Abstract

本発明のエマルジョン組成物は、2つ以上の(メタ)アクリロイル基を有する重合性化合物と、界面活性剤と、水を主成分とする分散媒とを含有し、上記重合性化合物及び界面活性剤を含む油滴のレーザー回折散乱式測定法により測定される油滴径分布における累積90体積%に対応する油滴径D90が1.8μm未満である。上記油滴のレーザー回折散乱式測定法により測定される最大油滴径Dmaxとしては、4.0μm未満が好ましい。上記組成物中の上記重合性化合物の含有量としては、上記分散媒以外の成分の合計100質量部に対して、40質量部以上が好ましい。上記油滴が無機粒子をさらに含むとよい。

Description

エマルジョン組成物及びその製造方法、並びに積層体及びその製造方法
 本発明は、エマルジョン組成物及びその製造方法、並びに積層体及びその製造方法に関する。
 樹脂を主成分とする基材は、寸法安定性、機械的強度、耐熱性、透明性、電気絶縁性等の諸特性を向上し易いことから、幅広い用途の基材フィルムとして使用されている。ここで、上記基材を例えばフラットパネルディスプレイの表面保護フィルム、太陽電池の保護フィルム等に適用する場合には、耐候性、耐擦傷性等を向上する目的で、上記基材の表面に光硬化性樹脂、熱硬化性樹脂、熱可塑性樹脂等を主成分とするハードコート層などの被着体を積層したうえで使用されることが一般的である。
 しかし、上記ハードコート層の主成分は、上記基材に対して密着性が低いものが多い。そのため、上記ハードコート層の形成の際には、予め上記基材又はこの基材の形成材料である樹脂フィルムに表面処理を行うことが望ましい。この表面処理としては、例えば分散媒としての水及びこの水に分散しているポリエステルを含有するエマルジョン組成物を上記基材等の表面に塗工し、易接着層としての被膜を形成する方法が知られている(特開2015-124291号参照)。上記特許文献によれば、上記基材等の表面に易接着層としての被膜を形成し、この被膜上にハードコート層を形成することで、上記基材及びハードコート層の接着性を向上できるとされる。
 しかし、上記エマルジョン組成物により形成される被膜は、非架橋樹脂を主成分とし、かつ膜としての緻密さが不十分であるため、上記基材に含まれるオリゴマー、添加剤等の比較的低分子量の成分(比較的低分子成分)が透過し易い。そのため、上記被膜を介して上記基材及びハードコート層が積層している積層体は、使用に伴って上記比較的低分子成分が上記被膜を透過し、ハードコート層及び上記被膜の界面にブリードアウトすることで、上記基材及び上記ハードコート層の接着性と外観性とが低下するおそれがある。

 本発明は、上述の事情に基づいてなされたものであり、その目的は、ブリードアウト抑制性に優れる被膜を形成できるエマルジョン組成物及びその製造方法と、当該エマルジョン組成物を用いた積層体及びその製造方法とを提供することにある。
 上記課題を解決するためになされた発明は、2つ以上の(メタ)アクリロイル基を有する重合性化合物(以下、「[A]重合性化合物」ともいう)と、界面活性剤(以下、「[B]界面活性剤」ともいう)と、水を主成分とする分散媒(以下、「[C]分散媒」ともいう)とを含有し、上記重合性化合物及び界面活性剤を含む油滴のレーザー回折散乱式測定法により測定される油滴径分布における累積90体積%に対応する油滴径D90が1.8μm未満であるエマルジョン組成物である。
 また、本発明は、水を主成分とする分散媒、2つ以上の(メタ)アクリロイル基を有する重合性化合物及び界面活性剤を混合する工程と、上記混合工程により得られた混合物に応力を付与する工程とを備え、上記応力付与工程により得られた油滴のレーザー回折散乱式測定法により測定される油滴径分布における累積90体積%に対応する油滴径D90が1.8μm未満であるエマルジョン組成物の製造方法を含む。
 さらに、本発明は、基材と、この基材の少なくとも一方の面に積層される被膜とを有し、上記被膜が当該エマルジョン組成物により形成される積層体を含む。
 さらに、本発明は、基材又はこの基材の形成材料である樹脂フィルムの少なくとも一方の面に当該エマルジョン組成物を塗布する工程と、上記塗布工程により得られた塗膜を加熱する工程とを備える積層体の製造方法を含む。
 ここで「主成分」とは、最も含有量の多い成分であり、例えば含有量が40質量%以上の成分を指す。「油滴径分布」とは、液体のコロイド粒子のみならず、無機粒子等の固体のコロイド粒子も含めたレーザー回折散乱式測定法により測定される全ての分散質(粒子)の径の分布をいう。
 本発明のエマルジョン組成物によれば、ブリードアウト抑制性に優れる被膜を形成できる。本発明のエマルジョン組成物の製造方法によれば、当該エマルジョン組成物を容易かつ確実に製造できる。本発明の積層体は、外観性及び被着体との密着性が低下し難い。本発明の積層体の製造方法によれば、当該積層体を容易かつ確実に製造できる。
<エマルジョン組成物>
 当該エマルジョン組成物は、[A]重合性化合物、[B]界面活性剤及び[C]分散媒を含有し、[A]重合性化合物及び[B]界面活性剤を含む油滴のレーザー回折散乱式測定法により測定される油滴径分布における累積90体積%に対応する油滴径D90が1.8μm未満である。当該エマルジョン組成物は、例えば基材の形成材料である樹脂フィルムの少なくとも一方の面に塗布されて用いられる。
 当該エマルジョン組成物は、上記構成を有することにより、ブリードアウト抑制性に優れる被膜を形成できる。当該エマルジョン組成物が上記構成を有することで上記効果を奏する理由については必ずしも明確ではないが、例えば以下のように推察される。すなわち、当該エマルジョン組成物は、[A]重合性化合物及び[B]界面活性剤を含む油滴を含有し、この油滴の累積90体積%に対応する油滴径D90が1.8μm未満である。つまり、当該エマルジョン組成物の含有する油滴は、その大半が比較的小さい油滴である。そのため、当該エマルジョン組成物は、[A]重合性化合物を含有し、かつ均一性に優れる塗膜を形成でき、ひいては緻密さに優れ、可塑剤、色剤、オリゴマー等の比較的低分子成分の透過を抑制できる被膜を形成できる。そのため、基材等の一方の面に積層された上記被膜は、上記基材等に含まれる比較的低分子成分の透過を抑制し、その結果、上記比較的低分子成分が上記基材等とは反対の面にブリードアウトすることを抑制できると考えられる。
 当該エマルジョン組成物の固形分濃度の下限としては、0.1質量%が好ましく、1質量%がより好ましく、5質量%がさらに好ましい。一方、当該エマルジョン組成物の固形分濃度の上限としては、40質量%が好ましく、30質量%がより好ましく、20質量%がさらに好ましい。当該エマルジョン組成物の固形分濃度が上記範囲である場合、塗布性を向上できる。ここで「固形分」とは、当該エマルジョン組成物の[C]分散媒以外の成分をいう。
 E型粘度計によって25℃において測定した当該エマルジョン組成物の粘度の下限としては、1mPa・sが好ましく、1.5mPa・sがより好ましい。一方、当該エマルジョン組成物の上記粘度の上限としては、200mPa・sが好ましく、100mPa・sがより好ましい。当該エマルジョン組成物の上記粘度が上記範囲であることで、塗布性を向上できる。
 当該エマルジョン組成物中のアルカリ金属イオンの合計含有量の上限としては、1,000ppmが好ましく、500ppmがより好ましく、300ppmがさらに好ましく、100ppmが特に好ましい。当該エマルジョン組成物中のアルカリ金属イオンの合計含有量が上記範囲内である事で、塗布性を向上できる。また、当該エマルジョン組成物から形成される硬化膜を例えば電極形成用基材等に用いる場合の絶縁性能を向上できる。
 以下、当該エマルジョン組成物の各成分について詳細に説明する。なお、以下において例示される各成分は、特に記載がない限り、1種単独で又は2種以上を併用して用いることができる。
[[A]重合性化合物]
 [A]重合性化合物は、2つ以上の(メタ)アクリロイル基を有する。[A]重合性化合物は、加熱により自発的に重合し、得られる重合体が当該エマルジョン組成物により形成される被膜の母材となる。当該エマルジョン組成物に含有される[A]重合性化合物の少なくとも一部は、[B]界面活性剤と共に油滴を形成している。
 [A]重合性化合物の有する(メタ)アクリロイル基の数の下限としては、2であり、3が好ましい。一方、[A]重合性化合物の有する(メタ)アクリロイル基の数の上限としては、10が好ましく、8がより好ましく、6がさらに好ましい。
 2つの(メタ)アクリロイル基を有する[A]重合性化合物としては、例えばエチレングリコールジ(メタ)アクリレート、1,3-ブタンジオールジ(メタ)アクリレート、1,4-ブタンジオールジ(メタ)アクリレート、1,6-ヘキサンジオールジ(メタ)アクリレート、1,9-ノナンジオールジ(メタ)アクリレート、ネオペンチルグリコールジ(メタ)アクリレート、ジエチレングリコールジ(メタ)アクリレート、トリエチレングリコールジ(メタ)アクリレート、ジプロピレングリコールジ(メタ)アクリレート、ビス(2-ヒドロキシエチル)イソシアヌレートジ(メタ)アクリレート等を挙げることができる。
