Abstract
Description
一方で、プラスチックレンズは、傷が付きやすい欠点があるために、シリコーン系のハードコート層を表面に設けることにより、かかる欠点を改善している。このシリコーン系コート層は、シリカ微粒子、加水分解性基を有する有機ケイ素化合物、硬化触媒、酸水溶液及び水溶性溶媒を主成分とするコーティング組成物(以下、シリカ微粒子を使用したものを「低屈折率コーティング組成物」ということがある)を準備し、プラスチックレンズ表面に塗布した後、加熱して塗布した膜を硬化させると共に、含まれる溶媒を揮発させることにより形成されている(特公昭57−2735号公報参照)。
しかしながら、屈折率が1.60以上の高屈折率プラスチックレンズに、上記低屈折率コーティング組成物を用いてハードコート層を施した場合、プラスチックレンズとハードコート層の屈折率の差により干渉縞が発生し、外観不良の原因となる。
この問題を解決するために、様々な検討が行われている。例えば、コーティング組成物の一成分であるシリカ微粒子を屈折率の高いSb、Ti、Zr、Sn等を含む複合金属酸化物に置き換えたコーティング組成物が知られている(特開平5−264805号公報参照)。このコーティング組成物は、高屈折率プラスチックレンズに好適に使用できる。しかしながら、酸化チタンを含むものは、酸化チタンの光触媒能に起因してハードコート層自身の劣化が起こるため、耐候性という点で改善の余地があり、この酸化チタンの光触媒能を低減するため、ルチル型酸化チタンを用いた高屈折率用コーティング組成物も開発されている(特開平11−310755号公報参照)。
しかしながら、ルチル型酸化チタンを用いた上記高屈折率用コーティング組成物により、上記耐候性は改善されるものの、該コーティング組成物より得られるハードコート層には、白濁して外観不良となるものがあることが本発明者らの検討によって判明した。
さらに近年、ハードコート層に要求される性能は高まっており、上記性能の他にさらに、以下の性能を満足するコーティング組成物が望まれている。具体的には、コーティング組成物より形成されたハードコート層上には、よりプラスチックレンズの機能を高めるため、反射防止膜を設ける場合があり、この反射防止膜を設ける前にレンズのアルカリ洗浄を行うことがある。従って、ハードコート層を有するレンズには、アルカリ洗浄を行ってもハードコート層が剥離しにくい性能が求められている(以下、この性能を耐薬品性ということもある)。
また、プラスチックレンズは、その使用用途により温水と接触する場合があるが、この場合においても、ハードコート層にクラック等が発生しない性能が求められている(以下、この性能を耐熱水性ということもある)。
さらに、熱によりプラスチックレンズが膨張する際、ハードコート層がその膨張に追随でき、クラックが発生しない等の性能が求められている(以下、この性能を耐熱性ということもある)。特に、ハードコート層の耐熱性については、上記のような形成されたハードコート層について求められるだけではなく、ハードコート層を形成する際においても求められている。すなわち、プラスチックレンズ上にハードコート層を形成する際には、コーティング組成物を硬化させるために加熱を必要とするが、この際、加熱によるハードコート層の収縮とプラスチックレンズの膨張が起ることによって、ハードコート層上にクラックが生じる場合があるため、このクラックの発生を抑制することが必要となる。さらにプラスチックレンズの仕様に合せた加工時にも、成形性にも優れたコーティング組成物が求められている。
本発明の他の目的は、上記コーティング組成物が得られたハードコート層を有する光学物品を提供することにある。
本発明のさらに他の目的および利点は以下の説明から明らかになろう。
本発明者らは、上記課題を解決するため、鋭意検討を行った。まずハードコート層に白濁が生じる要因を検討した結果、コーティング組成物中に白濁が生じている場合や、あるいは、コーティング組成物中に白濁は生じてはいないが、ハードコート層を形成した際に白濁が生じている場合があること、さらに白濁はルチル型酸化チタンのみならず、ルチル型酸化チタンを含まなくても、Sb、Zr、Sn等を含む無機酸化物粒子が配合されたコーティング組成物においても発生することが判明した。そしてこの現象は、高屈折率用コーティング組成物に用いられているTi、Zr、Sn、Sb等の金属の酸化物を含有する無機酸化物微粒子のコーティング組成物中の分散安定性を該無機酸化物微粒子及び加水分解性基含有有機ケイ素化合物を含むコーティング組成物中に、特定の界面活性剤を併用することにより、解決できることを見出し、本発明を完成するに至った。
即ち、本発明は、Ti、Zr、Sn及びSbからなる群から選ばれる少なくとも1種の元素を含む無機酸化物微粒子(A)、加水分解性基含有有機ケイ素化合物(B)、
さらに界面活性剤(C)として、HLB値が8以下の界面活性剤(C1)及びHLB値が8を超える界面活性剤(C2)を含むことを特徴とするコーティング組成物である。
本発明のコーティング組成物において、前記無機酸化物微粒子はルチル型の結晶構造を有する酸化チタンを含むことが好ましい。
また、本発明において、前記加水分解性基含有有機ケイ素化合物(B)は、

で示されるジシラン化合物(B1)を含むことが好ましい。
本発明によれば、さらに、プラスチック製光学基材上に、上記コーティング組成物の硬化物であるハードコート層を有する光学物品が提供される。
上記光学物品の発明において、前記プラスチック製光学基材が、フォトクロミック光学基材である場合に、優れた効果を発揮する。その中でも、前記フォトクロミック光学基材が、プラスチック製光学基材上に、重合性単量体及びフォトクロミック化合物を含む重合硬化性組成物の硬化物であるフォトクロミックコート層を有するものであり、該フォトクロミックコート層上にハードコート層が形成されてなる光学物品である場合に、特に優れた効果を発揮する。
また、同じく、この光学物品は、前記プラスチック製光学基材が、染料を含む光学基材である場合にも、優れた効果を発揮する。
本発明のコーティング組成物が、上記の様な優れた効果を発揮する理由は明らかではないが、本発明者らは次のように考えている。
すなわち、HLB値が8以下の界面活性剤をコーティング組成物に添加した場合には、プラスチックレンズ等の光学物品への塗れ性は向上するが、コート膜の白濁は逆に増加する。これは、HLB値が8以下の界面活性剤は親油性が高くなるため、無機酸化物微粒子の分散安定性が損なわれて、凝集しやすくなることが原因と考えられる。一方、HLB値が8を超える界面活性剤は親水性が高く、無機酸化物微粒子の分散安定性が高いために、ハードコート層の白濁を抑制することができるが、プラスチックレンズ等の光学物品への塗れ性が悪く、別の外観不良を発生する。
そこで、HLB値が8以下の界面活性剤及びHLB値が8を超える界面活性剤の2種類を併用することにより、ハードコート層の白濁を抑制し、ハードコート層の透明性とプラスチックレンズ等の光学物品への塗れ性を両立することが可能となったものである。特に、無機酸化物微粒子がルチル型の結晶構造を有する酸化チタンを含む場合には、驚くことに、2種の界面活性剤を併用することによる効果が顕著に発現される。
さらには、加水分解性基含有有機ケイ素化合物としてジシラン化合物(B1)を用いることにより、ジシラン化合物(B1)はシロキサン結合の代わりに炭化水素によりケイ素原子が結合された部分を有するため、耐薬品性、特に、優れた耐アルカリ性と共に、硬度を損なうことなく、柔軟性高い耐熱水性そして、優れた耐熱性を有するコート層を形成できる。
さらに、該ジシラン化合物を使用することにより、ハードコート層とプラスチック製光学基材との界面における密着性が向上する。
以下、本発明のコーティング組成物を構成する各成分について説明する。
<Ti、Zr、Sn及びSbよりなる群から選ばれる少なくとも1種の元素を含む無機酸化物微粒子(A)>
本発明における、Ti、Zr、Sn及びSbよりなる群から選ばれる少なくとも1種の元素を含む無機酸化物微粒子(以下、単に無機酸化物微粒子と称することもある)は、Ti、Zr、Sn及びSbよりなる群から選ばれる少なくとも1種の元素の酸化物を含んでなる酸化物微粒子である。上記無機酸化物微粒子としては、上記の元素群から選ばれる元素の酸化物を1種以上含んでいればよい。すなわち、上記元素の酸化物1種あるいは上記元素を含む複合酸化物微粒子を使用してもよいし、複数の上記無機酸化物微粒子を混合して使用してもよい。
