Abstract

本発明は、ジヒドロキシ化合物を含む反応物を反応させて熱可塑性樹脂を製造する方法を提供する。当該製造方法において、前記ジヒドロキシ化合物は、下記式(1)で表されるジヒドロキシ化合物を含み、前記ジヒドロキシ化合物における下記式(A)で表される化合物、下記式(B)で表される化合物、および下記式(C)で表される化合物の合計重量が、前記式(1)で表されるジヒドロキシ化合物の100重量部に対して、1500ppm以下である。

Description

熱可塑性樹脂の製造方法
 本発明は、成形時の寸法安定性および色相に優れる熱可塑性樹脂に関する。
 近年、デジタルカメラ、スマートフォン、タブレットなどの電子機器が普及し、小型のカメラモジュールの需要が伸びている。これらのカメラモジュールにはガラスレンズより、プラスチックレンズが好適に用いられる。その理由としては、プラスチックレンズであれば、薄型、非球面など様々な形に対応可能であり、安価で、しかも、射出成型によって大量生産が容易なためである。
 光学レンズのためにガラスの代替となる様々な構造を持つ樹脂が開発され、その原料としても様々なモノマーが検討されてきた。光学用透明樹脂、中でも熱可塑性透明樹脂からなる光学レンズは、射出成形により大量生産が可能で、しかも非球面レンズの製造も容易であるという利点を有しており、現在カメラ用レンズとして使用されている。光学用透明樹脂としては、例えば、ビスフェノールA(BPA)からなるポリカーボネートが主流であったが、9,9‐ビス(4‐(2‐ヒドロキシエトキシ)フェニル)フルオレン(BPEF)などフルオレン骨格をもつポリマー(特許文献1及び2)が開発された。さらに、本発明者らにより、高屈折率・低複屈折の材料として、ビナフタレン骨格を有するジヒドロキシ化合物を原料モノマーとする樹脂が開発された(特許文献3)。
 これらビナフタレン骨格を有するジヒドロキシ化合物を原料モノマーとする樹脂は光学材料に好適であるが、飽和吸水率が大きく、成形時の寸法変化が生じやすいという問題がある。また、飽和吸水率が高いと、成型時に長時間の乾燥時間が必要となり、着色の原因となる。したがって、光学材料として有用であり、飽和吸水率の小さい樹脂が求められている。

 飽和吸水率の低い熱可塑性樹脂の製造方法を提供する。
 本発明者らは、かかる課題に鋭意検討を重ねた結果、特定のビナフタレン骨格を有するジヒドロキシ化合物中の特定のジヒドロキシ化合物の含有量を一定の範囲内とすることで、上記課題が解決されることを見出し、本発明に到達した。即ち、本発明は例えば以下の通りである。
[1] ジヒドロキシ化合物を含む反応物を反応させて熱可塑性樹脂を製造する方法であって、
 前記ジヒドロキシ化合物は、下記式(1)で表されるジヒドロキシ化合物を含み、
 前記ジヒドロキシ化合物における下記式(A)で表される化合物、下記式(B)で表される化合物、および下記式(C)で表される化合物の合計重量が、前記式(1)で表されるジヒドロキシ化合物の100重量部に対して、1500ppm以下である、製造方法。

 以下、本発明について実施形態および例示物等を示して詳細に説明するが、本発明は以下に示す実施形態および例示物等に限定されるものではなく、本発明の要旨を逸脱しない範囲において任意に変更して実施できる。
 本発明の一形態は、ジヒドロキシ化合物を含む反応物を反応させて熱可塑性樹脂を製造する方法であって、前記ジヒドロキシ化合物は、下記式(1)で表されるジヒドロキシ化合物を含み、前記ジヒドロキシ化合物における下記式(A)で表される化合物、下記式(B)で表される化合物、および下記式(C)で表される化合物の合計重量が、前記式(1)で表されるジヒドロキシ化合物の100重量部に対して、1500ppm以下である、製造方法に関する。

 式(1)で表されるジヒドロキシ化合物は、合成の過程で副生した不純物として、ジナフトール構造を有する複数の副生化合物を含有する。本願発明者らは、副生化合物の中でも、式(A)で表される化合物、式(B)で表される化合物、および/または式(C)で表される化合物の存在が、式(1)で表されるジヒドロキシ化合物を重合して得られる熱可塑性樹脂の飽和吸水率の上昇および重合反応の速度の低下の原因であることを見出した。そして、これらの化合物が低減された原料を用いることで、重合反応の速度が向上しうること、および、重合して得られる熱可塑性樹脂の飽和吸水率が低下しうることを見出した。
 低飽和吸水率による利点の一つは、成形加工時の樹脂の寸法変化が起こりにくいことである。低飽和吸水率による別の利点は、成形時の乾燥を短時間で行うことができ、これにより樹脂の着色を抑制できることである。
 また、本発明の製造方法によれば、重合反応の速度も向上し得る。重合反応速度の向上による利点は、短時間で高分子量の熱可塑性樹脂が得られることである。光学材料の多様化するニーズに応じて様々な分子量の熱可塑性樹脂が求められるが、一般に、高分子量の樹脂を得るために長時間の重合を行うと樹脂の着色を生じやすいため、高分子量で着色の少ない熱可塑性樹脂を得ることは難しい。本発明の製造方法は、短時間での高分子量化が可能であり、光学材料としての熱可塑性樹脂の製造に有利である。
 本発明の製造方法は、熱可塑性樹脂の原料であるジヒドロキシ化合物に含まれる式(A)で表される化合物、式(B)で表される化合物、および式(C)で表される化合物の合計重量が、式(1)で表されるジヒドロキシ化合物の100重量部に対して、1500ppm以下である点を特徴とする。上記合計重量が1500ppm以下であれば熱可塑性樹脂の飽和吸水率の低下、および/または、重合反応速度の効果が得られる。式(A)で表される化合物、式(B)で表される化合物、および式(C)で表される化合物の上記合計重量は、好ましくは1000ppm以下であり、より好ましくは500ppm以下であり、さらに好ましくは300ppm以下である。式(A)で表される化合物、式(B)で表される化合物、および式(C)で表される化合物の上記合計重量の下限値は少ないほど好ましく、例えば、0ppmであるが、1ppm以上でもかまわない。式(1)で表されるジヒドロキシ化合物は通常、その合成過程において副生した、式(A)、(B)、および/または(C)のいずれかの化合物を含有し、これらの合計含有量を1ppm未満にすることは精製技術上負荷が大きい。また、たとえ1ppm未満であっても、1ppmである場合と比較して、物性に有意な差はない。
 好ましい実施形態において、ジヒドロキシ化合物中の式(A)で表される化合物および式(B)で表される化合物の合計重量は、式(1)で表されるジヒドロキシ化合物の100重量部に対して、1000ppm以下(より好ましくは500ppm以下、さらに好ましくは300ppm以下)である。式(A)の化合物および式(B)の化合物はエチレンオキシド鎖およびフェノール性ヒドロキシル基を有するため、極性が高く、親水性を向上させる傾向がある。したがって、式(A)の化合物および式(B)の化合物の含有量を低減させることで、得られる熱可塑性樹脂の飽和吸水率を一層低減できる。
 ジヒドロキシ化合物における式(A)で表される化合物の重量は、熱可塑性樹脂の飽和吸水率の低減および重合速度の向上の観点から、式(1)で表されるジヒドロキシ化合物の100重量部に対して、好ましくは300ppm以下であり、より好ましくは250ppm以下である。下限は特に制限されず、例えば、0ppmまたは1ppm以上である。
 ジヒドロキシ化合物における式(B)で表される化合物の重量は、熱可塑性樹脂の飽和吸水率の低減および重合速度の向上の観点から、式(1)で表されるジヒドロキシ化合物の100重量部に対して、好ましくは500ppm以下であり、より好ましくは300ppm以下であり、さらに好ましくは100ppm以下であり、特に好ましくは50ppm以下であり、最も好ましくは25ppm以下である。下限は特に制限されず、例えば、0ppmである。
 ジヒドロキシ化合物における式(C)で表される化合物の重量は、熱可塑性樹脂の飽和吸水率の低減および重合速度の向上の観点から、式(1)で表されるジヒドロキシ化合物の100重量部に対して、好ましくは100ppm以下であり、より好ましくは50ppm以下である。下限は特に制限されず、例えば、0ppmである。
 ジヒドロキシ化合物中に含まれる、式(A)で表される化合物、式(B)で表される化合物、および式(C)で表される化合物の量は、高速液体クロマトグラフィー(HPLC)を用いて測定することができる。HPLC測定条件の一例は以下の通りである。

