Abstract

塩基性官能基か酸性官能基の少なくとも一方を有するゲル化性高分子粒子を含み、厚みが5μm未満である単層膜。多孔質担体と、前記多孔質担体の表面細孔を閉塞する、塩基性官能基か酸性官能基の少なくとも一方を有するゲル化性高分子粒子を有する複合体。この発明は、混合ガスから酸性ガスを効率良く分離することができる新しい材料を提供することができる。

Description

単層膜、複合体、ガス分離材、フィルター、ガス分離装置および複合体の製造方法
 本発明は、単層膜、複合体、ガス分離材、フィルター、ガス分離装置および複合体の製造方法に関する。
 近年、火力発電所や製鉄所、セメント工場等の大規模施設から排出された二酸化炭素や水蒸気による地球温暖化、硫化水素等による環境汚染が問題になっている。こうした気候変動や環境汚染の抑制および低炭素社会の実現のために、これらの大規模施設から排出された二酸化炭素や硫化水素等の酸性ガスや水蒸気を分離・回収して、地中や海底下に封じ込める方法(CCS;Carbon dioxide Capture and Storage)の研究が進められている。しかし、現状の技術ではCCSにかかるエネルギーコストが非常に高くなっており、エネルギーコストの大幅な削減が求められている。特に、CCSでのエネルギーコストの約60%を二酸化炭素の分離回収プロセスが占めているため、CCSでのエネルギーコストの削減のためには二酸化炭素の分離回収プロセスの高効率化および大幅な省エネルギー化が必要不可欠である。また、エネルギー供給の分野においても、二酸化炭素濃度が高い天然ガスや石炭ガス化複合発電(IGCC)で生成される石炭ガス、燃料電池に用いられる水素等の燃料ガスから二酸化炭素や硫化水素等の酸性ガスや水蒸気を分離回収するプロセスが行われており、二酸化炭素等の分離回収プロセスの高効率化および省エネルギー化は、こうした分野でのエネルギーコストを削減する上でも重要になる。
 排ガスから二酸化炭素を分離する方法としては、アミン水溶液を用いた化学吸収法や膜分離法が知られている。
 化学吸収法は、吸収塔において低温の吸収液(アミン水溶液)と排ガスを接触させ吸収液中に二酸化炭素を選択的に吸収させた後、吸収液を放散塔に輸送し加熱することにより二酸化炭素を放散させる方法である。この化学吸収法は、大規模施設からの排ガス処理に実際に応用されている。しかし、二酸化炭素を放散させるために吸収液を130℃以上まで加熱する必要があり、所要エネルギー量が大きいという問題がある。
 一方、膜分離法は、膜における各気体の透過速度の違いを利用して、混合ガスから各気体を分離する方法であり、高分子膜やセラミック膜などが利用されている。いずれの膜でも、膜を介する分圧差によって気体の透過を促し、目的とする気体のみを透過させて分離するものであり、追加のエネルギーを必要としないというメリットがある。

 上記のように、膜分離法は所要エネルギーが小さい点では、最も優れたガス分離法である。しかし、これまで用いられている高分子膜やセラミック膜は、二酸化炭素の透過性能が低いか、製造コストが高いものであり、大規模施設から排出される排ガスから二酸化炭素を分離するガス分離材としはて不十分である。そのため、膜分離法に用いられるガス分離材であって、二酸化炭素の透過性能が高く、選択的透過性に優れており、安価であり、混合ガスから二酸化炭素を効率よく分離することができるガス分離材の開発が強く求められている。
 そこで本発明者らは、このような従来技術の課題を解決するために、二酸化炭素等の酸性ガスに対して高い透過性能と優れた選択的透過性を有し、混合ガスから酸性ガスを効率よく分離することができる新しい材料を提供すること、さらに、混合ガスから酸性ガスを効率よく分離することができる複合体およびガス分離材を提供することを目的として検討を進めた。
 上記の課題を解決するために鋭意検討を行った結果、本発明者らは、塩基性官能基や酸性官能基を有するゲル化性高分子粒子を膜の材料に用いることにより、二酸化炭素の透過性能が高く、窒素等に対して二酸化炭素を選択的に透過しうる膜が実現し、この膜を用いてガス分離を行うことにより、混合ガスから二酸化炭素を効率よく分離することができることを見出した。
 本発明はこれらの知見に基づいて提案されたものであり、具体的に、以下の構成を有する。
[1] 塩基性官能基か酸性官能基の少なくとも一方を有するゲル化性高分子粒子を含み、厚みが5μm未満である単層膜。
[2] 前記塩基性官能基が、アミノ基、アンモニウム基からなる群より選択される1以上の官能基である、[1]に記載の単層膜。
[3] 前記酸性官能基が、カルボキシル基、硫酸基からなる群より選択される1以上の官能基である、[1]に記載の単層膜。
[4] 前記ゲル化性高分子粒子を構成する高分子化合物が、塩基性官能基または酸性官能基の少なくとも一方を有するモノマーを含むモノマー成分の重合体である、[1]~[3]のいずれか1項に記載の単層膜。
[5] 前記モノマーが置換アクリルアミドモノマーである、[4]に記載の単層膜。
[6] 前記モノマーがN-(アミノアルキル)アクリルアミドである、[5]に記載の単層膜。
[7] 前記モノマーが3級アミノ基を有するモノマーである、[4]~[6]のいずれか1項に記載の単層膜。

 本発明の単層膜は、二酸化炭素等の酸性ガスに対して透過性能が高く、選択的透過性に優れている。そのため、この単層膜をガス分離材に用いることにより、混合ガスから酸性ガスを効率よく分離することができる。