上記無機酸化物微粒子を用いることにより、最終的に形成されるハードコート層の屈折率を高くすることが出来るために、高屈折率であるプラスチックレンズ等の光学物品に塗工した際に、干渉縞を低減することが可能となる。その中でも、ハードコート層の屈折率向上効果が高いという点でTiの酸化物を含んでなる酸化物微粒子が好ましい。特に光触媒活性の低いルチル型の酸化チタンを含んでなる無機酸化物微粒子は、屈折率が高く、更には耐候密着性の優れるハードコート層を形成できる点で特に好ましい。
また、本発明の無機酸化物微粒子としては、Ti、Zr、Sn及びSbよりなる群から選ばれる少なくとも1種の元素の酸化物が含まれていれば、特に制限されることなく、上記元素以外の、例えばSi、Al、Fe、In、Ce及びWなどから選ばれる元素の酸化物或いは当該元素を含む複合酸化物が複合的に含有されていても構わない。
本発明における無機酸化物微粒子として複合酸化物微粒子を使用する場合における酸化物の配合量は、その使用用途に応じて適宜決定すればよい。得られるハードコート層の屈折率、及び耐候密着性の観点から無機酸化物微粒子として複合無機酸化物微粒子を使用する場合の、各成分の配合量は、無機酸化物微粒子全体に対して、酸化スズを5.0質量%~90.0質量%、酸化ジルコニウムを5.0質量%~90.0質量%、五酸化アンチモンを0.0質量%~30.0質量%、二酸化ケイ素を0.0質量%~30.0質量%、酸化チタンを0.0質量%~80.0質量%の範囲であることが好ましく、その中でも特に、酸化スズを10.0質量%~85.0質量%、酸化ジルコニウムを5.0質量%~20.0質量%、五酸化アンチモンを0.0質量%~10.0質量%、二酸化ケイ素を1.0質量%~20.0質量%、酸化チタンを0.0質量%~70.0質量%範囲であることが好ましい。
本発明において、コーティング組成物中の上記無機酸化物微粒子は、分散安定性という観点から、分散媒としての水又は有機溶媒にコロイド状に分散させたゾルの形態で使用される。
上記本発明における無機酸化物微粒子の分散媒に用いる有機溶媒を具体的に例示すると、n−ブタノール、2−ブタノール、t−ブタノール、イソプロパノール、エタノール、メタノール、エチレングリコールなどのアルコール類;プロピレングリコールモノメチルエーテル、プロピレングリコールモノメチルエーテルアセテート、エチレングリコールモノメチルエーテル、エチレングリコールモノエチルエーテルなどのセルソルブ;メチルエチルケトン、メチルイソブチルケトン、ジメチルアセトアミド等が挙げられる。これらの有機溶媒は、単独で使用しても良く、あるいは複数の有機溶媒の混合溶媒として使用しても良く、或いは有機溶媒と水の混合溶媒として使用しても良い。上記分散媒の中でも、水、アルコール、または水とアルコールの混合溶媒を使用することが好ましい。
また、これらの分散媒を使用する場合、無機酸化物微粒子ゾル中の固形分濃度すなわち、ゾル中に含まれる無機酸化物微粒子の濃度は、操作性を考慮すると10質量%~50質量%の範囲であることが好ましい。
また、本発明における無機酸化物微粒子は、電子顕微鏡(TEM)により観察される1次粒子径が1~300nmの範囲のものが好適である。後述するとおり、本発明における無機酸化物微粒子として複数の無機酸化物微粒子を含む場合もあるが、その場合においても、全ての無機酸化物微粒子の1次粒子径が1~300nmの範囲であるのが好ましい。
本発明のコーティング組成物おける無機酸化物微粒子の配合量としては、得られるハードコート層の硬度、耐熱性、及び柔軟性の観点から、後述する加水分解性基含有有機ケイ素化合物(B)との合計量100質量部当り、20.0質量部~60.0質量部、特に30.0質量部~50.0質量部であることが好ましい。なお、この質量部は、分散媒を除いた固形分すなわち無機酸化物微粒子の配合量である。
一般的には、最終的に形成されるハードコート層に占める無機酸化物微粒子の割合が30質量%~70質量%、好ましくは40質量%~60質量%となるように、他の成分の使用量に合わせて設定するのがよい。当該ハードコート層の質量は、下記の加水分解性基含有有機ケイ素化合物を加水分解させた後、得られたコーティング組成物を120℃で3時間加熱した後に残った固体成分の質量を秤量することにより求めることができる。
本発明におけるTi、Zr、Sn及びSbよりなる群から選ばれる少なくとも1種の元素を含む無機酸化物微粒子は、市販品として入手することができる。例えば、日産化学工業株式会社製のAMTシリーズ、HXシリーズ、HZシリーズ、HITシリーズ、及びHTシリーズなどが挙げられる。また、上記無機酸化物微粒子以外の無機酸化物微粒子も、市販品として入手することができる。例えば、日産化学工業株式会社より販売されているシリカ微粒子である、スノーテックスOXS、スノーテックスOS、スノーテックスO、スノーテックスO−40等の水を分散媒とするシリカゾル、MA−ST−MS(分散媒;メタノール)、IPA−ST(分散媒;イソプロパノール)等のアルコールを分散媒とするシリカゾルが挙げられる。
次に、加水分解性基含有有機ケイ素化合物(B)について説明する。
<加水分解性基含有有機ケイ素化合物(B)>
本発明における、加水分解性基含有有機ケイ素化合物は、コーティング組成物を硬化してハードコート層を形成した時にマトリックスとなる透明硬化体を形成する成分であり、前記無機酸化物微粒子のバインダーとしての機能を有するものである。
本発明において、加水分解性基含有有機ケイ素化合物(B)の配合量は、前記無機酸化物微粒子(A)との合計量100質量部当り、40.0質量部~80.0質量部の範囲が好ましい。なお、この加水分解性基含有有機ケイ素化合物(B)の配合量は、加水分解されていない加水分解性基含有有機ケイ素化合物の量である。加水分解性基含有有機ケイ素化合物の配合量が少ないとハードコート層の耐熱性及び柔軟性が低下する傾向にあり、ハードコート層自身が脆くなりやすい傾向にある。一方、加水分解性基含有有機ケイ素化合物の配合量が多くなると、ハードコート層の硬度が低下する傾向にある。得られるハードコート層の硬度、耐熱性、柔軟性等を考慮すると、加水分解性基含有有機ケイ素化合物の配合量は、前記無機酸化物微粒子(A)との合計量100質量部当り、50.0質量部~70.0質量部の範囲が特に好ましい
本発明の加水分解性基含有有機ケイ素化合物としては、公知の加水分解性基含有有機ケイ素化合物を何ら制限なく使用することが可能であるが、得られるハードコート層の耐擦傷性、耐熱性、耐薬品性、耐熱水性が高いという観点から、後述するジシラン化合物、及びエポキシ基含有加水分解性有機ケイ素化合物の中から選択することが好ましい。特に、下記式(1)で示されるジシラン化合物(B1)を使用することが好ましい。
ここで、R1は、メチル基またはエチル基であり、Xは、炭素数2~3のアルキレン基である。
以下上記ジシラン化合物について説明する。
<前記式(1)で示されるジシラン化合物(B1)>
本発明において、上記(B)成分は前記式(1)で示されるジシラン化合物(B1)(以下、単にジシラン化合物と称する)を含むことが好ましい。このジシラン化合物(B1)を含むことにより、得られるハードコート層の耐擦傷性、耐熱性、耐薬品性、耐熱水性を改善することができ、さらに、ハードコート層とプラスチック製光学基材との界面の密着性を向上できるため、耐候密着性を向上することもできる。
前記式(1)において、R1は、メチル基またはエチル基である。また、Xは炭素数2~3のアルキレン基である。炭素数が3を超える場合には、耐薬品性、耐熱水性、耐熱性に優れるが、ハードコート層の硬度が低下し、耐擦傷性が悪化するため好ましくない。特に、耐薬品性、耐熱水性、耐熱性、耐擦傷性、および耐候密着性を満足するためには、Xは、エチレン基であることが好ましい。
このジシラン化合物(B1)の具体例としては、1,2−ビス(トリエトキシシリル)エタン、1,2−ビス(トリメトキシシリル)エタンが挙げられ、特に、1,2−ビス(トリエトキシシリル)エタンが好ましい。
このジシラン化合物(B1)の配合量は、前記無機酸化物微粒子(A)(無機酸化物微粒子ゾルを用いる場合には、ゾル中の固形分)と前記加水分解性基含有有機ケイ素化合物(B)成分との合計量100質量部に対して、3.5質量部~25.0質量部の範囲で用いることが好ましい。なお、このジシラン化合物の配合量は、加水分解されていないジシラン化合物の量である。ジシラン化合物の配合量が少なくなると、耐薬品性、耐候密着性の向上効果が低い傾向にあり、硬化時等の熱履歴に起因するクラックが発生しやすくなる傾向がある。また、ジシラン化合物の配合量が多くなると、耐擦傷性が低下する傾向がある。得られるハードコート層の物性、ハードコート層の成形性を考慮すると、ジシラン化合物の配合量は、上記と同じ基準に対し、7.0質量部~18.0質量部の範囲で用いることが特に好ましい。
