%以下、S:0.01%以下、Cr:17~36%、Al:0.001~0.2%、B:0.0005~3.5%、N:0.035%以下、必要によりNi、Mo、Cuを含有し、かつCr、MoおよびB含有量は17%≦Cr+3Mo-2.5Bを満足し、残部Feおよび不純物からなる化学組成を有し、鋼中のBがMB型硼化物系金属介在物として析出しているフェライト系ステンレス鋼からなるセパレータを備える燃料電池が開示されている。
 特許文献17には、例えば、C:0.2%以下、Si:2%以下、Mn:3%以下、Al:0.001%以上6%以下、P:0.06%以下、S:0.03%以下、N:0.4%以下、Cr:15%以上30%以下、Ni:6%以上50%以下、B:0.1%以上3.5%以下、残部Feおよび不純物を含有する化学組成を有し、MB型硼化物系金属介在物からなる導電性物質を備える固体高分子形燃料電池のセパレータ用オーステナイト系ステンレス鋼材が開示されている。
 特許文献18には、チタン基材の表面に金めっき部と非めっき部とを有し、金めっき部が直径100nm以下、1nm以上の島状で表面に点在している金めっき構造体からなる燃料電池用セパレータが開示され、金めっき構造体の表面における金めっき部の占める割合は10~90%、特に20~80%が好ましいとされている。
 チタンを基材とする理由は、ステンレス鋼の基材では、金めっき皮膜が薄い場合にピンホールが存在するとステンレス鋼の腐食が発生し易くなり、ピンホールを無くすために金めっきを厚くすると製造コストが高くなるためとしている。めっき欠陥は不可避とした上で、めっき欠陥からの耐食性の低下を、基材を耐食性に優れるチタンとすることによりめっき素材の耐食性を確保している。
 特許文献19には、流路を形成する凹凸部の凸部水平頂部に金、ロジウム、白金、またはこれらの2種以上の合金のいずれかが粒径20~60μmの粒状物として島状に析出した分散皮膜からなるめっき皮膜を有する燃料電池セパレータが開示されている。特許文献19では、この燃料電池セパレータの表面の凸部水平部の非めっき部分の不動態皮膜厚みは4nm以上であり、金被覆率は16~70%であるとされている。特許文献19には、具体的なめっき手法も開示されている。
 しかし、これら多数の提案にもかかわらず、固体高分子形燃料電池セパレータ用素材としてステンレス鋼を適用することには、休止後の固体高分子形燃料電池を起動する際に生じるカソード極側触媒担持カーボンの腐食という大きな課題が残されている。
 具体的には、起動時に、酸化性ガス(空気)がアノード極側に充満している状態で燃料ガスである水素ガスをアノード極側に導入すると、アノード極側とカソード極側で非定常な過渡的現象が発生する。この過度的現象は、カソード極側に瞬間的なセルの電位上昇が発生してカソード極側触媒担持カーボンが消耗する現象である。カソード極側触媒担持カーボンの消耗は、不可避に触媒機能の低下を引き起こす。
 これまで、この対策として、アノード極側の内容積を小さくしてガス置換時間を短くしたり、短時間でガス置換が進行するように起動時の燃料ガス(水素)の流量を多めにしたり、流路設計を工夫することが行われてきた。また、燃料ガス(水素)を加圧した状態でアノード極側に導入することも行われている。
 さらに、アノード極側とカソード極側を短絡する抵抗器をセル毎に設置することも行われているが、セル数が多くなるとシステム制御が大掛かりになり、燃料電池システムを高価なものにするとともに電池効率を落とす原因になる。
 このように、固体高分子形燃料電池の起動時におけるカソード極側触媒担持カーボンの消耗は、固体高分子形燃料電池の長期耐久性の確保と性能低下の軽減を図るために、大きな課題である。
 特許文献20には、固体高分子形燃料電池のセルの内部、アノード流れ場プレートとアノード触媒層との間にガス感知層を介挿する発明が開示されている。ガス感知層は、例えば、約30ナノメートル未満の半導体酸化物ナノ構造体を含む。半導体酸化物ナノ構造体は、酸化チタン、酸化スズ、酸化亜鉛、酸化ジルコニウム、およびこれらの組み合わせから構成される。ガス感知層は、水素ガスに接触するときには電気抵抗が減少し、酸素含有ガスに接触するときには電気抵抗が増加して、アノードチャンネル内にOが残留しているときの腐食からセルを保護する。
 すなわち、固体高分子形燃料電池の起動時で、アノードにまだ酸素が残っているときには、酸素と接触するガス感知層の電気抵抗は高く、この部位の電池反応が抑制されて電極劣化をもたらす電気化学反応が抑制される。
 その後、水素が流れ続けてアノードから空気が追い出されると、ガス感知層が水素に接触して電気抵抗が低下して本来の電池反応が進行するようになる。換言すれば、ガス感知層が、ガス拡散層、高分子膜ならびに触媒層から構成されるMEA(Membrane Electrode Assembly)を介してのアノードおよびカソード間の誘導電圧により引き起こされる電池性能の低下をもたらす電気化学反応を抑制する。
 特許文献20には、さらに、酸化スズとしてSnOが開示され、酸化チタンとしてTiOナノチューブが開示されている。ガス感知層を形成する方法としては、ガス拡散層またはバイポーラ板の上へのコーティングと付着力を改善するための200~400℃での熱処理、バイポーラ板への物理的気相成長法、化学的気相成長法などによる蒸着法、電着等が開示されている。また、これらの金属フィルムを電気化学エッチングまたは酸による腐食などの周知技術を用いて、ナノ構造化された半導体酸化物をガス感知層に変換することも開示されている。

 これまでの技術開発は以上のような状況にあるが、固体分子形燃料電池の起動時に、燃料電池のアノード極側内部に酸化性ガス(例えば、空気)が残留している状態で燃料ガス(水素)がアノード極側に導入される場合に生じるカソード極側でのカーボン(例えば、触媒担持カーボン)およびセパレータの腐食を十分に軽減することはできていない。
 本発明は、上記問題を解決し、固体分子形燃料電池の起動時に、燃料電池のアノード極側内部に酸化性ガスが残留している状態で燃料ガスがアノード極側に導入されることに起因するカソード極側でのカーボンおよびセパレータの腐食を軽減することができる固体高分子形燃料電池用セル、およびそれを備える固体高分子形燃料電池スタックを提供することを目的とする。
 本発明は、上記課題を解決するためになされたものであり、下記の固体高分子形燃料電池用セルおよび固体高分子形燃料電池スタックを要旨とする。
 (1)カソード極側セル構成部材およびアノード極側セル構成部材を備える固体高分子形燃料電池用セルであって、
 前記カソード極側セル構成部材および前記アノード極側セル構成部材は、ステンレス鋼材を含み、
 前記カソード極側セル構成部材に含まれる前記ステンレス鋼材は、その表面の一部が金めっきにより被覆され、
 前記金めっきの被覆率が15~85%であり、
 前記アノード極側セル構成部材に含まれる前記ステンレス鋼材は、その表面に金めっきを有さず、
 前記ステンレス鋼材中に、微細に分散析出したMB型硼化物を含む析出物を有し、
 該析出物は、その一部が前記ステンレス鋼材の表面から突出している、
 固体高分子形燃料電池用セル。
 (2)前記アノード極側セル構成部材に含まれる前記ステンレス鋼材が有する前記析出物は、
 MB型硼化物を析出核として、その表面にM23型Cr系炭化物が析出した複合析出物をさらに含み、
 前記複合析出物は、その一部が前記ステンレス鋼材の表面から突出している、
 上記(1)に記載の固体高分子形燃料電池用セル。
 (3)前記カソード極側セル構成部材に含まれる前記ステンレス鋼材は、
 前記ステンレス鋼材中に、微細に分散析出したMB型硼化物を含む析出物を有し、
 該析出物は、その一部が前記ステンレス鋼材の表面から突出している、
 上記(1)または(2)に記載の固体高分子形燃料電池用セル。
 (4)前記カソード極側セル構成部材に含まれる前記ステンレス鋼材が有する前記析出物は、
 MB型硼化物を析出核として、その表面にM23型Cr系炭化物が析出した複合析出物をさらに含み、
 前記複合析出物は、その一部が前記ステンレス鋼材の表面から突出している、
 上記(3)に記載の固体高分子形燃料電池用セル。
 (5)上記(1)から(4)までのいずれかに記載の固体高分子形燃料電池用セルを備える、
 固体高分子形燃料電池スタック。
 本発明によれば、固体分子形燃料電池の起動時に、燃料電池のアノード極側内部に酸化性ガスが残留している状態で燃料ガスがアノード極側に導入されることに起因する、カソード極側でのカーボンおよびセパレータの腐食を軽減することができる、固体高分子形燃料電池用セル、およびそれを備える固体高分子形燃料電池スタックを得ることが可能となる。
図1は、固体高分子型燃料電池の構造を示す説明図であり、図1(a)は、燃料電池セル(単セル)の分解図、図1(b)は燃料電池スタックの斜視図である。 図2は、固体高分子形燃料電池用セルの断面模式図である。 図3は、表面に平均厚さが5nmの金めっきを形成したステンレス鋼板(SUS316L)の表面のSEM像である。 図4は、図3に示したステンレス鋼板に対して、90℃、pH2の硫酸水溶液中に96時間浸漬処理した後の、鋼板表面のSEM像である。 図5は、実施例で用いたセパレータの形状を示す写真である。
