Abstract

Description
本発明はポリイミド系フィルムの製造方法に関する。更に詳しくは、電子情報機器や自動車用途等、耐熱性が必要とされる光学用部材、電気・電子部材、オプトデバイス部材、機械部材等の各種部材に使用される耐熱性、透明性、表面平滑性、光学特性、及び製膜加工性に優れるポリイミド系フィルム製造方法に関する。
一般に、ポリイミド樹脂は、耐熱性、絶縁性、及び耐薬品性などに優れ、又、加工性にも優れる為、電気、電子機器用の絶縁材料等として広く使用されている。
通常、ポリイミドフィルムの製造方法としては、以下の工程(1)~(3)からなる乾式製膜法が代表的である。
(1)エンドレスベルトやドラム等の支持体上に、ポリアミド酸溶液を塗布し乾燥させる。
(2)自己支持性フィルムが支持体に固着する前に剥離する。
(3)さらに熱処理し、イミド化する。
例えば、手順(2)~(3)において一定の溶剤を残した状態で該支持体よりフィルムを剥離し、ピンテンター方式などによりフィルムの両端を把持したまま再度熱処理することにより形成される(特許文献1、2、3)。
(1)エンドレスベルトやドラム等の支持体上に、ポリアミド酸溶液を塗布し乾燥させる。
(2)自己支持性フィルムが支持体に固着する前に剥離する。
(3)さらに熱処理し、イミド化する。
例えば、手順(2)~(3)において一定の溶剤を残した状態で該支持体よりフィルムを剥離し、ピンテンター方式などによりフィルムの両端を把持したまま再度熱処理することにより形成される(特許文献1、2、3)。
しかし、通常、エンドレスベルトやドラム等の支持体は、金属材料等の硬質な材料で構成されている為、必ずしも平滑な表面性ではない。また、傷、打痕なども入り易い。この為、該支持体上に塗布し、剥離して製造する従来の方法では、表面平滑性を満足するポリイミド系フィルムは得られにくいという問題があった。
また、エンドレスベルトやドラム等の支持体上に、ポリイミド樹脂の溶液を塗布し、塗膜を乾燥後、該支持体よりフィルムを剥離する従来の方法では、塗布するフィルム厚みが薄いと剥離性が悪くなる。また、フィルムにしわや傷が入り易くなり、製膜加工性が悪いという問題があった。
また、ポリイミド樹脂表面を有する基材を支持体とし、この表面にポリアミド酸溶液を塗布し、乾繰、イミド化し、ポリイミドフィルムを支持基材から剥離する方法が提案されているが、この方法では、イミド化工程における加水分解が生じる。この加水分解により、ポリアミド酸層と接している剥離面で部分的にイミド環の開裂が生じ、支持体側の剥離面の濡れ性が大きくなり(接触角が小さくなり)、剥離性が悪くなる問題があった。このことにより、2サイクル以上行う場合には、再び熱処理を行い、表面状態を回復させる必要があるため、生産効率が良くない。これに加えて、イミド化工程においてフィルムを高温処理する必要があるため、フィルムに着色が生じやすく、透明性、表面平滑性、及び光学特性を満足するフィルムを得ることは困難であった(特許文献4、5、6)。
上記問題を解決する方法として、金属材料の表面に特定のポリアミドイミド樹脂を積層した金属積層体を支持体とし、さらに別のポリアミドイミド樹脂を積層し、フィルム化した後、該フィルムを剥離することによって、耐熱性、透明性、表面平滑性、光学特性に優れるポリアミドイミドフィルムを作製する方法が報告されている(特許文献7)。
前記方法はポリアミドイミドフィルムの優れた製造方法であるが、支持体を構成する金属材料の特性を含めた製膜加工性に関しては、特に記載されていない。
前述のように、従来技術では、以下の問題があった。
(1)透明性、表面平滑性、及び光学特性を満足するポリイミドフィルムは、製造しにくい。
(2)薄いポリイミドフィルムは製造しにくい。
(3)エンドレスベルトやドラム等の支持体を用いた製膜方法では、フィルムにしわや傷が入りやすく、透明性、表面平滑性、及び光学特性を妨げる。
(4)ポリアミド酸を支持体上で熱イミド化してフィルムを得る方法では1サイクル目終了後に支持体剥離面の濡れ性が大きくなり(接触角が小さくなり)、表面状態を回復させるために高温での熱処理が必要となるため生産効率が良くない。
(5)ポリアミド酸を熱イミド化してフィルムを得る方法では、フィルムを300℃以上の高温で処理する必要があり、透明性、及び光学特性を実現できない。
前述のように、従来技術では、以下の問題があった。
(1)透明性、表面平滑性、及び光学特性を満足するポリイミドフィルムは、製造しにくい。
(2)薄いポリイミドフィルムは製造しにくい。
(3)エンドレスベルトやドラム等の支持体を用いた製膜方法では、フィルムにしわや傷が入りやすく、透明性、表面平滑性、及び光学特性を妨げる。
(4)ポリアミド酸を支持体上で熱イミド化してフィルムを得る方法では1サイクル目終了後に支持体剥離面の濡れ性が大きくなり(接触角が小さくなり)、表面状態を回復させるために高温での熱処理が必要となるため生産効率が良くない。
(5)ポリアミド酸を熱イミド化してフィルムを得る方法では、フィルムを300℃以上の高温で処理する必要があり、透明性、及び光学特性を実現できない。
電子情報機器等の小型軽量化、高機能化の進展に伴い、電気・電子部材、オプトデバイス部材等に使用されるフィルムには、より優れた耐熱性、透明性、表面平滑性、及び光学特性が求められる。また、電子情報機器等の小型化、軽量化に伴い、より薄いフィルムが求められる。
従って、本発明の目的は、耐熱性、透明性、表面平滑性、及び光学特性に優れるポリイミドフィルムを、歩留まり良く、効率的に製造する方法を提供することにある。
本発明者らは、上記目的を達成するべく鋭意研究した結果、耐熱性、透明性、表面平滑性、及び光学特性に優れるポリイミド系フィルムの効率的な製造方法を見出した。即ち、本発明は以下の様な構成からなる。
工程(A)~工程(C)を有し、表面粗さ(Rz)が0.08μm未満であるポリイミド系フィルムの製造方法。
工程(A):鏡面光沢度が200以上であり、かつ表面粗さ(Rz)が0.5μm以下である金属材料の表面の一部または全部に、溶剤可溶性樹脂Aを積層し、金属積層体Aを得る工程
工程(B):金属積層体Aの、溶剤可溶性樹脂A層の面に、溶剤可溶性樹脂Aとは異なるポリイミド系樹脂Bをさらに積層し、金属積層体Bを得る工程
工程(C):金属積層体Bからポリイミド系樹脂B層を剥離してポリイミド系フィルムを得る工程
工程(A):鏡面光沢度が200以上であり、かつ表面粗さ(Rz)が0.5μm以下である金属材料の表面の一部または全部に、溶剤可溶性樹脂Aを積層し、金属積層体Aを得る工程
工程(B):金属積層体Aの、溶剤可溶性樹脂A層の面に、溶剤可溶性樹脂Aとは異なるポリイミド系樹脂Bをさらに積層し、金属積層体Bを得る工程
工程(C):金属積層体Bからポリイミド系樹脂B層を剥離してポリイミド系フィルムを得る工程
前記溶剤可溶性樹脂Aが、ポリアミドイミド樹脂A1またはポリアミド樹脂A2であることが好ましい。
前記ポリアミドイミド樹脂A1が、以下の(i)であることが好ましい。
(i)ポリアミドイミド樹脂Aを構成する酸成分が、無水トリメリット酸、ベンゾフェノン-3,3’,4,4’-テトラカルボン酸二無水物、及びビフェニル-3,3’,4, 4’-テトラカルボン酸二無水物からなる群より選ばれた1種以上の化合物を主成分とすること
(i)ポリアミドイミド樹脂Aを構成する酸成分が、無水トリメリット酸、ベンゾフェノン-3,3’,4,4’-テトラカルボン酸二無水物、及びビフェニル-3,3’,4, 4’-テトラカルボン酸二無水物からなる群より選ばれた1種以上の化合物を主成分とすること
前記ポリアミド樹脂A2が、以下の(iv)であることが好ましい。
(iv)ポリアミド樹脂A2を構成する酸成分が、テレフタル酸、イソフタル酸、及び1,4-シクロへキサンジカルボン酸からなる群より選ばれた1種以上の化合物を主成分とすること
(iv)ポリアミド樹脂A2を構成する酸成分が、テレフタル酸、イソフタル酸、及び1,4-シクロへキサンジカルボン酸からなる群より選ばれた1種以上の化合物を主成分とすること
前記ポリアミドイミド樹脂A1および/またはポリアミド樹脂A2が、さらに以下の(ii)および/または(iii)であることが好ましい。
(ii)ポリアミドイミド樹脂Aを構成するジアミン成分が、3,3’-ジメチル-4,4’-ジアミノビフェニル、又はこれに対応するジイソシアネートである3,3’-ジメチル-4,4’-ジイソシアナトビフェニルを主成分とすること
(iii)N-メチル-2-ピロリドン中(ポリマー濃度0.5g/dl)、30℃での対数粘度にして0.3dl/g以上3.5dl/g以下に相当する分子量であること
(ii)ポリアミドイミド樹脂Aを構成するジアミン成分が、3,3’-ジメチル-4,4’-ジアミノビフェニル、又はこれに対応するジイソシアネートである3,3’-ジメチル-4,4’-ジイソシアナトビフェニルを主成分とすること
(iii)N-メチル-2-ピロリドン中(ポリマー濃度0.5g/dl)、30℃での対数粘度にして0.3dl/g以上3.5dl/g以下に相当する分子量であること
前記ポリアミドイミド樹脂A1およびポリアミド樹脂A2が、エポキシ樹脂により架橋されていることが好ましい。
前記金属材料のヤング率が50kN/mm2以上であり、かつ厚みが30μm以上であることが好ましい。
前記ポリイミド系樹脂Bを構成する酸成分が、シクロへキサン-1,2,4-トリカルボン酸-1,2-無水物、ベンゾフェノン-3,3’,4,4’-テトラカルボン酸二無水物の水素添化物、または1,1’-ビシクロへキサン-3,3’,4,4’-テトラカルボン酸-3,3’,4,4’-二無水物を主成分とすることが好ましい。
下記(a)、(b)、(c)、及び(d)からなる群より選ばれた1種以上である前記のいずれかに記載の製造方法によって得られるポリイミド系フィルム。

