 また、下記の特許文献1には、導電性粒子と樹脂とを含む導電性樹脂組成物を、電磁波シールド材として用いることが開示されている。特許文献1では、上記導電性粒子は、導電性物質を含む核体と、該核体を被覆している被覆層とを備える。上記被覆層は、上記核体とは異なる導電性物質により形成されており、かつ少なくとも一部が最外層を構成している。

 特許文献1のような従来の電磁波シールド材では、電磁波シールド機能が充分に発揮されないことがある。特に、電磁波シールド材が適用される被着体の表面に凹凸がある場合に、電磁波シールド機能が低くなりやすいという問題がある。
 本発明の目的は、被着体の表面に凹凸があっても、電磁波シールド機能を十分に高めることができる導電性粘着材を提供することである。また、本発明は、上記導電性粘着材を用いる導電性基材付き導電性粘着材を提供することも目的とする。
 本発明の広い局面によれば、複数の金属粒子と、複数の導電性粒子と、粘着成分とを含み、前記導電性粒子が、金属粒子を除く基材粒子と、前記基材粒子の表面上に配置された導電部とを備える導電性粒子であり、前記導電性粒子が、前記導電部の外表面に複数の突起を有する、導電性粘着材が提供される。
 本発明に係る導電性粘着材のある特定の局面では、導電性粘着材100重量%中、前記導電性粒子の含有量が1重量%以上、30重量%以下である。
 本発明に係る導電性粘着材のある特定の局面では、前記導電性粒子の粒子径が3μm以上、40μm以下である。

 本発明の広い局面によれば、上述した導電性粘着材と、導電性基材とを有し、前記導電性粘着材が、前記導電性基材の表面上に配置されている、導電性基材付き導電性粘着材が提供される。
 本発明に係る導電性基材付き導電性粘着材のある特定の局面では、前記導電性基材が銅箔である。
 本発明に係る導電性粘着材は、複数の金属粒子と、複数の導電性粒子と、粘着成分とを含み、上記導電性粒子が、金属粒子を除く基材粒子と、上記基材粒子の表面上に配置された導電部とを備える導電性粒子であり、上記導電性粒子が、上記導電部の外表面に複数の突起を有するので、被着体の表面に凹凸があっても、電磁波シールド機能を十分に高めることができる。

 以下、本発明を詳細に説明する。
 本発明に係る導電性粘着材は、特に電磁波をシールドするために好適に用いられる。本発明に係る導電性粘着材は、特に電磁波シールド材として好適に用いられる。本発明に係る導電性粘着材は、電磁波シールド機能を有する。また、本発明に係る導電性粘着材は、発熱部品の表面上に配置されてもよく、放熱部材として用いられてもよい。
 本発明に係る導電性粘着材は、粘着層である。本発明に係る導電性粘着材は、上記導電性粘着材(粘着層)と導電性基材とを備える導電性基材付き導電性粘着材を得るために好適に用いられる。上記導電性粘着材(粘着層)は、上記導電性基材の表面上に配置されていてもよい。
 本発明に係る導電性粘着材は、複数の金属粒子と、複数の導電性粒子と、粘着成分とを含む。
 本発明に係る導電性粘着材では、上記導電性粒子が、金属粒子を除く基材粒子と、上記基材粒子の表面上に配置された導電部とを備える導電性粒子である。
 本発明に係る導電性粘着材では、上記導電性粒子が、上記導電部の外表面に複数の突起を有する。
 本発明に係る導電性粘着材では、上記の構成が採用されているので、被着体の表面に凹凸があっても、電磁波シールド機能を十分に高めることができる。特に、上記金属粒子と上記導電性粒子とを併用すること、上記導電性粒子として、金属粒子を除く基材粒子と、上記基材粒子の表面上に配置された導電部とを備える導電性粒子を用いること、更に上記導電性粒子が、導電部の外表面に突起を有することとの構成の組み合わせは、電磁波シールド材を凹凸表面に適用した場合の電磁波シールド機能の向上に大きく寄与する。また特に、上記導電性粒子が、導電部の外表面に突起を有することで、凹凸表面に対して、導電性粘着材を良好に追従させることができる。この結果、電磁波シールド機能が高くなる。
 また、本発明に係る導電性粘着材では、導電性粘着材の形成時に、塗布性が良好である。上記導電性粘着材では導電性粒子の分散性が良好であり、塗布領域における粘着成分の分布が格段に均一になり、粘着強度のばらつきを小さくすることができる。本発明に係る導電性粘着材は、上記の構成を有することにより、熱や衝撃等に起因する粘着部分の変位による導通パスの寸断が起こり難いため、電磁波シールドの耐久性及び耐熱性を十分に高めることができる。また、本発明に係る導電性粘着材は、上記の構成を有するため、発熱部品の表面上に配置された際に放熱性を十分に高めることができる。本発明に係る導電性粘着材では、粘着性、接続抵抗、電磁波シールド性、及び電磁波シールド耐久性の全てを良好にすることができる。
 電磁波シールド機能を効果的に高めるために、本発明に係る導電性粘着材では、上記導電性粒子の含有量が1重量%以上、30重量%以下であることが好ましい。
 以下、図面を参照しつつ、本発明の具体的な実施形態を挙げつつ、本発明をより具体的に説明することにより、本発明を明らかにする。
 図1は、本発明の一実施形態に係る導電性基材付き導電性粘着材の断面図である。この導電性基材付き導電性粘着材は、導電性粘着材を備える。
