Abstract
Description
例えば、航空ジェットエンジンのタービンディスクや、発電用ガスタービンディスクのような同心円状の形状を有する高い変形抵抗の大型鍛造品の熱間鍛造に最適な熱間鍛造用金型の製作において、従来は一体型で非常に大きな素材ブロックからの削りだしによって製作がなされていた。これにより、金型に使用される素材のブロックは5トンを超える重量となり、溶解重量としては10トンを超える大型の鋼塊重量にて製造可能であることが要求されていた。また、多くの素材が金型の型彫り中にスクラップとなり、生産性が悪いという課題があった。
上記の問題に対して、複数の金型片を組み立てて大型の金型を作製する提案がなされている。例えば、特開2009-66661号公報(特許文献1)には、放射状のパターンで配置された複数の金型片を組み立てて一体化する方法が開示されている。
そのため、熱間鍛造を終了した鍛造材は、金型片に接触している部分のみが鍛造され、移動した金型片の隙間に被鍛造材が侵入してしまい、その部分の形状は所望のものとすることが困難となる。
本発明の目的は、大型の鍛造材であっても所望の形状を得ることができる、安価な熱間鍛造用金型を提供することである。
すなわち本発明は、被鍛造材を熱間鍛造するための熱間鍛造用金型であって、前記金型は複数個のリング状金型片が同心状に組み合わされて固定されており、前記リング状金型片の軸方向が被鍛造材を鍛造する際の押圧方向となり、前記金型の被鍛造材と接する部分には型彫面が形成されるとともにニッケル基超耐熱合金の肉盛層が形成されている熱間鍛造用金型である。
また本発明は、前記前記リング状金型片の内周面または外周面には、段差部が形成されている熱間鍛造用金型である。
更に本発明は、前記リング状金型片は軸方向の一端面が型彫面側となり、前記リング状金型片の内周面または外周面には、軸方向の他端面から前記一端面に向かって径が小さくなる周面が形成されている熱間鍛造用金型である。
好ましくは、前記複数個のリング状金型片は焼嵌めにより固定されている熱間鍛造用金型である。
更に好ましくは、前記肉盛層の組成が、質量%で、B:0.02%以下、C:0.01~0.15%、Mg:0.01%以下、Al:0.5~2%、Si:1%以下、Mn:1%以下、Ti:1.5~3%、Cr:15~22%、Co:5~15%、Mo:3~6%、W:3~6%、Nb:4%以下、Ta:1~7%、且つ、Ta単独またはTa+2Nbの合計で1~7%を含み、残部はNi及び不純物でなる熱間鍛造用金型である。
例えば、図1及び図2に示すように、円柱状金型片3を組み立てた時の中心とし、その周囲に外周部リング状金型片2を同心円状に嵌め合わせるように組み合わされて固定されることで一体化して熱間鍛造用金型1とする。この構成は、例えば、ディスク状の熱間鍛造材を製造する場合に用いられる。
また、例えば図3及び図4に示すように、リング状金型片8を組み立てた時の中心とし、その周囲に外周部リング状金型片2を同心円状に嵌め合わせるように組み合わされて固定されることで一体化して熱間鍛造用金型1とすることもできる。この構成は、例えば、リング状の熱間鍛造材を製造する場合に用いられる。
何れの構成も、被加工材の大きさに応じて、幾つかの外周部リング状金型片を同心円状に嵌め合わせることにより、熱間鍛造用金型の直径を大きくすることができる。しかも、金型片同士が拘束し合うため、強度的には一体物の金型に匹敵する。また、複数個の金型片を嵌め合うことで、従来の一体型で非常に大きな素材ブロックからの削りだしによる金型の作製と比較して、金型作製時の削りだし工数を削減でき、生産性も向上させることができる。その結果、例えば、特許文献1のように被鍛造材が部分的に鍛造が不十分となることもなく、所望の形状を得ることが可能となる。また、本発明の熱間鍛造用金型では、金型片ごとに肉盛溶接が可能なため、肉盛溶接に要する時間の短縮が可能である。