 3つの(メタ)アクリロイル基を有する[A]重合性化合物としては、例えばトリメチロールプロパントリ(メタ)アクリレート、ペンタエリスリトールトリ(メタ)アクリレート、グリセリントリ(メタ)アクリレート、トリス(2-ヒドロキシエチル)イソシアヌレートトリ(メタ)アクリレート等を挙げることができる。
 4つ以上の(メタ)アクリロイル基を有する[A]重合性化合物としては、例えばペンタエリスリトールテトラ(メタ)アクリレート、ジペンタエリスリトールペンタ(メタ)アクリレート、ジペンタエリスリトールヘキサ(メタ)アクリレート、ジトリメチロールプロパンテトラ(メタ)アクリレートや、4つ以上の(メタ)アクリロイル基を有するオリゴエステル(メタ)アクリレート類、オリゴエーテル(メタ)アクリレート類、オリゴエポキシ(メタ)アクリレート類、ジペンタエリスリトール等の水酸基へのエチレンオキシド又はプロピレンオキシドの付加物のポリ(メタ)アクリレートなどが挙げられる。
 [A]重合性化合物としては、上記化合物以外に、ウレタン基と、2つ以上の(メタ)アクリロイル基とを有する多官能ウレタンアクリレートを用いることもできる。
 上記多官能ウレタンアクリレートにおけるウレタン基間の構造としては、炭化水素構造が好ましく、脂環構造がより好ましく、シクロヘキサン構造、イソホロン構造及びノルボルナン構造がさらに好ましい。上記多官能ウレタンアクリレートにおけるウレタン基間が上記構造である場合、当該エマルジョン組成物により形成される被膜のブリードアウト抑制性をより向上できる。このような多官能ウレタンアクリレートとしては、例えば新中村化学工業社のNKエステルA-9570W、東亞合成社のアロニックスM-402等のジペンタエリスリトールのポリアクリレートと、東ソー社のHDI(ヘキサメチレンジイソシアネート)、三井化学社のタケネート(1,3-ビス(イソシアナトメチル)シクロヘキサン)、住化バイエルウレタン社のデスモジュールI(イソホロンジイソシアネート)、三井化学社のコスモネートNBDI(2,5-ビス(イソシアナトメチル)ビシクロ[2.2.1]ヘプタン)、エボニック社のVESTANAT T1890/100(イソホロンジイソシアネートのイソシアヌレート体)等の炭化水素構造含有ポリイソシアネートとの反応生成物などが挙げられる。
 その他に、上記多官能ウレタンアクリレートの市販品としては、例えば新中村化学工業社のUA-W2A(2官能ウレタンアクリレート)、U-6LPA(6官能ウレタンアクリレート)、日本化薬社のKAYARAD DPHA-40H(10官能ウレタンアクリレート)等も挙げることができる。
 [A]重合性化合物のアクリル当量の下限としては、50g/eqが好ましく、70g/eqがより好ましく、90g/eqがさらに好ましい。一方、[A]重合性化合物のアクリル当量の上限としては、2,000g/eqが好ましく、1,000g/eqがより好ましく、300g/eqがさらに好ましく、140g/eqが特に好ましい。[A]重合性化合物のアクリル当量が上記範囲である場合、当該エマルジョン組成物により形成される被膜の耐摩耗性及び硬度を向上できる。ここで「アクリル当量」とは、化合物の分子量をその化合物の有する(メタ)アクリロイル基の数で除した値であり、(メタ)アクリロイル基1モル当たりの分子量を示す。
 [A]重合性化合物としては、アクリル当量1,000g/eq以下のものが特に好ましい。このように、当該エマルジョン組成物がアクリル当量1,000g/eq以下の[A]重合性化合物を含有することで、形成される被膜の硬度を顕著に向上できる。当該エマルジョン組成物が含有する[A]重合性化合物の全量に対するアクリル当量1,000g/eq以下の[A]重合性化合物の割合の下限としては、50質量%が好ましい。
 [A]重合性化合物の分子量の下限としては、200が好ましく、500がより好ましく、1,000がさらに好ましく、2,000が特に好ましく、2,500がさらに特に好ましい。一方、[A]重合性化合物の分子量の上限としては、5,000が好ましく、4,000がより好ましく、3,700がさらに好ましく、3,500が特に好ましい。[A]重合性化合物の分子量が上記範囲である場合、当該エマルジョン組成物により形成される被膜のブリードアウト抑制性をより向上できる。
 [A]重合性化合物としては、上述で例示したもの以外に、例えば特開2001-233928号公報、特開2002-012651号公報、特開2009-297271号公報、特開2015-054461号公報、特開2015-146243号公報、特開2015-147828号公報、特開2015-147952号公報等に記載の2つ以上の(メタ)アクリロイル基を有する重合性化合物なども挙げることができる。
 [A]重合性化合物としては、これらの中で、ジペンタエリスリトールヘキサアクリレート、ジペンタエリスリトールペンタアクリレート、ジペンタエリスリトールテトラアクリレート、ジペンタエリスリトールトリアクリレート、ペンタエリスリトールテトラアクリレート、ペンタエリスリトールトリアクリレート、ジペンタエリスリトールのエチレンオキシド付加物のヘキサアクリレート、変性ヘキサアクリレート、ウレタン基と2つ以上の(メタ)アクリロイル基とを有する多官能ウレタンアクリレート、ポリエチレングリコールジアクリレート、ポリプロピレングリコールジアクリレート及びポリテトラメチレングリコールジアクリレートが好ましく、ジペンタエリスリトールヘキサアクリレート、ジペンタエリスリトールペンタアクリレート及び多官能ウレタンアクリレートがより好ましい。
 当該エマルジョン組成物中の[A]重合性化合物の含有量の下限としては、[C]分散媒以外の成分の合計100質量部に対して、40質量部が好ましく、45質量部がより好ましく、50質量部がさらに好ましく、55質量部が特に好ましい。一方、[A]重合性化合物の含有量の上限としては、[C]分散媒以外の成分の合計100質量部に対して99質量部が好ましく、97質量部がより好ましい。[A]重合性化合物の含有量を上記範囲とすることで、当該エマルジョン組成物により形成される被膜のブリードアウト抑制性をより向上できる。
 当該エマルジョン組成物中の3つ以上の(メタ)アクリロイル基を有する[A]重合性化合物の含有量の下限としては、[C]分散媒以外の成分の合計100質量部に対して、30質量部が好ましく、35質量部がより好ましく、40質量部がさらに好ましく、45質量部が特に好ましい。一方、3つ以上の(メタ)アクリロイル基を有する[A]重合性化合物の含有量の上限としては、[C]分散媒以外の成分の合計100質量部に対して、99質量部が好ましく、97質量部がより好ましい。3つ以上の(メタ)アクリロイル基を有する[A]重合性化合物の含有量を上記範囲とすることで、当該エマルジョン組成物により形成される被膜のブリードアウト抑制性をより向上できる。
[[B]界面活性剤]
 [B]界面活性剤は、少なくとも一部が[A]重合性化合物と共に油滴を形成する。[B]界面活性剤としては、例えば下記式(1)で表される化合物などを挙げることができる。

 上記式(1)中、Xは、芳香環、エチレン性二重結合又はこれらの組み合わせを有する1価の基である。Rは、炭素数2~4のアルキレン基である。nは、5~150の整数である。複数のRは、同一でも異なっていてもよい。Rは、水素原子、-PO(OM)、-SOM又は1価のエチレン性二重結合含有基である。Mは、それぞれ独立して、水素原子、アンモニウム基又は金属原子である。
 上記Xで表される1価の基が有する芳香環としては、ベンゼン環、ナフタレン環、アントラセン環、フェナントレン環等を挙げることができる。なお、上記Xが芳香環を有する場合、この芳香環は非置換でもよく、アルキル基、アリール基、これらの組み合わせ等で置換されていてもよい。
 上記Xで表される1価の基としては、下記式(2)で表される基や、ビニル基、アリル基、3-ペンテニル基等のアルケニル基、(メタ)アクリロイル基、アリルエーテル基などを挙げることができる。上記Xとしては、これらの中で、下記式(2)で表される基が好ましい。

 上記式(2)中、R及びRは、それぞれ独立して、水素原子又はアルキル基である。mは、1~3の整数である。mが2又は3の場合、複数のRは、同一でも異なっていてもよい。*は、上記式(1)における酸素原子に結合する部位を示す。
 上記R及びRで表されるアルキル基としては、メチル基、エチル基、プロピル基等の炭素数1~3のアルキル基などを挙げることができる。
 上記mとしては、1及び2が好ましい。
 上記Rで表される炭素数2~4のアルキレン基としては、エチレン基、n-プロピレン基、i-プロピレン基、n-ブチレン基、i-ブチレン基等を挙げることができる。
 上記Rで表される1価のエチレン性二重結合含有基としては、例えばビニル基、アリル基、3-ペンテニル基等のアルケニル基、(メタ)アクリロイル基、アリルエーテル基や、これらの基を置換基として有するアンモニウムイオン等のカチオンと、-SO 等のアニオン基とにより形成されるイオン性基などを挙げることができる。
 上記Mで表される金属イオンとしては、ナトリウム、カリウム、リチウム等のアルカリ金属のイオンなどを挙げることができる。