 本発明者は、長年に亘り、固体高分子形燃料電池のセパレータとして長時間使用しても、セパレータ表面からの金属溶出が少なく、拡散層、高分子膜および触媒層から構成されるMEAの金属イオン汚染の進行を抑制でき、触媒および高分子膜の性能の低下を起こし難いステンレス鋼材の開発に専念してきた。
 図2は、固体高分子形燃料電池用セル10の断面模式図である。固体高分子形燃料電池用セル10は、高分子膜19の両側にそれぞれ触媒層17,18および拡散層15,16が設けられたMEA20と、MEA20の両面にそれぞれ設けられたアノード極側セル構成部材11およびカソード極側セル構成部材12とを含む。そして、MEA20とアノード極側セル構成部材11およびカソード極側セル構成部材12との間には、それぞれアノード極側燃料ガス流路13およびカソード極側ガス流路14が設けられている。
 上述のように、固体高分子形燃料電池は、アノード極側燃料ガス流路13が空気で充満された状態で起動される。図2においては、起動時の固体高分子形燃料電池用セル10の内部で進行する化学反応を、模式的に説明している。図2を参照しながら、起動時に固体高分子形燃料電池用セル10の内部で発生する過渡的現象をさらに詳しく説明する。
 空気雰囲気中にあるアノード極側燃料ガス流路13側に水素が導入されると、アノード極側燃料ガス流路13側の空気は、水素によって置換される。しかしながら、固体高分子形燃料電池用セル10内のアノード極側燃料ガス流路13側には、配管およびマニホールド部を含めて多大な容積が存在する。導入されるガス流量およびガス流速には制限があるため、空気が水素によって完全に追い出されるまでには、不可避にある程度の時間(例えば数秒間)を要する。
 すなわち、起動時には、アノード極側燃料ガス流路13に流れ込んだ水素と、残留する空気との間に境界部が生じることとなる。そして、この境界部付近のアノード極側の触媒層17の表面において、空気および水素による瞬間的触媒表面反応が進行するとともに、局部的なH欠乏が発生する。
 その結果、セルの内部で局部電池が形成され、MEA20を介してアノード極側セル構成部材11とカソード極側セル構成部材12との間で瞬間的に1.4Vを超える誘導電圧が発生する。局部電池形成に関与する化学反応は、以下のとおりである。
 (I)アノード極側の触媒層17での反応(瞬間的触媒表面反応)
   O+4H+4e→2HO     ・・・・・(i)
 (II)カソード極側の触媒層18での反応
   C+2HO→4H+4e+CO  ・・・・・(ii)
   2HO→4H+4e+O     ・・・・・(iii)
 反応(i)は、残留する空気がH欠乏を発生させる反応であり、アノード極側の触媒層17で進行する、起動時の過渡的な反応である。また、反応(ii)は、カソード極側の触媒層18側で進行するC消耗反応である。さらに、反応(iii)は、カソード極側の触媒層18側で進行するH欠乏を補うための水分解反応(酸化反応)である。
 これらの反応(i)~(iii)の進行に伴って、カソード極側の触媒層18で触媒担持カーボンの消耗(腐食)が生じるとともに、カソード極側セル構成部材12の腐食が進行する。特に、触媒担持カーボンの腐食は、燃料電池性能の低下に直結する。しかも、この触媒担持カーボンの腐食は不可逆反応であるため、燃料電池性能の累積的な低下をもたらすこととなる。
 燃料電池システムの内容積が大きいほど、アノード極側燃料ガス流路13でのH欠乏状態はより長い時間に亘って発生し、カソード極側の触媒層18での触媒担持カーボンの腐食が顕在化し易くなる。
 このように、固体高分子形燃料電池用セル10の起動時に生じる局部電池の形成を抑制することによって、触媒担持カーボンおよびセル構成部材の腐食量を低減することが重要となる。
 ここで、セル構成部材の耐食性を向上させる方法として、部材表面に金めっき処理を施すことが考えられる。しかしながら、部材表面に形成した金めっき皮膜中には、ミクロ欠陥が不可避に生じるため、母材がわずかに露出することとなる。この際、金めっき皮膜とミクロ欠陥でわずかに露出する母材との間で生じる異種金属接触腐食(ガルバニック腐食ともいう)が問題となる。
 また、金は極めて導電性に優れる元素であるため、アノード極側セル構成部材11およびカソード極側セル構成部材12の双方に金めっき処理を施した部材を用いた場合、局部電池形成による誘導電圧の発生が顕在化し易くさらに急激となり、触媒担持カーボンの腐食が顕著となる。それに加えて、急激な誘導電圧の発生によって、ミクロ欠陥により露出する母材部分での腐食の進行が著しく、かつ集中するようになる。その結果、貫通穴あき腐食の危険性が高まり、かつ、ミクロ欠陥部付近の金めっきが剥離する要因となる。
 上記の問題を解決するためには、電池形成による電位の上昇に対する応答を鈍感にして、かつ電位の上昇をできるだけ緩やかにする必要がある。
 ところで、従来の固体高分子形燃料電池においては、アノード極側セル構成部材と、カソード極側セル構成部材とに同材質のものを用いることが前提となっている。異なる材質のものを用いると製造コストの上昇が予見されるし、そもそも異なる材質を用いる必要性がないと考えられてきたためである。
 しかし、本発明者は、このような前提にとらわれることなく鋭意検討を重ねた。すなわち、アノード極側セル構成部材とカソード極側セル構成部材とで、それぞれの環境下において要求される性能を発揮する材料を適用することを検討した。
 特に、カソード極側セル構成部材には導電性および耐食性が要求されるため、金めっきの被覆率は大きくすることが望まれる。その一方で、金めっきの被覆率が大きく、局所的にミクロ欠陥が生じている場合には、上述のような局部腐食の発生が懸念される。
 ここで、燃料電池の内部にあって、外部より電圧が負荷されていない状態での部材の電位(いわゆる、自然浸漬電位)は、濡れ状態、曝されている雰囲気(特に、酸素濃度)、金めっきの被覆率(面積率)に大きく影響される。換言すれば、曝される環境が同じである場合、表面に金めっきを有する部材の自然浸漬電位は、金めっきが被覆された部分と母材が露出した部分との混成電位で支配されることとなる。そのため、金めっきの被覆率を低下させるほど自然浸漬電位は母材の電位に近くなり、母材が露出した部分での局部腐食発生の危険性を低下させることが可能になる。
 すなわち、セル構成部材全体としての耐食性および導電性の向上と、局部腐食発生の危険性の低減との間には、いわゆるトレードオフの関係が存在することとなる。したがって、金めっき被覆率を適切な範囲に調整することが重要となる。
 通常、金めっきの金は、めっき付き回り性が非常に優れているために広く、均一にめっきされる。発明者が金めっきの被覆率の調整方法について検討を行った結果、部材に対して、金めっき処理した後に、pHおよび温度を調節した溶液中で浸漬処理することによって、めっき表面での金原子の拡散による金凝集が生じ、金めっき被覆率を調整可能であることを見出した。
 一方、アノード極側セル構成部材には、カソード極側セル構成部材ほどの耐食性は要求されない。そのため、アノード極側セル構成部材としては、ガルバニック腐食を発生する危険性が高い金めっきを有する鋼材は用いない。
 ここで、局部電池形成による誘導電圧が発生した際に、アノード極側セル構成部材として金めっきを有しないステンレス鋼材を用いた場合、ステンレス鋼材表面の不動態皮膜が過不動態皮膜へと変化し、それに伴い金属溶出が起きることが懸念される。
 しかしながら、本発明者が検討した結果、不動態皮膜から過不動態皮膜への変化は、CrおよびFeのオキシ水酸化物の溶解および生成により進行するため、数秒間程度の過渡的な電位上昇では、皮膜の変化が追従できず、懸念されるような過不動態域腐食(金属溶出)には至らないことが判明した。
 さらに、アノード極側セル構成部材として用いられるステンレス鋼材中にMB型硼化物(以下、単に「MB」ということもある)を微細に分散させ、かつ表面に突出させることによって、不動態皮膜で覆われたステンレス鋼表面で「電気の通り道(導電性パス)」として機能することにより、鋼材表面の導電性(接触電気抵抗)が顕著に改善される。
 以上の結果、本発明者は、適切な被覆率の金めっきを表面に有するステンレス鋼材をカソード極側セル構成部材として適用し、表面に金めっきを有さずかつMBを含む析出物が表面から突出しているステンレス鋼材をアノード極側セル構成部材として適用した固体高分子形燃料電池用セルを開発するに至った。そして、それを備える固体高分子形燃料電池は、アノード極側が酸化性雰囲気(空気)の状態から起動しても、カソード極側触媒担持カーボンの消耗による電池性能の低下を抑制できることを知見した。
 本発明は上記の知見に基づいてなされたものである。以下、本発明の各要件について詳しく説明する。
 図2を参照して、固体高分子形燃料電池用セル10は、アノード極側セル構成部材11およびカソード極側セル構成部材12を備える。それぞれについて詳しく説明する。
 なお、本発明において、「セル構成部材」とは、セパレータまたは整流板である。セパレータはバイポーラプレートと呼ばれることもある。整流板は、燃料ガスまたは酸化性ガスを、整流または配流するための部材であり、多孔質板、フィンまたはメッシュと呼ばれることもある。
 1.アノード極側セル構成部材
 アノード極側セル構成部材11は以下に説明するステンレス鋼材を含む。なお、アノード極側セル構成部材11のうち、少なくともガス流路の表面部分に使用される部材が後述するステンレス鋼材で構成されることが好ましい。