なお、本発明で規定する各金型片を製造するには、例えば、中心部を構成する円柱状金型片の場合は、用意した円柱状金型片素材を切削によって加工するのが簡便である。また、リング状金型片や外周部リング状金型片の場合は、芯金を用いた中空鍛造(芯金鍛造)、リングミル圧延によりリング状金型片素材や外周部リング状金型片素材を製造して、その素材を切削加工によって所望の寸法に加工するのが簡便である。
さらに本発明では、被加工材との直接接触する部位に、ニッケル基超耐熱合金の肉盛層を設けることが必要である。ニッケル基超耐熱合金の肉盛層を設けることで、被加工材との接触面の熱間強度を向上させることができる。
ニッケル基超耐熱合金の肉盛層は、高温の被加工材と直接接触する部位で最も高温となるが、例えば、後述するTaを含有する合金や、Udimet520相当合金(UdimetはSpecial Metals社の登録商標)、Udimet720相当合金、Waspaloy相当合金(WaspaloyはUnited Technologies社の登録商標)、Alloy718相当合金、等の組成を有する合金を選定することにより、航空ジェットエンジンディスクや大型発電用ガスタービンディスクの熱間型打鍛造に用いても大幅に長寿命の熱間鍛造金型が得られる。
より好ましくは、質量%で、C:0.35~0.42%、N:0を超えて0.03%以下、Si:0.3~1.2%、Mn:0.3~0.7%、Al:0を超えて0.025%以下、P:0~0.03%、S:0~0.01%、V:0.50~1.10%、Cr:4.80~5.50%、Ni:0を超えて0.25%以下、Cu:0を超えて0.15%以下、Mo:1.2~2.7%、残部はFe及び不純物でなる合金を用いるとよい。
なお、各金型片の材質はそれぞれの金型片を別な材質で構成しても良い。但し、熱膨張特性に差異が生じると、例えば、焼嵌めが困難になる場合があることから、別な材質を選択するのであれば、熱膨張特性が近似したものを選択すると良い。熱膨張特性や、機械的特性などを考慮すると、同一素材で全ての金型片(円柱状金型片、リング状金型片、外周部リング状金型片)を形成するのが好ましい。
また、本発明では、図1や図3に示すように、前記リング状金型片の内周面または外周面に、軸方向の他端面から一端面に向かって径が小さくなる周面を形成しても良い。例えば、上型に本発明の熱間鍛造用金型を用いようとすると、各金型片の落下を確実に防止しようとすると、例えば、図1や図3に示すように、被鍛造材と接触する面側(作業面)の反対側の面側から、順次、径が小さくなるようにしておけば、各金型片の落下を確実に防止することが可能となる。なお、各金型片を嵌め合わせによる組合せで、固定する方法としては、例えば、単に嵌め合わせるものの他、焼嵌め、冷し嵌め等の方法を用いることができる。なかでも焼嵌めは金型片同士の嵌め合いが容易であるため、好ましい。
本発明で規定する肉盛層の合金組成は、本願出願人の提案による特開平2-97634号公報で記した合金を肉盛用として適正に調整した範囲のものである。なお、化学組成は特に記載のない限り質量%として記す。
B:0.02%以下
Bは粒界強化作用により、高温の強度と延性を高めるのに有効であるため、Bは必要に応じて添加することができる。しかし、過剰なB添加は硼化物を形成する。硼化物は、溶接時に硼化物の局部溶解が生じ高温割れの原因となるため、Bの上限を0.02%以下とする。Bの効果を得る好ましい含有量は0.001~0.015%である。
C:0.01~0.15%
CはCrを主体として粒界にM23C6型の炭化物を不連続に析出し、粒界を強化させる作用をもつため、Cの下限を0.01%とする。しかし、0.15%を越える過剰のCは一次炭化物の生成量を増加させ、靭延性を低下させるため、Cの上限を0.15%とする。
Mg:0.01%以下
Mgは不純物のO(酸素)またはSをMgOやMgSの形で安定化させ、粒界脆化や熱影響部(Heat-Affected-Zone)のクラックを抑制する。そのため、Mgは必要に応じて添加することができる。しかし、過剰なMgはMg系介在物を増加させて強度を低下させる場合があるため、Mgの上限を0.01%以下とする。
