Abstract
Die vorliegende Erfindung betrifft eine in der selektiven katalytischen Reduktion von Stickoxiden aktive katalytische Zusammensetzung, enthaltend einen Eisenhaltigen Zeolith vom Typ MFI und einen Eisenhaltigen Zeolith vom Typ BEA, wobei die gewichtsmittlere Teilchengröße d50 des Zeoliths vom Typ MFI und des Zeoliths vom Typ BEA unterschiedlich ist, ein Verfahren zur Herstellung eines SCR-Katalysators, sowie den damit hergestellten SCR-Katalysator. Die Haftung der Beschichtung wird dadurch verbessert, dass die gewichtsmitteleren Teilchengrösse der Zeolithen vom Typ MFI und Typ BEA unterschiedlich sind.
Description
SCR-KATALYSATOR MIT VERBESSERTER HAFTUNG DER ZEOLITHEN-ENTHALTENDEN KATALYTISCHEN SCHICHT
Die vorliegende Erfindung betrifft eine in der selektiven katalytischen Reduktion von Stickoxiden aktive katalytische Zusammensetzung, enthaltend einen Zeolith vom Typ MFI, der Eisen enthält und einen Zeolith vom Typ BEA, der Eisen enthält, wobei die gewichtsmittlere Teilchengröße d50 des Zeoliths vom Typ MFI und des Zeoliths vom Typ BEA unterschiedlich ist. Die Erfindung betrifft auch ein Verfahren zur Herstellung eines SCR- Katalysators mit der aktiven katalytischen Zusammensetzung sowie den damit hergestellten SCR-Katalysator.
Seit Beginn der Bemühungen zur Abgasreinigung werden große Anstrengungen unternommen, den Schadstoffausstoß von Verbrennungsmaschinen immer weiter herabzusetzen. Innermotorische Maßnahmen werden zukünftig nicht mehr ausreichen, um die gesetzlichen Vorgaben zu erfüllen. Daher sind moderne Systeme für die Abgasnachbehandlung notwendig, damit die Abgasgrenzwerte eingehalten werden können. Zum Beispiel sind für die Abgasnachbehandlung von Dieselmotoren unter anderem folgende Systeme bereits realisiert bzw. befinden sich in der Erprobung:
selektive katalytische Reduktion (SCR-Verfahren),
NOx-Reduktionskatalysatoren (NSR),
Diesel-Oxidationskatalysatoren (DOC),
katalytisch beschichtete Partikelfilter,
Kombinationen verschiedener Systeme, wie z. B.„Continuously Regenerating Trap" (CRT-System), SCRT-Verfahren, DPNR-Verfahren.
Die Oberfläche, der bei diesen Systemen eingesetzten Katalysatoren, weist eine aktive Beschichtung zur Beschleunigung der entsprechenden Reaktion auf. Als Katalysatorsubstrat auf dem die Beschichtung aufgebracht wird, dient in der Regel ein Katalysatorsubstrat aus keramischen oder metallischen Trägermaterialien.
Insbesondere bei der Verwendung von metallischen Trägermaterialien hat sich gezeigt, dass die katalytisch aktive Zusammensetzung, die in Form eines Washcoats aufgetragen wird, oft nur eine unzureichende Haftung auf dem metallischen Träger zeigt. Um eine ausreichende Menge katalytisch aktiven Materials auf die Trägermaterialien aufzubringen, sind in diesen Fällen mehrere Beschichtungsvorgänge notwendig. Die Beschichtung der Trägermaterialien durch mehrere sich wiederholende Vorgänge erhöht den Aufwand und die Kosten, die zur Herstellung der Katalysatoren aufgebracht werden müssen.
US 8,147,952 B2 stellt ein Beschichtungsmaterial für eine Wabenstruktur zur Verfügung, wobei das Beschichtungsmaterial anorganische oder organische Teilchen umfasst, die ein D90/D10-Verhältnis von zwischen 5 bis 50 aufweisen mit D10 gleich 50 μππ oder weniger und mit D90 gleich 4 μππ oder mehr (wobei D10 und D90 jeweils Werte von 10 % Durchmesser und 90 % Durchmesser sind, bezogen auf den Volumenanteil einer Teilchendurchmesserverteilung, gemessen durch Laser Diffraktometrie / Streuungs- Methode, ausgehend von der Seite der kleinen Teilchendurchmesser).
