しかし、アルミ製ライナーやアルミ合金製モノブロックでは、耐摩耗性や耐スカッフ性に問題があり、これに対し、ニッケルメッキ等のメッキ処理が施される場合もあるが、耐摩耗性や耐スカッフ性に関しては十分とはいえない。
このため、実際にはスカッフ、即ち焼き付きが発生することがあり、さらには被膜剥離を起こすことも判明した。このようなスカッフの発生はエンジン破損に直結し易く、できる限り排除しなければならない重要な問題である。
被膜表面にピットを含み、ピット量が0.01~2.1%の範囲内にあり、且つこの被膜表面の平均粗さRaが0.01~0.15μmの範囲内にあることを特徴とする。
上記ピストンがピストンリングを有し、このピストンリングが、上記ボアとの摺動部にクロム(Cr)被膜、窒化クロム(CrN)被膜又はダイヤモンドライクカーボン(DLC)被膜を有することを特徴とする。
上述の如く、本発明の鉄系溶射被膜は、内燃機関用シリンダーブロックのボア内面を被覆する鉄系溶射被膜である。
この鉄系溶射被膜の典型的な製造においては、シリンダーブロックを鋳造成型した後、溶射被膜の密着性を高めるためにシリンダーボア内表面を下地加工し、下地加工後のシリンダーボア内面に、鉄系金属材料を液滴として溶射し、溶射被膜を形成する。
特許文献1のようないわゆる粉末法では、球状の粒子が重なり合って被膜を形成するので剥離し易くなることがあるが、いわゆるワイヤー法では、上記よりも大きな粒子が横に伸ばされながら重なり合い、被膜形成時にはこれらが長さ方向に収縮しながら相互に結合するので、比較的強固で剥離しにくい被膜が得られる。
ワイヤー法によって得られる溶射被膜の断面写真の一例を図1に示すが、被膜内部に気孔2、即ち閉じ込められた気孔である閉気孔を含むことが多い。また、溶射被膜表面には、開放された部分を有する開気孔であるピット1が形成される。
この鉄系溶射被膜は、被膜表面にピット、即ち凹所のような開気孔を含み、ピット量が0.01~2.1%の範囲内にあり、且つこの被膜表面の平均粗さRaが0.01~0.15μmの範囲内にある。
なお、このピット量は、溶射被膜を平面観察した場合に、単位被膜表面積に存在する全てのピットが占有する面積の総和(割合)を意味しており、当該溶射被膜の表面写真から計測することできる。
かかる気孔の被膜断面における存在率を「断面気孔率」と称することにするが、この断面気孔率は当該溶射被膜を図1に示すように断面観察した場合に、単位被膜断面積に存在する全ての気孔が占有する面積の総和(割合)を意味しており、溶射被膜断面写真において確認される気孔を画像解析によって数値化し、算出することができる。
断面気孔率が2.1%を超えると、溶射被膜の強度が弱くなって被膜剥離が生じることがある。一方、断面気孔率が0.01%未満の場合には、油保持性が低下してスカッフが発生することがある。
平均硬度がHV280未満では、溶射被膜の摩耗が大きくなり、クリアランスが増加して油(オイル)消費が増加することがある。一方、平均硬度がHV500を超えると、相手ピストンリングやピストンへの攻撃性が高くなり、ピストンリングやピストンの摩耗が大きくなることがある。過度なピストンリング摩耗やピストン摩耗はスカッフ発生につながる可能性があるため回避することが望ましい。
炭素量が0.05質量%未満では、硬度が低くなって溶射被膜の強度が低下し、被膜剥離が発生することがある。一方、炭素量が0.25質量%を超えると、硬度が高くなって相手攻撃性が高くなり、摺動相手であるピストンリングやピストンの過度な摩耗を引き起こすことがある。
上述の如く、本発明の内燃機関用シリンダーブロックは、以上に説明した鉄系溶射被膜を内面に有するボアと、このボアを有するシリンダーブロック本体を備える。
ここで、鉄系溶射被膜は、ボアの内面全体に被覆されていてもよいが、使用するピストンのストロークに応じてピストンと摺動するボア内面部分に被覆されていてもよい。
なお、この内燃機関用シリンダーブロックでは、ボアに他の金属製のライナー、例えば鋳鉄製やアルミニウム合金製のライナーを配置し、このライナー内表面を上記の鉄系溶射被膜で被覆することも可能である。
上述の如く、本発明の内燃機関用摺動機構は、以上に説明した内燃機関用シリンダーブロックと、このシリンダーブロックのボアと摺動するピストンを備える。
そして、この摺動機構では、ピストンがピストンリングを有し、このピストンリングがボアとの少なくとも摺動部にクロム(Cr)被膜、窒化クロム(CrN)被膜又はダイヤモンドライクカーボン(DLC)被膜を有するものである。
これにより、本発明の内燃機関用摺動機構においては、上記樹脂コートを有するピストンと併用すれば、更に優れた耐スカッフ性や低摩擦性能を発揮させることができる。
成分の異なる鉄系ワイヤー材を用い、基材であるアルミニウム合金表面に、鉄系溶射被膜をプラズマ溶射法によって形成した後、各種の性能評価に供する各例の評価用試験片を切り出した。各例の溶射被膜性状などを表1に示す。
(1)ピストンリングとのフリクション評価試験法
溶射被膜のフリクション評価法として、各例の評価用試験片を図2に示す往復動摩擦摩耗試験機に供し、摺動時のフリクション値を測定した。試験条件は下記仕様とし、得られた試験結果を表2に示す。

