Description

蓄電デバイス用炭素材料、その製造方法及びそれを用いた蓄電デバイス
 本発明は、蓄電デバイス用炭素材料、その製造方法及びそれを用いた蓄電デバイスに関する。さらに詳細には、本発明は、低温特性に優れたリチウムイオン二次電池又はリチウムイオンキャパシタの負極用炭素材料、その製造方法及びそれを用いた蓄電デバイスに関する。
 高エネルギー密度、高出力特性が要求される用途に対応する蓄電装置として、近年、リチウムイオン二次電池と電気二重層キャパシタの蓄電原理を組み合わせた蓄電装置が注目されている。このような蓄電装置は、ハイブリッドキャパシタとも呼ばれるものである。ハイブリッドキャパシタに関しては、予め化学的方法又は電気化学的方法でリチウムイオンを吸蔵、担持させて負極電位を下げることにより、エネルギー密度を大幅に大きくすることを意図したものが提案されている。このようなキャパシタの負極は、リチウムイオンを吸蔵、脱離しうる負極をリチウム金属と接触させて前処理するという手法で作製されるものである。
 負極にリチウムイオンをドープする上記のようなタイプのキャパシタ、すなわちリチウムイオンキャパシタにおいては、-20℃~-10℃程の低温下において、その特性が顕著に低下する現象が見出されている。リチウムイオンキャパシタを自動車用などの蓄電装置として用いる場合、寒冷地での使用に耐えるべく、上記低温下での特性も極めて重要視される。
 上記の問題に関し、特許文献1においては、リチウムイオンキャパシタにおいて、ポリアセン系負極活物質粒子の50%体積累積径を0.1~2.0μmにすることで、低温特性が改善されるとの報告がなされている。すなわち、-20℃における静電容量が改善されることが開示されている。

 炭素材料には、ポリアセン系物質の他にも、コークス、ハードカーボン、グラファイト等の種類がある。これらの炭素材料は、六方晶系の結晶形態を有する。かかる結晶構造におけるc軸方向は、ファンデルワールス力で結合されているため、当該炭素材料は劈開性の強い材料ということができる。また、結晶性が高まるにつれて劈開性が高くなり、軟らかくなると共に、粉砕された粒子が鱗片状になっていくことが知られている。すなわち、炭素材料の結晶性が、その粉砕性、粉砕形状に大きく影響を及ぼすものと考えられている。
 なお、特許文献1に記載されているポリアセン系炭素材料は、フェノール樹脂等を炭化して得られる材料であり、他の炭素材料に対して比較的結晶性の悪い材料と評価されるものである。
 一方、炭素材料の中でも黒鉛材料としては、コークス、ピッチなど易黒鉛化性炭素を原材料として高温で黒鉛化した人造黒鉛、天然資源として産出される天然黒鉛などが挙げられる。ポリアセン系物質と比較すると、これらの黒鉛材料は結晶性が高いため、劈開性が高く、微粉砕が困難であるといえる。さらに、当該黒鉛材料を粉砕して得られる粒子のアスペクト比が高いため、微粉砕し、低温での電荷移動抵抗を小さくすることによって上記ポリアセン系物質と同等の性能を発揮することは非常に困難であった。
 本発明は、このような従来技術が有する課題に鑑みてなされたものである。そして、本発明の目的は、結晶性が高く劈開性の材料である黒鉛材料を微粉砕することにより、低温での電荷移動抵抗を低減できる構成の蓄電デバイス用炭素材料、その製造方法及びそれを用いた蓄電デバイスを提供することにある。
 本発明の第1の態様に係る蓄電デバイス用炭素材料は、黒鉛材料を粉砕してなる蓄電デバイス用炭素材料であって、10%体積累積径が0.45μm以上かつ1.7μm以下、50%体積累積径が0.8μm以上かつ4.0μm以下、90%体積累積径が1.55μm以上かつ8.9μm以下、となるようにそれぞれ制御されている。さらに、体積平均粒子径分布が、出現頻度の最も高い第2のピークと、前記第2のピークよりも小さい粒子径側に位置する第1のピークと、を少なくとも有することを特徴としている。