 本発明の実施形態において、式(1)で表されるジヒドロキシ化合物の純度は99%以上である。係る場合には、ジヒドロキシ化合物中の式(A)で表される化合物、式(B)で表される化合物、および式(C)で表される化合物が低減され、熱可塑性樹脂の飽和吸水率の低減および重合速度の向上の観点から好ましい。
 ジヒドロキシ化合物において、式(A)で表される化合物、式(B)で表される化合物、および式(C)で表される化合物を低減させる方法は特に制限されない。例えば、式(1)で表されるジヒドロキシ化合物を合成後に精製する方法(例えば、洗浄、ろ過など)、式(1)で表されるジヒドロキシ化合物の合成条件(例えば、反応温度、反応時間)、反応溶媒種、溶媒量、等が挙げられる。
 一実施形態に係る熱可塑性樹脂の製造方法は、式(1)で表されるジヒドロキシ化合物を精製する工程を含む。精製方法は特に制限されないが、濾過処理および/または洗浄溶媒による洗浄処理が挙げられる。濾過処理の方法は特に制限されないが、フィルターのメッシュは7μm以下であることが好ましく、より好ましくは5μm以下である。洗浄溶媒は特に制限されないが、ベンゼン、エチルベンゼン、キシレン、エチルトルエン等の芳香族炭化水素系溶媒、ペンタン、ヘキサン、ヘプタンなどの脂肪族炭化水素、水、が挙げられる。中でも好ましくは、キシレン、トルエンである。かかる方法によれば、ジヒドロキシ化合物中に含まれる式(A)で表される化合物、式(B)で表される化合物、および式(C)で表される化合物の少なくとも一つの含有量を有意に低減できる。
 一実施形態に係る熱可塑性樹脂の製造方法は、1,1’‐ビ‐2‐ナフトールと、アルキレンカーボネートとを反応させ、式(1)のジヒドロキシ化合物を得る工程であって、前記反応が、110℃以上の温度(好ましくは110℃~120℃、より好ましくは110℃~115℃)で行われる、工程をさらに含む。かかる方法によれば、ジヒドロキシ化合物中に含まれる式(A)で表される化合物、式(B)で表される化合物、および式(C)で表される化合物の少なくとも一つの含有量を有意に低減できる。
 好ましくは反応時間が11時間以下であり、より好ましくは9~11時間、さらに好ましくは9~10時間である。好ましい反応時間は、反応スケールによって変動し得る。なお、反応時間は、所望の反応温度(例えば110℃)に達した後からアルカリ水溶液を加えるまでの時間をいう。
 以下、本発明の製造方法で得られる熱可塑性樹脂について説明する。
 <熱可塑性樹脂>
 本発明の実施形態の製造方法により得られる熱可塑性樹脂は、式(1)で表されるジヒドロキシ化合物を含む反応物を反応させることにより製造され、式(1)で表されるジヒドロキシ化合物に由来する構成単位(1)’を含むものである。

 上記式(1)の化合物を原料とする樹脂は、高屈折率、低アッベ数、高透明性、射出成形に適したガラス転移温度、低複屈折等の物性を示し、当該樹脂を使用することにより、実質的に光学歪みのない優れた光学レンズ等の光学部品を得ることができる。
 熱可塑性樹脂としては、ポリエステル樹脂、ポリエステルカーボネート樹脂、またはポリカーボネート樹脂が好ましい。中でも、耐熱性および耐加水分解性に優れることから、ポリカーボネート樹脂を含むことが好ましい。熱可塑性樹脂は1種を単独でまたは2種以上を組み合わせて含まれ得る。
 屈折率、アッベ数、複屈折値などの光学特性は、構成単位の化学構造による影響が大きく、構成単位間の化学結合がエステル結合であるか、カーボネート結合であるかによる影響は比較的小さい。また、不純物の影響(飽和吸水率の上昇や重合速度の低下)についても、樹脂を構成する構成単位の化学構造による影響が大きく、構成単位間の化学結合(エステル結合、カーボネート結合)の相違による影響は比較的小さい。
 本発明の実施形態に係る熱可塑性樹脂は、ジヒドロキシ化合物を含む反応物を反応させて製造される。例えば、式(1)で表されるジヒドロキシ化合物を含むジヒドロキシ化合物を原料として重縮合して製造される。式(1)で表される化合物において、重縮合に寄与する官能基は、アルコール性のヒドロキシル基である。式(1)で表される化合物と、炭酸ジエステルおよび/またはジカルボン酸もしくはその誘導体と重縮合反応させることにより、式(1)で表される化合物に由来する構成単位がカーボネート結合および/またはエステル結合を介して結合される。式(1)で表されるジヒドロキシ化合物を原料として用いることで、式(1)で表されるジヒドロキシ化合物に由来する構成単位(1)’を含む熱可塑性樹脂が得られる。
 式(1)中、Xはそれぞれ独立に、炭素数1~4のアルキレン基である。炭素数1~4のアルキレン基としては、例えば、メチレン基、エチレン基、プロピレン基、イソプロピレン基、n-ブチレン基、イソブチレン基、sec-ブチレン基、tert-ブチレン基などが好ましく挙げられる。中でも、成形する際の樹脂の溶融流動性が良好となるため、Xはいずれもエチレン基であることが好ましい。
 式(1)で表されるジヒドロキシ化合物の例として、2,2’-ビス(1-ヒドロキシメトキシ)-1,1’-ビナフタレン、2,2’-ビス(2-ヒドロキシエトキシ)-1,1’-ビナフタレン、2,2’-ビス(3-ヒドロキシプロピルオキシ)-1,1’-ビナフタレン、2,2’-ビス(4-ヒドロキシブトキシ)-1,1’-ビナフタレン等が挙げられる。なかでも2,2’-ビス(2-ヒドロキシエトキシ)-1,1’-ビナフタレンが好ましい。これらは単独で使用してもよく、または二種以上を組み合わせて用いても良い。
 式(1)のジヒドロキシ化合物の割合は、熱可塑性樹脂の原料として使用されるジヒドロキシ化合物100モル%に対して好ましくは1~100モル%であり、より好ましくは30~100モル%であり、さらに好ましくは40~100モル%である。また、式(1)のジヒドロキシ化合物の割合は、熱可塑性樹脂の原料として使用される全単量体100モル%に対して好ましくは1~100モル%であり、より好ましくは30~100モル%であり、さらに好ましくは40~100モル%である。
 上記の通り、前記ジヒドロキシ化合物は、式(A)で表される化合物、式(B)で表される化合物、および式(C)で表される化合物の少なくとも一つが含まれうる。これらの化合物が含まれる場合には、通常、式(1)のジヒドロキシ化合物とともに重縮合反応され、熱可塑性樹脂中に、式(A)で表される化合物に由来する構成単位(A)’、式(B)で表される化合物に由来する構成単位(B)’、および/または式(C)で表される化合物に由来する構成単位(C)’が組み込まれうる。

 (その他のジヒドロキシ成分)
 本発明において、ジヒドロキシ成分としては、式(1)で表される化合物に加えて、その他のジヒドロキシ化合物を併用することができる。例えば、ジヒドロキシ化合物は、式(1)で表されるジヒドロキシ化合物に加えて、式(2)で表されるジヒドロキシ化合物をさらに含む。このようなジヒドロキシ化合物を原料として用いることで、得られる熱可塑性樹脂は、式(1)で表されるジヒドロキシ化合物に由来する構成単位(1)’に加えて、式(2)で表されるジヒドロキシ化合物に由来する構成単位(2)’をさらに含む。

 上記式(2)’中、*は結合部分を示す。
 式(2)で表される化合物において、重縮合に寄与する官能基は、アルコール性のヒドロキシル基またはフェノール性のヒドロキシル基である。式(2)のジヒドロキシ化合物を原料として用いることで、得られる熱可塑性樹脂が式(2)で表される化合物に由来する構成単位(2)’を有することとなる。式(2)で表される化合物に由来する構成単位(2)’は高屈折率に寄与する。構成単位(1)’と構成単位(2)’とを含むことにより、樹脂全体の複屈折値を低減し、光学成形体の光学歪みを低減する効果がある。
 式(2)中、R~Rは、それぞれ独立に、水素原子、炭素数1~20のアルキル基、炭素数1~20のアルコキシル基、炭素数5~20のシクロアルキル基、炭素数5~20のシクロアルコキシル基、炭素数6~20のアリール基、炭素数6~20のアリールオキシ基およびハロゲン原子(F,Cl,Br,I)を表す。中でも、光学レンズとして成形する際の溶融流動性が良好となるため、R~Rが水素原子である化合物が好ましい。また、熱可塑性樹脂の光学特性が良好となるため、R~Rが水素原子であり、R~Rが炭素数6~20のアリール基(好ましくはフェニル基)である化合物も好ましい。
 式(2)中、Xはそれぞれ独立に、炭素数2~8のアルキレン基を表す。Xは、炭素数が大きいほど溶融粘度が低くなり、靱性および成形性が向上するため、炭素数2以上のアルキレン基である化合物が好ましい。一方、炭素数が大きくなるほどガラス転移温度が低下するため、耐熱性の面から、炭素数3以下のアルキレン基が好ましい。優れた成形容易性および耐熱性を両立させる点から、炭素数が2~3であることがさらに好ましく、特に、屈折率、モノマーの製造および流通面にも優れる点で、Xは炭素数2のエチレン基であることが好ましい。
 式(2)中、nはそれぞれ独立に、1~5の整数である。中でも優れた熱安定性および入手容易性の点からnは1であることが好ましい。
 式(2)で表される化合物の例として、9,9-ビス(4-(2-ヒドロキシエトキシ)フェニル)フルオレン、9,9-ビス(4-(2-ヒドロキシエトキシ)-3-メチルフェニル)フルオレン、9,9-ビス(4-(2-ヒドロキシエトキシ)-3,5-ジメチルフェニル)フルオレン、9,9-ビス(4-(2-ヒドロキシエトキシ)-3-tert-ブチルフェニル)フルオレン、9,9-ビス(4-(2-ヒドロキシエトキシ)-3-イソプロピルフェニル)フルオレン、9,9-ビス(4-(2-ヒドロキシエトキシ)-3-シクロヘキシルフェニル)フルオレン、9,9-ビス(4-(2-ヒドロキシエトキシ)-3-フェニルフェニル)フルオレンなどが挙げられる。なかでも、9,9-ビス(4-(2-ヒドロキシエトキシ)-3-フェニルフェニル)フルオレン、9,9-ビス(4-(2-ヒドロキシエトキシ)フェニル)フルオレンが好ましく、9,9-ビス(4-(2-ヒドロキシエトキシ)フェニル)フルオレンがより好ましい。これらは単独で使用してもよく、または二種以上を組み合わせて用いても良い。
 式(1)のジヒドロキシ化合物および式(2)のジヒドロキシ化合物の合計量は、熱可塑性樹脂の原料として使用されるジヒドロキシ化合物100モル%に対して50モル%以上が好ましく、さらには80モル%以上が好ましく、90モル%以上が特に好ましく、100モル%が最も好ましい。式(1)のジヒドロキシ化合物および式(2)のジヒドロキシ化合物(構成単位(1)’と構成単位(2)’)のモル比は、20/80~80/20が好ましく、30/70~80/20がより好ましく、飽和吸水率低減の観点から、30/70~50/50がより好ましく、40/60~50/50が特に好ましい。