AlはNiと結合して安定なγ’相を析出させ、熱間鍛造中の高温強度を与えるための重要な元素である。また、本発明で規定する合金組成の場合、高温強度の向上のためにγ’相中の{Ti+Ta(+Nb)}/Al比を高くしてγ’相の格子定数を大きくし、γ’の析出による格子歪を高める必要がある。そのため、前述の効果を得るためにAlの下限を0.5%とする。一方、Alの過度の添加は溶接性を阻害するため、Alの上限を2%とする。好ましいAlの下限は1.0%であり、好ましいAlの上限は1.6%である。
Si:1%以下
Siは脱酸元素として添加するため、0%を超える含有量は少なからず残存する。Siが1%を超えると有害相の析出や高温強度が低下するため、Siの上限は1%とする。好ましくは0.5%以下の範囲である。
Mn:1%以下
MnもSiと同様に脱酸元素として添加するため、0%を超える含有量は少なからず残存する。Mnが1%を超えると有害相の析出や高温強度が低下するため、Mnの上限は1%とする。好ましくは0.5%以下の範囲である。
TiはAlと同様、Niと結合してγ’相を析出させ、高温強度を高める作用をもつため、Tiの下限を1.5%とする。一方、3%を越える多量のTiは、溶接性を阻害するだけでなく、後述するTaのγ’相中への固溶度を減少させ、また、η相(Ni3Ti)が析出して強度を低下させるので、Tiの上限は3.0%とする。好ましいTiの下限は2.1%であり、好ましいTiの上限は2.7%である。
Cr:15~22%
Crは合金の基地中に置換型原子として固溶し、強度、弾性限および硬さを高める。また耐摩耗性を向上させる効果があるため、Crの下限を15%とする。一方、Crが22%を越えると組織が不安定となり、Mo、Wとともに脆化相であるσ相を生成しやすくなるので、Crの上限を22%とする。好ましいCrの下限は17%であり、好ましいCrの上限は19%である。
Co:5~15%
Coは高温域でのγ’の固溶量を増加させて溶接性を改善させるため、Coの下限を5%とする。一方、Coが多量となるとラーベス相などの有害相の析出を生じ易くなるため、Coの上限を15%とする。好ましいCoの下限は8%であり、好ましいCoの上限は12%である。
Mo:3~6%
Moはオーステナイト相に固溶して、基地を強化し、高温強度を向上させるのに有効な元素であり、Moの下限は3%とする。一方、MoはCrと同様、組織を不安定にするためMoの上限は6%とする。好ましいMoの下限は4%であり、好ましいMoの上限は5%である。
W:3~6%
Wはマトリックスの固溶化元素として、前述するMoと同様、引張強度を向上させるのに有効な元素であるため、Wの下限は3%とする。一方、Wが6%を越えると、Moと同様、組織の安定性に悪影響を及ぼすため、Wの上限は6%とする。さらに好ましいWの下限4%であり、好ましいWの上限は5%である。
Ta:1~7%
Taは、前述するTiと同様、Ni3AlのAl側に固溶してγ’の格子定数を大きくし、引張強度を向上させる。上記の効果を得るために、Taの下限を1%とする。一方、Taが7%を越えるとδ相(Ni3Ta)の析出を生じて延性を劣化させるため、Taの上限を7%とする。さらに好ましくは3~5%である。
Nb:4%以下
NbはTaと同族の元素であり、Taの一部をNbで置換できる。しかし、Nbの原子量はTaの約1/2であることから、Nbを添加する場合はTa+2Nbとする。また、Nbは高温強度を向上させ、前述するTaと同様の効果を及ぼすが、高温強度を向上させる効果はTaに及ばないため、NbについてはTaと共に複合添加する。NbとTaを複合添加した場合でも、Ta+2Nbで1~7%の範囲とする。
残部のNiはオーステナイト基地とNi3(Al,Ti,Ta)または、Ni3(Al,Ti,Ta,Nb)なるγ’析出強化相を構成する基本元素である。
