Description

樹脂粉末材料、レーザ粉末造形方法及びその装置
 本発明は、樹脂粉末を対象とした3次元積層造形技術に関する。
 3次元積層造形は、金型を使用しない方法であるため、短期間で試作できるというメリットがあり、近年、機能確認用の試作に用いられることが多くなってきている。また、試作への適用のみならず、少量多品種製品の直接製造への適用ニーズも増加している。このような背景の中、最近では、粉末積層造形方法が注目を浴びている。
 例えば、特開2011-68125号公報(特許文献1)には、「球状カーボンと樹脂粉末を必須成分とする複合材料粉末を使用し、粉末焼結積層造形法により作製された成形体に、耐熱性樹脂を含浸した成形物(要約参照)」が開示されている。

 粉末積層造形方法が注目される理由として、射出成形でも使用できる樹脂が使用可能な方法であるため、造形品の強度、信頼性、寸法安定性がその他の造形方法に比べて、高いことが挙げられる。
 また、粉末積層造形方法は、造形箇所内で順次、粉末材料をローラやブレードで敷き、その粉末材料を選択的にレーザなどで加熱・焼結し、それらを繰り返すことで積層品を作る方法である。この方法は、造形時の反りを抑止するため、造形時に造形箇所などに設置された加熱手段により、焼結直前の樹脂粉末(粉末樹脂とも呼ぶ)の表面温度及び造形品をその樹脂の融点と結晶化温度の間に設置することが必須とされている。
 ただし、実際には、融点と結晶化温度の間というよりも、むしろ、融点近傍、特に、融点185℃程度のポリアミド12(以下、PA12と呼ぶ)などでは樹脂の融点から5~15℃程度低い温度に設定し、その温度範囲で加熱状態を維持しないと反りが発生したりする場合が多く、特に、大型品を造形する場合にはその影響は顕著となる。
  これは、温度が下がると結晶化が開始し、樹脂の収縮による反りが起こるためである。
 また、装置としては、多くの場合にPA12もしくはPA11を使用することを念頭としているため、装置の造形温度エリアの上限値は、200℃程度とされていることが多い。その場合、融点200℃程度を超える樹脂は造形できない。温度を保持する必要があることから周辺の温度を監視するセンサや機構等も200℃程度の耐熱性を持つように設計されている。
 また、PA12のような融点が200℃以下の樹脂は、積層造形によって製造された積層造形品(積層成形品とも呼ぶ、あるいは単に成形品と呼ぶ)または積層造形物(積層成形物とも呼ぶ、あるいは単に成形物と呼ぶ)の連続使用温度は120℃以下である。例えば、積層造形品を試作品として自動車や鉄道を代表とする分野などへの一部の製品に適用した場合を考慮すると、高い強度であることや高温環境下で造形物が使用できることが必要とされる。
  そのため、できるだけ耐熱性が高い積層造形品が望まれている。
 また、簡便なプロセスで積層造形を行うことが可能な材料が求められている。
 先に述べた自動車や鉄道を代表とする分野の一部の製品では、高温及び高湿環境下に晒されることから造形前の樹脂材料、または、積層造形品は、水分の吸収率が低いものであることが要求され始めている。
 汎用のレーザ焼結機にて成形可能であり、また、耐熱性を向上させる技術として、特許文献1には、球状カーボンと樹脂粉末であるポリアミド12を必須成分とする複合材料粉末を用いた積層造形物が開示されている。
 この方法では、強度と耐熱性を向上させる技術が開示されているが、成形品に含侵剤をディッピングするが、その内部の成形品はPA12であるため、含侵剤を超えて熱が伝わると、PA12の劣化が起こることについては考慮されていない。
 また、含侵剤とPA12のいずれについても外気に晒される環境下で成形品を用いることは考慮されていない。そのため、水分の吸収性についても考慮されていない。
  そのため、積層造形前後では、乾燥環境下に保持する手間が大きくかかっていたことから製造方法が複雑であった。また、装置構成も複雑となっていた。
 さらに、積層造形物は、多湿環境下においては、PA12樹脂による造形物が吸水することによって弾性率の低下が起こる。その結果、強度の低下も起こる。そのため、湿度の低い環境下で用いられる一部の製品にしか適用できないという課題があった。
 そこで、本発明の目的は、水分を吸収しにくく、耐熱性能が高い積層造形品を提供することである。
 具体的には、ポリブチレンテレフタレート(Polybutylene terephalate、以下PBTと呼ぶ)を主成分とした積層造形用の樹脂粉末複合材を提供することである。
 上記課題を解決するために、例えば特許請求の範囲に記載の構成を採用する。
  本願発明は、上記課題を解決する手段を複数含んでいるが、その一例として以下の構成を採用する。
 本願発明の一例として、粉末積層造形方法に使用される樹脂粉末であって、樹脂粉末は、結晶化温度がホモポリブチレンテレフタレート樹脂より低いポリブチレンテレフタレート樹脂であることを特徴とする。
 本願発明の一例として、樹脂粉末を敷設する工程と、敷設された樹脂粉末にレーザを照射し、照射された箇所を焼結もしくは溶融させるレーザ照射工程と、を順次繰り返して積層造形物を作製するレーザ粉末造形方法であって、樹脂粉末は、結晶化温度がホモポリブチレンテレフタレート樹脂より低いポリブチレンテレフタレート樹脂粉末であることを特徴とする。 