 以下において、本発明について詳細に説明する。以下に記載する構成要件の説明は、代表的な実施形態や具体例に基づいてなされることがあるが、本発明はそのような実施形態に限定されるものではない。
 本願における「ゲル化性高分子粒子」とは、水中または極性溶媒中にて膨潤してゲル状の微粒子となる性質を有する高分子粒子である。ゲル化性高分子粒子は、高分子化合物のみから形成されている粒子であってもよいし、高分子化合物に低分子化合物が含浸したり、付着したりしている粒子であってもよい。好ましいゲル化性高分子粒子は、30℃の水中に分散して十分に膨潤した後に粒子内の水分量が40~99.9%となる粒子である。また、別の好ましいゲル化性高分子粒子は、30℃の水中に分散して十分に膨潤した後に流体力学直径が20~2000nmとなる粒子である。また、本願におけるゲル化性高分子粒子は、水中または極性溶媒中で膨潤してゲル化した後に、水や極性溶媒を除去し乾燥した後に、水や極性溶媒を加えることにより元のゲル状態に戻る可逆性を有するものであることが好ましい。
 本明細書において「~」を用いて表される数値範囲は「~」前後に記載される数値を下限値および上限値として含む範囲を意味する。また、本明細書において「(メタ)アクリルアミド」とは、「アクリルアミド」および「メタクリルアミド」を意味するものとする。
<単層膜>
 本発明の単層膜は、塩基性官能基か酸性官能基の少なくとも一方を有するゲル化性高分子粒子を含み、厚みが5μm未満のものである。
 本発明の単層膜は、こうした構成を有することにより、特定のガスや液体を大きな透過流束で選択的に透過することができる。そのため、例えば、混合物を供給して、そのうちの特定のガスや液体を透過させて分離する分離材として用いた場合には、そのガスや液体を高い選択率で効率よく分離することができる。
 本発明における「単層膜」とは、塩基性官能基か酸性官能基の少なくとも一方を有するゲル化性高分子粒子を含む膜の1層からなる膜のことを言う。例えば、後掲の実施例の欄に記載したような、ゲル化性高分子粒子を含む懸濁液を塗布、乾燥した後に、ゲル化性高分子粒子を含む懸濁液を塗布、乾燥する工程を繰り返して形成される膜は、本明細書における「単層膜」に含まれることとする。単層膜が含むゲル化性高分子粒子は、1種類のみであっても2種類以上であってもよい。単層膜が2種類以上のゲル化性高分子粒子を含む場合、そのうちの1種は塩基性官能基を有するゲル化性高分子粒子であり、他の1種は酸性官能基を有するゲル化性高分子粒子であることが好ましい。
 本発明における単層膜の「厚み」は走査型電子顕微鏡により測定される厚みである。単層膜の厚みは4μm未満であることが好ましく、2μm未満であることがより好ましく、1μm未満であることがさらに好ましく、500nm未満であることがさらにより好ましい。これにより、単層膜を選択的に透過するガスや液体の透過流束を大きくすることができる。単層膜の下限は、単層膜を破断させることなく連続的に形成する点から、10nm超であることが好ましい。
 以下において、単層膜を構成する成分および単層膜の特性について説明する。
[塩基性官能基か酸性官能基の少なくとも一方を有するゲル化性高分子粒子]
 本発明で用いるゲル化性高分子粒子は、塩基性官能基か酸性官能基の少なくとも一方を有する。
 代表的なゲル化性高分子粒子は、アミノ基、アンモニウム基あるいはイミダゾリウム基を有していてゲル化性を持つ高分子化合物粒子であるが特にアミノ基を有する事が望ましい。
(アミノ基を有するゲル化性高分子粒子)
 アミノ基を有する高分子化合物粒子は、アミノ基を有する高分子化合物からなる粒子であり、アミノ基を有する高分子化合物のみから構成されていることが好ましいが、粒子を調製する際に使用する材料、例えば界面活性剤等の粒径調整用成分や、(メタ)アクリルアミド誘導体の重合物、架橋剤、未反応モノマー等を含んでいてもよい。
 アミノ基を有する高分子化合物は、特に限定されないが、(メタ)アクリルアミド系高分子、およびその誘導体、ポリエチレンイミン、およびその誘導体、ポリビニルアミン、およびその誘導体、ポリビニルアルコール、およびその誘導体、ポリアリルアミン、およびその誘導体、等を挙げることができる。具体的な構成モノマーとして、N,N-ジメチルアミノプロピルメタクリルアミド、N,N-ジエチルアミノプロピルメタクリルアミド、N,N-ジメチルアミノエチルメタクリルアミド、N,N-ジエチルアミノエチルメタクリルアミド、N,N-ジメチルアミノプロピルメタクリレート、N,N-ジエチルアミノプロピルメタクリレート、 N,N-ジメチルアミノエチルメタクリレート、N,N-ジエチルアミノエチルメタクリレート、N,N-ジメチルアミノプロピルアクリルアミド、N,N-ジエチルアミノプロピルアクリルアミド、N,N-ジメチルアミノエチルアクリルアミド、N,N-ジエチルアミノエチルアクリルアミド、3-アミノプロピルメタクリルアミド塩酸塩、3-アミノプロピルアクリルアミド塩酸塩、N,N-ジメチルアミノプロピルアクリレート、N,N-ジエチルアミノプロピルアクリレート、N,N-ジメチルアミノエチルアクリレート、N,N-ジエチルアミノエチルアクリレート、3-アミノプロピルメタクリレート塩酸塩、3-アミノプロピルアクリレート塩酸塩等を挙げることができ、アクリルアミド系高分子であることが好ましい。
 アミノ基を有する高分子化合物のアミノ基は、1級アミノ基、2級アミノ基、3級アミノ基のいずれであってもよいが、共役酸の酸解離定数が設計されていることが好ましい。特に、二酸化炭素を溶解するために、アミノ基の酸解離定数が炭酸の酸解離定数と同等かあるいはそれより大きいことが好ましい。中でも、2級あるいは3級アミノ基であることが好ましく、3級アミノ基であることがさらに好ましい。ジメチルアミノ基などのジアルキルアミノ基であることがより好ましい。また、高分子化合物のアミノ基は、主鎖に結合していてもよいし、側鎖に結合していてもよいが、側鎖に結合していることが好ましい。
 また、アミノ基を有する高分子化合物は、疎水性基を有することが好ましい。高分子化合物に導入する疎水性基としては、CX2XあるいはCX2X+1で表される炭化水素基を挙げることができ、メチル基、エチル基、プロピル基、イソプロピル基、ブチル基、イソブチル基、tert-ブチル基、ペンチル基、シクロペンチル基、イソペンチル基、ヘキシル基、シクロヘキシル基等であることが好ましい。中でもイソブチル基、tert-ブチル基であることがさらに好ましい。或いは、ヒドロキシエチル基、ヒドロキシプロピル基、ヒドロキシブチル基のように上記疎水性基に水酸基が結合したものであってもよい。
 アミノ基を有する高分子化合物は、高分子化合物粒子を水中で膨潤させた後の分散状態での粒子内の高分子密度が、0.3~80%であることが好ましく、1~60%であることがより好ましい。
(アミノ基を有する高分子化合物粒子の調製)
 アミノ基を有する高分子化合物粒子は、モノマー成分を含有する溶液(以下、これらを「粒子調製液」という)を用いて調製することができる。本明細書中において「モノマー成分」とは、アミノ基を有する高分子化合物粒子の高分子の合成に供される全てのモノマーのことをいう。高分子化合物粒子の作製方法としては、特に制限されず、沈殿重合法、擬沈殿重合法、乳化重合法、分散重合法、懸濁重合法、シード重合法等の従来公知の方法を用いることができる。
 粒子の調製に用いるモノマー成分は、アミノ基を有するモノマーを少なくとも含み、アミノ基を有するモノマーとアミノ基を有しないモノマーを含むことが好ましい。すなわち、アミノ基を有する高分子化合物は、アミノ基を有するモノマーの単独重合体または共重合体であってもよいし、アミノ基を有するモノマーとアミノ基を有しないモノマーの共重合体であってもよい。これにより、これらモノマーの割合を制御することで、高分子化合物粒子のアミノ基の密度を適正な範囲に調整することができる。アミノ基を有するモノマーおよび必要に応じて用いられるアミノ基を有しないモノマーは、置換(メタ)アクリルアミドモノマーであることが好ましく、置換アクリルアミドモノマーであることがより好ましい。
 アミノ基を有するモノマーのアミノ基の説明と好ましい範囲については、アミノ基を有する高分子化合物のアミノ基の説明と好ましい範囲を参照することができる。モノマーが有するアミノ基の数は、特に限定されず、1つであってもよいし、2つ以上であってもよい。モノマーが2つ以上のアミノ基を有する場合、各アミノ基は同じであってもよいし、異なっていてもよい。
 アミノ基を有するモノマーとしては、特に限定されないが、N-(アミノアルキル)アクリルアミド、N-(アミノアルキル)メタクリルアミド等を挙げることができ、N-(アミノアルキル)アクリルアミドであることが好ましい。
 モノマー成分は、アミノ基を有するモノマーとともに疎水性基を有するモノマーを含むことが好ましい。疎水性基を有するモノマーの疎水性基の説明と好ましい範囲については、アミノ基を有する高分子化合物に採用しうる疎水性基の説明と好ましい範囲を参照することができる。疎水性基は側鎖に存在していることが好ましい。疎水性基を有するモノマーは、さらに、アミノ基を有していてもよく、有していなくてもよい。
 疎水性基を有するモノマーとしては、特に限定されないが、N-アルキルアクリルアミド、N-アルキルメタクリルアミド、N-アルキルアクリレート、N-アルキルメタクリレート、N,N-ジアルキルアクリルアミド、N-(ヒドロキシアルキル)メタクリルアミド、N,N-ジアルキルアクリレート、N-(ヒドロキシアルキル)メタクリレート、N,N-ジアルキルメタクリルアミド、N-(ヒドロキシアルキル)アクリルアミド、N,N-ジアルキルメタクリレート、N-(ヒドロキシアルキル)アクリレート等を挙げることができ、N-アルキルアクリルアミドであることが好ましい。
 アミノ基を有するモノマーと疎水性基を有するモノマーの好ましい組合せとして、N-(アミノアルキル)(メタ)アクリルアミドとN-アルキル(メタ)アクリルアミドの組合せを挙げることができ、N-(アミノアルキル)メタクリルアミドとN-アルキルアクリルアミドの組合せであることが好ましい。N-(アミノアルキル)(メタ)アクリルアミドとN-アルキル(メタ)アクリルアミドの共重合体からなる粒子は、疎水性のアルキル基と水素結合性のアミドが分子内にバランス良く均一に分布している。
 モノマー成分におけるアミノ基を有するモノマーの割合は、モノマー成分の全モル数に対して1~95モル%であることが好ましく、5~95モル%であることがより好ましく、30~60モル%であることがさらに好ましい。また、モノマー成分が、疎水性基を有するモノマーを含む場合、アミノ基を有するモノマーと疎水性基を有するモノマーとのモル比は、95:5~5:95であることが好ましく、2:1~1:2であることがより好ましい。なお、アミノ基と疎水性基をともに有するモノマーについては、アミノ基を有するモノマーに分類する。