 [B]界面活性剤としては、上記式(1)で表される化合物以外のノニオン系界面活性剤、アニオン系界面活性剤等も用いることができる。
 上記ノニオン系界面活性剤としては、例えばポリエチレングリコール又はポリアルキレングリコールのアルキルエステル、脂肪酸エステル、ソルビタン脂肪酸エステル、ソルビトール脂肪酸エステル、アルキルエーテル、アルキルフェニルエーテル等を挙げることができる。
 上記アニオン系界面活性剤としては、ロジン酸カリウム、ロジン酸ナトリウム等のロジン酸塩、オレイン酸カリウム、ラウリン酸カリウム、ラウリン酸ナトリウム、ステアリン酸ナトリウム、ステアリン酸カリウム等の脂肪酸のナトリウム塩又はカリウム塩、ラウリル硫酸ナトリウム等の脂肪族アルコールの硫酸エステル塩、ドデシルベンゼンスルホン酸ナトリウム等のアルキルアリールスルホン酸塩などを挙げることができる。
 [B]界面活性剤としては、反応性界面活性剤を用いることもできる。上記反応性界面活性剤としては、例えば上記式(1)で表される化合物のうち、上記Xで表される1価の基がエチレン性二重結合を有する化合物、上記Rが1価のエチレン性二重結合含有基である化合物、上記Xで表される1価の基がエチレン性二重結合を有し、かつ上記Rが1価のエチレン性二重結合含有基である化合物等が挙げられる。また、上記反応性界面活性剤の市販品としては、例えばラテムルS-180A、ラテムルPD-104、PD-105、PD-420、PD-430(以上、花王社)、エレミノールJS-2(三洋化成社)、アクアロンKH-10、アクアロンBC-20、アクアロンRN-20、アクアロンRN-30、アクアロンRN-50(以上、第一工業製薬社)、アデカリアソープSE-10N、SR-10N(以上、ADEKA社)、Antox MS-60(日本乳化剤社)、サーフマーFP-120(東邦化学工業社)等を挙げることができる。
 [B]界面活性剤としては、上記式(1)で表される化合物が好ましく、ポリオキシエチレン多環フェニルエーテル硫酸エステル塩がより好ましい。
 当該エマルジョン組成物中の[B]界面活性剤の含有量の下限としては、[C]分散媒以外の成分の合計100質量部に対して、0.01質量部が好ましく、0.1質量部がより好ましく、0.2質量部がさらに好ましく、0.5質量部が特に好ましい。一方、[B]界面活性剤の含有量の上限としては、[C]分散媒以外の成分の合計100質量部に対して、30質量部が好ましく、20質量部がより好ましく、10質量部がさらに好ましい。[B]界面活性剤の含有量が上記範囲である場合、[A]重合性化合物の分散性を向上し、かつ当該エマルジョン組成物により形成される被膜の硬度を向上できる。
(油滴)
 上述の通り、当該エマルジョン組成物は、[A]重合性化合物及び[B]界面活性剤の少なくとも一部を油滴として含有する。上記油滴は、[B]界面活性剤として上記式(1)で表される化合物を含有することが好ましい。また、上記油滴は、[D]無機粒子をさらに含むことが好ましい。
 上記油滴のレーザー回折散乱式測定法により測定される油滴径分布における累積90体積%に対応する油滴径D90は、1.8μm未満である。上記油滴径D90の上限としては、1.7μmが好ましく、1.6μmがより好ましく、1.55μmがさらに好ましく、1.50μmが特に好ましい。一方、上記油滴径D90の下限としては、特に限定されないが、例えば0.2μmである。上記油滴径D90が上記範囲である場合、当該エマルジョン組成物により形成される被膜の緻密さをより向上することができ、その結果、ブリードアウト抑制性をより向上できる。
 上記油滴のレーザー回折散乱式測定法により測定される最大油滴径Dmaxとしては、4.0μm未満が好ましい。上記最大油滴径Dmaxの上限としては、3.9μmがより好ましく、3.8μmがさらに好ましく、3.7μmが特に好ましく、3.6μmがさらに特に好ましい。一方、上記最大油滴径Dmaxの下限としては、特に限定されないが、例えば0.5μmである。上記油滴径Dmaxが上記範囲である場合、つまり比較的大きな油滴が含まれない場合、当該エマルジョン組成物により形成される被膜の緻密さをより向上することができ、その結果、ブリードアウト抑制性をより向上できる。ここで、「最大油滴径Dmax」とは、レーザー回折散乱式粒子径分布測定装置で検知される油滴径の最大値をいう。
 上記油滴のレーザー回折散乱式測定法により測定される油滴径分布における累積50体積%に対応する油滴径D50の下限としては、0.10μmが好ましく、0.15μmがより好ましく、0.20μmがさらに好ましい。一方、上記油滴径D50の上限としては、1.2μmが好ましく、1.0μmがより好ましく、0.8μmがさらに好ましい。上記油滴径D50が上記範囲である場合、当該エマルジョン組成物により形成される被膜の緻密さをより向上することができ、その結果、ブリードアウト抑制性をより向上できる。
[[C]分散媒]
 [C]分散媒は、水を主成分する。[C]分散媒としては、水のみを含有する分散媒でも、水及び有機溶媒を含有する混合分散媒でもよい。[C]分散媒としては、環境負荷等の観点から、水のみを含有する分散媒が好ましい。
 上記有機溶媒としては、水に可溶な有機媒体であれば特に限定されないが、例えばアルコール類、エーテル類等を挙げることができる。上記アルコール類としては、例えばメタノール、エタノール、n-プロピルアルコール、i-プロピルアルコール、n-ブチルアルコール、sec-ブチルアルコール、t-ブチルアルコール、イソブチルアルコール、n-ヘキシルアルコール、n-オクチルアルコール、エチレングリコール、プロピレングリコール、ジエチレングリコール、トリエチレングリコール、ジアセトンアルコール等を挙げることができる。上記エーテル類としては、例えばエチレングリコールモノブチルエーテル、プロピレングリコールモノメチルエーテル、プロピレングリコールモノエチルエーテル等を挙げることができる。
 [C]分散媒が有機溶媒を含有する場合、有機溶媒の含有量の上限としては、例えば10質量%である。
[任意成分]
 当該エマルジョン組成物は、任意成分として[D]無機粒子、[E]ポリエステル、[F]架橋剤、[G]重合開始剤、及び/又は[H]レベリング剤をさらに含有するとよい。また、当該エマルジョン組成物は、重合禁止剤、有機粒子、消泡剤、防腐剤、酸化防止剤、増粘剤、可塑剤、紫外線吸収剤、色剤等のその他の成分をさらに含有してもよい。
[[D]無機粒子]
 [D]無機粒子は、当該エマルジョン組成物の貯蔵安定性と、形成される被膜の硬度とを向上する。[D]無機粒子は、当該エマルジョン組成物に分散質として含有される。そのため、上述のレーザー回折散乱式測定法による油滴径分布の測定においては、[D]無機粒子の粒子径も測定される。[D]無機粒子は、少なくとも一部が上記油滴に含まれるとよい。
 [D]無機粒子の主成分としては、例えば酸化ケイ素、酸化アルミニウム、酸化ジルコニウム、酸化チタン、酸化亜鉛、酸化ゲルマニウム、酸化インジウム、酸化スズ、酸化アンチモン、酸化セリウム等を挙げることができる。[D]無機粒子の主成分としては、酸化ケイ素、酸化アルミニウム、酸化ジルコニウム、酸化チタン及びこれらの組み合わせが好ましく、酸化ケイ素がより好ましい。なお、[D]無機粒子は、アルコキシ基、カルボキシ基、(メタ)アクリロイル基、エポキシ基等を有する化合物で表面処理されたものであってもよい。上記化合物としては、(メタ)アクリロイル基を有するシラン化合物が好ましく、メタクリロキシプロピルトリメトキシシランがより好ましい。[D]無機粒子としては、酸化ケイ素を主成分とする粒子をメタクリロキシプロピルトリメトキシシランで表面処理したものが特に好ましい。この場合、[D]無機粒子のアクリル当量としては、特に限定されないが、例えば3,000g/eq以上8,000g/eq以下である。
 [D]無機粒子の体積平均粒子径の下限としては、1nmが好ましく、5nmがより好ましく、15nmがさらに好ましく、20nmが特に好ましい。一方、[D]無機粒子の体積平均粒子径の上限としては、2,000nmが好ましく、500nmがより好ましく、100nmがさらに好ましく、50nmが特に好ましい。[D]無機粒子の体積平均粒子径が上記範囲である場合、当該エマルジョン組成物の貯蔵安定性と、形成される被膜の硬度とをより向上できる。また、形成される被膜の透明性も向上できる。ここで「[D]無機粒子の体積平均粒子径」とは、動的光散乱式粒子径分布測定装置により測定した一次粒子径をいう。
 当該エマルジョン組成物が[D]無機粒子を含有する場合、当該エマルジョン組成物中の[D]無機粒子の含有量の下限としては、[C]分散媒以外の成分の合計100質量部に対して、1質量部が好ましく、10質量部がより好ましく、25質量部がさらに好ましい。一方、[D]無機粒子の含有量の上限としては、[C]分散媒以外の成分の合計100質量部に対して、99質量部が好ましく、90質量部がより好ましく、85質量部がさらに好ましく、80質量部が特に好ましい。[D]無機粒子の含有量が上記範囲である場合、当該エマルジョン組成物の塗布性を維持しつつ、貯蔵安定性と、形成される被膜の硬度とをより向上できる。