 本発明の第2の態様に係る蓄電デバイス用炭素材料は、第1のピークは粒子径0.01μm以上かつ1μm未満の第1の範囲に存在し、第2のピークは粒子径1μm以上かつ10μm以下の第2の範囲に存在することを特徴としている。
 本発明の第3の態様に係る蓄電デバイス用炭素材料は、第1の範囲に含まれる炭素材料(a)と、前記第2の範囲に含まれる炭素材料(b)との存在比(X)を、下記数式1で求めた場合、0.1~0.9の範囲であることを特徴としている。

 本発明の第4の態様に係る蓄電デバイス用炭素材料は、第2のピークを構成する成分と第1のピークを構成する成分は、黒鉛材料を流動層式ジェットミルで粉砕することにより同時に得られたことを特徴としている。
 本発明の第5の態様に係る蓄電デバイス用炭素材料負極は、本発明の蓄電デバイス用炭素材料を備えることを特徴としている。
 本発明の第6の態様に係る蓄電デバイスは、本発明の蓄電デバイス用炭素材料又は本発明の蓄電デバイス用負極を備えることを特徴としている。
 本発明の第7の態様に係る蓄電デバイスは、リチウムイオン二次電池又はリチウムイオンキャパシタであることを特徴としている。
 本発明の第8の態様に係る蓄電デバイス用炭素材料の製造方法は、本発明の蓄電デバイス用炭素材料を製造する製造方法であって、黒鉛材料を流動層式ジェットミルで粉砕する工程を含むことを特徴としている。
 本発明の第9の態様に係る蓄電デバイス用炭素材料の製造方法は、黒鉛材料として、アモルファスコークスを原材料として含む等方性黒鉛材料を用いることを特徴としている。
 本願の開示は、2012年10月9日に日本国において出願された特願2012-224117に記載の主題と関連しており、それらの開示内容は引用によりここに援用される。
 本発明の蓄電デバイス用炭素材料は、高い劈開性を有する黒鉛材料において、その粒子径分布がバイモーダルとなっているため、当該材料を蓄電デバイスに用いた場合の低温環境下における電荷移動抵抗を著しく低減することができる。その結果、低温環境下でも優れた出力特性を発揮する蓄電デバイスとすることができる。
 また、本発明の蓄電デバイス用炭素材料の製造方法によれば、高い劈開性を有する黒鉛材料を、ジェットミルにより粉砕するため、バイモーダルである粒子径分布を有する炭素材料を得ることができる。その結果、蓄電デバイスに適用した場合に低温環境下における電荷移動抵抗を低減できる蓄電デバイス用炭素材料の製造に適している。
さらに本発明の蓄電デバイスは、本発明の蓄電デバイス用炭素材料を適用するため、低温環境下における電荷移動抵抗が低減される。その結果、低温環境下でも優れた出力特性を発揮することができる。

 以下、図面を用いて本発明の実施形態について詳細に説明する。
[蓄電デバイス用炭素材料]
 本発明の蓄電デバイス用炭素材料は、黒鉛材料を粉砕してなるものである。
 黒鉛材料としては、コークス、ピッチなど易黒鉛化性材料を原材料として高温で処理した人造黒鉛、天然資源として産出される天然黒鉛などを挙げることができる。これらの黒鉛材料は、製鋼用電極、等方性黒鉛材など黒鉛関連産業で大量に生産され、加工粉など容易に入手可能である。また天然黒鉛は、天然資源として産出され、とくに熱処理など必要としないので容易に入手することができる。
 本発明の蓄電デバイス用炭素材料は、その10%体積累積径が0.45μm以上かつ1.7μm以下、50%体積累積径が0.8μm以上かつ4.0μm以下、90%体積累積径が1.55μm以上かつ8.9μm以下、にそれぞれ制御されている。
 ここで、10%体積累積径、50%体積累積径及び90%体積累積径は、例えば、一般的なレーザー回折散乱法により測定することができる。すなわち、10%体積累積径、50%体積累積径及び90%体積累積径とは、それぞれ、レーザー回折散乱法において体積粒子径の累積度数分布の10%、50%、90%を示す粒子径(直径)である。