 1-1.ステンレス鋼材の化学組成
 各元素の限定理由は下記のとおりである。なお、以下の説明において含有量についての「%」は、「質量%」を意味する。
 アノード極側セル構成部材11に含まれるステンレス鋼材の化学組成は、C:0.001~0.2%、Si:0.01~1.5%、Mn:0.01~2.5%、P:0.035%以下、S:0.01%以下、Cr:16.0~35.0%、Mo:0~7.0%、Ni:0.01~50.0%、Cu:0.01~3.0%、N:0.001~0.4%、V:0~0.35%、B:0.5~1.0%、Al:0.001~6.0%、W:0~4.0%、REM:0~0.1%、Nb:0~0.35%、Ti:0~0.35%、および、残部:Feおよび不純物であり、下記(iv)式を満足することが好ましい。
 20.0≦Cr+3×Mo-2.5×B-17×C≦45.0 ・・・(iv)
 但し、式中の各元素記号は、鋼材中に含まれる各元素の含有量(質量%)を意味する。
 ここで「不純物」とは、鋼材を工業的に製造する際に用いる溶解原料、添加元素、スクラップ、製造工程の種々の要因によって混入する成分であって、本発明に悪影響を与えない範囲で許容されるものを意味する。
 上記のステンレス鋼材は、フェライト系ステンレス鋼材であってもよいし、オーステナイト系ステンレス鋼材であってもよい。上記のフェライト系ステンレス鋼材として、以下の2種のフェライト系ステンレス鋼材が挙げられ、上記のオーステナイト系ステンレス鋼材として、以下の1種のオーステナイト系ステンレス鋼材が挙げられる。それぞれの化学組成について詳しく説明する。
 なお、フェライト相とオーステナイト相との二相組織であると、圧延材である鋼材の成形性に方向性が認められるようになるため、二相系ステンレス鋼材は固体高分子形燃料電池用のアノード極側セル構成部材としては適さない。

 1-2.フェライト系ステンレス鋼材の化学組成
 C:0.001~0.15%
 Cは、母相の組織および組成、特に鋼中のCr含有量にもよるが、Cr主体のM23型Cr系炭化物(以下、単に「M23」ということもある)として鋼中に析出することがある。C含有量を0.001%以上とすることによって、M23が析出して接触抵抗特性が向上するようになる。一方、Cを過度に含有させると製造性が著しく悪化する。そのため、C含有量は0.001~0.15%とする。
 なお、M23等のCr系炭化物を活用しない場合には、C含有量を低く抑えることによって、鋭敏化による耐食性の低下を防止し、常温靱性を向上させ製造性を改善することが可能になる。鋭敏化はJIS G 0575に規定される硫酸―硫酸銅腐食試験により容易に確認できる。粒界腐食性が生じると、固体高分子形燃料電池中での耐食性を維持できなくなるため、鋭敏化は抑制することが好ましい。一方、極端にC含有量を低減すると、精練時間が長くなり精練コストが嵩む。このため、C含有量は0.001%以上0.020%未満としてもよい。この場合、C含有量は0.0015%以上であるのが好ましく、0.010%未満であるのが好ましい。
 また、M23等のCr系炭化物を積極的に活用する場合には、C含有量は0.020~0.15%としてもよい。この場合、C含有量は0.030%以上であるのが好ましく、0.14%以下であるのが好ましい。
 Si:0.01~1.5%
 Siは、量産鋼においてはAlと同様に有効な脱酸元素である。Si含有量が0.01%未満では脱酸が不安定となるばかりでなく、Al添加量が多くなり製造コストが嵩むようになる。また、鋼材表面疵も発生しやすくなる。一方、Si含有量が1.5%を超えると成形性が低下する。そのため、Si含有量は0.01~1.5%とする。Si含有量は0.05%以上であるのが好ましく、0.1%以上であるのがより好ましい。また、Si含有量は1.2%以下であるのが好ましく、1.0%以下であるのがより好ましい。
 Mn:0.01~1.5%
 Mnは、鋼中のSをMn系硫化物として固定する作用があり、熱間加工性を改善する効果がある。一方、Mn含有量が1.5%を超えると、製造の際の加熱時に表面に生成する高温酸化スケールの密着性が低下し、表面肌荒れの原因となるスケール剥離を起こし易くなる。そのため、Mn含有量は0.01~1.5%とする。Mn含有量は0.05%以上であるのが好ましく、0.1%以上であるのがより好ましい。また、Mn含有量は1.2%以下であるのが好ましく、1.0%以下であるのがより好ましい。
 P:0.035%以下
 Pは、Sと並んで有害な不純物元素である。P含有量が0.035%を超えると、製造性が低下する。そのため、P含有量は0.035%以下とする。
 S:0.01%以下
 Sは、耐食性にとって極めて有害な不純物元素である。このため、S含有量は0.01%以下とする。Sは、鋼中共存元素および鋼中のS量に応じて、Mn系硫化物、Fe系硫化物、または、これらの複合硫化物および酸化物との複合非金属析出物として、そのほとんどが析出している。
 固体高分子型燃料電池のセパレータ環境においては、いずれの組成の硫化物系非金属析出物であっても、程度の差はあるものの腐食の起点として作用し、不動態皮膜の維持、金属イオン溶出抑制にとって有害である。通常の量産鋼のS含有量は、0.005%超~0.008%前後であるが、上記の有害な影響を抑制するためには、S含有量は0.003%以下であるのが好ましく、0.002%以下であるのがより好ましく、0.001%未満であるのがさらに好ましい。S含有量は低ければ低い程、望ましい。工業的量産レベルで、S含有量を0.001%未満とすることは、現状の精錬技術をもってすれば、わずかな製造コストの上昇で可能である。
 Cr:22.5~35.0%
 Crは、母材の耐食性を確保する作用を有する元素である。Cr含有量は高いほど高耐食性を示す。また、鋼材中にMBを析出させるためにも、Crを含有させる必要がある。一方、Cr含有量が35.0%を超えると量産規模での生産が難しくなる。そのため、Cr含有量は22.5~35.0%とする。
 なお、MBが析出することにより、母相中で耐食性向上に寄与するCr濃度が、溶鋼段階でのCr濃度に比べて低下して耐食性が低下する場合がある。C含有量が0.001%以上0.020%未満であって、固体高分子形燃料電池内部での耐食性を確保するためには、下記(v)式を満足することが好ましい。
 20.0≦Cr+3×Mo-2.5×B≦45.0 ・・・(v)
 また、M23を析出させる場合にも、Crは必要な元素である。MBおよびM23が析出することにより、母相中で耐食性向上に寄与するCr濃度が、溶鋼段階でのCr濃度に比べて低下して耐食性が低下する場合がある。C含有量が0.020~0.15%であって、固体高分子形燃料電池内部での耐食性を確保するためには、下記(iv)式を満足することが好ましい。
 20.0≦Cr+3×Mo-2.5×B-17×C≦45.0 ・・・(iv)
 Mo:0.01~6.0%
 Moは、Crに比べて少量で耐食性を改善する効果がある。また、Moは溶出したとしても、アノードおよびカソード部に担持されている触媒の性能に対する影響が比較的軽微である。このことは、溶出したMoが、陰イオンであるモリブデン酸イオンとして存在するため、水素イオン(プロトン)交換基を有するフッ素系イオン交換樹脂膜のプロトン伝導性を阻害する影響が小さいためと考えられる。
 しかし、6.0%を超える量のMoを含有させると、製造途中でシグマ相等の金属間化合物の析出回避が困難となり、鋼の脆化の問題から生産が困難となる。また、Moは高価な添加元素である。そのため、Mo含有量は0.01~6.0%とする。Mo含有量は0.05%以上であるのが好ましく、5.0%未満であるのが好ましい。
 Ni:0.01~6.0%
 Niは、耐食性、靭性を改善する元素である。しかし、Ni含有量が6.0%を超えると、工業的に熱処理を施してもフェライト単相組織とすることが困難となる。そのため、Ni含有量は0.01~6.0%とする。Ni含有量は0.03%以上であるのが好ましい。
 Cu:0.01~1.0%
 Cuは溶解原料より不可避に0.01%以上混入する。0.01%未満で溶解することは可能であるが、製造コストが嵩む。Cu含有量が1.0%を超えると、熱間での加工性を減ずることとなり、量産性の確保が難しくなる。そのため、Cu含有量は0.01~1.0%とする。なお、Cuは母相に固溶していることが必要である。金属系析出物として分散すると燃料電池内での腐食起点となり電池性能低下をもたらす。Cu含有量は0.02%以上であるのが好ましく、0.8%以下であるのが好ましい。
 N:0.035%以下
 Nは、不純物として鋼材中に含まれ、常温靭性を劣化させる元素である。そのため、N含有量は0.035%以下とする。工業的にはN含有量は0.007%以下とすることが望ましい。しかし、N含有量を過剰に低下することは、溶製コストの著しい上昇をもたらす。このため、N含有量は0.001%以上であるのが好ましく、0.002%以上であるのがより好ましい。
 V:0.01~0.35%
 Vは、意図的に添加する元素ではないが、量産時に溶解原料として用いるCr源中に不可避に含有されている。Vは、僅かではあるものの、フェライト系ステンレス鋼の常温靭性を改善する。このため、V含有量は0.01~0.35%とする。V含有量は0.03%以上であるのが好ましく、0.30%以下であるのが好ましい。