[[E]ポリエステル]
 [E]ポリエステルは、当該エマルジョン組成物により形成される被膜と基材及び被着体との密着性を向上する。[E]ポリエステルは、当該エマルジョン組成物に分散質として含有される。そのため、上述のレーザー回折散乱式測定法による油滴径分布の測定においては、[E]ポリエステルの粒子径も測定される。[E]ポリエステルとしては、例えば多塩基酸と多価アルコールとの縮合物等を挙げることができる。上記多塩基酸としては、例えば無水フタル酸、イソフタル酸、テレフタル酸、アジピン酸、無水コハク酸等を挙げることができる。上記多価アルコールとしては、例えばエチレングリコール、プロピレングリコール、1,3-ブチレングリコール、1,6-ヘキサンジオール、ポリエチレングリコール、ポリプロピレングリコール等を挙げることができる。
 [E]ポリエステルのゲルパーミエーションクロマトグラフィーで測定したポリスチレン換算の数平均分子量(Mn)の下限としては、1,000が好ましく、3,000がより好ましく、5,000がさらに好ましい。一方、[E]ポリエステルのMnの上限としては、50,000が好ましく、30,000がより好ましく、20,000がさらに好ましい。[E]ポリエステルのMnが上記範囲である場合、当該エマルジョン組成物の塗布性を維持しつつ、形成される被膜と基材及び被着体との密着性をより向上できる。
 [E]ポリエステルは、カルボキシ基を有することが好ましい。[E]ポリエステルがカルボキシ基を有することで、[F]架橋剤等によって架橋構造を形成することができ、その結果、当該エマルジョン組成物により形成される被膜と基材及び被着体との密着性をより向上できる。[E]ポリエステルがカルボキシ基を有する場合、[E]ポリエステルにおけるカルボキシ基の割合は、[E]ポリエステルの酸価として表すことができ、例えば1KOHmg/g以上30KOHmg/gである。
 [E]ポリエステルの市販品としては、例えばKA-5071S、KZT-8803、KT-8701、KZT-9204(以上、ユニチカ社)、バイロナールMD1200、MD1245、MD1480,MD1930,MD2000、MD1500(以上、東洋紡社)、PES-H001等のハイテックPEシリーズ(東邦化学工業社)、ニュートラック2010(花王社)、スーパーフレックス210(第一工業製薬社)、プラスコートZ730、Z760、Z592、Z687、Z690(以上、互応化学工業社)などを挙げることができる。
 当該エマルジョン組成物が[E]ポリエステルを含有する場合、当該エマルジョン組成物中の[E]ポリエステルの含有量の下限としては、[C]分散媒以外の成分の合計100質量部に対して、0.1質量部が好ましく、0.3質量部がより好ましい。一方、[E]ポリエステルの含有量の上限としては、[C]分散媒以外の成分の合計100質量部に対して、15質量部が好ましく、10質量部がより好ましく、2.5質量部がさらに好ましい。[E]ポリエステルの含有量が上記範囲である場合、当該エマルジョン組成物により形成される被膜の硬度を維持しつつ、基材及び被着体との密着性をより向上できる。
[[F]架橋剤]
 [F]架橋剤は、当該エマルジョン組成物がカルボキシ基等を有する[E]ポリエステルを含有している場合、この[E]ポリエステルの架橋を促進する。[F]架橋剤は、カルボキシ基と反応して結合基を生ずる部位を有する化合物であることが好ましい。上記結合基を生ずる部位としては、例えばアミノ基(特にメラミン性のアミノ基)、オキサゾリン基、カルボジイミド基、エポキシ基、イソシアネート等を含む部位を挙げることができる。この[F]架橋剤は、低分子化合物(例えば数平均分子量が10,000以下)であっても高分子化合物(例えば数平均分子量が10,000超)であってもよい。
 [F]架橋剤としては、オキサゾリン基含有水溶性ポリマー、メチル化メラミン樹脂及びカルボジイミド化合物が好ましい。
 上記カルボジイミド化合物のカルボジイミド当量の上限としては、600が好ましく、400がより好ましく、320がさらに好ましい。上記カルボジイミド化合物のカルボジイミド当量を上記上限以下とすることで、当該エマルジョン組成物により形成される被膜の基材との密着性を維持しつつ、ブリードアウト抑制性をより向上させることができる。一方、上記カルボジイミド化合物のカルボジイミド当量の下限としては、例えば200である。「カルボジイミド当量」とは、カルボジイミド化合物におけるカルボジイミド基1モルあたりの化学式量の値をいう。
 [F]架橋剤の市販品としては、例えばエポクロスWS-500、WS-700、K-2000(以上、日本触媒社)、カルボジライトV-02、SV-02、V-02-L2、V-04、E-01、E-02、E-03A、E-05(以上、日清紡ケミカル社)、ニカラックMW-30M、MW-30、MW-11、MX-035、MX-45、BX-4000(以上、三和ケミカル社)、H-3、MF-9等のエラストロンシリーズ(以上、第一工業製薬社)などを挙げることができる。
 当該エマルジョン組成物が[F]架橋剤を含有する場合、当該エマルジョン組成物中の[F]架橋剤の含有量の下限としては、[C]分散媒以外の成分の合計100質量部に対して、0.1質量部が好ましく、0.7質量部がより好ましい。一方、[F]架橋剤の含有量の上限としては、[C]分散媒以外の成分の合計100質量部に対して、10質量部が好ましく、7.5質量部がより好ましく、5質量部がさらに好ましい。[F]架橋剤の含有量が上記範囲である場合、「E」ポリエステルの架橋をより促進できる。なお、上述の[F]架橋剤の含有量は、溶液状で供給される場合及び懸濁液状で供給される場合のいずれにおいても、有効成分の量を基準として計算される値をいう。
[[G]重合開始剤]
 [G]重合開始剤は、光照射又は加熱によって活性種を発生し、[A]重合性化合物の重合を促進することで当該エマルジョン組成物により形成される被膜の硬度を向上させる。[G]重合開始剤は、水溶性化合物であっても油溶性化合物であってもよい。
 光照射によって活性種を発生する[G]重合開始剤としては、例えばアセトフェノン、アセトフェノンベンジルケタール、1-ヒドロキシシクロヘキシルフェニルケトン、2,2-ジメトキシ-1,2-ジフェニルエタン-1-オン、3-メチルアセトフェノン、4,4’-ジメトキシベンゾフェノン、4,4’-ジアミノベンゾフェノン、1-(4-イソプロピルフェニル)-2-ヒドロキシ-2-メチルプロパン-1-オン、2-ヒドロキシ-2-メチル-1-フェニルプロパン-1-オン、2-メチル-1-[4-(メチルチオ)フェニル]-2-モルホリノ-プロパン-1-オン、2-ベンジル-2-ジメチルアミノ-1-(4-モルホリノフェニル)-ブタノン-1,4-(2-ヒドロキシエトキシ)フェニル-(2-ヒドロキシ-2-プロピル)ケトン、2,4,6-トリメチルベンゾイルジフェニルホスフィンオキサイド、ビス-(2,6-ジメトキシベンゾイル)-2,4,4-トリメチルペンチルホスフィンオキシド、オリゴ(2-ヒドロキシ-2-メチル-1-(4-(1-メチルビニル)フェニル)プロパノン)等を挙げることができる。
 加熱によって活性種を発生する[G]重合開始剤としては、例えばハイドロパーオキサイド類、パーオキシエステル類、ジアルキルパーオキサイド類、パーオキシエステル類、ジアシルパーオキサイド類、パーオキシジカーボネート類、パーオキシケタール類、ケトンパーオキサイド類等の有機過酸化物;過硫酸アンモニウム、過硫酸ナトリウム、過硫酸カリウム等の過硫酸塩;1,1’-アゾビス(シクロヘキサン-1-カルボニトリル)、2,2’-アゾビス(N-ブチル-2-メチルプロピオンアミド)、4,4’-アゾビス(4-シアノペンタン酸)、2,2’-アゾビス[2-メチル-N-(2-ヒドロキシエチル)プロピオンアミド]、2,2’-アゾビス[N-(2-プロペニル)-2-メチルプロピオアミド]、1-[(1-シアノ-1-メチルエチル)アゾ]ホルムアミド等のアゾ化合物などを挙げることができる。
 加熱によって活性種を発生する[G]重合開始剤の市販品としては、例えばV-601、V-59、VF-096、VA-067、VE-073、VPS-1001、VPE-0201(以上、和光純薬工業社)等を挙げることができる。
 [G]重合開始剤としては、上述で例示したもの以外に、例えば特開2014-806号公報、特開2014-52493号公報、特開2014-199320号公報、特開2015-071741号公報等に記載の重合開始剤なども挙げることができる。
 [G]重合開始剤の10時間半減期温度としては、65℃超が好ましい。[G]重合開始剤の10時間半減期温度の下限としては、75℃がより好ましく、80℃がさらに好ましく、85℃が特に好ましい。一方、[G]重合開始剤の10時間半減期温度の上限としては、特に限定されないが、例えば140℃である。[G]重合開始剤の10時間半減期温度が上記範囲である場合、当該エマルジョン組成物により被膜を形成する際に[A]重合性化合物の重合をより効果的に促進し、その結果、上記被膜の硬度をより向上できる。ここで、「10時間半減期温度」とは、半減期が10時間となる温度のことをいう。