 リチウムイオンを電解質に用いた蓄電デバイスでは、炭素材料と電解質との界面でのリチウムイオンの移動をスムーズに行うため、炭素材料の表面積は大きいことが好ましく、粒子径は小さい方が好ましい。特に、50%体積累積径が4.0μm以下であると炭素材料の負極と電解質との界面におけるリチウムイオンの移動をスムーズに行うことができ、抵抗を小さくすることができる。
 このようにして測定される50%体積累積径を4.0μm以下に制御することで、当該炭素材料の比表面積を十分に確保することができる。そのため、このような炭素材料を蓄電デバイスに適用すると、電荷移動抵抗を十分に低減することができる。なお、50%体積累積径が4.0μmを超える場合は、当該比表面積が減少し、電荷移動抵抗が増大する傾向がある。
 10%体積累積径が、0.45μm未満であると、微小粒子が多くなり過ぎ、電極がかさ高くなるため、体積基準の蓄電容量が小さくなると推定される。10%体積累積径が、1.0μmを超えると、2つのピークが重なりバイモーダルな粒度分布を形成しにくくなると推定される。このような観点から、10%体積累積径の範囲を0.45以上かつ1.0μm以下とすることが望ましい。
 90%体積累積径が、1.55μm未満であると、2つのピークが重なりバイモーダルな粒度分布を形成しにくくなると推定される。8.9μmを超えると、十分な比表面積が確保できず電荷移動抵抗が大きくなると推定される。このような観点から、90%体積累積径の範囲を1.8μm以上かつ6.0μm以下とすることが望ましい。
 一方、リチウムイオンを電解質に用いた蓄電デバイスでは、負極を構成する炭素材料粒子の表面にSEI(Solid Electrolyte Interface)膜を形成することが知られている。電解液の酸化還元によって形成されるSEI膜は、電気的には抵抗となるため、特に物質の移動速度が遅くなる低温環境下では、抵抗の増加を助長するものと考えられる。
 図1を参照して、バイモーダルの粒度分布を持つ本形態の炭素材料の電気的特徴を、シングルピークの粒度分布を持つ炭素材料と比較しながら説明する。図1(a)は、本発明に係るバイモーダルの粒度分布を持つ炭素材料を示し、図1(b)はシングルピークの粒度分布を持つ炭素材料である。
 SEI膜は、炭素材料の表面に形成される。すなわち、細かく粉砕された炭素材料を採用することにより、負極を構成する炭素材料内を通過する電流のSEI膜を通過する頻度が増える。また、SEI膜の厚みは、炭素材料、電解質、温度などに依存する傾向はあるものの、炭素材料の粒子径とはほとんど無関係である。そのため、粒子径を小さくすると、炭素材料内を流れる電流のSEI膜を通過する頻度が増加することとなる。その結果、低温環境下での抵抗が高くなり、低温での性能劣化の原因となると考えられる。このため、50%体積累積径が十分に小さい場合は、これが小さくなるにつれて低温環境下での抵抗が増加する傾向がある。一方、50%体積累積径を0.8μm以上とすることで、炭素材料内部での低温での抵抗増加を抑制することができ、低温環境下での抵抗を低減することができると考えられる。
 また、本発明の蓄電デバイス用炭素材料の体積平均粒子径分布が、出現頻度の最も高い第2のピークと、前記第2のピークよりも小さい粒子径側に位置する第1のピークと、を少なくとも有するように制御されている。すなわち、本形態に係る蓄電デバイス用炭素材料は、出現頻度の高い第2のピークと、それより粒子径が粗い側に存在する第1のピークと、を有するいわゆるバイモーダルである。
 バイモーダルであるとは、すなわち、粒子径分布を解析した際、ピーク部分が少なくとも2箇所(第1のピークと、第2のピーク)認められることを意味する。ここでいう第1のピークとは、明らかに極大を示すものとして観察される部分に限定されない。図2に示す粒度分布では、明らかな極大が認められない。このような場合、第1のピークは第1の凸部に含まれ、第2のピークは、第2の凸部に含まれているものと評価する。
 すなわち、体積平均粒子径分布の第2のピークより細かい側に存在する第2の凸部の頂点と共通の接線を有する肩状の部分が第1の凸部である。第1の凸部と前記接線との接点(第1の接点)の近傍粗い側に第1のピークが存在し、その粒子径の値は前記第1の接点における粒子径で近似できる。
