Description

樹脂成形品
 本発明は、樹脂成形品に関する。
 近年、自動車の軽量化を目的として、内外装用の部品における金属部材から樹脂成形品への置き換えが進んでいる。
 金属部材から樹脂成形品への置き換えは自動車の軽量化を可能にする有効な方策であるが、自動車の低燃費化、高性能化等の要求の高まりを受けて、樹脂成形品自体にもいっそうの軽量化が求められている。樹脂成形品を軽量化する方法としては、樹脂成形品の薄型化が挙げられる。しかし、必要な強度との兼ね合いから、樹脂成形品のさらなる薄型化は技術的に困難となりつつある。そこで、樹脂成形品の本体と一体的に形成されるリブと呼ばれる補強用の突起を設けて強度を補う手法がとられている(例えば、特開2005-313330号公報参照)。
 樹脂成形品にリブを設けることは、樹脂成形品の薄型化と強度の確保を両立するうえで有効な方策である。このことを、図1と図2を参照して説明する。図1はリブを設けていない樹脂成形品10の断面を模式的に示す概略断面図であり、図2はリブを設けた樹脂成形品20を模式的に示す概略断面図である。図1中のBaは樹脂成形品10の本体の幅であり、Haは本体の厚みである。図2中のBb1は樹脂成形品20の本体の幅であり、Hb1は本体の厚みであり、Bb2はリブの幅であり、Hb2はリブの厚み(高さ)である。ここで、Ba=200、Ha=30、Bb1=200、Hb1=20、Bb2=20、Hb2=100とすると、樹脂成形品10の断面の面積は200×30=6000であり、樹脂成形品20の断面の面積も200×20+20×100=6000であり、両者の断面積は等しい。
 次に、上記条件での断面二次モーメントを比較する。断面二次モーメントの値は、断面の幅×断面の厚みの3乗/12で計算される。従って、樹脂成形品10の断面二次モーメントの値は200×30/12=450000となる。一方、樹脂成形品20の断面二次モーメントの値は本体部分について計算した断面二次モーメントの値と、リブ部分について計算した断面二次モーメントの値の合計となる。従って、樹脂成形品10の断面二次モーメントの値は(200×20/12)+(20×100/12)=1800000となる。
 このように、樹脂成形品20は本体の厚みが樹脂成形品10より薄いにもかかわらず、リブを設けることで樹脂成形品10を大きく上回る断面二次モーメントを実現し、強度が大きく向上する。
 しかしながら、リブを設けた樹脂成形品は、成形した樹脂の冷却後の体積収縮によってリブを設けた面と逆側の面に「ヒケ」と呼ばれる凹みが生じて外観を損なう場合がある。
 本発明者らは上記事情に鑑み、ヒケの発生が抑制される樹脂成形品を提供することを課題とする。
 課題を解決するための具体的手段には、以下の態様が含まれる。
<1>本体と、前記本体の表面の少なくとも一部に位置するリブと、を有し、前記リブの底面の幅Aが、前記リブが位置する部分における前記本体の厚みBの40%以下である、樹脂成形品。
<2>前記リブの底面の幅Aが0.8mm以上である、<1>に記載の樹脂成形品。
<3>前記本体の厚みBが2.5mm以上である、<1>又は<2>に記載の樹脂成形品。
<4>前記リブの底面の幅Aが1.6mm以下である、<1>~<3>のいずれか1項に記載の樹脂成形品。
<5>前記本体の厚みBが4.0mm以下である、<1>~<4>のいずれか1項に記載の樹脂成形品。
<6>前記樹脂成形品は、少なくとも一部が発泡した樹脂で形成されている、<1>~<5>のいずれか1項に記載の樹脂成形品。
 本発明によれば、ヒケの発生が抑制される樹脂成形品を提供することを課題とする。

 以下、本発明を実施するための形態について詳細に説明する。但し、本発明は以下の実施形態に限定されるものではない。以下の実施形態において、その構成要素(要素ステップ等も含む)は、特に明示した場合を除き、必須ではない。数値及びその範囲についても同様であり、本発明を制限するものではない。