 B:0.5~1.0%
 Bは、溶鋼段階で添加すると、凝固時点で共晶反応により、ほぼ全量がMBとして析出する。鋼材中に析出、分散し、表面に露出したMBは、表面の導電性を改善するとともに、M23を析出制御するための析出核としての役割も果たす。B含有量が0.5%未満では、MBの析出量が少なく表面の導電性確保が難しい。一方、1.0%を超えて含有させると延性が著しく低下して鋼材の製造が困難となる。そのため、B含有量は0.5~1.0%とする。B含有量は0.5%以上であるのが好ましく、0.85%以下であるのが好ましい。
 Al:0.001~6.0%
 Alはフェライト形成元素であることに加えて、有効な脱酸元素である。必須で含有させるBは溶鋼中酸素との結合力が強い元素であるため、Al脱酸により溶鋼中の酸素濃度を十分に下げておく必要がある。そのため、Alを0.001%以上含有させる必要がある。一方、6.0%を超える量のAlを含有させると、鋼材表面に導電性に劣るアルミ酸化皮膜が生成しやすくなるとともに、製造コストが嵩む。そのため、Al含有量は0.001~6.0%とする。Al含有量は0.01%以上であるのが好ましく、5.5%以下であるのが好ましい。
 REM:0~0.1%
 REM(希土類元素)は、熱間製造性を改善する効果を有するため、必要に応じて含有させてもよい。しかし、過度の含有は、製造コストの増加につながる。そのため、REM含有量は0.1%以下とする。REM含有量は0.05%以下であるのが好ましい。上記の効果を得るためには、REM含有量は0.001%以上であることが好ましく、0.005%以上であるのがより好ましい。
 ここで、本発明において、REMはSc、Yおよびランタノイドの合計17元素を指し、前記REMの含有量はこれらの元素の合計含有量を意味する。なお、ランタノイドは、工業的には、ミッシュメタルの形で添加される。
 Nb:0~0.35%
 Ti:0~0.35%
 NbおよびTiは、鋼中のCおよびNの安定化元素である。すなわち、NbおよびTiは、鋼中では炭化物および窒化物を形成する。そのため、特に、C含有量が0.001%以上0.020%未満である場合に、これらの1種または2種を必要に応じて含有させてもよい。TiおよびNbの含有量は、いずれも0.35%以下とする。NbおよびTiの含有量は0.30%以下であるのが好ましい。上記の効果を得るためには、NbおよびTiの1種または2種を0.001%以上含有させることが好ましい。また、Nbは(Nb/C)値が3.0~25.0となるように、Tiは{Ti/(C+N)}値が3.0~25.0となるように含有することが好ましい。
 1-3.オーステナイト系ステンレス鋼材の化学組成
 C:0.005~0.20%
 Cは、オーステナイト相安定化元素である。C含有量が0.005%未満であると、オーステナイト相が不安定になり鋭敏化を起こし、鋭敏化による耐食性低下を起こし易くなるとともに、製造性が低下する。一方、Cを過度に含有させると製造性が著しく悪化する。そのため、C含有量は0.005~0.20%とする。C含有量は0.015%以上であるのが好ましい。また、C含有量は0.15%以下であるのが好ましく、0.025%以下であるのがより好ましい。
 Si:0.01~1.5%
 Siは、量産鋼においてはAlと同様に有効な脱酸元素である。Si含有量が0.01%未満では脱酸が不安定となるばかりでなく、Al添加量が多くなり製造コストが嵩むようになる。鋼材表面疵も発生しやすくなる。一方、Si含有量が1.5%を超えると成形性が低下する。そのため、Si含有量は0.01~1.5%とする。Si含有量は0.05%以上であるのが好ましく、0.1%以上であるのがより好ましい。また、Si含有量は1.2%以下であるのが好ましく、1.0%以下であるのがより好ましい。
 Mn:0.01~2.5%
 Mnは、鋼中のSをMn系硫化物として固定する作用があり、熱間加工性を改善する効果がある。Mn含有量が0.01%未満では上記効果は得られない。一方、Mn含有量が2.5%を超えると、製造の際の加熱時に表面に生成する高温酸化スケールの密着性が低下し、表面肌荒れの原因となるスケール剥離を起こし易くなる。そのため、Mn含有量は0.01~2.5%とする。Mn含有量は0.05%以上であるのが好ましく、0.1%以上であるのがより好ましい。また、Mn含有量は1.0%以下であるのが好ましく、0.6%以下であるのがより好ましい。
 P:0.035%以下
 Pは、Sと並んで有害な不純物元素である。P含有量が0.035%を超えると、製造性が低下する。そのため、P含有量は0.035%以下とする。製造性の観点より、P含有量は、0.030%以下であることが好ましい。
 S:0.01%以下
 Sは、耐食性にとって極めて有害な不純物元素である。このため、S含有量は0.01%以下とする。Sは、鋼中共存元素および鋼中のS量に応じて、Mn系硫化物、Fe系硫化物、または、これらの複合硫化物および酸化物との複合非金属析出物として、そのほとんどが析出している。
 固体高分子型燃料電池のセパレータ環境においては、いずれの組成の硫化物系非金属析出物であっても、程度の差はあるものの腐食の起点として作用し、不動態皮膜の維持、金属イオン溶出抑制にとって有害である。通常の量産鋼のS含有量は、0.005%超~0.008%前後であるが、上記の有害な影響を抑制するためには、S含有量は0.003%以下であるのが好ましく、0.002%以下であるのがより好ましく、0.001%未満であるのがさらに好ましい。S含有量は低ければ低い程、望ましい。工業的量産レベルで、S含有量を0.001%未満とすることは、現状の精錬技術をもってすれば、わずかな製造コストの上昇で可能である。
 Cr:16.0~30.0%
 Crは、母材の耐食性を確保する作用を有する元素である。Cr含有量は高いほど高耐食性を示す。また、鋼材中にMBを析出させるためにも、Crを含有させる必要がある。一方、Crはフェライト形成元素であるため、Cr含有量が30.0%を超えると、オーステナイト形成元素であるNiをオーステナイト相安定化のために多量に含有することが必要になり、成形性の低下が顕著になる。そのため、Cr含有量は16.0~30.0%とする。
 なお、M23を析出させる場合にも、Crは必要な元素である。MBおよびM23が析出することにより、母相中で耐食性向上に寄与するCr濃度が、溶鋼段階でのCr濃度に比べて低下して耐食性が低下する場合がある。固体高分子形燃料電池内部での耐食性を確保するためには、下記(vi)式を満足することが好ましい。
 24.0≦Cr+3×Mo-2.5×B-17×C≦45.0 ・・・(vi)
 Mo:0~7.0%
 Moは、Crに比べて少量で耐食性を改善する効果がある。固体高分子形燃料電池内は腐食環境として厳しい環境であるので、必要に応じてMoを含有させてもよい。また、Moは溶出したとしても、アノードおよびカソード部に担持されている触媒の性能に対する影響が比較的軽微である。このことは、溶出したMoが、陰イオンであるモリブデン酸イオンとして存在するため、水素イオン(プロトン)交換基を有するフッ素系イオン交換樹脂膜のプロトン伝導性を阻害する影響が小さいためと考えられる。
 しかし、7.0%を超える量のMoを含有させると、製造途中でシグマ相等の金属間化合物の析出回避が困難となり、鋼の脆化の問題から生産が困難となる。また、Moは高価な添加元素である。そのため、Mo含有量は7.0%以下とする。Mo含有量は6.5%以下であるのが好ましい。上記効果を得るためには、Mo含有量は、0.5%以上であるのが好ましい。
 Ni:7.0~50.0%
 Niは、オーステナイト形成元素であるため、7.0%以上含有させる。しかし、Niは高価な元素であるため、50.0%を超えて含有させると、成形性が低下して構造部材としての加工に適さなくなるとともに、製造コストが上昇して固体高分子形燃料電池用のセル構造部材として適用が難しくなる。そのため、Ni含有量は7.0~50.0%とする。
 Cu:0.01~3.0%
 Cuはオーステナイト形成元素であるため、0.01%以上含有させる。しかし、Cu含有量が3.0%を超えると耐食性が低下する場合がある。そのため、Cu含有量は0.01~3.0%とする。なお、Cuは母相に固溶していることが必要である。金属系析出物として分散すると燃料電池内での腐食起点となり電池性能低下をもたらす。Cu含有量は0.02%以上であるのが好ましく、0.8%未満であるのが好ましい。
 N:0.001~0.4%
 Nは、最も安価なオーステナイト形成元素であるため、0.001%以上含有させる。しかし、N含有量が0.4%を超えると、製造性が顕著に低下するとともに、薄板加工性も著しく低下する。そのため、N含有量は0.001~0.4%とする。N含有量は0.002%以上であるのが好ましく、0.1%以下であるのが好ましい。
 V:0.3%以下
 Vは、量産時に用いる溶解原料として添加するCr源中に不可避に含有されている。Vは意図的に添加する必要はないが、含有量の過度の低減はコストの増大を招く。そのため、V含有量は0.3%以下とする。
 B:0.5~1.0%