 粒子径分布と前記共通の接線との関係は、第1の接点で第1のピークと接した後、一旦分布曲線から離れ、凹部と接することなく第2の凸部における第2の接点で再度接する。このため、第1の接点と第2の接点との間には変曲点が少なくとも2カ所存在する。
 なお、レーザー回折散乱法により測定された散乱光強度の情報は、フーリエ変換され、横軸を粒子径、縦軸を体積基準の頻度とする連続した分布曲線として与えられる。この分布曲線を少なくとも一階微分することで極大、極小及び変曲点を特定することができる。すなわち、極大、極小においては、体積平均粒子径分布の一階微分値が0となり、極大値はピークに対応する粒子径に相当する。さらに、一階微分及び二階微分の結果に基づき、粒子径分布の変曲点を特定することができる。このようにバイモーダルと評価できる粒子径分布を有することは、当該炭素材料を粒子径が大きい炭素材料(a)と小さい炭素材料(b)との2種類に大別できることを意味する。
 粒子径の大きな第2のピークを構成する炭素材料によって、炭素材料内を流れる電流のSEI膜を通過する頻度を減らすことができ、炭素材料内の抵抗を減少させることができる。その結果、蓄電デバイスの低温環境下での優れた特性に寄与することができる。すなわち、まずは、粒子径の大きな第2のピークを構成する炭素材料により、SEI膜を通過する回数の少ない電流のネットワークが構成される。そして、粒子径の大きな第2のピークを構成する炭素材料の隙間に、さらに細かい第2のピークあるいは肩を構成する炭素材料が配置するものと考えられる。これらの微細粒子により、炭素材料と電解質との界面の面積を増やすことができ、リチウムイオンの移動する界面が増えるので導電性を確保することができるものと考えられる。
 上記効果について、図1に基づき、1つのピークで炭素材料が構成する場合と比較し説明する。図1(a)は、炭素材料が、バイモーダルあるいは肩を有する場合を示す。図1(b)は、炭素材料が、1つのピークで構成される炭素材料である場合を示す。
 図1(a)に示す系における電流の流れる経路については、主に粗い粒子を経由する導電経路になりやすいものと考えられる。そのため、銅箔から離れた炭素粒子へ電流が流れるに際して、図1(b)の場合よりも図1(a)の場合の方が、電流がSEI膜を通過する回数が低減されるものと評価できる。したがって、図1(a)の場合は、銅箔から離れた炭素材料まで小さな抵抗で電流を流すことができると考えられる。
 また、バイモーダルの炭素粉末の場合、細かな炭素粒子を多く含有している。細かな粒子は体積に対する表面積の比率(比表面積)が大きく、このような粒子を多く含むことにより、十分大きな表面積の確保に資する。したがって、図1(a)の場合の方が、炭素と電解質間のリチウムの移動する界面を十分に大きくすることができるものと考えられる。
 なお、上述のような二つのピーク以外にも、粒度の小さいものの微弱なピークが認められ、厳密にはいわゆるマルチモーダルな粒子径分布と評価できる場合も想定されうる。マルチモーダルとは、厳密にはピークが3つ以上認められることを指す。このような場合でも、本発明の上記趣旨に合致する限り、バイモーダルとみなすことができる。
 本形態に係る蓄電デバイス用炭素材料において、上記第1のピークが粒子径0.01μm以上かつ1μm未満の第1の範囲に存在し、上記第2のピークが粒子径1μm以上かつ10μm以下の第2の範囲に存在するように粒子径分布を制御することが好ましい。このような粒子径分布となるように制御することにより、電荷移動抵抗値をより低減することができる。なお、さらに電荷移動抵抗値を低減する観点から、第1のピークとしては、0.2μm以上1μm未満の領域に含まれるものであることが好ましく、0.5μm以上0.7μm未満の領域に含まれるものであることがより好ましい。また、同様の観点から、第2のピークとしては、1μm以上5μm以下の領域に含まれるものであることがより好ましい。