 本願発明の一例として、ローラまたはブレードとレーザ光源とを有しており、ローラまたはブレードによって樹脂粉末を敷設する工程と、敷設された樹脂粉末にレーザ光源からレーザを照射し、照射された箇所を焼結もしくは溶融させるレーザ照射工程と、を順次繰り返して積層造形物を作製するレーザ粉末造形方法であって、樹脂粉末は、結晶化温度がホモポリブチレンテレフタレート樹脂より低いポリブチレンテレフタレート樹脂粉末であることを特徴とする。
 本発明の採用により、水分を吸収しにくく、耐熱性能が高い積層造形品を提供できる。

 本発明の実施の形態について図1を用いて以下説明する。
  本発明に用いるレーザ粉末積層造形装置50は、供給用の粉末樹脂20を造形エリアに供給するローラ1もしくはブレード1で設置する。平面となるようにほぼ均一に設置される。設置された樹脂粉末21を焼結もしくは溶融させ積層接合するのに用いるレーザ光源2、造形エリア8内でレーザ光4を動かすためのガルバノミラー3、造形エリア8内の造形容器5、反射板7、前記造形容器5の両側に配置される粉末材料を保管する保管容器6、造形容器5と、保管容器6を上下方向に動作させるためのピストン10、11、造形エリア8、造形容器5、保管容器6を高温に保持するためのヒータ(図示せず)から構成される。なお、ヒータの配置や構造は適宜変更してよい。
 また、粉末材料20(粉末樹脂)を保管する容器6のエリア温度9は、造形エリア8内の温度以下としておくと良い。その理由としては、エリア温度9の温度が高くなりすぎると、粉末材料20の前記造形容器5内への平滑な設置が困難になるためである。
 積層造形は、ローラ1もしくはブレード1で粉末を敷き、レーザ光4を設置された樹脂粉末22に照射し、焼結もしくは溶融させる。
  この造形工程は、造形物の大きさやレーザ光4のスキャン速度にもよるが、大きな造形品や複数の造形品を製造する際には、最大10分程度の時間を要することがある。
  粉末樹脂22を設置し、レーザ光4を照射する造形工程を繰り替えし行うことで3次元的に樹脂造形品40を作製する方法である。
 ローラ1もしくはブレード1で粉末を敷く積層厚は、厚すぎると熱分解が起こるため、少なくとも150μm以下で動作するとよい。
 繰り返し行った造形工程の終了後に、樹脂造形品40は、樹脂粉末22の中に埋もれた状態となっており、その樹脂粉末22の中から取り出した後に、ブラストなどで造形品40から粉末から剥離させる。
 なお、造形エリア8は、粉末の劣化を抑制するために、窒素やアルゴンなどを充填させた状態とし、酸素濃度を低下させておくことが望ましい。
 また、レーザ光源2は、樹脂粉末の吸収特性に応じて変える必要があるが、樹脂粉末がナチュラル色のものを用いる場合は、COレーザ(波長10.6μm)を使うのが一般的である。
 樹脂粉末の色がブラックなど赤外光を吸収する材質が含まれている場合は、COレーザのみならずファイバーレーザ、YAGレーザ、半導体レーザ(波長800-1100nm)を用いるとよい。
 レーザ光4の強度分布は、通常、ガウシアンであるが、トップハット形状とするとより高精細なレーザ照射ができる。この場合は、造形品が高精度のものを製造することができる。
  なお、精度の観点では、レーザ光4のスポットサイズは小さくすると良いが、その分、造形時間が長くなるため、通常は、100-600μmを使用することが望ましい。
 積層造形を行うには、事前に造形物の3Dモデル、または、3DCADモデルからレーザ粉末積層造形装置50の制御情報を生成し、生成された制御情報に基づいて、レーザ光4等を動作させる。具体的には、3DCADモデルを基にして、各層ごとにレーザ照射の照射条件等(レーザパワー、速度、レーザピッチ、照射方向、照射回数等)の各工程で行う作業手順を設定する。
 この設定は設計に用いた計算機(図示しない)や別途ネットワーク等を介して接続された計算機で行ってもよく、どのような態様であってもよい。また、レーザ粉末積層造形装置50内で設定してもよい。この3Dモデル等または設定された作業手順の情報を、レーザ粉末積層造形装置50の記憶部に保存し、保存された情報を用いて積層造形を行う。
  記憶部への上記作業手順の情報等を保存あるいは入力するには他の計算機からネットワーク等の通信を用いる手段や、別途CD-ROM等の光ディスク、MO、フラッシュメモリ等の記憶装置を使って上記作業手順の情報を入力してもよい。
 (樹脂粉末材料について)
  粉末積層造形を行う場合、高い造形品質(特に密度)の確保及び造形中の反りを抑制するために、粉末や造形品が配置されるチャンバー内の造形温度エリア8は、樹脂粉末20の融点に対して5-15℃程度と低くしておくこととなる。
 また、市場に出回っている粉末積層装置は、装置(特に、温度測定用のセンサー類など)の耐熱性の観点から樹脂粉末や造形品が配置される温度エリア8、9の上限温度は、200℃近辺となっていることが多い。
  そのため、射出成形などで使用されているホモPBTをベースとした融点225℃程度のPBT樹脂を使用しようとすると、造形温度エリア8の保持温度の観点で造形ができなかった。