 粒子調製液は、モノマー成分のみを含んでいてもよいし、その他の成分を含んでいてもよい。その他の成分としては、界面活性剤や架橋剤、重合開始剤、pKa調整剤等を挙げることができる。粒子調製液に添加する界面活性剤の種類や濃度を調節することにより、得られる高分子化合物粒子の粒径を制御することができる。また、架橋剤を用いることにより、粒子内で高分子化合物に架橋構造を形成して過度に膨潤しないように粒子の膨潤性を制御することができる。また、架橋剤を比較的多めに用いた場合あるいは重合時のモノマー濃度を比較的高めに設定した場合には、粒子同士の間にも架橋構造を形成することができる。これにより、架橋構造により連結した複合粒子同士の間に、比較的大きな連続空隙構造を形成することができる。また、pKa調整剤は、得られる高分子化合物粒子のpKaを所望の値に調整するためのものであり、これにより、単層膜を選択的に透過するガスや液体の種類、透過流束、他の混合成分に対する選択率を制御することができる。
 界面活性剤としては、セチルトリメチルアンモニウムブロマイド等の陽イオン性界面活性剤等を用いることができる。
 架橋剤は、用いるモノマー同士の間に架橋構造を形成しうるであればよく、N,N’-アルキレンビスアクリルアミドを好ましく用いることができる。N,N’-アルキレンビスアクリルアミドのアルキレン基の炭素数は、特に限定されないが、1~12であることが好ましく、1~4であることがより好ましく、1~2であることがさらに好ましい。アルキレン基の代わりに、オリゴエチレンイミンやオリゴエチレングリコールが架橋剤鎖として機能する架橋剤であってもよい。
 pKa調整剤としては、モノマーのアミノ基をプロトン化または脱プロトン化しうるものを用いることができ、塩酸等の酸や水酸化ナトリウム等の塩基を、所望のpKaに応じて適宜濃度を調整して用いることができる。また、架橋剤による架橋率によっても、高分子化合物粒子のPKaを制御することができるため、上記の架橋剤をpKa調整剤として兼用してもよい。
 粒子調製液の溶媒は、特に限定されないが、水、メタノール、エタノール、イソプロパノール、アセトニトリル、N,N-ジメチルホルムアミド、ジメチルスルホキシド等の極性溶媒を挙げることができ、これら極性溶媒を2種以上組み合わせた混合溶媒であってもよい。中でも、水、または水と他の極性溶媒を混合した混合溶媒を用いることが好ましい。
 アミノ基を有する高分子化合物粒子は、液体で膨潤させたゲル粒子であってもよいし、乾燥粒子(固体粒子)であってもよい。ゲル粒子では、ゲル粒子が含む液体にガスがより効率的に溶解するため、ゲル粒子の内部のアミノ基も効率的にガスの吸収に寄与させることができる。
(酸性官能基を有するゲル化性高分子粒子)
 本発明で用いるゲル化性高分子粒子は、アミノ基等の塩基性官能基を有するゲル化性高分子粒子の他に、酸性官能基を有するゲル化性高分子粒子であってもよいし、塩基性官能基と酸性官能基の両方を有するゲル化性高分子粒子であってもよい。酸性官能基として、カルボキシル基、硫酸基等を挙げることができ、カルボキシル基であることが好ましい。カルボキシル基を有する高分子化合物としてアクリル酸、メタクリル酸を構成モノマーに含む高分子化合物を挙げることができる。酸性官能基を有するゲル化性高分子粒子も、酸性官能基を有する高分子化合物のみから構成されていることが好ましいが、他の成分を含んでいてもよい。他の成分の具体例については、(アミノ基を有するゲル化性高分子粒子)の欄に記載したアミノ基を有する高分子化合物とともに含んでいてもよい他の成分の具体例を参照することができる。また、酸性官能基を有する高分子化合物粒子の調製方法については、(アミノ基を有する高分子化合物粒子の調製)の欄に記載した内容を、「アミノ基を有するモノマー」を「酸性官能基を有するモノマー」に置き換えて参照することができる。
(ゲル化性高分子粒子の粒径)
 本発明で用いるゲル化性を持つ高分子化合物粒子(ゲル化性高分子粒子)は、乾燥状態における粒径が5nm~10μmであることが好ましく、5nm~500nmであることがより好ましい。
 高分子化合物粒子を水中で膨潤させた後の流体力学粒径は、動的光散乱法により測定される水中での流体力学直径で十nm~数十μmであることが好ましく、10nm~50μmであることがより好ましく、20nm~2μmであることがさらに好ましく、90nm~1μmであることがさらにより好ましい。高分子化合物粒子の「水中で膨潤させた後の粒径」とは、乾燥させた高分子化合物粒子を30℃の水中に24時間浸漬した後の粒径であって、動的光散乱法により測定した平均粒径のことをいう。
(ゲル化性高分子粒子に用いる液体)
 ゲル粒子が含む液体は、特に限定されないが、水、メタノール、エタノール、イソプロパノール、アセトニトリル、N,N-ジメチルホルムアミド、ジメチルスルホキシド等の極性溶媒を挙げることができ、これら極性溶媒を2種以上組み合わせた混合溶媒であってもよい。中でも、水、または水と他の極性溶媒を混合した混合溶媒を用いることが好ましい。すなわち、ゲル粒子は、ヒドロゲル粒子であることが好ましい。
 ゲル粒子における水の含有量は、固形分1gあたり0.05mL以上であることが好ましく、0.5mL以上であることがより好ましい。また、ゲル粒子における水の含有量は、20mL以下であることが好ましく、10mL以下であることがより好ましい。
[膜の添加剤]
 塩基性官能基か酸性官能基の少なくとも一方を有するゲル化性高分子粒子を含む膜(本発明の膜)は、膜中のゲル化性高分子粒子内またはゲル化性高分子粒子外の領域に高分子化合物や添加剤を含んでいてもよい。
 ゲル化性高分子以外の高分子化合物は、特に制限されないが、温度変化等の刺激に対して反応する高分子化合物であることが好ましい。刺激に対する反応としては、官能基の酸解離定数の変化、立体構造の変化、膨潤度の変化、親水性の変化、水含量の変化、吸水性の変化、重炭酸イオン溶解量の変化、硫化水素イオン溶解量の変化等を挙げることができる。あるいは、共役酸の酸解離定数が設計されているアミンを有することが好ましい。特に、二酸化炭素を溶解する為にアミノ基の酸解離定数が炭酸の酸解離定数と同等かあるいはそれより大きいことが好ましい。中でも、2級あるいは3級アミノ基であることが好ましく、3級アミノ基であることがさらに好ましい。ジメチルアミノ基などのジアルキルアミノ基であることがより好ましい。また、高分子化合物のアミノ基は、主鎖に結合していてもよいし、側鎖に結合していてもよいが、側鎖に結合していることが好ましい。
 添加剤としては、膜安定化剤、吸収促進剤、放散促進剤、吸湿剤、酸化防止剤等を挙げることができる。
 膜安定化剤としては、高分子化合物、重合可能な分子(重合性化合物)、チタン架橋剤等の架橋剤、1級アミン、2級アミン、3級アミン等を挙げることができる。このうち高分子化合物としては、ポリビニルアミン等の1級アミノ基を有する高分子化合物、2級アミノ基を有する高分子化合物、3級アミノ基を有する高分子化合物、4級アンモニウム基を有する化合物、1級アミノ基、2級アミノ基、3級アミノ基、4級アンモニウム基を複数種類有する高分子化合物、ポリビニルアルコール、ポリエチレン、ポリビニルアルコール/ポリエチレン共重合体等を好ましく用いることができる。
 また、膜安定化剤として重合可能な分子を用いた場合には、この分子が膜内で重合反応することで生成した高分子化合物も膜安定化剤として機能する。これにより、膜形成後の水添加後やガス吸収放散後においても、過度に膨潤することなく均一な膜状を維持しやすくなる。重合可能な分子としては、重合性基を有するモノマーを挙げることができ、例えば(メタ)アクリルモノマーを例示することができる。なかでも、(メタ)アクリルアミドまたは(メタ)アクリルアミド誘導体を好ましく用いることができる。例えば、アルキルアクリルアミド、置換または無置換のアミノアルキル(メタ)アクリルアミド、重合性基を2個有するアクリルアミド誘導体等を挙げることができ、これらの中では、置換アミノアルキルアクリルアミド、重合性基を2個有するアクリルアミド誘導体を好ましく用いることができる。置換アミノアルキルアクリルアミドと重合性基を2個有するアクリルアミド誘導体は組み合わせて用いることが好ましく、そのモル分率は60~99:40~1であることが好ましく、80~99:20~1であることがより好ましく、90~99:10~1であることがさらに好ましい。重合性基を有するモノマーの具体例としては、N-イソプロピルアクリルアミド(NIPAM)、tert-ブチルアクリルアミド(TBAM)、N,N-ジメチルアミノプロピルメタクリルアミド(DMAPM)、N,N'-メチレンビスアクリルアミド(BIS)、アクリルアミド等を挙げることができる。これらの重合可能な化合物は、1種のみを単独で用いてもよいし、2種以上を組み合わせて用いてもよい。2種以上を組み合わせて用いる場合は、例えば、N,N-ジメチルアミノプロピルメタクリルアミド(DMAPM)とN,N'-メチレンビスアクリルアミド(BIS)の組み合わせを好ましい例として挙げることができる。
 本発明の膜における膜安定化剤の含有量は、膜全量に対して1~89質量%であることが好ましい。
 吸収促進剤は、本発明の膜への酸性ガスの吸収を促進する機能を有する化合物である。放散促進剤は、酸性ガスのゲル化性高分子粒子からの放散を促進する機能を有する化合物である。本発明では、吸収促進剤と放散促進剤の両方の機能を有する吸収放散促進剤を用いてもよい。これらの吸収促進剤、放散促進剤、吸収放散促進剤は、それぞれ膜安定化剤としての機能を兼ね備えているものであってもよい。本発明の膜における吸収促進剤、放散促進剤、吸収放散促進剤の合計含有量は、固形分1gあたり0.05mL以上であることが好ましく、0.1mL以上であることがより好ましい。また、ゲル粒子における水の含有量は、20mL以下であることが好ましく、10mL以下であることがより好ましい。本発明の膜における吸収促進剤の含有量は、アミン濃度換算で0.1~12Nであることが好ましく、1~10Nであることがより好ましく、3~9Nであることがさらに好ましい。
 吸収促進剤、放散促進剤、吸収放散促進剤として、低分子のアミンを好ましく用いることができる。低分子のアミンの分子量は、61~10000であるものが好ましく、75~1000であるものがより好ましく、90~500であるものがさらに好ましい。低分子のアミンの沸点は、長期利用できて実用的であることから、80℃以上であることが好ましく、120℃以上であることがより好ましく、150℃以上であることがさらに好ましい。沸点上昇のためにイオン液体のように対イオンと塩を形成する部位を有し、且つ液体となるアミン含有化合物を用いてもよい。
 低分子のアミンには、1級アミノ基、2級アミノ基、3級アミノ基、アンモニウム基、イミダゾリウム基のいずれが含まれていてもよく、アミノ基、アンモニウム基、イミダゾリウム基は複数含まれていてもよく、1~3個含まれていることが好ましい。また、2級アミノ基や3級アミノ基は環状アミノ基であってもよい。さらに、低分子のアミンには、アミノ基、アンモニウム基、イミダゾリウム基以外の官能基が含まれていてもよく、例えばヒドロキシル基が含まれていてもよい。低分子のアミンに含まれているヒドロキシル基は0~2個であることが好ましい。好ましい低分子のアミンとして、アミノ基とヒドロキシル基を有するアミンや、アミノ基を3つ有するアミン等を例示することができ、より好ましい低分子のアミンとして、2級アミノ基とヒドロキシル基を有するアミン等を例示することができる。高い濃度領域において特に飛躍的に酸性ガスの放散量を高めることができ、繰り返し利用に適している点で、沸点が150℃以上の2級アミノ基とヒドロキシル基を有するアミンが特に好ましい。
 低分子のアミンとしては、下記式で表される具体的な化合物を挙げることができる。

