本発明は、芯線(41)が被覆(42)で覆われてなるアルミ電線(40)に圧着される前の防食端子(10)であって、被覆(42)を皮剥ぎすることで露出された芯線(41)に圧着されるワイヤバレル(31)と、被覆(42)に圧着されるインシュレーションバレル(32)と、インシュレーションバレル(32)のうち被覆(42)に接する側の面に予め塗布された防食剤(50)とを備えた構成としたところに特徴を有する。このような構成によると、インシュレーションバレル(32)のうちアルミ電線(40)の被覆(42)に接する側の面に予め防食剤(50)が塗布されているから、圧着を行った際に、インシュレーションバレル(32)とアルミ電線(40)の被覆(42)との間に防食剤(50)を充填させることができる。

Description

防食端子、防食端子付き電線、および防食端子付き電線の製造方法
 本発明は、防食端子、防食端子付き電線、および防食端子付き電線の製造方法に関する。
 近年、自動車のワイヤハーネス等の分野においても、軽量化等を目的としてアルミ電線を使用するようになった。アルミ電線を端子に導通接続させるに当たり、アルミ電線の芯線と端子とが異種の金属によって形成されている場合には、特に両者の接触部分に水分が介在すると、両金属が水分中にイオンとして溶け込んで電気化学的反応により卑金属の腐食が進行する電食が発生することが知られている。ここで、端子は銅基材をプレス加工したものであるため、上記のように電線にアルミ電線を使用すると、銅とアルミの間でアルミ電線の電食が問題となる。
 そこで下記特許文献1に記載の端子では、樹脂モールド等からなる防食剤でインシュレーションバレルの内外を封止することで、電食を防止するようにしている。このため、インシュレーションバレルのうちアルミ電線の被覆に接する側の面には、防食剤を導入する溝が形成されており、圧着後に防食剤を滴下することによって溝に防食剤が充填されるようにしている。

 しかしながら、インシュレーションバレルの圧着条件によっては、溝にアルミ電線の被覆が食い込んでしまっている場合があり、防食剤を溝に導入することができなくなる。この結果、インシュレーションバレルとアルミ電線の被覆との間に隙間が形成されて水の浸入を許容し、電食を発生させるおそれがある。
 本発明は上記のような事情に基づいて完成されたものであって、インシュレーションバレルと被覆電線との間に確実に防食剤を介在させて電食を防止することを目的とする。
 本発明は、芯線が被覆で覆われてなる被覆電線に圧着される前の防食端子であって、被覆を皮剥ぎすることで露出された芯線に圧着されるワイヤバレルと、被覆に圧着されるインシュレーションバレルと、インシュレーションバレルのうち被覆に接する側の面に予め塗布された防食剤とを備えた構成としたところに特徴を有する。
 このような構成によると、インシュレーションバレルのうち被覆電線の被覆に接する側の面に予め防食剤が塗布されているから、圧着を行った際に、インシュレーションバレルと被覆電線の被覆との間に防食剤を充填させることができる。したがって、インシュレーションバレルと被覆電線との間に確実に防食剤を介在させて電食を防止することができる。
 本発明の実施の態様として、以下の構成が好ましい。
 インシュレーションバレルのうち被覆に接する側の面に、被覆電線の軸線方向と交差する方向に延びる防食剤浸入溝が形成されており、インシュレーションバレルが被覆に圧着された状態では防食剤が防食剤浸入溝に充填される構成としてもよい。
 このような構成によると、圧着状態で防食剤浸入溝に防食剤が充填されるようにしたから、インシュレーションバレルと被覆電線との間に確実に防食剤を介在させることができる。
 インシュレーションバレルは、底壁と、この底壁の両側縁から立ち上がる一対のバレル片とを備えて構成され、防食剤浸入溝は、一対のバレル片の先端部において閉じられている構成としてもよい。
 このような構成によると、インシュレーションバレルの周方向のほぼ全域に亘って防食剤を塗布することができる。また、バレル片の先端部に防食剤浸入溝が開口していないため、圧着に伴ってバレルの先端から防食剤が溢れ出すおそれはなく、インシュレーションバレルと被覆電線との間に防食剤を留めておくことができる。
 防食剤は、被覆電線への圧着に伴って防食剤浸入溝に沿って移動して周方向に広がる構成としてもよい。
 このような構成によると、インシュレーションバレルのうち被覆に接する側の面に対して防食剤を全面に塗布しておく必要はなく、圧着を行った際に、防食剤が防食剤浸入溝を通って周方向に広がるため、インシュレーションバレルと被覆電線の被覆との間に防食剤を充填させることができる。