 Bは、溶鋼段階で添加すると、凝固時点で共晶反応により、ほぼ全量がMBとして析出する。鋼材中に析出、分散し、表面に露出したMBは、表面の導電性を改善するとともに、M23を析出制御するための析出核としての役割も果たす。B含有量が0.5%未満では、MBの析出量が少なく表面の導電性確保が難しい。一方、1.0%を超えて含有させると延性が著しく低下して鋼材の製造が困難となる。そのため、B含有量は0.5~1.0%とする。B含有量は0.5%以上であるのが好ましく、0.85%以下であるのが好ましい。
 Al:0.001~0.2%
 Alは、脱酸元素として溶鋼段階で添加する。必須で含有させるBは溶鋼中酸素との結合力が強い元素であるので、Al脱酸により溶鋼中酸素濃度を十分に下げておく必要がある。そのため、Al含有量は0.001~0.2%とする。
 1-4.ステンレス鋼材中の析出物
 アノード極側セル構成部材11に含まれるステンレス鋼材は、鋼材中に、微細に分散析出したMBを含む析出物を有する。この析出物は、MBを析出核として、その表面にM23が析出した複合析出物をさらに含んでいてもよい。なお、M23中のMは、Cr、またはCrおよびFe等であり、Cの一部は、Bに置換されていてもよい。また、MB中のMは、Cr、またはCrおよびFe等であり、Bの一部は、Cに置換されていてもよい。
 そして、上記の析出物は、その一部が鋼材の表面から突出している。鋼材の表面から突出したMBまたはM23が導電性パスとしての機能を発揮し、接触抵抗を低減させる効果を有する。
 MBおよびM23を鋼材の表面から突出させた場合であっても、これら析出物の表面には、不動態皮膜(酸化物皮膜)は形成される。しかし、MB中およびM23中のCr濃度は、マトリクス中のCr濃度よりも高い。そのことに加え、MBまたはM23の表面に形成される不動態皮膜の厚さは、マトリクス表面を覆っている不動態皮膜よりも薄い。そのため、これらの析出物は電子伝導性に優れ、導電性パスとして機能する。
 鋼材の表面から突出したMBは、脱落することが懸念される。しかしながら、MBは金属析出物であることにより、母相と金属結合しており、脱落することはない。また、MBは、大型であり、かつ、非常に硬質な析出物である。そのため、熱間鍛造、熱間圧延、冷間圧延の各工程において機械的に破砕され、均一に分散するようになる。
 MBは導電性を有し、破砕されたとしても非常に大型の金属析出物である。そのため、MB単体であっても導電性パスとしての十分な機能は得られる。しかし、M23は、MBよりもさらに導電性に優れる。そのため、大型で多量に分散しているMBの表面に、導電性に優れるM23を析出させることで、大型かつ導電性に優れる複合析出物が分散して存在する状態となり、アノード極側セル構成部材に用いられる鋼材としてより望ましい表面状態が得られる。
 ここで、MBは、凝固末期に進行する共晶反応により析出する。そのため、組成がほぼ均一であるとともに、熱的にも極めて安定である特長を有している。鋼材の製造工程における熱履歴によって、再固溶も、再析出も、成分変化もすることはない。
 一方、M23は、鋼中のC含有量にもよるが、加熱過程でその一部または全てが固溶し、その後の冷却過程でMBの表面に再析出する。すなわち、適切な加熱、冷却条件を設定した熱処理を行うことにより、MBを析出核としてその表面に、M23が析出した複合析出物とすることができる。
 このように、アノード極側セル構成部材11に含まれるステンレス鋼材は、表面から上記の析出物が突出していることにより、導電性を確保することが可能である。そのため、アノード極側セル構成部材11に含まれるステンレス鋼材は、その表面に金めっきを形成する必要がない。ここで、本発明において、表面に金めっきを有さないとは、金めっきの平均厚さが3nm未満であり、かつ金めっきの被覆率が15%未満であることをいうものとする。
 2.カソード極側セル構成部材
 カソード極側セル構成部材12は以下に説明するステンレス鋼材を含む。なお、カソード極側セル構成部材12のうち、少なくともガス流路の表面部分に使用される部材が後述するステンレス鋼材で構成されることが好ましい。
 2-1.ステンレス鋼材の化学組成
 カソード極側セル構成部材12に含まれるステンレス鋼材の化学組成については特に制限はない。例えば、化学組成は、C:0.001~0.2%、Si:0.01~1.5%、Mn:0.01~2.5%、P:0.035%以下、S:0.01%以下、Cr:16.0~35.0%、Mo:0~7.0%、Ni:0.01~50.0%、Cu:0.01~3.0%、N:0.001~0.4%、V:0~0.35%、B:0.5~1.0%、Al:0.001~6.0%、W:0~4.0%、REM:0~0.1%、Nb:0~0.35%、Ti:0~0.35%、および、残部:Feおよび不純物であり、下記(iv)式を満足するステンレス鋼材を用いることができる。

 また、上記(a)または(b)に示される化学組成を有するフェライト系ステンレス鋼材であってもよいし、上記(c)に示される化学組成を有するオーステナイト系ステンレス鋼材であってもよい。さらに、カソード極側セル構成部材12に含まれるステンレス鋼材としては、二相ステンレス鋼材を用いてもよい。その他にも、例えば、SUS444、SUS445J1、SUS445J2、SUS304、SUS316Lなどが好適なステンレス鋼種として挙げられる。
 なお、上記(a)~(c)に示される化学組成の限定理由については、アノード極側セル構成部材の場合と同一であるため、ここでは説明は省略する。
 2-2.ステンレス鋼材中の析出物
 カソード極側セル構成部材12に含まれるステンレス鋼材は、必要に応じて、鋼材中に、微細に分散析出したMBを含む析出物を有してもよい。また、この析出物は、MBを析出核として、その表面にM23が析出した複合析出物をさらに含んでいてもよい。そして、上記の析出物を有している場合には、その一部が鋼材の表面から突出している。鋼材の表面から突出したMBまたはM23が導電性パスとしての機能を発揮し、接触抵抗を低減させる効果を有する。
 2-3.ステンレス鋼材表面の金めっき
 カソード極側セル構成部材12に含まれるステンレス鋼材は、その表面の一部が金めっきにより被覆されている。すなわち、ステンレス鋼材表面は、金被覆部と母材露出部とに分けられる。そして、金めっきの被覆率は15~85%である。
 前述のとおり、金めっきの被覆率を上記の範囲に調整することにより、母材露出部での局部腐食発生の危険性を低下させ、貫通穴あき腐食を抑制することが可能になる。金めっきの被覆率が15%未満では導電性の確保が困難になり、85%を超えると局部腐食発生の危険性が高くなる。上記被覆率は20%以上であるのが好ましく、25%以上であるのがより好ましい。また、上記被覆率は80%以下であるのが好ましく、75%以下であるのがより好ましい。
 ここで、金めっき被覆率は、EDS(エネルギー分散型X線分析装置)を用いた表面分析の結果から求めることとする。また、金めっき中に金以外の貴金属が含有されていてもよい。金以外の貴金属としては、白金、パラジウムに代表される白金族系貴金属などがある。
 なお、母材露出部においては、金がほとんど分布していないことを確認している。具体的には、X線ビーム径を1.3μmに絞り込んだEDS分析により、母材露出部の金濃度を測定した結果、0.1質量%未満となる。
 3.製造方法
 アノード極側セル構成部材11およびカソード極側セル構成部材12に含まれるステンレス鋼材の製造条件について特に制限はない。例えば、上記の化学組成を有する鋼に対して、熱延工程、焼鈍工程、冷延工程および最終焼鈍工程を順に行うことによって製造することができる。
 なお、熱延工程においては、高温でのα相とγ相の相変態を活用して、結晶粒度調整を行うとともに、M23の析出制御を行うことが好ましい。具体的には、圧延途中でα-γの二相組織となるように制御することによって、再結晶化により結晶粒径および粒内析出物の制御が可能となる。
 続いて、必要に応じて、析出物が鋼材表面から突出するよう、表面を粗面化する処理を施すことが望ましい。粗面化処理方法について特に限定は設けないが、酸洗(エッチング)処理が最も量産性に優れている。特に、塩化第二鉄水溶液をスプレー処理するエッチング処理が好ましい。
 高濃度の塩化第二鉄水溶液を用いるスプレーエッチング処理は、ステンレス鋼のエッチング処理法として広く用いられており、使用後の処理液の再利用も可能である。高濃度の塩化第二鉄水溶液を用いるスプレーエッチング処理は、一般に、マスキング処理を行なった後の局所的な減肉処理または貫通穴開け処理として行なわれることが多いが、本発明においては表面粗化のための溶削処理に用いる。
 スプレーエッチング処理について、さらに詳しく説明する。使用する塩化第二鉄溶液は非常に高濃度の酸溶液である。塩化第二鉄溶液濃度は、ボーメ比重計で測定される示度であるボーメ度で定量が行なわれている。表面粗面化のためのエッチング処理は、静置状態または流れのある塩化第二鉄溶液中に浸漬することで行なってもよいが、スプレーエッチングにより表面粗化することが望ましい。これは、工業的規模での生産を行なうに当たって、効率よくかつ精度よく、エッチング深さ、エッチング速度、表面粗化の程度を制御することが可能なためである。スプレーエッチング処理は、ノズルから吐出する圧力、液量、エッチング素材表面での液流速(線流速)、スプレーの当たり角度、液温により制御できる。