 [G]重合開始剤としては、これらの中で、加熱によって活性種を発生する重合開始剤が好ましく、アゾ系重合開始剤がより好ましく、10時間半減期温度が65℃超のアゾ系重合開始剤がさらに好ましい。
 当該エマルジョン組成物が[G]重合開始剤を含有する場合、当該エマルジョン組成物中の[G]重合開始剤の含有量の下限としては、[C]分散媒以外の成分の合計100質量部に対して、0.01質量部が好ましく、0.1質量部がより好ましく、1質量部がさらに好ましく、2質量部が特に好ましい。一方、[G]重合開始剤の含有量の上限としては、[C]分散媒以外の成分の合計100質量部に対して、20質量部が好ましく、10質量部がより好ましく、4質量部がさらに好ましい。[G]重合開始剤の含有量が上記範囲である場合、当該エマルジョン組成物により形成される被膜の硬度をより向上できる。
[[H]レベリング剤]
 [H]レベリング剤は、当該エマルジョン組成物を塗布する際のハジキを抑制し、形成される塗膜の均一性をより向上する。[H]レベリング剤は、上述の[B]界面活性剤とは、機能の点で異なる。[H]レベリング剤としては、ポリオルガノシロキサン系レベリング剤、フッ素系レベリング剤、アクリルポリマー系レベリング剤等を挙げることができる。
 [H]レベリング剤としては、例えば特開2013-18921号公報、特開2014-133807号公報、特開2014-162889号公報等に記載のレベリング剤などを挙げることができる。[H]レベリング剤は、これらのレベリング剤をそのまま用いてもよく、縮合させて用いてもよい。
 当該エマルジョン組成物が[H]レベリング剤を含有する場合、当該エマルジョン組成物中の[H]レベリング剤の含有量の下限としては、[C]分散媒以外の成分の合計100質量部に対して、0.01質量部が好ましく、0.1質量部がより好ましく、0.2質量部がさらに好ましい。一方、[H]レベリング剤の含有量の上限としては、[C]分散媒以外の成分の合計100質量部に対して、10質量部が好ましく、5質量部がより好ましく、3質量部がさらに好ましい。[H]レベリング剤の含有量が上記範囲である場合、当該エマルジョン組成物を塗布する際のハジキをより抑制できる。
 上記重合禁止剤は、保管時等の[A]重合性化合物の重合を抑制することで当該エマルジョン組成物の貯蔵安定性を向上する。上記重合禁止剤の市販品としては、例えばp-メトキシフェノール、フェノチアジン、BHT(以上、和光純薬工業社)、IRGANOX1010、IRGANOX1035(以上、BASF社)、SumilizerGA-80(住友化学社)、キノパワーQS-30、キノパワーQS-W10(以上、川崎化成工業社)等を挙げることができる。当該エマルジョン組成物が上記重合禁止剤を含有する場合、上記重合禁止剤の含有量の上限としては、[C]分散媒以外の成分の合計100質量部に対して、1質量部が好ましく、0.5質量部がより好ましい。上記重合禁止剤の含有量が上記範囲である場合、[A]重合性化合物の重合性と、当該エマルジョン組成物の貯蔵安定性とをバランスよく向上できる。
 当該エマルジョン組成物の[C]分散媒以外の成分中のアクリル基濃度の下限としては、5mmol/gが好ましく、5.5mmol/gがより好ましく、6mmol/gがさらに好ましい。一方、上記アクリル基濃度の上限としては、12mmol/gが好ましく、10mmol/gがより好ましい。上記アクリル基濃度を上記範囲とすることで、当該エマルジョン組成物により形成される被膜のブリードアウト抑制性をより向上できる。なお、[C]分散媒以外の成分中のアクリル基濃度とは、下記式(A)によって求められる値をいう。下記式(A)中、[A]i重合性化合物は、当該エマルジョン組成物に含まれる[A]重合性化合物のうち任意の1種の化合物を示す。

<エマルジョン組成物の製造方法>
 当該エマルジョン組成物の製造方法は、[C]分散媒、[A]重合性化合物及び[B]界面活性剤を混合する工程(混合工程)と、上記混合工程により得られた混合物に応力を付与する処理する工程(応力付与工程)とを備え、上記応力付与工程により得られた油滴のレーザー回折散乱式測定法により測定される油滴径分布における累積90体積%に対応する油滴径D90が1.8μm未満である。当該エマルジョン組成物の製造方法によれば、[A]重合性化合物、[B]界面活性剤及び[C]分散媒の混合物に応力を付与することにより、容易かつ確実に油滴径D90を所望の範囲に調整でき、その結果、当該エマルジョン組成物を容易かつ確実に製造できる。なお、混合工程及び応力付与工程は、同時に行ってもよい。すなわち、[C]分散媒、[A]重合性化合物及び[B]界面活性剤を混合しながら、得られた混合物に適宜応力を付与してもよい。以下、各工程について説明する。
[混合工程]
 本工程では、[A]重合性化合物、[B]界面活性剤及び[C]分散媒と、必要に応じて任意成分とを混合し、混合物を得る。混合方法としては、特に限定されず、攪拌混合法等の一般的な方法を採用できる。
[応力付与工程]
 本工程では、上記混合工程により得られた混合物に応力を付与する処理により、エマルジョンを調製する。具体的には、エマルジョンの調製は、界面活性剤を用いた界面化学的手法と、プロペラミキサー、タービンミキサー、ホモミキサー、ディスパーミキサー、ウルトラミキサー、コロイドミル、高圧ホモジナイザー、超音波処理等を用いた機械的手法とを併用して応力を加える事で行う。その調製方法としては、界面活性剤を水相に溶解・分散させ、撹拌下で油相を注いでいくAgent-in-water法、界面活性剤を油相に溶解・分散させ、撹拌下で水相を注いでいき、途中で連続相が油相から水相に転送する転送乳化法、脂肪酸を油相に、アルカリを水相にそれぞれ溶解しておき、乳化時に水/油の界面で石鹸を生成させるNascent-soap法、界面活性剤に対して、水と油を少量ずつ交互に添加する交互添加法等を採用する事ができる。なお、高圧ホモジナイザー処理とは、固体と液体との混合流体や2種以上液体の混合流体等を超高圧ポンプにて加圧することにより、混合、乳化及び/又は分散させる処理をいう。混合物に応力を付与する方法としては、上記油滴の油滴径を適切な範囲に調節する観点から、高圧ホモジナイザー処理が好ましい。この場合、上記油滴の油滴径をより適切な範囲に調節する観点から、高圧ホモジナイザー処理の前には超音波照射等の他の処理によって上記混合物の乳化及び分散を行わないことが好ましい。以下に、高圧ホモジナイザーを用いるエマルジョン調製方法を説明する。
 高圧ホモジナイザー処理における加圧圧力の下限としては、10MPaが好ましく、20MPaがより好ましく、30MPaがさらに好ましい。一方、上記加圧圧力の上限としては、300MPaが好ましく、270MPaがより好ましく、250MPaがさらに好ましい。また、高圧ホモジナイザー処理における処理時間の下限としては、10分が好ましく、30分がより好ましい。一方、上記処理時間の上限としては、180分が好ましく、120分がより好ましい。高圧ホモジナイザー処理における加圧圧力及び処理時間が上記範囲である場合、上記油滴径D90をより容易かつ確実に所望の範囲に調整できる。
 高圧ホモジナイザー処理における処理温度としては、各成分の変性を抑制する観点から、例えば5℃以上50℃以下である。
<積層体>
 当該積層体は、基材と、この基材の少なくとも一方の面に積層される被膜とを有し、上記被膜が当該エマルジョン組成物により形成される。当該積層体の平均総厚みとしては、例えば10μm以上1,000μm以下である。当該積層体は、そのまま用いることもできるが、通常は耐候性、耐擦傷性等を向上する目的で、上記被膜の上記基材と反対の面にハードコート層等の被着体を積層して用いる。当該積層体は、上記被膜がブリードアウト抑制性に優れるため、上記基材に含まれる可塑剤、色剤、オリゴマー等の比較的低分子成分が上記被膜の上記基材とは反対の面にブリードアウトすることを抑制でき、その結果、外観性及び被着体との密着性が低下し難い。
[基材]
 当該積層体の有する基材の形状としては、通常フィルム状である。上記基材の形状がフィルム状である場合、その平均厚みとしては、例えば5μm以上800μm以下とすることができる。
 上記基材の主成分としては、樹脂であれば特に限定されないが、ポリエチレンテレフタレート、ポリブチレンテレフタレート、ポリエチレンナフタレート、ポリプロピレン、エチレン-酢酸ビニル共重合体、ポリカーボネート、ポリアミド、ポリイミド、ポリアミドイミド、ポリフェニレンエーテル、ポリフェニレンスルフィド、ポリアリレート及びポリスルホンが好ましく、ポリエチレンテレフタレートがより好ましい。
[被膜]
 当該積層体の有する被膜は、上記基材との密着性に優れ、かつ光硬化性樹脂、熱硬化性樹脂、熱可塑性樹脂等を主成分とするハードコート層などの被着体との密着性にも優れる。従って、上記被膜の基材とは反対の面に上記被着体を形成した場合、上記被膜は、容易かつ確実に上記基材及び上記被着体の接着性を向上できる。そのため、上記被膜は、易接着層として用いられることが好ましい。
