Description

形状計測方法
 本発明は、数値制御装置により制御される産業機械などに利用される形状計測方法に関する。
 工作機械の衝突防止装置として利用される形状計測方法としては、対象物にスリット光を照射して、対象物の形状に沿った光像を得て、CCDカメラにて撮像するという光切断法が知られている(特許文献1)。
 また、CADシステムにおいて対象物の三次元モデルを作成する方法としては、基準面に設置した対象物の第1の点群データと、基準面に姿勢を変えて設置した対象物の第2の点群データとを取得し、これら二つの点群データを結合して単一の結合点群データとする方法がある(特許文献2)。
 更に、衝突防止装置に利用される形状計測方法としては、空間を多面体状に分割して形成された3次元メッシュ構造を生成し、測定された前記ワークまでの距離情報に基づいて、ワークの測定点座標を算出し、3次元メッシュ構造の一単位(以下、ボクセルという)と対応するワークの位置を走査した回数に対する、算出した測定点がボクセルに含まれる回数の比率が所定の閾値以上のときに、ボクセルは前記ワークの形状であるとして測定形状マップを作成する方法がある(特許文献3)。

 点群データからSTLデータを生成する場合は、図26に示す二次元ドロネー図などを利用することが考えられる。ここで、STLとは、3D system社によって開発された三次元CADシステムの業界標準ファイルフォーマットであるStandard Triangulalated Languageの略であり(Stereo Lithographyとも呼ばれる)、三次元形状を小さな三角形の集合体として表現するものである。また、二次元ドロネー図とは、「各三角形(セル)の外接円が他の頂点を内部に含まない空間分割」である。
 二次元ドロネー図によって生成された STL データは、閉じていない多面体となる。つまり複数方向から三次元計測を行い、それぞれの計測方向からの面生成結果を座標系整合・結合し、形状データを生成する。このようにして生成された形状データは、サーフェイス(面)の集まりであり、ボリューム要素を持ったソリッド形状を厳密に定義していない。特許文献2では、第1、第2の点群データを結合する際に欠落箇所があると、作成した単一の結合点群データがソリッド化せず閉じた形状モデルとはならない可能性があった。
 計測データの利用方法によっては、従来のサーフェイス形状で必要十分であることもあるが、アプリケーションによっては、入力形状データとして閉じた多面体であることを前提条件としている場合がある。
 これはプログラム上で干渉計算などの幾何計算を行う際、物体のボリューム要素を厳密に定義した閉じた多面体を計算の出発点とすることでアプリケーションの実装容易性・頑健性が向上することに起因する。
 計測点群から閉じた STL データを生成するために、図27に示すボクセル形状表現など離散的な形状モデルを利用して、これに対応することもできる。特許文献3は、ワークの3次元データである測定形状マップを用いるが、測定形状マップが3次元メッシュ構造のボクセルであるため、離散的な形状モデルであった。
 しかし、離散的なボクセル形状表現では、解像度向上によるメモリ使用量・処理速度のアルゴリズムが三乗のオーダーで増加し、高解像度の形状表現が非常に困難である。
 また、ボクセル形状から生成した閉じた多面体では、non-manifold な多面体となる可能性が高い。閉じた多面体と同様に manifold な多面体であることも幾何計算を取り扱うアプリケーションの制約条件となる場合があり、解決課題となっている。
 ここで、「manifold」な多面体とは、図23~図25に示すように、多面体の辺と面の接続関係に注目した時に、1つの辺を3つ以上の面が共有するような「non-manifold」でなく、幾何学的に素性の良い性質を持つ多面体を意味する。図23は、四つの平面が一つの辺を共有する例を示し、図24は、二つの立方体の四つの面が一つの辺を共有する例を示し、図25は、四つの傾斜面の上端が一つの辺を共有する例を示すものである。
  更に、多面体の重要な特性として自己交差を含まないという性質が考えられる。自己交差とは、多面体を構成する三角形同士が互いに重なり合う現象を意味する。自己交差を含む多面体も幾何計算に関するアプリケーションでは取り扱いが難しいため、自己交差を含まないという多面体の特性は重要である。図28は、自己交差を含む多面体の例を示すものである。図28(a)は、二次元における自己交差を示し、図28(b)(c)は、三次元における自己交差の例(1)(2)を示したものである(図中破線部分が自己交差である)。