US 7,393,804 B2 beschreibt einen Abgasreinigungskatalysator mit einer katalytischen Komponente, die Kupfer, ZSM-5 und Zeolith Beta umfasst, wobei der ZSM-5 ein molares S1O2/AI2O3- Verhältnis von (20 - 100) / 1 aufweist und einen mittleren Kristallit-Durchmesser, wie er unter dem Elektronenmikroskop beobachtet wird, in einem Bereich der 0,5 μππ nicht übersteigt, der Zeolith ß ein S1O2/AI2O3- Verhältnis von (10 - 50) / 1 aufweist und das Gewichtsverhältnis des ZSM-5 und des Zeolith ß im Bereich von 1 :0,1 bis 1 :5 liegt. Dieser Abgasreinigungskatalysator reduziert selbst in niedrigen Temperaturbereichen Stickoxide und zeigt auch unter hoher thermischer Belastung Haltbarkeit.
US 5,589,147 beschreibt ein Verfahren für die Behandlung von Abgas, wobei das Verfahren eine speziell hergestellte Katalysatorzusammensetzung, zur selektiven katalytischen Reduktion von NOx, das in Abgasen enthalten ist, verwendet. Eine Ausführungsform des erfindungsgemäßen Verfahrens umfasst eine katalytische Stufe zur selektiven katalytischen Reduktion des NOx über einer Katalysatorzusammensetzung, umfassend ein Molekularsieb, das mit einem Metall in einer Weise behandelt worden ist, die wirksam die
Metalldispersion maximiert. Der Katalysator dieses Verfahrens umfasst typischerweise Siliziumdioxid-, Titandioxid- oder Zirkondioxid-Binder, z.B. einen Binder umfassend ein mit Hydroxylgruppen funktionalisiertes Silikonharz mit einem hohen Molekulargewicht. Der Katalysator kann in die gewünschte Form gebracht werden, z.B. durch Extrusion, und kann in einer angefeuchteten Atmosphäre ausgereift werden.
EP 2123614 A2 beschreibt eine Wabenstruktur, die eine Wabenstruktureinheit umfasst, enthaltend einen Zeolithen sowie einen anorganischen Binder und die eine Vielzahl an Abtrennwänden aufweist, die in der longitudinalen Richtung der Wabenstruktureinheit angeordnet sind und die eine Vielzahl an Durchflussöffnungen definieren, die durch die Abtrennwände separiert sind. Der Zeolith beinhaltet einen ersten Zeolithen, der mit einer oder mehreren Arten Metallionen, ausgewählt aus der Gruppe bestehend aus Cu, Mn, Ag und V, ausgetauscht ist und einem zweiten Zeolithen, der mit einer oder mehreren Arten Metallionen, ausgewählt aus der Gruppe bestehend aus Fe, Ti und Co, ausgetauscht ist. Das Verhältnis des Gewichts des ersten Zeolithen zu dem Gesamtgewicht des ersten und zweiten Zeolithen ist in der Mitte der Abtrennwand größer als an der Oberfläche derselben. Das Verhältnis des Gewichts des zweiten Zeolithen zu dem Gesamtgewicht des ersten und zweiten Zeolithen ist an der Oberfläche der Abtrennwand größer als in dessen Mitte.
WO 201 1/125050 A1 beschreibt grundsätzlich die Möglichkeit, eine Kombination von Zeolithen verschiedener Typen zur Herstellung von SCR-Katalysatoren zu verwenden. Aus WO 201 1/125050 A1 ergibt sich allerdings kein Hinweis darauf, wie ein Katalysator zu erhalten ist, bei dem der Washcoat eine bessere Haftung auf den Trägermaterialien aufweist.
Es war daher eine Aufgabe der vorliegenden Erfindung, einen SCR-Katalysator zur Verfügung zu stellen, der eine Beschichtung aufweist, die eine verbesserte Haftung zu keramischen und/oder metallischen Trägermaterialien zeigt.
Die vorstehend genannte Aufgabe wird durch eine katalytische Zusammensetzung gelöst, umfassend einen Zeolithen vom Typ MFI, der Eisen enthält und einen Zeolith vom Typ BEA,
der Eisen enthält, wobei die gewichtsmittlere Teilchengröße d50 der Zeolithen unterschiedlich ist.
Der Zeolith vom Typ MFI weist vorzugsweise eine gewichtsmittlere Teilchengröße d50 im Bereich von 2 bis 10 μππ auf und der Zeolith vom Typ BEA weist vorzugsweise eine gewichtsmittlere Teilchengröße d50 im Bereich von 0,1 bis 3 μππ auf.
Die katalytische Zusammensetzung ist bevorzugt eine in der selektiven katalytischen Reduktion von Stickoxiden aktive Zusammensetzung (SCR-Katalysator).