 図1に示す導電性基材付き導電性粘着材51は、導電性粘着材52と、導電性基材53を有する。導電性粘着材52は、導電性基材53の表面上に配置されている。導電性粘着材52は、複数の金属粒子56と、複数の導電性粒子1と、粘着成分57とを含む。
 以下、導電性基材、導電性粘着材、導電性粘着材に含まれる金属粒子、導電性粘着材に含まれる導電性粒子、導電性粘着材に含まれる粘着成分をより詳しく説明する。
 (導電性基材)
 本発明の導電性粘着材は、上述のように導電性基材に配置させることにより、導電性粘着シートや導電性粘着テープ等とすることができる。上記導電性基材としては、金属箔、金属メッシュ及び金属板等の金属基材が挙げられる。上記導電性基材の材料としては、銅及びアルミニウム等が挙げられる。上記金属箔としては、銅箔及びアルミニウム箔等が挙げられる。
 電磁波シールド機能を効果的に高める観点から、上記導電性基材は、金属基材であることが好ましく、金属箔、金属メッシュ又は金属板であることがより好ましく、金属箔であることが更に好ましい。上記導電性基材の材料は、銅又はアルミニウムであることが好ましく、銅であることがより好ましい。上記導電性基材は、銅箔又はアルミニウム箔であることがより好ましく、銅箔であることが更に好ましい。
 電磁波シールド機能を効果的に高める観点から、上記導電性基材の厚みは、好ましくは5μm以上、より好ましくは10μm以上であり、好ましくは40μm以下、より好ましくは30μm以下、更に好ましくは20μm以下である。
 (導電性粘着材)
 電磁波シールド機能を効果的に高める観点から、上記導電性粘着材の厚みは、好ましくは5μm以上、より好ましくは10μm以上であり、好ましくは40μm以下、より好ましくは30μm以下、更に好ましくは20μm以下である。
 近年、粘着テープでは、薄型化が要求されている。従来の金属粒子のみを用いた粘着テープでは、金属粒子同士の凝集により、導電性粘着材の厚みを20μm以下とすることは困難である。本発明に係る導電性粘着材では、導電性粒子を用いることで金属粒子の含有量を相対的に低減できるので、金属粒子同士の凝集を抑制することができる。この結果、上記導電性粘着材の厚みを20μm以下とすることができ、粘着テープの薄型化を達成することができる。なお、粘着シート及び粘着フィルムは、粘着テープに含まれる。
 被着体に貼り合わせる前に、上記導電性粘着材の厚みの上記導電性粒子の粒子径に対する比(導電性粘着材の厚み/導電性粒子の粒子径)は好ましくは0.125以上、より好ましくは0.3以上、更に好ましくは0.5以上であり、好ましくは20以下、より好ましくは10以下、更に好ましくは5以下、更に好ましくは1.8以下である。上記比が上記下限以上及び上記上限以下であると、電磁波シールド機能が効果的に高くなる。
 (金属粒子)
 上記金属粒子は、中心部及び表面部の双方が金属により形成されている金属粒子である。この金属粒子は、中心部において、金属粒子を除く基材粒子を有さない。中心部、表面部の金属種やその割合は同じであっても異なっていてもよい。
 上記金属粒子の材料である金属は特に限定されない。上記金属粒子の材料である金属としては、金、銀、銅、パラジウム、ルテニウム、ロジウム、イリジウム、リチウム、白金、亜鉛、鉄、錫、鉛、アルミニウム、コバルト、インジウム、ニッケル、クロム、チタン、アンチモン、ビスマス、タリウム、ゲルマニウム、カドミウム、ケイ素、タングステン、モリブデン及びこれらの合金等が挙げられる。また、上記金属としては、錫ドープ酸化インジウム(ITO)及びはんだ等が挙げられる。
 電磁波シールド機能を効果的に高くすることができるので、錫を含む合金、ニッケル、パラジウム、銀、銅又は金が好ましく、ニッケル、パラジウム、銅又は銀がより好ましく、ニッケル、パラジウム又は銅が更に好ましい。上記導電部は、ニッケルと、リン又はボロンとを含むことがより好ましい。上記金属粒子の材料は、リン及びボロンなどを含む合金であってもよい。上記金属粒子では、ニッケルとタングステン又はモリブデンとが合金化していてもよい。
 上記金属粒子100重量%中、ニッケル、パラジウム、銅又は銀の含有量は好ましくは10重量%以上、より好ましくは25重量%以上、更に好ましくは40重量%以上であり、好ましくは100重量%(全量)以下である。上記金属粒子におけるニッケルの含有量が上記下限以上、及び上記上限以下であることが好ましい。
 上記金属粒子は、ニッケルを主金属として含むことが好ましい。金属粒子は全体100重量%中、ニッケルの含有量は50重量%以上であることが好ましい。金属粒子は100重量%中、ニッケルの含有量は好ましくは65重量%以上、より好ましくは80重量%以上、更に好ましくは90重量%以上である。ニッケルの含有量が上記下限以上であると、電磁波シールド機能が効果的に高くなる。
 導電性粘着材100重量%中、上記金属粒子の含有量は好ましくは1重量%以上、より好ましくは5重量%以上であり、好ましくは25重量%以下、より好ましくは15重量%以下である。上記金属粒子の含有量が上記下限以上及び上記上限以下であると、電磁波シールド機能が効果的に高くなる。本発明では、金属粒子とは別に導電性粒子も用いているので、金属粒子の含有量が少なくても、電磁波シールド機能を十分に高めることができる。
 (導電性粒子)