 本発明は、上述した従来技術に鑑みてなされたものであり、三次元計測器によって計測した点群データから計測対象物のmanifoldでかつ自己交差を含まない閉じた多面体データを生成することを目的とする。
 上記課題を解決する本発明の請求項1に係る形状計測方法は、以下の工程により構成される。
 (1) 三次元計測器によって計測対象物を複数の計測方向から走査することにより、計測対象物の計測点群データを計測方向ごとに取得する工程。(2) 計測点群データを元に計測対象物の形状を表現する陰関数を生成する工程。(3) 計測対象物の形状を表現する陰関数を元に多面体データを生成する工程。
 更に工程(3)は、以下の小工程により構成される。
 (a) 計測点群データに基づいて、計測対象物が存在する計測領域全体を三次元ドロネー図による空間分割処理を行うことにより隙間なく埋め尽くされた四面体の小領域(以下、セルという)に分割する工程。(b) 三次元ドロネー図におけるセルの各頂点を陰関数により計測対象物の内側に存在する内点と、外側に存在する外点とに分類する工程。(c) 三次元ドロネー図内の全てのセルのうちの四つの頂点が内点と外点との両方を含む境界セルを抽出する工程。(d) 境界セルの辺のうち、両端点が内点と外点との組み合わせになる辺と計測対象物表面の交点を計算する工程。(e) 各境界セルが持つ3点又は4点の交点を繋ぎ合わせることにより三角形又は四角形の面を求める工程。(f) 全ての三角形又は四角形の面を結合することによりmanifoldでかつ自己交差を含まない閉じた多面体データとする工程。
 本発明においては、計測対象物の表面形状を表すサーフェイスが存在する計測領域全体を三次元ドロネー図による分割処理により隙間なく、かつ重複なく埋め尽くされた四面体のセルに分割しているので、サーフェイスと各境界セルとの交点は必然的に3点又は4点となる。従って、これらの交点を繋ぎ合わせた三角形又は四角形の面は、サーフェイスで各境界セルをスライス(切断)した面(以下、その面をスライス断面という)とみなすことができる。そのため、全ての境界セルのスライス断面を結合すると、閉じた多面体データを生成することができる。しかも、その閉じた多面体データは、スライス断面の各辺を二つの面が共有するから、一つの辺を3つ以上の面が共有するnon-manifoldではなく、従って、manifoldということができる。更に、三次元ドロネー図の各セルは、三次元ドロネー図定義より互いに重なり合わない。従って、各セルのスライス断面を結合して生成される多面体データは、自己交差を含まないことを保証することができる。
 つまり、本発明は、manifoldでかつ自己交差を含まない閉じた多面体データを簡単かつ確実に生成できることになる。
 従来では、manifold でかつ自己交差を含まない閉じた多面体データという後続処理で取り扱い易い形式での多面体データ生成は困難であった。そのため、上記のような特性をもつ形状データが必要な場合は、人手による形状修正作業に頼っている。
 本発明は、従来のボクセルなどの離散的な形状表現手法と比較して、交点座標計算において連続的な座標値を採用できるため、形状近似精度が高く、各三角形面の法線ベクトルなど情報の欠落を抑えることができる。
 尚、[発明の効果]以降の説明において、「サーフェイス」とは、計測対象物から表面形状以外のものを捨象して抽象的な表現としたものであり、一般的には、[課題を解決するための手段]及び[特許請求の範囲]に記載される通り、外部から観測される計測対象物そのものの意味である。

 本発明では、先ず、三次元計測器によって計測対象物を走査(スキャン)することにより、計測対象物における計測点群の三次元座標である計測点群データを取得する。
 即ち、本実施の形態では、図1に示すように、三次元計測センサ1を工作機械の主軸2に取り付け、主軸2を計測方向(下向き)Aに対して直行する主軸移動方向(水平方向)Bに移動させながら計測対象物3を計測する。計測対象物3は、テーブル9上に載置され、工作機械の主軸2は、三次元方向に移動可能となっている。
 三次元計測センサ1としては、例えば、計測対象物3までの距離を計測するレーザーセンサを用いる場合、主軸移動方向Bに移動した後、紙面垂直方向に一定距離移動し、その後、主軸移動方向Bに移動することを繰り返すことにより、計測対象物3を三次元的に計測することができる。
 或いは、三次元計測センサ1として、計測対象物3までの距離を計測するレーザーセンサを紙面垂直方向に直線的に配置したラインセンサを使用する場合は、主軸移動方向Bに一回移動することで、計測対象物3を三次元的に計測することが可能となる。