 本明細書において「工程」との語には、他の工程から独立した工程に加え、他の工程と明確に区別できない場合であってもその工程の目的が達成されれば、当該工程も含まれる。
 本明細書において「~」を用いて示された数値範囲には、「~」の前後に記載される数値がそれぞれ最小値及び最大値として含まれる。
 本明細書中に段階的に記載されている数値範囲において、一つの数値範囲で記載された上限値又は下限値は、他の段階的な記載の数値範囲の上限値又は下限値に置き換えてもよい。また、本明細書中に記載されている数値範囲において、その数値範囲の上限値又は下限値は、実施例に示されている値に置き換えてもよい。
 本明細書において組成物中の各成分の含有率は、組成物中に各成分に該当する物質が複数種存在する場合、特に断らない限り、組成物中に存在する当該複数種の物質の合計の含有率を意味する。
 本明細書において「層」との語には、当該層が存在する領域を観察したときに、当該領域の全体に形成されている場合に加え、当該領域の一部にのみ形成されている場合も含まれる。
 本実施形態の樹脂成形品は、本体と、前記本体の表面の少なくとも一部に位置するリブと、を有し、前記リブの底面の幅Aが、前記リブが位置する部分における前記本体の厚みBの40%以下である(A/B×100≦40である)。
 図3は、本実施形態の樹脂成形品における、リブが位置する部分の一例を概略的に示す断面図である。リブ1は、樹脂成形品の本体2の表面3から突出するように本体2と一体的に形成され、突出方向に向かって細くなる形状を有している。本明細書において「リブの底面」とは、本体2の表面3からリブ1の傾斜面4が立ち上がっている所でリブ1を本体2から切断した場合に得られる断面を意味する。「リブの底面の幅」とは、リブ1の底面における、リブ1の両側の傾斜面4の間の距離(矢印A)を意味する。「リブが位置する部分における本体の厚み」とは、リブ1が位置する部分における本体2の厚み(矢印B)を意味する。
 本発明者らの検討により、リブの底面の幅Aが、リブが位置する部分における本体の厚みBの40%以下であるという条件を満たす樹脂成形品は、リブを設けたことによるヒケの発生が抑制されることが判った。すなわち、樹脂成形品に設けられるリブの底面の幅と本体の厚みを上記条件が満たされるように調節することで、樹脂成形品の強度を確保しつつ薄型化を達成できることが判った。
 リブの底面の幅Aは、上記条件を満たすのであれば特に制限されない。リブによる補強効果を充分に得る観点からは、Aの値は大きいほど好ましい。例えば、0.8mm以上であることが好ましく、1.0mm以上であることがより好ましい。ヒケの発生を抑制する観点からは、Aの値は小さいほど好ましい。例えば、1.6mm以下であることが好ましく、1.3mm以下であることがより好ましい。
 リブが位置する部分における本体の厚みBは、上記条件を満たすのであれば特に制限されない。ヒケの発生を抑制する観点からは、Bの値は大きいほど好ましい。例えば、2.5mm以上であることが好ましく、2.7mm以上であることがより好ましく、3.0mm以上であることが更に好ましい。樹脂成形品の薄型化の観点からは、Bの値は小さいほど好ましい。例えば、4.0mm以下であることが好ましく、3.5mm以下であることがより好ましい。
 ヒケの発生を充分に抑制する観点からは、リブの底面の幅Aは、リブが位置する部分における本体の厚みBの37%以下であることが好ましく、35%以下であることがより好ましい。リブによる樹脂成形品の補強効果を充分に得る観点からは、リブの底面の幅Aは、リブが位置する部分における本体の厚みBの22%以上であることが好ましく、25%以上であることがより好ましい。