 また、本願の発明者らによって、PA12材のようなポリアミド材は、樹脂自体の吸水率が高いため、乾燥環境下に保持した状態で粉末を扱わないと樹脂が吸水することによって、造形品の強度自体のばらつきに大きく影響することがわかった。
 そこで、本願の発明者らは、融点降下が可能な共重合PBT樹脂を用いることで、市場に出回っている粉末積層装置を使用し、造形できることを見出した。ここで、本発明を見出した検討結果について説明する。
 本発明に係る樹脂粉末は、ポリブチレンテレフタレート(以下、PBTと呼ぶ)樹脂は、テレフタル酸又はそのエステル形成誘導体(低級アルコールエステル等)を含むジカルボン酸成分と、1,4-ブタンジオール又はそのエステル形成誘導体を含むグリコール成分とを重縮合して得られるポリブチレンテレフタレート系樹脂である。
 本発明に係る粉末樹脂の製造方法について図2を用いて説明する。
  まず、ホモPBTのペレットを準備する(S101)。樹脂粉末に加工される前の材料であるホモPBTのペレットの融点は225℃、結晶化温度は180℃、固有粘度は0.85dl/gである。
 ペレットの形状は、例えば、2mm×1mm×1mm程度の米粒状の形状や、2mm×1mm(直径)程度の円柱状の場合がある。後の工程で微細化するため、これらの形状でなくともよいが、できるだけこの工程で小さくしておくことが望ましい。
 ホモPBTのペレットを微細粉末化する(S102)。この微細粉末化工程は、フロイント・ターボ株式会社製ターボミルにより外気温度を常温下(0℃から35℃の範囲)とした状態で行った。
  特に、常温下で行わないと、樹脂粉砕の工程で樹脂自体の温度上昇が大きくなり、微細な粉末化をした時の収率が悪くなる傾向にある。なお、樹脂の物性によっては、液体窒素下で粉砕すると良い。そのようにすることで、粉末の形状が安定する上に、大量生産にする際のコストの大幅低減が可能となる。
 ペレットからの微細粉末化方法としては、ターボミル、ピンミル、ハンマーミルなど多くの方法が挙げられるが、衝撃とせん断作用によって粉砕化する高速回転ミルを用いると良い。場合によっては、ジェットミルを用いても良い。すなわち、所定の粒子径となる粉砕を行うことができるものであればよい。
 また、溶剤などを用いてペレット樹脂と混錬後に冷却及び析出させ、その後、粉末を取り出す方法を用いても良い。その場合、溶剤を一度揮発させないと造形物の強度は確保できないため、乾燥工程を入れるなどは必要となる。
 なお、一度で所定の粒子径に微粉化できない場合は、一度粗粉化してから行っても良く、微粉化工程を数回行っても良い。
  S102によって微細粉末化されたホモPBT粉末の粒径サイズは、50%平均粒子径83μmであった。
 さらに、微細化された樹脂粉末をALPINE社製エアージェットシーブで、JISZ8801-2000に規定された目開き106μmメッシュ櫛を通過させた(S103)。
 ここで、粉末樹脂に用いるものは微細化された粉末のうちメッシュを通過するパス品を100%とした。このときのSEM像を図3に示す。使用したメッシュ櫛は106μmのものを使用したが、これに限定されることはなく、平均粒子径を所定の値以下に揃えることができるものであればよい。例えばメッシュ櫛は85μmのものであってもよい。
 上記した粉末樹脂材料の他の例として、イソフタル酸共重合PBT(10モル%)を材料とする場合について説明する。
  樹脂粉末に加工される前の材料であるイソフタル酸共重合PBTのペレットの融点は208℃、結晶化温度は153℃、固有粘度は0.85-1.0dl/gである。
 ここで、上記のホモPBTと同様に、最初の工程として、ホモPBT同様にイソフタル酸共重合PBTのペレットを準備する(S101)。
 次に、イソフタル酸共重合PBTのペレットの微細粉末化を行う(S102)。微細粉末化されたイソフタル酸共重合PBT粉末の粒径サイズは、50%平均粒子径79μmであった。
 さらに、S102によって微細粉末化されたイソフタル酸共重合PBT粉末は、メッシュ櫛によって粒径サイズをフィルタリングされる(S103)。このときのSEM像を図4示す。
 ここで、このようにS101からS104の工程によって、微細化された樹脂粉末であるホモPBT粉末とイソフタル酸共重合PBT粉末に対して、示差走査熱量測定(DSC)を行って物性を確認した。その結果、表1に示すように、ペレットの状態よりも結晶化温度は上昇している結果となっていた。

 この微細粉末化した粉末樹脂がペレットの状態よりも結晶化温度が上昇する理由について説明する。
  S102の工程でのペレットの微細粉末化は、ペレットに対して衝撃とせん断力を与えることで粉砕する。このペレットが粉砕される際に、ペレットには衝撃とせん断力がかかることで、結晶化温度が変化する。
 次に、微細化されたホモPBT粉末に対して一次粒子径平均12nmのヒュームドシリカを0.1重量%添加する(S104)。別の例としては1.0重量%添加する。
 また、微細化されたイソフタル酸共重合PBT粉末に対しても、同様に、一次粒子径平均12nmのヒュームドシリカを0.1重量%添加したものと、1.0重量%添加した。ここで、ヒュームドシリカの添加は、S102の微細粉末化前に行ってもよい。