 三次元計測センサ1により計測された点である計測点aは、三次元計測センサ1から計測方向Aである下向きに降ろされた点であり、計測対象物3上だけでなく、テーブル9上にも存在する。
 各計測点aについて計測された計測点群データは、主軸2の三次元座標、即ち、三次元計測センサ1の三次元座標と、三次元計測センサ1から計測対象物3までの距離からなり、計測方向Aから眺めて見える範囲で構成され、対象物の死角(影)に入り見えない部分は含まれない。つまり、計測方向から眺めて重複のない点群データとなる。
 このように、計測方向から眺めて重複がないため点群データは、三次元計測センサ1から計測対象物3までの距離、つまり、高さ情報を含むので、「高さ情報を持った2次元の点群データ(=3次元の点群データ)」と考えることができる。
 即ち、計測点群データは、図2aに示すように、計測方向に投影した2次元データと考え、図2bに示すような2次元の点群データから2次元の三角形メッシュを作成する。点群データは、図2aにおいては縦横に一定間隔で配置される2次元の点群であり、また、2次元の三角形メッシュとは、図2bに示すように、2次元の点群が三角形の頂点を構成するように辺により連結されたものである。
 本実施の形態では、ドロネー三角形分割を利用して、2次元の点群データから2次元の三角形メッシュを生成する。
 ここで、ドロネー三角形分割とは、三次元座標の集まりである計測点群から表面形状を復元する場合に、形状を表現するための三角形メッシュを作成する方法の一つであり、次の条件を満たす三角形による空間の分割をいう。
(1)点群の各点を頂点とする。
(2)各三角形外接円の内部には点群の点が含まれない。
 尚、三次元座標の集まりである計測点群から表面形状を復元することができれば、ドロネー三角形分割に限られない。
 上記の手順で生成された2次元の三角形メッシュの各頂点(=点群データ)は高さ情報を持っているので、図3に示すように、高さ情報を付加することで、計測対象物の表面形状を表す立体的な三角形メッシュ(=サーフェイスC)となる。
 即ち、本実施の形態では、「高さ情報を持った2次元の点群データ」から、計測対象物の表面形状を立体的な三角形メッシュで表したサーフェイスCをサーフェイスデータ(以下、三角形メッシュデータという)として作成するのである。立体的な三角形メッシュも計測対象物の表面形状を表すサーフェイスの一種であり、三角形メッシュデータもサーフェイスデータの一種である。尚、図3は、立体的な三角形メッシュで表したサーフェイスCの一つのイメージを示すものであり、図1の計測対象物の表面形状と異なる形状である。また、図4に示すサーフェイスC(図中、破線で示す)は、図1に示す計測対象物3に対応する。
 このように、計測対象物3をある一つの計測方向から三次元計測センサ1で走査することにより取得した点群データに基づいて、計測対象物3の表面形状を立体的な三角形メッシュで表したサーフェイスCを三角形メッシュデータとして取得することができるが、一つの計測方向から得られた結果に過ぎない。
 そこで、本実施の形態では、複数の計測方向から得られた結果を組み合わせ、計測対象物を表現する以下のような陰関数を生成する。この陰関数の生成処理よって計測対象物を面データの集合であり物体のボリューム要素を厳密に定義していないサーフェイスデータから、物体のボリューム要素を厳密に定義したソリッドデータに変換・表現できるのである。本実施の形態の陰関数は具体的には、任意の三次元座標値を受け取り、指定座標値が計測対象物の内側の場合は1、外側の場合は0、を出力する内外判定関数である。
 即ち、計測対象物の表面形状を立体的な三角形メッシュで表した三角形メッシュデータを利用して、ある一つの計測方向から見て、対象物がない領域(1)と、(1)以外の領域(2)に分類するための陰関数を作成する。
 領域(1)は、サーフェイスCよりも三次元計測センサ側の領域であり、また、領域(2)は、サーフェイスCよりも計測対象物側の領域であるから、領域(1)と領域(2)の境界面がサーフェイスCである(図4参照)。
 つまり、陰関数は、サーフェイスCを境界面として、対象物がない領域(1)と、(1)以外の領域 (2)とを分類するものであり、言い換えると、対象物がない領域(1) と、(1)以外の領域(2)の境界面により、計測対象物3の表面形状を表すサーフェイスCを定義するサーフェイスデータということができる。