上記ジシラン化合物は、前記加水分解性基含有有機ケイ素化合物に含まれる。従って、例えば、無機酸化物微粒子(A)と加水分解性基含有有機ケイ素化合物(B)の合計量を100質量部として、(B)成分が40.0質量部~80.0質量部であって、ジシラン化合物(B1)が3.5質量部~25.0質量部である場合には、ジシラン化合物(B1)以外の加水分解性基含有有機ケイ素化合物を15.0質量部乃至76.5質量部含むことができる。同様に、無機酸化物微粒子と加水分解性基含有有機ケイ素化合物(B)の配合量が上記範囲を満足し、ジシラン化合物(B1)が5.0質量部~20.0質量部の場合には、ジシラン化合物(B1)以外の加水分解性基含有有機ケイ素化合物を20.0質量部~75.0質量部含むことができる。なお、ジシラン化合物(B1)以外の加水分解性基含有有機ケイ素化合物の配合量は、前記のとおり加水分解されていない加水分解性基含有有機ケイ素化合物の量である。
次に、ジシラン化合物(B1)以外の加水分解性基含有有機ケイ素化合物について説明する。
<ジシラン化合物(B1)成分以外の加水分解性基含有有機ケイ素化合物>
本発明の加水分解性基含有有機ケイ素化合物においてジシラン化合物(B1)以外の加水分解性基含有有機ケイ素化合物としては、コーティング組成物に使用される公知の加水分解性基含有有機ケイ素化合物を使用することができる。中でも、形成されるハードコート層の密着性を向上し、さらに、耐薬品性、耐熱性、硬度をより向上させるためには、下記式(2)

R3は、炭素数1~3のアルキル基であり、各R3は、同一の基であっても、異なる基であってもよい。}
で示されるエポキシ基含有有機ケイ素化合物(B2)を使用することが好ましい。
上記エポキシ基含有有機ケイ素化合物(B2)に加えて、さらに下記式(5)
(ここで、R6は、炭素数1~3のアルキル基であり、
R2およびR3は、前記式(2)におけると同義である。)
で示されるエポキシ基含有有機ケイ素化合物(B3)を使用することが好ましい。
前記式(2)で示されるエポキシ基含有有機ケイ素化合物(B2)の具体例としては、γ−グリシドキシプロピルトリメトキシシラン、γ−グリシドキシプロピルトリエトキシシラン、5,6−エポキシヘキシルトリエトキシシラン、β−(3,4−エポキシシクロヘキシル)エチルトリメトキシシランが挙げられる。中でも、γ−グリシドキシプロピルトリメトキシシランが好ましい。
また前記式(5)で示されるエポキシ基含有有機ケイ素化合物(B3)の具体例としては、γ−グリシドキシプロピルメチルジメトキシシラン、γ−グリシドキシプロピルメチルジエトキシシランが挙げられる。中でも、γ−グリシドキシプロピルメチルジメトキシシランを使用することが好ましい。
<ジシラン化合物(B1)、エポキシ基含有有機ケイ素化合物(B2)、及び(B3)の配合量>
上記エポキシ基含有有機ケイ素化合物((B2)、及び(B3))の配合量は、前記の通り、加水分解性基含有有機ケイ素化合物(B)、およびジシラン化合物(B1)の配合量によって適宜決定される。すなわち、(B1)~(B3)の質量換算での合計量は、本発明のコーティング組成物に配合される(B)の配合量と同じか、それ以下である。
上記エポキシ基含有有機ケイ素化合物(B2)、及び(B3)は、前記加水分解性基含有有機ケイ素化合物に含まれる。従って、例えば、無機酸化物微粒子(A)と加水分解性基含有有機ケイ素化合物(B)の合計量の100質量部当り、(B)が40.0質量部~80.0質量部であって、前記ジシラン化合物(B1)が3.5質量部~25.0質量部である場合には、エポキシ基含有有機ケイ素化合物(B2)、及び(B3)を15.0質量部~76.5質量部含むことができる。同様に、無機酸化物微粒子と加水分解性基含有有機ケイ素化合物の配合量が上記範囲を満足し、ジシラン化合物(B1)が5.0質量部~20.0質量部の場合には、エポキシ基含有有機ケイ素化合物(B2)、及び(B3)を20.0質量部~75.0質量部含むことができる。
なお、エポキシ基含有有機ケイ素化合物(B2)、及び(B3)の配合量は、前記のとおり加水分解されていない加水分解性基含有有機ケイ素化合物の量である。
ハードコート層の硬度、耐熱性、および耐熱水性の観点から、(B1)1モルに対して、(B2)が2.5モル~20モル、(B3)が0モル~3モルの割合で配合されることが好ましい。特に(B2)を2.5モル~15モル、より好ましくは2.5モル~10モル、(B3)を0モル~2.5モル、さらに好ましくは0モル~2モルとすることが好ましい。
さらに、密着性の観点から、上記範囲を満足し、(B1)1モルに対して、(B2)と(B3)の合計量が3モル以上が好ましく、より好ましくは4モル以上であり、さらに好ましくは5モル以上であり、特に好ましくは6モル以上である。なお、(B2)と(B3)との合計量の上限は、(B2)、および(B3)が上記範囲を満足する範囲内で適宜決定され、耐アルカリ性の観点から、好ましくは20モル以下であり、さらに好ましくは15モル以下であり、最も好ましくは12モル以下である。
すなわち、(B1)1モルに対して、(B2)と(B3)の合計量は、3モル~20モル、より好ましくは4モル~15モル、特に好ましくは6モル~12モルとの範囲である。
前記の通り、(B1)、(B2)、又は(B3)の合計量が、加水分解性基含有有機ケイ素化合物(B)の配合量未満になる場合には、さらに、(B1)、(B2)、(B3)以外の他の加水分解性基含有有機ケイ素化合物を配合することができる。次に、この他の有機ケイ素化合物について説明する。
<(B1)、(B2)、(B3)以外の加水分解性基含有有機ケイ素化合物>
前記(B1)~(B3)以外の加水分解性基含有有機ケイ素化合物としては、コーティング組成物に使用できる公知の加水分解性基含有有機ケイ素化合物が使用できる。具体的には、テトラエトキシシラン、ビニルトリメトキシシシラン、ビニルトリエトキシシラン、ビニルトリアセトキシシラン、メチルトリメトキシシラン、メチルトリエトキシシラン、メチルトリフェノキシシラン、ジメチルジメトキシシラン、トリメチルメトキシシラン、フェニルトリメトキシシラン、ジフェニルジメトキシシラン、シクロヘキシルメチルジメトキシシラン、n−プロピルトリメトキシシラン、n−ブチルトリメトキシシラン、イソブチルトリメトキシシラン、イソブチルトリエトキシシラン、n−ヘキシルトリメトキシシラン、n−ヘキシルトリエトキシシラン、n−オクチルトリエトキシシラン、n−デシルトリメトキシシラン、3−ウレイドプロピルトリエトキシシラン、トリフルオロプロピルトリメトキシシラン、パーフルオロオクチルエチルトリエトキシシラン、γ−クロロプロピルトリメトキシシラン、ビニルトリ(β−メトキシ−エトキシ)シラン、アリルトリメトキシシラン、γ−アクリロキシプロピルトリメトキシシラン、γ−アクリロキシプロピルトリエトキシシラン、γ−メタクリロキシプロピルトリメトキシシラン、γ−メタクリロキシプロピルトリエトキシシラン、γ−メタクリロキシプロピルジメトキシメチルシラン、γ−メルカプトプロピルトリアルコキシシラン、γ−アミノプロピルトリメトキシシラン、γ−アミノプロピルトリエトキシシラン、N−フェニル−γ−アミノプロピルトリメトキシシラン、3−トリエトキシシリル−N−(1,3−ジメチル−ブチリデン)プロピルアミン、N−2(アミノエチル)3−アミノプロピルトリエトキシシラン、N−2(アミノエチル)3−アミノプロピルトリメトキシシラン、N−2(アミノエチル)3−アミノプロピルメチルジメトキシシラン、p−スチリルトリメトキシシラン、3−イソシアネートプロピルトリエトキシシランが挙げられる。
これらの他の加水分解性基含有有機ケイ素化合物の配合量は、加水分解性基含有有機ケイ素化合物(B)、ジシラン化合物(B1)、エポキシ基含有有機ケイ素化合物((B2)、又は(B3))の配合量によって適宜決定される。ただし、操作性を改善し、優れたコート層とするためには、(B)が、(B1)、(B2)、及び(B3)からなることが好ましい。
次に、界面活性剤(C)について説明する。
<界面活性剤(C)>
本発明のコーティング組成物は、上記無機酸化物微粒子(A)及び加水分解性基含有有機ケイ素化合物(B)を含み、さらに、界面活性剤(C)としてHLB値が8以下の界面活性剤(C1)、及びHLB値が8を超える界面活性剤(C2)を含むことが最大の特徴である。上記界面活性剤を配合することで、プラスチック製の光学基材に塗布する際に、該光学基材への塗れ性を向上し、膜厚が均一で平滑性の高いハードコート層を積層することが可能となるとともに、ハードコート層の白濁を抑制することも可能となる。