前記のポリイミド系フィルムを用いたフレキシブル金属張積層体。
本発明は、特定の工程を有することで、表面粗さ(Rz)が0.08μm未満のポリイミド系フィルムを歩留まり良く、効率的に製造することができる。本発明の製造方法により得られたポリイミド系フィルムは、耐熱性、透明性、表面平滑性、及び光学特性に優れる為、工業的に優位である。
以下、本発明の実施の形態にかかるポリイミド系フィルムの製造方法について説明する。
本発明のポリイミド系フィルムの製造方法は工程(A)~工程(C)を有する。
工程(A):鏡面光沢度が200以上であり、表面粗さ(Rz)が0.5μm以下である金属材料の表面の一部または全部に、ポリイミド系フィルムの原料とは異なる溶剤可溶性樹脂Aを積層し、金属積層体Aを得る工程
工程(B):該金属積層体の、溶剤可溶性樹脂Aの面に、ポリイミド系フィルムの原料となるポリイミド系樹脂Bをさらに積層し、金属積層体Bを得る工程
工程(C):金属積層体Bからポリイミド系樹脂B層のみを剥離してポリイミド系フィルムを得る工程
工程(A):鏡面光沢度が200以上であり、表面粗さ(Rz)が0.5μm以下である金属材料の表面の一部または全部に、ポリイミド系フィルムの原料とは異なる溶剤可溶性樹脂Aを積層し、金属積層体Aを得る工程
工程(B):該金属積層体の、溶剤可溶性樹脂Aの面に、ポリイミド系フィルムの原料となるポリイミド系樹脂Bをさらに積層し、金属積層体Bを得る工程
工程(C):金属積層体Bからポリイミド系樹脂B層のみを剥離してポリイミド系フィルムを得る工程
上記工程を有するので、ポリイミド系フィルムの溶剤可溶性樹脂A層に接していた面の表面粗さ(Rz)が0.08μm未満といった極めて平滑でかつ耐熱性、透明性および光学特性に優れたポリイミド系フィルムを得ることができる。
以下、本発明の製造方法を工程毎に分けて説明する。
<<工程(A)>>
工程(A)は、鏡面光沢度が200以上であり、表面粗さ(Rz)が0.5μm以下である金属材料の表面の一部または全部に、ポリイミド系フィルムの原料(酸成分および/またはジアミン成分)、組成または物性が異なる溶剤可溶性樹脂Aを積層し、金属積層体Aを得る工程である。
<<工程(A)>>
工程(A)は、鏡面光沢度が200以上であり、表面粗さ(Rz)が0.5μm以下である金属材料の表面の一部または全部に、ポリイミド系フィルムの原料(酸成分および/またはジアミン成分)、組成または物性が異なる溶剤可溶性樹脂Aを積層し、金属積層体Aを得る工程である。
<金属材料>
本発明に用いる金属材料は本発明のポリイミド系フィルムを作製するための支持体となるものである。そのため金属材料は、表面(溶剤可溶性樹脂Aを積層する面)が平滑であることが必要である。平滑性は、鏡面光沢度と表面粗さで表すことができる。鏡面光沢度としては、JIS Z-8741(1997)に準じて測定した入射角20°における鏡面光沢度が200以上であることが必要であり、好ましくは400以上であり、より好ましくは500以上であり、さらに好ましくは600以上である。上限は特に限定されないが、工業的には1000以下である。また、表面粗さとしては、JIS B-0601(1994)に準じて測定した表面粗さ(Rz)が0.5μm以下であることが必要である。好ましくは0.45μm以下であり、より好ましくは0.4μm以下であり、さらに好ましくは0.35μm以下である。下限は特に限定されないが、工業的には0.001μm以上である。上記範囲を満たすことにより、金属積層体Aの溶剤可溶性樹脂A面側の表面粗さが0.2μm以下となり、本発明で得られるポリイミド系フィルムの表面平滑性、透明性、光学特性がよくなり、光学材料等への適用が容易となる。
本発明に用いる金属材料は本発明のポリイミド系フィルムを作製するための支持体となるものである。そのため金属材料は、表面(溶剤可溶性樹脂Aを積層する面)が平滑であることが必要である。平滑性は、鏡面光沢度と表面粗さで表すことができる。鏡面光沢度としては、JIS Z-8741(1997)に準じて測定した入射角20°における鏡面光沢度が200以上であることが必要であり、好ましくは400以上であり、より好ましくは500以上であり、さらに好ましくは600以上である。上限は特に限定されないが、工業的には1000以下である。また、表面粗さとしては、JIS B-0601(1994)に準じて測定した表面粗さ(Rz)が0.5μm以下であることが必要である。好ましくは0.45μm以下であり、より好ましくは0.4μm以下であり、さらに好ましくは0.35μm以下である。下限は特に限定されないが、工業的には0.001μm以上である。上記範囲を満たすことにより、金属積層体Aの溶剤可溶性樹脂A面側の表面粗さが0.2μm以下となり、本発明で得られるポリイミド系フィルムの表面平滑性、透明性、光学特性がよくなり、光学材料等への適用が容易となる。
さらに金属材料は、ヤング率が50kN/mm2以上の剛性に優れた金属材料であることが好ましい。より好ましくは60kN/mm2以上である。また、厚みについては特に限定はないが、1μm以上1000μm以下が好ましく、より好ましくは5μm以上500μm以下であり、さらに好ましくは20μm以上200μm以下であり、特に好ましくは30μm以上150μm以下の金属材料を好適に用いることができる。金属材料の剛性や厚みが上記範囲を外れると金属積層体Aの熱処理時に溶剤体積収縮の影響により、溶剤可溶性樹脂Aや金属材料等の基材が変形し、平滑性を維持することができなくなることがある。
また、金属材料の表面(930μm×700μm)における3次元算術平均表面粗さ(Sa)は、0.2μm以下であることが好ましく、より好ましくは0.15μm以下であり、さらに好ましくは0.1μm以下である。下限は特に限定されないが、工業的には0.001μm以上である。
金属材料は、特に限定されないが、銅、SUS、アルミ、スチール、ニッケルなどを使用することができる。また、これらを複合した複合金属、亜鉛やクロム化合物など他の金属で処理した金属についても用いることができる。形状は、特に限定はないが、ロールtoロール加工等の連続生産性等から、板状、箔状等が好ましい。
たとえば、箔状の場合、特に限定されないが、銅箔、スチール箔、SUS箔、アルミニウム箔、ニッケル箔などを使用することができる。また、これらを複合した複合金属箔、亜鉛やクロム化合物など他の金属で処理した金属箔などについても使用することができる。当該金属箔は、カットシート状、ロール状のもの、又はエンドレスベルト状などの種々の形状で使用できる。好ましくロール状がよく、その長さは特に限定されない。また、ロール状の金属箔の幅も特に限定されないが、10cm以上300cm以下がよく、好ましくは15cm以上250cm以下であり、より好ましくは20cm以上200cm以下であり、特に好ましくは30cm以上150cm以下である。
<溶剤可溶性樹脂A>
本発明に用いる溶剤可溶性樹脂Aは、工程(C)のポリイミド系フィルムを得る工程(以下、フィルム化工程ともいう)での熱履歴に耐えうるもので平滑性、及び剥離性に優れる有機溶剤に可溶な樹脂であれば、特に限定はない。好ましい溶剤可溶性樹脂Aとしては、ポリアミドイミド樹脂A1またはポリアミド樹脂A2であり、金属積層体Aおよび金属積層体Bの加工性、耐熱性、及び耐久性に優れる有機溶剤に可溶なポリアミドイミド樹脂A1またはポリアミド樹脂A2であることが好ましい。また、ポリイミド系樹脂Bがポリアミド酸由来の樹脂である場合は、イミド化時の脱水反応に影響を受けないポリアミド樹脂A2であることが好ましい。
本発明に用いる溶剤可溶性樹脂Aは、工程(C)のポリイミド系フィルムを得る工程(以下、フィルム化工程ともいう)での熱履歴に耐えうるもので平滑性、及び剥離性に優れる有機溶剤に可溶な樹脂であれば、特に限定はない。好ましい溶剤可溶性樹脂Aとしては、ポリアミドイミド樹脂A1またはポリアミド樹脂A2であり、金属積層体Aおよび金属積層体Bの加工性、耐熱性、及び耐久性に優れる有機溶剤に可溶なポリアミドイミド樹脂A1またはポリアミド樹脂A2であることが好ましい。また、ポリイミド系樹脂Bがポリアミド酸由来の樹脂である場合は、イミド化時の脱水反応に影響を受けないポリアミド樹脂A2であることが好ましい。
溶剤可溶性樹脂Aにおける溶剤可溶性とは、有機溶剤に可溶であることをいう。有機溶剤としては、特に限定されないが、例えば、N-メチル-2-ピロリドン、N,N-ジメチルホルムアミド、N,N-ジメチルアセトアミド、1, 3-ジメチル-2-イミダゾリジノン、テトラメチルウレア、スルホラン、ジメチルスルホキシド、γ-ブチロラクトン、シクロヘキサノン、シクロペンタノンなどが挙げられる。また、有機溶剤への溶解性としては、25℃で80質量%以上溶解することが好ましく、より好ましくは90質量%以上であり、さらに好ましくは100質量%である。
本発明に用いる溶剤可溶性樹脂Aは、ポリアミドイミド樹脂A1またはポリアミド樹脂A2であることが好ましく、後述するポリイミド系樹脂Bとは原料(酸成分および/またはジアミン成分)、組成または物性が異なるものである。溶剤可溶性樹脂Aが、ポリアミドイミド樹脂A1またはポリイミド樹脂A2である場合の酸成分およびジアミン成分について説明する。
<ポリアミドイミド樹脂A1>
本発明に用いるポリアミドイミド樹脂A1は、溶剤中、酸成分とジアミン成分を、酸クロリド法、低温溶液重合法、室温溶液重合法、イソシアネート法、など通常の方法で合成することができる。特に、好ましい製造法は、金属材料へそのまま塗布できるポリマーワニスが得られるイソシアネート法であり、製造コストなどの観点から有利である。
本発明に用いるポリアミドイミド樹脂A1は、溶剤中、酸成分とジアミン成分を、酸クロリド法、低温溶液重合法、室温溶液重合法、イソシアネート法、など通常の方法で合成することができる。特に、好ましい製造法は、金属材料へそのまま塗布できるポリマーワニスが得られるイソシアネート法であり、製造コストなどの観点から有利である。
<ポリアミドイミド樹脂A1の酸成分>
ポリアミドイミド樹脂A1の「酸成分」としては、特に限定されないが、無水トリメリット酸、1,2,4-ナフタレントリカルボン酸、ジフェニルエーテル-3,3’,4’-トリカルボン酸、ジフェニルスルホン-3,3’,4’-トリカルボン酸、ベンゾフェノン-3,3’,4,4’-テトラカルボン酸、ビフェニル-3,3’,4,4’-テトラカルボン酸、ジフェニルエーテル-3,3’,4,4’-テトラカルボン酸、アルキレングリコールビス(トリメリテート)、ビスフェノールビス(トリメリテート)、ピロメリット酸、3,3’,4,4’-ジフェニルスルホンテトラカルボン酸、ナフタレン-2、3、6、7-テトラカルボン酸、ナフタレン-1,2,4,5-テトラカルボン酸、またはナフタレン-1,4,5,8-テトラカルボン酸等の一無水物、二無水物、エステル化物等が挙げられる。また、イソフタル酸、テレフタル酸、ビフェニルジカルボン酸、ジフェニルエーテルジカルボン酸、ジフェニルスルホンジカルボン酸などのジカルボン酸成分が挙げられる。これらを単独で、或いは、2種以上の混合物として用いることができる。
ポリアミドイミド樹脂A1の「酸成分」としては、特に限定されないが、無水トリメリット酸、1,2,4-ナフタレントリカルボン酸、ジフェニルエーテル-3,3’,4’-トリカルボン酸、ジフェニルスルホン-3,3’,4’-トリカルボン酸、ベンゾフェノン-3,3’,4,4’-テトラカルボン酸、ビフェニル-3,3’,4,4’-テトラカルボン酸、ジフェニルエーテル-3,3’,4,4’-テトラカルボン酸、アルキレングリコールビス(トリメリテート)、ビスフェノールビス(トリメリテート)、ピロメリット酸、3,3’,4,4’-ジフェニルスルホンテトラカルボン酸、ナフタレン-2、3、6、7-テトラカルボン酸、ナフタレン-1,2,4,5-テトラカルボン酸、またはナフタレン-1,4,5,8-テトラカルボン酸等の一無水物、二無水物、エステル化物等が挙げられる。また、イソフタル酸、テレフタル酸、ビフェニルジカルボン酸、ジフェニルエーテルジカルボン酸、ジフェニルスルホンジカルボン酸などのジカルボン酸成分が挙げられる。これらを単独で、或いは、2種以上の混合物として用いることができる。
好ましくは、無水トリメリット酸、ベンゾフェノン-3,3’,4,4’-テトラカルボン酸二無水物、ビフェニル-3,3’,4, 4’-テトラカルボン酸二無水物、ピロメリット酸、またはジフェニルエーテル-3,3’,4,4’-テトラカルボン酸であり、これらを単独で、或いは、2種以上の混合物を酸成分として用いることができる。なかでも無水トリメリット酸、ベンゾフェノン-3,3’,4,4’-テトラカルボン酸二無水物、およびビフェニル-3,3’,4, 4’-テトラカルボン酸二無水物からなる群より選ばれた1種以上の化合物を主成分とすることが好ましい。ここで主成分とは、ポリアミドイミド樹脂Aの全酸成分100モル%のうち、50モル%以上含有することが好ましく、より好ましくは70モル%であり、さらに好ましくは90モル%以上であり、100モル%であっても差し支えない。
<ポリアミドイミド樹脂A1のジアミン成分>
また、ポリアミドイミド樹脂A1の「ジアミン成分」としては、特に限定されないが、p-フェニレンジアミン、m-フェニレンジアミン、3, 4’-ジアミノジフェニルエーテル、4,4’-ジアミノジフェニルエーテル、4,4’-ジアミノジフェニルスルホン、3,3’-ジアミノジフェニルスルホン、3, 4’-ジアミノビフェニル、3,3’-ジアミノビフェニル、3,3’-ジアミノベンズアニリド、4,4’-ジアミノベンズアニリド、4,4’-ジアミノベンゾフエノン、3,3’-ジアミノベンゾフエノン、3, 4’-ジアミノベンゾフエノン、2, 6-トリレンジアミン、2, 4-トリレンジアミン、4,4’-ジアミノジフェニルスルフィド、3,3’-ジアミノジフェニルスルフィド、4,4’-ジアミノジフェニルプロパン、3,3’-ジアミノジフェニルプロパン、3,3’-ジアミノジフェニルメタン、4,4’-ジアミノジフェニルメタン、P-キシレンジアミン、m-キシレンジアミン、1,4-ナフタレンジアミン、1,5-ナフタレンジアミン、2,6-ナフタレンジアミン、2,7-ナフタレンジアミン、2, 2’-ビス(4-アミノフェニル)プロパン、1,3-ビス(3-アミノフェノキシ)ベンゼン、1,3-ビス(4-アミノフェノキシ)ベンゼン、1,4-ビス(4-アミノフェノキシ)ベンゼン、2,2-ビス[4-(4-アミノフェノキシ)フェニル]プロパン、ビス[4-(4-アミノフェノキシ)フェニル]スルホン、ビス[4-(3-アミノフェノキシ)フェニル]スルホン、ビス[4-(3-アミノフェノキシ)フェニル]プロパン、4,4’-ビス(4-アミノフェノキシ)ビフェニル、4,4’-ビス(3-アミノフェノキシ)ビフェニル、3,3’-ジメチル-4,4’-ジアミノビフェニル、3,3’-ジエチル-4,4’-ジアミノビフェニル、2,2’-ジメチル-4,4’-ジアミノビフェニル、2,2’-ジエチル-4,4’-ジアミノビフェニル、3,3’-ジメトキシ-4,4’-ジアミノビフェニル、または3,3’-ジエトキシ-4,4’-ジアミノビフェニル、或いは、これらに対応するジイソシアネートなどを単独で、或いは、2種以上の混合物として用いることができる。
また、ポリアミドイミド樹脂A1の「ジアミン成分」としては、特に限定されないが、p-フェニレンジアミン、m-フェニレンジアミン、3, 4’-ジアミノジフェニルエーテル、4,4’-ジアミノジフェニルエーテル、4,4’-ジアミノジフェニルスルホン、3,3’-ジアミノジフェニルスルホン、3, 4’-ジアミノビフェニル、3,3’-ジアミノビフェニル、3,3’-ジアミノベンズアニリド、4,4’-ジアミノベンズアニリド、4,4’-ジアミノベンゾフエノン、3,3’-ジアミノベンゾフエノン、3, 4’-ジアミノベンゾフエノン、2, 6-トリレンジアミン、2, 4-トリレンジアミン、4,4’-ジアミノジフェニルスルフィド、3,3’-ジアミノジフェニルスルフィド、4,4’-ジアミノジフェニルプロパン、3,3’-ジアミノジフェニルプロパン、3,3’-ジアミノジフェニルメタン、4,4’-ジアミノジフェニルメタン、P-キシレンジアミン、m-キシレンジアミン、1,4-ナフタレンジアミン、1,5-ナフタレンジアミン、2,6-ナフタレンジアミン、2,7-ナフタレンジアミン、2, 2’-ビス(4-アミノフェニル)プロパン、1,3-ビス(3-アミノフェノキシ)ベンゼン、1,3-ビス(4-アミノフェノキシ)ベンゼン、1,4-ビス(4-アミノフェノキシ)ベンゼン、2,2-ビス[4-(4-アミノフェノキシ)フェニル]プロパン、ビス[4-(4-アミノフェノキシ)フェニル]スルホン、ビス[4-(3-アミノフェノキシ)フェニル]スルホン、ビス[4-(3-アミノフェノキシ)フェニル]プロパン、4,4’-ビス(4-アミノフェノキシ)ビフェニル、4,4’-ビス(3-アミノフェノキシ)ビフェニル、3,3’-ジメチル-4,4’-ジアミノビフェニル、3,3’-ジエチル-4,4’-ジアミノビフェニル、2,2’-ジメチル-4,4’-ジアミノビフェニル、2,2’-ジエチル-4,4’-ジアミノビフェニル、3,3’-ジメトキシ-4,4’-ジアミノビフェニル、または3,3’-ジエトキシ-4,4’-ジアミノビフェニル、或いは、これらに対応するジイソシアネートなどを単独で、或いは、2種以上の混合物として用いることができる。
好ましくは、3,3’-ジメチル-4,4’-ジアミノビフェニル、2,4-トリレンジアミン、または4,4’-ジアミノジフェニルメタン、或いは、これらに対応するジイソシアネートであり、これらを単独で、或いは、2種以上の混合物として用いることができる。なかでも3,3’-ジメチル-4,4’-ジアミノビフェニル、或いは、これらに対応するジイソシアネートである3,3’-ジメチル-4,4’-ジイソシアナトビフェニル(以下、「o-トリジンジイソシアネート」と称することがある)が好ましい。ポリアミドイミド樹脂A1の全ジアミン成分100モル%のうち、3,3’-ジメチル-4,4’-ジアミノビフェニルおよび/またはo-トリジンジイソシアネートの合計量が50モル%以上含有することが好ましく、より好ましくは70モル%であり、さらに好ましくは90モル%以上であり、100モル%であっても差し支えない。
上記酸成分、ジアミン成分の中でも、金属積層体Aおよび金属積層体Bの加工性、フィルム化工程での耐熱性及び耐久性、並びにポリイミド系フィルムの透明性、表面平滑性、光学特性、及び剥離性から、以下の成分が好ましく用いられる。すなわち、酸成分として、無水トリメリット酸、ベンゾフェノン-3,3’,4,4’-テトラカルボン酸二無水物、及びビフェニル-3,3’,4, 4’-テトラカルボン酸二無水物からなる群より選ばれた1種以上の化合物を用い、ジアミン成分として、3,3’-ジメチル-4,4’-ジアミノビフェニル、及び/又はo-トリジンジイソシアネートを用いることである。
以下に、酸成分の好ましい態様の一例として、無水トリメリット酸、ベンゾフェノン-3,3’,4,4’-テトラカルボン酸二無水物及びビフェニル-3,3’,4,4’-テトラカルボン酸二無水物の混合比率を開示する。以下に示す混合比率であれば、基本的に溶剤に対する溶解性に優れるため、金属材料にポリアミドイミド樹脂A1溶液を塗布し乾繰するだけで金属積層体Aを得ることができ、ポリイミドの前駆体を積層後、高温で縮合反応する必要がない。従って、金属積層体Aおよび金属積層体Bの加工性、及びポリイミド系フィルムの生産性、表面平滑性、透明性、光学特性、及び剥離性に優れる。
まず、ビフェニル-3,3’,4,4’-テトラカルボン酸二無水物とベンゾフェノン-3,3’,4,4’-テトラカルボン酸二無水物の比率は、ビフェニル-3,3’,4,4’-テトラカルボン酸二無水物/ベンゾフェノン-3,3’,4,4’-テトラカルボン酸二無水物=1/99~99/1(モル比)が好ましく、より好ましくは、30/70~70/30(モル比)である。
次に、{ビフェニル-3,3’,4,4’-テトラカルボン酸二無水物、及びベンゾフェノン-3,3’,4,4’-テトラカルボン酸二無水物}の混合物と、無水トリメリット酸の比率は、{ビフェニル-3,3’,4,4’-テトラカルボン酸二無水物+ベンゾフェノン-3,3’,4,4’-テトラカルボン酸二無水物}/無水トリメリット酸=50/50~5/95(モル比)が好ましく、より好ましくは、40/60~10/90(モル比)である。
前述の酸成分の混合物100モル%に対し、前述のジアミン成分は、50モル%以上100モル%以下、好ましくは70モル%以上100モル%以下がよい。これらの範囲であれば、金属積層体Aおよび金属積層体Bの加工性、フィルム化工程での耐熱性、耐久性、並びにポリイミド系フィルムの表面平滑性、透明性、光学特性、及び剥離性に優れる。
また、ポリアミドイミド樹脂A1として、以下の式(1)、式(2)、及び式(3)からなる群より選ばれた1種以上の構造を構成単位として含む化合物を用いることがさらに好ましい。
<ポリアミド樹脂A2>
本発明に用いるポリアミド樹脂A2は、溶剤中、酸成分とジアミン成分を、酸クロリド法、低温溶液重合法、室温溶液重合法、イソシアネート法、など通常の方法で合成することができる。特に、好ましい製造法は、金属材料へそのまま塗布できるポリマーワニスが得られるイソシアネート法であり、製造コストなどの観点から有利である。
本発明に用いるポリアミド樹脂A2は、溶剤中、酸成分とジアミン成分を、酸クロリド法、低温溶液重合法、室温溶液重合法、イソシアネート法、など通常の方法で合成することができる。特に、好ましい製造法は、金属材料へそのまま塗布できるポリマーワニスが得られるイソシアネート法であり、製造コストなどの観点から有利である。
<ポリアミド樹脂A2の酸成分>
ポリアミド樹脂A2の「酸成分」としては、特に限定されないが、テレフタル酸、イソフタル酸、1,4-シクロへキサンジカルボン酸、ビフェニルジカルボン酸、ジフェニルエーテルジカルボン酸、ジフェニルスルホンジカルボン酸などのジカルボン酸成分が挙げられる。これらを単独で、或いは、2種以上の混合物として用いることができる。
ポリアミド樹脂A2の「酸成分」としては、特に限定されないが、テレフタル酸、イソフタル酸、1,4-シクロへキサンジカルボン酸、ビフェニルジカルボン酸、ジフェニルエーテルジカルボン酸、ジフェニルスルホンジカルボン酸などのジカルボン酸成分が挙げられる。これらを単独で、或いは、2種以上の混合物として用いることができる。
好ましくは、テレフタル酸、イソフタル酸、1,4-シクロへキサンジカルボン酸であり、これらを単独で、或いは、2種以上の混合物を酸成分として用いることができる。なかでもイソフタル酸を主成分とすることが好ましい。ここで主成分とは、ポリアミド樹脂Aの全酸成分100モル%のうち、50モル%以上含有することが好ましく、より好ましくは70モル%であり、さらに好ましくは90モル%以上であり、100モル%であっても差し支えない。
<ポリアミド樹脂Aのジアミン成分>
また、ポリアミド樹脂Aの「ジアミン成分」としては、特に限定されないが、ポリアミドイミド樹脂A1で挙げたジアミン成分、或いは、これらに対応するジイソシアネートなどを単独で、或いは、2種以上の混合物として用いることができる。
また、ポリアミド樹脂Aの「ジアミン成分」としては、特に限定されないが、ポリアミドイミド樹脂A1で挙げたジアミン成分、或いは、これらに対応するジイソシアネートなどを単独で、或いは、2種以上の混合物として用いることができる。
上記酸成分、ジアミン成分の中でも、金属積層体Aおよび金属積層体Bの加工性、フィルム化工程での耐熱性及び耐久性、並びにポリイミド系フィルムの透明性、表面平滑性、光学特性、及び剥離性から、以下の成分が好ましく用いられる。すなわち、酸成分として、テレフタル酸、イソフタル酸、及び1,4-シクロへキサンジカルボン酸からなる群より選ばれた1種以上の化合物を用い、ジアミン成分として、3,3’-ジメチル-4,4’-ジアミノビフェニル、及び/又はo-トリジンジイソシアネートを用いることである。
以下に、酸成分の好ましい態様の一例として、イソフタル酸、1,4-シクロへキサンジカルボン酸の混合比率を開示する。以下に示す混合比率であれば、基本的に溶剤に対する溶解性に優れるため、金属材料にポリアミド樹脂A2溶液を塗布し乾繰するだけで金属積層体Aを得ることができ、高温で縮合反応する必要がない。従って、金属積層体Aおよび金属積層体Bの加工性、及びポリイミド系フィルムの生産性、表面平滑性、透明性、光学特性、及び剥離性に優れる。
イソフタル酸、1,4-シクロへキサンジカルボン酸の比率は、イソフタル酸/1,4-シクロへキサンジカルボン酸=1/99~99/1(モル比)が好ましく、より好ましくは、30/70~90/10(モル比)である。
前述の酸成分の混合物100モル%に対し、前述のジアミン成分は、50モル%以上100モル%以下、好ましくは70モル%以上100モル%以下がよい。これらの範囲であれば、金属積層体Aおよび金属積層体Bの加工性、フィルム化工程での耐熱性、耐久性、並びにポリイミド系フィルムの表面平滑性、透明性、光学特性、及び剥離性に優れる。
また、ポリアミド樹脂A2として、以下の式(4)、及び式(5)からなる群より選ばれた1種以上の構造を構成単位として含む化合物を用いることがさらに好ましい。
ポリアミドイミド樹脂A1およびポリアミド樹脂A2は、有機溶剤中で、前記酸成分と、ジアミン成分との共重合反応で得ることができる。有機溶剤としては、特に限定されないが、例えば、N-メチル-2-ピロリドン、N,N-ジメチルホルムアミド、N,N-ジメチルアセトアミド、1, 3-ジメチル-2-イミダゾリジノン、テトラメチルウレア、スルホラン、ジメチルスルホキシド、γ-ブチロラクトン、シクロヘキサノン、シクロペンタノンなどが挙げられ、好ましくはN-メチル-2-ピロリドン、N,N-ジメチルアセトアミドである。反応温度は通常10℃以上200℃以下が好ましく、より好ましくは50℃以上150℃以下であり、さらに好ましくは100℃以上120℃以下である。また、反応時間は、反応温度に依存するため適宜設定することができるが、通常は1時間以上24時間以下が好ましく、2時間以上15時間以下がより好ましく、3時間以上10時間以下がさらに好ましい。また、重合反応はイソシアネートと活性水素化合物の反応に対する触媒、例えば、3級アミン類、アルカリ金属化合物、アルカリ土類金属化合物などの存在下に行っても良い。例えば、3級アミン類としてジアザビシクロウンデセンの存在下に行っても良い。
溶剤可溶性樹脂Aは、N-メチル-2-ピロリドン中(ポリマー濃度0.5g/dl)、30℃での対数粘度にして0.3dl/g以上3.5dl/g以下に相当する分子量を有するものが好ましい。より好ましくは1.0dl/g以上3.0dl/g以下であり、さらに好ましくは1.7dl/g以上2.5dl/g以下に相当する分子量を有するものである。対数粘度が0.3dl/g以上であれば、金属積層体Aにしたとき、耐熱性、及び機械的特性に優れ、また、フィルム化工程での耐熱性、及び耐久性がよく、ポリイミド系フィルムの剥離性も向上する。3.50dl/gを超えると、溶液粘度が高くなるため、金属積層体A自体の成形加工が困難となることがある。
<溶剤可溶性樹脂Aのワニス>
前述の溶剤可溶性樹脂Aを、金属材料の一部または全部に積層する。一部または全部であれば、片面であっても良いし、或いは、両面に積層してもよい。なお、溶剤可溶性樹脂Aは溶液(ワニス状)であっても良い。