 本形態に係る蓄電デバイス用炭素材料において、上記第1の範囲に含まれる炭素材料(a)と、上記第2の範囲に含まれる炭素材料(b)との存在比(X)が、0.1~0.9の範囲であることが好ましい。このような値に制御することによって、電荷移動抵抗値をより低減することができる。なお、さらに電荷移動抵抗値を低減させる観点から、Xの範囲が0.2~0.8であることがより好ましく、0.2~0.6であることがさらに好ましく、0.3~0.5であることが最も好ましい。ところで、このようなXの値は次の数式1に基づいて算出することができる。

(式中、Aは炭素材料(a)の最大出現頻度を表し、Bは炭素材料(b)の最大出現頻度を表す。)
 上記数式1においては、それぞれのピークを代表する粒子径に基づいて評価するべく、各ピーク位置における最大出現頻度で存在比を求めることとしている。ここで、頻度は、レーザー回折式粒度分布系によるレーザー回折散乱法により求めることができる。そして最大出現頻度は、横軸を粒子径の対数、縦軸を存在比とした粒子径分布により決定される値である。この粒子径分布は、累積粒子径分布を一定区間毎に分割し、1区間内に含まれる度数の割合を存在比として表示して得ることができる。
 本形態に係る蓄電デバイス用炭素材料において、第2のピークを構成する成分と第1のピークを構成する成分とは、黒鉛材料を流動層式ジェットミルで粉砕し同時に得られたことが好ましい。
 ジェットミルの方式には、衝突板式ジェットミル、旋回式ジェットミル、流動層式ジェットミル等が挙げられる。これらの中で、流動層式ジェットミルは、対抗するノズルから噴射される高圧の空気を超高速ジェットとして衝突させ、粒子を気流の衝突する領域に供給し粒子どうしの衝撃によって数μmオーダーまでの粉砕を実現する装置である。当該装置は、気流式粉砕装置とも称されるものである。
 上記の流動層式ジェットミルは、粒子同士の衝突による粉砕メカニズムであるので、粒子の表面が削られるように粉砕されると考えられる。粒子径が小さくなってくると、粒子同士が衝突しても破壊するほどのエネルギーが与えられなければそれ以上粉砕することは困難になる。このため、ジェットミル粉砕に供された炭素材料は過粉砕されにくく、第1のピークを構成する炭素材料は、粒子径分布中の安定した位置に対応するものとして形成される。
 上記のとおり、本形態におけるジェットミルの方式としては、流動層式ジェットミルが適切であり、これを用いることで、炭素材料の50%体積累積径を徐々に細かくしながら、体積平均粒子径分布のほぼ定位置に、第1のピークを形成することができる。すなわち、体積平均粒子径分布における第1のピークに対応する炭素材料と、第2のピークに対応する炭素材料と、を同時に得ることができる。第1のピークの粒子径が安定しているので、過粉砕することなく、低温での抵抗の小さい炭素材料を得ることができると考えられる。
 また、流動層式ジェットミルは、粉砕装置内で循環を繰り返しながら粉砕されるので過粉砕されにくく、バイモーダルの炭素材料が得られやすいと考えられる。
 大きな剛体との摩擦、衝撃などによる摩砕等により粉砕を行う機械式粉砕装置では、衝撃が強いために微細な粒子が発生し、ブロードな粒度分布を形成しやすくなるものと考えられる。そのため、低温での抵抗の小さい炭素材料を得られにくいと考えられる。
 なお、本形態に係る蓄電デバイス負極は、本発明の蓄電デバイス用炭素材料を備えるものである。前述のとおり、本発明の本発明の蓄電デバイス用炭素材料は、低温での抵抗を小さくする特性を発揮することができる。そのため、これを適用した本形態の蓄電デバイス用負極も同様に、低温での抵抗を小さくする特性を発揮することができる。