 その他のジヒドロキシ化合物は、式(1)の化合物100モル%に対して20モル%以下の量で添加されることが望ましく、10モル%以下がさらに望ましい。この範囲内であれば、高屈折率が保持される。
 ただし、光学歪みを低く保つためには、熱可塑性樹脂は、式(1)のジヒドロキシ化合物に由来する構成単位(1)’からなる樹脂(第1態様)または式(1)のジヒドロキシ化合物に由来する構成単位(1)’および式(2)のジヒドロキシ化合物に由来する構成単位(2)’からなる樹脂(第2態様)であることが好ましい。第1態様および第2態様の熱可塑性樹脂(ポリカーボネート樹脂、ポリエステル樹脂、ポリエステルカーボネート樹脂)は混合して使用してもよいし、他の樹脂と混合して使用することが出来る。「構成単位(1)’および/または構成単位(2)’からなる樹脂」とは、樹脂におけるカーボネート結合部分およびエステル結合部分を除いた繰返し単位が、構成単位(1)’および/または構成単位(2)’からなることを意味する。なお、ポリカーボネート結合部分は、ホスゲンまたは炭酸ジエステルなどのカーボネート前駆物質に由来する。
 熱可塑性樹脂の好ましい重量平均分子量は、10,000~100,000である。熱可塑性樹脂の重量平均分子量(Mw)は、ポリスチレン換算重量平均分子量を意味し、後述する実施例に記載の方法により測定される。Mwが10,000以上であれば、成形体の脆性低下が防止される。Mwが100,000以下であれば、溶融粘度が高くなりすぎず成形時に金型からの樹脂の取り出しが容易であり、更には流動性が良好で、溶融状態での光学レンズ等の精密性を要する射出成形に好適である。より好ましくは、樹脂の着色防止および成形体の強度を維持する点から、重量平均分子量(Mw)は35,000~70,000であり、さらに好ましくは40,000~65,000である。
 熱可塑性樹脂を射出成形に使用する場合、好ましいガラス転移温度(Tg)は95~180℃であり、より好ましくは110~170℃であり、さらに好ましくは115~160℃であり、特に好ましくは125~145℃である。Tgが95℃より低いと、使用温度範囲が狭くなるため好ましくない。また180℃を超えると、樹脂の溶融温度が高くなり、樹脂の分解や着色が発生しやすくなるため好ましくない。また、樹脂のガラス転移温度が高すぎる場合、汎用の金型温調機では、金型温度と樹脂ガラス転移温度の差が大きくなってしまう。そのため、製品に厳密な面精度が求められる用途においては、ガラス転移温度が高すぎる樹脂の使用は難しく、好ましくない。
 熱可塑性樹脂は、射出成形時の加熱に耐えるための熱安定性の指標として、昇温速度10℃/minにて測定した5%重量減少温度(Td)が350℃以上であることが好ましい。5%重量減少温度が350℃より低い場合は、成形の際の熱分解が激しく、良好な成形体を得ることが困難となるため好ましくない。
 熱可塑性樹脂は、ランダム、ブロックおよび交互共重合体のいずれの構造であってもよい。
 熱可塑性樹脂には、製造時に生成するフェノールや、反応せずに残存した炭酸ジエステルが不純物として存在する。熱可塑性樹脂中のフェノール含量は、0.1~3000ppmであることが好ましく、0.1~2000ppmであることがより好ましく、1~1000ppm、1~800ppm、1~500ppm、または1~300ppmであることが特に好ましい。また、ポリカーボネート樹脂やポリエステルカーボネート樹脂中の炭酸ジエステル含量は、0.1~1000ppmであることが好ましく、0.1~500ppmであることがより好ましく、1~100ppmであることが特に好ましい。樹脂中に含まれるフェノールおよび炭酸ジエステルの量を調節することにより、目的に応じた物性を有する樹脂を得ることができる。フェノールおよび炭酸ジエステルの含量の調節は、重縮合の条件や装置を変更することにより適宜行うことができる。また、重縮合後の押出工程の条件によっても調節可能である。
 フェノールまたは炭酸ジエステルの含量が上記範囲を上回ると、得られる樹脂成形体の強度が落ちたり、臭気が発生する等の問題が生じ得る。一方、フェノールまたは炭酸ジエステルの含量が上記範囲を下回ると、樹脂溶融時の可塑性が低下する虞がある。
 実施形態に係る熱可塑性樹脂は、異物含有量が極力少ないことが望まれ、溶融原料の濾過、触媒液の濾過、溶融オリゴマーのろ過を行う事が好ましい。フィルターのメッシュは7μm以下であることが好ましく、より好ましくは5μm以下である。さらに、生成する樹脂のポリマーフィルターによる濾過を行う事も好ましい。ポリマーフィルターのメッシュは100μm以下であることが好ましく、より好ましくは30μm以下である。また、樹脂ペレットを採取する工程は当然低ダスト環境でなければならず、クラス6以下であることが好ましく、より好ましくはクラス5以下である。
 本発明の熱可塑性樹脂には、酸化防止剤、離型剤、紫外線吸収剤、流動性改質剤、結晶核剤、強化剤、染料、帯電防止剤あるいは抗菌剤等を添加してもよい。
 以下、熱可塑性樹脂の例として、ポリカーボネート樹脂を例に挙げて説明する。ただし、ポリエステル樹脂およびポリエステルカーボネート樹脂についても下記(ポリカーボネート樹脂)の記載を参照しておよび/または周知の方法を用いて実施可能である。
 (ポリカーボネート樹脂)
 実施形態に係るポリカーボネート樹脂は、上記式(1)で表される化合物に由来する構成単位(1)’、および必要に応じて上述したその他の構成単位を含むポリカーボネート樹脂である。ポリカーボネート樹脂は、ジヒドロキシ化合物を炭酸ジエステルなどのカーボネート前駆物質と反応させて生成され、ポリカーボネート樹脂において、各構成単位は、カーボネート結合を介して結合される。一実施形態は、反応物はジヒドロキシ化合物に加えて炭酸ジエステルをさらに含む。
 具体的には、上記式(1)で表される化合物を含むジヒドロキシ化合物および炭酸ジエステルなどのカーボネート前駆物質を、エステル交換触媒の存在下、または無触媒下において、溶融重縮合法により反応させて製造することができる。
 炭酸ジエステルとしては、ジフェニルカーボネート、ジトリールカーボネート、ビス(クロロフェニル)カーボネート、m-クレジルカーボネート、ジメチルカーボネート、ジエチルカーボネート、ジブチルカーボネート、ジシクロヘキシルカーボネート等が挙げられる。これらの中でも特に、ジフェニルカーボネートが好ましい。ジフェニルカーボネートは、ジヒドロキシ化合物の合計1モルに対して0.97~1.20モルの比率で用いられることが好ましく、更に好ましくは0.98~1.10モルの比率である。
 製造方法の一例は、不活性ガス雰囲気下、ジヒドロキシ化合物成分を炭酸ジエステルと加熱しながら撹拌して溶融後、生成するアルコールまたはフェノール類を留出させながら重合する方法である。反応温度は生成するアルコールまたはフェノール類の沸点などにより異なるが、通常120~350℃の範囲である。反応はその初期から減圧にして、生成するアルコールまたはフェノール類を留出させながら反応を完結させる。また、反応を促進するために、エステル交換触媒を使用することもできる。
 本組成系での溶融重縮合は、式(1)で表される化合物を含むジヒドロキシ化合物および炭酸ジエステルを反応容器中で溶融後、副生するモノヒドロキシ化合物を留去しながら反応させる。反応時間は200分以上500分以下であり、好ましくは250分以上450分以下、特に好ましく300分以上40分以下である。好ましい反応時間は、反応スケールによって変動し得る。なお、反応時間は、原料が溶解した時点(すなわち、攪拌が可能になった時点)から(例えば180℃)に達した後から反応器内に窒素を導入するまでの時間をいう。
 該反応は、連続式で行っても良くまたバッチ式で行ってもよい。反応を行うに際して用いられる反応装置は、錨型攪拌翼、マック
スブレンド攪拌翼、ヘリカルリボン型攪拌翼等を装備した縦型であっても、パドル翼、格子翼、メガネ翼等を装備した横型であっても、スクリューを装備した押出機型であってもよい。また、重合物の粘度を勘案してこれらの反応装置を適宜組み合わせた反応装置を使用することが好適に実施される。
 エステル交換触媒としては、塩基性化合物触媒が用いられる。例えば、アルカリ金属化合物、アルカリ土類金属化合物、および含窒素化合物等が挙げられる。
 アルカリ金属化合物としては、例えばアルカリ金属の有機酸塩、無機塩、酸化物、水酸化物、水素化物又はアルコキシド等が挙げられる。具体的には、水酸化ナトリウム、水酸化カリウム、水酸化セシウム、水酸化リチウム、炭酸水素ナトリウム、炭酸ナトリウム、炭酸カリウム、炭酸セシウム、炭酸リチウム、酢酸ナトリウム、酢酸カリウム、酢酸セシウム、酢酸リチウム、ステアリン酸ナトリウム、ステアリン酸カリウム、ステアリン酸セシウム、ステアリン酸リチウム、水素化ホウ素ナトリウム、フェニル化ホウ素ナトリウム、安息香酸ナトリウム、安息香酸カリウム、安息香酸セシウム、安息香酸リチウム、リン酸水素2ナトリウム、リン酸水素2カリウム、リン酸水素2リチウム、フェニルリン酸2ナトリウム、ビスフェノールAの2ナトリウム塩、2カリウム塩、2セシウム塩もしくは2リチウム塩、フェノールのナトリウム塩、カリウム塩、セシウム塩もしくはリチウム塩等が用いられる。
 アルカリ土類金属化合物としては、例えばアルカリ土類金属化合物の有機酸塩、無機塩、酸化物、水酸化物、水素化物又はアルコキシド等が挙げられる。具体的には、水酸化マグネシウム、水酸化カルシウム、水酸化ストロンチウム、水酸化バリウム、炭酸水素マグネシウム、炭酸水素カルシウム、炭酸水素ストロンチウム、炭酸水素バリウム、炭酸マグネシウム、炭酸カルシウム、炭酸ストロンチウム、炭酸バリウム、酢酸マグネシウム、酢酸カルシウム、酢酸ストロンチウム、酢酸バリウム、ステアリン酸マグネシウム、ステアリン酸カルシウム、安息香酸カルシウム、フェニルリン酸マグネシウム等が用いられる。
 含窒素化合物としては、例えば4級アンモニウムヒドロキシドおよびそれらの塩、アミン類等が挙げられる。具体的には、テトラメチルアンモニウムヒドロキシド、テトラエチルアンモニウムヒドロキシド、テトラプロピルアンモニウムヒドロキシド、テトラブチルアンモニウムヒドロキシド、トリメチルベンジルアンモニウムヒドロキシド等のアルキル基、アリール基等を有する4級アンモニウムヒドロキシド類;トリエチルアミン、ジメチルベンジルアミン、トリフェニルアミン等の3級アミン類;ジエチルアミン、ジブチルアミン等の2級アミン類;プロピルアミン、ブチルアミン等の1級アミン類;2-メチルイミダゾール、2-フェニルイミダゾール、ベンゾイミダゾール等のイミダゾール類;あるいは、アンモニア、テトラメチルアンモニウムボロハイドライド、テトラブチルアンモニウムボロハイドライド、テトラブチルアンモニウムテトラフェニルボレート、テトラフェニルアンモニウムテトラフェニルボレート等の塩基もしくは塩基性塩等が用いられる。
 その他のエステル交換触媒として、亜鉛、スズ、ジルコニウム、鉛等の塩を用いてもよく、これらは単独もしくは組み合わせて用いることができる。その他のエステル交換触媒として、具体的には、酢酸亜鉛、安息香酸亜鉛、2-エチルヘキサン酸亜鉛、塩化スズ(II)、塩化スズ(IV)、酢酸スズ(II)、酢酸スズ(IV)、ジブチルスズジラウレート、ジブチルスズオキサイド、ジブチルスズジメトキシド、ジルコニウムアセチルアセトナート、オキシ酢酸ジルコニウム、ジルコニウムテトラブトキシド、酢酸鉛(II)、酢酸鉛(IV)等が挙げられる。
 これらのエステル交換触媒は、ジヒドロキシ化合物の合計1モルに対して、1×10-9~×10-3モルの比率で、好ましくは1×10-7~1×10-4モルの比率で用いられる。
 触媒は、2種類以上を併用してもよい。また、触媒自体をそのまま添加してもよく、あるいは、水やフェノール等の溶媒に溶解してから添加してもよい。