本発明における界面活性剤としては、ノニオン系、アニオン系、カチオン系の何れも使用できるが、プラスチックレンズ基材への濡れ性の観点からノニオン系界面活性剤を用いるのが好ましい。好適に使用できるノニオン系界面活性剤の具体例としては、ソルビタン脂肪酸エステル、グリセリン脂肪酸エステル、デカグリセリン脂肪酸エステル、プロピレングリコール・ペンタエリスリトール脂肪酸エステル、ポリオキシエチレンソルビタン脂肪酸エステル、ポリオキシエチレンソルビット脂肪酸エステル、ポリオキシエチレングリセリン脂肪酸エステル、ポリエチレングリコール脂肪酸エステル、ポリエーテル変性シリコーンオイル、ポリオキシエチレンアルキルエーテル、ポリオキシエチレンフィトステロール・フィトスタノール、ポリオキシエチレンポリオキシプロピレンアルキルエーテル、ポリオキシエチレンアルキルフェニルエーテル、ポリオキシエチレンヒマシ油・硬化ヒマシ油、ポリオキシエチレンラノリン・ラノリンアルコール・ミツロウ誘導体、ポリオキシエチレンアルキルアミン・脂肪酸アミド、ポリオキシエチレンアルキルフェニルホルムアルデヒド縮合物、単一鎖ポリオキシエチレンアルキルエーテル等を挙げることができる。
上記界面活性剤の中からHLB値が所定の範囲にあるものを選択して用いればよい。HLB値が8以下の界面活性剤(C1)としては、コーティング組成物のレベリング性を向上し、得られるハードコート層の白濁を低減する観点から、より好ましくはHLBが3~7、特に4~6である界面活性剤を用いることが好ましい。
また、HLB値が8を超える界面活性剤(C2)としては、コーティング組成物のレベリング性を向上する観点から、より好ましくはHLBが9~15、特に11~14である界面活性剤を用いることが好ましい。
本発明における界面活性剤としては、HLB値が8以下の界面活性剤(C1)とHLB値が8を超える界面活性剤(C2)として少なくとも1種類ずつの界面活性剤が混合して使用される。場合によっては例えばそれぞれ2種類以上の界面活性剤が使用される。
本発明における界面活性剤(C)の添加量は、前述した必須成分の合計量(無機酸化物微粒子(A)と加水分解性基含有有機ケイ素化合物(B)との合計量)100質量部当たり、0.001~1質量部の範囲が好ましい。(C)の添加量は、より好ましくは0.05~0.8質量部の範囲であり、最も好ましくは0.1~0.4質量部の範囲である。なおここでいう、(C)成分の添加量は、HLB値が8以下の界面活性剤(C1)とHLB値が8を超える界面活性剤(C2)の合計量である。その中でも、(C1)の添加量は、前述した必須成分の合計量100質量部当たり0.5質量部以下、より好ましくは0.3質量部以下、最も好ましくは0.2質量部以下で使用される。また、(C2)の添加量は、前述した必須成分の合計量100質量部当たり0.5質量部以下、より好ましくは0.3質量部以下、最も好ましくは0.2質量部以下で使用される。
さらに、本発明のコーティング組成物のレベリング性を向上し、得られるハードコート層の白濁を低減する観点から、(C1)と(C2)の質量比(C1)/(C2)が0.1~10.0の範囲であることが好ましく、0.2~5.0の範囲であることがより好ましく、0.3~1.0の範囲であることが最も好ましい。
上記HLB値が8以下の界面活性剤(C1)は、市販品として入手することができる。具体的にはポリエーテル変性シリコーンオイルである、東レ・ダウコーニング株式会社製のSF8428(HLB;0)、SH8400(HLB;0)、FZ−2110(HLB;1)、FZ−2122(HLB;1)、FZ−2203(HLB;1)、FZ−2207(HLB;3)、FZ−7001(HLB;5)、FZ−2166(HLB;5)、FZ−2191(HLB;5)、SS−2805(HLB;5)、SH3749(HLB;6)、FZ−2120(HLB;6)、FZ−2154(HLB;6)、SS−2803(HLB;6.5)、FZ−2208(HLB;7)、FZ−2101(HLB;7)、FZ−2130(HLB;7)、L−720(HLB;7)、Y−7006(HLB;7)、FZ−2104(HLB;8)、FZ−2164(HLB;8)、FZ−7002(HLB;8)、FZ−2123(HLB;8)などが挙げられる。
上記HLB値が8を超える界面活性剤は、市販品として入手することができる。具体的にはポリエーテル変性シリコーンオイルである、東レ・ダウコーニング株式会社製のFZ−2101(HLB;9)、FZ−2105(HLB;11)、FZ−77(HLB;11)、FZ−2118(HLB;12)、FZ−7604(HLB;13)、FZ−2118(HLB;13)、FZ−2163(HLB;13)、SS−2801(HLB;13)、SS−2802(HLB;13)、FZ−2104(HLB;14)、FZ−2162(HLB;14)、FZ−2162(HLB;15)、SS−2804(HLB;15)、FZ−2161(HLB;18)などが挙げられる。
次に、本発明のコーティング組成物に配合できるその他の成分、具体的には、硬化触媒(D)、水溶性有機溶媒(E)、水又は酸性水溶液(F)について説明する。先ず、硬化触媒(D)について説明する。
<硬化触媒(D)>
本発明における硬化触媒(D)は、前記加水分解性基含有有機ケイ素化合物(B)の加水分解物の縮合(重合硬化)を促進させるために使用される。硬化触媒として具体的には、アセチルアセトナート錯体、過塩素酸塩、有機金属塩、各種ルイス酸等が挙げられる。これらは1種の硬化触媒を単独で使用することもできるし、2種以上を併用することもできる。これら硬化触媒を使用することにより、コート層をより硬くすることができる。
アセチルアセトナート錯体として具体的には、アルミニウムアセチルアセトナート、リチウムアセチルアセトナート、インジウムアセチルアセトナート、クロムアセチルアセトナート、ニッケルアセチルアセトナート、チタニウムアセチルアセトナート、鉄アセチルアセトナート、亜鉛アセチルアセトナート、コバルトアセチルアセトナート、銅アセチルアセトナート、ジルコニウムアセチルアセトナート等を例示することができる。これらの中では、アルミニウムアセチルアセトナート、チタニウムアセチルアセトナートが好適である。
過塩素酸塩としては、過塩素酸マグネシウム、過塩素酸アルミニウム、過塩素酸亜鉛、過塩素酸アンモニウム等を例示することができる。
有機金属塩としては、酢酸ナトリウム、ナフテン酸亜鉛、ナフテン酸コバルト、オクチル酸亜鉛等を例示することができる。
ルイス酸としては、塩化第二錫、塩化アルミニウム、塩化第二鉄、塩化チタン、塩化亜鉛、塩化アンチモン等を例示することができる。
本発明においては、比較的低温でも短時間で耐擦傷性の高いハードコート層が得られ、コーティング組成物の保存安定性が優れるという観点から、硬化触媒としてアセチルアセトナート錯体、過塩素酸塩を使用することが好ましい。中でも、硬化触媒の50質量%以上、特に70質量%以上、最適には硬化触媒の全量が、アセチルアセトナート錯体、または過塩素酸塩であることが好ましい。
前記硬化触媒は、硬いコート層を得るという観点から、前記無機酸化物微粒子(A)、及び加水分解性基含有有機ケイ素化合物(B)の合計量100質量部当たり、0.1質量部~5質量部、特に0.5質量部~2質量部の範囲の量で使用されることが好ましい。なお、前記硬化触媒の配合量は(B)成分が加水分解されていない状態のものを基準とする。
次に、水溶性有機溶媒(E)について説明する。
<水溶性有機溶媒(E)>
本発明において、水溶性有機溶媒(E)とは、水に対する25℃における溶解度が10質量%以上、好ましくは50質量%以上の有機溶媒である。
水溶性有機溶媒(E)は、前記加水分解性基含有有機ケイ素化合物(B)の溶剤となり、且つ前記無機酸化物微粒子(A)の分散媒となるものである。このような水溶性有機溶媒の具体例としては、メタノール、エタノール、プロパノール、イソプロパノール、n−ブタノール、2−ブタノール、t−ブタノール、ジアセトンアルコール等のアルコール;酢酸メチル等の低級カルボン酸エステル;ジオキサン、エチレングリコールモノイソプロピルエーテル、エチレングリコールモノメチルエーテル、エチレングリコールモノエチルエーテル、プロピレングリコールモノメチルエーテル、プロピレングリコールモノエチルエーテルなどのエーテル;アセトン、メチルエチルケトン、アセチルアセトンなどのケトンが挙げられる。これら有機溶媒は単独もしくは2種以上混合して使用することができる。