 リブの突出方向からリブを観察したときの形状は、特に制限されない。例えば、直線状であっても屈曲していてもよい。また、一対の傾斜面で画される部分を1つのリブと考えた場合、複数のリブの組み合わせによる形状(例えば、格子状)であってもよい。リブの高さ(リブの突出方向の長さ)は、特に制限されない。一般に、リブの底面の幅が大きいほど高さも増す傾向にある。
 樹脂成形品の本体の表面に設けられるリブの数は、特に制限されない。一般に、リブの数が多いほど、またリブ間の距離が短いほど、リブを設けることによる補強効果が増す傾向にある。
 樹脂成形品の大きさは、特に制限されない。強度を維持しつつ薄型化を実現し、かつヒケの発生を抑制するという効果を充分に発揮する観点からは、例えば、主面(面積が最大となる面)の面積が180cm以上であってもよい。
 樹脂成形品は、少なくとも一部が発泡した樹脂で形成されることが好ましい。樹脂成形品の少なくとも一部が発泡した樹脂で形成されることで、樹脂成形品が発泡していない樹脂で形成されている場合に比べて同じ厚さでも軽量化することができる。また、その理由は明らかではないが、発泡していない樹脂から形成されている場合に比べてヒケの発生が抑制される傾向にある。
 樹脂成形品の少なくとも一部が発泡した樹脂で形成されている場合は、例えば、樹脂成形品の表面に近い部分が発泡していない樹脂(スキン層とも呼ばれる)で形成され、内部が発泡した樹脂で形成されていてもよい。
 樹脂成形品の少なくとも一部が発泡した樹脂で形成されている場合、その製造方法は特に制限されない。例えば、可動側金型と、固定側金型とからなる一対の金型の間の空隙(キャビティ)に発泡剤を含む樹脂材料を充填した後に、可動側金型を固定側金型から離れる方向に移動(コアバック)させて樹脂材料を充填した空隙の容積を増大させることで樹脂材料を発泡させ、この状態で冷却することにより、発泡した樹脂の成形体である樹脂成形品を製造することができる(射出発泡成形)。この際、所定の位置にリブの形状に相当する凹部を金型に設けることで、樹脂材料の本体の表面にリブを一体的に形成することができる。また、可動側金型の移動距離を調節することで、所望の厚さの樹脂成形品を製造することができる。
 樹脂成形品の製造に用いる樹脂は、特に制限されない。例えば、射出成形に一般的に使用される熱可塑性樹脂から選択できる。具体的には、ポリエチレン系樹脂、ポリプロピレン系樹脂、複合ポリプロピレン系樹脂、ポリスチレン系樹脂、ポリエチレンテレフタレート系樹脂、ポリビニルアルコール系樹脂、塩化ビニル系樹脂、アイオノマー系樹脂、ポリアミド系樹脂、アクリロニトリル・ブタジエン・スチレン共重合樹脂及びポリカーボネート系樹脂が挙げられる。この中でも、ポリプロピレン系樹脂、複合ポリプロピレン系樹脂及びアクリロニトリル・ブタジエン・スチレン共重合樹脂からなる群より選択される少なくとも1種が好ましい。樹脂成形品の製造に用いる樹脂は、1種のみであっても2種以上であってもよい。
 樹脂成形品の製造に発泡剤を用いる場合、発泡剤としては、アゾジカルボンアミド等の有機発泡剤、炭酸水素ナトリウム(別名、重炭酸ナトリウム、重曹)等の無機発泡剤などが挙げられる。現在、自動車用内装部品の発泡成形では、発泡剤として無機系の炭酸水素ナトリウムが主に用いられているが、塗膜性能(耐温水性等)の向上の観点からは、有機発泡剤が好ましい。
 有機発泡剤としては、アゾジカルボンアミド(ADCA)、N,N-ジニトロソペンタメチレンテトラミン(DPT)、4,4-オキシビスベンゼンスルホニルヒドラジド(OBSH)、ヒドラゾジカルボンアミド(HDCA)等が挙げられ、アゾジカルボンアミド(ADCA)が好ましい。