 溶融重縮合法は、前記の原料および触媒を用いて、加熱下で、さらに常圧または減圧下で、エステル交換反応により副生成物を除去しながら溶融重縮合を行うものである。触媒は、原料と共に反応の最初から存在させてもよく、あるいは、反応の途中で添加してもよい。
 本発明の熱可塑性樹脂の製造方法では、重合反応終了後、熱安定性および加水分解安定性を保持するために、触媒を除去もしくは失活させてもよいが、必ずしも失活させる必要はない。失活させる場合、公知の酸性物質の添加による触媒の失活のための方法を好適に実施できる。酸性物質としては、具体的には、安息香酸ブチル等のエステル類;p-トルエンスルホン酸等の芳香族スルホン酸類;p-トルエンスルホン酸ブチル、p-トルエンスルホン酸ヘキシル等の芳香族スルホン酸エステル類;亜リン酸、リン酸、ホスホン酸等のリン酸類;亜リン酸トリフェニル、亜リン酸モノフェニル、亜リン酸ジフェニル、亜リン酸ジエチル、亜リン酸ジn-プロピル、亜リン酸ジn-ブチル、亜リン酸ジn-ヘキシル、亜リン酸ジオクチル、亜リン酸モノオクチル等の亜リン酸エステル類;リン酸トリフェニル、リン酸ジフェニル、リン酸モノフェニル、リン酸ジブチル、リン酸ジオクチル、リン酸モノオクチル等のリン酸エステル類;ジフェニルホスホン酸、ジオクチルホスホン酸、ジブチルホスホン酸等のホスホン酸類;フェニルホスホン酸ジエチル等のホスホン酸エステル類;トリフェニルホスフィン、ビス(ジフェニルホスフィノ)エタン等のホスフィン類;ホウ酸、フェニルホウ酸等のホウ酸類;ドデシルベンゼンスルホン酸テトラブチルホスホニウム塩等の芳香族スルホン酸塩類;ステアリン酸クロライド、塩化ベンゾイル、p-トルエンスルホン酸クロライド等の有機ハロゲン化物;ジメチル硫酸等のアルキル硫酸;塩化ベンジル等の有機ハロゲン化物等が好適に用いられる。失活剤の効果、樹脂に対する安定性等の観点から、p-トルエンまたはスルホン酸ブチルが特に好ましい。これらの失活剤は、触媒量に対して0.01~50倍モル、好ましくは0.3~20倍モル使用される。触媒量に対して0.01倍モルより少ないと、失活効果が不充分となり好ましくない。また、触媒量に対して50倍モルより多いと、樹脂の耐熱性が低下し、成形体が着色しやすくなるため好ましくない。
 失活剤の混練は、重合反応終了後すぐに行ってもよく、あるいは、重合後の樹脂をペレット化してから行ってもよい。また、失活剤の他、その他の添加剤(後述する酸化防止剤、離型剤、紫外線吸収剤、流動性改質剤、結晶核剤、強化剤、染料、帯電防止剤あるいは抗菌剤等)も、同様の方法で添加することができる。
 触媒失活後(失活剤を添加しない場合には、重合反応終了後)、ポリマー中の低沸点化合物を、0.1~1mmHgの圧力、200~350℃の温度で脱揮除去する工程を設けても良い。脱揮除去の際の温度は、好ましくは230~300℃、より好ましくは250~270℃である。この工程には、パドル翼、格子翼、メガネ翼等、表面更新能の優れた攪拌翼を備えた横型装置、あるいは薄膜蒸発器が好適に用いられる。
 (その他の添加成分)
 熱可塑性樹脂には、本発明の特性を損なわない範囲において、酸化防止剤、加工安定剤、光安定剤、重合金属不活性化剤、難燃剤、滑剤、帯電防止剤、界面活性剤、抗菌剤、離型剤、紫外線吸収剤、可塑剤、相溶化剤等の添加剤を添加してもよい。
 酸化防止剤としては、トリエチレングリコール-ビス[3-(3-tert-ブチル-5-メチル-4-ヒドロキシフェニル)プロピオネート]、1,6-ヘキサンジオール-ビス[3-(3,5-ジ-tert-ブチル-4-ヒドロキシフェニル)プロピオネート]、ペンタエリスリトール-テトラキス[3-(3,5-ジ-tert-ブチル-4-ヒドロキシフェニル)プロピオネート]、オクタデシル-3-(3,5-ジ-tert-ブチル-4-ヒドロキシフェニル)プロピオネート、1,3,5-トリメチル-2,4,6-トリス(3,5-ジ-tert-ブチル-4-ヒドロキシベンジル)ベンゼン、N,N-ヘキサメチレンビス(3,5-ジ-tert-ブチル-4-ヒドロキシ-ヒドロシンナマイド)、3,5-ジ-tert-ブチル-4-ヒドロキシ-ベンジルホスホネート-ジエチルエステル、トリス(3,5-ジ-tert-ブチル-4-ヒドロキシベンジル)イソシアヌレートおよび3,9-ビス{1,1-ジメチル-2-[β-(3-tert-ブチル-4-ヒドロキシ-5-メチルフェニル)プロピオニルオキシ]エチル}-2,4,8,10-テトラオキサスピロ(5,5)ウンデカンなどが挙げられる。酸化防止剤の含有量は、熱可塑性樹脂100重量部に対して0.001~0.3重量部であることが好ましい。
 加工安定剤としては、リン系加工熱安定剤、硫黄系加工熱安定剤等が挙げられる。リン系加工熱安定剤としては、亜リン酸、リン酸、亜ホスホン酸、ホスホン酸およびこれらのエステル等が挙げられる。具体的には、トリフェニルホスファイト、トリス(ノニルフェニル)ホスファイト、トリス(2,4-ジ-tert-ブチルフェニル)ホスファイト、トリス(2,6-ジ-tert-ブチルフェニル)ホスファイト、トリデシルホスファイト、トリオクチルホスファイト、トリオクタデシルホスファイト、ジデシルモノフェニルホスファイト、ジオクチルモノフェニルホスファイト、ジイソプロピルモノフェニルホスファイト、モノブチルジフェニルホスファイト、モノデシルジフェニルホスファイト、モノオクチルジフェニルホスファイト、ビス(2,6-ジ-tert-ブチル-4-メチルフェニル)ペンタエリスリトールジホスファイト、2,2-メチレンビス(4,6-ジ-tert-ブチルフェニル)オクチルホスファイト、ビス(ノニルフェニル)ペンタエリスリトールジホスファイト、ビス(2,4-ジクミルフェニル)ペンタエリスリトールジホスファイト、ビス(2,4-ジ-tert-ブチルフェニル)ペンタエリスリトールジホスファイト、ジステアリルペンタエリスリトールジホスファイト、トリブチルホスフェート、トリエチルホスフェート、トリメチルホスフェート、トリフェニルホスフェート、ジフェニルモノオルソキセニルホスフェート、ジブチルホスフェート、ジオクチルホスフェート、ジイソプロピルホスフェート、ベンゼンホスホン酸ジメチル、ベンゼンホスホン酸ジエチル、ベンゼンホスホン酸ジプロピル、テトラキス(2,4-ジ-tert-ブチルフェニル)-4,4’-ビフェニレンジホスホナイト、テトラキス(2,4-ジ-tert-ブチルフェニル)-4,3’-ビフェニレンジホスホナイト、テトラキス(2,4-ジ-tert-ブチルフェニル)-3,3’-ビフェニレンジホスホナイト、ビス(2,4-ジ-tert-ブチルフェニル)-4-フェニル-フェニルホスホナイトおよびビス(2,4-ジ-tert-ブチルフェニル)-3-フェニル-フェニルホスホナイト等が挙げられる。リン系加工熱安定剤の含有量は、熱可塑性樹脂100重量部に対して0.001~0.2重量部が好ましい。
 硫黄系加工熱安定剤としては、ペンタエリスリトール-テトラキス(3-ラウリルチオプロピオネート)、ペンタエリスリトール-テトラキス(3-ミリスチルチオプロピオネート)、ペンタエリスリトール-テトラキス(3-ステアリルチオプロピオネート)、ジラウリル-3,3’-チオジプロピオネート、ジミリスチル-3,3’-チオジプロピオネート、ジステアリル-3,3’-チオジプロピオネート等が挙げられる。硫黄系加工熱安定剤の含有量は、熱可塑性樹脂100重量部に対して0.001~0.2重量部が好ましい。
 離型剤としては、その90重量%以上がアルコールと脂肪酸とのエステルからなるものが好ましい。アルコールと脂肪酸とのエステルとしては、具体的には一価アルコールと脂肪酸とのエステルや、多価アルコールと脂肪酸との部分エステルあるいは全エステルが挙げられる。上記一価アルコールと脂肪酸とのエステルとしては、炭素原子数1~20の一価アルコールと炭素原子数10~30の飽和脂肪酸とのエステルが好ましい。また、多価アルコールと脂肪酸との部分エステルあるいは全エステルとしては、炭素原子数1~25の多価アルコールと炭素原子数10~30の飽和脂肪酸との部分エステルまたは全エステルが好ましい。
 具体的に、一価アルコールと飽和脂肪酸とのエステルとしては、ステアリルステアレート、パルミチルパルミテート、ブチルステアレート、メチルラウレート、イソプロピルパルミテート等が挙げられる。多価アルコールと飽和脂肪酸との部分エステルまたは全エステルとしては、ステアリン酸モノグリセリド、ステアリン酸ジグリセリド、ステアリン酸トリグリセリド、ステアリン酸モノソルビテート、ベヘニン酸モノグリセリド、カプリン酸モノグリセリド、ラウリン酸モノグリセリド、ペンタエリスリトールモノステアレート、ペンタエリスリトールテトラステアレート、ペンタエリスリトールテトラペラルゴネート、プロピレングリコールモノステアレート、ビフェニルビフェネ-ト、ソルビタンモノステアレート、2-エチルヘキシルステアレート、ジペンタエリスリトールヘキサステアレート等のジペンタエリスルトールの全エステルまたは部分エステル等が挙げられる。これらのうち、ステアリン酸モノグリセリドおよびラウリン酸モノグリセリドが特に好ましい。これら離型剤の含有量は、熱可塑性樹脂100重量部に対して0.005~2.0重量部の範囲が好ましく、0.01~0.6重量部の範囲がより好ましく、0.02~0.5重量部の範囲がさらに好ましい。
 紫外線吸収剤としては、ベンゾトリアゾール系紫外線吸収剤、ベンゾフェノン系紫外線吸収剤、トリアジン系紫外線吸収剤、環状イミノエステル系紫外線吸収剤およびシアノアクリレート系紫外線吸収剤からなる群より選ばれる少なくとも1種の紫外線吸収剤が好ましい。すなわち、以下に挙げる紫外線吸収剤は、いずれかを単独で使用してもよく、2種以上を組み合わせて使用してもよい。
 ベンゾトリアゾール系紫外線吸収剤としては、2-(2-ヒドロキシ-5-メチルフェニル)ベンゾトリアゾ-ル、2-(2-ヒドロキシ-5-tert-オクチルフェニル)ベンゾトリアゾ-ル、2-(2-ヒドロキシ-3,5-ジクミルフェニル)フェニルベンゾトリアゾール、2-(2-ヒドロキシ-3-tert-ブチル-5-メチルフェニル)-5-クロロベンゾトリアゾール、2,2’-メチレンビス[4-(1,1,3,3-テトラメチルブチル)-6-(2N-ベンゾトリアゾール-2-イル)フェノール]、2-(2-ヒドロキシ-3,5-ジ-tert-ブチルフェニル)ベンゾトリアゾ-ル、2-(2-ヒドロキシ-3,5-ジ-tert-ブチルフェニル)-5-クロロベンゾトリアゾール、2-(2-ヒドロキシ-3,5-ジ-tert-アミルフェニル)ベンゾトリアゾ-ル、2-(2-ヒドロキシ-5-tert-オクチルフェニル)ベンゾトリアゾ-ル、2-(2-ヒドロキシ-5-tert-ブチルフェニル)ベンゾトリアゾ-ル、2-(2-ヒドロキシ-4-オクトキシフェニル)ベンゾトリアゾ-ル、2,2’-メチレンビス(4-クミル-6-ベンゾトリアゾールフェニル)、2,2’-p-フェニレンビス(1,3-ベンゾオキサジン-4-オン)、2-[2-ヒドロキシ-3-(3,4,5,6-テトラヒドロフタルイミドメチル)-5-メチルフェニル]ベンゾトリアゾ-ル等が挙げられる。
 ベンゾフェノン系紫外線吸収剤としては、2,4-ジヒドロキシベンゾフェノン、2-ヒドロキシ-4-メトキシベンゾフェノン、2-ヒドロキシ-4-オクトキシベンゾフェノン、2-ヒドロキシ-4-ベンジロキシベンゾフェノン、2-ヒドロキシ-4-メトキシ-5-スルホキシベンゾフェノン、2-ヒドロキシ-4-メトキシ-5-スルホキシトリハイドライドレイトベンゾフェノン、2,2’-ジヒドロキシ-4-メトキシベンゾフェノン、2,2’,4,4’-テトラヒドロキシベンゾフェノン、2,2’-ジヒドロキシ-4,4’-ジメトキシベンゾフェノン、2,2’-ジヒドロキシ-4,4’-ジメトキシ-5-ソジウムスルホキシベンゾフェノン、ビス(5-ベンゾイル-4-ヒドロキシ-2-メトキシフェニル)メタン、2-ヒドロキシ-4-n-ドデシルオキシベンゾフェノン、2-ヒドロキシ-4-メトキシ-2’-カルボキシベンゾフェノン等が挙げられる。