溶剤可溶性樹脂A溶液(ワニス)を製造するための溶剤としては、特に限定されないが、前記ポリアミドイミド樹脂A1やポリアミド樹脂A2において、重合反応で用いた溶剤をそのまま用いても良い。具体的には、例えば、N-メチル-2-ピロリドン、N,N-ジメチルホルムアミド、N,N-ジメチルアセトアミド、1, 3-ジメチル-2-イミダゾリジノン、テトラメチルウレア、スルホラン、ジメチルスルホキシド、γ-ブチロラクトン、シクロヘキサノン、シクロペンタノンなどで、好ましくはN-メチル-2-ピロリドン、N,N-ジメチルアセトアミドである。
また、これらの一部をトルエン、キシレンなどの炭化水素系有機溶剤、ジグライム、トリグライム、テトラヒドロフランなどのエーテル系有機溶剤、メチルエチルケトン、メチルイソブチルケトンなどのケトン系有機溶剤で置き換えることも可能である。
また、これらの一部をトルエン、キシレンなどの炭化水素系有機溶剤、ジグライム、トリグライム、テトラヒドロフランなどのエーテル系有機溶剤、メチルエチルケトン、メチルイソブチルケトンなどのケトン系有機溶剤で置き換えることも可能である。
また、必要ならば、金属積層体Aおよび金属積層体Bの諸特性、たとえば、機械的特性、電気的特性、滑り性、難燃性などを改良する目的で、本発明の上記溶剤可溶性樹脂A溶液に、他の樹脂や有機化合物、及び無機化合物を混合したり、あるいは反応させてもよい。たとえば、滑剤(シリカ、タルク、シリコーン等)、難燃剤(リン系やトリアジン系、水酸化アルミ等)、安定剤(酸化防止剤、紫外線吸収剤、重合禁止剤等)、有機や無機の充填剤(タルク、酸化チタン、フッ素系ポリマー微粒子、顔料、染料、炭化カルシウム等)、レベリング剤(ポリエステル変性ポリジメチルシロキサン溶液 、ポリエーテル変性ポリジメチルシロキサン溶液等)、その他、シリコーン化合物、フッ素化合物、イソシアネート化合物、ブロックイソシアネート化合物、アクリル樹脂、ウレタン樹脂、ポリエステル樹脂、ポリアミド樹脂、エポキシ樹脂、フェノール樹脂のような樹脂や有機化合物、或いはこれらの硬化剤、酸化珪素、酸化チタン、炭酸カルシウム、酸化鉄などの無機化合物をこの発明の目的を阻害しない範囲で併用することができる。
また、本発明の効果を損なわない範囲で、溶剤可溶性樹脂Aに加え、フィルム化工程での熱履歴に耐え得る樹脂を併用しても良い。特に限定されないが、例示するならば、ポリイミド樹脂、ポリアミドイミド樹脂、ポリエステルイミド樹脂、ポリベンズイミダゾール樹脂、芳香族ポリエステル樹脂またはポリパラバン酸が挙げられ、これらを1種または2種以上配合することができる。
特に、溶剤可溶性樹脂Aがポリアミドイミド樹脂A1またはポリアミド樹脂A2である場合、エポキシ樹脂やイソシアネート樹脂などの硬化性樹脂により架橋されていることが好ましい。これら硬化性樹脂により架橋されることで、ポリイミド系フィルムの剥離性等の性能が向上することが期待できる。硬化性樹脂のなかでも特に好ましくは、エポキシ樹脂であり、市販されているものとしては、特に限定されないが、臭素化エポキシ樹脂 ブレン(日本化薬(株)製)、フェノールノボラック型エポキシ樹脂jER(登録商標)152(三菱化学(株)製)やjER154(三菱化学(株)製)、ビスフェノールA型エポキシ樹脂jER828(三菱化学(株)製)等が好適に使用できる。
前記エポキシ樹脂量は、溶剤可溶性樹脂Aがポリアミドイミド樹脂A1の場合、ポリアミドイミド樹脂A1の質量100質量部に対して、1質量部以上40質量部以下であることが好ましく、より好ましくは2質量部以上10質量部以下であり、さらに好ましくは3質量部以上8質量部以下である。1質量部以上であれば、ポリアミドイミド樹脂Aの架橋反応が十分であり、ポリイミド系フィルムの剥離性の向上効果が大きい。また、40質量部以下であれば、耐熱性、及び機械的特性に優れる。
また、溶剤可溶性樹脂Aがポリイミド樹脂A2の場合、エポキシ樹脂の配合量は、ポリアミド樹脂A2の酸価1に対してエポキシ価が1当量以上10当量以下であることが好ましく、より好ましくは1当量以上5当量以下であり、さらに好ましくは2当量以上3当量以下である。1当量以上であれば、ポリアミド樹脂A2の架橋反応が十分であり、ポリイミド系フィルムの剥離性の向上効果が大きい。また、10当量以下であれば、耐熱性、及び機械的特性に優れる。
又、溶剤可溶性樹脂Aに、ポリエステル変性ポリジメチルシロキサン溶液、ポリエーテル-ポリエステル変性ポリジメチルシロキサン、ポリエーテル変性ポリジメチルシロキサンなどのシリコーン系表面調整剤を溶剤可溶性樹脂Aの金属材料に対する濡れ性向上、流動性およびレベリング性向上の目的で混合、或いは、反応させることも好ましい。これにより金属積層体Aの表面平滑性等の性能が向上することが期待できる。市販されているポリエステル変性ポリジメチルシロキサン溶液としては、BYK(登録商標)-370、BYK-371等が挙げられ、ポリエーテル-ポリエステル変性ポリジメチルシロキサンとしては、BYK-375等が挙げられ、ポリエーテル変性ポリジメチルシロキサンとしては、BYK-377(いずれもビックケミー・ジャパン(株)製)が挙げられる。特に好ましくは、BYK-370等が好適に使用できる。
こうして得られる溶剤可溶性樹脂A溶液(ワニス)の固形分濃度は、広い範囲から選択できるが、5重量%以上40重量%以下が加工性に優れるため好ましい。より好ましくは、特に8重量%以上20重量%以下である。
<金属積層体A>
本発明で用いられる金属積層体Aは、金属材料の一部または全部に前記溶剤可溶性樹脂A層が積層された2層以上の積層体である。金属積層体Aの作製は、金属材料の一部または全部に直接、上記溶剤可溶性樹脂A溶液を塗布し、乾燥することが好ましい。塗布方法としては、特に限定されるものではなく、従来からよく知られている方法を適用することができる。例えば、ロールコーター、ナイフコーター、ドクタ、ブレードコーター、グラビアコーター、ダイコーター、リバースコーターなどにより、塗工液である溶剤可溶性樹脂A溶液の粘度を調整後、金属材料に直接塗布することができる。
本発明で用いられる金属積層体Aは、金属材料の一部または全部に前記溶剤可溶性樹脂A層が積層された2層以上の積層体である。金属積層体Aの作製は、金属材料の一部または全部に直接、上記溶剤可溶性樹脂A溶液を塗布し、乾燥することが好ましい。塗布方法としては、特に限定されるものではなく、従来からよく知られている方法を適用することができる。例えば、ロールコーター、ナイフコーター、ドクタ、ブレードコーター、グラビアコーター、ダイコーター、リバースコーターなどにより、塗工液である溶剤可溶性樹脂A溶液の粘度を調整後、金属材料に直接塗布することができる。
塗布後の乾燥条件に特に限定はないが、初期乾燥の温度は溶剤可溶性樹脂A溶液に使用する溶剤の沸点(Tb(℃))より70℃~130℃低い温度、好ましくは80℃~120℃低い温度がよい。言い換えるなら、初期乾燥温度は(Tb-70)℃以下(Tb-130)℃以上がよく、好ましくは、(Tb-80)℃以下(Tb-120)℃以上である。初期乾燥温度が(Tb-70)℃以下(Tb-130)℃以上であれば、塗工面に発泡が生じにくく、溶剤可溶性樹脂A層の厚み方向での残溶剤のムラが小さくなる為、後の熱処理工程での乾燥効率が良くなる。
例示するならば、溶剤可溶性樹脂A溶液に使用する溶剤がN-メチル-2-ピロリドンの場合、溶剤の沸点(Tb(℃))は204℃であるため、74℃以上134℃以下、好ましくは84℃以上124℃以下の温度で初期乾燥するのがよい。
また、2種類以上の混合溶剤を使用する場合は、最も沸点の高い溶剤を基準にして上記温度を設定することが好ましい。
初期乾燥に要する時間は、上記温度条件下で、塗膜中の溶剤残存率が5重量%以上40重量%以下程度になる有効な時間とすればよいが、1分間以上30分間以下程度であればよい。好ましくは、2分間以上15分間以下程度である。
なお、初期乾燥後、溶剤の沸点近傍、或いは沸点以上の温度で更に乾燥(熱処理ともいう)することが好ましい。
熱処理条件も特に限定はなく、溶剤の沸点近傍、或いは沸点以上の温度で乾燥すればよい。溶剤可溶性樹脂Aの樹脂組成にもよるが、溶剤可溶性樹脂Aがポリアミドイミド樹脂A1である場合、劣化反応が少なくポリアミドイミド樹脂A1層がもろくならず、短時間で乾燥でき、生産性がよい温度範囲は150℃以上500℃以下であり、好ましくは250℃以上400℃以下である。また、溶剤可溶性樹脂Aがポリアミド樹脂A2である場合、劣化反応が少なくポリアミド樹脂A2層がもろくならず、短時間で乾燥でき、生産性がよい温度範囲は150℃以上400℃以下であり、好ましくは250℃以上350℃以下である。
熱処理に要する時間は、前述の温度条件下で、塗膜中の溶剤残存率が無くなる程度になる有効な時間とすればよいが、数分間~数十分程度である。