 また、本形態に係る蓄電デバイスは、本発明の蓄電デバイス用炭素材料又は本発明の蓄電デバイス負極を備えるものである。前述のとおり、本発明の本発明の蓄電デバイス用炭素材料及び本発明の蓄電デバイス負極は、いずれも低温での抵抗を小さくする特性を発揮することができる。そのため、これらのいずれかを適用した本形態の蓄電デバイスは、低温下でも抵抗が低減されており、優れた特性を発揮することができる。なお、本形態において、蓄電デバイスをリチウムイオン二次電池又はリチウムイオンキャパシタとすることができる。このように適用することで、リチウムイオン二次電池又はリチウムイオンキャパシタの電荷移動抵抗値が低減され、これらの出力特性を向上させることができる。特に、リチウムイオンキャパシタにおいては、リチウムイオン電池よりも高い大きな電流を扱うので、内部抵抗の小さい本発明の炭素材料を好適に利用することができる。
 以上述べたように、本形態に係る蓄電デバイス用炭素材料では、所望の粒子径分布を有するように制御されているため、電荷移動抵抗を低減することができる。そして、当該蓄電デバイス用炭素材料をリチウムイオン二次電池の負極やリチウムイオンキャパシタの負極等の蓄電デバイス用負極として適用することにより、これらの蓄電デバイスの出力特性を向上させることができる。
[蓄電デバイス用炭素材料の製造方法]
 次に、本形態に係る蓄電デバイス用炭素材料の製造方法について説明する。
 本形態に係る蓄電デバイス用炭素材料の製造方法は、前述した流動層式ジェットミルを用い、空気を媒体として黒鉛材料を粉砕する工程を含んでいる。
 上記ジェットミルの機能としては、前述したとおりである。すなわち、粒子同士の衝突による粉砕メカニズムを採用しているため、粒子の表面が削られるように粉砕が行われる。また、粒子径が小さくなってくると、粒子同士が衝突しても破壊するほどのエネルギーが与えられなければそれ以上粉砕することは困難になるため、ジェットミル粉砕に供された黒鉛材料は過粉砕されにくい。したがって、上記工程により、第1のピークを構成する炭素材料は、粒子径分布中の安定した位置に対応するものとして形成される。
 また、上記ジェットミルを使用することで、炭素材料の50%体積累積径を徐々に細かくしながら、体積平均粒子径分布のほぼ定位置に、第1のピークを形成することができる。すなわち、体積平均粒子径分布における第1のピークに対応する炭素材料と、第2のピークに対応する炭素材料と、を同時に得ることができる。第1のピークの粒子径が安定しているので、過粉砕することなく、低温での抵抗の小さい炭素材料を得ることができると考えられる。
 また、流動層式ジェットミルは、粉砕装置内で循環を繰り返しながら粉砕されるので過粉砕されにくく、バイモーダルの炭素材料が得られやすいと考えられる。
 大きな剛体との摩擦、衝撃などによる摩砕等により粉砕を行う機械式粉砕装置では、衝撃が強いために微細な粒子が発生し、ブロードな粒度分布を形成しやすくなるものと考えられる。そのため、低温での抵抗の小さい炭素材料を得られにくいと考えられる。
 本形態に係る蓄電デバイス用炭素材料の製造方法において、上記黒鉛材料としては、天然黒鉛又は人造黒鉛を採用することができる。なお、本発明が所望とするバイモーダルの粒子径分布を有するものとして最適化された炭素材料を得る観点から、特にアモルファスコークスを原材料として含む等方性黒鉛材料を採用することが好ましい。アモルファスコークスを原材料として含む等方性黒鉛材料は、製造工程に黒鉛化処理が含まれているので、不純物含有量が少ないことが特徴として挙げられる。また、原材料にアモルファス部分を含んでいるので、粒子の表面が削られるように粉砕される傾向が強くなる。そのため、過粉砕されにくく、低温環境下での抵抗増加を抑制することができると考えられる。
 上記流動層式ジェットミルの稼動条件としては、粉砕機の圧力バランスをとる観点から、粉砕機と気流分級機を連結した粉砕系を形成し、気流分級機の調整により粒度分布を調整することが好ましい。気流分級機は、粉体粒子の質量に作用する力と、表面に作用する力との差を利用して粉体を分級する装置である。粉体粒子の質量に作用する力は、遠心力、慣性力、重力などを利用し、表面に作用する力は、気流による摩擦力を利用する。一般的には、次のようにして分級が行われる。すなわち、装置内で回転するロータの外側から内側に向かう気体の流れを形成し、比表面積の小さい粗大粒子は遠心力でロータ外側に分離され、比表面積の大きい微小粒子はロータ内部に気流に乗って分離される。