 これらのうちで、特に、酸性ガスの放散量を多くできることから、DMAE、IPAE,Bis(2DMAE)ER、1-2HE-PRLD、1-2HE-PP、TM-1,4-DAB、TMHAD、PMDETAを用いることが好ましく、中でも、沸点が比較的高く、蒸発しにくいことから、IPAE、Bis(2DMAE)ER、1-2HE-PP、TM-1,4-DAB、TMHAD、PMDETAを用いることがより好ましく、その濃度を高めることで酸性ガスの放散量を顕著に増大できることから、IPAE、TM-1,4-DAB、TMHAD、PMDETAを用いることがさらに好ましく、入手が容易であることから、IPAE、TMHAD、PMDETAを用いることが特に好ましい。
 添加剤として用いることができる吸湿剤は、飽和水溶液としたときに25℃での相対湿度が90%以下となるものを用いることが好ましい。そのような吸湿剤として、臭化物イオン、塩化物イオン、酢酸イオン、炭酸イオン、重炭酸イオン、リチウムイオン、カリウムイオン、カルシウムイオン、マグネシウムイオン、ナトリウムイオン等のイオンを挙げることができる。また、そのような吸湿剤として、臭化リチウム、塩化リチウム、塩化カルシウム、酢酸カリウム、塩化マグネシウム、炭酸カリウム、炭酸ナトリウム等の塩も挙げることができる。吸湿剤を添加する場合、その添加量は膜全量に対して0.01~10質量%とすることが好ましい。
 添加剤として用いることができる酸化防止剤は、添加することにより酸化を抑制ないし防止することができるものである。そのような酸化防止剤として、ビタミンC(アスコルビン酸)、ビタミンE(トコフェロール)、BHT(ジブチルヒドロキシトルエン)、BHA(ブチルヒドロキシアニソール)、エリソルビン酸ナトリウム、没食子酸プロピル、亜硫酸ナトリウム二酸化硫黄、ヒドロキノンおよびその誘導体を挙げることができる。酸化防止剤を添加する場合、その添加量は膜全量に対して0.01~10質量%とすることが好ましい。
 以上に説明した添加剤は、1種類を単独で使用してもよいし、2種類以上を組み合わせて使用してもよい。
[膜の特性]
 本発明の単層膜は、その表面積が1cm2以上であることが好ましい。本発明の単層膜は、その窒素透過流束が40℃で100GPU以下であることが好ましく、10GPU以下であるがより好ましい。また、本発明の単層膜は、その二酸化炭素透過流束が40℃で10GPU以上であることが好ましく、100GPU以上であることがより好ましい。窒素透過流束および二酸化炭素流束が上記の範囲である単層膜は、窒素に対して二酸化炭素を選択的に透過することができるため、後述のガス分離材に用いたとき、窒素と二酸化炭素を含む空気等の混合ガスから、二酸化炭素を選択的に分離して効率よく回収することができる。
 本明細書における「透過流束」は下記式(1)で求められる値である。