熱処理は、不活性ガス雰囲気下、或いは、減圧下で行ってもよい。不活性ガスとしては、特に限定されず、窒素、二酸化炭素、へリウム、アルゴン等が例示できるが、入手容易な窒素を用いるのが好ましい。酸素濃度を0.5容量%以下、より好ましくは0.1容量%以下に下げることが望ましい。又、減圧下で行う場合は、10-5Pa以上103Pa以下程度、好ましくは10-1Pa以上200Pa以下程度の圧力下で行うのが好ましい。
初期乾燥、熱処理ともに方式に特に限定はないが、ロールサポート方式やフローティング方式など、従来公知の方法で連続的に加工することができる。又、テンター式などの加熱炉での連続熱処理も可能である。
金属積層体Aにおける溶剤可溶性樹脂A層の厚さは、広い範囲から選択できるが、初期乾燥および熱処理後(以下、絶乾ともいう)の厚さで5μm以上1000μm以下がよく、好ましくは7μm以上200μm以下がよく、さらに好ましくは10μm以上50μm以下である。
絶乾後の厚さで5μm以上1000μm以下であれば、機械的性質やハンドリング性がよく、表面平滑性、及び光学特性にも有利であり、かつ加工性(乾燥性、塗工性、及び搬送性等)等も向上する。本発明では、特定の工程(A)~(C)を有するため、溶剤可溶性樹脂A層の厚みが薄くても、表面粗さ(Rz)が0.08μm未満のポリイミド系フィルムを得ることができる。
又、必要に応じて、表面処理を施してもよい。例えば、加水分解、コロナ放電、低温プラズマ、物理的粗面化等の表面処理を施すことができる。
絶乾後の厚さで5μm以上1000μm以下であれば、機械的性質やハンドリング性がよく、表面平滑性、及び光学特性にも有利であり、かつ加工性(乾燥性、塗工性、及び搬送性等)等も向上する。本発明では、特定の工程(A)~(C)を有するため、溶剤可溶性樹脂A層の厚みが薄くても、表面粗さ(Rz)が0.08μm未満のポリイミド系フィルムを得ることができる。
又、必要に応じて、表面処理を施してもよい。例えば、加水分解、コロナ放電、低温プラズマ、物理的粗面化等の表面処理を施すことができる。
こうして溶剤可溶性樹脂A層の表面が平滑な金属積層体Aを得ることができる。金属積層体Aにおける溶剤可溶性樹脂A層面の好ましい表面粗さ(Rz)は0.2μm以下であり、より好ましくは0.15μmであり、さらに好ましくは0.1μm以下であり、特に好ましくは0.05μm以下である。下限は特に限定されないが、工業的には0.01μm以上である。また、溶剤可溶性樹脂A層の厚みを厚くする(5μm以上10μm未満)ことにより表面粗さ(Rz)を0.15μm以下、更に厚くする(10μm以上)ことにより0.11μm以下が可能となる。金属積層体Aの表面粗さ(Rz)が0.2μm以下であれば、本発明の製法で得られるポリイミド系フィルムの表面平滑性、透明性、光学特性がよくなり、光学材料等への適用が容易となる。例えば、ヘイズ値が1.0以下になるため、本発明の目的を達成することが容易となる。なお、一般的な、ポリイミドフィルムの製造方法では、エンドレスベルトやドラム等の支持体の表面粗さ(Rz)は0.5μm程度である。従って、本発明の金属積層体Aは明らかになめらかであると言える。
<<工程(B)>>
工程(B)は、金属積層体Aの、溶剤可溶性樹脂A層の面に、溶剤可溶性樹脂Aとは異なるポリイミド系樹脂Bをさらに積層し、金属積層体Bを得る工程である。