 また、本発明は、上記の防食端子と、この防食端子に接続された被覆電線とを備え、防食剤に接するように被覆電線の被覆をインシュレーションバレルに載せて圧着が行われた後、圧着後のインシュレーションバレルに対して防食剤がさらに塗布された防食端子付き電線としてもよい。
 また、本発明は、ワイヤバレルとインシュレーションバレルを備えた防食端子のインシュレーションバレルの圧着面に予め防食剤を塗布する圧着前塗布工程と、被覆電線の被覆をインシュレーションバレルの圧着面に載せて圧着が行われることで、防食剤を被覆電線の被覆とインシュレーションバレルとの間に充填させる圧着工程と、圧着後のインシュレーションバレルに対して防食剤をさらに塗布する圧着後塗布工程とを備えた防食端子付き電線の製造方法としてもよい。
 本発明によれば、インシュレーションバレルと被覆電線との間に確実に防食剤を介在させて電食を防止することができる。

 <実施形態>
 本発明の実施形態を図1ないし図15の図面を参照しながら説明する。本実施形態における防食端子10は、図8に示すように、角筒形状をなす端子接続部20と、この端子接続部20の後方に形成された電線接続部30とを備えている。図1に示すように、電線接続部30がアルミ電線40の端末に圧着され、図4に示すように、電線接続部30に防食剤50が塗布されることにより、防食端子付きアルミ電線60が構成される。防食剤50は、防食端子10の上方から原液状態で滴下または散布された後、所定時間UV照射を行うことにより固化される。
 防食端子10は、銅合金からなる基材を打ち抜いて曲げ加工等を施すことによって形成されている。端子接続部20は、図8に示すように、角筒状をなす箱状に成形されており、この端子接続部20の内部には、弾性接触片21が形成されている。この弾性接触片21は、端子接続部20の底壁の前縁から後方に延びる形態をなし、弾性変形可能とされている。タブ状をなす雄端子(図示せず)が防食端子10に嵌合すると、雄端子が弾性接触片21と端子接続部20の天井壁との間に挟持され、雄端子と防食端子10が導通可能に接続される。
 電線接続部30は、アルミ電線40の芯線41に接続されるワイヤバレル31と、アルミ電線40の被覆42に接続されるインシュレーションバレル32とを備えて構成されている。また、電線接続部30は、端子接続部20と共通の底壁38を有している。芯線41は、複数本のアルミニウムからなる金属素線を撚り合わせたものとされている。また、被覆42は、絶縁性の樹脂によって構成されている。アルミ電線40の端末において被覆42を皮剥ぎすることによって芯線41が露出されており、この芯線41にワイヤバレル31が圧着されて導通可能に接続され、被覆42にインシュレーションバレル32が圧着される。
 ワイヤバレル31は、端子接続部20と共通の底壁38の両側縁から立ち上がる一対のワイヤバレル片31Aを有し、これらのワイヤバレル片31Aを内向きに巻き込みながら芯線41の内部に食い込ませるようにして芯線41に圧着される。一方、インシュレーションバレル32は、端子接続部20と共通の底壁38の両側縁から立ち上がる一対のインシュレーションバレル片32Aを有し、これらのインシュレーションバレル片32Aによって被覆42の外周面に沿わせるようにして被覆42に圧着される。図1に示すように、圧着後のインシュレーションバレル片32Aの先端同士は、互いに重なり合わない態様で所定の隙間を有した状態で配される。
 ワイヤバレル31の前後両側には、一対の貯留部33、34が形成されている。このうち前側に位置する貯留部を前側貯留部33とし、後側に位置する貯留部を後側貯留部34とする。図14に示すように、ワイヤバレル31の前端部にはベルマウスが形成されておらず、ワイヤバレル31の後端部には圧着の際にベルマウス37が形成され、このベルマウス37がワイヤバレル31の後端部から後方に向かうほど上り勾配をなすテーパ状とされている。さらに、ワイヤバレル31とインシュレーションバレル32は、側面視で切れ目無く連続して形成されており、この連続した部分に後側貯留部34が形成されている。なお、図1に示すように、後側貯留部34は、ベルマウス37の後端に露出した基材の端部からそのまま後方に延出されている。
 前側貯留部33は、図2に示すように、左右一対のワイヤバレル片31Aの先端部31Bと、芯線41の上部41Aとによって囲まれた上面開口の凹形状とされている。各ワイヤバレル片31Aは芯線41を巻き込む形態で配され、各ワイヤバレル片31Aの先端部31Bはいずれも芯線41の上部41Aにおいて内向きに配され、その基端部31Cはいずれも芯線41の両側部41Bにおいて上下方向に延びて配されている。また、各ワイヤバレル片31Aの先端部31Bは、左右方向に対向しており、いずれも芯線41の上部41Aに対してほぼ直交する配置とされている。