 図2は、本発明の一実施形態に係る導電性基材付き導電性粘着材における導電性粘着材に用いた導電性粒子を示す断面図である。
 図2に示す導電性粒子1は、基材粒子2と、導電部3と、芯物質4とを備える。
 導電部3は、基材粒子2の表面上に配置されている。導電性粒子1は、基材粒子2の表面が導電部3により被覆された被覆粒子である。導電部3は連続皮膜である。
 導電性粒子1は導電性の表面に、複数の突起を有する。導電部3は外表面に、複数の突起3aを有する。
 複数の芯物質4が、基材粒子2の表面上に配置されている。複数の芯物質4は、導電部3の内側に配置されており、導電部3内に埋め込まれている。導電部3は、複数の芯物質4を被覆している。複数の芯物質4により導電部3の外表面が隆起されており、突起3aが形成されている。導電性粒子1は、突起3aを形成するように、導電部3の外表面を隆起させている芯物質4を備える。
 図3は、導電性粒子の第1の変形例を示す断面図である。
 図3に示す導電性粒子1Aは、基材粒子2と、導電部3Aとを備える。
 導電部3Aは、基材粒子2の表面上に配置されている。導電性粒子1Aは導電性の表面に、複数の突起を有する。導電部3Aは外表面に、複数の突起3Aaを有する。
 導電性粒子1Aは、芯物質を備えていない。導電部3Aは、第1の部分と、該第1の部分よりも厚みが厚い第2の部分とを有する。複数の突起3Aaを除く部分が、導電部3Aの上記第1の部分である。複数の突起3Aaは、導電部3Aの厚みが厚い上記第2の部分である。
 導電性粒子1Aのように、突起を形成するために、芯物質は必ずしも用いなくてもよい。
 図4は、導電性粒子の第2の変形例を示す断面図である。
 図4に示す導電性粒子1Bは、基材粒子2と、導電部3Bと、芯物質4とを備える。
 導電性粒子1Bは導電性の表面に、複数の突起を有する。導電部3Bは外表面に、複数の突起3Baを有する。
 導電性粒子1と導電性粒子1Bとでは、芯物質の位置と、導電部とが異なっている。導電性粒子1では、1層構造の導電部3が形成されているのに対し、導電性粒子1Bでは、多層(2層)の導電部3Bが形成されている。
 導電部3Bは、第1の導電部3BA及び第2の導電部3BBを有する。第1,第2の導電部3BA,3BBは、基材粒子2の表面上に配置されている。基材粒子2と第2の導電部3BBとの間に、第1の導電部3BAが配置されている。従って、基材粒子2の表面上に第1の導電部3BAが配置されており、第1の導電部3BAの表面上に第2の導電部3BBが配置されている。第1の導電部3BAの外形は球状である。第1の導電部3BAは外表面に突起を有さない。第2の導電部3BBは外表面に、複数の突起3BBaを有する。
 複数の芯物質4が、第1の導電部3BAの表面上に配置されている。複数の芯物質4は、第2の導電部3BBの内側に配置されており、第2の導電部3BB内に埋め込まれている。第2の導電部3BBは、複数の芯物質4を被覆している。複数の芯物質4により導電部3Bの外表面が隆起されており、突起3Baが形成されている。複数の芯物質4により第2の導電部3BBの外表面が隆起されており、突起3BBaが形成されている。
 導電性粒子1Bのように、導電部は1層でなくてもよく、多層であってもよい。
 図5は、導電性粒子の第3の変形例を示す断面図である。
 図5に示す導電性粒子1Cは、基材粒子2と、導電部3Cと、芯物質4とを備える。
 導電性粒子1Cは導電性の表面に、複数の突起を有する。導電部3Cは外表面に、複数の突起3Caを有する。
 導電性粒子1Bと導電性粒子1Cとでは、芯物質の位置が異なることによって、導電部のみが異なっている。
 導電部3Cは、第1の導電部3CA及び第2の導電部3CBを有する。第1,第2の導電部3CA,3CBは、基材粒子2の表面上に配置されている。基材粒子2と第2の導電部3CBとの間に、第1の導電部3CAが配置されている。従って、基材粒子2の表面上に第1の導電部3CAが配置されており、第1の導電部3CAの表面上に第2の導電部3CBが配置されている。第1の導電部3CAは外表面に、複数の突起3CAaを有する。第2の導電部3CBは外表面に、複数の突起3CBaを有する。
 複数の芯物質4が、基材粒子2の表面上に配置されている。複数の芯物質4は、導電部3Cの内側に配置されており、導電部3C内に埋め込まれている。複数の芯物質4は、第1の導電部3CAの内側に配置されており、第1の導電部3CA内に埋め込まれている。導電部3Cは、複数の芯物質4を被覆している。複数の芯物質4により導電部3Cの外表面が隆起されており、突起3Caが形成されている。第1の導電部3CAは、複数の芯物質4を被覆している。複数の芯物質4により第1の導電部3CAの外表面が隆起されており、突起3CAaが形成されており、更に突起3CBaが形成されている。
 電磁波シールド機能を効果的に高める観点からは、導電性粒子の体積抵抗率は好ましくは0.1Ω・cm以下、より好ましくは0.02Ω・cm以下、更に好ましくは0.001Ω・cm以下である。上記体積抵抗率は、粉体抵抗測定器(三菱化学アナリテック社製「MCP-PD51型」)等を用いて、2.5gの粉体を用い、粉体専用プローブにより、20kN圧力の条件で、ロレスタGX MCP-T700で測定される。