Ein SCR-Katalysator im Sinne der vorliegenden Erfindung ist ein Katalysator, der die selektive katalytische Reduktion von Stickoxiden aus Abgasen von Verbrennungsmotoren und auch Kraftwerken ermöglicht. Mit einem SCR-Katalysator werden nur die Stickoxide NO und NO2 (allgemein als NOx bezeichnet) selektiv reduziert, wobei für die Reaktion gewöhnlich NH3 (Ammoniak) zugemischt wird. Als Reaktionsprodukt entstehen daher nur die unbedenklichen Stoffe Wasser und Stickstoff.
Bevorzugt weist der Zeolith vom Typ MFI eine gewichtsmittlere Teilchengröße d50 im Bereich von 2 bis 10 μππ, besonders bevorzugt im Bereich von 4 bis 8 μππ, auf.
Bevorzugt weist der Zeolith vom Typ BEA eine gewichtsmittlere Teilchengröße d50 im Bereich von 0,1 bis 3 μππ, besonders bevorzugt im Bereich von 0,2 bis 2 μππ, auf.
Bevorzugt ist, dass sich die gewichtsmittlere Teilchengröße d50 des Zeoliths vom Typ MFI und des Zeoliths vom Typ BEA um mindestens 5 μππ, stärker bevorzugt um 2 μππ und besonders bevorzugt um 0,5 μππ unterscheidet.
Die gewichtsmittlere Teilchengröße d50, oder Medianwert, dient als Maß für die mittlere Teilchengröße, er bedeutet hier, dass 50 Gewichts-Prozent der Probe eine Teilchengröße aufweisen, die kleiner als der Wert der gewichtsmittleren Teilchengröße d50 ist und die
anderen 50 Gewichts- Prozent der Probe eine Teilchengröße aufweisen, die größer als der Wert der gewichtsmittleren Teilchengröße d50 ist.
Unter dem Begriff „Zeolith" wird allgemein gemäß der Definition der International Mineralogical Association (D.S. Coombs et al., Can. Mineralogist, 35, 1997, 1571 ) eine kristalline Substanz aus der Gruppe der Aluminiumsilikate mit Raumnetzstruktur der allgemeinen Formel
Mn+ x/n[(AI02)x(Si02)y] · z(H20) verstanden, die aus Si04/AI04 Tetraedern bestehen, die durch gemeinsame Sauerstoffatome zu einem regelmäßigen dreidimensionalen Netzwerk verknüpft sind. Das Zeolithgerüst enthält offene Hohlräume in Form von Kanälen und Käfigen, die normalerweise von Wassermolekülen und extra Gerüstkationen, die ausgetauscht werden können, besetzt sind. Auf ein Aluminiumatom kommt eine überschüssige negative Ladung, die durch diese Kationen kompensiert wird. Das Verhältnis von Si/Al = y/x beträgt immer > 1 gemäß der sogenannten „Löwenstein-Regel", die das benachbarte Auftreten zweier benachbarter negativ geladener AI04-Tetraeder verbietet. Je mehr Aluminium und je weniger Silizium ein Zeolith enthält, desto dichter ist die negative Ladung in seinem Gitter und desto polarer seine innere Oberfläche. Dabei stehen bei einem geringen Si/Al-Verhältnis zwar mehr Austauschplätze für Metalle zur Verfügung, der Zeolith wird jedoch zunehmend thermisch instabiler.
Die Zeolithstruktur enthält Hohlräume und Kanäle, die für jeden Zeolithen charakteristisch sind. Die Zeolithe werden gemäß ihrer Topologie in verschiedene Strukturtypen eingeteilt, die mit einem dreistelligen Code (Framework Type Code„FTC") bezeichnet werden. Im Rahmen der Beschreibung dieser Erfindung wird mit der Angabe der Zeolithtypen MFI und BEA auf den jeweiligen Strukturtyp MFI und BEA verwiesen, wie er durch Angabe des FTC bezeichnet wird.
Vorzugsweise liegt das molare Verhältnis S1O2/AI2O3 des Zeoliths vom Typ MFI und des Zeoliths vom Typ BEA jeweils im Bereich von 5 bis 150, besonders bevorzugt im Bereich von 15 bis 100. Ganz besonders bevorzugt liegt das molare Verhältnis S1O2/AI2O3 des Zeoliths vom Typ MFI im Bereich von 20 bis 80, noch weiter bevorzugt im Bereich von 20 bis 50. Ganz besonders bevorzugt liegt das molare Verhältnis S1O2/AI2O3 des Zeolith vom Typ BEA im Bereich von 30 bis 80, noch weiter bevorzugt im Bereich von 30 bis 50.