 トリアジン系紫外線吸収剤としては、2-(4,6-ジフェニル-1,3,5-トリアジン-2-イル)-5-[(ヘキシル)オキシ]-フェノール、2-(4,6-ビス(2,4-ジメチルフェニル)-1,3,5-トリアジン-2-イル)-5-[(オクチル)オキシ]-フェノール等が挙げられる。
 環状イミノエステル系紫外線吸収剤としては、2,2’-ビス(3,1-ベンゾオキサジン-4-オン)、2,2’-p-フェニレンビス(3,1-ベンゾオキサジン-4-オン)、2,2’-m-フェニレンビス(3,1-ベンゾオキサジン-4-オン)、2,2’-(4,4’-ジフェニレン)ビス(3,1-ベンゾオキサジン-4-オン)、2,2’-(2,6-ナフタレン)ビス(3,1-ベンゾオキサジン-4-オン)、2,2’-(1,5-ナフタレン)ビス(3,1-ベンゾオキサジン-4-オン)、2,2’-(2-メチル-p-フェニレン)ビス(3,1-ベンゾオキサジン-4-オン)、2,2’-(2-ニトロ-p-フェニレン)ビス(3,1-ベンゾオキサジン-4-オン)および2,2’-(2-クロロ-p-フェニレン)ビス(3,1-ベンゾオキサジン-4-オン)などが挙げられる。
 シアノアクリレート系紫外線吸収剤としては、1,3-ビス-[(2’-シアノ-3’,3’-ジフェニルアクリロイル)オキシ]-2,2-ビス[(2-シアノ-3,3-ジフェニルアクリロイル)オキシ]メチル)プロパン、および1,3-ビス-[(2-シアノ-3,3-ジフェニルアクリロイル)オキシ]ベンゼンなどが挙げられる。
 紫外線吸収剤の含有量は、熱可塑性樹脂100重量部に対して、好ましくは0.01~3.0重量部であり、より好ましくは0.02~1.0重量部であり、さらに好ましくは0.05~0.8重量部である。かかる配合量の範囲であれば、用途に応じ、熱可塑性樹脂に十分な耐候性を付与することが可能である。
 上述した熱可塑性樹脂に加えて、本発明の特性を損なわない範囲において他の樹脂と組み合わせてもよい。すなわち、本発明の熱可塑性樹脂は、複数種の樹脂を含む樹脂組成物の形態であってもよい。樹脂組成物は、少なくとも、前記式(1)で表される繰り返し単位を1~100重量%含有する熱可塑性樹脂を含む。
 他の樹脂として、以下のものが例示される:
ポリエチレン、ポリプロピレン、ポリ塩化ビニル、ポリスチレン、(メタ)クリル樹脂、ABS樹脂、ポリアミド、ポリアセタール、ポリカーボネート(ただし構成単位(1)’を含まないもの)、ポリフェニレンエーテル、ポリエステル(ただし構成単位(1)’を含まないもの)、ポリエステルカーボネート(ただし構成単位(1)’を含まないもの)、ポリフェニレンサルファイド、ポリイミド、ポリエーテルサルホン、ポリエーテルエーテルケトン、フッ素樹脂、シクロオレフィンポリマー、エチレン・酢酸ビニル共重合体、エポキシ樹脂、シリコーン樹脂、フェノール樹脂、不飽和ポリエステル樹脂、ポリウレタン。
 含まれても良い他の樹脂の含量は、上記式(1)のジヒドロキシ化合物由来の構成単位を含む熱可塑性樹脂の合計質量に対して、20質量部以下が好ましく、10質量部以下がさらに好ましい。他の樹脂の含量が多すぎると、相溶性が悪くなり、樹脂組成物の透明性が低下する場合がある。
 (熱可塑性樹脂の物性)
 本発明の熱可塑性樹脂(熱可塑性樹脂から製造された成形体)は、飽和吸水率が0.39重量%以下であり、好ましくは0.38重量%以下である。樹脂の飽和吸水率は、後述する実施例に記載の方法で測定することができる。
 本発明の熱可塑性樹脂(熱可塑性樹脂から製造された成形体)は、YIが19以下であり、好ましくは18以下であり、より好ましくは17以下である。樹脂のYI値は、後述する実施例に記載の方法で測定することができる。
 (成形体)
 本発明の熱可塑性樹脂を用いて成形体(例えば、光学素子)を製造できる。例えば射出成形法、圧縮成形法、押出成形法、溶液キャスティング法など任意の方法により成形される。実施形態に係る熱可塑性樹脂を用いて製造される光学素子は、レンズ、プリズム等に好適に使用される。
 これらの方法によって製造された成形品は各種グレージング用途、自動車ランプレンズ、ランプカバー、光学レンズ、OHPシート、銘板、表示灯等に用いられる。またかかる方法により製造されたフィルムはフラットパネルディスプレイ基板用途としてプラセル基板や位相差フィルムとして好適に用いられる。プラセル基板は未延伸で用いるが位相差フィルムとして用いるためには、最適な複屈折特性を有するよう少なくとも一軸方向に延伸配向して位相差フィルムにする。
(光学レンズ)
 本発明の熱可塑性樹脂を用いて光学レンズを製造できる。実施形態に係る熱可塑性樹脂を用いて製造される光学レンズは、高屈折率であり、耐熱性に優れるため、望遠鏡、双眼鏡、テレビプロジェクター等、従来、高価な高屈折率ガラスレンズが用いられていた分野に用いることができ、極めて有用である。必要に応じて、非球面レンズの形で用いることが好ましい。非球面レンズは、1枚のレンズで球面収差を実質的にゼロとすることが可能であるため、複数の球面レンズの組み合わせによって球面収差を取り除く必要がなく、軽量化および生産コストの低減化が可能になる。従って、非球面レンズは、光学レンズの中でも特にカメラレンズとして有用である。
 光学レンズは、例えば射出成形法、圧縮成形法、射出圧縮成形法など任意の方法により成形される。実施形態に係る熱可塑性樹脂を使用することにより、ガラスレンズでは技術的に加工の困難な高屈折率低複屈折非球面レンズをより簡便に得ることができる。
 本発明の光学レンズを射出成形で製造する場合、シリンダー温度230~270℃、金型温度100~140℃の条件にて成形することが好ましい。このような成形条件により光学レンズとして優れた物性を持ちながら、紫外線領域の波長をカットする機能も併せ持つため、デジタルカメラのレンズとして用いた場合は紫外線フィルターを用いなくても撮像素子への紫外線の影響を防ぐ事ができる。逆に、本発明の樹脂組成物を紫外線フィルターとして用いた場合は、非常に透明性が高いため撮影した写真の画質が劣化することなく、鮮明な写真の撮影ができる。
 また、実施形態の樹脂は、流動性が高いため、薄肉小型で複雑な形状である光学レンズとなり得る。具体的なレンズサイズとして、中心部の厚みが0.05~3.0mm、より好ましくは0.05~2.0mm、さらに好ましくは0.1~2.0mmである。また、直径が1.0mm~20.0mm、より好ましくは1.0~10.0mm、さらに好ましくは3.0~10.0mmである。
 本発明の光学レンズの表面には、必要に応じ、反射防止層あるいはハードコート層といったコート層が設けられていても良い。反射防止層は、単層であっても多層であっても良く、有機物であっても無機物であっても構わないが、無機物であることが好ましい。具体的には、酸化ケイ素、酸化アルミニウム、酸化ジルコニウム、酸化チタニウム、酸化セリウム、酸化マグネシウム、フッ化マグネシウム等の酸化物あるいはフッ化物が例示される。また、本発明の光学レンズは、金型成形、切削、研磨、レーザー加工、放電加工、エッジングなど任意の方法により成形されてもよい。さらには、金型成形がより好ましい。
 光学レンズへの異物の混入を極力避けるため、成形環境も当然低ダスト環境でなければならず、クラス6以下であることが好ましく、より好ましくはクラス5以下である。
(光学フィルム)
  本発明の熱可塑性樹脂を用いて光学フィルムを製造できる。実施形態に係る熱可塑性樹脂を用いて製造される光学フィルムは、透明性および耐熱性に優れるため、液晶基板用フィルム、光メモリーカード等に好適に使用される。
 なお、「シート」とは、一般に、薄く、その厚さが長さと幅のわりには小さく平らな製品をいい、「フィルム」とは、長さ及び幅に比べて厚さが極めて小さく、最大厚さが任意に限定されている薄い平らな製品で、通常、ロールの形で供給されるものをいう。しかし、本明細書では「シート」と「フィルム」とは明確に区別されるものではなく、双方とも同じ意味として用いられる。
 本発明の熱可塑性樹脂から形成されたフィルムは、耐熱性、色相も良好であり、例えばかかる樹脂組成物を塩化メチレン、テトラヒドロフラン、ジオキサン等の有機溶媒に溶解し、キャスティングフィルムを成形して、このフィルムの両面にガスバリヤー膜、耐溶剤膜を付けたり、透明導電膜や偏光板と共に液晶基板用フィルム(プラセル基板)または位相差フィルム等の液晶ディスプレー用フィルムとして好適に用いられ、具体的には、タブレット、スマートフォン、ハンディーターミナル、種々の表示素子等に有利に使用することができる。
 以下に本発明を実施例により説明するが、本発明はこれらの実施例に何らの制限を受けるものではない。
1.ポリカーボネート樹脂の製造例
 ポリカーボネート樹脂の評価は以下の方法により行った。
1)ポリスチレン換算重量平均分子量(Mw):
 GPCを用い、テトラヒドロフランを展開溶媒として、既知の分子量(分子量分布=1)の標準ポリスチレンを用いて検量線を作成した。この検量線に基づいてGPCのリテンションタイムから算出した。
2)HPLC測定条件 BHEBN、化合物(A)、化合物(B)、化合物(C)の含有量
・LC測定装置:島津製作所(株)製LC‐2010A
・カラム  :YMC-Pack ODS-AM(4.6mm径×250mm、粒子径5μm)
・カラム温度:25℃
・移動相溶媒:純水/アセトニトリル(アセトニトリル20%→95%)
・流量:1.0mL/min
・検出法:UV(検出波長:254nm)
 測定結果は、特に断らないかぎり%はHPLCにおける溶媒を除き補正した面積百分率値である。
3)飽和吸水率(%):得られたポリカーボネート樹脂をプレス成形した円板(直径40mm、厚み3mm)により、飽和吸水率をJIS-K-7209に準じて測定した。
4)YI:ペレットを石英ガラスセルに充填し、式差計(日本電色製 SE-2000)を用い、反射測定法で、JIS K 7373:2006に準じて測定した。
<合成例1>
 攪拌器、冷却器、および温度計を備えたガラス製反応器に、1,1’‐ビ‐2‐ナフトール;18.082g(0.063モル)、エチレンカーボネート;12.652g(0.144モル)、炭酸カリウム;1.5gおよびトルエン20gを仕込み、115℃まで昇温しスラリー状態とした後、115℃で10時間反応した。この反応混合液にトルエン18gを加え希釈した後、反応混合液を含む有機溶媒相を10%水酸化ナトリウム溶液30gで洗浄し、さらに洗浄水が中性となるまで水洗を行った。水洗後、有機溶媒相を還流脱水した後、室温まで冷却し、ろ過、乾燥して2,2’‐ビス(2‐ヒドロキシエトキシ)‐1,1’‐ビナフタレンの白色結晶を得た。HPLC純度は99.66%、化合物(A)は250ppm、化合物(B)は30ppm、化合物(C)は検出されなかった。(BHEBN‐1)
<合成例2>
 110℃で10時間反応した以外は合成例1と同様に反応を行い、2,2’‐ビス(2‐ヒドロキシエトキシ)‐1,1’‐ビナフタレンの白色結晶を得た。HPLC純度は99.76%、化合物(A)は210ppm、化合物(B)及び(C)は検出されなかった。(BHEBN‐2)
<合成例3>
 105℃で12時間反応した以外は合成例1と同様に反応を行い、2,2’‐ビス(2‐ヒドロキシエトキシ)‐1,1’‐ビナフタレンの白色結晶を得た。HPLC純度は98.76%、化合物(A)は480ppm、化合物(B)は950ppm、化合物(C)は200ppmであった。(BHEBN‐3)
 合成例1~3で得られたジヒドロキシ化合物の分析結果を表1に示す。