 適用する塩化第二鉄溶液は、液中の銅イオン濃度、Ni濃度が低いことが望ましいが、国内で一般流通している工業品を購入して用いることで問題はない。用いる塩化第二鉄溶液濃度は、ボーメ度にて40~51°の溶液である。40°未満の濃度では、穴あき腐食傾向が強くなり、表面粗化には不向きである。一方、51°を超えるとエッチング速度が著しく遅くなり、液の劣化速度も速くなる。大量生産を行なう必要がある固体高分子形燃料電池セパレータのコア材表面の粗化処理液としては不向きである。
 塩化第二鉄溶液濃度は、ボーメ度で、42~46°とすることがより好ましい。塩化第二鉄溶液の温度は20~60℃とするのが好ましい。温度が低下するとエッチング速度が低下し、温度が高くなるとエッチング速度が速くなる。温度が高いと、液劣化も短時間で進行するようになる。
 液劣化の程度は塩化第二鉄溶液中に浸漬した白金板の自然電位を測定することで連続的に定量評価が可能である。液が劣化した場合の液能力回復法の簡便な方法としては、新液注ぎ足し、または新液による全液交換がある。また、塩素ガスを吹き込んでもよい。
 塩化第二鉄溶液によるエッチング処理後は、すぐに多量の清浄な水で表面を強制的に洗浄する。洗浄水で希釈された塩化鉄第二鉄溶液由来の表面付着物(沈殿物)を洗い流すためである。素材表面における流速が上げられるスプレー洗浄が望ましく、また、スプレー洗浄後も流水中にしばらく浸漬する洗浄を併用することが望ましい。塩化第二鉄水溶液による表面粗化処理の後に、さらに酸水溶液を用いるスプレー洗浄、または浸漬処理を行なってもよい。
 適用する酸水溶液の濃度は、処理を行なう素材の耐食性により異なる。浸漬した際に、表面に気泡発生が認められ始める程度の腐食性に濃度調整する。腐食を伴いながら激しく気泡が発生するような濃度条件は望ましくない。
 その後、カソード極側セル構成部材12に含まれるステンレス鋼材については、金めっき処理および金めっき凝集処理を施す。それぞれの処理について以下に詳しく説明する。
 金めっき処理の方法については特に制限はないが、めっき目付量の制御が容易であることから、電解めっき法であることが好ましい。めっき浴は自ら建浴してもよいし、市販の金または金系合金めっき処理液を用いることができる。シアン系であっても、非シアン系であっても問題ない。上述のように、めっき処理液中に金以外の貴金属が含まれていてもよい。
 金めっきの目付量についても特に制限は設けないが、目付量が少なすぎるか多すぎる場合には、その後の金めっき凝集処理後に、金めっき被覆率を上述の範囲に制御することができなくなるおそれがある。そのため、金めっき処理後の金めっきの平均厚さを、片面あたり2~20nmとするのが好ましい。上記平均厚さは、5nm以上とするのが好ましく、18nm以下とするのが好ましい。
 なお、ステンレス鋼素材との密着性は、ステンレス鋼表面の不動態皮膜を除去したまま、めっき液中でめっきすれば確保できる。金めっき処理時の表面不動態皮膜の除去法は特に限定しない。酸浸漬処理、電気化学的処理、研磨もしくは研削などの機械的な処理、またはそれらの併用などを採用することができる。
 金めっきの平均厚さは、日立ハイテクサイエンス製蛍光X線膜厚計FT9500、またはFT150を用いて測定することができる。これにより、数十μm領域に絞った状態での定量評価を含めて、nmレベルのAu膜厚の定量評価を行うことができる。また、めっき層厚みが厚い場合には、従来から行われている重量法による定量法、断面のSEM像観察による膜厚定量評価法によっても、平均厚さを定量できる。
 続いて、金めっき処理後のステンレス鋼材に対して、金めっき凝集処理を施す。金めっき凝集処理を行うことにより、めっき処理によって均一にめっきされた金が凝集して、金被覆部と母材露出部とが形成される。具体的には、pHが2以上4未満で液温が35℃以上沸点以下の非酸化性酸水溶液中に浸漬処理することで、金めっきを凝集させる。めっきされる金の純度が高いほど、金めっきの凝集挙動がより容易に進行する。その後、清浄な水で十分に洗浄を行い、必要に応じて、室温以上350℃以下の酸化性雰囲気中で乾燥処理を行う。
 非酸化性酸水溶液の種類については特に限定するものではないが、好適な一例として硫酸水溶液がある。また、上記乾燥処理における酸化性雰囲気は、例えば大気中である。乾燥処理温度が350℃を超えると、母材露出部分の高温酸化が進行し、耐食性能の低下と導電性の低下が起きる。そのため、乾燥処理温度は350℃以下とするのが好ましく、300℃以下とするのがより好ましく、250℃以下とするのがさらに好ましい。
 めっき直後に導電性金属析出物の表面に存在した金は、母相側に表面拡散して母相側で凝集する挙動が確認される。結果的に、導電性金属析出物の表面には、非常に少ない数の金粒子を残して金は殆ど存在しない状況となる。
 めっきとして存在する金の表面拡散は、不動態皮膜が薄く、やや不安定な状態である条件で進行し易く、強固な不動態皮膜、酸化皮膜が生成されるような酸化性の環境では進行し難い。pHが2以上4未満であるとともに液温が35℃以上沸点以下である硫酸水溶液中に数時間以上浸漬処理することが好ましい。200時間を超えて浸漬処理を継続してもさらなる凝集は極めて緩やかである。
 ここで、金めっき処理を施した際に、上述したMB等の導電性を有する析出物の表面にも金めっきされる。ただし、析出物の表面に形成された金めっきは、母相に比べて薄い傾向にある。また、析出物の表面にめっきされた金は、金めっき凝集処理を施した際に、母相側に拡散し易いという特徴がある。そのため、鋼材中に析出物が分散するステンレス鋼材では、同じ金目付量であっても、凝集後には母相側の金被覆部の厚さが増加し、金めっきの被覆率は低下する。
 析出物は母相と比較して導電性には優れるが、自然浸漬電位は母相と同じである。そのため、表面に突出している析出物の表面占有率が大きいほど、導電性を確保したままの状態で、金めっき被覆率を低減させることができ、結果として自然浸漬電位上昇を緩やかにし、腐食を軽減されることが可能になる。
 pH調整をした非酸化性酸である硫酸水溶液中に浸漬した際の金の凝集挙動について、さらにSEM像を用いて具体的に説明する。
 図3は、表面に平均厚さが5nmの金めっきを形成したステンレス鋼板(SUS316L)の表面のSEM像である。また、図4は、図3に示したステンレス鋼板に対して、90℃、pH2の硫酸水溶液中に96時間浸漬処理した後の、鋼板表面のSEM像である。すべて同じ倍率のSEM像である。
 図3のSEM像から分かるように、金めっき処理後の表面は、細かな金粒子は確認できるものの、ほぼ一様に金で被覆されている。一方、図4のSEM像から分かるように、硫酸水溶液中で浸漬処理した後の表面では、金粒子が大きくなっており、凝集が進行している。
 以下、実施例によって本発明をより具体的に説明するが、本発明はこれらの実施例に限定されるものではない。
 表1に、用いた鋼材1~5の化学組成を示す。鋼材1~5は、全て、光輝焼鈍仕様(BA仕様)冷間圧延ステンレスコイル材であり、板厚は0.126mm、コイル幅は240mmである。

 鋼材1、2および4はフェライト系ステンレス鋼材であり、鋼材3および5はオーステナイト系ステンレス鋼材である。鋼材1~3では、鋼材中にMBが分散している。鋼材2では、さらに、分散しているMBの表面にM23が析出している。単独で析出しているMBはほとんど存在せず、単独で析出しているM23も容易には確認できない程度の析出量であった。
 鋼材1~5に対して、表面粗さの調整のための塩化第二鉄水溶液スプレーエッチング処理を行った。この表面粗さ調整により、鋼材1および3では、鋼中に析出しているMBが、鋼材2では、MBを析出核としてその表面にM23が析出している複合析出物、M23それぞれの一部が、鋼材表面から突出した。
 表面の粗さは、塩化第二鉄溶液の濃度、液温、スプレー速度(板表面での線流速)、スプレー処理時間により調整した。具体的には、ボーメ度43度、35℃の塩化第二鉄水溶液を用いてスプレー処理した。スプレーの吐出圧は2kg/cmであり、スプレー時間は約40秒間であった。
 その後、シアン浴中での電気めっき処理により金めっき処理を行い、表2に示す厚さの金めっきを形成した。

 金目付量の定量には、市販の日立ハイテクサイエンス製蛍光X線膜厚計FT9500、およびFT150を用いた。従来から行われている重量法による定量法、断面のSEM像観察による膜厚定量評価法も併用した。
 表2における導電性領域占有率(%)は、SEM像から定量される導電性金属析出物により占有されている表面積割合(%)とEDSを用いて得られる金めっき被覆率(%)を合算して求めた。サイクリックボルタムグラム法に基づいて電気化学的手法に依り定量されるAu被覆面積評価結果も活用した検証も行っている。
 表2の導電性領域占有率(%)の欄において平均目付量が多くなっても100%となっていない理由は、非金属介在物に起因しためっき欠陥の影響である。
 スプレーエッチング処理後に金めっき処理を行った際の、表面での金分散状況と、凝集処理後の表面金分散状況を説明する。
 金めっきの厚さが5nm未満である場合のめっき直後の表面は、低倍のSEM観察では金直接観察は難しい。高倍率SEM観察においても、均一に分布している細かな金の分散状態が確認し難い状況がある。また、目付量の制御も困難である。
 金めっきの厚さが5nm以上である場合には、表面外観も目視で明瞭に金色の表面を呈しており、目付量が多くなるにしたがって、めっき金のSEM観察も容易に行える状況になる。導電性金属析出物の表面にも金が分布していることが確認できる。