  ただし、微細粉末化された粉末樹脂よりもヒュームドシリカの粒子径が小さいため、微細粉末化後に添加することが望ましい。
 (積層造形装置を用いた積層造形等)
  これらの上述したヒュームドシリカが添加されたPBT樹脂粉末材料を用いて、積層造形を行った。
  三次元積層造形装置は、アスペクト社製ラファエロ300を使用し、上述の積層造形方法を用いて積層造形を行った。
 上記説明した表2に記載の4つのヒュームドシリカが添加されたPBT樹脂粉末材料を用いて、引張り試験片(ISO527-1、2に対応、1造形で24個作製)及び曲げ試験片(ISO178に対応、1造形で6個作製)を作製した。当該作製した造形物に対して強度評価を行った。造形可否及び強度評価結果を表2に示す。なお、詳細な積層造形条件も表2に示す。

 レーザパワーを15Wから35Wまで2.5Wずつパラメータとし、引張り及び曲げ強度は、各条件n=5の平均値で最大となる条件(25W)の時の値を示した。
  さらに、ホソカワミクロン製パウダテスタを用い、ヒュームドシリカの添加有無での粉末の流動特性(安息角、圧縮度、Hausner比)を評価した結果も表2に示す。
 ホモPBT樹脂粉末もしくはホモPBT樹脂粉末にヒュームドシリカを0.1%添加した材料を用いて、図1に記載のレーザ粉末積層造形装置50が有する造形チャンバーの保管温度エリア8を205℃と保持した状態で上記した積層造形すると、レーザ照射時に造形物40が0.1mm以上反ってしまい、ローラ1が次の層の粉末樹脂を敷く際にし、反りが発生し、反った造形品に接触してしまう。ローラ1は反りが大きい造形品に接触すると、造形品が動くもしくは粉末樹脂を平滑に敷くことができないため、正常に造形できないことがわかった。
 これに対して、イソフタル酸共重合PBT樹脂粉末もしくはイソフタル酸共重合PBT樹脂粉末に、ヒュームドシリカを0.1%添加し、造形保管温度エリア8を190℃とした状態で造形すると、反りの発生は確認できず、複数の試験片である造形物を一度に造形できることが確認できた。この時、一層あたりの時間が10分となった場合でも造形ができた。
 さらに、ヒュームドシリカを1.0%添加した場合、流動性は添加しない場合に対して改善しているにも関わらず、ホモPBTを用いた時と同様にレーザ照射時に造形物に反りが発生し、造形できないことが判明した。なお、引張り及び曲げ強度は、ヒュームドシリカ0.1wt%添加した粉末を用いることで、引張り強度51.4MPa、曲げ強度71.6MPaとできる造形物を作製できることを見出した。
 このように、本願発明の樹脂粉末を用いて積層造形を行うことで、融点200℃以上のPBT樹脂をベースとした品質の高いPBT樹脂の造形物を提供することが可能となる。
 なお、この時、PA12を用いた造形品の引張り強度は45MPa、曲げ強度は60MPaのため、本願発明のPBT樹脂造形品の方が高い強度となっていると言える。
 本検討において、イソフタル酸共重合PBT粉末単体の場合でも造形自体はでき、ヒュームドシリカ0.1wt%加えた時と近い強度とできることはわかったが、造形面には一部ひび割れが発生することもあった。
 また、粉末樹脂をイソフタル酸共重合PBTとすることで、ΔT1を小さくできるため、ホモPBTに比べ、造形温度に対するロバスト性も向上でき、結晶化温度も低下させることが可能なため、室温に戻る際の反りも低減できるメリットがある。その上、残留応力も低減可能である。
 レーザ積層造形では、樹脂粉末にレーザ光を照射し、粉末同士を焼結・溶着することで積層するが、レーザ照射での樹脂の溶融コントロールは、レーザエネルギーで行うことが一般的である。
  特に、樹脂の溶融温度が高くなりすぎると、樹脂の熱分解により、気泡が発生しやすくなり、その結果、造形物内にボイドとして残り、強度低下や信頼性の低下を起こす。そのため、樹脂粉末の融点と熱分解温度の差ΔT2を大きくした方がロバスト性は高い。
 ホモPBTとイソフタル酸共重合PBTの粉末の融点と熱分解温度(重量が1%低下した温度)を表3に示す。融点を降下させたイソフタル酸共重合PBTでも熱分解温度はホモPBTと同レベルであった。

 したがって、イソフタル酸共重合PBTとすることで、ボイドに対するロバスト性も向上できることが新たにわかった。
 なお、本発明に係るPBT樹脂は、共重合PBT樹脂であり、テレフタル酸と1,4-ブタンジオール及び、これらと共重合可能なその他のジカルボン酸(あるいはそのエステル形成性誘導体)あるいはその他のジオール(あるいはそのエステル形成性誘導体)を共重合したものが挙げられる。上記その他のジカルボン酸としては、イソフタル酸、フタル酸、4,4’-ジフェニルエーテルジカルボン酸、5-ナトリウムスルホイソフタル酸、2,6-ナフタレンカルボン酸、アゼライン酸、アジピン酸、セバシン酸、1,3-シクロヘキサンジカルボン酸、1,-4-シクロヘキサンジカルボン酸、ダイマー酸などが使用できる。また、上記その他のジオールとしては、ジエチレングリコール、ポリエチレングリコール、ポリプロピレングリコール、ポリテトラメチレングリコールなどが使用できる。