式(1)において、Qは透過流束、Lは単位時間あたりの透過流量、Aは膜面積、ΔPは単層膜の両側での分圧差を表す。透過流量Lは、ガスクロマトグラフィー等により単位時間あたりに膜を透過したガスの量として測定することができ、透過流束Lの単位はGPUである(1 GPU は 1.0 × 10 -6 (cm3(STP) /(s・cm2・cmHg))。分圧差ΔPは、圧力計とガスクロマトグラフィー等によりガス供給面側のガス分圧と透過面側のガス分圧を測定し、その差として求めることができる。
 また、本明細書における「選択率」は、選択的に透過するガスの透過流束QSを分子とし、他のガスの透過流束QOを分母とした比の値QS/QOである。
<複合体>
 次に、本発明の複合体について説明する。
 本発明の複合体は、多孔質担体と、該多孔質担体の表面細孔を閉塞する、塩基性官能基か酸性官能基の少なくとも一方を有するゲル化性高分子粒子を有する。
 複合体に用いる「塩基性官能基か酸性官能基の少なくとも一方を有するゲル化性高分子粒子」の説明と好ましい範囲、具体例については、上記の単層膜における[塩基性官能基か酸性官能基の少なくとも一方を有するゲル化性高分子粒子]の欄の記載を参照することができる。
[多孔質担体]
 本発明における「多孔質担体」とは、内部に細かい孔を多数有する固体であって、それらの孔の少なくとも一部が、多孔質担体の表面に開口しているものである。本発明においては、多孔質担体が有する孔のうち、多孔質担体の表面に開口している孔を「表面細孔」といい、多孔質担体の表面にある表面細孔の開口の内径を「開孔径」という。一方の面の表面細孔は内部の細孔及び他方の面の表面細孔とできるかぎり連続孔を形成し、ガスが自由に透過できる膜であることが望ましい。
 複合体を構成する多孔質担体の材料は特に限定されないが、樹脂であることが好ましく、熱可塑性樹脂であることがより好ましい。好ましい熱可塑性樹脂の具体例として、ポリエーテルスルホン(PES)、ポリフッ化ビニリデン(PVDF)、ポリテトラフルオロエチレン(PTFE)、セルロース混合エステルあるいはニトロセルロース(NC)、ポリオレフィン、ポリエチレン、ポリプロピレン、ポリメチルペンテン、ポリケトン、ポリイミド、ポリスチレン、ポリメチルメタクリレート、ポリジメチルシロキサン、ポリエステル、ナイロン等を挙げることができる。これらのものは、機械的強度や耐熱性に優れ、多孔質担体として好ましく用いることができる。
 多孔質担体は、その表面にOH基やCOOH基等の親水性基を有することが好ましい。これにより、ゲル化性高分子粒子と多孔質担体の接触性がよくなり、ゲル化性高分子粒子を含む膜を多孔質担体の表面に均一に形成することができる。これらの親水性基は、多孔質担体の、少なくともゲル化性高分子粒子を担持する面(ゲル化性高分子粒子が多孔質担体の表面細孔を閉塞する領域)に存在すればよく、多孔質担体の表面全体に存在していても、ゲル化性高分子粒子を担持する面にのみ存在していてもよい。また、これらの親水性基は、親水性基を有する樹脂を材料に用いることで多孔質担体に導入してもよいし、多孔質担体に親水化処理を行うことで導入してもよい。親水化処理としては、プラズマ処理、オゾン処理を挙げることができる。
 多孔質体の表面には、中間層が設けられていてもよい。これにより、ゲル化性高分子粒子を多孔質上に安定に固定することができる。中間層の材料としては、ポリジメチルシロキサン、シリカ多孔質微粒子、フュームドシリカ、ゼオライト微粒子を好ましく用いることができる。これらのものは、ゲル化性高分子粒子を多孔質体の表面に固定する機能を有するとともに、二酸化炭素の透過性能も比較的優れているため、複合体の透過性能や選択的透過性を損なうことなく、粒子を固定する機能を奏することができる。また、中間層に凹凸を設け、その上からゲル化性高分子粒子を塗布することで単相膜の表面積を増大させることもできる。
 多孔質担体が有する表面細孔は、ゲル化性高分子粒子を塗布する際のゲル化性高分子粒子の粒子径よりも小さい事が望ましい。これにより、ゲル化性高分子粒子が多孔質担体の内部に深く侵入することや、ゲル化性高分子粒子が表面細孔を貫通して裏側から脱落することが回避され、多孔質担体の表面細孔をゲル化性高分子粒子により確実に閉塞することができる。
 多孔質担体が有する表面細孔の開孔径は、2μm未満であることが好ましく、0.5μm未満であることがより好ましく、0.22μm未満であることがさらに好ましく、0.15μm未満であることがさらにより好ましい。また、多孔質担体が有する表面細孔の開孔径は、0.01μm以上であることが好ましい。また、多孔質担体の最大孔径は3μm未満であることが好ましい。
 本明細書における「表面細孔の開孔径」は、支持膜全体で通過できる最大の粒子サイズとして測定される孔径であり、「最大孔径」は、走査型電子顕微鏡により測定される孔径の最大値である。
 多孔質担体の表面の細孔の数および膜の表面積あたりに細孔が占める面積がは大きい方が望ましい。また、多孔質担体内の細孔はできる限り連続していることが望ましく、最高体積は大きい方が望ましい。これによりガスの透過流束を向上させることができる。
 多孔質担体の外形は、板状または筒状であることが好ましく、互いにほぼ平行な関係にある第1面と第2面を備えることも好ましく、第1面の表面細孔がゲル化性高分子粒子で閉塞されていて、第2面の表面細孔がゲル化性高分子粒子で閉塞されていないことがより好ましい。多孔質担体の寸法は用途に応じて適宜選択することができ、例えば多孔質担体を後述のガス分離材に用いる場合には、処理する供給ガスの量に応じて選択する。
 図1は、本発明の複合体の具体的な構成例を示す概略斜視図である。この複合体は、1対の円柱状の多孔質体11、12からなる多孔質担体13と、一方の多孔質体11に担持されたゲル化性高分子粒子を含む膜14を有する。この複合体では、一方の多孔質体11の他方の多孔質体12との対向面11aが第1面を構成し、他方の多孔質体12の一方の多孔質体との対向面12aが第2面を構成し、一方の多孔質体11の第1面11aの表面細孔が、この面に担持された膜14が含むゲル化性高分子粒子で閉塞されている。
[ゲル化性高分子粒子の配置状態]
 複合材を構成するゲル化性高分子粒子は、多孔質体の表面細孔を閉塞するように配置されている。ゲル化性高分子粒子で閉塞されている各表面細孔は、それぞれ、1個のゲル化性高分子粒子で閉塞されていてもよいし、2個以上のゲル化性高分子粒子で閉塞されていてもよい。ゲル化性高分子粒子が多孔質担体の表面細孔を閉塞する領域は1cm2以上であることが好ましい。
 また、ゲル化性高分子粒子は単層膜を形成した状態で多孔質体の表面に担持され、その表面細孔を閉塞していることが好ましい。ゲル化性高分子粒子が形成する単層膜の説明と好ましい範囲、具体例については、上記の<単層膜>の欄に記載した内容を参照することができる。ゲル化性高分子粒子が単層膜を形成していることにより、本発明の複合材は、単層膜を選択的に透過するガスや液体を他の成分から分離する分離材として機能することができる。
[複合材の特性]
 本発明の複合材は、ゲル化性高分子粒子を有する表面の二乗平均粗さが5μm以下であることが好ましい。ここで「二乗平均粗さ」は、JIS B 0601に規定される二乗平均平方根粗さRqである。こうした表面にはゲル化性高分子粒子が均一に存在しており、分離対象外の成分がゲル性高分子粒子をすり抜けて多孔質担体を透過してしまうことが抑えられる。これにより、分離対象のガスや液体を他の成分から選択性よく分離することができる。
 本発明の複合材は、その閉塞領域(ゲル化性高分子粒子が多孔質担体の表面細孔を閉塞する領域)における窒素透過流束が40℃で100GPU以下であることが好ましく、10GPU以下であることがより好ましい。また、本発明の複合材は、その閉塞領域(ゲル化性高分子粒子が多孔質担体の表面細孔を閉塞する領域)における二酸化炭素透過流束が40℃で10GPU以上であることが好ましく、100GPU以上であることがより好ましい。窒素透過流束および二酸化炭素流束が上記の範囲である複合材は、窒素に対して二酸化炭素を選択的に透過することができるため、後述のガス分離材に用いたとき、窒素と二酸化炭素を含む空気等の混合ガスから、二酸化炭素を選択的に分離して効率よく回収することができる。透過流束の求め方については、上記の単層膜における[単層膜の特性]の欄に記載した透過流束の求め方を参照することができる。
<ガス分離材>
 本発明のガス分離材は、本発明の複合体を有することを特徴とする。
 本発明の複合体の説明と好ましい範囲、具体例については、上記の<複合体>の欄に記載した内容を参照することができる。
 本発明のガス分離材でガス分離を行うガスは混合ガスである。混合ガスは2種類以上のガス成分からなり、そのうちの少なくとも1種は、ゲル化性高分子粒子が多孔質担体の表面細孔を閉塞する領域(以下、「細孔閉塞領域」という)を選択的に透過するガス(以下、「選択的透過ガス」という)、具体的には他のガスよりも大きな透過流束で細孔閉塞領域を透過するガスであることが好ましい。こうした選択的透過ガスと他のガスの混合ガスを細孔閉塞領域に供給すると、選択的透過ガスが、この細孔閉塞領域を選択的に透過して多孔質体の表面細孔内に流入し、その表面細孔を通過して外部に排出される。このとき、他のガスは、多孔質体の、選択的透過ガスが排出される側と反対側にほとんど残るため、選択的透過ガスを他のガスから選択的に分離することができる。こうしたガス分離は、以下のメカニズムによるものと推測している。
 すなわち、細孔閉塞領域を選択的に透過するガスは、混合ガスの他の成分よりもゲル性化高分子粒子中に溶解し易いと考えられる。そのため、選択的透過ガスと他のガスの混合ガスを細孔閉塞領域に供給すると、選択的透過ガスが選択的にゲル化性高分子粒子中に溶解される。ゲル化性高分子粒子中に溶解した選択的透過ガスは、混合ガスが供給されている側と表面細孔側との分圧差により、表面細孔側に拡散して表面細孔を通過し、外部に排出される。以上のメカニズムにより、他のガスは多孔質体の表面細孔を通過せずに、混合ガスの供給側にほとんど残り、選択的透過ガスは多孔質体の表面細孔を通過して、混合ガスの供給側と反対側に排出される。これにより、選択的透過ガスが他のガスから選択的に分離されると推測される。
 こうしたガス分離材では、混合ガスを連続的に供給しながらガス分離を行うことができ、手間をかけずに効率よく分離対象ガスを回収することができる。
 本発明のガス分離材には、酸性ガスを選択的に透過させることが好ましく、二酸化炭素または硫化水素のガスを選択的に透過させることがより好ましく、二酸化炭素を選択的に透過させることがさらに好ましい。本発明で用いるゲル化性高分子粒子を含む膜は、酸性ガスに対する透過性能が高く、他のガスに対する選択的透過性にも優れている。そのため、混合ガスから酸性ガスを効率よく分離することができる。
 本発明のガス分離材でガス分離を行う混合ガスとして、天然ガス、バイオガス、ランドフィルガス、燃焼後ガス、燃料ガス、水蒸気改質後のガスを挙げることができる。本発明のガス分離材によれば、これらの混合ガスから例えば二酸化炭素を選択性よく分離して、混合ガスにおける二酸化炭素の濃度を顕著に低下させることができる。
 また、本発明のガス分離材は、ガスに限らず、水あるいは水蒸気を選択的に透過させてもよい。これにより、例えばガスを含む水あるいは水蒸気から水または水蒸気を分離すること、言い換えれば水あるいは水蒸気からガスを除去することができる。
 ガス分離を行う際の条件は、ガス分離材に用いるゲル化性高分子化合物粒子、ガス分離を行う混合ガスの組成、混合ガスから分離する分離対象ガス等の条件によっても異なるが、0~130℃であることが好ましく、0~95℃であることがより好ましく、10~60℃の温度でガス分離を行うことが好ましい。また、ガス分離時の単層膜の水分量は乾燥膜重量の1質量%~1000質量%であることが好ましい。
 本発明のガス分離材は、1つの複合体から構成されていてもよいし、2つ以上の複合体から構成されていてもよい。2つ以上の複合体でガス分離材を構成する場合、複合体を直列に複数個連結させることが好ましい。例えば図1に示す複合体を用いる場合には、第1面11aを有する多孔質体11の第1面11aと反対側の面に、第2面12aを有する多孔質体12の第2面12aと反対側の面を接合することにより、複合体が直列に2個連結したガス分離材を構成することができ、さらに、こうした接合繰り返すことにより、複合体が直列に3個以上連結したガス分離材も構成することができる。
<フィルターおよびガス分離装置>
 本発明のフィルターおよびガス分離装置は、本発明のガス分離材を有することを特徴とする。
 本発明のガス分離材の説明と好ましい範囲、具体例については、<ガス分離材>の欄に記載した内容を参照することができる。
 本発明のフィルターおよびガス分離装置は、本発明のガス分離材を用いていることにより、混合ガスから選択的透過ガスを効率よく分離して回収することができる。
<複合体の製造方法>
 本発明の複合体の製造方法は、塩基性官能基か酸性官能基の少なくとも一方を有する高分子化合物のゲル化性高分子粒子を液体で膨潤させて多孔質担体の一面上に塗布し、乾燥させる工程を含む。本発明の製造方法で製造する複合体は、本発明の複合体であることが好ましい。
 この製造方法で用いる「塩基性官能基か酸性官能基の少なくとも一方を有する高分子化合物のゲル化性高分子粒子」の説明と好ましい範囲、具体例については、上記の単層膜における[塩基性官能基か酸性官能基の少なくとも一方を有する高分子化合物のゲル化性高分子粒子]の欄の記載を参照することができ、「多孔質担体」の説明と好ましい範囲、具体例については、上記の複合体における[多孔質担体]の欄の記載を参照することができる。また、以下の説明では、「塩基性官能基か酸性官能基の少なくとも一方を有する高分子化合物のゲル化性高分子粒子を液体で膨潤させて」得られた液状材料を「粒子分散液」という。
 ゲル化性高分子粒子を膨潤させる液体は、水または極性溶媒であることが好ましい。極性溶媒の具体例については、単層膜における(アミノ基を有する高分子化合物粒子の調製)の欄に記載された極性溶媒の具体例を参照することができる。
 粒子分散液を多孔質担体の一面上に塗布する方法としては、例えば、スプレーコート法、スピンコート法、キャスティング法、マイクログラビアコート法、グラビアコート法、バーコート法、ロールコート法、ワイヤーバーコート法、ディップコート法等を挙げることができ、スプレーコート法、ディップコート法、濾過法、バーコート法あるいはウェットコート法を用いることが好ましく、スプレーコート法を用いることがより好ましい。粒子分散液の塗布は、間に乾燥工程を入れて、複数回行うことが好ましい。この塗布回数を変えることにより、形成される膜の膜厚を精度よく制御することができる。
 このとき、多孔質担体の一面に塗布したゲル化性高分子粒子が多孔質担体の中を通過して異なる面から外へ抜けないような条件で、粒子分散液を塗布することが好ましい。例えば、多孔質担体として、表面細孔の孔径が多孔質担体の内部に進むにつれて小さくなっているものや、表面細孔の開口から後端に亘る少なくともいずれかの箇所で、ゲル化性高分子粒子が貫通(通過)しない孔径を有するものを用いることで、ゲル化性高分子粒子が外へ抜けることを防止することができる。また、塗布時のゲル化性高分子粒子の粒子径は100~1000nmであることが好ましい。
 さらに、多孔質担体として長尺シート状のものを用い、この多孔質担体を巻き上げたロールから多孔質担体を巻き出しながら粒子調製液の塗布を行い、さらに、粒子分散液の塗膜を乾燥した後に、多孔質担体をロール状に巻き上げて複合体を製造することも好ましい。これにより、複合体を連続的に効率よく製造することができる。
 以下に実施例と比較例を挙げて本発明の特徴をさらに具体的に説明する。以下の実施例に示す材料、使用量、割合、処理内容、処理手順等は、本発明の趣旨を逸脱しない限り適宜変更することができる。したがって、本発明の範囲は以下に示す具体例により限定的に解釈されるべきものではない。
[ゲル化性高分子粒子の合成]
(合成例1)ジメチルアミノ基を有するゲル化性高分子粒子(粒径235nm)の合成