<ポリイミド系樹脂B>
本発明に用いるポリイミド系樹脂Bは、前記溶剤可溶性樹脂Aとは原料(酸成分および/またはジアミン成分)、組成または物性が異なるものである。従来のポリイミド系フィルムより、耐熱性、透明性、表面平滑性、光学特性、及び剥離性に優れ、より薄いポリイミド系フィルムを製造することのできるポリイミド系樹脂Bを説明する。
本発明に用いるポリイミド系樹脂Bは、前記溶剤可溶性樹脂Aとは原料(酸成分および/またはジアミン成分)、組成または物性が異なるものである。従来のポリイミド系フィルムより、耐熱性、透明性、表面平滑性、光学特性、及び剥離性に優れ、より薄いポリイミド系フィルムを製造することのできるポリイミド系樹脂Bを説明する。
ポリイミド系樹脂Bは、基本的には、溶剤可溶性樹脂Aとは異なる原料、組成または物性であり、かつフィルム化工程での耐熱性に耐えうるものであれば、特に限定はない。好ましくはポリイミド系フィルムの表面平滑性、透明性、光学特性、及び剥離性から、ポリアミドイミド樹脂、ポリエステルイミド樹脂、または積層後にイミド化反応を伴わない溶剤可溶型のポリイミド樹脂やイミド化反応の少ない部分イミド化したポリイミド樹脂、ポリイミド前駆体であるポリアミック酸である。
ポリイミド系樹脂Bの製造は、前記ポリアミドイミド樹脂A1やポリアミド樹脂A2と同様、溶剤中、酸成分とジアミン成分を、酸クロリド法、低温溶液重合法、室温溶液重合法、イソシアネート法、など通常の方法で合成することができる。特に、好ましい製造法は、金属積層体Aへそのまま塗布できるポリマーワニスが得られるイソシアネート法であり、製造コストなどの観点から有利である。
<ポリイミド系樹脂Bの酸成分>
ポリイミド系樹脂Bの「酸成分」としては、特に限定されないが、1,2,4-ナフタレントリカルボン酸、ジフェニルエーテル-3,3’,4’-トリカルボン酸、ジフェニルスルホン-3,3’,4’-トリカルボン酸、トリメリット酸などの一無水物、二無水物、エステル化物、或いはヘキサヒドロトリメリット酸、など、上記モノマーの水素添加物;4,4’-(ヘキサフルオロイソプロピリデン)ジフタル酸、ベンゾフェノン-3,3’,4,4’-テトラカルボン酸、ビフェニル-3,3’,4、4’-テトラカルボン酸、ジフェニルエーテル-3,3’,4,4’-テトラカルボン酸、アルキレングリコールビス(トリメリテート)、ビスフェノールビス(トリメリテート)、3,3’,4,4’-ジフェニルスルホンテトラカルボン酸、ナフタレン-2, 3, 6, 7-テトラカルボン酸、ナフタレン-1, 2, 4, 5-テトラカルボン酸、ナフタレン-1, 4, 5, 8-テトラカルボン酸、ピロメリット酸等の一無水物、二無水物、エステル化物、或いはヘキサヒドロピロメリット酸などの上記モノマーの水素添加物;イソフタル酸、テレフタル酸、ビフェニルジカルボン酸、ジフェニルエーテルジカルボン酸、ジフェニルスルホンジカルボン酸のジカルボン酸成分、或いはシクロヘキサンジカルボン酸等、上記モノマーの水素添加物が挙げられる。これらを単独で、或いは、2種以上の混合物として用いることができる。
ポリイミド系樹脂Bの「酸成分」としては、特に限定されないが、1,2,4-ナフタレントリカルボン酸、ジフェニルエーテル-3,3’,4’-トリカルボン酸、ジフェニルスルホン-3,3’,4’-トリカルボン酸、トリメリット酸などの一無水物、二無水物、エステル化物、或いはヘキサヒドロトリメリット酸、など、上記モノマーの水素添加物;4,4’-(ヘキサフルオロイソプロピリデン)ジフタル酸、ベンゾフェノン-3,3’,4,4’-テトラカルボン酸、ビフェニル-3,3’,4、4’-テトラカルボン酸、ジフェニルエーテル-3,3’,4,4’-テトラカルボン酸、アルキレングリコールビス(トリメリテート)、ビスフェノールビス(トリメリテート)、3,3’,4,4’-ジフェニルスルホンテトラカルボン酸、ナフタレン-2, 3, 6, 7-テトラカルボン酸、ナフタレン-1, 2, 4, 5-テトラカルボン酸、ナフタレン-1, 4, 5, 8-テトラカルボン酸、ピロメリット酸等の一無水物、二無水物、エステル化物、或いはヘキサヒドロピロメリット酸などの上記モノマーの水素添加物;イソフタル酸、テレフタル酸、ビフェニルジカルボン酸、ジフェニルエーテルジカルボン酸、ジフェニルスルホンジカルボン酸のジカルボン酸成分、或いはシクロヘキサンジカルボン酸等、上記モノマーの水素添加物が挙げられる。これらを単独で、或いは、2種以上の混合物として用いることができる。
好ましくは、シクロへキサン-1,2,4-トリカルボン酸-1,2-無水物(以下、H-TMAともいう)、ベンゾフェノン-3,3’,4,4’-テトラカルボン酸二無水物の水素添加物(以下、H-BPDAともいう)、または1,1’-ビシクロへキサン-3,3’,4,4’-テトラカルボン酸-3,3’,4,4’-二無水物(以下、H-BTDAともいう)であり、これらを単独で、或いは、2種以上の混合物を酸成分として用いることができる。なかでも、H-TMA、H-BTDAまたはH-BPDAを主成分とすることが好ましい。ここで主成分とは、ポリイミド系樹脂Bの全酸成分100モル%のうち、50モル%以上含有することが好ましく、より好ましくは70モル%であり、さらに好ましくは90モル%以上であり、100モル%であっても差し支えない。
<ポリイミド系樹脂Bのジアミン成分>