Die Zeolithe vom Typ MFI und BEA haben relativ große Porendurchmesser von jeweils 5,1 Ä bis 5,6 Ä.
Bevorzugt weist die erfindungsgemäße katalytische Zusammensetzung neben Eisen Übergangsmetalle und/oder Übergangsmetalloxide auf. Besonders bevorzugt weist die erfindungsgemäße katalytische Zusammensetzung zusätzlich Nickel-, Kupfer-, Kobalt-, Mangan-, Rhodium-, Rhenium- und/oder Vanadium-Oxide, sowie Mischungen von zwei oder mehreren dieser Verbindungen, auf. Der Zeolith vom Typ MFI weist neben Eisen bevorzugt Kupfer auf und der Zeolith vom Typ BEA weist, unabhängig davon, neben Eisen ebenfalls bevorzugt Kupfer auf.
Bevorzugt weist der Zeolith vom Typ MFI Eisen, in Gewichtsmengen von 0,7 bis 4,9 Gew.- % auf, besonders bevorzugt in Mengen von 1 ,4 bis 4,2 Gew.-%, ganz besonders bevorzugt in Mengen von 2,1 bis 3,5 Gew.-%, bezogen auf das Gewicht des eisenhaltigen Zeoliths vom Typ MFI. Bevorzugt weist der Zeolith vom Typ BEA Eisen, in Gewichtsmengen von 0,3 bis 3,9 Gew.-% auf, besonders bevorzugt in Mengen von 1 bis 3,1 Gew.-%, ganz besonders bevorzugt in Mengen von 1 ,7 bis 2,5 Gew.-%.
Bevorzugt weist der Zeolith vom Typ MFI Eisen, berechnet als Fe2O3, in Gewichtsmengen von 1 bis 7 Gew.-% auf, besonders bevorzugt in Mengen von 2 bis 6 Gew.-%, ganz besonders bevorzugt in Mengen von 3 bis 5 Gew.-%, bezogen auf das Gewicht des eisenhaltigen Zeoliths vom Typ MFI. Bevorzugt weist der Zeolith vom Typ BEA Eisen, berechnet als Fe2O3, in Gewichtsmengen von 0,4 bis 5,5 Gew.-% auf, besonders bevorzugt
in Mengen von 1 ,4 bis 4,5 Gew.-%, ganz besonders bevorzugt in Mengen von 2,4 bis 3,5 Gew.-%.
Eisen liegt in der erfindungsgemäßen katalytischen Zusammensetzung vorzugsweise in kationischer Form, entweder als Metallkation oder als kationischer Komplex enthaltend Eisen als Zentralatom, vor. Dabei ist es bevorzugt, dass diese Kationen die negative Ladung des Zeolithgrundgerüstes kompensieren. Dabei liegen die Kationen als Gegenionen zu den negativen Ladungen in den Hohlräumen und Kanälen des Zeolithen vor. Das Eisen kann aber auch ganz oder teilweise als Eisenoxid vorliegen.
Bevorzugt liegt das Gewichtsverhältnis des Zeoliths vom Typ MFI zum Zeolith vom Typ BEA im Bereich 1 :10 bis 10:1 , besonders bevorzugt im Bereich 1 :5 bis 5:1 , ganz besonders bevorzugt im Bereich 1 :2 bis 2:1 , noch weiter bevorzugt im Bereich 1 :1 .
Bevorzugt liegt die BET-Oberfläche des erfindungsgemäßen S CR- Katalysators im Bereich von 100 m2/g bis 1.500 m2/g, besonders bevorzugt im Bereich von 150 m2/g bis 1 .000 m2/g und ganz besonders bevorzugt im Bereich von 200 m2/g bis 600 m2/g. Die BET-Oberfläche wird dabei durch Adsorption von Stickstoff gemäß DIN 66132 bestimmt.
In einer besonders bevorzugten Ausführungsform bezieht sich die vorliegende Erfindung auf eine katalytische Zusammensetzung umfassend einen Zeolithen vom Typ MFI, der eine gewichtsmittlere Teilchengröße d50 im Bereich von 2 bis 10 μππ aufweist, und einen Zeolithen vom Typ BEA, der eine gewichtsmittlere Teilchengröße d50 im Bereich von 0,1 bis 3,0 μππ aufweist.