 共重合モノマーの割合は、共重合成分が多すぎると、耐熱性の低下が顕著になる。そのため、3-30モル%であることが望ましい。特に、イソフタル酸共重合の場合は、好適には、5-15モル%である。これらの共重合割合を考慮し、PBTの融点を10-25℃降下させ、200-215℃としておくと良い。
 また、共重合PBT樹脂の固有粘度は0.5-1.5dl/gであることが望ましく、それよりも小さいと樹脂造形品40の機械的な強度が低く、大きいとレーザ照射時に未焼結部が発生しやすくなり、樹脂造形品40の機械的な強度が低くなる。
 これらの値を採用することによって、適度な融点降下により、市販の設備で造形可能とでき、高い品質の造形物を得ることができる。さらに、積層造形を行う際には反りやボイド低減も可能であり、精度や信頼性の面でも高い造形物を得ることが可能となる。
 また、上記実施例では、樹脂粉末の50%平均粒子径を80μm程度としたが10-100μmの範囲であれば良い。樹脂粉末の平均粒子径が10μm未満であると、造形エリア8が造形温度に近い高温の際に樹脂粉末同士が凝集し、ローラ1もしくはブレード1による設置が困難となり、大きいとレーザ照射時にボイドが発生しやすくなる。
  ただし、その場合であっても、少なくとも目開き106μm程度のメッシュ櫛を100%パスした樹脂粉末を使用することが望ましい。
 さらに、望ましくは、粉末の50%平均粒子径を30-80μmとすると良い。この範囲とすると凝集による敷設性の大幅低下は起こりにくく、高い品質の造形が可能となる。
 また、ローラ1もしくはブレード1による粉末の敷設は、樹脂の造形時の密度や造形可否に大きく影響するため、安息角50°以下、圧縮度40°以下、Hausner比1.60以下のいずれかを満たすことが望ましい。
 ただし、造形品40の粗さや造形歩留まりを考慮すると、安息角40°以下、圧縮度25°以下、Hausner比1.34以下とすることがより望ましい。この値を満たすように、樹脂粉末20にヒュームドシリカなどを0.01%以上1.0%未満加えると良く、望ましくは、0.1%以上0.5%以下である。量が少ないと、流動性はそれほど改善せず、量が多いと、潤滑材自体が凝集し、流動性は改善せず、その上、レーザ照射時に核材として働き、反りが発生し、造形すら不可能となる。
 なお、流動性を改善させるためにPBT樹脂に加える潤滑物は、ヒュームドシリカのみならず、アルミナなどの無機物を添加するものであっても良く、一次粒子径平均は50nm以下のものを使用することが望ましい。
 さらに、潤滑材は、少なくとも50%平均粒子径が100μm以下で凝集している状態で、ミキサーなどによって微細化されたPBT樹脂と混合した状態とすることが望ましい。
  この潤滑剤と混合されたPBT樹脂粉末の粒子径を考慮すると、造形にかかる樹脂粉末の積層厚みとしては、0.05mm-0.15mmとすると良い。
 なお、微細粉末化である粉砕工程の温度によっては、例えば、液体窒素などで低温状態に保持した状態で粉砕する場合は、常温で粉砕する場合に比べ、粉末の塑性変形による伸びが小さく、比較的粒子径が揃った分布となり、流動性が優れることが多い。
 その場合、上述のアルミナ等の潤滑物または潤滑剤を必ずしも加える必要は無く、上記粉末の特性を満足していれば良い。
 また、本発明に係るPBT樹脂には、ポリエチレンテレフタレート(PET)もしくはポリカーボネート(PC)のようなエステルを含む樹脂とアロイ化されていても良い。
  エステルを含む樹脂とアロイ化することで、エステル交換により、結晶化温度を低下できるメリットがある。特に、PCとのアロイでは、非結晶性であるPCを含むため、造形後の冷却時の反りを大幅に抑制できる。
 上記において、PETやPCをアロイさせる比率としては、5-40%であることが望ましい。アロイ化された微細粉末化された樹脂材料とする場合は、アロイ化したペレットを各種粉砕方法で、微細粉末化し、上記した樹脂粉末特性を得るようにすると良い。
 ただし、過度にエステル交換が起こりすぎると、分子量低下なども起き、その結果として、機械的物性の低下が起こる場合がある。
  この場合は、機械物性が低下するため、エステル交換を過度に進行させないように、リン系化合物、例えば、ホスファイト化合物、ホスフェート系安定剤などの添加剤を加えることも有効となる。リン系安定剤は、アロイ化された樹脂に対して、0.003~0.03重量部とすると良い。
 また、本発明に係るPBT樹脂には、熱可塑性エラストマーを含まれるものであっても良い。熱可塑性エラストマーとしては、スチレン系、オレフィン系、ポリエステル系が好ましく、上記アロイと併用しても良い。この場合は、樹脂造形品の衝撃強度を上げることが可能となる。
 また、PBT樹脂粉末には、種々の添加剤、例えば、酸化防止剤、紫外線吸収剤、熱安定剤、離型剤、帯電防止剤、染顔料などの着色剤、分散剤、可塑剤などを添加してもよい。上記添加剤を含有する場合、望ましくは、ペレットを作製する段階で添加し、その後、粉砕すると良いが、添加剤が入ると、結晶化温度は上昇してしまうことが多い。
 その場合、上記示したように共重合の比率を上昇させるもしくはアロイ化するなどし、結晶化温度をコントロールすると良い。基準としては、PBT樹脂材量に対して、1重量%以下とすることが望ましい。したがって、上記の添加物を添加した場合であっても、アロイ化することで、実施できうる。
