実施形態に係る樹脂組成物は、下記一般式(1)で表される(メタ)アクリレート単位(a)を45質量%以上含有する重合体(A)、メチル(メタ)アクリレート単位(b)を60質量%以上含有し、重量平均分子量が、5,000~20,000である重合体(B)及びポリカーボネート系樹脂(C)を含む。
上述したように、先行技術のポリカーボネート系樹脂とその他の樹脂とを組み合わせた樹脂組成物においては、成形温度が高温になるに伴い(約280℃以上)、さらに射出成形の場合は射出速度が高速になるに伴い(約150mm/sec以上)、成形体の透明性が低下する傾向にあった。しかしながら、本実施形態の樹脂組成物を高温条件下で成形した場合であっても、さらに射出成形の場合は射出速度が高速であっても、透明性に優れた成形体を得ることができる。
[重合体(A)]
本実施形態の樹脂組成物における構成成分である重合体(A)は、後述する一般式(1)で表される(メタ)アクリレート単位(a)を45質量%以上含有する。以下、説明する。
R2及びR3は、相互に連結して、これらが結合する炭素原子と一緒になって炭素数3~10の環状アルキル基を形成していてもよい。
R4及びR5は、好ましくはメチル基、メトキシ基、クロロ基、ブロモ基及びフェニル基から各々独立に選択され、より好ましくはフェニル基である。
重合体(A)における(メタ)アクリレート単位(a)の割合が45質量%以上であれば、重合体(B)とポリカーボネート系樹脂(C)との相溶性が十分に改善され、ポリカーボネート系樹脂(C)の透明性が維持される。一方、熱分解の抑制のために、後述するその他の単量体を共重合してもよいため、重合体(A)における(メタ)アクリレート単位(a)の割合が99質量%以下であることが好ましい。

ポリカーボネート系樹脂(C)は、分子主鎖中に炭酸エステル結合を含む、すなわち-[O-R-OCO]-単位を有するものであれば、特に限定されない。式中のRは、脂肪族基、芳香族基、又は脂肪族基と芳香族基の両方のいずれであってもよい。その中でも、ビスフェノールA等の芳香族ジヒドロキシ化合物を用いて得られる芳香族ポリカーボネートが、コストの面から好ましい。また、これらのポリカーボネート系樹脂は、1種単独で又は2種以上を組み合わせて用いることができる。

本実施形態の樹脂組成物は、樹脂組成物の質量を基準として、前記重合体(A)と前記重合体(B)とを合わせた(メタ)アクリル系重合体を5~60質量%含有し、ポリカーボネート系樹脂(C)を40~95質量%含有することが好ましい。また、本実施形態の樹脂組成物は、前記重合体(A)と前記重合体(B)とを合わせた(メタ)アクリル系重合体を10~50質量%含有し、ポリカーボネート系樹脂(C)を50~90質量%含有することがより好ましい。樹脂組成物中の重合体(A)と重合体(B)とを合わせた(メタ)アクリル系重合体の含有量が、5質量%以上であれば、ポリカーボネート系樹脂(C)との相溶性の向上や流動性の向上を図ることができる。一方、重合体(A)と重合体(B)とを合わせた(メタ)アクリル系重合体の含有量が多すぎてもヘイズが大きくなる傾向にあるが、重合体(A)と重合体(B)とを合わせた(メタ)アクリル系重合体の含有量が60質量%以下であれば、得られる成形体の透明性の低下を抑制することができる。
配合量が、0.05質量部以上であれば、十分な耐候性の発現が可能となる傾向にあり、2.0質量部以下であれば、成形時におけるアウトガス量が抑制でき、金型汚染の問題が生じ難い傾向にある。
なお、紫外線吸収剤は、1種のみが含有されていてもよく、2種以上が任意の組み合わせ及び比率で含有されていてもよい。
なかでも、ペンタエリスリトールテトラキス[3-(3,5-ジ-tert-ブチル-4-ヒドロキシフェニル)プロピオネート]、オクタデシル-3-(3,5-ジ-tert-ブチル-4-ヒドロキシフェニル)プロピオネートが好ましい。このようなフェノール系酸化防止剤としては、例えば、チバ社製「イルガノックス1010」、「イルガノックス1076」、アデカ社製「アデカスタブAO-50」、「アデカスタブAO-60」等が挙げられる。