これら水溶性有機溶媒(E)の中でも、コーティング剤を塗布して硬化させる際に、容易に蒸発し、平滑なハードコート層が形成されるという観点から、特にメタノール、イソプロパノール、t−ブタノール、ジアセトンアルコール、エチレングリコールモノイソプロピルエーテル、プロピレングリコールモノメチルエーテル、アセチルアセトンを使用するのが好ましい。また、このような水溶性有機溶媒の一部は、先に述べたように、無機酸化物微粒子(A)の分散媒として、予め無機酸化物微粒子(A)と混合しておくこともできる。
水溶性有機溶媒(E)の使用量は、特に限定されないが、白濁を含めた良好な外観と十分な耐擦傷性を得るために、前記無機酸化物微粒子(A)と加水分解性基含有有機ケイ素化合物(B)の合計量100質量部当たり、好ましくは50質量部~500質量部、より好ましくは100質量部~250質量部の範囲とすることが好ましい。なお、前記水溶性有機溶媒(E)の配合量は、加水分解性基含有有機ケイ素化合物(B)が加水分解していない状態のものを基準とするものであり、該加水分解性基含有有機ケイ素化合物が加水分解して生じたアルコールは含まないものとする。
次に、水又は酸性水溶液(F)について説明する。
<水又は酸性水溶液(F)>
本発明のコーティング組成物では、前記加水分解性基含有有機ケイ素化合物(B)が加水分解し、この加水分解物が前記無機酸化物微粒子(A)を取り込んだ形で重合硬化(重縮合)してマトリックスとなる硬化体を形成し、無機酸化物微粒子(A)が緻密にマトリックス中に分散したハードコート層を形成する。このコート層を形成するためには、加水分解性基含有有機ケイ素化合物(B)の加水分解を促進させるために、水又は酸性水溶液を配合することが好ましい。
このような水又は酸性水溶液(F)の使用量は、前記無機酸化物微粒子(A)と加水分解性基含有有機ケイ素化合物(B)の合計質量100質量部当り、1質量部~50質量部、好ましくは5質量部~30質量部、さらに好ましくは10質量部~20質量部の量とすることが好ましい。即ち、水の量が少量であると、加水分解性基含有有機ケイ素化合物(B)の加水分解が十分に進行せず、得られるハードコート層の耐擦傷性が低下したり、得られるハードコート膜の白濁が増加する傾向にあり、また、得られるコーティング剤の保存安定等の特性が低下するおそれがある。また、水の量が多くなりすぎると、均一な厚みのハードコート層の形成が困難となり、外観に悪影響を与えるおそれがある。なお、前記水の配合量は、加水分解性基含有有機ケイ素化合物(B)が加水分解されていない状態のものを基準とする。
尚、既に述べた通り、前記無機酸化物微粒子(A)は、水に分散させた分散液(ゾル)の形態で使用されることがある。このような場合には、前記水の配合量は、この分散媒に使用されている水の量を含むものと理解されるべきである。例えば、無機酸化物微粒子(A)を使用する際に、分散液に含まれる水の量が、前記水の量の範囲を満足している場合には、さらに水をコーティング組成物に混合する必要はない。また、前記水の量の範囲に満たない場合には、さらに水を混合してやればよい。
また、本発明において酸性水溶液を用いた場合には、加水分解性基含有有機ケイ素化合物(B)の加水分解を促進することができる。この場合、酸分は少ないため、配合量は酸性水溶液の量とする。酸分を具体的に例示すれば、塩酸、硫酸、硝酸、燐酸等の無機酸、または酢酸、プロピオン酸等の有機酸の水溶液を使用できる。これらの中でも、コーティング組成物の保存安定性、加水分解性の観点から、塩酸及び酢酸が好適に使用される。また、酸性水溶液の濃度は、0.001~0.5N、特に0.01~0.1Nであるのが好適である。
次に、前記(A)、(B)、(C)、(D)、(E)、および(F)以外の添加成分について説明する。
<その他の添加成分>
本発明においては、上記成分以外にも、本発明の効果を阻害しない範囲で以下の添加成分を配合することができる。
本発明のコーティング組成物には、ハードコート層とプラスチック製光学基材との密着性を向上、安定させる目的で環状ケトン化合物を添加することもできる。具体的には、N−メチルピロリドン、ε−カプロラクタム、γ−ブチロラクトン、1−ビニル−2−ピロリドン、イソホロン、シクロヘキサノン、メチルシクロヘキサノンなどが挙げられる。これら環状ケトン化合物の配合量は、前記無機酸化物微粒子(A)と加水分解性基含有有機ケイ素化合物(B)の合計量100質量部当たり、0.1質量部~5.0質量部とすることが好ましい。
また、本発明の目的を損なわない限り、通常、コーティング組成物に配合される添加剤を使用することができる。このような添加剤の例としては、酸化防止剤、ラジカル補足剤、紫外線安定剤、紫外線吸収剤、離型剤、着色防止剤、帯電防止剤、蛍光染料、染料、顔料、香料、可塑剤等を挙げることができる。
酸化防止剤、ラジカル捕捉剤、紫外線安定剤、紫外線吸収剤としては、ヒンダードフェーノール酸化防止剤、フェノール系ラジカル捕捉剤、イオウ系酸化防止剤、ベンゾトリアゾール系化合物、ベンゾフェノン系化合物等を好適に使用できる。これらの配合剤の添加量は、前述した必須成分の合計量(無機酸化物微粒子(A)と加水分解性基含有有機ケイ素化合物(B)の合計量)100質量部当たり、0.1~20質量部の範囲が好ましい。
染料、顔料は、着色のために使用されるものであり、ニトロソ染料、ニトロ染料、アゾ染料、スチルベンゾアゾ染料、ケトイミン染料、トリフェニルメタン染料、キサンテン染料、アクリジン染料、キノリン染料、メチン染料、ポリメチン染料、チアゾール染料、インダミン染料、インドフェノール染料、アジン染料、オキサジン染料、チアジン染料、硫化染料、アミノケトン染料、オキシケトン染料、アントラキノン染料、ペリノン系染料、インジゴイド染料、フタロシアニン染料、アゾ系顔料、アントラキノン系顔料、フタロシアニン系顔料、ナフタロシアニン系顔料、キナクリドン系顔料、ジオキサジン系顔料、インジゴイド系顔料、トリフェニルメタン系顔料、キサンテン系顔料等を挙げることができる。染料、顔料の使用に当たっては、着色すべき基材の色濃度によって、適宜決定される。
本発明において上記コーティング組成物より、コーティング剤を製造し、該コーティング剤をプラスチックレンズ等のプラスチック製光学基材の表面に塗布し、乾燥後、硬化することによりハードコート層を形成する。次に、上記成分を含むコーティング組成物を混合して、コーティング剤を製造する方法について説明する。
<コーティング剤の製造方法>
本発明において、前記コーティング組成物から得られるコーティング剤は、所定量の各成分を秤取り混合することにより製造することができる。各成分の混合順序は、特に限定されず、全ての成分を同時に混合することもできるが、前記無機酸化物微粒子(A)の分散安定性が良好で、得られるハードコート膜の白濁をより少なくするために、以下の方法を採用することが好ましい。
先ず、HLB値が8以下の界面活性剤(C1)、HLB値が8を超える界面活性剤(C2)、及び加水分解性基含有有機ケイ素化合物(B)を秤量し、これに水又は酸性水溶液(F)を添加する。水又は酸性水溶液(F)を添加することで加水分解性基含有有機ケイ素化合物(B)が加水分解される。その後、得られた混合物に水溶性有機溶媒(E)を添加し、均一に混合する。この得られた混合物を撹拌しながら、その中に前記無機酸化物微粒子(A)を添加して混合することが好ましい。
また、コーティング剤に前記硬化触媒(D)を使用する場合には、上記混合液を撹拌しながら、硬化触媒を添加し、その後、15~30℃の温度範囲で、5~24時間程度撹拌を継続することが好ましい。理由は明らかではないが、硬化触媒を使用する場合には、硬化触媒を添加することでコーティング組成物のpHが変化し、無機酸化物微粒子の分散安定性が悪くなる場合があるため、所定の温度で一定時間撹拌することにより、無機酸化物微粒子が再分散し、分散安定性を向上させることができる。これにより、得られるハードコート膜の白濁も低減することができる。
このように混合して得られるコーティング剤は、特に制限されるものではないが、前記(A)および前記(B)の加水分解物からなる固形分濃度が、コーティング剤の全質量中、15~50質量%、特に20~40質量%の範囲であることが好ましい。
次に、得られたコーティング剤を塗布するプラスチック製光学基材について説明する。
<プラスチック製光学基材>
本発明のコーティング組成物は、眼鏡レンズ、カメラレンズ、液晶ディスプレー、家屋や自動車の窓等のプラスチック製光学基材の表面へのハードコート層の形成に適用される。中でも眼鏡レンズの用途に好適に使用される。光学基材を形成するプラスチックの種類は、例えば、(メタ)アクリル系樹脂、ポリカーボネート系樹脂、アリル系樹脂、チオウレタン系樹脂、ウレタン系樹脂およびチオエポキシ系樹脂等の公知の樹脂であることができる。本発明のコーティング組成物は、これらの樹脂からなる光学基材表面へのハードコート膜の形成に適用できる。その中でも、本発明のコーティング組成物は、比較的屈折率の高いチオウレタン系樹脂、及びチオエポキシ系樹脂からなる光学基材の表面に塗布することで、干渉縞の少ない外観良好なハードコート層付き光学基材を提供する。