 このため、前側貯留部33に防食剤50を滴下すると、図5に示すように、防食剤50の大部分が前側貯留部33に貯留され、この前側貯留部33から溢れ出た防食剤50も先端部31Bに留められ、基端部31Cにまで流出することはない。すなわち、ワイヤバレル31に塗布された防食剤50は、ワイヤバレル31の上面における最大幅領域W1よりも狭い領域R1に配されるため、ワイヤバレル31が防食剤50によって大型化することはない。
 後側貯留部34は、図3に示すように、左右一対のインシュレーションバレル片32Aの先端部32Bと、被覆42の上部42Aとによって囲まれた上面開口の凹形状とされている。各インシュレーションバレル片32Aは被覆42を巻き込む形態で配され、各インシュレーションバレル片32Aの先端部32Bはいずれも被覆42の上部42Aにおいて内向きに配され、その基端部32Cはいずれも被覆42の両側部42Bにおいて上下方向に延びて配されている。また、各インシュレーションバレル片32Aの先端部32Bは、左右方向に対向しており、いずれも被覆42の上部42Aに対してほぼ直交する配置とされている。
 このため、後側貯留部34に防食剤50を滴下すると、図6に示すように、防食剤50の大部分が後側貯留部34に貯留され、この後側貯留部34から溢れ出た防食剤50も先端部32Bに留められ、基端部32Cにまで流出することはない。すなわち、インシュレーションバレル32に塗布された防食剤50は、インシュレーションバレル32の上面における最大幅領域W2よりも狭い領域R2に配されるため、インシュレーションバレル32が防食剤50によって大型化することはない。
 ここで、図7に示す従来の防食端子110と比較しながら、本実施形態の防食端子10の効果を説明する。従来の防食端子110では、電線接続部130に、防食剤150を貯留する貯留部が設けられていない。すなわち、バレル片131の先端部132は、被覆42の両側部42Bにおいて上方を向いて配されている。このため、被覆42の上部42Aに滴下された防食剤150は、被覆42の上部42Aを伝って下方へ流れ落ち、被覆42の両側部42Bに配されたバレル片131の先端部132を超えて底面133に至ることで、防食端子110を全周に亘って覆った状態になる。これにより、防食剤150は、電線接続部130の上面における最大幅領域W3よりも広い領域R3に形成され、電線接続部130は、防食剤150によって一回り大型化することになる。これに対して本実施形態の防食端子10では、図6に示すように、電線接続部30(図6ではインシュレーションバレル32を例示)が防食剤50によって全周に亘って覆われることはなく、防食剤50がなくなった分だけ電線接続部30を左右方向に小型化することができる。
 次に、インシュレーションバレル32のセレーション構造について説明する。図9に示すように、インシュレーションバレル32の圧着面(図9の図示手前側の面)35には、複数条の防食剤浸入溝36が形成されている。展開状態における防食剤浸入溝36は、アルミ電線40の軸線方向と直交する配置で直線状に延びて形成されている。この後、曲げ加工を行うことによって、インシュレーションバレル32が略U字状に成形され、これに伴って防食剤浸入溝36も略U字状に成形される。防食剤浸入溝36の両端部は、図11に示すように、インシュレーションバレル片32Aの先端部において開口することなく閉じられている。
 図10に示すように、インシュレーションバレル32の圧着面35には、予め防食剤50が塗布されている。この防食剤50は、圧着面35のうち各防食剤浸入溝36を含む領域に塗布されている。次に、図13に示すように、インシュレーションバレル32の圧着面35に被覆42を載せて圧着を行うと、被覆42によって押された防食剤50が防食剤浸入溝36に沿って移動して周方向に広がり、圧着後には、図15に示すように、防食剤浸入溝36に防食剤50が充填された状態になる。このため、インシュレーションバレル32の圧着面35と被覆42との間には、防食剤50を確実に介在させることができ、インシュレーションバレル32の後方から、インシュレーションバレル32の圧着面35と被覆42との界面を通って、芯線41とワイヤバレル31の界面に水が浸入することを防止することができ、もって電食を防止することができる。