 金めっきの厚さが20nmを超えると、略全面を金が被覆していることが容易に確認できる。ただし、酸化物などの導電性を有さない非金属介在物の上は金めっきされることはなく、めっき層のミクロ欠陥部として残留していることが観察される。
 その後、硫酸水溶液中に浸漬することにより、金めっき凝集処理を行った。凝集処理条件を表3に示す。温度は90℃保持とし、濃度はpH2~4で変化させた。浸漬時間は96~100時間とした。凝集は、より短時間で進行することを確認している。さらなる凝集が進行し難くなると判断している十分に長いと見做せる浸漬保持時間である。表面の金分布状態は、安定した凝集状態となっている。

 表3における導電性領域占有率(%)は、表2と同様に、SEM像から定量される析出物の占有率(%)とEDSを用いて得られる金めっき被覆率(%)とを合算して求めた。なお、凝集処理後の母材露出部において、X線ビーム径を1.3μmに絞り込んだEDS分析により金濃度を測定した結果、0.1質量%未満であった。
 その後、金めっき凝集処理を行う前後の素材(素材No.1~98)を用いて、自然浸漬電位の測定、表面接触抵抗値の測定および耐穴あき耐食性の評価を行った。
 自然浸漬電位の測定は、pH3の硫酸溶液中に空気を連続的に吹き込みながら行った。自然浸漬電位は、金被覆部と母材露出部それぞれの自然浸漬電位および面積比率により支配される。なお、純金表面ではおよそ0.58V VS.SHEとなる。
 表2および3に示すように、金被覆率が高いほど、金表面の電位に近くなり、低いほど母材の浸漬電位に近くなる。表中に『F』と明記した結果は、電位が不安定に上下変動して安定しない状況であったことを表わす。金被覆率が低い場合にみられる自然浸漬電位挙動のひとつであり、特殊な挙動ではない。
 また、電気的な表面接触抵抗値の測定は、東レ製カーボンペーパTGP-H-90で評価用素材を挟み込んだ状態で白金板間に挟んで行った。燃料電池用セパレータ材の評価で一般的に用いられている4端子法による測定方法である。測定時の負荷荷重は、10kgf/cmで一定とした。測定値が低ければ低いほど、発電時のIR損が小さく、発熱によるエネルギー損失も小さく好ましいと判断できる。東レ製カーボンペーパTGP-H-90は、測定毎に交換した。
 表2および3の評価結果で確認できるように、電気的な接触抵抗性能は、導電性金属析出物の有無と、金目付量の大小ならびに凝集状況によらず、金めっき処理あり、なしのみに依存している。金めっきによる接触抵抗性能改善効果は非常に高い。
 さらに、耐穴あき耐食性の評価を、80℃、pH3、硫酸水溶液を用いた燃料電池模擬環境において行った。この評価試験法は、アノード極側、カソード極側に空気が充満している状態から電池を起動した際にみられる、カソード極側出口付近における電位上昇を模擬したものである。
 具体的には、空気通気の硫酸水溶液中に評価用素材を浸漬した後、白金対極に対して、1.4V vs.SHE保持と0.6V vs.SHE保持とを交互に繰り返すことで試験を行った。電位の印加は、北斗電工製ポテンショスタット装置を用いて外部より行い、保持時間はそれぞれ5分とした。
 1.4V vs. SHEは、休止後に燃料電池を起動した際にカソード極側出口付近で発生する最も高い電圧を想定しており、0.6V vs.SHEは、休止時の金めっき素材の自然浸漬電位を想定している。評価は16時間後の貫通穴あきの有無、貫通には至らないが深さを有する集中した局部腐食(“穴あき”と表記)の有無により判断した。
 なお、金めっきで被覆されていない母材露出部は1.4V vs. SHEに保持されると不可避に不動態皮膜は緩やかに過不動態皮膜に変化するため、表面では金属イオンの溶出と水酸化物皮膜の厚膜化とが進行して、緩やかに茶褐色に変色する。茶褐色に変色した部位の接触抵抗は上昇するが、金めっき処理材では金の分布によって接触抵抗は低く保たれており、セル用構成部材としての機能は維持されている。このため、本評価では、発電が継続不可能となる貫通穴あき発生の有無のみが重要な評価項目である。
 これらの結果を表2および3に併せて示す。なお、表2および3において、「△全面腐食」、「△局部腐食」、「×穴あき」、「××貫通穴あき」はそれぞれ下記の状態を示す。
  △全面腐食 :変色を伴う、概ね均一な腐食
  △局部腐食 :変色を伴う、局部的に小さな板厚減少を伴う腐食
  ×穴あき  :変色を伴う、貫通はしないまでも局部的に大きな板厚減少を伴う腐食
 ××貫通穴あき:変色を伴う、板厚を貫通する穴あき腐食
 本評価試験条件では、評価開始後5時間で露出している母相表面の変色がほぼ一定となり、過不動態皮膜の形成は安定して非常に緩やかになることを事前に確認している。燃料電池自動車で休止後の起動に際してのカソード極側の出側での高電位上昇時間は約2~3秒間と言われている。本実施例における評価時間16時間は、燃料電池自動車の始動19200回相当の高電位保持時間と見做すことができる。20000回は、広く行われている指標回数の一つである。
 表2に示す凝集処理前の素材では、金めっき処理をしていない素材No.1、9、17、25および33では、耐穴あき評価で全て「△全面腐食」となっている。
 また、導電性金属析出物の有無に関係なく、導電性領域占有率が高い素材No.3~8、11~16、19~24、27~32および36~49では、穴あきまたは貫通穴あきが発生した。また、金めっきの平均厚さが20nmを超える素材No.6~8、14~16、22~24、30~32および44~49で、貫通穴あきの発生状況が特に激しくなった。
 貫通穴あきはいずれも金で被覆されていない母材を基点として発生していることから、めっき欠陥部(母材露出部)の減少に伴い、腐食がより局部的に進行して集中する傾向が強いためと判断された。
 表2および3の結果から、凝集処理前の鋼材で貫通穴あきを発生した鋼材であっても、凝集処理後の鋼材では、貫通穴あきを発生していない鋼材(素材No.51~54、59~62、67~70、75~78および83~92)が確認できる。
 表3より、金被覆率が85%以下の鋼材では、局部的に集中した腐食進行が軽減され、貫通穴あき腐食が抑制されたと判断できる。表面に「△局部腐食」が認められた場合であっても、めっき金により表面接触抵抗は低く保たれており、構造部材としての性能は維持できていることが確認できる。
 実施例2では、実際の固体高分子形燃料電池内での適用評価を行った。まず、表2および3に示す素材にプレス成型加工を施し、固体高分子形燃料電池用セパレータを製作した。そして、固体高分子形燃料電池用セパレータを、表面処理した後に固体高分子形燃料電池用セルとしての組み付けを行い、実際の燃料電池運転評価を行った。プレス成型加工は、専用の順送り金型および汎用の250トンプレス機を用いて行った。
 図5は、実施例で用いたセパレータの形状を示す写真である。セパレータの流路は、並行3本流路のサーペンタイン型であり、流路幅は1mmであり、深さは0.7mmである。カソード側、アノード側に同じ形状のセパレータを反転させて配置し、固体高分子形燃料電池セルを構成した。セルとしての有効反応面積は100cmである。
 MEAとしては、高分子膜の両側に触媒層を設け、拡散層としてカーボンペーパを適用した市販の一体型MEAを用いた。白金触媒担持量は、アノード側0.05mg/cm、カソード側0.4mg/cmである。
 セルを構成するために、EPDM製のガスケットとタック性を有するPENフィルムとを用いた。セルとしての一体化後には、水素ガスおよび冷却水の漏れのないことを燃料電池として組み付け後に確認した。
 実施例で用いた燃料電池評価用運転設備は、市販の機器を組み合わせて製作した。燃料電池評価用運転設備では、燃料電池スタックのアノード極側ガス入口およびアノード極側ガス出口に直結してガス温度の低下が起きないように保温した内容積50mlのガス滞留タンクを設けた。起動時の設定水素ガス流量の10倍の容量に相当する。
 さらに、入り側タンク手前の配管に三方電磁弁を設けて、燃料電池へのアノード側供給ガスの空気から水素、水素から空気へガス切り替えが瞬時に行われるようにした。これにより、燃料電池起動時のアノード極側で発生するH欠乏状態を再現することが可能になる。
 三方電磁弁切り替え直後のアノード極側ガス入口設置のガス滞留タンク内の空気は10~20秒間前後をかけて水素ガスにガス置換するが、その間にセル内のアノード極側に流入するアノード極側ガス中の水素濃度もアノード極側ガス入口設置の滞留タンク内の空気で希釈された状態で流入するために低下しており、滞留タンク内の水素ガス置換の進行状況とともに次第に濃化することとなる。
 一方、セルのアノード極側出口側は、出口側に設置のガス滞留タンク内の空気により、電池内反応後のアノード極側ガスがさらに希釈されることになる。本実施例で用いるセルの反応面積は小さく、流路内の内容積も小さいが、ガス滞留タンクをアノードガス極側ガス入口およびアノードガス極側ガス出口に直結して設置することにより20秒間前後にわたって電池起動時の過渡的なセル内条件を再現することができる。
 本実施例においては、燃料電池の組み付けは単セル構成とし、起動に際しては、アノード極側、カソード極側ともに、配管内も含めて窒素ガス置換を行った後に、アノード極側に水素を導入するとともにカソード極側に空気を導入し、電池反応を始動させた。