本発明のコーティング組成物より得られるコーティング剤は、特に、(メタ)アクリル系樹脂との密着性がより高い。そのため、フォトクロミック化合物を含む(メタ)アクリル系樹脂よりなる光学基材上のハードコート層に好適に使用できる。中でも、特に、フォトクロミック化合物、及びハードコート層の形成に影響を与えるヒンダードアミン系の耐候剤を含み、自由空間が多く存在する、(メタ)アクリル系樹脂よりなる光学基材(フォトクロミック光学基材)にハードコート層を形成する場合に好適に使用できる。この自由空間を多く有する(メタ)アクリル系樹脂としては、特に、3官能以上の(メタ)アクリレート基を有する多官能アクリレート、及び繰り返し単位が2~15のアルキレングリコール鎖を有するジ(メタ)アクリレートを含む組成物を硬化させた(メタ)アクリル系樹脂であることが好適である。
このような3官能以上の(メタ)アクリレート基を有する多官能アクリレートの具体例としては、トリメチロールプロパントリメタクリレート、トリメチロールプロパントリアクリレート、テトラメチロールメタントリメタクリレート、テトラメチロールメタントリアクリレートが挙げられる。また、繰り返し単位が2~15のアルキレングリコール鎖を有するジ(メタ)アクリレートとしては、平均分子量536のポリエチレングリコールジメタクリレート、平均分子量736のポリテトラメチレングリコールジメタクリレート、平均分子量536のポリプロピレングリコールジメタクリレート、平均分子量258のポリエチレングリコールジアクリレート、平均分子量308のポリエチレングリコールジアクリレート、平均分子量522のポリエチレングリコールジアクリレート、2,2−ビス[4−(メタクリロキシ・ポリエトキシ)フェニル]プロパン、2,2−ビス[4−(アクリロキシ・ジエトキシ)フェニル]プロパン、2,2−ビス[4−(アクリロキシ・ポリエトキシ)フェニル]プロパンが挙げられる。
さらに、3官能以上の(メタ)アクリレート基を有する多官能アクリレート、及び繰り返し単位が2~15のアルキレングリコール鎖を有するジ(メタ)アクリレートを含む組成物には、他の重合性単量体を加えてもよく、たとえば、グリシジルメタクリレート、ウレタンアクリレート等の(メタ)アクリレートを加えることもできる。
上記のフォトクロミック化合物を含むプラスチック製光学基材(以下、フォトクロミック光学基材と称する)としては、フォトクロミック化合物が基材内部に分散された光学基材或いはフォトクロミック化合物が分散されたフォトクロミックコート層が表面に形成された光学基材であってもよい。より具体的には、本発明のコーティング組成物は、上記(メタ)アクリレート系モノマーとフォトクロミック化合物とを含む硬化性組成物を重合させてフォトクロミック光学基材としたもの、プラスチック製基材(通常フォトクロミック性を有さない)の表面に、上記(メタ)アクリレート系モノマーとフォトクロミック化合物とを含む硬化性組成物を塗布し、次いで、硬化させてフォトクロミックコート層を形成しフォトクロミック光学基材としたものに対するハードコート層の形成に好適に使用できる。上記フォトクロミックコート層中には、通常、多量のフォトクロミック化合物が含まれる。従って、フォトクロミックコート層が形成されたフォトクロミック光学基材は、長時間の使用によって、フォトクロミック化合物の劣化によって耐候性が低下する場合があったが、本発明のコーティング組成物を用いて該フォトクロミックコート層上にハードコート層を形成することにより、フォトクロミック化合物の劣化が抑制され、フォトクロミック光学基材の耐候性をも改善することができる。
さらに、本発明のコーティング組成物が有用な基材として、染色レンズが挙げられる。特に、チオウレタン系樹脂やチオエポキシ系樹脂といった高屈折率プラスチックレンズの染色レンズに対して好適である。染色レンズには、通常、前述の染料が含まれているが、この染料は紫外線により劣化する。そのため、染色レンズの色調が長期間使用すると変化してしまう。更には、染料の劣化により、ハードコート層とプラスチックレンズ基材界面の密着性が著しく低下しやすいという問題が生じるが、本発明のコーティング組成物を用いて染色レンズ表面にハードコート層を積層することで、前記無機酸化物微粒子(A)や紫外線吸収剤によって紫外線吸収能を付与されることにより、前述の色調変化や密着性の低下などの問題を抑制することが可能となる。
なお、下記の実施例に示すが、上記の理由により、染色レンズやフォトクロミック光学基材は、染料やフォトクロミック化合物が劣化しやすい。そのため、これらの光学基材においては、ハードコート層とプラスチックレンズ基材との界面で耐候密着性が低下する傾向にある。そのため、該光学基材を使用した場合、本発明のコーティング組成物とそれ以外のコーティング組成物との耐候密着性の差が顕著になる。中でも、特に、染色レンズすなわち染料を含むレンズを対象とする場合に、上記効果が顕著に発揮される。
次に、プラスチック製光学基材上に、本発明のコーティング組成物から得られるコーティング剤を用いてハードコート層を積層し、ハードコート層を有する光学物品を製造する方法について説明する。
<光学物品の製造方法、光学物品>
上記のようにして製造されるコーティング剤は、必要に応じて異物を取り除くための濾過を行った後、プラスチックレンズ等のプラスチック製光学基材の表面に塗布し、乾燥後、硬化することによりハードコート層を形成する。このプラスチック製光学基材は、前記の光学基材が使用される。
コーティング剤の塗布としては、ディッピング法、スピンコート法、ディップスピンコーティング法、スプレー法、刷毛塗りあるいはローラー塗りなど公知の塗布方法が採用できる。コーティング剤塗布後の乾燥は、コーティング剤中の溶媒を除去できる条件で適宜行なわれる。乾燥後の硬化については、形成されるコーティング層が十分な強度を有するまで行なわれるが、急激な収縮を防ぎ外観良好なハードコート層を積層する点から最初に60~80℃で5~30分程度の予備硬化を行い、その後、基材によって異なるが、90℃~120℃の温度で1~3時間程度の硬化を行うのがよい。特に、本発明のコーティング組成物より得られるコーティング剤は、優れた密着性を発揮するため、予備硬化後の温度を比較的低温にすることもできる。具体的には、予備硬化後の温度を95~115℃、さらに100~110℃とすることも可能である。このように比較的低温で硬化させることができるため、プラスチックレンズの黄変や、熱変形を防止することが可能である。
上記のようにして形成されるハードコート層は、0.1~10μm程度の厚みとすればよく、一般に、メガネレンズでは1~5μmの厚みが好適である。上記方法を採用することにより、プラスチック製光学基材上に、ハードコート層が形成された光学物品を得ることができる。
本発明のコーティング組成物によれば、優れた耐擦傷性を有するハードコート層を与えるばかりでなく、長期間使用してもクラックやハードコート層の剥離といった光劣化に起因する外観不良を防止することができる。更には、硬化時等の熱履歴に由来するハードコート層のクラック、具体的には、ハードコート層の収縮とプラスチック製光学基材の膨張により生じるハードコート層のクラックの発生も防止できる。また、耐薬品性、耐熱水性にも優れ、薬品特にアルカリ水溶液や温水と接触させても、クラックが発生したり、密着性が低下したりするのを改善することができる。
(1)プラスチック製光学基材(レンズ基材)
MRA:チオウレタン系樹脂プラスチックレンズ、屈折率=1.60。
MRB:チオウレタン系樹脂プラスチックレンズ、屈折率=1.67。
MRC:視感透過率が約75%の茶色に染色されたチオウレタン系樹脂プラスチックレンズ、屈折率=1.67。
TE:チオエポキシ系樹脂プラスチックレンズ、屈折率=1.71
PC1:プラスチックレンズMRA表面にメタクリル系樹脂からなるコーティング層を有するレンズ(フォトクロミック光学基材)。
〔PC1の作製方法〕