 本実施形態は以上のような構成であって、続いてその作用を説明する。防食端子付きアルミ電線60を製造するには、まず、図10に示すように、インシュレーションバレル32の圧着面35に防食剤50を滴下して部分的に塗布し、必要に応じてUV照射を行う(圧着前塗布工程)。この結果、防食剤50は、図5および図6に示すように、貯留部33、34に貯留され、かつ、電線接続部30の上面における最大幅領域W1、W2よりも狭い領域R1、R2に配される。
 次に、図13に示すように、アルミ電線40の端末を電線接続部30に載置する。このとき、芯線41はワイヤバレル31に配され、被覆42はインシュレーションバレル32に配される。電線接続部30を圧着すると、ワイヤバレル31が芯線41に圧着され、ワイヤバレル31の圧着面に形成されたローレットセレーションに芯線41が食い込むことで芯線41の表面の酸化被膜が破壊され、電気的に導通がとられる。これと同時に、インシュレーションバレル32が被覆42に圧着され、防食剤50が防食剤浸入溝36に充填され、圧着面35の全面に塗布される(圧着工程)。この圧着は、Cクリンプ(各インシュレーションバレル片32Aの先端同士が重なり合わない態様で断面C字状をなす圧着方法)によって行われるため、各インシュレーションバレル片32Aと被覆42が隙間なく密着することになる。さらに、インシュレーションバレル32の圧着面35と被覆42との間には、防食剤50が介在しているため、アルミ電線40の被覆42の表面を伝って芯線41側に水が浸入するおそれはない。
 圧着後には、図1に示すように、前側貯留部33と後側貯留部34が形成されることになる。次に、前側貯留部33と後側貯留部34に必要とする量の防食剤50を滴下して塗布し、UV照射を行う(圧着後塗布工程)。すると、防食剤50は、図4に示すように、電線接続部30の上面に留められた状態で硬化し、電線接続部30が各バレル31、32の最大幅領域W1、W2よりも大型化しないで済む。各貯留部33、34は、銅合金からなる母材の表面にすずめっきが施された基材を打ち抜くことによって露出した銅合金に囲まれることで形成されているため、各貯留部33、34に滴下された防食剤50は、露出した銅合金に対して必然的に接触することになり、露出した銅合金の露出面を防食剤50によって効率良く封止することができる。言い換えると、銅合金の一部が一箇所に集約されているため、電線接続部30全体を防食剤50で覆う必要はなく、防食剤50の塗布を最小限に抑えることができる。
 以上のように本実施形態では、インシュレーションバレル32のうち被覆42に接する側の面(圧着面35)に予め防食剤50が塗布されているから、圧着を行った際に、インシュレーションバレル32とアルミ電線40の被覆42との間に防食剤50を充填させることができる。したがって、インシュレーションバレル32とアルミ電線40との間に確実に防食剤50を介在させて電食を防止することができる。
 インシュレーションバレル32のうち被覆42に接する側の面(圧着面35)に、アルミ電線40の軸線方向と交差する方向に延びる防食剤浸入溝36が形成されており、インシュレーションバレル32が被覆42に圧着された状態では防食剤50が防食剤浸入溝36に充填される構成としてもよい。このような構成によると、圧着状態で防食剤浸入溝36に防食剤50が充填されるようにしたから、インシュレーションバレル32とアルミ電線40との間に確実に防食剤50を介在させることができる。
 インシュレーションバレル32は、底壁38と、この底壁38の両側縁から立ち上がる一対のインシュレーションバレル片32Aとを備えて構成され、防食剤浸入溝36は、一対のインシュレーションバレル片32Aの先端部32Bにおいて閉じられている構成としてもよい。このような構成によると、インシュレーションバレル32の周方向のほぼ全域に亘って防食剤50を塗布することができる。また、インシュレーションバレル片32Aの先端部32Bに防食剤浸入溝36が開口していないため、圧着に伴ってインシュレーションバレル32の先端から防食剤50が溢れ出すおそれはなく、インシュレーションバレル32とアルミ電線40との間に防食剤50を留めておくことができる。
 防食剤50は、アルミ電線40への圧着に伴って防食剤浸入溝36に沿って移動して周方向に広がる構成としてもよい。このような構成によると、インシュレーションバレル32のうち被覆42に接する側の面(圧着面35)に対して防食剤50を全面に塗布しておく必要はなく、圧着を行った際に、防食剤50が防食剤浸入溝36を通って周方向に広がるため、インシュレーションバレル32とアルミ電線40の被覆42との間に防食剤50を充填させることができる。