<実施例1>
 合成例1で得られたBHEBN‐1;20.360g(0.054モル)、9,9‐ビス(4‐(2‐ヒドロキシエトキシ)フェニル)フルオレン(以下「BPEF」と省略することがある);32.954g(0.075モル)、ジフェニルカーボネート(以下「DPC」と省略することがある);28.521g(0.133モル)、および及び触媒として炭酸水素ナトリウム;6μモル/モル(炭酸水素ナトリウムはBHEBN‐1とBPEFの合計に対してのモル数であり、0.1wt%水溶液の状態で添加した)を攪拌器および留出装置付の500mLガラス製反応容器に入れ、窒素雰囲気760Torrの下、180℃に加熱した。加熱開始10分後に原料の完全溶解を確認し、攪拌を開始した。その後同条件で110分間攪拌を行った。この際副生したフェノールの留出開始を確認した。その後減圧度を20Torrに調整すると同時に、60℃/hrの速度で200℃まで昇温を行った。その後、20分間その温度に保持して反応を行った。さらに75℃/hrの速度で230℃まで昇温し、昇温終了10分後、その温度で保持しながら1時間かけて減圧度を1Torr以下とした。その後、60℃/hrの速度で240℃まで昇温し、さらに20分間攪拌下で反応を行った。反応終了後、反応器内に窒素を導入して常圧に戻し、生成したポリカーボネート樹脂を取り出した。得られた樹脂の評価を表2に示す。
<実施例2>
 合成例1で得られたBHEBN‐1;19.787g(0.053モル)、9,9‐ビス(4‐(2‐ヒドロキシエトキシ)‐3‐フェニルフェニル)フルオレン(以下「BPPEF」と省略することがある);39.756g(0.067モル)、DPC;26.078g(0.122モル)、および及び触媒として炭酸水素ナトリウム;6μモル/モル(炭酸水素ナトリウムはBHEBN‐1とBPPEFの合計に対してのモル数であり、0.1wt%水溶液の状態で添加した)を攪拌器および留出装置付のガラス製反応容器に入れ、窒素雰囲気760Torrの下、180℃に加熱した。加熱開始10分後に原料の完全溶解を確認し、攪拌を開始した。その後同条件で110分間攪拌を行った。この際副生したフェノールの留出開始を確認した。その後減圧度を20Torrに調整すると同時に、60℃/hrの速度で200℃まで昇温を行った。その後、20分間その温度に保持して反応を行った。さらに75℃/hrの速度で230℃まで昇温し、昇温終了10分後、その温度で保持しながら1時間かけて減圧度を1Torr以下とした。その後、60℃/hrの速度で240℃まで昇温し、さらに20分間攪拌下で反応を行った。反応終了後、反応器内に窒素を導入して常圧に戻し、生成したポリカーボネート樹脂を取り出した。得られた樹脂の評価を表2に示す。
<実施例3> 合成例2で得られたBHEBN‐2を用いる以外は、実施例1と同様に反応した。得られた樹脂の評価を表2に示す。
<実施例4>
 合成例2で得られたBHEBN‐2を用いる以外は、実施例2と同様に反応した。得られた樹脂の評価を表2に示す。
<実施例5>
 原料として、合成例1で得られたBHEBN‐1;14.450g(0.039モル)、9,9‐ビス(4‐(2‐ヒドロキシエトキシ)フェニル)フルオレン(BPEF);40.000g(0.091モル)、ジフェニルカーボネート(DPC);28.521g(0.133モル)及び触媒として炭酸水素ナトリウム;6μモル/モル(炭酸水素ナトリウムはBHEBN‐1とBPEFの合計に対してのモル数であり、0.1wt%水溶液の状態で添加した)を使用する以外は、実施例1と同様に反応した。得られた樹脂の評価を表2に示す。
<実施例6>
 原料として、合成例1で得られたBHEBN‐1;23.000g(0.061モル)、BPEF;18.000g(0.041モル)、DPC;22.500g(0.105モル)及び触媒として炭酸水素ナトリウム;6μモル/モル(炭酸水素ナトリウムはBHEBN‐1とBPEFの合計に対してのモル数であり、0.1wt%水溶液の状態で添加した)を使用する以外は、実施例1と同様に反応した。得られた樹脂の評価を表2に示す。
<実施例7>
 原料として、合成例1で得られたBHEBN‐1;12.000g(0.032モル)、9,9‐ビス(4‐(2‐ヒドロキシエトキシ)‐3‐フェニルフェニル)フルオレン(BPPEF);44.000g(0.074モル)、DPC;23.400g(0.109モル)及び触媒として炭酸水素ナトリウム;6μモル/モル(炭酸水素ナトリウムはBHEBN‐1とBPPEFの合計に対してのモル数であり、0.1wt%水溶液の状態で添加した)を使用する以外は、実施例2と同様に反応した。
<実施例8>
 原料として、合成例1で得られたBHEBN‐1;20.000g(0.053モル)、BPPEF;21.000g(0.036モル)、DPC;19.600g(0.091モル)及び触媒として炭酸水素ナトリウム;6μモル/モル(炭酸水素ナトリウムはBHEBN‐1とBPPEFの合計に対してのモル数であり、0.1wt%水溶液の状態で添加した)を使用する以外は、実施例2と同様に反応した。
<比較例1>
 合成例3で得られたBHEBN‐3を用いる以外は、実施例1と同様に反応した。得られた樹脂の評価を表2に示す。