In einer ganz besonders bevorzugten Ausführungsform bezieht sich die vorliegende Erfindung auf eine katalytische Zusammensetzung umfassend einen Zeolithen vom Typ MFI, der eine gewichtsmittlere Teilchengröße d50 im Bereich von 4 bis 8 μππ aufweist, und einen Zeolithen vom Typ BEA, der eine gewichtsmittlere Teilchengröße d50 im Bereich von 0,2 bis 2 μππ aufweist und in der der Zeolith vom Typ MFI und der Zeolith vom BEA-Typ
unabhängig voneinander jeweils Eisen in Gewichtsmengen von 0,1 bis 10 Gew.-% enthalten.
Die katalytische Zusammensetzung wird bevorzugt zu einem Washcoat verarbeitet und auf ein geeignetes Trägermaterial aufgebracht. Aufgrund der Eigenschaften der katalytischen Zusammensetzung kommt es zu einer verbesserten Haftung einer damit hergestellten Beschichtung auf dem Trägermaterial.
Ein weiterer Gegenstand der Erfindung ist somit ein Washcoat, der die oben genannte katalytische Zusammensetzung enthält. Dazu wird die katalytische Zusammensetzung vorzugsweise mit einem Bindemittel vermischt. Geeignete Bindemittel sind Aluminiumoxid- Bindemittel, Aluminiumoxid-Siliziumoxid-Bindemittel oder Siliziumdioxid-Bindemittel. Diese Bindemittel sind alle Aluminiumoxide, Siliziumdioxide und Siliziumoxid-Aluminium- Mischoxide, die normalerweise in SCR-Katalysatoren angewendet werden. Bei dem Aluminiumoxid-Bindemittel kann es sich um (Pseudo-)Böhmit oder Aluminiumoxid-Sol handeln. Gewöhnlich wird das Aluminiumoxid-Bindemittel vor oder während seiner Kombination mit dem Zeolithen und gegebenenfalls weiteren Komponenten peptisiert. Weiterhin können Siliziumdioxid und/oder kristallines Aluminiumoxid in der Masse vorhanden sein und gegebenenfalls werden Füllstoffe wie Ton, z. B. Kaolin, verwendet. Gewöhnlich sind im Washcoat bis zu 20 Gew.-% Bindemittel, vorzugsweise Aluminiumoxid- Bindemittel, vorhanden, aber es können auch noch höhere Mengen verwendet werden.
In einer weiteren Ausführungsform bezieht sich die vorliegende Erfindung auf ein Verfahren zur Herstellung eines SCR-Katalysators umfassend die Schritte:
a) Bereitstellen eines Washcoats wie oben beschrieben,
b) Kontaktieren des Washcoats mit einem Trägermaterial und
c) Trocknen des nach Schritt b) erhaltenen Trägermaterials.
Gemäß einer bevorzugten Ausführungsform umfasst das Verfahren die Schritte:
a) Bereitstellen eines Washcoats, umfassend einen Zeolith vom Typ MFI, der eine gewichtsmittlere Teilchengröße d50 im Bereich von 2 bis 10 μππ aufweist, und einen
Zeolith vom Typ BEA, der eine gewichtsmittlere Teilchengröße d50 im Bereich von 0,1 bis 3 μππ aufweist, und eines Bindemittels,
b) Kontaktieren des Washcoats mit einem Trägermaterial und
c) Trocknen des nach Schritt b) erhaltenen Trägermaterials.
In Schritt a) werden der Zeolith vom Typ MFI und der Zeolith vom Typ BEA, die vorstehend bereits beschrieben sind, mit einem Bindemittel vermischt.
In Schritt b) wird das Trägermaterial mit dem Washcoat kontaktiert, um es zu beschichten. Geeignete Katalysatorträger bzw. Trägermaterialien sind metallische oder keramische Träger. Bevorzugt ist als Trägermaterial ein metallisches oder ein keramisches Trägermaterial, das jeweils als monolithischer Träger vorliegt. Ein Katalysator, der Trägermaterialien und katalytisch aktive Beschichtungen umfasst, wird als Beschichtungskatalysator bezeichnet. Die Beschichtung wird mit einer sogenannten Washcoat-Suspension, d. h. einer Aufschlämmung der katalytisch aktiven Substanz, in einem fluiden Medium auf dem Katalysatorträger aufgetragen. Dementsprechend ist ein weiterer Gegenstand der vorliegenden Erfindung ein Verfahren zur Herstellung von SCR- Katalysatoren.