 2リットルの三口フラスコに1リットルの純水を加え、70℃に加温した後、2mMの界面活性剤(セチルトリメチルアンモニウムブロマイド)と3種類のモノマーを総モノマー濃度が312mMになるように溶解した。3種類のモノマーの組成は、N-(ジメチルアミノプロピル)メタクリルアミドが55mol%、N-tert-ブチルアクリルアミドが43mol%、N,N’-メチレンビスアクリルアミドが2mol%である。N-(ジメチルアミノプロピル)メタクリルアミドはアルミナカラムで重合禁止剤を取り除いたものを用いた。N-tert-ブチルアクリルアミドは予め少量のメタノールに溶解し、0.68g/mLの溶液としたものを添加した。この混合物を70℃に保持したまま、メカニカルスターラーで撹拌し、窒素を1時間バブリングルして系内の酸素を取り除いた。こうして得たモノマー溶液に、700mgの2,2’-アゾビス(2-メチルプロピオンアミジン)二塩酸塩を5mLの純水に溶解した溶液を添加し、窒素雰囲気下、70℃で3時間反応させた。反応後、沈殿物を濾過し、透析膜(MWCO12-14.000, width:75mm, vol/length:18mL/mL) [スペクトラムラボラトリーズ社製]で3日間透析を行うことにより未反応のモノマーや界面活性剤を取り除いた。透析後の沈殿物から強塩基性のイオン交換樹脂を用いて対アニオンを取り除き、凍結乾燥することでゲル化性高分子粒子1を得た。透析やイオン交換を行わない材料に関しても同様の実験を行いほぼ同等の機能を有する事を確認した。得られたゲル化性高分子粒子1の平均粒径(流体力学直径)は、30℃の水中で膨潤した場合で235nm、40℃の水中で膨潤した場合で218nmであった。
(合成例2)ジメチルアミノ基を有するゲル化性高分子粒子(粒径89nm)の合成
 N-(ジメチルアミノプロピル)メタクリルアミドが5mol%、N-tert-ブチルアクリルアミドが0mol%、N-イソプロピルアクリルアミドが93mol%、N,N’-メチレンビスアクリルアミドが2mol%であり、総モノマー濃度が78mMであること以外は、合成例1と同様にしてゲル化性高分子粒子2を合成した。得られたゲル化性高分子粒子2の平均粒径(流体力学直径)は、30℃の水中で膨潤した場合で89nm、40℃の水中で膨潤した場合で85nmであった。
(合成例3~12)pKaが異なるゲル化性高分子粒子の合成
 N-(ジメチルアミノプロピル)メタクリルアミドの代わりに、下記式で表されるモノマー(塩基性官能基を有するモノマー)を用いたこと以外は、合成例1と同様にしてゲル化性高分子粒子3~5を合成した。

 また、これとは別に、重合反応を行う混合物に塩酸または水酸化ナトリウムを各種濃度で導入して、アミノ基のプロトン化を制御すること以外は、合成例1と同様の工程を行い、アミノ基のプロトン化率が異なる各種ゲル化性高分子粒子6~12(pKaが異なる各種ゲル化性高分子粒子)を合成した。
 各合成例で用いた塩基性官能基を有するモノマー成分、合成したゲル化性高分子粒子3~12のpKa、アミン量(アミノ基を有するモノマーに対応する構成単位の量)、粒径を表1に示す。表1において、pKaは40℃で中和滴定を行うことにより測定し、アミン量は30℃で中和滴定を行うことにより測定した値である。粒径は40℃の水中で膨潤したときの動的光散乱法による平均粒径である。

(合成例13)カルボキシル基を有するゲル化性高分子粒子の合成
 N-(ジメチルアミノプロピル)メタクリルアミドの代わりに、下記式で表されるメタクリル酸を用いたこと以外は、合成例1と同様にしてゲル化性高分子粒子13を合成した。得られたゲル化性高分子粒子13の平均粒径(流体力学直径)は30℃の水中で膨潤した場合で300nmであり、中和滴定(30℃)によるpKa(30℃)は6.6であった。

[多孔質体]
 本実施例で用いた多孔質体は、ポリエーテルスルホン(PES)からなる多孔質体(ザルトリウス社製:孔径0.1μm、0.22μm、0.45μm)、ポリフッ化ビニリデン(PVDF)からなる多孔質体(ミリポア社製:孔径0.1μm)、ニトロセルロース(NC)からなる多孔質体(ミリポア社製:孔径0.025μm、0.1μm、0.22μm)、限外ろ過膜(ザルトリウス社製:分画分子量10k、50k、300k)、超高分子量ポリエチレンからなる多孔質体(entegris社製:孔径0.05μm)である。ここに記載した多孔質体の孔径は支持膜全体で通過できる最大の粒子径である。本実施例で用いた代表的な多孔質体の表面の走査電子顕微鏡写真を図2に示す。なお、本実施例における各図において、「PES」はポリエーテルスルホンからなる多孔質体を表し、「PVDF」はポリフッ化ビニリデンからなる多孔質体を表し、「NC」はニトロセルロースからなる多孔質体を表し、「UF」は限外ろ過膜を表し、「UPE」は超高分子量ポリエチレンからなる多孔質体をそれぞれ表す。
[ガス透過性能の測定]
 複合体のガス透過性能の測定は、図3に示すガス透過性能測定装置を用いて行った。
 図3に示すガス透過性能測定装置は、複合体試料を一定の条件で収容しうる恒温槽21と、供給ガス送出系22、スイープガス送出系23およびガスクロマトグラフ24を有している。供給ガス送出系22は、窒素供給源25、二酸化炭素供給源26および加湿器27を有しており、窒素供給源25が供給する窒素と二酸化炭素供給源26が供給する二酸化炭素を所定の割合で混合した混合ガス(供給ガス)を加湿器27で加湿した後、複合体試料1aに送出するように構成されている。スイープガス送出系23は、ヘリウムガス供給源28と加湿器29を有しており、ヘリウムガス供給源28が供給するヘリウムガス(スイープガス)を加湿器29で加湿した後、複合体試料1aに送出するように構成されている。供給ガス送出系23およびスイープガス送出系24が有する加湿器27、29は、加湿器27、29内に導入されたガスを水にくぐらせて加湿するバブラー式加湿器であり、加湿によるガスの相対湿度は水温により制御される。ガスクロマトグラフ24は、測定試料から排出されたガスの成分を分離して分圧を検出するように構成されている。本実施例では、このガスクロマトグラフ24で得られたデータに基づいて、排出されたガスの各成分の透過流束と選択率を算出する。
 ガス透過性能測定装置で透過性能を測定する複合体試料は、例えば図1に示すように、一対の多孔質体11、12を有し、一方の多孔質体11の第1面11a)にゲル化性高分子粒子を含む膜14が設けられ、この膜14の上に、他方の多孔質体12が積層された積層体である。こうした複合体試料1aの透過性能を測定するには、複合体試料1aを恒温槽21内に搬送し、他方の多孔質体12の所定箇所に供給ガス送出系22を接続するとともに、一方の多孔質体11の所定箇所にスイープガス送出系23およびガスクロマトグラフ24を接続する。これにより、供給ガス送出系22から送出されるガス(加湿された窒素と二酸化炭素の混合ガス)は多孔質体12を透過して膜4に供給され、混合ガスの各ガス成分が膜14の透過性能に応じて膜14を透過した後、多孔質体11内をヘリウムガスの流れに乗って移動しガスクロマトグラフ24側へ排出される。ここで排出されるガスの各成分の分圧は膜の透過性能を反映しているため、その分圧に基づいて各成分の透過流束を算出することにより、膜の透過性能を評価することができる。
 本実施例では、供給ガス送出系22における窒素の流量を90mL/分、二酸化炭素の流量を10mL/分とし、スイープガス供給系におけるヘリウムガスの流量を10mL/分とし、恒温槽内を1気圧、40℃に維持して測定を行った。なお、上記の各ガスの流量は、1気圧、20℃(標準状態)での流量である。加湿器温度(水温)は、特別に記載しない限り41℃であることとする。
[ゲル化性高分子粒子を含む膜および複合体の作製と評価]
ゲル化性高分子粒子を含む膜をと直鎖ポリマーを含む膜の比較
 合成例1で合成したゲル化性高分子粒子1を水中に分散、膨潤させて、ゲル化性高分子粒子の濃度が1mg/mLである粒子分散液を調製した。調製した粒子分散液を、孔径0.1μmのポリエーテルスルホンからなる多孔質体の表面にスプレーコート法により塗布して膜厚520nmの膜(ゲル化性高分子粒子1を含む膜)を形成し、その上に、孔径0.1μmのポリエーテルスルホンからなる多孔質体を載せて複合体とした。ここで、スプレーコート法による膜の形成は、乾燥工程を間に入れて粒子分散液を12回塗布することで行った。
 また、これとは別に、N,N’-メチレンビスアクリルアミドを用いないこと以外は、合成例1と同様にして直鎖状ポリマーを合成し、水に溶解して濃度が1mg/mLであるポリマー溶液を調製した。このポリマー溶液を、孔径0.1μmのポリエーテルスルホンからなる多孔質体の表面にスプレーコート法により塗布して膜(直鎖ポリマーを含む膜)を形成し、その上に、孔径0.1μmのポリエーテルスルホンからなる多孔質体を載せて複合体(比較複合体1)とした。ここで、スプレーコート法による膜の形成は、乾燥工程を間に入れてポリマー溶液を12回塗布することで行った。
 粒子分散液を用いて形成した膜(ゲル化性高分子粒子1を含む膜)とポリマー溶液を用いて形成した膜(直鎖ポリマーを含む膜)の表面の走査電子顕微鏡写真を図4に示す。また、作製した複合体、比較複合体1について測定した窒素透過流束、二酸化炭素透過流束および選択率(CO2/N2)を図5に示す。図5中、棒グラフは透過流束を示し、黒丸は選択率(CO2/N2)を示す。
 図5で示されているように、ゲル化性高分子粒子1を含む膜を形成した複合体は、直鎖状ポリマーを含む膜を形成した比較複合体1に比べて選択率(CO2/N2)が格段に高く、二酸化炭素について優れた選択的透過性を有していた。
アミノ基を有するゲル化性高分子粒子1を含む膜と、アミノ基を有しないゲル化性高分子粒子を含む膜の比較
 合成例1で合成したゲル化性高分子粒子1を水中に分散、懸濁させて、ゲル化性高分子粒子1の濃度が16mg/mLである粒子分散液を調製した。調製した粒子分散液を、孔径0.1μmのポリエーテルスルホンからなる多孔質体の表面にスプレーコート法により塗布して膜厚2μmの膜(ゲル化性高分子粒子1を含む膜)を形成し、その上に、孔径0.1μmのポリエーテルスルホンからなる多孔質体を載せて複合体とした。ここで、スプレーコート法による膜の形成は、乾燥工程を間に入れて粒子分散液を2回塗布することで行った。
 また、これとは別に、N-(ジメチルアミノプロピル)メタクリルアミド(DMAPM)の仕込み量を0mol%、N-tert-ブチルアクリルアミドの仕込み量を98mol%に変更すること以外は、合成例1と同様にしてゲル化性高分子粒子(アミノ基を有しないゲル化性高分子粒子)を合成した。このゲル化性高分子粒子をゲル化性高分子粒子1の代わりに用いること以外は、この比較における複合体と同様にして、比較複合体2を作製した。
 作製した複合体、比較複合体2について測定した窒素透過流束、二酸化炭素透過流束および選択率(CO2/N2)の経時変化を図6、7に示す。
 図6から示されるように、アミノ基を有するゲル化性高分子粒子1を用いた複合体は、二酸化炭素透過流束120~130GPU、選択率25~30を長時間(10時間以上)に亘って維持した。一方、アミノ基を有しないゲル化性高分子粒子を用いた比較複合体2は、窒素流束と二酸化炭素流束に殆ど差がなく、二酸化炭素の選択的透過性が全く認められなかった。
ゲル化性高分子粒子を含む膜の膜厚についての比較
 合成例1で合成したゲル化性高分子粒子1を水中に分散、膨潤させて、ゲル化性高分子粒子の濃度が16mg/mLまたは1mg/mLである粒子分散液を調製した。調製した各粒子分散液を、それぞれ孔径0.1μmのポリエーテルスルホンからなる多孔質体の表面にスプレーコート法により塗布して膜(ゲル化性高分子粒子を含む膜)を形成し、その上に、孔径0.1μmのポリエーテルスルホンからなる多孔質体を載せて複合体とした。このとき、スプレーコート法による膜の形成は、乾燥工程を間に入れて粒子分散液を複数回塗布することで行い、その塗布回数を変えることで形成される膜の膜厚を制御した。これにより、ゲル化性高分子粒子を含む膜の膜厚が異なる各種複合体を得た。濃度16mg/mLの粒子分散液を用いた場合の塗布回数と形成された膜の膜厚を表2に示し、濃度1mg/mLの粒子分散液を用いた場合の塗布回数と形成された膜の膜厚を表3に示す。