 上記被膜の平均厚みの下限としては、0.01μmが好ましく、0.05μmがより好ましい。一方、上記被膜の平均厚みの上限としては、1μmが好ましく、0.5μmがより好ましく、0.2μmがさらに好ましい。上記被膜の平均厚みが上記範囲であることで、上記基材及び上記被着体の接着性をより向上できる。
 当該積層体に上記ハードコート層を形成する場合、上記ハードコート層の形成に用いる塗料としては、UV硬化インキ、UV硬化接着剤、ハードコート剤等の光硬化性樹脂を含有する塗料、シリコーン系コート剤等の熱硬化性樹脂を含有する塗料、ポリカーボネート等の熱可塑性樹脂を含有する塗料などが挙げられる。上記光硬化性樹脂を含有する塗料としては、UV硬化性樹脂を含有する塗料が好ましい。上記ハードコート層の平均厚みとしては、例えば0.1μm以上30μm以下である。
 ハードコート層を形成した当該積層体は、表面の耐候性、耐擦傷性等に優れるため、フラットパネルディスプレイ、太陽電池、タッチパネル等の表面保護フィルムや、反射防止フィルムなどとして好適に用いることができる。また、ハードコート層を形成した当該積層体は、上述の用途以外にも、建材、車両等の様々な材料として幅広い用途で用いることができる。
<積層体の製造方法>
 当該積層体の製造方法は、基材又はこの基材の形成材料である樹脂フィルムの少なくとも一方の面に当該エマルジョン組成物を塗布する工程(塗布工程)と、上記塗布工程により得られた塗膜を加熱する工程(加熱工程)とを備える。上記塗布工程において上記樹脂フィルムの少なくとも一方の面に上記エマルジョン組成物を塗布する場合、当該積層体の製造方法は、上記塗布工程後に上記樹脂フィルムを延伸する工程(延伸工程)をさらに備えるとよい。当該積層体の製造方法によれば、当該積層体を容易かつ確実に製造できる。以下、各工程について説明する。
[塗布工程]
 本工程では、基材又はこの基材の形成材料である樹脂フィルムの少なくとも一方の面に当該エマルジョン組成物を塗布する。
 基材の形成材料である樹脂フィルムとしては、例えば樹脂材料をシート状に成形した未延伸樹脂フィルムや、この未延伸樹脂フィルムを延伸した延伸樹脂フィルム等を用いることができる。
 上記未延伸樹脂フィルムは、例えば溶融押出法、溶融流涎法、カレンダー法等により樹脂材料をシート状に成形することにより得られる。上記樹脂材料の成形方法としては、溶融押出法が好ましい。溶融押出法に使用される成形装置としては、例えば一軸押出機、二軸押出機等を挙げることができる。また、溶融押出法における溶融温度としては、例えば200℃以上300℃以下である。上記樹脂材料としては、ペレット状の熱可塑性樹脂が好ましい。この場合、ペレット状の熱可塑性樹脂は、予め十分に乾燥させておくとよい。シート状に成形した未延伸樹脂フィルムは、静電印加キャスト法により例えば0℃以上50℃以下の冷却ロールに巻き付けて冷却固化させることが好ましい。
 上記延伸樹脂フィルムは、上記未延伸樹脂フィルムを長手方向(流れ方向)又は短手方向に延伸することにより得られる。上記延伸樹脂フィルムとしては、上記未延伸樹脂フィルムを長手方向(流れ方向)に延伸したものが好ましい。未延伸樹脂フィルムを長手方向に延伸する方法としては、例えば加熱したロールによって2倍以上5倍以下に延伸する方法等が挙げられる。上記ロール温度の下限としては、80℃が好ましい。一方、上記ロール温度の上限としては、120℃が好ましく、100℃がより好ましい。未延伸樹脂フィルムを短手方向に延伸する方法としては、例えばクリップ止め等の適宜の方法によって端部を把持し、熱風ゾーンに導いて2.5倍以上5倍以下に延伸する方法などがあげられる。熱風ゾーンの温度の下限としては、70℃が好ましく、80℃がより好ましい。一方、熱風ゾーンの温度の上限としては、140℃が好ましく、120℃がより好ましい。
 基材又はこの基材の形成材料である樹脂フィルムに当該エマルジョン組成物を塗布する方法としては、特に限定されないが、グラビアコート法、ダイコート法、スプレーコート法、ワイヤーバーコート法、リバースロールコート法、カーテンコート法、ディップコート法等が挙げられる。
(延伸工程)
 本工程では、少なくとも一方の面に上記エマルジョン組成物を塗布した上記樹脂フィルムを延伸する。上記樹脂フィルムを延伸する方向としては、長手方向(流れ方向)でもよく、短手方向でもよく、長手方向及び短手方向の両方でもよいが、上記樹脂フィルムが延伸樹脂フィルムである場合、この延伸樹脂フィルムの製造時には延伸しなかった方向が好ましい。上記樹脂フィルムを延伸する方法としては、例えば未延伸樹脂フィルムを延伸する方法として上述で例示した方法と同様の方法等が挙げられる。
[加熱工程]
 本工程では、塗布工程により得られた塗膜を加熱する。本工程により、当該エマルジョン組成物の[A]重合性化合物が重合し、その結果、上記塗膜が硬化して被膜が形成される。また、延伸工程で上記樹脂フィルムを延伸している場合、上記樹脂フィルムの結晶配向を促進できる。上記加熱温度としては、例えば160℃以上240℃以下である。また、上記加熱時間としては、例えば1秒以上60秒以下である。
 当該エマルジョン組成物が光照射によって活性種を発生する[G]重合開始剤を含有する場合、上記加熱工程の前に、上記塗布工程により得られた塗膜に光照射するとよい。このように、上記加熱工程の前に、上記塗膜に光照射することで、当該エマルジョン組成物の含有する[G]重合開始剤からの活性種の発生を促進できる。上記光照射の方法としては、高圧水銀灯を用いた紫外線照射等が挙げられる。上記光照射の照射量としては、例えば1,000J/m以上5,000J/m以下である。
<他の実施形態>
 以上、本発明の好適な実施形態について説明したが、本発明はこれらの実施形態に限定されるものではない。例えば上記好適な実施形態では、本発明のエマルジョン組成物を主成分が樹脂である基材を有する積層体の製造に適用した例について説明したが、本発明はこれに限定されず、金属、ガラス、セラミックス等の樹脂以外の材料を主成分とする基材を有する積層体の製造にも適用することができる。
 以下、本発明を実施例に基づいて具体的に説明するが、本発明はこれらの実施例に限定されるものではない。
<[A]重合性化合物の合成>
 [A]重合性化合物としての多官能ウレタンアクリレート2~9を合成した。
[合成例1](多官能ウレタンアクリレート2の合成)
 NKエステルA-9570W(水酸基価90mgKOH/g、新中村化学工業社)30.76g、メチルイソブチルケトン20g、3,5-ジ-t-ブチル-4-ヒドロキシトルエン(H-BHT、本州化学工業社)0.008g及びジオクチルスズラウレート(KS-1200A-1、共同薬品社)0.033gを冷却管、滴下ロート、攪拌機及び温度計を備えたセパラブルフラスコに仕込んだ。一方、滴下ロートに、ヘキサメチレンジイソシアネート(HDI、東ソー社)4.19gをメチルイソブチルケトン15gに溶解したものを仕込み、セパラブルフラスコ内部を撹拌しながら室温にて滴下した。滴下速度は温度30℃以下を維持する速度とした。滴下終了後、60℃に昇温して反応を継続した。反応はJIS K7301(過剰のジブチルアミンを反応させ、余剰分を塩酸で逆滴定。指示薬にブロモフェノールブルーを使用)に準じて残留イソシアネートの濃度を追跡し、反応率が90%以上となるまで行った。反応混合物を、乾燥空気にてバブリングしながら減圧濃縮してメチルイソブチルケトンの濃度を2質量%以下にした。このようにして合成した多官能ウレタンアクリレート2のGPCで測定した分子量は3,270であった。
[合成例2](多官能ウレタンアクリレート3の合成)
 NKエステルA-9570W(水酸基価90mgKOH/g、新中村化学工業社)30.20g、メチルイソブチルケトン20g、3,5-ジ-t-ブチル-4-ヒドロキシトルエン(H-BHT、本州化学工業社)0.008g及びジオクチルスズラウレート(KS-1200A-1、共同薬品社)0.033gを冷却管、滴下ロート、攪拌機及び温度計を備えたセパラブルフラスコに仕込んだ。一方、滴下ロートに、1,3-ビス(イソシアナトメチル)シクロヘキサン(タケネート600、三井化学社)4.75gをメチルイソブチルケトン15gに溶解したものを仕込み、セパラブルフラスコ内部を撹拌しながら室温にて滴下した。滴下速度は温度30℃以下を維持する速度とした。滴下終了後、60℃に昇温して反応を継続した。反応はJIS K7301に準じて残留イソシアネートの濃度を追跡し、反応率が90%以上となるまで行った。反応混合物を、乾燥空気にてバブリングしながら減圧濃縮してメチルイソブチルケトンの濃度を2質量%以下にした。このようにして合成した多官能ウレタンアクリレート3のGPCで測定した分子量は2,860であった。
[合成例3](多官能ウレタンアクリレート4の合成)