 上記導電性粒子の粒子径は、好ましくは3μm以上、より好ましくは5μm以上、更に好ましくは10μm以上、特に好ましくは15μm以上であり、好ましくは40μm以下、より好ましくは35μm以下、更に好ましくは30μm以下、特に好ましくは25μm以下である。上記導電性粒子の粒子径が上記下限以上であると、導電性粘着材の厚みを充分に確保でき、また導電性粒子と被着体との接触面積が大きくなるため、電磁波シールド機能がより一層高くなる。
 上記導電性粒子の粒子径の上記金属粒子の粒子径に対する比(導電性粒子の粒子径/金属粒子の粒子径)は好ましくは0.7以上、より好ましくは1以上、更に好ましくは15以上、特に好ましくは20以上であり、好ましくは5000以下、より好ましくは4000以下、更に好ましくは500以下である。上記比が上記下限以上及び上記上限以下であると、電磁波シールド機能が効果的に高くなる。
 上記導電性粒子及び上記金属粒子の1個当たりの粒子径は、導電性粒子及び金属粒子が真球状である場合には、直径を示し、導電性粒子及び金属粒子が真球状ではない場合には、最大径を示す。
 上記突起の平均高さは、好ましくは30nm以上、より好ましくは100nm以上、更に好ましくは500nm以上であり、好ましくは1000nm以下である。上記突起の平均高さが上記下限以上であると、突起による接触性、並びに電磁波シールド機能がより一層高くなる。上記突起の平均高さが上記上限以下であると、突起が過度に折れにくくなる。
 上記突起の平均高さは、導電性粒子1個に含まれる突起の高さの平均である。上記突起の高さは、導電性粒子の中心と突起の先端とを結ぶ線(図2に示す破線L1)上における、突起が無いと想定した場合の導電部の仮想線(図2に示す破線L2)上(突起が無いと想定した場合の球状の導電性粒子の外表面上)から突起の先端までの距離を示す。すなわち、図2においては、破線L1と破線L2との交点から突起の先端までの距離を示す。
 突起による接触性、並びに電磁波シールド機能を効果的に高める観点からは、上記導電部の外表面の全表面積100%中、上記突起がある部分の表面積は好ましくは0.1%以上、より好ましくは10%以上、更に好ましくは30%以上である。上記導電部の外表面の全表面積100%中、上記突起がある部分の表面積の割合の上限は特に限定されない。上記導電部の外表面の全表面積100%中、上記突起がある部分の表面積は99%以下であってもよく、95%以下であってもよい。
 上記突起がある部分の表面積の割合は、導電性粒子を走査型電子顕微鏡(SEM)により観察し、導電性粒子の粒子径の投影面積に対する突起がある部分の投影面積の比を算出することによって測定することができる。
 導電性粘着材100重量%中、上記導電性粒子の含有量は好ましくは1重量%以上、より好ましくは5重量%以上であり、好ましくは30重量%以下、より好ましくは25重量%以下、更に好ましくは20重量%以下である。上記導電性粒子の含有量が上記下限以上及び上記上限以下であると、電磁波シールド機能が効果的に高くなる。
 [基材粒子]
 上記基材粒子は、金属粒子を除く基材粒子である。上記基材粒子としては、樹脂粒子、金属粒子を除く無機粒子及び有機無機ハイブリッド粒子等が挙げられる。上記基材粒子は、樹脂粒子、金属粒子を除く無機粒子又は有機無機ハイブリッド粒子であることが好ましい。上記基材粒子は、コアと、該コアの表面上に配置されたシェルとを有していてもよく、コアシェル粒子であってもよい。上記コアが有機コアであってもよく、上記シェルが無機シェルであってもよい。
 上記基材粒子は、樹脂粒子又は有機無機ハイブリッド粒子であることが更に好ましく、樹脂粒子であってもよく、有機無機ハイブリッド粒子であってもよい。これらの好ましい基材粒子の使用により、電磁波シールド材に、より一層適した導電性粒子が得られる。
 電磁波シールド材を被着体に貼り合わせる際には、電磁波シールド材が被着体に押圧される。基材粒子が樹脂粒子又は有機無機ハイブリッド粒子であると、押圧の際に上記導電性粒子が変形しやすく、導電性粒子と被着体との接触面積が大きくなる。このため、電磁波シールド機能がより一層高くなる。
 上記樹脂粒子を形成するための樹脂として、種々の有機物が好適に用いられる。上記樹脂粒子を形成するための樹脂としては、例えば、ポリエチレン、ポリプロピレン、ポリスチレン、ポリ塩化ビニル、ポリ塩化ビニリデン、ポリイソブチレン、ポリブタジエン等のポリオレフィン樹脂;ポリメチルメタクリレート、ポリメチルアクリレート等のアクリル樹脂;ポリアルキレンテレフタレート、ポリカーボネート、ポリアミド、フェノールホルムアルデヒド樹脂、メラミンホルムアルデヒド樹脂、ベンゾグアナミンホルムアルデヒド樹脂、尿素ホルムアルデヒド樹脂、フェノール樹脂、メラミン樹脂、ベンゾグアナミン樹脂、尿素樹脂、エポキシ樹脂、不飽和ポリエステル樹脂、飽和ポリエステル樹脂、ポリスルホン、ポリフェニレンオキサイド、ポリアセタール、ポリイミド、ポリアミドイミド、ポリエーテルエーテルケトン、ポリエーテルスルホン、及び、エチレン性不飽和基を有する種々の重合性単量体を1種もしくは2種以上重合させて得られる重合体等が挙げられる。電磁波シールド材に適した任意の圧縮時の物性を有する樹脂粒子を設計及び合成することができ、かつ基材粒子の硬度を好適な範囲に容易に制御できるので、上記樹脂粒子を形成するための樹脂は、エチレン性不飽和基を有する重合性単量体を1種又は2種以上重合させた重合体であることが好ましい。