Fe≦3%、P≦0.03%、S≦0.03%、Ca≦0.02%、Zr≦0.01%
また、不純物元素のうち、特に制限すべき元素にO(酸素)がある。酸素については0.050%以下とするのが好ましい。これはOが肉盛用金属粉末を肉盛溶接時に酸化させる有害元素であるためである。本発明では、活性なTiやAlを含むため、Oはできる限り低い方が良く、その上限を0.050%以下とする。Oを低減するには、肉盛用金属粉末製造時に不活性ガス雰囲気中で製造するのが好ましい。なお、Oの下限については特に限定しないが、現実的には0.005%が限界である。
中間層として固溶強化型耐熱合金を具備することにより、合金工具鋼からなる金型片と肉盛層からなる析出強化型耐熱合金との溶接性を向上させ、金型片と肉盛層との間に発生する応力をより確実に緩和させることができ、熱間鍛造用金型の寿命をより一層向上することができる。中間層は、単層でも良いし、二以上の成分の異なる固溶強化型耐熱合金を積層して用いても良い。
なお、本発明で言う固溶強化型耐熱合金とは、例えば、JIS-G4901やG4902に示される組成を有する合金のうち、合金元素を固溶させて基地(マトリックス)を強化することが可能な組成を有する合金や、ASTM-A494に記される合金で有ればよい。
典型的な成分範囲を示すと、質量%で、C:0.15%以下、Cr:15~30%、Co:0~3%、Mo:0~30%、W:0~10%、Nb:0~4%、Ta:0~4%、Ti:0~1%、Al:0~2%、Fe:0~20%、Mn:0~4%を含み、残部はNi及び不純物でなる合金である。
肉盛の方法には、例えば、上記合金をワイヤに加工して肉盛する方法と、金属粉末を用いる方法とがあり、何れの方法を用いてもよい。但し、上記のTaを含有する合金は、凝固速度が遅いと偏析しやすいこと、更には、ワイヤまでの加工が必要なことを考慮すると、粉末を用いて肉盛するのがよい。
例えば、円柱状金型片は、素材となる熱間鍛造材を用いて、材質に応じた熱処理を行って強度と靭性を付与して円柱状金型片素材とする。
また、リング状金型片や外周部リング状金型片は、芯金を用いた中空鍛造やリング圧延を行う。その後、材質に応じた熱処理を行って強度と靭性を付与し、リング状金型片素材や外周部リング状金型片素材とする。なお、リング状金型片素材や外周部リング状金型片素材の製造時において、芯金鍛造で製造するか、或いは、リング圧延で製造するかは寸法に応じて適宜選択すると良い。
その後、円柱状金型片素材、リング状金型片素材、外周部リング状金型片素材を切削加工にて、型彫面形成を含む粗加工を行い、所望の寸法に整える。その後、ニッケル基超耐熱合金の肉盛層を形成する。本発明では、金型片毎に肉盛層を形成することができるため、複雑な型彫り面全体に肉盛をしやすいという利点もある。
そして、円柱状金型片は外径部、リング状金型片や外周部リング状金型片は外径及び内径部を切削加工にて仕上加工を行い、各金型片を組み立てて、最後に作業面に型彫加工を行い、熱間鍛造用金型とすることができる。
また、本発明の熱間鍛造用金型では、外周部リング状金型片の個数や寸法を変化させることで、大型の熱間鍛造用金型とすることができる。
そのため、従来では数トンもの大型の素材から削りだしによって製作がなされていた熱間鍛造用金型を歩留りよく製造することが可能となる。
また、本発明の熱間鍛造用金型では、被加工素材の熱間変形抵抗が300MPa以上、被加工材と接触する金型の表面温度が500℃以上、及び、圧縮軸荷重が150MN以上といった、従来では一体成型が困難であった大型熱間型打鍛造用金型とすることができる。
なお、本発明でいう熱間鍛造は、熱間プレス、恒温鍛造やホットダイ等も熱間鍛造に含むものとする。