溶射被膜のフリクション評価法として、各例の評価用試験片を図2に示す往復動摩擦摩耗試験機に供し、溶射試験材と相手ピストンリング材(またはピストン材)の摩耗量を測定した(形状測定器を用いて摩耗減肉量を計測)。試験条件は下記仕様とし、得られた試験結果を表2に示す。

溶射被膜の剥離評価として、各例の評価用試験片を図4に示すブラスト試験機に供し、ブラスト試験前後の溶射試験片の重量を測定し、溶射被膜の減少量(剥離量)を耐剥離性の指標とした。試験条件は下記仕様とし、得られた試験結果を表2に示す。

また、スカッフ試験結果は、スカッフが発生した押し付け荷重(kg)をスカッフ荷重とした。数値が大きいほど耐スカッフ性に優れていることを示している。
摩耗試験結果は、実施例1の摩耗量を基準値1.0として表記した。「溶射摩耗量」は数値が小さいほど溶射被膜自身の摩耗が小さいことを示しており、「リング摩耗量」は数値が小さいほど相手リング材の摩耗量が小さく、相手攻撃性の問題が無いことを示している。
更に、剥離試験結果は、実施例1の重量減少量を基準値1.0として表記した。数値が小さいほど耐剥離性が良好であることを示している。
また、本発明の範囲に属する実施例5と実施例6は、断面気孔率が好適範囲外である比較例2よりも耐スカッフ性に優れており、比較例3よりも耐剥離性に優れていることがわかる。
また、本発明の範囲に属する実施例7と実施例8は、HVが好適範囲外である比較例4よりも耐摩耗性に優れており、比較例5よりも耐相手攻撃性に優れていることがわかる。
さらにまた、本発明の範囲に属する実施例9と実施例10は、炭素量が好適範囲外である比較例6よりも耐摩耗性・耐剥離性に優れており、比較例7よりも耐相手攻撃性に優れていることがわかる。
よって、近年の自動車業界における高出力エンジン等の高い負荷環境においても十分な信頼性を提供することができる。
また、高出力エンジン等における低フリクションの発現は、このような高性能エンジンにおける更なる燃費向上をも実現するものであり、省エネルギーに資するものである。
更にまた、本発明の鉄系溶射被膜は、優れたスカッフ性能等を有する鋳鉄製ライナーレスのアルミ合金製モノシリンダーブロックを実現するものであり、特に高性能エンジンにおけるシリンダーブロックの軽量化を更に促進するもので、省エネルギー化も促進するものである。
また、本発明の技術的骨子は、自動車業界のみならず内燃機関を用いる他の業界にも応用可能である。
2 気孔(閉気孔)
Claims (8)
- 内燃機関用シリンダーブロックのボア内面を被覆する鉄系溶射被膜であって、
被膜表面にピットを含み、ピット量が0.01~2.1%の範囲内にあり、且つこの被膜表面の平均粗さRaが0.01~0.15μmの範囲内にあることを特徴とする鉄系溶射被膜。 - 気孔を含み、断面気孔率が0.01~2.1%の範囲内にあることを特徴とする請求項1に記載の鉄系溶射被膜。
- 平均硬度がHV280~500の範囲内にあることを特徴とする請求項1又は2に記載の鉄系溶射被膜。
- 鉄を主成分とし、さらに0.05~0.25質量%の炭素を含むことを特徴とする請求項1~3のいずれか1つの項に記載の鉄系溶射被膜。
- 請求項1~4のいずれか1つの項に記載の鉄系溶射被膜を内面に有するボアと、このボアを有するシリンダーブロック本体を備えることを特徴とする内燃機関用シリンダーブロック。
- 上記シリンダーブロック本体がアルミニウム合金又はマグネシウム合金から成ることを特徴とする請求項5に記載の内燃機関用シリンダブロック。
- 請求項5又は6に記載の内燃機関用シリンダーブロックと、このシリンダーブロックのボアと摺動するピストンを備える内燃機関用摺動機構であって、
上記ピストンがピストンリングを有し、
このピストンリングが、上記ボアとの摺動部にクロム(Cr)被膜、窒化クロム(CrN)被膜又はダイヤモンドライクカーボン(DLC)被膜を有することを特徴とする内燃機関用摺動機構。 - 上記ピストンが、そのピストンスカート部にグラファイト系又はモリブデン系の固体潤滑材を含有する樹脂コートを有することを特徴とする請求項6又は7に記載の内燃機関用摺動機構。