 上記樹脂粒子を、エチレン性不飽和基を有する重合性単量体を重合させて得る場合には、上記エチレン性不飽和基を有する重合性単量体としては、非架橋性の単量体と架橋性の単量体とが挙げられる。
 上記非架橋性の単量体としては、例えば、スチレン、α-メチルスチレン等のスチレン系単量体;(メタ)アクリル酸、マレイン酸、無水マレイン酸等のカルボキシル基含有単量体;メチル(メタ)アクリレート、エチル(メタ)アクリレート、プロピル(メタ)アクリレート、ブチル(メタ)アクリレート、2-エチルヘキシル(メタ)アクリレート、ラウリル(メタ)アクリレート、セチル(メタ)アクリレート、ステアリル(メタ)アクリレート、シクロヘキシル(メタ)アクリレート、イソボルニル(メタ)アクリレート等のアルキル(メタ)アクリレート化合物;2-ヒドロキシエチル(メタ)アクリレート、グリセロール(メタ)アクリレート、ポリオキシエチレン(メタ)アクリレート、グリシジル(メタ)アクリレート等の酸素原子含有(メタ)アクリレート化合物;(メタ)アクリロニトリル等のニトリル含有単量体;メチルビニルエーテル、エチルビニルエーテル、プロピルビニルエーテル等のビニルエーテル化合物;酢酸ビニル、酪酸ビニル、ラウリン酸ビニル、ステアリン酸ビニル等の酸ビニルエステル化合物;エチレン、プロピレン、イソプレン、ブタジエン等の不飽和炭化水素;トリフルオロメチル(メタ)アクリレート、ペンタフルオロエチル(メタ)アクリレート、塩化ビニル、フッ化ビニル、クロルスチレン等のハロゲン含有単量体等が挙げられる。
 上記架橋性の単量体としては、例えば、テトラメチロールメタンテトラ(メタ)アクリレート、テトラメチロールメタントリ(メタ)アクリレート、テトラメチロールメタンジ(メタ)アクリレート、トリメチロールプロパントリ(メタ)アクリレート、ジペンタエリスリトールヘキサ(メタ)アクリレート、ジペンタエリスリトールペンタ(メタ)アクリレート、グリセロールトリ(メタ)アクリレート、グリセロールジ(メタ)アクリレート、(ポリ)エチレングリコールジ(メタ)アクリレート、(ポリ)プロピレングリコールジ(メタ)アクリレート、(ポリ)テトラメチレングリコールジ(メタ)アクリレート、1,4-ブタンジオールジ(メタ)アクリレート等の多官能(メタ)アクリレート化合物;トリアリル(イソ)シアヌレート、トリアリルトリメリテート、ジビニルベンゼン、ジアリルフタレート、ジアリルアクリルアミド、ジアリルエーテル、γ-(メタ)アクリロキシプロピルトリメトキシシラン、トリメトキシシリルスチレン、ビニルトリメトキシシラン等のシラン含有単量体等が挙げられる。
 上記エチレン性不飽和基を有する重合性単量体を、公知の方法により重合させることで、上記樹脂粒子を得ることができる。この方法としては、例えば、ラジカル重合開始剤の存在下で懸濁重合する方法、並びに非架橋の種粒子を用いてラジカル重合開始剤とともに単量体を膨潤させて重合する方法等が挙げられる。
 上記基材粒子が金属粒子を除く無機粒子又は有機無機ハイブリッド粒子である場合に、上記基材粒子を形成するための無機物としては、シリカ、アルミナ、チタン酸バリウム、ジルコニア及びカーボンブラック等が挙げられる。上記無機物は金属ではないことが好ましい。上記シリカにより形成された粒子としては特に限定されないが、例えば、加水分解性のアルコキシシリル基を2つ以上持つケイ素化合物を加水分解して架橋重合体粒子を形成した後に、必要に応じて焼成を行うことにより得られる粒子が挙げられる。上記有機無機ハイブリッド粒子としては、例えば、架橋したアルコキシシリルポリマーとアクリル樹脂とにより形成された有機無機ハイブリッド粒子等が挙げられる。
 上記有機無機ハイブリッド粒子は、コアと、該コアの表面上に配置されたシェルとを有するコアシェル型の有機無機ハイブリッド粒子であることが好ましい。上記コアが有機コアであることが好ましい。上記シェルが無機シェルであることが好ましい。電磁波シールド機能を効果的に高める観点からは、上記基材粒子は、有機コアと上記有機コアの表面上に配置された無機シェルとを有する有機無機ハイブリッド粒子であることが好ましい。
 上記有機コアを形成するための材料としては、上述した樹脂粒子を形成するための樹脂等が挙げられる。
 上記無機シェルを形成するための材料としては、上述した基材粒子を形成するための無機物が挙げられる。上記無機シェルを形成するための材料は、シリカであることが好ましい。上記無機シェルは、上記コアの表面上で、金属アルコキシドをゾルゲル法によりシェル状物とした後、該シェル状物を焼結させることにより形成されていることが好ましい。上記金属アルコキシドはシランアルコキシドであることが好ましい。上記無機シェルはシランアルコキシドにより形成されていることが好ましい。
 上記シェルの厚みは、好ましくは100nm以上、より好ましくは200nm以上であり、好ましくは5μm以下、より好ましくは3μm以下である。上記シェルの厚みが上記下限以上及び上記上限以下であると、電磁波シールド材により一層適した導電性粒子が得られる。上記シェルの厚みは、基材粒子1個あたりの平均厚みである。ゾルゲル法の制御によって、上記シェルの厚みを制御可能である。