 また、難燃性について、例えばUL-94のV0を要求する場合は、その他添加剤に比べ、比較的多くの難燃剤を含有させる必要がある。
  特に、ハロゲンフリーの観点では、リン酸エステル系及び水和金属化合物(水酸化アルミニウムやマグネシウムなど)を用いると良いが、ハロゲンフリーの規定がない場合は、コスト・熱安定性・造形品質の観点で、臭素系難燃材に、アンチモンなどの難燃助剤を加えたものを使用すると良い。
 臭素系難燃材としては、臭素化ポリスチレン、臭素化フェノキシ、臭素化エポキシなどが有効であるが、特に、分解温度が比較的高い臭素化エポキシを用いると、樹脂粉末のリサイクルも可能となり、より効果的である。
  なお、V0を満たそうとすると、それら難燃材及び難燃助剤の合計で、PBT樹脂材量に対して、20-40重量%は必要となる。
 また、その際、その他の添加剤と同様に、結晶化温度のコントロールが必要となるため、難燃材の量が多くなってしまうことを考えると、前記PBT樹脂粉末に、難燃材粉末をブレンドするよりも、ペレットの状態で難燃材を混錬し、その後、粉砕することが望ましい。
 なお、本発明のPBT樹脂粉末の場合、結晶化度が比較的小さいため、材料系や積層厚によっては、粉末の透過率が高い場合がある。その場合、レーザ照射面の下に粉末がある部分では、下の粉末まで焼結もしくは溶融させてしまうこともある。
 そのため、上記添加剤を加えることは、透過率を調整する意味でも有効となる場合がある。また、添加剤を加えず、造形物の上に粉末を設置した箇所に比べて、レーザ照射面の下に粉末がある箇所のみレーザ照射エネルギーを小さくしても良い。
 なお、PBT樹脂粉末は、ホモPBTと共重合PBTを粉末状態で組み合わせても良く、少なくとも一方の粉末がPETやPCでアロイ化されていても良い。
 この場合において、好ましくは、それぞれの樹脂粉末を微細化された樹脂粉末の状態で混合するよりは、混合した状態で熱溶融・混錬させ、ペレット化した後に、微細粉末化すると良い。互いの樹脂材料の相溶性が向上するためである。
 また、樹脂粉末であるPBT樹脂の収縮率低減や剛性向上には、無機充填材を5-40重量%加えると良い。その場合、最大サイズ300μm以下の短繊維材料を複合すると良い。その値以上となると、粗さの増大が起こる上に、端部の精度の悪化が目立つようになるためである。
 また、形状としては、球状の材料を用いても良く、50%平均粒子径が100μm以下であることが望ましい。当該粒子径であれば、微細化されたPBT樹脂と凝集が起こりにくく、レーザ光の照射の際にボイドの発生も抑制できるためである。
 いずれの場合も、樹脂粉末のリサイクル性や積層造形された造形品の精度を考慮すると、目開き106μm程度のメッシュ櫛を100%パスする必要がある。
  この場合、少なくとも無機充填材の99%以上は、最大サイズが10μm以上のものとする必要がある。その理由は、その他の添加剤を加える場合と同様に、10μm未満の無機充填材が1%以上含まれると、核材として働き、造形時に反りが起こってしまうためである。
 無機充填剤としては、ガラスファイバー、ガラスフレーク、ガラスビーズ、カーボンファイバー、マイカ、タルク、炭酸カルシウム、水酸化マグネシウム、ベーマイト、酸化亜鉛等を単独、あるいは複数使用することが可能である。ファイバーとは繊維形状であって、円柱形状または直方体であるものを指す。また、フレークとは、扁平状の形状であって厚みを有する形状を指す。また、ビーズとは略球状であることを指し、略楕円情の球体を含む概念である。
 また、これらの無機充填材は2種類以上併用することも可能であり、これらの無機フィラーを有機シラン系化合物、エポキシ化合物、イソシアネート系化合物、有機チタネート系化合物、有機ボラン系化合物などのカップリング剤で予備処理して使用しても良い。
  ただし、設置された樹脂粉末21のうちレーザ光の照射部は少なくとも300℃以上となる可能性があるため、カップリング材の耐熱性が高い材料を用いる必要がある。
 なお、無機充填材を併用する場合、PBT樹脂成分と無機充填材の密着性が課題となる場合もある。その場合、密着性を改善するために、無機材料の表面改質などの材料面の改善のみならず、1積層部にレーザ照射のエネルギーを変えるなどして複数回照射することも有効な手段である。
 例えば、表1に示したイソフタル酸共重合PBT樹脂にヒュームドシリカ0.1%加えた粉末に、シラン処理された標準繊維径11μm及び平均繊維長100μmのガラスファイバーを30%含有した場合の1回照射と2回照射した時の結果を示す。
 1回照射は、表2に示した条件と同様とし、2回照射の時は、1回目を20W、2回目を25Wとしてエネルギーを変えた。その結果を表4に示す。1回照射の時は、ガラスファイバーを加えることによって、強度は若干低下したのに対して、2回照射の場合は、強度は大幅に向上することが確認できた。

 (積層造形方法について)
  本発明の共重合PBT樹脂を用いて、共重合PBT樹脂と同種または異種材の成形品や金属など他の部材30に対して、粉末積層造形を行う方法を図5を用いて説明する。