Als Trägermaterial für Waben aus keramischen Formkörpern finden beispielsweise Materialien wie Cordierit, Steatit, Turanit oder Siliciumcarbid, oder Formkörper aus Siliziumdioxid, Aluminiumoxiden, Aluminaten oder auch Metallen und Metalllegierungen, Verwendung. Die Verwendung von Metallen und Metalllegierungen ermöglicht insbesondere die Herstellung komplex strukturierter Wabenkörper, wie beispielsweise Waben mit offenen Kanalstrukturen oder mit komplexen Mischsystemen.
Das Trägermaterial kann in Form von Waben vorliegen. Die Waben bestehen entweder aus einem sogenannten Wabenkörper, der aus einem Wabenmantel und einem darin eingesetzten Träger, insbesondere einer teilweise strukturierten und aufgewickelten Blechfolie, zusammengesetzt sein kann, oder vollständig aus einem keramischen
Formkörper. Die Waben sind dabei im Wesentlichen von parallel zur Achse der Waben verlaufenden Kanälen durchzogen.
Die Beschichtung kann dabei durch verschiedene Methoden erfolgen. In der Regel wird zunächst der Washcoat mit Wasser hergestellt, gegebenenfalls unter Zusatz von Additiven, wie Tensiden, katalytischen Aktivkomponenten, Porenbildnern, Rheologiehilfsmitteln und anderen Zusatzstoffen, worauf das Trägermaterial durch einen Tauch-, Saug- oder Pumpprozess mit dem Washcoat befüllt wird. Ein einfaches Verfahren zum Kontaktieren des Washcoats mit einem Trägermaterial ist das Eintauchen des Trägermaterials in den Washcoat und das Entfernen von überschüssigem Washcoat durch Ausblasen mit Luft bzw. Absaugen der Luft. Ebenso ist es möglich, die Beschichtung unter Einsatz von Zentrifugen durchzuführen oder durch Besprühen des Trägermaterials mit dem Washcoat. Die Zeolithe vom Typ MFI und vom Typ BEA werden dabei in Schichten auf dem Trägermaterial aufgetragen, wobei die Zeolithen vom Typ MFI und vom Typ BEA gemeinsam in einer Schicht auf dem Trägermaterial vorliegen.
In einem Schritt c) wird ein mit einem Washcoat beschichtetes Trägermaterial getrocknet. Gegebenenfalls wird das getrocknete Trägermaterial in einem weiteren Schritt kalziniert. Vorzugsweise wird das Trägermaterial abschließend bei einer Temperatur im Bereich von 350 °C bis 700 °C, besonders bevorzugt im Bereich von 450 °C bis 650 °C kalziniert.
Ein weiterer Gegenstand der Erfindung ist ein SCR-Katalysator, enthaltend die oben beschriebene katalytische Zusammensetzung bzw. ein SCR-Katalysator, welcher nach dem oben genannten Verfahren hergestellt wurde.
Der erfindungsgemäße SCR-Katalysator eignet sich zur Verringerung von Stickoxidemissionen von mobilen oder stationären Verbrennungseinrichtungen. Mobile Verbrennungs-einrichtungen sind beispielsweise Verbrennungsmotoren von Kraftfahrzeugen, insbesondere Dieselmotoren, Stromerzeugungsaggregate auf Basis von Verbrennungsmotoren oder sonstige Aggregate auf Basis von Verbrennungsmotoren. Bei den stationären Verbrennungseinrichtungen handelt es sich gewöhnlich um
Kraftwerksanlagen, Feuerungsanlagen, Müllverbrennungsanlagen und auch um Heizungssysteme von Privathaushalten. Somit ist ein weiterer Gegenstand der vorliegenden Erfindung die Verwendung eines SCR-Katalysators zur selektiven Reduktion von Stickoxiden.
Ein weiterer Gegenstand der Erfindung ist ein Abgasreinigungssystem, das einen erfindungsgemäßen SCR-Katalysator umfasst. Das Abgasreinigungssystem kann ferner weitere Komponenten enthalten, vorzugsweise einen Dieseloxidationskatalysator (DOC) zur Oxidation von Kohlenwasserstoffen, einen Dieselpartikelfilter zur Verminderung der Partikelemissionen, gegebenenfalls einen Hydrierkatalysator zur Harnstoffaufbereitung, sowie einen Sperrkatalysator nachfolgend zum SCR-Katalysator, der als Ammoniakoxidationskatalysator (Schlupfkatalysator) dient.
Die Erfindung wird im Folgenden anhand einiger Ausführungsbeispiele, die jedoch nicht als beschränkend auf den Umfang der Erfindung zu verstehen sind, näher erläutert.