 上記導電部は導電層であることが好ましい。上記導電部の材料である金属は特に限定されない。上記導電部の材料である金属としては、金、銀、銅、パラジウム、ルテニウム、ロジウム、イリジウム、リチウム、白金、亜鉛、鉄、錫、鉛、アルミニウム、コバルト、インジウム、ニッケル、クロム、チタン、アンチモン、ビスマス、タリウム、ゲルマニウム、カドミウム、ケイ素、タングステン、モリブデン及びこれらの合金等が挙げられる。また、上記金属としては、錫ドープ酸化インジウム(ITO)及びはんだ等が挙げられる。
 電磁波シールド機能を効果的に高くすることができるので、錫を含む合金、ニッケル、パラジウム、銀、銅又は金が好ましく、ニッケル、パラジウム、銅又は銀がより好ましく、ニッケル、パラジウム又は銅が更に好ましい。上記導電部は、ニッケルと、リン又はボロンとを含むことがより好ましい。上記導電部の材料は、リン及びボロンなどを含む合金であってもよい。上記導電部では、ニッケルとタングステン又はモリブデンとが合金化していてもよい。
 上記導電部100重量%中、ニッケル、パラジウム、銅又は銀の含有量は好ましくは10重量%以上、より好ましくは25重量%以上、更に好ましくは40重量%以上であり、好ましくは100重量%(全量)以下である。上記導電部におけるニッケルの含有量が上記下限以上、及び上記上限以下であることが好ましい。
 上記導電部はニッケルを主金属として含むことが好ましい。ニッケルを含む導電部全体100重量%中、ニッケルの含有量は50重量%以上であることが好ましい。ニッケルを含む導電部100重量%中、ニッケルの含有量は好ましくは65重量%以上、より好ましくは80重量%以上、更に好ましくは90重量%以上である。ニッケルの含有量が上記下限以上であると、電磁波シールド機能が効果的に高くなる。
 上記導電部に含まれる金属の含有量の測定方法は、既知の種々の分析法を用いることができ、特に限定されない。この測定方法として、吸光分析法又はスペクトル分析法等が挙げられる。上記吸光分析法では、フレーム吸光光度計及び電気加熱炉吸光光度計等を用いることができる。上記スペクトル分析法としては、プラズマ発光分析法及びプラズマイオン源質量分析法等が挙げられる。
 上記導電部に含まれる金属の含有量を測定する際には、ICP発光分析装置を用いることが好ましい。ICP発光分析装置の市販品としては、HORIBA社製のICP発光分析装置等が挙げられる。
 上記導電部はリン又はボロンを含むことが好ましく、上記ニッケルを含む導電部はリン又はボロンを含むことが好ましい。上記導電部がリン又はボロンを含む場合に、リン又はボロンを含む導電部100重量%中、リンとボロンとの合計の含有量は、好ましくは0.1重量%以上、より好ましくは1重量%以上、更に好ましくは3重量%以上であり、好ましくは10重量%以下である。リンとボロンとの合計の含有量が上記上限以下であると、導電部の抵抗がより一層低くなり、電磁波シールド機能が効果的に高くなる。
 上記導電部におけるニッケル、ボロン及びリンの含有量を制御する方法としては、例えば、無電解ニッケルめっきにより導電部を形成する際に、ニッケルめっき液のpHを制御する方法、無電解ニッケルめっきにより導電部を形成する際に、ボロン含有還元剤の濃度を調整する方法、無電解ニッケルめっきにより導電部を形成する際に、リン含有還元剤の濃度を調整する方法、並びにニッケルめっき液中のニッケル濃度を調整する方法等が挙げられる。
 上記導電部は、1つの層により形成されていてもよく、複数の層(多層)により形成されていてもよい。すなわち、導電部は、単層であってもよく、2層以上の積層構造を有していてもよい。導電部が多層の導電部である場合に、導電部の最も外側に位置する導電部が、外表面に複数の突起を有する。導電部が複数の層により形成されている場合には、最外層は、金層、ニッケル層、パラジウム層、銅層又は錫と銀とを含む合金層であることが好ましく、金層又はパラジウム層であることがより好ましく、金層であることが特に好ましい。最外層がこれらの好ましい導電部である場合には、電磁波シールド機能が効果的に高くなる。また、最外層が金層である場合には、耐腐食性がより一層高くなる。
 粒子の表面上に導電部を形成する方法は特に限定されない。導電部を形成する方法としては、例えば、無電解めっきによる方法、電気めっきによる方法、物理的蒸着による方法、並びに金属粉末もしくは金属粉末とバインダーとを含むペーストを粒子の表面にコーティングする方法等が挙げられる。導電部の形成が簡便であるので、無電解めっきによる方法が好ましい。上記物理的蒸着による方法としては、真空蒸着、イオンプレーティング及びイオンスパッタリング等の方法が挙げられる。
 上記導電部の厚み(導電部全体の厚み)は、好ましくは0.005μm以上、より好ましくは0.01μm以上であり、好ましくは10μm以下、より好ましくは1μm以下、更に好ましくは0.5μm以下、特に好ましくは0.3μm以下である。上記導電部の厚みは、導電部が多層である場合には導電層全体の厚みである。導電部の厚みが上記下限以上及び上記上限以下であると、電磁波シールド機能が効果的に高くなる。