 NKエステルA-9570W(水酸基価90mgKOH/g、新中村化学工業社)29.63g、メチルイソブチルケトン20g、3,5-ジ-t-ブチル-4-ヒドロキシトルエン(H-BHT、本州化学工業社)0.008g及びジオクチルスズラウレート(KS-1200A-1、共同薬品社)0.033gを冷却管、滴下ロート、攪拌機及び温度計を備えたセパラブルフラスコに仕込んだ。一方、滴下ロートに、イソホロンジイソシアネート(デスモジュールI、住化バイエルウレタン社)5.33gをメチルイソブチルケトン15gに溶解したものを仕込み、セパラブルフラスコ内部を撹拌しながら室温にて滴下した。滴下速度は温度30℃以下を維持する速度とした。滴下終了後、60℃に昇温して反応を継続した。反応はJIS K7301に準じて残留イソシアネートの濃度を追跡し、反応率が90%以上となるまで行った。反応混合物を、乾燥空気にてバブリングしながら減圧濃縮してメチルイソブチルケトンの濃度を2質量%以下にした。このようにして合成した多官能ウレタンアクリレート4のGPCで測定した分子量は2,940であった。

 NKエステルA-9570W(水酸基価90mgKOH/g、新中村化学工業社)30.54g、メチルイソブチルケトン20g、3,5-ジ-t-ブチル-4-ヒドロキシトルエン(H-BHT、本州化学工業社)0.008g及びジオクチルスズラウレート(KS-1200A-1、共同薬品社)0.033gを冷却管、滴下ロート、攪拌機及び温度計を備えたセパラブルフラスコに仕込んだ。一方、滴下ロートに、2,5-ビス(イソシアナトメチル)ビシクロ[2.2.1]ヘプタン(コスモネートNBDI、三井化学社)4.41gをメチルイソブチルケトン15gに溶解したものを仕込み、セパラブルフラスコ内部を撹拌しながら室温にて滴下した。滴下速度は温度30℃以下を維持する速度とした。滴下終了後、60℃に昇温して反応を継続した。反応はJIS K7301に準じて残留イソシアネートの濃度を追跡し、反応率が90%以上となるまで行った。反応混合物を、乾燥空気にてバブリングしながら減圧濃縮してメチルイソブチルケトンの濃度を2質量%以下にした。このようにして合成した多官能ウレタンアクリレート5のGPCで測定した分子量は2,690であった。
[合成例5](多官能ウレタンアクリレート6の合成)
 アロニックスM-402(水酸基価25mgKOH/g、東亞合成社)33.70g、メチルイソブチルケトン20g、3,5-ジ-t-ブチル-4-ヒドロキシトルエン(H-BHT、本州化学工業社)0.008g及びジオクチルスズラウレート(KS-1200A-1、共同薬品社)0.033gを冷却管、滴下ロート、攪拌機及び温度計を備えたセパラブルフラスコに仕込んだ。一方、滴下ロートに、ヘキサメチレンジイソシアネート(HDI、東ソー社)1.26gをメチルイソブチルケトン15gに溶解したものを仕込み、セパラブルフラスコ内部を撹拌しながら室温にて滴下した。滴下速度は温度30℃以下を維持する速度とした。滴下終了後、60℃に昇温して反応を継続した。反応はJIS K7301に準じて残留イソシアネートの濃度を追跡し、反応率が90%以上となるまで行った。反応混合物を、乾燥空気にてバブリングしながら減圧濃縮してメチルイソブチルケトンの濃度を2質量%以下にした。このようにして合成した多官能ウレタンアクリレート6のGPCで測定した分子量は1,238であった。
[合成例6](多官能ウレタンアクリレート7の合成)
 アロニックスM-402(水酸基価25mgKOH/g、東亞合成社)33.50g、メチルイソブチルケトン20g、3,5-ジ-t-ブチル-4-ヒドロキシトルエン(H-BHT、本州化学工業社)0.008g及びジオクチルスズラウレート(KS-1200A-1、共同薬品社)0.033gを冷却管、滴下ロート、攪拌機及び温度計を備えたセパラブルフラスコに仕込んだ。一方、滴下ロートに、1,3-ビス(イソシアナトメチル)シクロヘキサン(タケネート600、三井化学社)1.45gをメチルイソブチルケトン15gに溶解したものを仕込み、セパラブルフラスコ内部を撹拌しながら室温にて滴下した。滴下速度は温度30℃以下を維持する速度とした。滴下終了後、60℃に昇温して反応を継続した。反応はJIS K7301に準じて残留イソシアネートの濃度を追跡し、反応率が90%以上となるまで行った。反応混合物を、乾燥空気にてバブリングしながら減圧濃縮してメチルイソブチルケトンの濃度を2質量%以下にした。このようにして合成した多官能ウレタンアクリレート7のGPCで測定した分子量は1,241であった。
[合成例7](多官能ウレタンアクリレート8の合成)
 アロニックスM-402(水酸基価25mgKOH/g、東亞合成社)33.31g、メチルイソブチルケトン20g、3,5-ジ-t-ブチル-4-ヒドロキシトルエン(H-BHT、本州化学工業社)0.008g及びジオクチルスズラウレート(KS-1200A-1、共同薬品社)0.033gを冷却管、滴下ロート、攪拌機及び温度計を備えたセパラブルフラスコに仕込んだ。一方、滴下ロートに、イソホロンジイソシアネート(デスモジュールI、住化バイエルウレタン社)1.65gをメチルイソブチルケトン15gに溶解したものを仕込み、セパラブルフラスコ内部を撹拌しながら室温にて滴下した。滴下速度は温度30℃以下を維持する速度とした。滴下終了後、60℃に昇温して反応を継続した。反応はJIS K7301に準じて残留イソシアネートの濃度を追跡し、反応率が90%以上となるまで行った。反応混合物を、乾燥空気にてバブリングしながら減圧濃縮してメチルイソブチルケトンの濃度を2質量%以下にした。このようにして合成した多官能ウレタンアクリレート8のGPCで測定した分子量は1,210であった。
[合成例8](多官能ウレタンアクリレート9の合成)
 アロニックスM-402(水酸基価25mgKOH/g、東亞合成社)30.08g、メチルイソブチルケトン20g、3,5-ジ-t-ブチル-4-ヒドロキシトルエン(H-BHT、本州化学工業社)0.008g及びジオクチルスズラウレート(KS-1200A-1、共同薬品社)0.033gを冷却管、滴下ロート、攪拌機及び温度計を備えたセパラブルフラスコに仕込んだ。一方、滴下ロートに、イソホロンジイソシアネートのイソシアヌレート体(VESTANAT T1890/100、エボニック社)4.88gをメチルイソブチルケトン15gに溶解したものを仕込み、セパラブルフラスコ内部を撹拌しながら室温にて滴下した。滴下速度は温度30℃以下を維持する速度とした。滴下終了後、60℃に昇温して反応を継続した。反応はJIS K7301に準じて残留イソシアネートの濃度を追跡し、反応率が90%以上となるまで行った。反応混合物を、乾燥空気にてバブリングしながら減圧濃縮してメチルイソブチルケトンの濃度を2質量%以下にした。このようにして合成した多官能ウレタンアクリレート9のGPCで測定した分子量は3,518であった。

[実施例1~41]
 表1~表3に記載した種類及び量の各成分と水とを混合し、高圧ホモジナイザー(吉田機械興業社の「C-ES008C」)を用い、加圧圧力200MPa、処理時間60分、処理温度25℃の条件で高圧ホモジナイザー処理することにより、固形分濃度10質量%の実施例1~27のエマルジョン組成物を調製した。
[比較例1~10]
 表3に記載した種類及び量の各成分と水とを混合し、高圧ホモジナイザー(吉田機械興業社の「C-ES008C」)を用い、加圧圧力70MPa、処理時間60分、処理温度25℃の条件で高圧ホモジナイザー処理することにより、固形分濃度10質量%の比較例1~10のエマルジョン組成物を調製した。
(油滴径測定)
 得られた各エマルジョン組成物について、レーザー回折散乱式粒子径分布測定装置(日機装社の「MT3000II」)を用い、油滴径分布を測定した。この油滴径分布の測定結果に基づき、積算%の分布曲線が50体積%を示す油滴径である「累積50体積%に対応する油滴径D50」と、積算%の分布曲線が90体積%を示す油滴径である「累積90体積%に対応する油滴径D90」と、頻度がゼロよりも大きい値として検知される最大の油滴径である「最大油滴径Dmax」とを求めた。測定結果を表1~表3に示す。
 得られた各エマルジョン組成物について、下記の方法に従い製造した積層体を用いて評価した。評価結果を表1~表3に示す。まず、積層体の製造に用いたエマルジョン組成物以外の材料について以下に示す。
[樹脂フィルム]
 PETペレット(ホモポリマー)を十分に乾燥した後、一軸押出機に供給し、250℃で溶融してT-ダイからシート状に押し出し、次いで静電印加キャスト法によって45℃の冷却ロールに巻き付けて冷却固化させることにより、PETの未延伸フィルムを得た。このPETの未延伸フィルムを90℃に加熱し、長手方向に3.0倍に延伸することでPETの一軸延伸フィルムを得た。このPETの一軸延伸フィルムを基材の形成材料である樹脂フィルムとした。
[積層体の製造]
 上記樹脂フィルムの一方の面に、実施例1~27及び比較例1~10のエマルジョン組成物をリバースロールコート法によって塗布した。次に、エマルジョン組成物を塗布した樹脂フィルムを予熱ゾーンに導いて130℃で1分間加熱乾燥した後、90℃で短手方向に3.0倍に延伸した。なお、上記樹脂フィルムは、長手方向に3.0倍、横手方向に3.0倍延伸しているため、合計延伸倍率は9.0倍となる。その後、上記樹脂フィルムを熱硬化ゾーンに導き、230℃で30秒間加熱して塗膜の熱硬化を行うことにより、平均厚み188μmの基材と、この基材の一方の面に積層される平均厚み約0.1μmの被膜とを有する積層体を得た。