好ましくは、ジフェニルメタン-4,4’-ジイソシアネートの水素添加物(以下、H-MDIともいう)、m-キシレンジイソシアネートの水素添加物(以下、H-XDIともいう)、t-1,4-ジアミノシクロへキサン、イソホロンジイソシアネート、またはノルボルネンジイソシアネートなど、脂環族系イソシアネートが挙げられ、これらを単独で、或いは、2種以上の混合物をジアミン成分として用いることができる。
ポリイミド系樹脂Bにおける全ジアミン成分を100モル%とした場合、前記例示したジアミン成分は50モル%以上100モル%以下含まれるのがよく、より好ましくは70モル%以上100モル%以下含まれるがよい。これらの範囲であれば、フィルム化工程での耐熱性、耐久性がよく、得られるポリイミド系フィルムの表面平滑性、透明性、光学特性、及び剥離性が良くなる。
ポリイミド系樹脂Bは、有機溶剤中で、前記酸成分と、ジアミン成分との共重合反応で得ることができる。有機溶剤としては、特に限定されないが、例えば、N-メチル-2-ピロリドン、N, N-ジメチルホルムアミド、N, N-ジメチルアセトアミド、1, 3-ジメチル-2-イミダゾリジノン、テトラメチルウレア、スルホラン、ジメチルスルホキシド、γ-ブチロラクトン、シクロヘキサノン、シクロペンタノンなどが挙げられ、これらを単独で、または、2種以上の混合溶剤として使用できる。好ましくは1, 3-ジメチル-2-イミダゾリジノン、N-メチル-2-ピロリドン、N, N-ジメチルアセトアミド、γ-ブチロラクトン、またはこれらの組み合わせである。反応温度は通常10℃以上200℃以下が好ましく、より好ましくは50℃以上150℃以下であり、さらに好ましくは100℃以上120℃以下である。また、反応時間は、反応温度に依存するため適宜設定することができるが、通常は1時間以上24時間以下が好ましく、2時間以上15時間以下がより好ましく、3時間以上10時間以下がさらに好ましい。また、重合反応はイソシアネートと活性水素化合物の反応に対する触媒、例えば、3級アミン類、アルカリ金属化合物、アルカリ土類金属化合物などの存在下に行っても良い。例えば、3級アミン類としてトリエチレンジアミンの存在下に行っても良い。
ポリイミド系樹脂Bは、N-メチル-2-ピロリドン中(ポリマー濃度0.5g/dl)、30℃での対数粘度にして0.3dl/g以上3.5dl/g以下に相当する分子量を有するものが好ましく、より好ましくは1.0dl/g以上3.0dl/g以下、さらに好ましくは1.7dl/g以上2.5dl/g以下に相当する分子量を有するものである。対数粘度が0.3dl/g以上であれば、機械的特性が優れ、また、剥離性も向上する。また、3.50dl/g以下であれば、成形加工が容易である。
<ポリイミド樹脂Bのワニス>
本発明で用いるポリイミド系樹脂Bを金属積層体Aの溶剤可溶性樹脂A層の面に積層する。ポリイミド系樹脂Bは、ワニス状であっても良い。ポリイミド樹脂B溶液(ワニス)を製造するための溶剤としては、前記重合反応で用いた溶剤をそのまま用いても良い。具体的には、例えば、N-メチル-2-ピロリドン、N,N-ジメチルホルムアミド、N,N-ジメチルアセトアミド、1, 3-ジメチル-2-イミダゾリジノン、テトラメチルウレア、スルホラン、ジメチルスルホキシド、γ-ブチロラクトン、シクロヘキサノン、シクロペンタノンなどが挙げられ、これらを単独、または、混合溶剤として使用できる。好ましくは1, 3-ジメチル-2-イミダゾリジノン、N-メチル-2-ピロリドン、N,N-ジメチルアセトアミド、γ-ブチロラクトン、またはこれらの組み合わせである。また、これらの一部をトルエン、キシレンなどの炭化水素系有機溶剤、ジグライム、トリグライム、テトラヒドロフランなどのエーテル系有機溶剤、メチルエチルケトン、メチルイソブチルケトンなどのケトン系有機溶剤で置き換えることも可能である。
本発明で用いるポリイミド系樹脂Bを金属積層体Aの溶剤可溶性樹脂A層の面に積層する。ポリイミド系樹脂Bは、ワニス状であっても良い。ポリイミド樹脂B溶液(ワニス)を製造するための溶剤としては、前記重合反応で用いた溶剤をそのまま用いても良い。具体的には、例えば、N-メチル-2-ピロリドン、N,N-ジメチルホルムアミド、N,N-ジメチルアセトアミド、1, 3-ジメチル-2-イミダゾリジノン、テトラメチルウレア、スルホラン、ジメチルスルホキシド、γ-ブチロラクトン、シクロヘキサノン、シクロペンタノンなどが挙げられ、これらを単独、または、混合溶剤として使用できる。好ましくは1, 3-ジメチル-2-イミダゾリジノン、N-メチル-2-ピロリドン、N,N-ジメチルアセトアミド、γ-ブチロラクトン、またはこれらの組み合わせである。また、これらの一部をトルエン、キシレンなどの炭化水素系有機溶剤、ジグライム、トリグライム、テトラヒドロフランなどのエーテル系有機溶剤、メチルエチルケトン、メチルイソブチルケトンなどのケトン系有機溶剤で置き換えることも可能である。
更に好ましい溶剤は、1, 3-ジメチル-2-イミダゾリジノン、γ-ブチロラクトン、N,N-ジメチルアセトアミド、またはこれらの組み合わせである。金属積層体Aからの剥離性より、1, 3-ジメチル-2-イミダゾリジノンおよびγ-ブチロラクトンの組み合わせが最も好ましく、その混合比率(質量比)は1,3-ジメチル-2-イミダゾリジノン/γ―ブチロラクトン=30~70/70~30が好ましく、より好ましくは40~50/60~50である。このような比率で用いることにより、溶剤可溶性樹脂Aとポリイミド系樹脂Bとの密着性を緩和し、剥離性が向上する。また、これらの一部をトルエン、キシレンなどの炭化水素系有機溶剤、ジグライム、トリグライム、テトラヒドロフランなどのエーテル系有機溶剤、メチルエチルケトン、メチルイソブチルケトンなどのケトン系有機溶剤で置き換えることも可能である。
また、必要ならば、ポリイミド系フィルムの諸特性、たとえば、機械的特性、電気的特性、滑り性、及び難燃性などを改良する目的で、ポリイミド系樹脂B溶液に、他の樹脂や有機化合物、及び無機化合物を混合したり、あるいは反応させてもよい。
たとえば、滑剤(シリカ、タルク、シリコーン等)、難燃剤(リン系やトリアジン系、水酸化アルミ等)、安定剤(酸化防止剤、紫外線吸収剤、重合禁止剤等)、メッキ活性化剤、有機や無機の充填剤(タルク、酸化チタン、フッ素系ポリマー微粒子、顔料、染料、炭化カルシウム等)、レベリング剤(ポリエステル変性ポリジメチルシロキサン溶液 、ポリエーテル変性ポリジメチルシロキサン溶液等)、その他、シリコーン化合物、フッ素化合物、イソシアネート化合物、ブロックイソシアネート化合物、アクリル樹脂、ウレタン樹脂、ポリエステル樹脂、ポリアミド樹脂、エポキシ樹脂、フェノール樹脂のような樹脂や有機化合物、或いはこれらの硬化剤、酸化珪素、酸化チタン、炭酸カルシウム、酸化鉄などの無機化合物をこの発明の目的を阻害しない範囲で併用することができる。
たとえば、滑剤(シリカ、タルク、シリコーン等)、難燃剤(リン系やトリアジン系、水酸化アルミ等)、安定剤(酸化防止剤、紫外線吸収剤、重合禁止剤等)、メッキ活性化剤、有機や無機の充填剤(タルク、酸化チタン、フッ素系ポリマー微粒子、顔料、染料、炭化カルシウム等)、レベリング剤(ポリエステル変性ポリジメチルシロキサン溶液 、ポリエーテル変性ポリジメチルシロキサン溶液等)、その他、シリコーン化合物、フッ素化合物、イソシアネート化合物、ブロックイソシアネート化合物、アクリル樹脂、ウレタン樹脂、ポリエステル樹脂、ポリアミド樹脂、エポキシ樹脂、フェノール樹脂のような樹脂や有機化合物、或いはこれらの硬化剤、酸化珪素、酸化チタン、炭酸カルシウム、酸化鉄などの無機化合物をこの発明の目的を阻害しない範囲で併用することができる。
こうして得られるポリイミド系樹脂B溶液(ワニス)の固形分濃度は、広い範囲から選択できるが、5重量%以上40重量%以下が加工性に優れるため好ましい。より好ましくは、特に8重量%以上20重量%以下とするのが好ましい。
<金属積層体B>
本発明で用いられる金属積層体Bは、金属積層体Aの溶剤可溶性樹脂Aが積層された面にポリイミド系樹脂Bがさらに積層された3層以上の積層体(金属材料/溶剤可溶性樹脂A/ポリイミド系樹脂B)である。金属積層体Bは、金属積層体Aの溶剤可溶性樹脂Aが積層された片面、或いは、両面に、直接、上記ポリイミド系樹脂B溶液を塗布し、乾燥することが好ましい。塗布方法としては、特に限定されるものではなく、従来からよく知られている方法を適用することができる。例えば、ロールコーター、ナイフコーター、ドクタ、ブレードコーター、グラビアコーター、ダイコーター、リバースコーターなどにより、塗工液であるポリイミド系樹脂溶液の粘度を調整後、金属積層体に直接塗布することができる。

塗布後の乾燥条件に特に限定はないが、ポリイミド系樹脂B溶液に使用する溶剤の沸点(Tb(℃))より70℃~130℃低い温度で初期乾燥後、溶剤の沸点近傍、或いは沸点以上の温度で更に乾燥(熱処理)するのが好ましい。さらに好ましくは80~120℃程度である。言い換えるなら、初期乾燥温度が(Tb-70)℃以下(Tb-130)℃以上がよく、好ましくは、(Tb-80)℃以下(Tb-120)℃以上がよい。初期乾燥温度が(Tb-70)℃以下(Tb-130)℃以上であれば、塗工面に発泡が生じにくく、金属積層体Bからの剥離性が良くなる。初期乾燥に要する時間は、上記温度条件下で、塗膜中の溶剤残存率が5重量%以上40重量%以下程度になる有効な時間とすればよいが、1分間以上30分間以下程度であればよい。好ましくは、2分間以上15分間以下程度である。
又、加熱条件も特に限定はなく、溶剤の沸点近傍、或いは沸点以上の温度で乾燥すればよい。ポリイミド系樹脂Bの樹脂組成にもよるが、金属積層体Bからの剥離性、ポリイミド系フィルムの透明性、表面平滑性、及び光学特性がよく、劣化反応が少なくポリイミド系フィルムがもろくならず、短時間で乾燥でき、生産性がよい温度範囲は100℃以上400℃以下、好ましくは150℃以上350℃以下である。
熱処理に要する時間は、上記温度条件下で、塗膜中の溶剤残存率が無くなる程度になる有効な時間とすればよいが、数分間~数十分程度である。

例えば、330~340℃×10分~30分の乾燥で剥離性、表面平滑性、光学特性、及び透明性の両立が可能であるが、これより高温で乾燥すると金属積層体Bにおける溶剤可溶性樹脂Aとその上に塗布したポリイミド系樹脂Bとの接着力が強くなり剥離性が低下すると共に、透明性が低下しフィルムが黄変する傾向にある。
乾燥は、不活性ガス雰囲気下、或いは、減圧下で行ってもよい。不活性ガスとしては、特に限定されず、窒素、二酸化炭素、へリウム、アルゴン等が例示できるが、入手容易な窒素を用いるのが好ましい。ポリイミド系フィルムの着色を抑え、無色透明なフィルムを得るためには、酸素濃度を0.5%以下、より好ましくは0.1%以下に下げることが望ましい。又、減圧下で行う場合は、10-5Pa以上103Pa以下程度、好ましくは10-1Pa以上200Pa以下程度の圧力下で行うのが好ましい。
初期乾燥、熱処理ともに方式に特に限定はないが、ロールサポート方式やフローティング方式など、従来公知の方法で連続的に加工することができる。又、テンター式などの加熱炉での連続熱処理も可能である。
本発明において、ポリイミド系樹脂B層の厚さは、広い範囲から選択できるが、絶乾後の厚さで1μm以上100μm以下程度、好ましくは10μm以上50μm以下程度である。厚さが1μmよりも小さいと、フィルム強度等の機械的性質やハンドリング性に劣り、一方、厚さが100μmを超えると加工性(乾燥性、塗工性)等が低下することがある。
又、必要に応じて、表面処理を施してもよい。例えば、加水分解、コロナ放電、低温プラズマ、物理的粗面化、易接着コーティング処理等の表面処理を施すことができる。

<<工程(C)>>
工程(C)は、前記金属積層体Bからポリイミド系樹脂B層のみを剥離してポリイミド系フィルムを得る工程である。剥がしたポリイミド系樹脂B層が、ポリイミド系フィルムとなる。

本発明により、金属積層体Bからポリイミド系樹脂B層を剥離するだけで、透明性、表面平滑性、光学特性、及び耐熱性に優れるポリイミド系フィルムを容易に得ることができる。剥離方法に限定はなく従来公知の方法にて容易に剥離できる。例えば、連続的に熱処理後、ポリイミド系フィルムを剥離しながら、金属積層体Aとポリイミド系フィルムを別々のロールに巻き取ること等で製造できる。
特に、従来の製膜方法では、表面平滑性そのものが劣り、又、傷、しわ、或いは、基材由来の打痕等が入り易く、光学用途では使用できなかった薄膜でも容易に製造することができる。

<<ポリイミド系フィルムの特性等>>

耐熱性は、ガラス転移点によって示されるが、得られるポリイミド系フィルムのガラス転移点は180℃以上350℃以下であることが好ましく、より好ましくは200℃以上330℃以下であり、さらに好ましくは230℃以上320℃以下である。

<表面平滑性>
ポリイミド系フィルムの表面平滑性は表面粗さ(Rz)と3次元算術平均粗さ(Sa)によって示すことができ、表面粗さ(Rz)はJIS B-0601(1994)に準じて測定したものであり、3次元算術平均粗さ(Sa)は非接触表面・層断面形状計測システムで測定したものである。

また、ポリイミド系フィルムの溶剤可溶性樹脂A層と接していた面の930μm×700μmの範囲における3次元算術平均表面粗さ(Sa)は、0.1μm以下であることが好ましく、より好ましくは0.09μm以下であり、さらに好ましくは0.08μm以下であり、特に好ましくは0.07μm以下である。下限は特に限定されないが、工業的には、0.001μm以上である。
ポリイミド系フィルムの表面平滑性は表面粗さ(Rz)と3次元算術平均粗さ(Sa)によって示すことができ、表面粗さ(Rz)はJIS B-0601(1994)に準じて測定したものであり、3次元算術平均粗さ(Sa)は非接触表面・層断面形状計測システムで測定したものである。

<透明性、及び光学特性>
透明性や光学特性は光線透過率によって示される。得られるポリイミド系フィルムの光線透過率は、JIS K-7361-1(1997)に従い、400nmの波長で60%以上90%以下であることが好ましく、さらに好ましくは65%以上90%以下である。また、得られたポリイミド系フィルムのヘイズ値は、JIS K-7136(2000)に従い、2.0以下であることが好ましく、より好ましくは1.0以下である。下限は特に限定されないが、工業的には0.1以上である。
透明性や光学特性は光線透過率によって示される。得られるポリイミド系フィルムの光線透過率は、JIS K-7361-1(1997)に従い、400nmの波長で60%以上90%以下であることが好ましく、さらに好ましくは65%以上90%以下である。また、得られたポリイミド系フィルムのヘイズ値は、JIS K-7136(2000)に従い、2.0以下であることが好ましく、より好ましくは1.0以下である。下限は特に限定されないが、工業的には0.1以上である。
<剥離性>
金属積層体Bから、ポリイミド系樹脂B層を剥離する場合の剥離性は、接着強度によって示される。得られるポリイミド系フィルムと金属積層体との接着強度は、1N/cm以下であれば容易に剥離することができるため良好であり、0.5N/cm以下であれば非常に良好である。また、下限は特に限定されないが、0.01N/cm以上あれば十分である。
金属積層体Bから、ポリイミド系樹脂B層を剥離する場合の剥離性は、接着強度によって示される。得られるポリイミド系フィルムと金属積層体との接着強度は、1N/cm以下であれば容易に剥離することができるため良好であり、0.5N/cm以下であれば非常に良好である。また、下限は特に限定されないが、0.01N/cm以上あれば十分である。
<ポリイミド系フィルムの厚さ>
本発明により得られるポリイミド系フィルムの厚さは、広い範囲から選択できるが、フィルム強度等の機械的性質を保持できる範囲であれば、数μm単位まで薄くすることが可能である。具体的には、50μm以下が好ましく、より好ましくは40μm以下であり、さらに好ましくは30μm以下である。また、5μm以上が好ましく、8μm以上がより好ましく、10μm以上がさらに好ましい。
本発明により得られるポリイミド系フィルムの厚さは、広い範囲から選択できるが、フィルム強度等の機械的性質を保持できる範囲であれば、数μm単位まで薄くすることが可能である。具体的には、50μm以下が好ましく、より好ましくは40μm以下であり、さらに好ましくは30μm以下である。また、5μm以上が好ましく、8μm以上がより好ましく、10μm以上がさらに好ましい。
以下、実施例により、この発明をさらに詳しく説明する。なお、本発明は実施例により、特に制限されるものではない。各実施例における特性値の評価方法は以下の通りである。
(対数粘度)
ポリマー濃度が0.5g/dlとなるようにサンプル(溶剤可溶性樹脂Aまたはポリイミド系樹脂B)をN-メチル-2-ピロリドンに溶解し、その溶液の溶液粘度及び溶剤粘度を30℃で、ウベローデ型の粘度管により測定して、下記の式で計算した。V1は溶液粘度、V2は溶剤粘度、V3は試料液の濃度(0.5g/dl)を表す。
対数粘度(dl/g)=[ln(V1/V2)]/V3
ポリマー濃度が0.5g/dlとなるようにサンプル(溶剤可溶性樹脂Aまたはポリイミド系樹脂B)をN-メチル-2-ピロリドンに溶解し、その溶液の溶液粘度及び溶剤粘度を30℃で、ウベローデ型の粘度管により測定して、下記の式で計算した。V1は溶液粘度、V2は溶剤粘度、V3は試料液の濃度(0.5g/dl)を表す。