 上記導電部が複数の層により形成されている場合に、最外層の導電層の厚みは、好ましくは0.001μm以上、より好ましくは0.01μm以上であり、好ましくは0.5μm以下、より好ましくは0.1μm以下である。上記最外層の導電層の厚みが上記下限以上及び上記上限以下であると、最外層の導電層による被覆が均一になり、電磁波シールド機能が効果的に高くなる。また、上記最外層が金層である場合に、金層の厚みが薄いほど、コストが低くなる。
 上記導電部の厚みは、例えば電界放射型走査型電子顕微鏡(FE-SEM)を用いて、導電性粒子の断面を観察することにより測定できる。
 得られた導電性粒子を含有量が30重量%となるように、Kulzer社製「テクノビット4000」に添加し、分散させて、導電性粒子検査用埋め込み樹脂を作製する。その検査用埋め込み樹脂中に分散した導電性粒子の中心付近を通るようにイオンミリング装置(日立ハイテクノロジーズ社製「IM4000」)を用いて、導電性粒子の断面を切り出す。
 そして、電界放射型走査型電子顕微鏡(FE-SEM)を用いて、画像倍率5万倍に設定し、50個の導電性粒子を無作為に選択し、それぞれの導電性粒子の導電部を観察することが好ましい。得られた導電性粒子における導電部の厚みを計測し、それを算術平均して導電部の厚みとすることが好ましい。
 [芯物質]
 上記芯物質が上記導電部中に埋め込まれていることによって、上記導電部が外表面に、複数の突起を有するようにすることが容易である。
 上記突起を形成する方法としては、基材粒子の表面に芯物質を付着させた後、無電解めっきにより導電部を形成する方法、並びに基材粒子の表面に無電解めっきにより導電部を形成した後、芯物質を付着させ、更に無電解めっきにより導電部を形成する方法等が挙げられる。上記突起を形成する他の方法としては、基材粒子の表面上に、第1の導電部を形成した後、該第1の導電部上に芯物質を配置し、次に第2の導電部を形成する方法、並びに基材粒子の表面上に導電部(第1の導電部又は第2の導電部等)を形成する途中段階で、芯物質を添加する方法等が挙げられる。また、突起を形成するために、上記芯物質を用いずに、基材粒子に無電解めっきにより導電部を形成した後、導電部の表面上に突起状にめっきを析出させ、更に無電解めっきにより導電部を形成する方法等を用いてもよい。
 上記基材粒子又は導電部の外表面上に芯物質を配置する方法としては、例えば、粒子の分散液中に、芯物質を添加し、粒子の表面に芯物質を、例えば、ファンデルワールス力により集積させ、付着させる方法、並びに粒子を入れた容器に、芯物質を添加し、容器の回転等による機械的な作用により粒子の表面に芯物質を付着させる方法等が挙げられる。なかでも、付着させる芯物質の量を制御しやすいため、分散液中の基材粒子の表面に芯物質を集積させ、付着させる方法が好ましい。
 上記芯物質の材料は特に限定されない。上記芯物質の材料のモース硬度は高いことが好ましい。
 上記芯物質の材料の具体例としては、チタン酸バリウム(モース硬度4.5)、ニッケル(モース硬度5)、シリカ(二酸化珪素、モース硬度6~7)、酸化チタン(モース硬度7)、ジルコニア(モース硬度8~9)、アルミナ(モース硬度9)、炭化タングステン(モース硬度9)及びダイヤモンド(モース硬度10)等が挙げられる。上記芯物質の材料は、ニッケル、シリカ、酸化チタン、ジルコニア、アルミナ、炭化タングステン又はダイヤモンドであることが好ましく、シリカ、酸化チタン、ジルコニア、アルミナ、炭化タングステン又はダイヤモンドであることがより好ましく、酸化チタン、ジルコニア、アルミナ、炭化タングステン又はダイヤモンドであることが更に好ましく、ジルコニア、アルミナ、炭化タングステン又はダイヤモンドであることが特に好ましい。電磁波シールド機能を効果的に高める観点からは、上記芯物質の材料のモース硬度は好ましくは4以上、より好ましくは5以上、より一層好ましくは6以上、更に好ましくは7以上、特に好ましくは7.5以上である。
 上記芯物質の形状は特に限定されない。芯物質の形状は塊状であることが好ましい。芯物質としては、例えば、粒子状の塊、複数の微小粒子が凝集した凝集塊、及び不定形の塊等が挙げられる。
 上記芯物質の平均径(平均粒子径)は、好ましくは0.001μm以上、より好ましくは0.05μm以上であり、好ましくは0.9μm以下、より好ましくは0.2μm以下である。上記芯物質の平均径が上記下限以上及び上記上限以下であると、電磁波シールド機能が効果的に高くなる。
 上記芯物質の「平均径(平均粒子径)」は、数平均径(数平均粒子径)を示す。芯物質の平均径は、任意の芯物質50個を電子顕微鏡又は光学顕微鏡にて観察し、平均値を算出することにより求められる。
 上記導電性粒子1個当たりの上記の突起の数は、好ましくは3個以上、より好ましくは5個以上である。上記突起の数の上限は特に限定されない。上記突起の数の上限は導電性粒子の粒子径等を考慮して適宜選択できる。
 (粘着成分)
 本発明の導電性粘着材は、粘着成分を有し、上述のように導電性基材に配置させることにより、導電性粘着シートや導電性粘着テープ等とすることができる。上記粘着成分としては、ゴム系粘着剤、アクリル系粘着剤、シリコーン系粘着剤、及びポリウレタン系粘着剤が挙げられる。上記粘着成分は1種のみが用いられてもよく、2種以上が併用されてもよい。