ラジカル重合性単量体である平均分子量776の2,2−ビス(4−アクリロイルオキシポリエチレングリコールフェニル)プロパン/ポリエチレングリコールジアクリレート(平均分子量532)/トリメチロールプロパントリメタクリレート/ポリエステルオリゴマーヘキサアクリレート/グリシジルメタクリレートを、それぞれ40質量部/15質量部/25質量部/10質量部/10質量部の配合割合で配合した。次に、このラジカル重合性単量体の混合物100質量部に対して、下記フォトクロミック化合物を3質量部加え、70℃で30分間の超音波溶解を実施した。その後、得られた組成物に重合開始剤であるBASF株式会社製 Irgacure1870:1−ヒドロキシシクロヘキシルフェニルケトンとビス(2,6−ジメトキシベンゾイル)−2,4,4−トリメチルーペンチルフォスフィンオキサイドの混合物(重量比3:7)を0.35質量部、安定剤であるビス(1,2,2,6,6−ペンタメチル−4−ピペリジル)セバケートを5質量部、トリエチレングリコール−ビス〔3−(3−t−ブチル−5−メチル−4−ヒドロキシフェニル)プロピオネートを3質量部、シランカップリング剤であるγ−メタクリロイルオキシプロピルトリメトキシシランを7質量部、及びレベリング剤である東レ・ダウコーニング株式会社製シリコーン系界面活性剤L−7001を0.1質量部添加し、十分に混合することによりフォトクロミック硬化性組成物を調製した。
プラスチック製光学基材として、MRA(チオウレタン系樹脂プラスチックレンズ、屈折率=1.60)を用い、このプラスチック製光学基材をアセトンで十分に脱脂し、50℃の5%水酸化ナトリウム水溶液で4分間処理、4分間の流水洗浄、そして40℃の蒸留水で4分間洗浄した後、70℃で乾燥させた。次いで、プライマーコート液として、竹林化学工業株式会社製湿気硬化型プライマー タケシールPFR402TP−4及び酢酸エチルをそれぞれ50質量部となるように調合し、更にこの混合液に対して東レ・ダウコーニング株式会社製レベリング剤 FZ−2104を0.03質量部添加し、窒素雰囲気下で均一になるまで充分に撹拌した液を用いた。このプライマー液を、MIKASA製スピンコーター1H−DX2を用いて、レンズMRA表面にスピンコートした。このレンズを室温で15分間放置することにより、膜厚7μmのプライマー層を有するレンズ基材を作成した。
次いで、前述のフォトクロミック硬化性組成物 約1gを、前記プライマー層を有するレンズ基材の表面にスピンコートした。前記フォトクロミック硬化性組成物よりなる塗膜が表面にコートされたレンズに、窒素ガス雰囲気中で、レンズ表面の405nmにおける出力が150mW/cm2になるように調整したフュージョンUVシステムズ社製のDバルブを搭載したF3000SQを用いて、3分間光照射し、塗膜を硬化させた。その後、さらに110℃の恒温器にて、1時間の加熱処理を行うことでフォトクロミックコート層を形成した。得られるフォトクロミックコート層の膜厚はスピンコートの条件によって調整が可能である。該フォトクロミックコート層の膜厚は、40±1μmとなるように調整した。
(2)コーティング組成物用成分
〔Ti、Zr、Sn及びSbよりなる群から選ばれる少なくとも1種の元素を含む無機酸化物微粒子(A)〕
A1:酸化スズ12.0質量%、酸化ジルコニウム14.3質量%、二酸化ケイ素12.3質量%、酸化チタン(ルチル型)61.3質量%を含む複合無機酸化物微粒子のメタノール分散ゾル。固形分濃度(複合無機酸化物微粒子の濃度)30.6質量%、pH(1+1)6.5。
A2:酸化スズ17.7質量%、酸化ジルコニウム12.7質量%、二酸化ケイ素15.4質量%、酸化チタン(ルチル型)54.2質量%を含む複合無機酸化物微粒子のメタノール分散ゾル。固形分濃度(複合無機酸化物微粒子の濃度)30.0質量%、pH(1+1)5.0。
A3:酸化スズ77.6質量%、酸化ジルコニウム11.7質量%、五酸化アンチモン7.0質量%、二酸化ケイ素3.7質量%を含む複合無機酸化物微粒子のメタノール分散ゾル。固形分濃度(複合無機酸化物微粒子の濃度)30.6質量%、pH(1+1)8.3。
A4:酸化スズ14.2質量%、酸化ジルコニウム74.6質量%、二酸化ケイ素11.1質量%を含む複合無機酸化物微粒子のメタノール分散ゾル、固形分濃度(複合無機酸化物微粒子の濃度)38.5質量%。pH(1+1)5.0。
〔本発明の(A)以外の無機酸物微粒子〕

〔コーティング剤1の製造〕
ジシラン化合物(B1)としてBSE 8.0質量部、エポキシ基含有加水分解性有機ケイ素化合物の内、(B3)としてGDS 6.0質量部、(B2)としてGTS 25.0質量部、HLB値が8以下の界面活性剤(C1)としてC13 0.10質量部、HLB値が8を超える界面活性剤(C2)としてC22 0.14質量部を秤量し、撹拌混合した。得られた溶液を撹拌しながら、水又は酸水溶液(F)としてF1 10.2gを、液温が50℃を超えないように注意しながら加え、添加終了後、継続して3時間撹拌した。その後、水溶性有機溶媒(E)として、E2 35.0質量部、E4 20.2質量部を加え、撹拌混合した。
次いで、Ti、Zr、Sn及びSbよりなる群から選ばれる少なくとも1種の元素を含む(A)としてA1ゾル83.5質量部(複合無機酸化物微粒子25.55質量部、メタノール57.95質量部)を加え、室温で3時間撹拌した。その後、硬化触媒(D)としてD1 0.6質量部を加えた後、15時間撹拌してコーティング組成物1を得た。なお、GDS、GTS、BSEの加水分解は、ガスクロマトグラフィーにて加水分解が終了したことを確認した。
〔コーティング剤2~31の製造〕
表1、及び表2に示す無機酸化物微粒子(A)、加水分解性基含有有機ケイ素化合物(B)、界面活性剤(C)、硬化触媒(D)、水溶性有機溶媒(E)、水又は酸水溶液(F)を用いた以外は、コーティング剤1と同様な方法で製造した。配合の組成を表1、及び表2に示した。なお、コーティング剤28~31は比較例に該当する。
厚さが約2mmの光学基材(レンズ基材)MRAを、50℃の10質量%水酸化ナトリウム水溶液に浸漬し、超音波洗浄器を用いて、5分間アルカリエッチングを行った。アルカリエッチング後、水道水、及び50℃の蒸留水で順次洗浄し、残余のアルカリ分を取り除いた後、室温になるまで約10分間放置した。このレンズ基材に、コーティング剤1を25℃で、引き上げ速度15cm/分の速さで、ディップコートした。この後、70℃のオーブンにて15分間予備硬化した後、110℃で2時間の硬化を行い、光学基材(レンズ基材)MRAの両面に、それぞれ2.1μmの厚みでハードコート層が形成された光学物品(ハードコートレンズ)を得た。ハードコート層の屈折率は、1.65であった。
〔光学物品の評価結果〕
この光学物品(ハードコートレンズ)について、白濁、外観、耐アルカリ性試験、耐熱水性試験、スチールウール耐擦傷性、耐候密着性について評価を行ったところ、白濁(ΔHaze)0.08、外観A、耐アルカリ性試験:アルカリ濃度1.0wt%、耐熱水性:3時間、スチールウール耐擦傷性:A、耐候密着性:400時間以上であった。この結果を表3に示した。各評価については、下記の方法で行った。
(白濁)
ハードコート層を有するプラスチックレンズのヘーズ値、及びコーティング前のプラスチックレンズのヘーズ値を、日本電色工業株式会社製ヘーズメーターNDH5000を用いて測定し、その差分であるΔHazeにより、その白濁度合いを評価した。
(外観)
コーティング液をプラスチックレンズにディップコートした際に生じる、レンズ下部の液溜り、及びレンズとレンズ保持治具との接触部に見られるはじきを、目視により評価した。レンズ保持治具は、レンズ最下端を中心に左右に1箇所ずつ、さらに上部に1箇所の保持部を有する3点固定式の治具を用いた。評価基準は、以下の通りである。
A:液溜り、及びはじきがほとんど見られない。
B:液溜り、及びはじきが、レンズエッジから0.5mm以内に見られる。
C:液溜り、及びはじきが、レンズエッジから1.0mm以内に見られる。
D:液溜り、及びはじきが、レンズエッジから1.5mm以内に見られる。
E:液溜り、及びはじきが、レンズエッジから1.5mmを超える部分に見られる。
(耐アルカリ性試験)
得られた光学物品(ハードコートレンズ)を50℃の0.1質量%(0.1wt%)水酸化ナトリウム水溶液に浸し、超音波洗浄器を用いて5分間超音波をかけた。次に、このアルカリ処理したレンズを50℃のイオン交換水に浸し、超音波洗浄器を用いて5分間超音波をかけた後、ハードコート膜の外観(クラック発生とハードコート膜の剥がれの有無)を目視で評価した。クラックが確認されなければ、水酸化ナトリウムの濃度を0.1質量%増やし、同様のアルカリ処理とイオン交換水処理を行ない、外観不良が起きるまで行った。評価結果は、クラックが確認された際の最後に処理した水酸化ナトリウム水溶液の濃度で示した。例えば、表に0.3wt%と記載されている場合、光学物品(ハードコートレンズ)が0.1wt%水酸化ナトリウム水溶液処理に次いで、0.2wt%水酸化ナトリウム水溶液処理に次いで、さらに0.3wt%水酸化ナトリム水溶液で処理したあとにクラックの発生もしくは、ハードコート膜の剥がれが初めて確認されたことを意味する。