Beispiele
Bestimmung der Teilchengröße
Die gewichtsmittlere Teilchengröße d50 der Zeolithe, die in dieser Erfindung verwendet werden, wird unter Verwendung eines Malvern Mastersizer 2000 und einer Malvern Hydro 2000S Dispergiereinheit bestimmt. Dieses Gerät, hergestellt von Malvern Instruments, Malvern, England, nutzt das Prinzip der Mie-Streuung unter Verwendung eines energiearmen He/Ne-Lasers. Vor der Messung wird die Probe anfänglich mit Ultraschall in Wasser für fünf Minuten dispergiert, um eine wässrige Suspension zu bilden. Diese Suspension wird gerührt, bevor sie mit dem Messverfahren, wie in der Bedienungsanleitung für das Gerät beschrieben, gemessen wird. Der Malvern Mastersizer misst die gewichtsmittlere Teilchengrößenverteilung des Zeolithen. Die gewichtsmittlere Teilchengröße d50 ist ohne weiteres aus den Daten, die durch das Gerät erzeugt werden, erhältlich.
Materialien
1. Eisenhaltiger Zeolith vom Typ MFI („Fe-MFI") der Süd-Chemie Zeolites GmbH (Handelsname: Fe-TZP-302), Eisengehalt: 2,8 Gew.-%, Verteilung der gewichtsmittleren Teilchengröße: d10 = 1 ,98 μππ, d50 = 6,42 μππ, d90 = 12,21 μππ.
2. Eisenhaltiger Zeolith vom Typ BEA („Fe-BEA") der Süd-Chemie Zeolites GmbH (Handelsname: Fe-TZB-223I), Eisengehalt 2,1 Gew.-%, Verteilung der gewichtsmittleren Teilchengröße: d10 = 0,19 μππ, d50 = 0,47 μm, d90 = 2,45 μππ.
3. Eisenhaltiger Zeolith vom Typ MFI („FeCZP 30.2") der Süd-Chemie Zeolites GmbH, Eisengehalt 2,2 Gew.-%, Verteilung der gewichtsmittleren Teilchengröße: d10 = 2,73 μππ, d50 = 7,41 μπι, d90 = 13,81 μππ.
4. Eisenhaltiger Zeolith vom Typ BEA („FeCZB 30") der Süd-Chemie Zeolites GmbH, Eisengehalt 2,2 Gew.-%, Verteilung der gewichtsmittleren Teilchengröße: d10 = 0,6 μππ, d50 = 6,73 μππ, d90 = 13,93 μππ.
Herstellung der Washcoat-Suspension und des beschichteten Substrats Beispiel 1 :
Es wurden 75 g Fe-BEA und 75 g Fe-MFI in 275 ml Wasser dispergiert. Anschließend wurden 130 g AL 20 DW (kolloidales Aluminium-Sol) von Nyacol hinzugefügt. Die Suspension wurde für einige Minuten dispergiert. Anschließend erfolgte die Beschichtung eines metallischen Substrats (1 Zoll Durchmesser, 2 Zoll Länge, 400 cpsi) durch Eintauchen des Substrats in die Washcoatsuspension und anschließendes Absaugen oder Ausblasen, um überstehende Washcoatsuspension zu entfernen. Je nach gewünschter Katalysatorbeladung sind ein bis zwei Beschichtungsschritte notwendig gewesen.
Beispiel 2:
Die Herstellung der Suspension und des beschichteten Substrats wurde wie in Beispiel 1 durchgeführt, jedoch mit den Proben FeCZP 30.2 und FeCZB 30.
Bestimmung der Haftung
Die Haftung des Washcoats lässt sich mithilfe des sogenannten „Thermo-Schock-Test" bestimmen. Dazu wurde eine wie vorstehend beschrieben beschichtete Metallwabe gewogen, anschließend auf eine Temperatur im Bereich von 650 °C bis 850 °C erhitzt und anschließend in ein Gefäß mit kaltem Wasser geworfen. Das Wasser verdampfte dabei schlagartig. Die Verdampfung des Wassers, einhergehend mit der schlagartigen Abkühlung stellt eine sehr große physikalische Belastung des Washcoats dar. Anschließend wurde die Menge an Washcoat, der abgeplatzt war, bestimmt. Hierzu wurde das Substrat bei 120 °C getrocknet und anschließend gewogen. Die ermittelte Gewichtsdifferenz entspricht der Menge an abgeplatztem Washcoat.
Der vorstehend beschriebene Thermo-Schock-Test wurde mehrmals durchgeführt, Tabelle 1 fasst die Ergebnisse zusammen.