 得られる炭素材料を細かくするためには、ロータの回転数を早くして遠心力の作用を大きくする、気流を早くして粉体の表面に作用する力を大きくするなどの方法が挙げられる。さらに、粉砕機側の圧縮空気の圧力を変えるなどの方法を用いることもできる。なお、これらの方法を複数組み合わせることもできる。しかしながら、これらの方法に限定されるものではない。
 以上述べたように、本形態に係る蓄電デバイス用炭素材料の製造方法では、流動層式ジェットミルを用いて所望の炭素材料の粉砕を行う工程を有するため、所望の粒子径分布を有する蓄電デバイス用炭素材料の製造に適している。すなわち、低温環境下における電荷移動抵抗が著しく低減された炭素材料を製造することができる。
 以下、本発明を実施例及び比較例によりさらに詳細に説明するが、本発明はこれら実施例に限定されるものではない。
 まず、アーステクニカ社製流動層式ジェットミルを用い、空気を媒体として人造黒鉛を粉砕した。アーステクニカ製流動層式ジェットミルには、分級機が一体的に組み込まれている。当該分級機におけるロータ回転数を適宜変えることにより分級点を調整し、10%体積累積径(D10)、50%体積累積径(D50)及び90%体積累積径(D90)が、それぞれ異なる実施例1~実施例4及び比較例1~2の炭素材料を準備した。これらの値は表1にまとめて示す。

 次いで、実施例1~4及び比較例1~2の炭素材料90質量部に対し、アセチレンブラック粉体5質量部、SBR系共重合体バインダー4質量部、カルボキシメチルセルロース(CMC)2質量部、イオン交換水200質量部を加えた。これらを混合攪拌機にて十分混合することにより実施例1~5に係る負極スラリーを得た。
 上記負極スラリーを、厚さ18μmの銅箔片面に対し、固形分目付量にして1.0g/cmとなるように塗工し、60℃で乾燥した。そして、各電極をφ15mmサイズに切り出し、さらに200℃で2時間真空乾燥し、実施例1~4及び比較例1~2に係る負極電極を作製した。
 上記負極箔電極と、その対極となるφ15mm、厚み20μmの金属リチウムとを、厚さ20μmのポリエチレン製セパレータを介在させて配置し、実施例1~4及び比較例1~2に係る模擬セルを組んだ。この模擬セルに注入する電解液としては、エチレンカーボネート、ジエチルカーボネートを重量比で1:1とした混合溶媒に対して、濃度が1mol/LとなるようにLiPFを溶解させた溶液を用いた。
 上記模擬セルに対し、25℃において、上限電圧2.0V、下限電圧0.01Vで充放電を行い、さらに上限電圧2.0V、下限電圧0.1Vで充放電を行った。そして、-30℃の環境下で周波数を10mHz~1MHzまで変化させ、これらのセルを交流インピーダンス測定に供した。測定した交流インピーダンスのデータに基づき、図3に示す複素平面表示図(コール-コール・プロット)を作成し、図3におけるRctを-30℃における電荷移動抵抗(Ω)として測定・算出した。その結果を表1に併せて示す。
 なお、各例に係る粉砕後の黒鉛材料については、それぞれレーザー回折式粒子径分布測定装置(MT3300EX II;日機装株式会社製)を用いた測定に供した。その測定結果を図4に示す。実施例1~3に係る炭素材料では、各々の粒子径分布において、第1のピークと第2のピークとの間に極小を有することが確認された。また、実施例4では、第2のピークと共通の接線を有する第1のピークが存在し、接線と第1のピーク及び第2のピークとの接点の間には、2つの変曲点が存在する粒度分布であった。さらに、実施例1~4はいずれも、第1のピークが0.01μm以上1μm未満の領域に含まれ、第2のピークが1μm以上10μm以下の領域に含まれるものであることが確認された。次いで、これらの測定結果から、第1のピークのピークトップの体積平均粒子径(μm)及び最大出現頻度A(%)と、第2のピークのピークトップの体積平均粒子径(μm)及び最大出現頻度B(%)をそれぞれ求め、表1に併せて示した。さらに、A及びBの値から上記数式1に基づいて存在比Xを算出し、Xの値も表1に併せて示すこととした。また、各実施例及び各比較例のXの値と電荷移動抵抗値との関係を図5に示した。