 ガス流量は、水素が300cc/min、空気が600cc/minで一定とした。運転は、連続運転とし、起動と停止を含まない電流密度0.1A/cmでの定電流保持運転を行った。連続運転時間は最長2000時間であり、運転温度は68℃で一定とした。
 性能評価は、セル電圧低下と運転終了後でのアノード極側セパレータおよびカソード極側セパレータの腐食状態、特に穴あき腐食の有無で評価した。
 各セルのアノード極側およびカソード極側のセパレータに用いた鋼材の種類および上記の測定結果を表4にまとめて示す。

 セル電圧を詳細に比較検討すると、運転開始後100時間後と、1000時間後のセル電圧値に実施例と比較例で性能差はなく、かつ、燃料電池運転では不可避な程度のセル電圧性能低下の範囲にあることが確認された。
 また、腐食は認められず、穴あき腐食も確認されなかった。すなわち、アノード極側に空気が充満している状態で、アノード極側に水素を導入することなく、かつ、運転中の設定電流値が一定であり、電池の休止、起動も行わない本例の環境では、セパレータ材質による性能劣化に差が生じないことが確認された。
 実施例3では、モード運転(一定条件での繰り返し運転)を行った。初回起動時には、アノード極側およびカソード極側ともに、配管内も含めて窒素ガス置換を行った後に、アノード極側に水素を導入するとともにカソード極側に空気を導入し、電池運転を開始した。全評価時間を通じて、運転中は、アノード極側への空気導入は行っていない。
 ただし、本実施例では、実際の固体高分子形燃料電池の起動時に発生する電位上昇を実験室的に再現するために、アノード極側が水素雰囲気ままで外部から1.0Vのセル電圧(一定)を、電子負荷装置を用いてセルに電圧負荷する条件をモード中に設定した。
 具体的な運転モードは、(s1)セル電圧1.0V(一定)20秒間保持運転、(s2)電流密度0.1A/cmでの5分間保持運転、(s3)電流密度0.2A/cmでの3分間保持運転、(s4)電流密度0.3A/cmでの3分間保持運転、(s5)電流密度0.4A/cmでの5分間保持運転、および(s6)開路状態での20秒間保持(外部電源により電池に負荷をかけていない状態)の、6つのステップの繰り返しである。
 なお、ガス流量は、電流密度0.1A/cm当たり水素300cc/min、空気600cc/minを流した。設定電流密度が0.4A/cmでは、水素1200cc/min、空気2400cc/minの設定流量となる。本セパレータを適用するにあたって、最も安定した動作が補償できると判断される最適流量である。
 開路状態保持およびセル電圧1.0V(一定)保持運転時のステップでは、流速300cc/minで水素ガス、流量600cc/minで空気を流した。電池運転温度は68℃とした。セル電圧1.0Vは、アノード極側に空気が充満している状態で水素ガスを導入した際に本スタックとして確認されたセル電圧上昇値である。
 セル電圧1.0Vは、ステンレス鋼では過不動態域と呼ばれる電位領域であり、ステンレス鋼表面に生成している不動態皮膜が、過不動態域で安定な過不動態皮膜に変化する電位環境である。表面皮膜の変化による金属イオンの溶出が進行し易い環境であり、穴あき腐食を起し易い条件である。評価運転時間は1000時間であり、モード繰り返し数は、3600サイクルである。
 各セルのアノード極側およびカソード極側のセパレータに用いた鋼材の種類および測定結果を表5にまとめて示す。

 実施例2で示した0.1A/cmでの定電流保持運転での運転開始後100時間後のセル電圧と比較しても、セル電圧低下に差がないことより、本モード運転条件では、MEA性能の低下も顕在化しないことが確認できる。
 本例では、起動時と運転中にアノード極側に空気を導入していないため、本例の環境では、性能劣化に差が生じないと判断できた。
 実施例4では、実施例3と類似パターンでのモード運転(一定条件での繰り返し運転)を行った。ただし、初回起動時には、アノード極側およびカソード極側ともに、配管内も含めて窒素ガス置換を行った後に、アノード極側ならびにカソード極側双方に空気を導入した後に電池運転を開始した。
 さらに、実際の固体高分子形燃料電池起動時に発生する電位上昇を実験室的に再現するために、開回路状態保持のモード中に、三方電磁弁を切り替えてアノード極側水素雰囲気に空気を導入して水素から空気へのガス置換(流速2400cc/min、20秒保持)を行なうとともに、その後に、三方電磁弁を切り替えてアノード極側に水素ガスを流速300cc/minで導入した。外部からの電子負荷装置による1.0V(一定)負荷は、条件設定の再現性を高めるための操作である。
 具体的な運転モードは、(s1)セル電圧1.0V(一定)保持運転(20秒間)、(s2)電流密度0.1A/cmでの5分間保持運転、(s3)電流密度0.2A/cmでの3分間保持運転、(s4)電流密度0.3A/cmでの3分間保持運転、(s5)電流密度0.4A/cmでの5分間保持運転、および(s6)開路状態での20秒間保持(外部電源により電池に負荷をかけていない状態)の繰り返しである。評価運転時間、最長で2000時間であり、モード繰り返し数は7200サイクルである。
 各セルのアノード極側およびカソード極側のセパレータに用いた鋼材の種類および測定結果を表6にまとめて示す。

 運転開始後100時間では性能差は確認できないが、その後の継続運転で運転開始2000時間終了前に継続が困難となるもの(電池No.3、6、7、10、11、13および14)があった。
 電池No.3、6、7、10、11、13および14については、発電困難となった時点で電池運転を休止して電池解体により内部を確認した。その結果、カソード極側の構成部材の入り側と出口側での赤さびの発生と、貫通穴あきとを確認した。カソード極側の素材の金被覆率は、電池No.13では88%であり、電池No.3、6、7、10、11および14では99%であった。
 電池No.12では、2000時間運転終了後まで発電が可能であったが、セル電圧の低下が生じたことに加えて、解体後に板厚貫通には至らないもののカソード極側の構成部材に穴あきが確認された。カソード極側の素材の金被覆率は88%であった。
 本発明例である電池No.2、5および9では、カソード極側の構成部材に軽微な点さび腐食が確認されたが、開回路電圧ならびにセル電圧低下は発生しておらず、電池性能低下に至るような腐食発生ではないと判断された。電池No.2、5および9では、カソード極側の素材の金被覆率は、それぞれ、80%、76%、83%、70%および80%であった。
 本発明例である電池No.1、4および8では、カソード極側構成部材に腐食が認められなかった。電池No.1、4および8では、カソード極側の素材の金被覆率は、それぞれ、45%、40%および44%であった。
 適用したMEAは、セル電圧が0.75V以上であれば性能良好な状態を維持していると判断できる。本発明例として示した電池No.1、2、4、5、8および9では、いずれも2000時間運転後のセル電圧においてほぼ0.75Vが維持されていた。
 点さび、穴あき、貫通穴あき腐食ともに、母材露出部での腐食発生であった。本実施例により、金被覆率が過剰であると、穴あき貫通腐食発生の危険性が高いことが明瞭に示された。

Claims (5)

  1.  カソード極側セル構成部材およびアノード極側セル構成部材を備える固体高分子形燃料電池用セルであって、
     前記カソード極側セル構成部材および前記アノード極側セル構成部材は、ステンレス鋼材を含み、
     前記カソード極側セル構成部材に含まれる前記ステンレス鋼材は、その表面の一部が金めっきにより被覆され、
     前記金めっきの被覆率が15~85%であり、
     前記アノード極側セル構成部材に含まれる前記ステンレス鋼材は、その表面に金めっきを有さず、
     前記ステンレス鋼材中に、微細に分散析出したMB型硼化物を含む析出物を有し、
     該析出物は、その一部が前記ステンレス鋼材の表面から突出している、
     固体高分子形燃料電池用セル。
  2.  前記アノード極側セル構成部材に含まれる前記ステンレス鋼材が有する前記析出物は、
     MB型硼化物を析出核として、その表面にM23型Cr系炭化物が析出した複合析出物をさらに含み、
     前記複合析出物は、その一部が前記ステンレス鋼材の表面から突出している、
     請求項1に記載の固体高分子形燃料電池用セル。
  3.  前記カソード極側セル構成部材に含まれる前記ステンレス鋼材は、
     前記ステンレス鋼材中に、微細に分散析出したMB型硼化物を含む析出物を有し、
     該析出物は、その一部が前記ステンレス鋼材の表面から突出している、
     請求項1または請求項2に記載の固体高分子形燃料電池用セル。
  4.  前記カソード極側セル構成部材に含まれる前記ステンレス鋼材が有する前記析出物は、
     MB型硼化物を析出核として、その表面にM23型Cr系炭化物が析出した複合析出物をさらに含み、
     前記複合析出物は、その一部が前記ステンレス鋼材の表面から突出している、
     請求項3に記載の固体高分子形燃料電池用セル。
  5.  請求項1から請求項4までのいずれかに記載の固体高分子形燃料電池用セルを備える、
     固体高分子形燃料電池スタック。