 導電性粘着材100重量%中、上記粘着成分の含有量は好ましくは5重量%以上、より好ましくは15重量%以上であり、好ましくは60重量%以下、より好ましくは35重量%以下である。上記粘着成分の含有量が上記下限以上及び上記上限以下であると、電磁波シールド機能が効果的に高くなる。
 以下、本発明について、具体的な実施例に基づき、更に詳しく説明する。なお、本発明は以下の実施例に限定されない。
 以下の実施例においては、粉体抵抗測定器(三菱化学アナリテック社製「MCP-PD51型」)を用いて、2.5gの粉体を用い、粉体専用プローブにより、20kN加圧、ロレスタGX MCP-T700で測定の条件で体積抵抗率を測定したときに、体積抵抗率が0.001Ω・cm以下である導電性粒子を用いた。
 (実施例1)
 (1)導電性粘着材を形成するための導電性粘着材の溶液の調製
 溶媒として酢酸エチルを用い、開始剤としてアゾビスイソブチロニトリル0.1重量部を用い、2-フェノキシエチルメタクリラート40重量部、メタクリル酸n-ブチル58重量部及びメタクリル酸2重量部を、溶液重合方法によって重合させ(60℃4時間、85℃1時間)、重量平均分子量が約40万のアクリル系ポリマーの溶液(固形分濃度:45重量%)を得た。このアクリル系ポリマー溶液の固形分100重量部に対して、粘着付与樹脂として重合ロジンペンタエリスリトールエステル(ハリマ化成グループ社製「ハリエスターS」)40重量部を配合し、アクリル系樹脂組成物溶液を作製した。
 このアクリル系樹脂組成物溶液の固形分100重量部に対して、金属粒子としてニッケル粉(JFEミネラル社製「NFP201X/XD 200nm」)7重量部、導電性粒子(積水化学工業製NIEZB-020-S、導電部のめっき金属種:ニッケル)8重量部、酢酸エチル100重量部、及びイソシアネート架橋剤(日本ポリウレタン社製「コロネート L」)2重量部を配合して、攪拌機で10分間混合して、導電性粘着材の溶液(アクリル系粘着剤溶液)を得た。導電性粒子における突起の平均高さは500nmであった。また、上述した方法で測定した導電性粒子における突起がある部分の表面積の割合(突起による被覆率)は30%であった。
 (2)導電性基材付き導電性粘着材の作製
 厚みが12μmである銅箔を用意した。この銅箔上に、上記導電性粘着材の溶液を用いて、バーコーターを用いて、厚みが20μmなるように導電性粘着材(粘着層)を形成して、さらに50℃で一日間エージングして、導電性基材付き導電性粘着材を得た。得られた導電性粘着材において、導電性粒子の含有量は8重量%、金属粒子の含有量は7重量%であった。
 (実施例2-3)
 表1のように、導電性粒子の粒子径を変更したこと以外は、実施例1と同様に導電性基材付き導電性粘着材を得た。
 (実施例4)
 表1のように、導電性粒子の粒子径及び金属粒子の粒子径を変更したこと以外は、実施例1と同様に導電性基材付き導電性粘着材を得た。
 (実施例5-8)
 表1のように、金属粒子の粒子径を変更したこと以外は、実施例1と同様に導電性基材付き導電性粘着材を得た。
 (実施例9)

 (1)粘着性
 試験片(導電性基材付き導電性粘着材)をステンレス板に導電性粘着材側から貼りつけ、試験板から180°方向に引き剥がすのに要する力を評価した。引張速度は30mm/min、テープ幅は25mmとした。引き剥がすのに要する力から、粘着性を以下の基準で判定した。

Claims (12)

  1.  複数の金属粒子と、複数の導電性粒子と、粘着成分とを含み、
     前記導電性粒子が、金属粒子を除く基材粒子と、前記基材粒子の表面上に配置された導電部とを備える導電性粒子であり、
     前記導電性粒子が、前記導電部の外表面に複数の突起を有する、導電性粘着材。
  2.  導電性粘着材100重量%中、前記導電性粒子の含有量が1重量%以上、30重量%以下である、請求項1に記載の導電性粘着材。
  3.  前記導電性粒子の粒子径が3μm以上、40μm以下である、請求項1又は2に記載の導電性粘着材。
  4.  前記導電性粒子の体積抵抗率が0.001Ω・cm以下である、請求項1~3のいずれか1項に記載の導電性粘着材。
  5.  前記導電性粒子の粒子径の前記金属粒子の粒子径に対する比が0.7以上、5000以下である、請求項1~4のいずれか1項に記載の導電性粘着材。
  6.  前記突起の平均高さが30nm以上、1000nm以下である、請求項1~5のいずれか1項に記載の導電性粘着材。
  7.  前記導電部の外表面の全表面積100%中、前記突起がある部分の表面積が0.1%以上である、請求項1~6のいずれか1項に記載の導電性粘着材。
  8.  前記導電性粒子は、前記導電部の外表面を隆起させている複数の芯物質を備える、請求項1~7のいずれか1項に記載の導電性粘着材。
  9.  前記芯物質の材料のモース硬度が5以上である、請求項8に記載の導電性粘着材。
  10.  厚みが5μm以上、40μm以下である、請求項1~9のいずれか1項に記載の導電性粘着材。
  11.  請求項1~10のいずれか1項に記載の導電性粘着材と、
     導電性基材とを有し、
     前記導電性粘着材が、前記導電性基材の表面上に配置されている、導電性基材付き導電性粘着材。
  12.  前記導電性基材が銅箔である、請求項11に記載の導電性基材付き導電性粘着材。