(耐熱水性試験)
得られた光学物品(ハードコートレンズ)5枚を沸騰させた蒸留水に入れ、1時間毎にハードコートレンズのクラックの有無を目視評価し、試験時間3時間を上限とした。評価結果は、1枚でも熱水によりクラックの発生が確認された試験時間を記載した。例えば、試験時間2時間でクラックの発生が確認された場合は、2時間と表記し、また、試験時間上限の3時間後でもクラックが確認されなかった場合は3時間以上と表記した。
(スチールウール耐擦傷性)
スチールウール(日本スチールウール株式会社製ボンスター#0000番)を用い、3kgの荷重を加えながら、10往復、光学物品表面(ハードコート膜表面)を擦り、傷ついた程度を目視で評価した。評価基準は次の通りである。
A:傷が付かなかい(目視で傷が確認できなかった場合)。
B:ほとんど傷が付かない(目視で1以上5本未満の擦傷がある場合)。
C:極わずかに傷が付く(目視で5本以上10本未満の擦傷がある場合)。
D:傷が付く(目視で10本以上の擦傷がある場合)。
E:ハードコート膜の剥離が生じている。
(耐候密着性試験)
得られた光学物品(ハードコートレンズ)を、スガ試験機株式会社製キセノンウェザーメーターX25(2.5kWキセノンアークランプ)を用い、放射強度が40W/m2、レンズ表面温度が50℃の条件下で最大400時間試験を行った。試験評価は、試験前と試験25時間毎にハードコート膜とレンズの密着性をJISD−0202に準じてクロスカットテープ試験によって行った。即ち、カッターナイフを使い、ハードコート膜面に約1mm間隔に切れ目を入れ、マス目を100個形成させる。その上にセロファン粘着テープ(ニチバン株式会社製セロテープ(登録商標))を強く貼り付け、次いで、表面から90°方向へ一気に引っ張り剥離した後、ハードコート膜が残っているマス目を測定した。評価結果は、残っているマス目が90未満時の試験時間を記載した。例えば、100時間と表記されている場合、促進100時間後のクロスカットテープ試験で残っているマス目が90未満となったことを意味する。また、促進400時間でも残っているマス目が90以上だった場合は、400時間以上と記載した。以上の結果を表3に示した。
実施例2~32
表1、及び表2に示す組成物から得られたコーティング剤2~27、および光学基材(レンズ基材)を使用して、実施例1と同様の方法でハードコート層を有するハードコートレンズを作製し、その評価を行った。評価結果を表3に示した。
表2に示すコーティング剤28~31、および光学基材(レンズ基材)を使用して、実施例1と同様の方法でハードコート層を有するハードコートレンズを作製し、その評価を行った。評価結果を表4に示した。
フォトクロミック光学基材PC1を、50℃の20質量%水酸化ナトリウム水溶液に浸漬し、超音波洗浄器を用いて、5分間アルカリエッチングを行った。アルカリエッチング後、水道水、及び50℃の蒸留水で順次洗浄し、残余のアルカリ分を取り除いた後、室温になるまで約10分間放置した。このレンズ基材に、コーティング剤1を25℃で、引き上げ速度15cm/分の速さで、ディップコートした。この後、70℃のオーブンにて15分間予備硬化した後、110℃で2時間の硬化を行い、光学基材(レンズ基材)PC1の両面に、それぞれ2.1μmの厚みでハードコート層が形成された光学物品(ハードコートレンズ)を得た。
(光学物品の評価結果)
この光学物品(ハードコートレンズ)について、白濁、外観、耐アルカリ性試験、耐熱水性試験、スチールウール耐擦傷性、耐候密着性、黄変度(ΔYI)について評価を行ったところ、白濁(ΔHaze)0.08、外観A、耐アルカリ性試験:アルカリ濃度1.0wt%、耐熱水性:3時間、スチールウール耐擦傷性:A、耐候密着性:400時間以上、黄変度(ΔYI)1.5であった。各評価については、下記の方法で行った。この結果を表5に示した。
(耐候性試験ΔYIの評価)
フォトクロミックコート層を有する光学基材(レンズPC1)は、フォトクロミック化合物を該コート層上に多く含むため、耐候性が劣る場合があった。しかし、本発明のコーティング組成物よりハードコート層を該フォトクロミックコート層上に形成した場合に、耐候性を改善することもできる。この耐候性の評価を以下の方法により実施した。
スガ試験機株式会社キセノンウェザーメーターX25(2.5kWキセノンアークランプ)を用い、放射強度が40W/m2、レンズ表面温度が50℃の条件下で、試料のフォトクロミックコート層を有するレンズ(PC1を使用したレンズ)に、100時間光照射を行い、促進劣化させた。
次いで、スガ試験機株式会社製SMカラーコンピューター(SM−T)を用い、促進劣化前のYI(YI0)及び促進劣化後のYI(YI100)を測定し、下記式より黄変度を求め、黄変性の評価を行った。
黄変度(ΔYI)=YI100−YI0
この黄変度(ΔYI)が小さいほど、劣化後のレンズの黄変度が少なく、耐候性に優れていることとなる。結果を表5に示した。
実施例34~37、比較例5~8
表1、及び表2に示す組成物から得られたコーティング剤2~4、16及び28~31を使用して、実施例33と同様の方法でハードコート層を有するプラスチックレンズを作製し、その評価を行った。評価結果を表5に示した。
さらに、プラスチック製光学基材の表面に、フォトクロミックコート層が形成されたフォトクロミック光学基材を用いた場合にも、白濁、外観、耐アルカリ性、耐熱水性、耐擦傷性、及び耐候密着性の全てを満足し、かつ耐候試験後のレンズの黄変を低減することができた。
発明の効果
本発明のコーティング組成物は、Ti、Zr、Sn及びSbよりなる群から選ばれる少なくとも1種の元素を含む無機酸化物微粒子及び、加水分解性基含有有機ケイ素化合物を含むコーティング組成物に、さらに、HLB値が8以下の界面活性剤、及びHLB値が8を超える界面活性剤が配合されていることが特徴である。これらの配合により、白濁が少なく、長期間使用してもクラックなどの外観不良を生じることなく、プラスチック製の光学基材に対する密着性が良好な耐候性能に優れるハードコート層を形成することが出来る。さらに、耐薬品性、耐熱水性も高いハードコート層を形成することができ、かつ、コート層の形成時等の熱履歴に起因するクラックの発生を抑制することもできる。
そのため、本発明のコーティング組成物を使用すれば、ハードコート層の外観不良を生じることがないため、プラスチックレンズ等の光学物品の寿命を飛躍的に延ばすことができる。
Claims (11)
- Ti、Zr、Sn、及びSbよりなる群から選ばれる少なくとも1種の元素を含む無機酸化物微粒子(A)、加水分解性基含有有機ケイ素化合物(B)、界面活性剤(C)としてHLB値が8以下の界面活性剤(C1)及びHLB値が8を超える界面活性剤(C2)を含むことを特徴とするコーティング組成物。
- HLBが8以下の界面活性剤(C1)およびHLBが8を超える界面活性剤(C2)の含有量が、無機酸化物微粒子(A)と加水分解性基含有有機ケイ素化合物(B)との合計量100質量部当り、それぞれ0.5質量部以下であり且つ両者の合計含有量が0.001~1質量部である請求項1に記載のコーティング組成物。
- HLBが8以下の界面活性剤(C1)とHLBが8を超える界面活性剤(C2)の質量比(C1/C2)が0.1~10の範囲にある請求項1または2に記載のコーティング組成物。
- 前記無機酸化物微粒子(A)がルチル型の結晶構造を有する酸化チタンを含む請求項1~3のいずれかに記載のコーティング組成物。
- 前記無機酸化物微粒子(A)と前記加水分解性基含有有機ケイ素化合物(B)との合計量100質量部当たり、硬化触媒(D)を0.1質量部~5.0質量部、水溶性有機溶媒(E)を50質量部乃至500質量部および水又は酸水溶液(F)を1質量部~50質量部を、さらに含む請求項1~6のいずれかに記載のコーティング組成物。
- 硫黄を含有するプラスチック製光学基材上に、請求項1~7のいずれかに記載のコーティング組成物の硬化物であるハードコート層を有する光学物品。
- 前記プラスチック製光学基材が、フォトクロミック光学基材である請求項8に記載の光学物品。
- 前記フォトクロミック光学基材が、フォトクロミックでないプラスチック製光学基材上に、重合性単量体とフォトクロミック化合物を含む重合硬化性組成物の硬化物であるフォトクロミックコート層を有するものである請求項9に記載の光学物品。
- 前記プラスチック製光学基材が、染料を含む光学基材である請求項8に記載の光学物品。