TMA(熱機械分析)(商品名「EXSTAR TMA/SS 6000」、セイコーインスツル(株)製)引張荷重法により、得られたポリイミド系フィルムについて以下の条件で測定した。得られた曲線の変曲点をガラス転移温度(Tg)とし、Tgより低温領域(ガラス領域)、および高温領域(ゴム領域)のそれぞれに接線を引き、それら接線が交わる温度として算出した。熱膨張係数(CTE)は、温度の上昇によって物体の長さ、体積が熱膨張する割合を1K(℃)あたりで示した値であり、100℃から200℃までの平均値とした。

(残存溶剤率)
示差熱熱重量同時測定装置(商品名「EXSTAR TG / DTA 6000」、セイコーインスツル(株)製)を用いて100℃~350℃までの重量減少により、ポリイミド系フィルム中の残留溶剤濃度を求めた。100℃~350℃の重量減少を全て溶剤の揮発とみなした。
示差熱熱重量同時測定装置(商品名「EXSTAR TG / DTA 6000」、セイコーインスツル(株)製)を用いて100℃~350℃までの重量減少により、ポリイミド系フィルム中の残留溶剤濃度を求めた。100℃~350℃の重量減少を全て溶剤の揮発とみなした。
(剥離性(接着強度))
金属材料の少なくとも片面に溶剤可溶性樹脂Aが積層された金属積層体Aの溶剤可溶性樹脂Aが積層された面に、更に、ポリイミド系樹脂Bワニスを塗布、乾燥し、フィルム化した、金属積層体Bの試験用サンプル(縦150mm×横5mm)を作製した。次いで、前記試験用サンプルを、ステンレス板(SUS板)上に、両面テープ(商品名「NW-K10」、ニチバン(株)製)を用いて、1kgローラーで1往復して貼りあわせた。剥離性(接着強度)の測定は、上記のポリイミド系フィルムを引張速度50mm/minの速度で90°の角度で剥離し、そのときの応力を接着力(N/cm)として測定した。

反応容器にイソホロンジイソシアネート66.7g(100モル%)を入れ、1、3-ジメチル-2-イミダゾリジノン(純度99.9%)246gに溶解した後、窒素気流下、撹拌しながら 1,1’-ビシクロヘキサン-3,3’,4,4’-テトラカルボン酸-3,3’,4,4’-二無水物(H-BPDA)の粉末91.9g(100モル%)を徐々に加え、撹拌しながら、80℃~190℃で8時間反応させた。次いで、γ-ブチロラクトン283.2g(ポリマー濃度20重量%)を加え、室温まで冷却した。得られたポリマーの対数粘度は、0.5dl/gであり、25℃での溶液粘度(B型粘度計にて10回転で測定)は300ポイズであった。
反応容器にイソホロンジイソシアネート66.7g(100モル%)を入れ、1、3-ジメチル-2-イミダゾリジノン(純度99.9%)246gに溶解した後、窒素気流下、撹拌しながら 1,1’-ビシクロヘキサン-3,3’,4,4’-テトラカルボン酸-3,3’,4,4’-二無水物(H-BPDA)の粉末91.9g(100モル%)を徐々に加え、撹拌しながら、80℃~190℃で8時間反応させた。次いで、γ-ブチロラクトン283.2g(ポリマー濃度20重量%)を加え、室温まで冷却した。得られたポリマーの対数粘度は、0.5dl/gであり、25℃での溶液粘度(B型粘度計にて10回転で測定)は300ポイズであった。
[合成例7] ポリイミド系樹脂Bの合成(樹脂B3)
反応容器にPTMG1000(三洋化成工業(株)製、分子量1000)とシクロヘキサン-1,2,4-トリカルボン酸-1,2-無水物を反応させてなるジエステルテトラカルボン酸二無水物 95.22g(0.07モル)、シクロヘキサン-1,2,4-トリカルボン酸-1,2-無水物5.95g(0.03モル)、4,4’-ジフェニルメタンジイソシアネート25.03g(0.1モル)、フッ化カリウム0.1gを入れ、1、3-ジメチル-2-イミダゾリジノン249.46gに溶解した後、窒素気流下、撹拌しながら、80℃~190℃で8時間反応させることにより、透明で粘稠なポリエステルイミド溶液を得た。得られたポリマーの対数粘度は0.95dl/gであった。
反応容器にPTMG1000(三洋化成工業(株)製、分子量1000)とシクロヘキサン-1,2,4-トリカルボン酸-1,2-無水物を反応させてなるジエステルテトラカルボン酸二無水物 95.22g(0.07モル)、シクロヘキサン-1,2,4-トリカルボン酸-1,2-無水物5.95g(0.03モル)、4,4’-ジフェニルメタンジイソシアネート25.03g(0.1モル)、フッ化カリウム0.1gを入れ、1、3-ジメチル-2-イミダゾリジノン249.46gに溶解した後、窒素気流下、撹拌しながら、80℃~190℃で8時間反応させることにより、透明で粘稠なポリエステルイミド溶液を得た。得られたポリマーの対数粘度は0.95dl/gであった。
[合成例8] ポリイミド系樹脂Bの合成(樹脂B4)
反応容器にビス(3-アミノフェニル)スルホン24.8g(100モル%)を入れ、N-メチル-2-ピロリドン222gに溶解した後、窒素気流下、撹拌しながら1,1’-ビシクロへキサン-3,3’-4,4’-テトラカルボン酸―3,3’-4,4’-二無水物(H-BPDA)の粉末30.6g(100モル%)を徐々に加え、室温で15時間反応させることにより、透明で粘稠なポリアミド酸溶液を得た。得られたポリアミド酸の対数粘度は0.6dl/gであり、25℃での溶液粘度(B型粘度計にて10回転で測定)は300ポイズであった。
反応容器にビス(3-アミノフェニル)スルホン24.8g(100モル%)を入れ、N-メチル-2-ピロリドン222gに溶解した後、窒素気流下、撹拌しながら1,1’-ビシクロへキサン-3,3’-4,4’-テトラカルボン酸―3,3’-4,4’-二無水物(H-BPDA)の粉末30.6g(100モル%)を徐々に加え、室温で15時間反応させることにより、透明で粘稠なポリアミド酸溶液を得た。得られたポリアミド酸の対数粘度は0.6dl/gであり、25℃での溶液粘度(B型粘度計にて10回転で測定)は300ポイズであった。
[作製例1]
合成例1で得られた樹脂A1-1の樹脂溶液を厚み50μm、巾540mmのアルミ箔(日本電解(株)製3003/H18、20°鏡面光沢度 447)の処理面(M面)にダイコーターを用いて、脱溶剤後の厚みが30μmになるように連続的にコーティングした。次いで、100℃に設定された長さ20mのフローティング方式の乾燥炉に、5m/分の速度で連続的に通過させ巻き取った。得られた金属積層体A1-1の残存溶剤率は25重量%であった。
このようにして得られた金属張積層体A1-1を更に、窒素下、100ppmの酸素濃度で200℃30分、250℃30分、300℃30分の加熱条件で連続的に熱処理した。
合成例1で得られた樹脂A1-1の樹脂溶液を厚み50μm、巾540mmのアルミ箔(日本電解(株)製3003/H18、20°鏡面光沢度 447)の処理面(M面)にダイコーターを用いて、脱溶剤後の厚みが30μmになるように連続的にコーティングした。次いで、100℃に設定された長さ20mのフローティング方式の乾燥炉に、5m/分の速度で連続的に通過させ巻き取った。得られた金属積層体A1-1の残存溶剤率は25重量%であった。
このようにして得られた金属張積層体A1-1を更に、窒素下、100ppmの酸素濃度で200℃30分、250℃30分、300℃30分の加熱条件で連続的に熱処理した。
[作製例2]
合成例1で得られた樹脂A1-1の樹脂溶液を厚み11μm、巾540mmの電解銅箔(福田金属箔粉工業(株)製CF-T9DA-SV、20°鏡面光沢度 660)の処理面(M面)を用いた以外は作製例1と同様にして支持体となる金属積層体A1-2を作製した。

このようにして得られた金属張積層体A2-1を更に、窒素下、100ppmの酸素濃度で200℃30分、250℃30分、300℃30分の加熱条件で連続的に熱処理した。
合成例3で得られた樹脂A2-1の樹脂溶液を厚み120μm、巾540mmのSUS箔(日本金属(株)製304nanoBA、20°鏡面光沢度 1000)の処理面(M面)にダイコーターを用いて、脱溶剤後の厚みが30μmになるように連続的にコーティングした。次いで、100℃に設定された長さ20mのフローティング方式の乾燥炉に、5m/分の速度で連続的に通過させ巻き取った。得られた金属積層体A2-1の残存溶剤率は25重量%であった。
このようにして得られた金属張積層体A2-1を更に、窒素下、100ppmの酸素濃度で200℃30分、250℃30分、300℃30分の加熱条件で連続的に熱処理した。
[作製例11]
合成例3で得られた樹脂A2-1の樹脂溶液を厚み50μm、巾540mmのSUS箔(日本金属(株)製304BA2、20°鏡面光沢度 310)に塗工した以外は作製例10と同様にして支持体となる金属積層体A2-2を作製した。

[実施例1] ポリイミド系フィルムB1-1
支持基材として作製例1の金属積層体A1-1の樹脂面に、合成例5で得た樹脂B1を乾燥後の厚みが30μmになる様、均一に塗布し、100℃以下の温度で加熱乾燥した。その後、遠赤外方式((株)ノリタケエンジニアリング製RtoR式熱処理装置熱)の加熱炉内を連続的に搬送させた。加熱炉内の温度(金属積層体B1-1表面温度)は第1、第2、第3ゾーンが180℃、第4ゾーンが250℃、第5、第6、第7ゾーンが330℃(窒素流量500L/分、酸素濃度100ppm、遠赤外プレートヒーター上面、下面配置、照射距離100mm、波長5.6~1000μ、容量225kW、ヒーター寸法150mm×700mm)とし、搬送速度は乾燥時間がそれぞれ10分、5分、10分になるようにして、金属積層体B1-1を得た。その後、金属積層体B1-1のポリイミド系樹脂B1層のみを剥離し、ポリイミド系フィルムB1-1を得た。結果は表1に示した。ヘイズ値は、0.41であった。

支持基材として、厚み50μm、巾540mmのアルミ箔(日本電解(株)製3003/H18、20°鏡面光沢度 447)を使用し、未処理面(S面)に合成例5で得た樹脂B1を均一に塗布した以外は実施例1と同様にしてポリイミド系樹脂B1の成膜を行った。ポリイミド系樹脂B1層を金属積層体B1-14から剥離することができなかった。結果を表1に示した。表1において、「-」は剥離不可能のため測定できなかったことを意味する。なお、アルミ箔の未処理面(S面)には、ポリアミドイミド樹脂A1層は存在しない。