 また、本発明は、上記の防食端子10と、この防食端子10に接続されたアルミ電線40とを備え、防食剤50に接するようにアルミ電線40の被覆42をインシュレーションバレル32に載せて圧着が行われた後、圧着後のインシュレーションバレル32に対して防食剤50がさらに塗布された防食端子付きアルミ電線60としてもよい。
 また、本発明は、ワイヤバレル31とインシュレーションバレル32を備えた防食端子10のインシュレーションバレル32の圧着面35に予め防食剤50を塗布する圧着前塗布工程と、アルミ電線40の被覆42をインシュレーションバレル32に載せて圧着が行われることで、防食剤50をアルミ電線40の被覆42とインシュレーションバレル32との間に充填させる圧着工程と、圧着後のインシュレーションバレル32に対して防食剤50をさらに塗布する圧着後塗布工程とを備えた防食端子付きアルミ電線60の製造方法としてもよい。
 <他の実施形態>
 本発明は上記記述及び図面によって説明した実施形態に限定されるものではなく、例えば次のような実施形態も本発明の技術的範囲に含まれる。
 (1)上記実施形態では防食端子10として端子接続部20を有する雌端子を例示しているものの、本発明は、タブ状をなす接続部を有する雄端子に適用してもよい。
 (2)上記実施形態ではUV硬化型の防食剤50を用いているものの、本発明によると、熱硬化型あるいは熱可塑型の防食剤を用いてもよい。
 (3)上記実施形態ではインシュレーションバレル32の圧着面35に2条の防食剤浸入溝36が形成されているものの、本発明によると、防食剤浸入溝の数は1条でもよいし、3条以上でもよい。あるいは、防食剤浸入溝を設けない構成としてもよい。
 (4)上記実施形態では防食剤浸入溝36がインシュレーションバレル片32Aの先端部32Bで閉じられているものの、本発明によると、防食剤浸入溝が開口しているものとしてもよい。
 (5)上記実施形態では複数本の金属素線からなる芯線を有する被覆電線を例示したが、例えば、芯線が比較的径の大きい1本の金属素線により形成されているもの、すなわち単芯型の被覆電線としてもよい。
 (6)上記実施形態ではアルミ電線40に銅合金製の防食端子10を接続する構成を例示しているものの、被覆電線の芯線とこれに接続される防食端子とが異種の金属によって形成されているものであれば他の材料を用いてもよく、例えば防食端子の構成材料として、強度に優れた銅を用いてもよい。

Claims (6)

  1.  芯線が被覆で覆われてなる被覆電線に圧着される前の防食端子であって、
     前記被覆を皮剥ぎすることで露出された芯線に圧着されるワイヤバレルと、
     前記被覆に圧着されるインシュレーションバレルと、
     前記インシュレーションバレルのうち前記被覆に接する側の面に予め塗布された防食剤とを備えた防食端子。
  2.  前記インシュレーションバレルのうち前記被覆に接する側の面に、前記被覆電線の軸線方向と交差する方向に延びる防食剤浸入溝が形成されており、前記インシュレーションバレルが前記被覆に圧着された状態では前記防食剤が前記防食剤浸入溝に充填されることを特徴とする請求項1に記載の防食端子。
  3.  前記インシュレーションバレルは、底壁と、この底壁の両側縁から立ち上がる一対のバレル片とを備えて構成され、前記防食剤浸入溝は、一対の前記バレル片の先端部において閉じられていることを特徴とする請求項2に記載の防食端子。
  4.  前記防食剤は、前記被覆電線への圧着に伴って前記防食剤浸入溝に沿って移動して周方向に広がることを特徴とする請求項2または請求項3に記載の防食端子。
  5.  請求項1ないし請求項4のいずれか一項に記載の防食端子と、
     この防食端子に接続された前記被覆電線とを備え、
     前記防食剤に接するように前記被覆電線の被覆を前記インシュレーションバレルに載せて圧着が行われた後、圧着後の前記インシュレーションバレルに対して前記防食剤がさらに塗布されたことを特徴とする防食端子付き電線。
  6.  ワイヤバレルとインシュレーションバレルを備えた防食端子の前記インシュレーションバレルの圧着面に予め防食剤を塗布する圧着前塗布工程と、
     前記被覆電線の被覆を前記インシュレーションバレルの圧着面に載せて圧着が行われることで、前記防食剤を前記被覆電線の被覆と前記インシュレーションバレルとの間に充填させる圧着工程と、
     圧着後の前記インシュレーションバレルに対して前記防食剤をさらに塗布する圧着後塗布工程とを備えた防食端子付き電線の製造方法。