酸化防止剤の含有量が0.01質量部以上であれば、酸化防止剤としての十分な効果が発現する傾向にあり、酸化防止剤の含有量が1.0質量部以下であれば、効果の頭打ちによる過剰な添加を抑えることができ経済的となる傾向にある。
また、本実施形態の樹脂組成物は、前記重合体(A)と前記重合体(B)とを粉体状態でブレンドし、又はこれらを加熱溶融してブレンドしたのち、さらに、前記ポリカーボネート系樹脂(C)を粉体状態で加えてブレンドし、又は加熱溶融してブレンドすることにより製造することができる。前記ブレンドの製造には、例えば、ヘンシェルミキサー、バンバリーミキサー、単軸スクリュー押出機、二軸スクリュー押出機、2本ロール、ニーダー、ブラベンダー等を使用することができる。
他の実施形態によると、上記重合体(A)と上記重合体(B)とのブレンドを提供することができる。すなわち、本実施形態のブレンドは、前記式(1)で表される(メタ)アクリレート単位(a)45質量%以上を含有する重合体(A)と、メチル(メタ)アクリレート単位(b)を60質量%以上含有し、質量平均分子量が5,000~20,000である重合体(B)とを含有する。
実施形態に係る成形体は、前記樹脂組成物を成形して得られる。
(メタ)アクリル系重合体をテトラヒドロフラン(THF)に溶解し、ゲルパーミエーションクロマトグラフィーを用いて測定を行った。なお、各重合体のMw、Mn、及びMw/Mnは、標準ポリスチレンによる検量線を基に算出した。
カラム:東ソー(株)製 TSK gel Super H M-H×3本
移動相溶媒:THF
流速:0.6mL/分
温度:40℃
サンプル濃度:0.1%
サンプル注入量:10μL
検出器:RI(UV)
厚さ1.5mmの平板試験片を作製し、試験片表面にすり傷が観察されない鉛筆硬度をJIS K5600-5-4に準じて測定した。
ヘーズメーターNDH4000(日本電色工業(株)製)を用いて、厚さ1.5mmの平板試験片についてJIS K 7136に準じてヘイズの測定を行った。
<合成例1:重合体(A)-aの合成>
撹拌装置が装備された加温可能な高圧反応器中に脱イオン水200質量部、懸濁安定剤である第三リン酸カルシウム0.5質量部、界面活性剤であるドデシルベンゼンスルホン酸ナトリウム0.01質量部を加えた後、撹拌した。別途、4-フェニルベンジルメタクリレート97質量部、メチルアクリレート3質量部、開始剤であるパーブチルE(日油株式会社製)0.3質量部、及び連鎖移動剤であるノルマル-オクチルメルカプタン(nOM)0.001質量部を混合して均一にしたモノマー溶液を調製し、反応容器内に加えた。窒素で反応容器内を満たし、0.1MPaに加圧した。110℃で1時間、続いて120℃で2時間反応を行って重合反応を完結させた。得られたビーズ状の重合体を水洗、乾燥し、重合体(A)-aを得た。
連鎖移動剤であるノルマル-オクチルメルカプタン(nOM)の量を0.01質量部とした以外は、合成例1と同様の方法で重合体(A)-bを得た。
4-フェニルベンジルメタクリレート50質量部、メチルメタクリレート47質量部とした以外は、合成例2と同様の方法で重合体(A)-cを得た。
4-フェニルベンジルメタクリレートの代わりに、フェニルメタクリレートとした以外は、合成例2と同様の方法で重合体(A)-dを得た。
4-フェニルベンジルメタクリレートの代わりに、ベンジルメタクリレートとした以外は、合成例2と同様の方法で重合体(A)-eを得た。
4-フェニルベンジルメタクリレート45質量部、メチルメタクリレート52質量部とした以外は、合成例1と同様の方法で重合体(A)-fを得た。