 本実施形態の樹脂成形品は、種々の用途に用いることができる。特に、樹脂成形品表面の外観が重視される用途、例えば自動車の内外装部品に好適に用いることができる。自動車の内外装部品としては、サイドモール、ロッカーモール、バンパー等が挙げられる。中でも、塗装仕上げのように表面の平滑度が高く、ヒケが目立ちやすい内外装部品として好適に用いることができる。
(1)試験用樹脂成形品1の作製
 樹脂としてポリプロピレン系樹脂100質量部と、発泡剤としてアゾジカルボンアミド(ADCA)2質量部を混合して、試験用樹脂成形品を作製するための樹脂材料を調製した。この樹脂材料を用いて、射出発泡成形により試験用樹脂成形品1を作製した。
 試験用樹脂成形品1の作製に用いる金型としては、自動車のロッカーモールの形状を模した可動側金型と、固定側金型とからなる一対の金型を使用した。固定側金型には、任意の30箇所にリブの形状に相当する凹部を設け、試験用樹脂成形品1の本体の表面に30個のリブ(リブ1~30)を形成した。リブ1~30の底面の幅(mm)をそれぞれ表1に示す。
 射出発泡成形の条件は、金型温度50℃、シリンダ温度220℃、冷却時間15秒、射出時の樹脂材料温度220℃とした。樹脂材料の射出前の可動側金型と固定側金型の間隔は1.9mmとし、射出後に可動側金型を移動させず、樹脂材料を発泡させなかった。
(2)試験用樹脂成形品2の作製
 樹脂材料の射出後に可動側金型を固定側金型から離れる方向に移動(コアバック)させ、樹脂材料を発泡させた以外は試験用樹脂成形品1と同様にして、試験用樹脂成形品2を作製した。コアバック後の金型間の距離(樹脂材料の本体の厚み)は3.2mmとした。
(3)試験用樹脂成形品3の作製
 樹脂材料の射出後に可動側金型を固定側金型から離れる方向に移動(コアバック)させ、樹脂材料を発泡させた以外は試験用樹脂成形品1と同様にして、試験用樹脂成形品3を作製した。コアバック後の金型間の距離(樹脂材料の本体の厚み)は2.8mmとした。
(4)ヒケの判定
 作製した試験用樹脂成形品1~3について、リブ1~30が設けられた面とは逆側の面を観察し、リブ1~30が位置する場所に相当する場所にヒケが発生しているか否かを調べ、下記の基準に従って評価した。結果を表1に示す。
 視認可能なヒケが発生していない場合…A
 視認可能なヒケが発生しているが、成形条件等により改善可能と認められる場合…B
 視認可能なヒケが発生しており、成形条件等により改善困難と認められる場合…C

 表1に示すように、リブの底面の幅Aが、リブが位置する部分における本体の厚みBの40%以下である場合には、視認可能なヒケが発生していないか、視認可能なヒケが発生していても成形条件等により改善可能と認められる程度であった。一方、リブの底面の幅Aが、リブが位置する部分における本体の厚みBの40%を超えている場合には、成形条件等により改善困難と認められる視認可能なヒケが発生していた。以上の結果より、本発明によれば、ヒケの発生が抑制される樹脂成形品が提供されることが判った。

Claims (6)

  1.  本体と、前記本体の表面の少なくとも一部に位置するリブと、を有し、前記リブの底面の幅Aが、前記リブが位置する部分における前記本体の厚みBの40%以下である、樹脂成形品。
  2.  前記リブの底面の幅Aが0.8mm以上である、請求項1に記載の樹脂成形品。
  3.  前記本体の厚みBが2.5mm以上である、請求項1又は請求項2に記載の樹脂成形品。
  4.  前記リブの底面の幅Aが1.6mm以下である、請求項1~請求項3のいずれか1項に記載の樹脂成形品。
  5.  前記本体の厚みBが4.0mm以下である、請求項1~請求項4のいずれか1項に記載の樹脂成形品。
  6.  前記樹脂成形品は、少なくとも一部が発泡した樹脂で形成されている、請求項1~請求項5のいずれか1項に記載の樹脂成形品。