 合成例3で得られたBHEBN‐3を用いる以外は、実施例2と同様に反応した。得られた樹脂の評価を表2に示す。

 合成例3で得られたBHEBN‐3;18.120g(0.048モル)、9,9‐ビス(4‐(2‐ヒドロキシエトキシ)フェニル)フルオレン(BPEF);29.899g(0.068モル)、ジフェニルカーボネート(DPC);25.600g(0.120モル)、および及び触媒として炭酸水素ナトリウム;6μモル/モル(炭酸水素ナトリウムはBHEBN‐1とBPEFの合計に対してのモル数であり、0.1wt%水溶液の状態で添加した)を攪拌器および留出装置付のガラス製反応容器に入れ、窒素雰囲気760Torrの下、180℃に加熱した。加熱開始10分後に原料の完全溶解を確認し、攪拌を開始した。その後同条件で110分間攪拌を行った。この際副生したフェノールの留出開始を確認した。その後減圧度を20Torrに調整すると同時に、60℃/hrの速度で200℃まで昇温を行った。その後、20分間その温度に保持して反応を行った。さらに75℃/hrの速度で230℃まで昇温し、昇温終了10分後、その温度で保持しながら1時間かけて減圧度を1Torr以下とした。その後、60℃/hrの速度で240℃まで昇温し、さらに40分間攪拌下で反応を行った。反応終了後、反応器内に窒素を導入して常圧に戻し、生成したポリカーボネート樹脂を取り出した。得られた樹脂の評価を表2に示す。
<比較例4>
 合成例1で得られたBHEBN‐1;17.800g(0.048モル)、9、9‐ビス(4‐(2‐ヒドロキシエトキシ)‐3‐フェニルフェニル)フルオレン(以下「BPPEF」と省略することがある);36.420g(0.062モル)、DPC;23.646g(0.110モル)、および及び触媒として炭酸水素ナトリウム;6μモル/モル(炭酸水素ナトリウムはBHEBN‐1とBPPEFの合計に対してのモル数であり、0.1wt%水溶液の状態で添加した)を攪拌器および留出装置付のガラス製反応容器に入れ、窒素雰囲気760Torrの下、180℃・BR>ノ加熱した。加熱開始10分後に原料の完全溶解を確認し、攪拌を開始した。その後同条件で110分間攪拌を行った。この際副生したフェノールの留出開始を確認した。その後減圧度を20Torrに調整すると同時に、60℃/hrの速度で200℃まで昇温を行った。その後、20分間その温度に保持して反応を行った。さらに75℃/hrの速度で230℃まで昇温し、昇温終了10分後、その温度で保持しながら1時間かけて減圧度を1Torr以下とした。その後、60℃/hrの速度で240℃まで昇温し、さらに40分間攪拌下で反応を行った。反応終了後、反応器内に窒素を導入して常圧に戻し、生成したポリカーボネート樹脂を取り出した。得られた樹脂の評価を表2に示す。
 上記実施例および比較例で得た樹脂の組成、Mw(重量平均分子量)、飽和吸水率、YIを表2に示す。

 式(A)~(C)の化合物の含有量が低減された原料を用いた実施例1~8で得られたポリカーボネート樹脂の飽和吸水率は0.35~0.39重量%と低いことがわかる。
 特に、式(A)~(C)の化合物の含有量が顕著に低減された原料(BHEBN‐2)を用いた場合(実施例3,4)に、樹脂の飽和吸水率が顕著に低下することがわかる。
 一方、式(A)~(C)の化合物の含有量が大きい比較例1~4で得られたポリカーボネート樹脂の飽和吸水率は0.40重量%以上と高いことがわかる。
 また、式(A)~(C)の化合物の含有量が低減された原料を用いた実施例1~8は同一構造のジヒドロキシ化合物を用いた比較例1,2と比較して、得られるポリカーボネート樹脂の分子量の増加および優れた色相(低いYI値)が得られることがわかった。
 さらに、式(1)のジヒドロキシ化合物および式(2)のジヒドロキシ化合物(構成単位(1)’/構成単位(2)’)のモル比が30/70~50/50である実施例1~4,5,7(特に当該モル比が40/60~50/50である実施例1~4)は、同一構造のジヒドロキシ化合物を用いた実施例6,8に比べて飽和吸水率が低減していることが確認される。
 また、比較例3および4は、比較例1および2と比較して、重合反応時間を長くすることにより高分子量のポリカーボネート樹脂が得られたが、色相に劣る(高いYI値)ことが確認される。
2.フィルムの製造例
 フィルムの評価は、以下に示す方法で行った。
(1)全光線透過率およびヘーズ
 全光線透過率およびヘーズは、ヘイズメーター((株)村上色彩技術研究所製、「HM-150」)を用いて、JIS K-7361-1:1997、JIS K-7136:2000に従って測定した。
(2)ガラス転移温度
 示差熱走査熱量分析計(DSC)により測定した(測定機器:株式会社日立ハイテクサイエンスDSC7000X)。
(3)表面形状
 光拡散フィルムの表面形状は、算術平均粗さによって評価した。算術平均粗さは、小型表面粗さ測定機(株式会社ミツトモ製、「サーフテストSJ-210」)を用いて粗さ曲線を作成し、以下のように算出した。作成した粗さ曲線から、基準長さ(l)(平均線方向)の範囲を抜き取り、この抜き取り部分の平均線の方向にX軸を、X軸と直交する方向にY軸を取り、粗さ曲線をy=f(x)で表したときに、次の式によって求められる値(μm)を算術平均粗さ(Ra)とした。ここで、「基準長さ(l)(平均線方向)」とは、JIS B 0601:2001(ISO 4287:1997)に基づいた、粗さパラメータの基準長さを示す。