4-フェニルベンジルメタクリレートの代わりに、2-フェニルベンジルメタクリレートとした以外は、合成例1と同様の方法で重合体(A)-gを得た。
4-フェニルベンジルメタクリレートの代わりに、4-ベンジルベンジルメタクリレートとした以外は、合成例1と同様の方法で重合体(A)-hを得た。
4-フェニルベンジルメタクリレートの代わりに、4-フェノキシベンジルメタクリレートとした以外は、合成例1と同様の方法で重合体(A)-iを得た。
4-フェニルベンジルメタクリレートの代わりに、4-(フェニルスルフォニル)ベンジルメタクリレートとした以外は、合成例1と同様の方法で重合体(A)-jを得た。
<合成例11:重合体(B)-aの合成>
4-フェニルベンジルメタクリレートの代わりに、メチルメタクリレートとし、連鎖移動剤であるノルマル-オクチルメルカプタン(nOM)の量を3.5質量部とした以外は、合成例1と同様の方法で重合体(B)-aを得た。
連鎖移動剤であるノルマル-オクチルメルカプタン(nOM)の量を2.5質量部とした以外は、合成例11と同様の方法で重合体(B)-bを得た。
連鎖移動剤であるノルマル-オクチルメルカプタン(nOM)の量を1.25質量部とした以外は、合成例11と同様の方法で重合体(B)-cを得た。
連鎖移動剤であるノルマル-オクチルメルカプタン(nOM)の量を0.75質量部とした以外は、合成例11と同様の方法で重合体(B)-dを得た。
前記合成例で得られた重合体(A)及び重合体(B)と、ポリカーボネート系樹脂としてのユーピロン(登録商標)S-3000(三菱エンジニアリングプラスチックス社製、粘度平均分子量:22,000)とを、下記の表3に示す質量比で配合した。タンブラーで20分混合後、1ベントを備えた日本製鋼所社製「TEX30HSST」に供給し、スクリュー回転数200rpm、吐出量20kg/時間、バレル温度260℃の条件で混練した。ストランド状に押出した溶融樹脂を水槽にて急冷し、ペレタイザーを用いてペレット化して樹脂組成物のペレットを得た。
上述の製造方法で得られたペレットを100℃で5時間乾燥させた後、射出成型機(住友重機械工業(株)製「SE100DU」)にて、鋼材金型を使用して、下記の射出温度と射出速度、金型温度80℃で射出成型を行い、50×90×1.5mm厚の平板試験片を得た。
射出条件I 射出温度:260℃、射出速度:200mm/sec
射出条件II 射出温度:300℃、射出速度:200mm/sec
射出条件III 射出温度:260℃、射出速度:300mm/sec
射出条件IV 射出温度:300℃、射出速度:300mm/sec
一方、メチル(メタ)アクリレート単位(b)を含む重合体の質量平均分子量が20,000を超える場合(比較例1)、射出条件によっては、透明性が低下してしまう。また、エステル部分とベンゼン環が直接結合している(メタ)アクリレート単位を含む重合体を用いた場合(比較例2)や、エステル部分とベンゼン環が直接結合していない場合でも、ベンゼン環を1つ有する(メタ)アクリレート単位を含む重合体を用いた場合(比較例3)は、射出条件によっては透明性が低下してしまう。
Claims (14)
- 下記式(1)で表される(メタ)アクリレート単位(a)を45質量%以上含有する重合体(A)、メチル(メタ)アクリレート単位(b)を60質量%以上含有し、質量平均分子量が5,000~20,000である重合体(B)及びポリカーボネート系樹脂(C)を含有する樹脂組成物:

Xは、単結合、又は-C(R2)(R3)-、-C(=O)-、-O-、-OC(=O)-、-OC(=O)O-、-S-、-SO-、-SO2-及びこれらの任意の組み合わせからなる群から選択される二価の基であり(ここで、R2及びR3は、各々独立に、水素原子、炭素数1~10の直鎖状アルキル基、炭素数3~10の分岐状アルキル基、炭素数3~10の環状アルキル基、炭素数1~10の直鎖状アルコキシ基、炭素数3~10の分岐状アルコキシ基、炭素数3~10の環状アルコキシ基、フェニル基又はフェニルフェニル基であり;R2及びR3は、相互に連結して、これらが結合する炭素原子と一緒になって炭素数3~10の環状アルキル基を形成していてもよい);