 濃度16mg/mLの粒子分散液を用いて形成した膜の表面の走査電子顕微鏡写真を図8に示し、濃度1mg/mLの粒子分散液を用いて形成した膜の表面の走査電子顕微鏡写真を図9に示す。
 濃度16mg/mLの粒子分散液を用いて作製した複合体について、加湿器温度を39℃、混合ガスおよびヘリウムガスの相対湿度を90%として測定した窒素透過流束、二酸化炭素透過流束および選択率(CO2/N2)の膜厚依存性を図10に示し、濃度1mg/mLの粒子分散液を用いて作製した複合体について、加湿器温度を41℃、混合ガスおよびヘリウムガスの相対湿度を95%として測定した計測開始100分後の窒素透過流束、二酸化炭素透過流束および選択率(CO2/N2)の膜厚依存性を図11に示す。
 図10を見ると、ゲル化性高分子化合物を含む膜の膜厚が薄くなる程、二酸化炭素透過流束と選択率(CO2/N2)が高くなる傾向が見られ、特に膜厚が5μm未満の範囲で、これらの値が急激に高くなっている。このことから、高い二酸化炭素透過流束と高い選択率(CO2/N2)を得るには、ゲル化性高分子化合物を含む膜の膜厚を5μm未満にする必要があることがわかった。
ゲル化性高分子粒子のpKaの検討
 合成例3~12で合成したpKaが異なるゲル化性高分子粒子3~12を、それぞれ水中に分散、膨潤させてゲル化性高分子粒子の濃度が1mg/mLである粒子分散液を調製した。調製した各粒子分散液を、それぞれ孔径0.1μmのニトロセルロースからなる多孔質体の裏面にスプレーコート法により塗布して膜(ゲル化性高分子粒子3~12のいずれかを含む膜)を形成し、その上に、孔径0.1μmのニトロセルロースからなる多孔質体を載せて、ゲル化性高分子粒子の種類が異なる各種複合体を作製した。このとき、スプレーコート法による膜の形成は、乾燥工程を間に入れて粒子分散液を複数回塗布することで行い、その塗布回数を変えることで形成される膜の厚さを制御した。これにより、ゲル化性高分子粒子の種類毎に、膜の厚さが異なる各種複合体を得た。
 作製した各複合体について、混合ガスおよびヘリウムガスの相対湿度を90%未満にして、窒素透過流束、二酸化炭素透過流束および選択率(CO2/N2)を測定した。ゲル化性高分子粒子を含む膜を260nmの厚さで形成した場合の、窒素透過流束、二酸化炭素透過流束および選択率(CO2/N2)のpKa依存性を図12に示し、ゲル化性高分子粒子を含む膜の膜厚の逆数に対して、二酸化炭素流束をプロットした結果を図13に示す。
 図12から、二酸化炭素の最大透過流束はゲル化性高分子粒子のpKaに依存して変化し、pKaが6超であって8未満の範囲で大きな最大透過流束が得られ、6~7の範囲で特に大きな最大透過流束が得られることがわかった。
カルボキシル基を有するゲル化性高分子粒子を含む膜の評価
 合成例13で合成したカルボキシル基を有するゲル化性高分子粒子13を水中に分散、膨潤させて、ゲル化性高分子粒子13の濃度が1mg/mLである粒子分散液を調製した。調製した粒子分散液を、孔径0.1μmのニトロセルロースからなる多孔質体の裏面にスプレーコート法により塗布して膜厚260nmの膜(ゲル化性高分子粒子13を含む膜)を形成し、その上に、孔径0.1μmのニトロセルロースを載せて複合体とした。ここで、スプレーコート法による成膜は、乾燥工程を間に入れて粒子分散液を6回塗布することで行った。
 作製した複合体について測定した窒素透過流束、二酸化炭素透過流束および選択率(CO2/N2)の経時変化を図14に示す。
 図14から、カルボキシル基を有するゲル化性高分子粒子を用いた複合体においても、20~30の高い選択率(CO2/N2)が得られることがわかった。
ゲル化性高分子粒子の粒径の検討
 合成例1で合成したゲル化性高分子粒子1(30℃の水中で膨潤したときの流体力学直径で235nm)または合成例2で合成したゲル化性高分子粒子2(30℃の水中で膨潤したときの流体力学直径で89nm)を水中に分散、膨潤させて、ゲル化性高分子粒子の濃度が1mg/mLである粒子分散液を調製した。調製した各粒子分散液を、それぞれ孔径0.1μmのポリエーテルスルホンからなる多孔質体の表面にスプレーコート法により塗布して膜(ゲル化性高分子粒子1または2を含む膜)を形成した。ここで、スプレーコート法による膜の形成は、乾燥工程を間に入れて粒子分散液を12回塗布することで行った。
 形成した各膜の表面の走査電子顕微鏡写真を図15に示す。図15から、粒径が235nmのゲル化性高分子粒子1を含む膜の方が、粒径が89nmのゲル化性高分子粒子2を含む膜よりも欠陥が少なく良質であることがわかった。また、二酸化炭素透過流束および選択率(CO2/N2)についても、ゲル化性高分子粒子1を用いて形成した膜の方が、ゲル化性高分子粒子2を用いて形成した膜よりも高い値であった。このことから、ゲル化性高分子粒子の粒径は89nm超であることが好ましいことが示された。
ゲル化性高分子粒子を含む膜へのアミン添加の効果
 合成例1で合成したゲル化性高分子粒子1を水中に分散、膨潤させるとともに、アミンである2-(イソプロピルアミノ)エタノールを異なる濃度でそれぞれ添加し、ゲル化性高分子粒子1の濃度が1mg/mLであって、アミン濃度が異なる各種アミン含有粒子分散液を調製した。調製した各アミン含有粒子分散液を、それぞれ孔径0.1μmのポリエーテルスルホンからなる多孔質体の裏面にスプレーコート法により塗布して厚さが2μmの膜(ゲル化性高分子粒子1とアミンを含む膜)を形成し、その上に、0.1μmのポリエーテルスルホンからなる多孔質体を載せて、膜のアミン濃度が異なる各種複合体を作製した。ここで、スプレーコート法による膜の形成は、乾燥工程を間に入れてアミン含有粒子分散液を6回塗布することで行った。
 作製した各複合体について窒素透過流束、二酸化炭素透過流束および選択率(CO2/N2)を測定した。これらの透過性能のアミン濃度依存性を図16に示し、アミン含有粒子分散液のアミン濃度を66.6mg/mLとして作製した複合体の窒素透過流束、二酸化炭素透過流束および選択率(CO2/N2)の経時変化を図17に示す。
 図16、17から、ゲル化性高分子粒子を含む膜にアミンを添加することにより、二酸化炭素透過流束と選択率(CO2/N2)が向上し、こうした透過性能が200分以上維持されるようになることがわかった。
多孔質体の材料および孔径の検討
(a)ポリフッ化ビニリデンまたはポリエーテルスルホンからなる多孔質体を用いた複合体の評価
 合成例1で合成したゲル化性高分子粒子1を水中に分散、膨潤させて、ゲル化性高分子粒子の濃度が1mg/mLである粒子分散液を調製した。調製した粒子分散液を、孔径0.1μmのポリフッ化ビニリデン(PVDF)からなる多孔質体または孔径0.1μmのポリエーテルスルホン(PES)からなる多孔質体の表面にスプレーコート法によりそれぞれ塗布して、膜厚260nmの膜(ゲル化性高分子粒子1を含む膜)を形成し、その上に、同じ材料からなる孔径0.1μmの多孔質体を載せて、多孔質体の種類が異なる2種類の複合体を作製した。ここで、スプレーコート法による成膜は、乾燥工程を間に入れて粒子分散液を6回塗布することで行った。
 各多孔質体上に形成した膜の表面の走査電子顕微鏡写真を図18に示す。また、作製した各複合体の窒素透過流束と二酸化炭素透過流束を図19に示す。図19から、いずれの多孔質体上に膜を形成した場合にも、窒素透過流束に比べて、二酸化炭素透過流束が高い値になっており、二酸化炭素について優れた選択的透過性を得ることができた。
(b)限外ろ過膜を多孔質体に用いた複合体の評価
 合成例1で合成したゲル化性高分子粒子1を水中に分散、膨潤させて、ゲル化性高分子粒子の濃度が1mg/mLである粒子分散液を調製した。分画分子量が10k、50kまたは300kである限外ろ過膜(UF膜:ザルトリウス社製)をそれぞれ用意し、これらの多孔質体の表面または裏面に、調製した粒子分散液をスプレーコート法により塗布して膜厚260nmの膜(ゲル化性高分子粒子を含む膜)を形成した。このとき、スプレーコート法による膜の形成は、乾燥工程を間に入れて粒子分散液を6回塗布することで行った。続いて、形成した膜の上に、同じ種類の限外ろ過膜を載せて、多孔質体の種類が異なる各種複合体を作製した。
 用いた限外ろ過膜の表面と裏面の走査電子顕微鏡写真を図20に示す。作製した各複合体の窒素透過流束および二酸化炭素透過流束を図21に示す。
 ゲル化性高分子粒子を含む膜を限外ろ過膜上に形成した場合にも、窒素透過流束に比べて、二酸化炭素透過流束が高い値になっており、二酸化炭素について優れた選択的透過性を得ることができた。
(c)ポリエーテルスルホンからなる多孔質体の孔径の検討
 合成例1で合成したゲル化性高分子粒子1を水中に分散、膨潤させて、ゲル化性高分子粒子の濃度が1mg/mLである粒子分散液を調製した。孔径が0.1μm、0.22μmまたは0.45μmであるポリエーテルスルホン(PES)からなる多孔質体をそれぞれ用意し、これらの多孔質体の表面に、調製した粒子分散液をスプレーコート法によりそれぞれ塗布して膜厚520nmの膜(ゲル化性高分子粒子1を含む膜)を形成した。このとき、スプレーコート法による膜の形成は、乾燥工程を間に入れて粒子分散液を12回塗布することで行った。
 用いた多孔質体の表面の走査電子顕微鏡写真および形成した膜の表面の走査電子顕微鏡写真を図22に示す。
 図22から、ポリエーテルスルホンからなる多孔質体では、孔径が0.22μm未満、好ましくは0.1μm付近以下(例えば0.15μm以下)である場合に、欠陥がほとんどなく、良質な膜が形成されることがわかった。
(d)ニトロセルロースからなる多孔質体の孔径の検討
 合成例1で合成したゲル化性高分子粒子1を水中に分散、膨潤させて、ゲル化性高分子粒子の濃度が1mg/mLである粒子分散液を調製した。孔径が0.025μm、0.1μm、または0.22μmであるニトロセルロース(NC)からなる多孔質体をそれぞれ用意し、これらの多孔質体の表面に、調製した粒子分散液をスプレーコート法によりそれぞれ塗布して膜(ゲル化性高分子粒子1を含む膜)を形成した。このとき、スプレーコート法による膜の形成は、乾燥工程を間に入れて粒子分散液を複数回塗布(スプレーコート)することで行い、その塗布回数を変えることで形成される膜の膜厚を制御した。続いて、形成した膜の上に、その下にある多孔質体と同じ孔径のニトロセルロースからなる多孔質体を載せて、多孔質体の孔径とゲル化性高分子粒子を含む膜の膜厚が異なる各種複合体を作製した。
 各多孔質体と膜の断面および膜の表面の走査電子顕微鏡写真を図23に示す。図23において、上段は多孔質体と膜の断面の走査電子顕微鏡写真であり、下段は膜の表面の走査電子顕微鏡写真である。また、作製した各複合体について窒素透過流束、二酸化炭素透過流束および選択率(CO2/N2)を測定した。各複合体の窒素透過流束、二酸化炭素透過流束および選択率の、ゲル化性高分子粒子を含む膜での膜厚依存性を、多孔質体の孔径毎に図24~26に示す。
 図23から、ニトロセルロースからなる多孔質体においても、孔径が0.22μm未満、好ましくは0.1μm付近以下(例えば0.15μm以下)、より好ましくは0.1μm以下である場合に、欠陥がほとんどなく、良質な膜が形成されることがわかった。また、図24~26から、ニトロセルロースからなる多孔質体を用いた複合体においても、高い二酸化炭素透過流束と高い選択率(CO2/N2)が得られることがわかった。
多孔質体の表面処理および多孔質体と膜の間に形成する中間層の検討
(e)多孔質体の表面に親水化処理を行った複合体の評価
 合成例1で合成したゲル化性高分子粒子1を水中に分散、膨潤させて、ゲル化性高分子粒子の濃度が1mg/mLである粒子分散液を調製した。超高分子量ポリエチレン(UPE)からなる多孔質体であって、表面に親水化処理を行ったものと未処理のものを用意し、これらの多孔質体の表面に、調製した粒子分散液をスプレーコート法によりそれぞれ塗布して膜(ゲル化性高分子粒子を含む膜)を形成した。ここで、スプレーコート法による膜の形成は、乾燥工程を間に入れて粒子分散液を6回塗布することで行った。続いて、形成した各膜の上に、その下にある多孔質体と同様の超高分子量ポリエチレンからなる多孔質体を載せて、多孔質体の親水化の有無が異なる2種類の複合体を作製した。
 用いた各多孔質体の表面の走査電子顕微写真と形成した膜の表面の走査電子顕微鏡写真を図27に示す。また、作製した各複合体について、加湿器温度を40℃にして測定した窒素透過流束、二酸化炭素透過流束および選択率(CO2/N2)を図28、29に示す。
 図27に示すように、いずれの膜も欠陥がなく、また、図28、29から、各複合体において、二酸化炭素の選択的透過性が認められた。もっとも、親水化処理した多孔質体表面に形成された膜の方が平坦であり、複合体を構成したときの二酸化炭素の選択的透過性もより高いものであった。
(f)多孔質体と膜の間にPDMS層を設けた複合体の評価
 合成例1で合成したゲル化性高分子粒子1を水中に分散、膨潤させて、ゲル化性高分子粒子の濃度が1mg/mLである粒子分散液を調製した。孔径0.1μmのポリエーテルスルホンからなる多孔質体および孔径0.22μmのポリフッ化ビニリデンからなる多孔質体の表面に、それぞれポリジメチルシロキサン(PDMS)からなる中間層(PDMS層)を1μmの厚さで形成し、このPDMS層の上に、調製した粒子分散液をスプレーコート法により塗布して膜(ゲル化性高分子粒子1を含む膜)を形成した。このとき、スプレーコート法による膜の形成は、乾燥工程を間に入れて粒子分散液を複数回塗布することで行い、塗布回数を変えることで形成される膜の膜厚を制御した。続いて、形成した各膜の上に、その下にある多孔質体と同様の多孔質体を載せて、多孔質体の種類、ゲル化性高分子粒子を含む膜の膜厚が異なる各種複合体を作製した。
 各多孔質体上にPDMS層を介して形成した膜の表面の走査電子顕微鏡写真を図30に示す。作製した各複合体について、窒素透過流束、二酸化炭素透過流束および選択率(CO2/N2)の経時変化を測定した。孔径0.1μmのポリエーテルスルホンからなる多孔質体の上にPDMS層を形成し、その上に、膜厚86nmのゲル化性高分子粒子を含む膜を形成した複合体の透過性能の経時変化を図31に示し、孔径0.1μmのポリエーテルスルホンからなる多孔質体の上にPDMS層を形成し、その上に、膜厚130nmのゲル化性高分子粒子を含む膜を形成した複合体の透過性能の経時変化を図32に示し、孔径0.22μmのポリフッ化ビニリデンからなる多孔質体の上にPDMS層を形成し、その上に、膜厚130nmのゲル化性高分子粒子1を含む膜を形成した複合体の透過性能の経時変化を図33に示す。参考のため、孔径0.1μmのポリエーテルスルホンからなる多孔質体の上に、膜厚130nmのゲル化性高分子粒子1を含む膜を直接形成した複合体の透過性能の経時変化を図34に示す。
 また、孔径0.1μmのポリエーテルスルホンからなる多孔質体の上にPDMS層を形成し、その上に、ゲル化性高分子粒子1を含む膜を形成した複合体の透過性能の、ゲル化性高分子粒子1を含む膜の膜厚に対する依存性を図35に示す。また、参考のため、孔径0.1μmのポリエーテルスルホンからなる多孔質体の上に、膜厚130nmのゲル化性高分子粒子1を含む膜を直接形成した複合体の透過性能の、ゲル化性高分子粒子1を含む膜の膜厚に対する依存性を図36に示す。
 図31~33と図34の比較、図35と図36の比較から、多孔質体と膜の間にPDMS層を設けることにより、特に薄い膜厚範囲で選択率(CO2/N2)が顕著に高くなり、窒素に対する二酸化炭素の選択的透過性が向上することがわかった。
 さらに、多孔質体として孔径0.025μmのニトロセルロースからなる多孔質体を用いること以外は、図32(PDMS層あり)または図34(PDMS層なし)の経時変化を測定した複合体と同様にして複合体を作製し、窒素透過流束、二酸化炭素透過流束および選択率(CO2/N2)を測定した。その結果を、多孔質体として孔径0.1μmのPESからなる多孔質体を用いた複合体、孔径0.22μmのポリフッ化ビニリデンからなる多孔質体を用いた複合体の測定結果と併せて図37、38に示す。図37、38中、棒グラフは窒素透過流束、二酸化炭素透過流束を表し、黒丸は選択率(CO2/N2)を表す。図37と図38の比較からも、PDMS層を設けることにより、二酸化炭素透過流束が顕著に大きくなることがわかった。
(g)多孔質体と膜の間にシリカ多孔質微粒子層を設けた複合体の評価
 メソポーラスシリカ微粒子(シグマアルドリッチ社製:平均粒径200nm、孔径4nm)をpH11のNaOH水溶液に1mg/mLの濃度で分散させてシリカ分散液を調製した。このシリカ分散液を、孔径0.1μmのポリエーテルスルホンからなる多孔質体の表面にスプレーコート法により塗布してシリカ多孔質微粒子層を形成した。スプレーコート法によるシリカ多孔質微粒子層の形成は、乾燥工程を間に入れてシリカ分散液を12回塗布することで行った。また、合成例1で合成したゲル化性高分子粒子1を水中に分散、膨潤させて、ゲル化性高分子粒子の濃度が1mg/mLである粒子分散液を調製した。調製した粒子分散液を、シリカ多孔質微粒子層の上にスプレーコート法により塗布して膜(ゲル化性高分子粒子1を含む膜)を形成した。ここで、スプレーコート法による膜の形成は、乾燥工程を間に入れて粒子分散液を6回塗布することで行った。
 シリカ多孔質微粒子層とゲル化性高分子粒子を含む膜の走査電子顕微鏡写真を図39に示す。図39において、左側の写真はシリカ多孔質微粒子層とゲル化性高分子粒子を含む膜の断面の走査電子顕微鏡写真であり、右側の写真はゲル化性高分子粒子を含む膜の表面の走査電子顕微鏡写真である。作製した複合体について二酸化炭素透過流束、窒素透過流束および選択率(CO2/N2)の経時変化を測定した。その測定結果を図40に示す。また、参考のため、孔径0.1μmのポリエーテルスルホンからなる多孔質体の上に、膜厚130nmのゲル化性高分子粒子1を含む膜を直接形成した複合体の透過性能の経時変化を図41に示し、孔径0.1μmのポリエーテルスルホンからなる多孔質体の上にシリカ多孔質微粒子層を形成し、その上に、直接多孔質体を載せて作製した複合体(ゲル化性高分子粒子1を含む層を有しない複合体)の透過性能の経時変化を図42に示す。
 図40と42の比較から、シリカ多孔質微粒子層を多孔質体と膜の間に設けることにより、二酸化炭素透過流束と選択率(CO2/N2)が高くなり、二酸化炭素の選択的透過性がより向上することがわかった。
供給ガスがメタンと二酸化炭素の混合ガスである場合の二酸化炭素の選択的透過性の評価
 合成例1で合成したゲル化性高分子粒子1を水中に分散、膨潤させて、ゲル化性高分子粒子の濃度が1mg/mLである粒子分散液を調製した。調製した粒子分散液を、孔径0.1μmのニトロセルロースの裏面にスプレーコート法により塗布して膜厚が86nmまたは260nmの膜(ゲル化性高分子粒子を含む膜)をそれぞれ形成し、その上に、孔径0.1μmのニトロセルロースを載せて複合体とした。ここで、スプレーコート法による膜の形成は、乾燥工程を間に入れて粒子分散液を2回または6回塗布することで行った。
 作製した複合体にメタンと二酸化炭素の混合ガスを供給し、二酸化炭素の透過性能(二酸化炭素透過流束、メタン透過流束および選択率(CO2/CH4)を測定した。透過性能の測定は、図3に示すガス透過性能測定装置を用いるが、窒素供給源をメタン供給源に変更し、供給ガスの相対湿度を94%、スイープガスの相対湿度を85%にして行った。
 二酸化炭素透過流速は、膜厚86nmの膜で66GPU、膜厚260nmの膜で43GPUであり、メタン透過流速は、膜厚86nmの膜で9.2GPU、膜厚260nmの膜で3.1GPUであり、選択率(CO2/CH4)は、膜厚86nmの膜で7、膜厚260nmの膜で13であった。この結果から、作製した複合体はメタン中から二酸化炭素を分離するガス分離材として機能することが確認された。
水の透過流束の評価
 合成例1で合成したゲル化性高分子粒子1を水中に分散、膨潤させて、ゲル化性高分子粒子の濃度が1mg/mLである粒子分散液を調製した。調製した粒子分散液を、孔径0.025μmのニトロセルロースの裏面にスプレーコート法により塗布して膜厚が130nmまたは260nmの膜(ゲル化性高分子粒子を含む膜)をそれぞれ形成し、その上に、孔径0.1μmのニトロセルロースを載せて複合体とした。ここで、スプレーコート法による膜の形成は、乾燥工程を間に入れて粒子分散液を3回または6回塗布することで行った。
 作製した複合体に水、窒素および二酸化炭素のうちの2種類を混合した混合物を供給し、これらについての透過性能を測定した。その結果を図43に示す。混合ガスの透過性能の測定は、図3に示すガス透過性能測定装置を用いるが、窒素および二酸化炭素の流量を、それぞれ90mL/分、10mL/分にするか、180mL/分、20mL/分に変更し、スイープガス(ヘリウムガス)の流量を50mL/分、100mL/分、または200mL/分に変更し、加湿器温度を40℃に設定して行った。水の透過性能の測定は、ガスクロマトグラフィーにより水の透過流量を計測することにより行った。
 作製した複合体において、水は、窒素および二酸化炭素に比べて数千倍および数百倍の選択的透過性を示した。ここで形成したゲル化性高分子粒子を含む膜は、水選択透過膜として機能しうることがわかった。また、アミノ基の代わりにカルボキシル基や硫酸基を有するゲル化性高分子粒子、これらの両方の官能基を有するゲル化性高分子粒子、塩を形成したゲル化性高分子粒子を用いて膜を形成することにより、さらに二酸化炭素の透過性能を低下させると同時に水の透過性能を向上させることが可能であると推測される。