(5)屈折率
 厚さ0.1mmフィルムについて、アッベ屈折計を用い、JIS-K-7142の方法で測定した(23℃、波長589nm)。
(6)アッベ数(ν)
 厚さ0.1mmフィルムについて、アッベ屈折計を用い、23℃下での波長486nm、589nmおよび656nmの屈折率を測定し、さらに下記式を用いてアッベ数を算出した。
     ν=(nD-1)/(nF-nC)
     nD:波長589nmでの屈折率
     nC:波長656nmでの屈折率

(7)メルトボリュームレート(MVR)
 得られた樹脂を120℃で4時間真空乾燥し、(株)東洋精機製作所製メルトインデクサーT‐111を用い、温度260℃、加重2160gの条件下で測定した。
<実施例9>
 BHEBNを6.20kg(16.56モル)、BPEFを10.00kg(22.80モル)、ジフェニルカーボネート(DPC)を8.67kg(40.46モル)、炭酸水素ナトリウムを1.98×10-2g(2.36×10-4モル)及び反応器を50Lに変えた以外は、実施例1と同様に反応を行った。反応終了後、反応器内に窒素を導入し、生成したポリカーボネート樹脂をペレタイズしながら抜き出した。
 得られたペレットを、26mm二軸押出機およびTダイにより280℃で溶融押出しした。押し出された溶融フィルムを、直径200mmのシリコンゴム製の第一冷却ロールとマット加工(表面の算術平均粗さ:3.2μm)した直径200mmの金属製第二冷却ロールでニップした。マット柄をフィルム表面に賦形した後、冷却し、更に表面が鏡面構造である金属製第三冷却ロールにフィルムを通して、引取ロールで引き取りながら片面マットフィルムを成形した。この時、第一冷却ロールの温度を40℃、第二冷却ロールの温度を130℃、第三冷却ロールの温度を130℃に設定し、冷却ロールの速度を調整することにより、フィルム表面の算術平均粗さを3.0μmとした。
 実施例9で得られたフィルムの評価結果を表3に示す。

 上記表3から、本発明のポリカーボネート樹脂を用いて製造されたフィルムは、ヘーズが高く、透明性に優れること、さらに、低アッベおよび高屈折率を示すことが確認される。
3.光学レンズの製造例
 薄肉成形品は、凸面の曲率半径が5.73mm、凹面の曲率半径が3.01mm、大きさが直径4.5mm、レンズ部分の直径が3mm、レンズの中心厚が0.20mmのレンズを形成する金型を用い、ファナック(株)製ROBOSHOT S‐2000i30A射出成形機を用いて樹脂温度260℃、型温Tg-5℃、保圧600kgf/cmで成形品を10個作成した。
 得られた光学レンズの評価を以下の方法により行った。
〔複屈折評価〕
 得られた成形品を複屈折計(王子計測器社製;KOBRA(登録商標)-CCD/X)により測定し、レンズ中心部の、測定波長650nmでのレタデーションの値によって比較した。レタデーションの値は小さいほど低複屈折性に優れていることを意味し、20未満をA、20以上40未満をB、40以上60未満をC、60以上をDとした。
〔ウェルドライン評価〕
 得られた成形品を顕微鏡により観察し、反ゲート方向に生じたウェルドライン長さの測定を行った。ウェルドラインの長さが0.1mm未満ならA、0.1mm以上0.3mm未満ならB、0.3mm以上0.5mm未満ならC、0.5mm以上ならD、とした。
<実施例10>
 実施例1において得られポリカーボネート樹脂を120℃で1時間真空乾燥し、射出成型物を作成した。得られた成形物の複屈折評価、ウェルドライン評価結果を表4に示す。
 <実施例11>
 実施例2において得られポリカーボネート樹脂を120℃で1時間真空乾燥し、射出成型物を作成した。得られた成形物の複屈折評価、ウェルドライン評価結果を表4に示す。
 <実施例12>
 実施例3において得られポリカーボネート樹脂を120℃で1時間真空乾燥し、射出成型物を作成した。得られた成形物の複屈折評価、ウェルドライン評価結果を表4に示す。
 <実施例13>
 実施例4において得られポリカーボネート樹脂を120℃で1時間真空乾燥し、射出成型物を作成した。得られた成形物の複屈折評価、ウェルドライン評価結果を表4に示す。
 <比較例5>
 比較例1において得られポリカーボネート樹脂を120℃で1時間真空乾燥し、射出成型物を作成した。得られた成形物の複屈折評価、ウェルドライン評価結果を表4に示す。
 <比較例6>
 比較例2において得られポリカーボネート樹脂を120℃で1時間真空乾燥し、射出成型物を作成した。得られた成形物の複屈折評価、ウェルドライン評価結果を表4に示す。
 <比較例7>
 比較例3において得られポリカーボネート樹脂を120℃で1時間真空乾燥し、射出成型物を作成した。得られた成形物の複屈折評価、ウェルドライン評価結果を表4に示す。
 <比較例8>
 比較例4において得られポリカーボネート樹脂を120℃で1時間真空乾燥し、射出成型物を作成した。得られた成形物の複屈折評価、ウェルドライン評価結果を表4に示す。
 <比較例9>
 ポリカーボネート樹脂(三菱エンジニアリングプラスチックス株式会社製ユーピロンH-4000;ビスフェノールAからなるポリカーボネート樹脂(BPA-HOMO-PC))のペレットを用い、射出成型物を作成した。得られた成形物の複屈折評価、ウェルドライン評価結果を表4に示す。

 上記表4から、本発明のポリカーボネート樹脂を用いて製造された光学レンズは、複屈折性が小さかった(Bの評価)。
 さらに、本発明の光学レンズはウェルドラインの長さも短かった(AまたはBの評価)。これは、本発明のポリカーボネート樹脂の良好な飽和吸水率および本発明のポリカーボネート樹脂を用いた場合に分解ガスの発生が抑制されることに起因すると推測される。一般にウェルドラインは、金型中のガスの蓄積、成形条件(成形温度や金型温度や圧力など)、分解ガスの発生などの要素が影響する。本発明のポリカーボネート樹脂は、式(A)~(C)の化合物の含有量が低減された原料を用いることにより系内のOH(水、芳香族OH等)の存在量を低減でき、これがエステル交換の抑止に繋がり、分解ガスの発生を抑制することができたと推測している。
 したがって、本発明のポリカーボネート樹脂を使用することにより、従来ウェルドライン長の低減のための対策(例えば、金型での対応策(ベントの設置、金型の肉厚調整、ゲートの調整、等))を行うことなく、ウェルドライン長を低減することができ、製造コストおよび製造容易性の面で有利である。
 本発明のいくつかの実施形態を説明したが、これらの実施形態は、例として提示したものであり、発明の範囲を限定することは意図していない。これら新規な実施形態は、その他の様々な形態で実施されることが可能であり、発明の要旨を逸脱しない範囲で、種々の省略、置き換え、変更を行うことができる。これら実施形態やその変形は、発明の範囲や要旨に含まれるとともに、特許請求の範囲に記載された発明とその均等の範囲に含まれる。 

Claims (14)

  1.  ジヒドロキシ化合物を含む反応物を反応させて熱可塑性樹脂を製造する方法であって、
     前記ジヒドロキシ化合物は、下記式(1)で表されるジヒドロキシ化合物を含み、
     前記ジヒドロキシ化合物における下記式(A)で表される化合物、下記式(B)で表される化合物、および下記式(C)で表される化合物の合計重量が、前記式(1)で表されるジヒドロキシ化合物の100重量部に対して、1500ppm以下である、製造方法。

  2.  前記ジヒドロキシ化合物は、下記式(2)で表される化合物をさらに含有する、請求項1に記載の製造方法。

    (式中、R~Rはそれぞれ独立に、水素原子、炭素数1~20のアルキル基、炭素数1~20のアルコキシル基、炭素数5~20のシクロアルキル基、炭素数5~20のシクロアルコキシル基、炭素数6~20のアリール基、炭素数6~20のアリールオキシ基およびハロゲン原子からなる群から選択され;
     Xはそれぞれ独立に、炭素数2~8のアルキレン基であり;
     nはそれぞれ独立に、1~5の整数である。)
  3.  前記熱可塑性樹脂の重量平均分子量が、35,000~70,000である、請求項1または2に記載の製造方法。
  4.  前記ジヒドロキシ化合物における前記式(A)で表される化合物の重量が、前記式(1)で表されるジヒドロキシ化合物の100重量部に対して、300ppm以下である、請求項1~3のいずれか一項に記載の製造方法。
  5.  前記ジヒドロキシ化合物における前記式(B)で表される化合物の重量が、前記式(1)で表されるジヒドロキシ化合物の100重量部に対して、100ppm以下である、請求項1~4のいずれか一項に記載の製造方法。
  6.  前記ジヒドロキシ化合物における前記式(C)で表される化合物の重量が、前記式(1)で表されるジヒドロキシ化合物の100重量部に対して、100ppm以下である、請求項1~5のいずれか一項に記載の製造方法。
  7.  前記式(1)で表されるジヒドロキシ化合物の純度が99%以上である、請求項1~6のいずれか一項に記載の製造方法。
  8.  前記熱可塑性樹脂はポリカーボネート樹脂、ポリエステル樹脂、およびポリエステルカーボネート樹脂からなる群から選択される、請求項1~7のいずれか一項に記載の製造方法。
  9.  前記熱可塑性樹脂はポリカーボネート樹脂である、請求項8に記載の製造方法。
  10.  前記反応物は炭酸ジエステルをさらに含む、請求項1~9のいずれか一項に記載の製造方法。
  11.  前記熱可塑性樹脂の飽和吸水率が、0.39重量%以下である、請求項1~10のいずれか一項に記載の製造方法。
  12.  請求項1~11のいずれか一項に記載の製造方法で得られた熱可塑性樹脂を用いることを特徴とする、光学素子の製造方法。
  13.  請求項1~11のいずれか一項に記載の製造方法で得られた熱可塑性樹脂を用いることを特徴とする、光学レンズの製造方法。
  14.  請求項1~11のいずれか一項に記載の製造方法で得られた熱可塑性樹脂を用いることを特徴とする、光学フィルムを製造方法。