Die Beispiele zeigen, dass mit zunehmender Differenz der gewichtsmittleren Teilchengröße d50 zwischen den beiden Zeolithtypen (d50-Wert MFI und d50-Wert BEA), die Haftung des Washcoats auf der Wabe zunimmt. Der Verlust an Washcoat beträgt bei den Beispielen 1 und 2 jeweils 13,6 % und 33,3 %, bezogen auf die ursprünglich vorhandene Menge an Washcoat, hingegen beträgt der Verlust bei einem Katalysator, der nur mit Fe-BEA
beschichtet wurde 41 ,6%, bezogen auf die ursprünglich vorhandene Menge an Washcoat. Da ein geringerer Verlust an Washcoat auf eine verbesserte Haftung hindeutet, zeigen die erfindungsgemäß beschichteten Katalysatoren eine verbesserte Haftung des Washcoats auf dem Trägermaterial.
Claims
1. Katalytische Zusammensetzung umfassend einen Zeolithen vom Typ MFI, der Eisen enthält und einen Zeolithen vom Typ BEA der Eisen enthält, wobei die gewichtsmittlere Teilchengröße d50 der Zeolithen unterschiedlich ist.
2. Katalytische Zusammensetzung gemäß Anspruch 1 , dadurch gekennzeichnet, dass sich die gewichtsmittlere Teilchengröße d50 der Zeolithen um mindestens 0,5 μππ unterscheidet.
3. Katalytische Zusammensetzung gemäß Anspruch 1 , dadurch gekennzeichnet, dass sich die gewichtsmittlere Teilchengröße d50 der Zeolithen um mindestens 2 μππ unterscheidet.
4. Katalytische Zusammensetzung gemäß Anspruch 1 bis 3, dadurch gekennzeichnet, dass der Zeolith vom Typ BEA eine gewichtsmittlere Teilchengröße d50 im Bereich von 0,1 bis 3 μππ und der Zeolith vom Typ MFI eine gewichtsmittlere Teilchengröße d50 im Bereich von 2 bis 10 μππ aufweist.
5. Katalytische Zusammensetzung nach einem der Ansprüche 1 bis 4, dadurch gekennzeichnet, dass der Zeolith vom Typ BEA eine gewichtsmittlere Teilchengröße d50 im Bereich von 0,2 bis 2 μππ aufweist.
6. Katalytische Zusammensetzung nach einem der Ansprüche 1 bis 5, dadurch gekennzeichnet, dass der Zeolith vom Typ MFI eine gewichtsmittlere Teilchengröße d50 im Bereich von 4 bis 8 μππ aufweist.
7. Katalytische Zusammensetzung nach einem der Ansprüche 1 bis 6, dadurch gekennzeichnet, dass das Gewichtsverhältnis des Zeoliths vom Typ MFI zu dem Zeolith vom Typ BEA im Bereich 1 :10 bis 10:1 liegt.
8. Katalytische Zusammensetzung nach einem der Ansprüche 1 bis 7, dadurch gekennzeichnet, dass der Zeolith vom Typ MFI Eisen in Gewichtsmengen von 0,7 bis 4,9 Gew.-%, bevorzugterweise 2,1 bis 3,5 Gew.-%, bezogen auf das Gewicht des eisenhaltigen Zeoliths vom Typ MFI, enthält und der Zeolith vom Typ BEA Eisen in Gewichtsmengen von 0,3 bis 3,9 Gew.-%, bevorzugterweise 1 ,7 bis 2,5 Gew.-%, bezogen auf das Gewicht des eisenhaltigen Zeoliths vom Typ BEA, enthält.
9. Verwendung der katalytischen Zusammensetzung nach einem der Ansprüche 1 bis 8 zur selektiven katalytischen Reduktion von Stickoxiden.
10. Washcoat enthaltend die katalytische Zusammensetzung nach einem der Ansprüche
I bis 8.
1 1 . Verfahren zur Herstellung eines SCR-Katalysators umfassend die Schritte:
a) Bereitstellen eines Washcoats nach Anspruch 10,
b) Kontaktieren des Washcoats mit einem Trägermaterial und
c) Trocknen des nach Schritt b) erhaltenen Trägermaterials.
12. Verfahren nach Anspruch 1 1 , dadurch gekennzeichnet, dass das Trägermaterial ein metallisches oder ein keramisches Trägermaterial ist.
13. SCR-Katalysator enthaltend die katalytische Zusammensetzung nach einem der Ansprüche 1 bis 8 oder hergestellt nach einem Verfahren nach einem der Ansprüche