  1. 塩基性官能基か酸性官能基の少なくとも一方を有するゲル化性高分子粒子を含み、厚みが5μm未満である単層膜。
  2. 前記塩基性官能基が、アミノ基、アンモニウム基からなる群より選択される1以上の官能基である、請求項1に記載の単層膜。
  3. 前記酸性官能基が、カルボキシル基、硫酸基からなる群より選択される1以上の官能基である、請求項1に記載の単層膜。

  36. 前記単層膜が、アミノ基とヒドロキシル基を有するアミンか、アミノ基を3つ有するアミンの少なくとも一方を含む、請求項35に記載の単層膜。
  37. 前記単層膜がIsopropylaminoethanol、N,N,N',N'-Tetramethyl-1,6-hexanediamine、Imino-bis(N,N-dimethylpropylamine)およびN,N',N"-pentamethyldiethylenetriamineの少なくともいずれかを含む、請求項35に記載の単層膜。
  38. 前記単層膜が、飽和水溶液としたときに25℃での相対湿度が90%以下となる吸湿剤を含む、請求項1~37のいずれか1項に記載の単層膜。
  39. 前記吸湿剤が、臭化物イオン、塩化物イオン、酢酸イオン、炭酸イオン、重炭酸イオン、リチウムイオン、カリウムイオン、カルシウムイオン、マグネシウムイオン、ナトリウムイオン、臭化リチウム、塩化リチウム、塩化カルシウム、酢酸カリウム、塩化マグネシウム、炭酸カリウムおよび炭酸ナトリウムの少なくともいずれかを含む、請求項38に記載の単層膜。
  40. 前記単層膜が酸化防止剤を含む、請求項1~39のいずれか1項に記載の単層膜。
  41. 前記酸化防止剤が、ビタミンC(アスコルビン酸)、ビタミンE(トコフェロール)、BHT(ジブチルヒドロキシトルエン)、BHA(ブチルヒドロキシアニソール)、エリソルビン酸ナトリウム、没食子酸プロピル、亜硫酸ナトリウム二酸化硫黄、ヒドロキノンおよびその誘導体の少なくともいずれかを含む、請求項40に記載の単層膜。
  42. 多孔質担体と、前記多孔質担体の表面細孔を閉塞する、塩基性官能基か酸性官能基の少なくとも一方を有するゲル化性高分子粒子を有する複合体。
  43. 前記多孔質担体が板状または筒状である、請求項42に記載の複合体。
  44. 前記多孔質担体が互いにほぼ平行な関係にある第1面と第2面を備える、請求項42または43に記載の複合体。
  45. 前記第1面の表面細孔がゲル化性高分子粒子で閉塞されていて、前記第2面の表面細孔がゲル化性高分子粒子で閉塞されていない、請求項44に記載の複合体。
  46. 前記表面細孔の孔径が前記多孔質担体の内部に進むにつれて小さくなっている、請求項42~45のいずれか1項に記載の複合体。
  47. 前記ゲル化性高分子粒子が前記多孔質担体の表面細孔を閉塞する領域が1cm2以上である、請求項42~46のいずれか1項に記載の複合体。
  48. 前記閉塞領域の窒素透過流速が40℃で100GPU以下、好ましくは10GPU以下である、請求項42~47のいずれか1項に記載の複合体。
  49. 前記閉塞領域の二酸化炭素透過流速が40℃で10GPU以上、好ましくは100GPU以上である、請求項42~48のいずれか1項に記載の複合体。
  50. 前記ゲル化性高分子粒子が単層膜を形成している、請求項42~49のいずれか1項に記載の複合体。
  51. 前記単層膜が請求項1~41のいずれか1項に記載の単層膜である、請求項50に記載の複合体。
  52. 前記多孔質担体が、ポリエーテルスルホン(PES), ポリフッ化ビニリデン(PVDF)、ポリテトラフルオロエチレン(PTFE)、ポリオレフィン、ポリエチレン、ポリプロピレン、ポリメチルペンテン、セルロース混合エステルあるいはニトロセルロース(NC)、ポリケトン、ポリイミド、ポリスチレン、またはポリメチルメタクリレートで構成される、請求項42~51のいずれか1項に記載の複合体。
  53. 前記多孔質担体が表面にOH基を有する、請求項42~52のいずれか1項に記載の複合体。
  54. 前記多孔質担体が表面にCOOH基を有する、請求項42~52のいずれか1項に記載の複合体。
  55. 前記多孔質担体の表面が親水化処理されている、請求項42~54のいずれか1項に記載の複合体。
  56. 前記親水化処理がプラズマ処理である、請求項55に記載の複合体。
  57. 前記親水化処理がオゾン処理である、請求項55に記載の複合体。
  58. 前記表面細孔が、前記ゲル化性高分子粒子が多孔質担体を貫通しない孔径を有する、請求項42~57のいずれか1項に記載の複合体。
  59. 前記多孔質担体の最大孔径が3μm未満である、請求項42~58のいずれか1項に記載の複合体。
  60. 前記ゲル化性高分子粒子を有する複合体表面の二乗平均粗さが5μm以下である、請求項42~59のいずれか1項に記載の複合体。
  61. 請求項42~60のいずれか1項に記載の複合体を有するガス分離材。
  62. 酸性ガスを選択的に透過させる、請求項61に記載のガス分離材。
  63. 水あるいは水蒸気を選択的に透過させる、請求項61に記載のガス分離材。
  64. 前記酸性ガスが二酸化炭素または硫化水素である、請求項62に記載のガス分離材。
  65. 二酸化炭素透過流速が40℃で10GPU以上、好ましくは100GPU以上である、請求項61~64のいずれか1項に記載のガス分離材。
  66. 窒素透過流速が40℃で100GPU以下、好ましくは10GPU以下である、請求項61~64のいずれか1項に記載のガス分離材。
  67. 混合ガスを連続的に供給しながらガスを分離するための、請求項61~66のいずれか1項に記載のガス分離材。
  68. 混合ガス中の二酸化炭素濃度を低下させるための、請求項61~67のいずれか1項に記載のガス分離材。
  69. 0~95℃の温度でガスを分離するための、請求項61~68のいずれか1項に記載のガス分離材。

  75. 塩基性官能基か酸性官能基の少なくとも一方を有する高分子化合物のゲル化性高分子粒子を液体で膨潤させて多孔質担体の一面上に塗布し、乾燥させる工程を含む、複合体の製造方法。
  76. 請求項42~60のいずれか1項に記載の複合体を製造する、請求項75に記載の複合体の製造方法。
  77. 前記多孔質担体を巻き上げたロールから、担体を巻き出しながら前記塗布を行う、請求項75または76に記載の複合体の製造方法。
  78. 前記乾燥後に担体をロール状に巻き上げる、請求項75~77のいずれか1項に記載の複合体の製造方法。
  79. 前記液体が水または高極性溶媒である、請求項75~78のいずれか1項に記載の複合体の製造方法。
  80. 前記塗布時のゲル化性高分子粒子の粒子径が100~1000nmである、請求項75~79のいずれか1項に記載の複合体の製造方法。
  81. 前記塗布をスプレーコート法、ディップコート法、濾過法、バーコート法あるいはウェットコート法により行う、請求項75~80のいずれか1項に記載の複合体の製造方法。
  82. 前記塗布を複数回行う、請求項75~81のいずれか1項に記載の複合体の製造方法。
  83. 前記多孔質担体の一面に塗布したゲル化性高分子粒子が多孔質担体の表面近傍の孔を塞ぎ異なる面から外へ抜けない、請求項75~82のいずれか1項に記載の複合体の製造方法。