 本実施例において装置構成は、図1に記載されるレーザ粉末積層造形装置50を用いる。装置内の構成は説明がないものについては同様であるため、説明を省略する。実施例1で上記したように、粉末自体で造形物40を構成することも可能であるが、製品によっては、一部のみ造形し、複雑な機能性を有する部品を構成する場合もある。そのような場合について説明する。
 他の部材30に対して、その上に本発明のPBT樹脂を造形すると良い。ここで、本発明の優位性を検証するため、まず、通常のホモPBTを用い、射出成形したPBTベース(ガラスファイバー30%含有)上に、曲げ試験片を造形することを検討した。造形保管温度エリア8の保持温度を205℃とした結果、205℃で保持している間は4mm厚の曲げ試験片(ISO178に対応)自体は造形できたが、造形が終了した後の除冷時にPBTベースと曲げ試験片の間で剥離が発生してしまった。
 さらに、造形保管温度エリアの温度を100℃とした場合もトライしたが、造形中にPBTベースとの間で剥離が発生した。これに対して、イソフタル酸共重合PBTを用いた場合、造形保管温度エリア8の保持温度を190℃及び100℃とした状態で、造形できることが確認できた。したがって、本発明の共重合PBTを用いると、結晶化温度の降下により、造形中及び冷却時の応力を低減でき、同種材料上に積層造形が可能となる。
 さらに、異なる樹脂や金属などの他の部材30においても、事前にそれらに表面処理を施すことで、界面強度を向上させ、造形が可能となる。
 具体的には、樹脂で構成される他の部材(固形品)の上に造形する場合は、樹脂で構成される他の部材の界面にプラズマ処理やUVオゾン処理、エキシマレーザ処理などを加えておくことが望ましく、金属ではそれらに加えて、適度な粗さ(Ra1.0-7.0μm)を付与しておくことも有効である。
 さらに、PBT樹脂粉末と同種及び異種材の成形品や金属などで構成される他の部材30との密着性の改善のために、その層のみレーザ照射は複数回することも有効な手段である。
 また、PBT樹脂粉末の結晶化温度よりも低い状態で造形する場合、樹脂粉末20、22のリサイクル性が向上し、さらには、熱に対して比較的不安定な材料の選択肢も増えるメリットがある。その上、樹脂造形物40と粉末22の密着性が低いため、樹脂造形物40と粉末22の剥離作業工数が大幅に削減できるメリットがある。
 一方で、造形保管温度エリア8の温度が低いことにより、樹脂粉末21自体はレーザ照射時に熱分解しやすいというデメリットがある。この場合でも、共重合PBTを用いることは熱分解温度と融点の差ΔT2を広げられるため、有効な手段となる。さらに、この場合は、レーザ照射エネルギーを変え、複数回照射を併用することも非常に有効な方法である。
 なお、同種及び異種材の成形品や金属など他の部材30に対して、粉末積層造形する場合は、造形するための他の部材30自体がサポート部材24と同様の部材となるため、構造によっては、核材となる物質が多く含まれていても良い。
 なお、PBT樹脂粉末の結晶化温度よりも造形保管エリア8の温度が低い状態で造形する場合、樹脂で構成される他の部材30は、造形するPBT樹脂に比べ、剛性が高いことが望ましい。剛性が低いと樹脂造形品40の収縮力によって樹脂製の他の部材30が反ってしまい、造形すらできなくなる。
 また、同種及び異種材の成形品や金属など他の部材30に対して、粉末積層造形をする場合、自由な形状とするには、極端なオーバハング部が必要となる場合もある。その場合は、図6に示すように、一度PBT樹脂粉末でサポート部材24を形成し、最終的には取り外すことで対応すると良い。また、サポート部材24は後から取り外ししやすいように、レーザエネルギーを小さくするなどして造形物に比べ、低い密度としておくことが望ましい。
 なお、本発明において、樹脂もしくは金属製の他の部材30上に直接造形する場合を述べたが、リサイクル性向上もしくは熱に対して比較的不安定な材料使用の観点で、直接造形物をPBT樹脂の結晶化温度以下で造形しても良い。
 この場合は、樹脂もしくは金属製の他の部材をサポート部材24のための基板として考えれば良く、その場合は、樹脂造形品40とサポート部材24の基板を最終的に剥がすことが必要となる。この場合も、レーザ照射エネルギーを変え、複数回照射を併用することも非常に有効な方法である。
 以上、実施例の形態においては、分割して説明したが、それらはお互いに無関係なものではなく、一方は他方の一部または全部の変形例の関係にある。なお、これまで、レーザ粉末積層造形方法をターゲットとして説明したが、本発明は、レーザ以外の熱によって樹脂粉末を溶融・焼結させ造形する方法にも適用可能である。
 例えば、粉末樹脂にある特定の吸収剤を混ぜて、その樹脂を吸収する赤外線などの光で選択的に加熱しても良いし、粉末にインクジェットなどで光を吸収する材料を選択的に吐出し、ローラ1と同様に赤外線ランプなどを物理的に動かし、選択的に加熱しても良い。さらに、溶融した樹脂をノズルから吐出して積層する積層造形方法に対しても有効である。

Claims (20)

  1.  粉末積層造形方法に使用される樹脂粉末材料であって、
     前記樹脂粉末は、結晶化温度がホモポリブチレンテレフタレート樹脂より低いポリブチレンテレフタレート樹脂であること
    を特徴とする樹脂粉末材料。