前述の素材を用いて熱間鍛造にてパンケーキを作製した。次に、前記パンケーキの中央をポンチにて孔をあけ、芯金鍛造を行うことで、直径1560mm、内径1040mm、高さ180mmのリング状金型片素材と、直径1050mm、内径610mm、高さ180mmのリング状金型片素材と、直径620mm、内径300mm、高さ180mmのリング状金型片素材を作製した。作製したリング状金型片素材を焼入れ・焼き戻しにより硬度45HRCに調質を行った。軸方向が被鍛造材を鍛造する際の押圧方向となり、金型片の被鍛造材と接する部分には、図3に示す型彫面を切削加工にて形成した。
次に前述の型彫り面に2種類のニッケル基超耐熱合金の肉盛層4を形成した。肉盛層の形成は表1に示した中間層5を肉盛溶接した後、前記の中間層5の被加工材との接触面(作業面)側に、表2に示した組成を有するニッケル基超耐熱合金層を形成した。
肉盛溶接はPTA(Prasma Transferrd Arc)とし、溶接時の酸化を防止するためにArガスを用いた。肉盛溶接後、リング状金型片を焼嵌め形状に仕上の切削加工を行った。焼嵌め代は1.5mmとした。焼嵌めは400℃にて実施した。そして、各金型片を組み立てて、最後に作業面に型彫加工を行い、熱間鍛造用金型とした。
従来の一体物の熱間鍛造用金型では、型彫り面の深部などを機械的に肉盛溶接することが困難なところ、本発明の熱間鍛造用金型では、金型片ごとに肉盛溶接が可能なため、肉盛溶接に要する時間を55%短縮できた。また、従来の一体物の熱間鍛造用金型では、素材から削りだしする必要があり、歩留まりがおおよそ74%であることろ、本発明の熱間鍛造用金型では、歩留まりがおおよそ80%であった。
鍛造条件は被鍛造材加熱温度を1000℃、金型加熱温度を300℃とし、加圧速度を20mm/secとした。熱間鍛造後に熱間鍛造用金型を調査したところ、割れ等の不良は全く確認されなかった。
次に、肉盛溶接した作業面から断面観察用試験片を採取し、肉盛合金Aと肉盛合金Bとのへたりを観察した。その結果を図6(肉盛合金A)及び図7(肉盛合金B)を示す。図7には僅かに凹凸が確認され、へたりはじめているのが確認されたのに対し、図6で示す肉盛合金Aでは凹凸は確認されず、高い強度となっていることが確認された。
そのため、従来では数トンもの大型の素材から削りだしによって製作がなされていた熱間鍛造用金型を歩留りよく製造することが可能となる。
また、本発明の熱間鍛造用金型では、被加工素材の熱間変形抵抗が300MPa以上、被加工材と接触する金型の表面温度が500℃以上、及び、圧縮軸荷重が150MN以上といった、従来では一体成型が困難であった大型熱間型打鍛造用金型とすることができる。

Claims (5)
- 被鍛造材を熱間型打鍛造するための熱間鍛造用金型であって、前記熱間鍛造用金型は複数個のリング状金型片が互いに同心円状に組み合わされて固定されており、前記リング状金型片の軸方向が被鍛造材を鍛造する際の押圧方向となり、前記熱間鍛造用金型の被鍛造材と接する部分には型彫面が形成されるとともにニッケル基超耐熱合金の肉盛層が形成されていることを特徴とする熱間鍛造用金型。
- 前記前記リング状金型片の内周面または外周面には、段差部が形成されていることを特徴とする請求項1に記載の熱間鍛造用金型。
- 前記リング状金型片は軸方向の一端面が型彫面側となり、前記リング状金型片の内周面または外周面には、軸方向の他端面から前記一端面に向かって径が小さくなる周面が形成されていることを特徴とする請求項1または2に記載の熱間鍛造用金型。
- 前記複数個のリング状金型片は焼嵌めにより固定されていることを特徴とする請求項1乃至3の何れかに記載の熱間鍛造用金型。
- 肉盛層の組成が、質量%で、B:0.02%以下、C:0.01~0.15%、Mg:0.01%以下、Al:0.5~2%、Si:1%以下、Mn:1%以下、Ti:1.5~3%、Cr:15~22%、Co:5~15%、Mo:3~6%、W:3~6%、Nb:4%以下、Ta:1~7%、且つ、Ta単独またはTa+2Nbの合計で1~7%を含み、残部はNi及び不純物でなることを特徴とする請求項1乃至4の何れかに記載の熱間鍛造用金型。