 なお、光照射によって活性種を発生する[G]重合開始剤を含有する実施例16及び17のエマルジョン組成物を用いて上記積層体を製造する際には、エマルジョン組成物を塗布した樹脂フィルムを熱硬化ゾーンに導入する前に、高圧水銀灯を用いて3,000J/mの照射量にて紫外線照射処理を行った。
(塗布外観)
 形成直後の上記積層体の被膜を目視で観察し、以下の基準によって評価した。
 A:表面が平滑であり、且つ白化が見られない
 B:表面状態がわずかに荒れている、又はわずかに白化している
 C:表面状態が極めて悪い
(基材及び被膜の密着性)
 JIS-K5600-5-6:1999に従い、クロスカット法により上記積層体の基材及び被膜の密着性を測定し、以下の基準によって評価した。
 A:どの格子にもはがれがない
 B:はがれが0%超10%未満
 C:はがれが10%以上、又は被膜が破断
(積層体及びハードコート層の加熱前の密着性)
 上記積層体の被膜上にUV硬化性ハードコート材料(JSR社の「OPSTAR KZ6445A」)を平均厚み5μmとなるように塗布し、空気下、高圧水銀灯にて300mJ/cm(波長365nmの積算光量)の露光を行うことで、上記積層体にハードコート層を積層した。次に、JIS-K5600-5-6:1999に従い、クロスカット法により上記積層体及びハードコート層の密着性を測定し、以下の基準によって評価した。
 A:どの格子にもはがれがない
 B:はがれが0%超10%未満
 C:はがれが10%以上
(積層体及びハードコート層の加熱後の密着性)
 上述の積層体及びハードコート層の加熱前の密着性の評価に記載した方法と同様に操作し、ハードコート層を積層した積層体を作製した。次に、このハードコート層を積層した積層体を150℃、90分間の加熱処理を行った。加熱処理後、JIS-K5600-5-6:1999に従い、クロスカット法により上記積層体及びハードコート層の密着性を測定し、以下の基準によって評価した。
 A:どの格子にもはがれがない
 B:はがれが0%超10%未満
 C:はがれが10%以上
(オリゴマーブロック性)
 上記積層体のHazeをJIS-K7136:2000に従い測定した。次に、上記積層体に150℃、90分間の加熱処理を行った。加熱処理後、上記積層体の基材側の面にブリードアウトした成分をイソプロパノールを染み込ませたガーゼで拭取った。その後、積層体のHazeを再度測定し、加熱処理前後のHaze差(ΔHaze:加熱処理前のHaze-加熱処理後のHaze)を求めた。ここで、上記積層体の基材は、不可避的不純物としてポリエステルオリゴマーを含み、このポリエステルオリゴマーが加熱処理によって上記被膜を透過して上記積層体の被膜側の面にブリードアウトした場合、ΔHazeの値が増大する。そのため、ΔHazeは、上記被膜がポリエステルオリゴマーの透過を抑制する性能(オリゴマーブロック性)の指標となる。ΔHazeは、その値が小さいほどオリゴマーブロック性に優れることを示し、下記基準で評価した。
 AAA:ΔHazeが0.3未満であり、オリゴマーブロック性が非常に良好である。
 AA:ΔHazeが0.3以上0.5未満であり、オリゴマーブロック性が極めて良好である
 A:ΔHazeが0.5以上1未満であり、オリゴマーブロック性が良好である
 B:ΔHazeが1以上であり、オリゴマーブロック性が不十分である
(色剤ブロック性)
 PETペレット(ホモポリマー)100質量部を乾燥させた後、ペリノン系色剤(三菱化学社の「ダイアレジンレッドHS」)0.4質量部、アントラキノン系色剤(三菱化学社の「ダイアレジンブルーH3G」)0.8質量部、及びイソキノリン系色剤(三菱化学社の「ダイアレジンイエローF」)0.3質量部と共に押出機にて溶融混練し、色剤含有ポリエステルを得た。この色剤含有ポリエステルをPETペレット(ホモポリマー)の代わりに用い、それ以外については上記積層体の製造方法と同様に操作することにより、着色基材と、この着色基材の一方の面に積層される被膜とを有する着色積層体を得た。
 上記着色積層体を180℃のオーブンで10分間加熱処理した。加熱処理後、上記着色積層体の被膜側の表面をジメチルホルムアミド20mLで洗浄し、この洗浄液を回収した。次に、回収した洗浄液を用いて再度上記着色積層体の被膜側の表面を洗浄し、この洗浄液を回収する操作を数回繰り返した。上記着色積層体を複数回洗浄した洗浄液を光路長が10mmの石英セルに入れ、カラーメーター(スガ試験機社)を用い、2°視野、標準D65光源の時のL*値、a*値、b*値の値を測定した。同様にして、リファレンスとなるジメチルホルムアミドのL*値、a*値、b*値を測定し、ΔL*(洗浄液のL*値-ジメチルホルムアミドのL*値)、Δa*(洗浄液のa*値-ジメチルホルムアミドのa*値)、及びΔb*(洗浄液のb*値-ジメチルホルムアミドのb*値)を求めた。これらの値を下記式(B)に代入し、リファレンスのジメチルホルムアミドを基準とした洗浄液のΔE*ab値を算出した。ここで、上記着色基材の含有する色剤が加熱処理によって上記被膜を透過してブリードアウトした場合、ブリードアウトした色剤が洗浄液によって回収されるため、洗浄液のΔE*ab値が増大なる。そのため、ΔE*ab値は、上記被膜が色剤の透過を抑制する性能(色剤ブロック性)の指標となる。ΔE*ab値は、その値が小さいほど色剤ブロック性に優れることを示し、下記基準で評価した。
 ΔE*ab値=[(ΔL*値)+(Δa*値)+(Δb*値)1/2 ・・・(B)
 AAA:ΔE*abが3以下であり、色剤ブリードブロック性が非常に良好である。
 AA:ΔE*ab値が3超5以下であり、色剤ブリードブロック性が極めて良好である
 A:ΔE*ab値が5超10以下であり、色剤ブリードブロック性が良好である
 B:ΔE*ab値が10超であり、色剤ブリードブロック性が不十分である

 表1~表3から明らかなように、実施例のエマルジョン組成物により形成された被膜は、塗布外観に優れ、基材及びハードコート層の接着性を向上できた。また、上記被膜は、オリゴマー及び色剤のブロック性に優れていた。つまり、上記被膜は、塗布外観及び易接着性という易接着層に要求される特性を有し、かつオリゴマー及び色剤のブリードアウトを抑制できた。このように、基材と、実施例のエマルジョン組成物により形成される被膜とを有する積層体は、上記被膜が上記基材に含まれる可塑剤、色剤、オリゴマー等の比較的低分子成分の上記被膜側の面へのブリードアウトを抑制するため、外観性及び被着体との密着性が低下し難いと判断される。一方、比較例のエマルジョン組成物により形成された被膜は、実施例のエマルジョン組成物により形成された被膜と比較し、塗布外観と、オリゴマー及び色剤のブロック性とのうち少なくともいずれかが劣っていた。
 本発明のエマルジョン組成物によれば、ブリードアウト抑制性に優れる被膜を形成できる。本発明のエマルジョン組成物の製造方法によれば、当該エマルジョン組成物を容易かつ確実に製造できる。本発明の積層体は、外観性及び被着体との密着性が低下し難い。本発明の積層体の製造方法によれば、当該積層体を容易かつ確実に製造できる。

Claims (17)

  1.  2つ以上の(メタ)アクリロイル基を有する重合性化合物と、界面活性剤と、水を主成分とする分散媒とを含有し、
     上記重合性化合物及び界面活性剤を含む油滴のレーザー回折散乱式測定法により測定される油滴径分布における累積90体積%に対応する油滴径D90が1.8μm未満であるエマルジョン組成物。
  2.  上記油滴のレーザー回折散乱式測定法により測定される最大油滴径Dmaxが4.0μm未満である請求項1に記載のエマルジョン組成物。
  3.  上記組成物中の上記重合性化合物の含有量が、上記分散媒以外の成分の合計100質量部に対して40質量部以上である請求項1又は請求項2に記載のエマルジョン組成物。
  4.  上記組成物中の上記界面活性剤の含有量が、上記分散媒以外の成分の合計100質量部に対して30質量部以下である請求項1、請求項2又は請求項3に記載のエマルジョン組成物。
  5.  上記油滴が無機粒子をさらに含む請求項1から請求項4のいずれか1項に記載のエマルジョン組成物。

  14.  上記基材の主成分が、ポリエチレンテレフタレート、ポリブチレンテレフタレート、ポリエチレンナフタレート、ポリプロピレン、エチレン-酢酸ビニル共重合体、ポリカーボネート、ポリアミド、ポリイミド、ポリアミドイミド、ポリフェニレンエーテル、ポリフェニレンスルフィド、ポリアリレート又はポリスルホンである請求項12又は請求項13に記載の積層体。
  15.  上記被膜が易接着層として用いられる請求項12、請求項13又は請求項14に記載の積層体。
  16.  基材又はこの基材の形成材料である樹脂フィルムの少なくとも一方の面に請求項1から請求項10のいずれか1項に記載のエマルジョン組成物を塗布する工程と、
     上記塗布工程により得られた塗膜を加熱する工程と
    を備える積層体の製造方法。
  17.  上記塗布工程が上記樹脂フィルムの少なくとも一方の面に上記エマルジョン組成物を塗布する工程であり、
     上記塗布工程後に上記樹脂フィルムを延伸する工程をさらに備える請求項16に記載の積層体の製造方法。