  2.  請求項1に記載の樹脂粉末材料であって、
     前記ポリブチレンテレフタレート樹脂は、融点が200-215℃であること
    を特徴とする樹脂粉末材料。
  3.  請求項1に記載の樹脂粉末材料であって、
     前記ポリブチレンテレフタレート樹脂は、共重合成分を含むポリブチレンテレフタレート共重合体を主成分としたこと
    を特徴とする樹脂粉末材料。
  4.  請求項3に記載の樹脂粉末材料であって、
     前記共重合ポリブチレンテレフタレートは、共重合成分が3から30mol%で構成されること
    を特徴とする樹脂粉末材料。
  5.  請求項1に記載の樹脂粉末材料であって、
     前記共重合ポリブチレンテレフタレートは、イソフタル酸成分が5から15mol%で構成されること
    を特徴とする樹脂粉末材料。
  6.  請求項5に記載の樹脂粉末材料であって、
     前記応力は、ポリブチレンテレフタレート樹脂組成からなるペレットに対して、少なくとも衝撃またはせん断作用のいずれかを与える方式で粉砕される工程によって与えられた応力であること
    を特徴とする樹脂粉末材料。
  7.  請求項6に記載の樹脂粉末材料であって、
     前記粉砕される工程は、前記ペレットを常温以下の温度で粉砕される工程であること
    を特徴とする樹脂粉末材料。
  8.  請求項1に記載の樹脂粉末材料であって、
     前記ポリブチレンテレフタレート樹脂は、ポリエチレンテレフタレート樹脂もしくはポリカーボネート樹脂を5-40重量%含んだことを特徴とする樹脂粉末材料。
  9.  請求項1に記載の樹脂粉末材料であって、
     前記ポリブチレンテレフタレート樹脂は、平均1次粒子径が100nm以下の無機物を0.05以上1.0未満重量%含まれていること
    を特徴とする樹脂粉末材料。
  10.  請求項1に記載の樹脂粉末材料であって、
     前記ポリブチレンテレフタレート樹脂と、難燃材とが混合されていること
    を特徴とする樹脂粉末材料。
  11.  請求項1に記載の樹脂粉末材料であって、
     前記ポリブチレンテレフタレート樹脂と、長軸方向のサイズが300μm以下の無機物を5-40重量%とが混合されていること
    を特徴とする樹脂粉末材料。
  12.  請求項1に記載の樹脂粉末材料であって、
     前記ポリブチレンテレフタレート樹脂と、平均1次粒子径及び50%平均粒子径100μm以下の無機物ビーズを少なくとも5-40重量%とが混合されていること
    を特徴とする樹脂粉末材料。
  13.  請求項1に記載の樹脂粉末材料であって、
     前記ポリブチレンテレフタレート樹脂は、室温でのHausner比が1.34以下であること
    を特徴とする樹脂粉末材料。
  14.  請求項1に記載の樹脂粉末材料であって、
     前記ポリブチレンテレフタレート樹脂は、室温での安息角が40°以下であること
    を特徴とする樹脂粉末材料。
  15.  樹脂粉末材料を敷設する工程と、敷設された前記樹脂粉末材料にレーザを照射し、前記レーザが照射された箇所を焼結もしくは溶融させるレーザ照射工程と、を有しており、前記敷設する工程と前記レーザ照射工程とを順次繰り返して積層造形物を作製するレーザ粉末造形方法であって、
     前記樹脂粉末材料は、結晶化温度がホモポリブチレンテレフタレート樹脂より低いポリブチレンテレフタレート樹脂であること
    を特徴とするレーザ粉末造形方法。
  16.  請求項15に記載のレーザ粉末造形方法において、
     さらに、前記樹脂粉末材料の敷設前に他の部材を配置する工程と、
     前記レーザ照射工程は、レーザ照射される箇所のうち下の層が前記樹脂粉末材料である場合には、前記他の部材上に前記樹脂粉末材料を敷設された箇所より低いエネルギーでレーザ照射すること
    を特徴とするレーザ粉末造形方法。
  17.  請求項16に記載のレーザ粉末造形方法において、
     前記他の部材は、樹脂もしくは金属で構成される部材であること
    を特徴とするレーザ粉末造形方法。
  18.  請求項16に記載のレーザ粉末造形方法において、
     前記樹脂粉末材料を敷設する箇所の温度を前記ポリブチレンテレフタレート樹脂の結晶化温度以下に保持すること
    を特徴とするレーザ粉末造形方法。
  19.  請求項16に記載の造形方法において、
     前記他の部材は、前記ポリブチレンテレフタレート樹脂の造形品よりも剛性が高いことを特徴とするレーザ粉末造形方法。
  20.  ローラまたはブレードとレーザ光源とを有しており、前記ローラまたは前記ブレードを用いて樹脂粉末材料を敷設する工程と、敷設された前記樹脂粉末材料に前記レーザ光源からレーザを照射し、照射された箇所を焼結もしくは溶融させるレーザ照射工程と、を有しており、前記敷設する工程と前記レーザ照射工程とを順次繰り返して積層造形物を作製するレーザ粉末造形方法であって、
     前記樹脂粉末材料は、結晶化温度がホモポリブチレンテレフタレート樹脂より低いポリブチレンテレフタレート樹脂であること
    を特徴とするレーザ粉末造形装置。