R1は、水素原子又はメチル基であり;
R4及びR5は、各々独立に、炭素数1~10の直鎖状アルキル基、炭素数3~10の分岐状アルキル基、炭素数3~10の環状アルキル基、炭素数1~10の直鎖状アルコキシ基、炭素数3~10の分岐状アルコキシ基、炭素数3~10の環状アルコキシ基、ハロゲン原子、フェニル基又はフェニルフェニル基であり;
mは、1~10の整数であり;
pは、0~4の整数であり;
qは、0~5の整数である)。 - 前記重合体(A)が、前記式(1)で表される(メタ)アクリレート単位(a)を50質量%以上含有する請求項1に記載の樹脂組成物。
- 前記式(1)において、mが1~3の整数である請求項1又は2に記載の樹脂組成物。
- 前記式(1)において、Xが単結合、-C(R2)(R3)-、-C(=O)-、-O-、-SO-又は-SO2-である請求項1~3のいずれかに記載の樹脂組成物。
- 前記式(1)において、p及びqが0である請求項1~4のいずれかに記載の樹脂組成物。
- 前記樹脂組成物中、前記重合体(A)と前記重合体(B)とを合わせた含有量が5~60質量%であり、前記ポリカーボネート系樹脂(C)の含有量が40~95質量%である、請求項1~5のいずれかに記載の樹脂組成物。
- 前記重合体(A)と前記重合体(B)との質量比((A)/(B))が、0.5/99.5~30/70である請求項6に記載の樹脂組成物。
- 下記式(1)で表される(メタ)アクリレート単位(a)を45質量%以上含有する重合体(A)と、メチル(メタ)アクリレート単位(b)を60質量%以上含有し、質量平均分子量が5,000~20,000である重合体(B)とを含有するブレンド:

Xは、単結合、又は-C(R2)(R3)-、-C(=O)-、-O-、-OC(=O)-、-OC(=O)O-、-S-、-SO-、-SO2-及びこれらの任意の組み合わせからなる群から選択される二価の基であり(ここで、R2及びR3は、各々独立に、水素原子、炭素数1~10の直鎖状アルキル基、炭素数3~10の分岐状アルキル基、炭素数3~10の環状アルキル基、炭素数1~10の直鎖状アルコキシ基、炭素数3~10の分岐状アルコキシ基、炭素数3~10の環状アルコキシ基、フェニル基又はフェニルフェニル基であり;R2及びR3は、相互に連結して、これらが結合する炭素原子と一緒になって炭素数3~10の環状アルキル基を形成していてもよい);
R1は、水素原子又はメチル基であり;
R4及びR5は、各々独立に、炭素数1~10の直鎖状アルキル基、炭素数3~10の分岐状アルキル基、炭素数3~10の環状アルキル基、炭素数1~10の直鎖状アルコキシ基、炭素数3~10の分岐状アルコキシ基、炭素数3~10の環状アルコキシ基、ハロゲン原子、フェニル基又はフェニルフェニル基であり;
mは、1~10の整数であり;
pは、0~4の整数であり;
qは、0~5の整数である)。 - 前記重合体(A)が、前記式(1)で表される(メタ)アクリレート単位(a)を50質量%以上含有する請求項8に記載のブレンド。
- 前記式(1)において、mが1~3の整数である請求項8又は9に記載のブレンド。
- 前記式(1)において、Xが単結合、-C(R2)(R3)-、-C(=O)-、-O-、-SO-又は-SO2-である請求項8~10のいずれかに記載のブレンド。
- 前記式(1)において、p及びqが0である請求項8~11のいずれかに記載のブレンド。
- 前記重合体(A)と前記重合体(B)との質量比((A)/(B))が、0.5/99.5~30/70である請求項8~12のいずれかに記載のブレンド。
- 請求項1~7のいずれかに記載の樹脂組成物を用いて成形された成形体。