 表1及び図5に示すように、実施例1~4のセルは、上記数式1に基づいて算出されるXの値で、0.1~0.9の範囲に包含されるものと認められた。このように粒子径分布が最適化された各実施例のセルにおいては、電荷移動抵抗の値が6.3~7.95kΩとなっており、低温環境下における抵抗の値としては十分に低減されていることがわかる。
 また、図4に示す体積平均粒子径分布において、実施例1~3は、第1のピークと第2のピークとの間に極小値を有することがわかる。さらに、実施例1~3は、電荷移動抵抗の値が6.3~7.5kΩとなっており、低温環境下における抵抗の値としてはさらに低減されていることがわかる。
 これに対し、比較例2では、第2のピークの存在は確認されたが、第1のピークの存在は確認できなかった。また、比較例1、比較例2の電荷移動抵抗の値は、それぞれ約8.0kΩ、8.9kΩと非常に高い値が得られた。つまり、これら比較例に係るセルの低温環境下における抵抗の値は、体積平均粒子径分布において、少なくとも1つの出現頻度の最も高い第2のピークと、それより小さい粒子径側に第1のピークと、を有する実施例の炭素材料よりも高いことが確認された。
 以上、本発明を実施例及び比較例によって説明したが、本発明はこれらに限定されるものではなく、本発明の要旨の範囲内で種々の変形が可能である。

Claims (9)

  1.  黒鉛材料を粉砕してなる蓄電デバイス用炭素材料であって、
     10%体積累積径が0.45μm以上かつ1.7μm以下であり、50%体積累積径が0.8μm以上かつ4.0μm以下であり、90%体積累積径が1.55μm以上かつ8.9μm以下であり、
     体積平均粒子径分布が、出現頻度の最も高い第2のピークと、前記第2のピークよりも小さい粒子径側に位置する第1のピークと、を少なくとも有することを特徴とする蓄電デバイス用炭素材料。
  2.  前記第1のピークは粒子径0.01μm以上かつ1μm未満の第1の範囲に存在し、前記第2のピークは粒子径1μm以上かつ10μm以下の第2の範囲に存在することを特徴とする請求項1に記載の蓄電デバイス用炭素材料。
  3.  前記第1の範囲に含まれる炭素材料(a)と、前記第2の範囲に含まれる炭素材料(b)との存在比(X)を、下記数式1で求めた場合、0.1~0.9の範囲であることを特徴とする請求項2に記載の蓄電デバイス用炭素材料。

  4.  前記第2のピークを構成する成分と第1のピークを構成する成分は、黒鉛材料を流動層式ジェットミルで粉砕することにより同時に得られたことを特徴とする請求項1~3のいずれか一項に記載の蓄電デバイス用炭素材料。
  5.  請求項1~4のいずれか一項に記載の蓄電デバイス用炭素材料を備えることを特徴とする蓄電デバイス用負極。
  6.  請求項1~4のいずれか一項に記載の蓄電デバイス用炭素材料又は請求項5に記載の蓄電デバイス用負極を備えることを特徴とする蓄電デバイス。
  7.  リチウムイオン二次電池又はリチウムイオンキャパシタであることを特徴とする請求項6に記載の蓄電デバイス。
  8.  請求項1~3のいずれか一項に記載の蓄電デバイス用炭素材料の製造方法であって、
     黒鉛材料を流動層式ジェットミルで粉砕する工程を含むことを特徴とする蓄電デバイス用炭素材料の製造方法。
  9.  前記黒鉛材料として、アモルファスコークスを原材料として含む等方性黒鉛材料を用いることを特徴とする請求項8に記載の蓄電デバイス用炭素材料の製造方法。