支持基材として、厚み50μm、巾540mmのSUS箔(日本金属(株)製SHE-TA(BS)、20°鏡面光沢度 687)を使用し、未処理面(S面)に合成例5で得た樹脂B1を均一に塗布した以外は実施例1と同様にしてポリイミド樹脂B1の成膜を行った。得られたポリイミド系フィルムB1-15の結果を表1に示した。ヘイズ値は、2.5であった。なお、SUS箔の未処理面(S面)には、ポリアミドイミド樹脂A1層は存在しない。
[比較例3] ポリイミド系フィルムB1-16
支持基材として作製例9の金属積層体A1-9の樹脂面に合成例5で得た樹脂B1を均一に塗布した以外は実施例1と同様にしてポリイミド樹脂B1の成膜を行った。得られたポリイミド系フィルムB1-16の結果を表1に示した。ヘイズ値は、0.9であった。
支持基材として作製例9の金属積層体A1-9の樹脂面に合成例5で得た樹脂B1を均一に塗布した以外は実施例1と同様にしてポリイミド樹脂B1の成膜を行った。得られたポリイミド系フィルムB1-16の結果を表1に示した。ヘイズ値は、0.9であった。
[比較例4] ポリイミド系フィルムB4-2
支持基材として作製例1の金属積層体A1-1樹脂面に、合成例8で得た樹脂B4を乾燥後の厚みが30μmになる様、均一に塗布し、100℃以下の温度で加熱乾燥した。その後、遠赤外方式((株)ノリタケエンジニアリング製RtoR式熱処理装置熱)の加熱炉内を連続的に搬送させた。加熱炉内の温度(金属積層体B4-2表面温度)は第1、第2、第3ゾーンが180℃、第4ゾーンが250℃、第5、第6、第7ゾーンが330℃(N2流量500L/分、酸素濃度100ppm、遠赤外プレートヒーター上面、下面配置、照射距離100mm、波長5.6~1000μ、容量225kW、ヒーター寸法150mm×700mm)とし、搬送速度は乾燥時間がそれぞれ10分、5分、10分になるようにして、金属積層体B4-2を得た。ポリイミド系樹脂B4層を金属積層体B4-2から剥離することができなかった。結果は表1に示した。表1において、「-」は剥離不可能のため測定できなかったことを意味する。剥離できなかったのは、金属積層体Aの樹脂Aがポリアミドイミド樹脂であることに起因すると考えられる。すなわち、樹脂B4のポリアミド酸がイミド化する際の脱水反応により樹脂Aのイミド基が開環し、剥離の悪化現象が起こったものと考えられる。一方、実施例18では、金属積層体Aの樹脂Aがポリアミド樹脂であるため、イミド基が存在せず、剥離性の悪化は発生しなかった。
支持基材として作製例1の金属積層体A1-1樹脂面に、合成例8で得た樹脂B4を乾燥後の厚みが30μmになる様、均一に塗布し、100℃以下の温度で加熱乾燥した。その後、遠赤外方式((株)ノリタケエンジニアリング製RtoR式熱処理装置熱)の加熱炉内を連続的に搬送させた。加熱炉内の温度(金属積層体B4-2表面温度)は第1、第2、第3ゾーンが180℃、第4ゾーンが250℃、第5、第6、第7ゾーンが330℃(N2流量500L/分、酸素濃度100ppm、遠赤外プレートヒーター上面、下面配置、照射距離100mm、波長5.6~1000μ、容量225kW、ヒーター寸法150mm×700mm)とし、搬送速度は乾燥時間がそれぞれ10分、5分、10分になるようにして、金属積層体B4-2を得た。ポリイミド系樹脂B4層を金属積層体B4-2から剥離することができなかった。結果は表1に示した。表1において、「-」は剥離不可能のため測定できなかったことを意味する。剥離できなかったのは、金属積層体Aの樹脂Aがポリアミドイミド樹脂であることに起因すると考えられる。すなわち、樹脂B4のポリアミド酸がイミド化する際の脱水反応により樹脂Aのイミド基が開環し、剥離の悪化現象が起こったものと考えられる。一方、実施例18では、金属積層体Aの樹脂Aがポリアミド樹脂であるため、イミド基が存在せず、剥離性の悪化は発生しなかった。
[比較例5] ポリイミド系フィルムB1-17
支持基材として、厚み120μm、巾540mmのSUS箔(日本金属(株)製304nanoBA、20°鏡面光沢度 1000)を使用し、未処理面(S面)に合成例5で得た樹脂B1を均一に塗布した以外は実施例11と同様にしてポリイミド系樹脂B1の成膜を行った。ポリイミド系樹脂B1層を金属積層体B1-17から剥離することができなかった。結果を表2に示した。表2において、「-」は剥離不可能のため測定できなかったことを意味する。なお、SUS箔の未処理面(S面)には、ポリアミド樹脂A2層は存在しない。
支持基材として、厚み120μm、巾540mmのSUS箔(日本金属(株)製304nanoBA、20°鏡面光沢度 1000)を使用し、未処理面(S面)に合成例5で得た樹脂B1を均一に塗布した以外は実施例11と同様にしてポリイミド系樹脂B1の成膜を行った。ポリイミド系樹脂B1層を金属積層体B1-17から剥離することができなかった。結果を表2に示した。表2において、「-」は剥離不可能のため測定できなかったことを意味する。なお、SUS箔の未処理面(S面)には、ポリアミド樹脂A2層は存在しない。
[比較例6] ポリイミド系フィルムB1-18
支持基材として、厚み50μm、巾540mmのSUS箔(日本金属(株)製304BA2、20°鏡面光沢度 1000)を使用し、未処理面(S面)に合成例5で得た樹脂B1を均一に塗布した以外は実施例11と同様にしてポリイミド系樹脂B1の成膜を行った。得られたポリイミド系フィルムB1-18の結果を表2に示した。ヘイズ値は、2.0であった。なお、SUS箔の未処理面(S面)には、ポリアミド樹脂A2層は存在しない。

[比較例7] ポリイミド系フィルムB1-19
支持基材として、厚み50μm、巾540mmのアルミ箔(日本電解(株)製3003/H18、20°鏡面光沢度 447)を使用し、未処理面(S面)に合成例5で得た樹脂B1を均一に塗布した以外は実施例11と同様にしてポリイミド系樹脂B1-19の成膜を行った。ポリイミド系樹脂B1層を金属積層体B1-19から剥離することができなかった。結果を表2に示した。表1において、「-」は剥離不可能のため測定できなかったことを意味する。なお、アルミ箔の未処理面(S面)には、ポリアミド樹脂A2層は存在しない。
支持基材として、厚み50μm、巾540mmのアルミ箔(日本電解(株)製3003/H18、20°鏡面光沢度 447)を使用し、未処理面(S面)に合成例5で得た樹脂B1を均一に塗布した以外は実施例11と同様にしてポリイミド系樹脂B1-19の成膜を行った。ポリイミド系樹脂B1層を金属積層体B1-19から剥離することができなかった。結果を表2に示した。表1において、「-」は剥離不可能のため測定できなかったことを意味する。なお、アルミ箔の未処理面(S面)には、ポリアミド樹脂A2層は存在しない。
[比較例8] ポリイミド系フィルムB1-20
支持基材として作製例15の金属積層体A2-6の樹脂面に、合成例5で得た樹脂B1を乾燥後の厚みが30μmになる様、均一に塗布した以外は実施例11と同様にしてポリイミド系樹脂B1の成膜を行った。得られたポリイミド系フィルムB1-20の結果を表2に示した。ヘイズ値は2.20であった。
支持基材として作製例15の金属積層体A2-6の樹脂面に、合成例5で得た樹脂B1を乾燥後の厚みが30μmになる様、均一に塗布した以外は実施例11と同様にしてポリイミド系樹脂B1の成膜を行った。得られたポリイミド系フィルムB1-20の結果を表2に示した。ヘイズ値は2.20であった。
金属材料の少なくとも片面に本発明のポリアミドイミド樹脂A1またはポリアミド樹脂A2を積層した金属積層体A1またはA2を用い、ポリアミドイミド樹脂A1またはポリアミド樹脂A2が積層された面に、本発明のポリイミド系樹脂B溶液(ワニス)を塗布し、乾燥し、フィルム化した実施例1~18では、基材(金属積層体A)からの剥離も容易で、耐熱性、表面平滑性、光学特性、及び透明性に優れ、より薄いポリイミド系フィルムが得られた。
入射角20°における鏡面光沢度の高い金属材料を使用した場合(実施例1~18)には、表面平滑性が良好なポリイミド系フィルムが得られたが、入射角20°における鏡面光沢度の低い金属を使用した場合(比較例3、8)には金属材料の光沢度の低さがポリイミド系フィルムに転写し、表面粗さ(Rz)、ヘイズ値ともに高いフィルムしか得られなかった。
また、金属積層体Aではなく、金属材料のまま用いた(ポリアミドイミド樹脂A1やポリアミド樹脂A2を積層しない)場合、比較例1のアルミ箔や比較例5のSUS箔では、塗工するポリイミド系樹脂Bとの接着性が高いため、良好な剥離性が得られなかった。一方、鏡面光沢度の高いSUS箔を用いた比較例2や比較例6の場合はポリイミド系フィルムの剥離はできたが、金属材料の表面状態がフィルムに転写し、表面性良好なフィルムは得られなかった。比較例7のアルミ箔の場合も同様に塗工するポリイミド系樹脂Bとの接着性が高く、良好な剥離性が得られなかった。
本発明により、耐熱性、透明性、表面平滑性、及び光学特性に優れ、より薄いポリイミド系フィルムを、歩留まり良く、効率的に製造することができる。従って、電子情報機器等の小型軽量化、高機能化への対応も非常に容易になることからも、産業界に大きく寄与することが期待される。
Claims (13)
- 工程(A)~工程(C)を有し、表面粗さ(Rz)が0.08μm未満であるポリイミド系フィルムの製造方法。
工程(A):鏡面光沢度が200以上であり、かつ表面粗さ(Rz)が0.5μm以下である金属材料の表面の一部または全部に、溶剤可溶性樹脂Aを積層し、金属積層体Aを得る工程
工程(B):金属積層体Aの、溶剤可溶性樹脂A層の面に、溶剤可溶性樹脂Aとは異なるポリイミド系樹脂Bをさらに積層し、金属積層体Bを得る工程
工程(C):金属積層体Bからポリイミド系樹脂B層を剥離してポリイミド系フィルムを得る工程 - 前記溶剤可溶性樹脂Aが、ポリアミドイミド樹脂A1またはポリアミド樹脂A2である請求項1に記載のポリイミド系フィルムの製造方法。
- ポリアミドイミド樹脂A1が、以下の(i)である請求項2に記載のポリイミド系フィルムの製造方法。
(i)ポリアミドイミド樹脂A1を構成する酸成分が、無水トリメリット酸、ベンゾフェノン-3,3’,4,4’-テトラカルボン酸二無水物、及びビフェニル-3,3’,4, 4’-テトラカルボン酸二無水物からなる群より選ばれた1種以上の化合物を主成分とすること - ポリアミド樹脂A2が、以下の(iv)である請求項2に記載のポリイミド系フィルムの製造方法。
(iv)ポリアミド樹脂A2を構成する酸成分が、テレフタル酸、イソフタル酸、及び1,4-シクロへキサンジカルボン酸からなる群より選ばれた1種以上の化合物を主成分とすること - ポリアミドイミド樹脂A1およびポリアミド樹脂A2が、さらに以下の(ii)および/または(iii)である請求項2~4のいずれかに記載のポリイミド系フィルムの製造方法。
(ii)ポリアミドイミド樹脂Aを構成するジアミン成分が、3,3’-ジメチル-4,4’-ジアミノビフェニル、又はこれに対応するジイソシアネートである3,3’-ジメチル-4,4’-ジイソシアナトビフェニルを主成分とすること
(iii)N-メチル-2-ピロリドン中(ポリマー濃度0.5g/dl)、30℃での対数粘度にして0.3dl/g以上3.5dl/g以下に相当する分子量であること - ポリアミドイミド樹脂A1がエポキシ樹脂により架橋されていることを特徴とする請求項2、3、5または6のいずれかに記載のポリイミドフィルムの製造方法。
- ポリアミド樹脂A2がエポキシ樹脂により架橋されていることを特徴とする請求項2、4、5または7のいずれかに記載のポリイミドフィルムの製造方法。
- 金属材料のヤング率が50kN/mm2以上であり、かつ厚みが30μm以上であることを特徴とする請求項1~9のいずれかに記載のポリイミド系フィルムの製造方法。
- ポリイミド系樹脂Bを構成する酸成分が、シクロへキサン-1,2,4-トリカルボン酸-1,2-無水物、ベンゾフェノン-3,3’,4,4’-テトラカルボン酸二無水物の水素添加物、または1,1’-ビシクロへキサン-3,3’,4,4’-テトラカルボン酸-3,3’,4,4’-二無水物を主成分とする請求項1~10のいずれかに記載のポリイミドフィルムの製造方法。
- 下記(a)、(b)、(c)、及び(d)からなる群より選ばれた1種以上である請求項1~11のいずれかに記載の製造方法によって得られるポリイミド系フィルム。
(a)表面粗さ(Rz)が0.08μm未満
(b)ガラス転移点が180℃以上350℃以下
(c)400nmの波長での光線透過率が60%以上90%以下
(d)ヘイズ値が0.1以上2.0以下 - 請求項12に記載のポリイミド系フィルムを用いたフレキシブル金属張積層体。