 ここで、領域(2)は、計測対象物が存在する可能性のある領域であるが、即座に計測対象物の存在する領域と判断することはできない。例えば、図1に示すように、計測方向Aが下向きである場合には、領域(2)となっても、他の方向、例えば、計測方向が横向きである場合は、対象物がない領域(1)と判断される場合があるからである。
 このように、1面計測のみによる陰関数は対象物が存在する領域を過大に評価する。つまり、実際には、計測対象物が存在しない領域を計測対象物が存在する領域と誤判定する場合がある。
 そこで、複数方向から計測対象物を測定し、複数の測定点群データを取得し、計測対象物の表面形状を立体的な三角形メッシュで表した複数の三角形メッシュデータを作成し、各三角形メッシュデータから陰関数を各々作成し、作成された複数の陰関数を合成し、最終的な陰関数とする。このようにすると、過大評価を極力抑えることができる。
 理想的には、計測対象物を、平面図、右側面図、正面図、左側面図、背面図、底面図の6方向から計測することが望ましい。しかし、底面を除く5方向から計測した取得した点群データに基づく陰関数を合成(論理積)すると、計測対象物の全領域にわたる表面形状を表すサーフェイスを一応求めることが可能である。
 この点について、以下に簡単に説明する。図5に示すように、計測対象物3に対して、上面からの計測方向Aと、左面からの計測方向Dと、右面からの計測方向Eとから三次元計測を行う。但し、図面では三次元を表現できないため、図3では、紙面に垂直な2方向からの計測についての説明を簡略化して、主に二次元で説明する。
 上面から計測方向Aの場合は、図6に示すように、計測対象物3の上面の形状を表すサーフェイスC1(図中、破線で示す)を境界面として、それより上側を対象物がない領域(1)とし、それより下側を対象物がある領域(2)とする陰関数が作成される。サーフェイスC1は、お椀型で底部に凸部を設けた形状となっている。対象物がある領域(2)には図中斜線を施した。
 同様に、左面からの計測方向Dの場合は、図7に示すように、計測対象物3の左面の形状を表すサーフェイスC2(図中、破線で示す)を境界面として、それより左側を対象物がない領域(1)とし、それより右側を対象物がある領域(2)とする陰関数が作成される。但し、実際の計測においては、三次元計測センサ1がテーブル9に干渉しないように、テーブル9より一定高さ以上に計測範囲が制限され、計測対象物3のテーブル9に接する部分は計測できない。計測できない領域は、対象物が存在しない領域(1)である。
 同様に、右面からの計測方向Eの場合は、図8に示すように、計測対象物3の右面の形状を表すサーフェイスC3(図中、破線で示す)を境界面として、それより右側を対象物がない領域(1)とし、それより左側を対象物がある領域(2)とする陰関数が作成される。但し、実際の計測においては、三次元計測センサ1がテーブル9に干渉しないように、テーブル9より一定高さ以上に計測範囲が制限され、計測対象物3のテーブル9に接する部分は計測できない。計測できない領域は、対象物が存在しない領域(1)である。
 このように3方向から計測した場合の各陰関数C1,C2,C3の論理積を求めると、図9に示すように、各計測方向A,D,Eからの計測において、対象物がある領域(2)とされる領域でも、他の計測方向からの計測によれば、対象物がない領域(1)とされることになる。実際には、3次元であるので、紙面と垂直な2方向から計測した場合の各陰関数の論理積も求めることになる。ここで、「論理積」とは、ある計測方向からの計測によれば、対象物がある領域(2)とされる領域でも、他の計測方向からの計測によれば、対象物がない領域(1)とされるときには、対象物がない領域(1)と判断することを言う。
 そして、底面については、図10に示すように、計測方向D,Eからの側面計測(その他の紙面と垂直な2方向からの計測も含む)により不正確ながら求められることになる。具体的には、左面からの計測方向D,Eの場合には、計測できない領域は対象物が存在しない領域(1)となることから、計測範囲の下限で水平方向に切断した形状として底面の形状が判ることになる。また、紙面と垂直な2方向から計測した場合も同様に底面の形状が判ることになる。
 但し、「不正確」としたのは、実際には、底面からの計測を行っていないことにより過大評価が残っているということである。即ち、各計測方向から計測した場合の陰関数の論理積が最終的な陰関数であり、計測対象物の表面形状を表すサーフェイスを定義するサーフェイスデータであるが、図10に示すように、過大評価として底面の中央に形成された凹部3aについては、正確な形状を求めることができない。同様に、計測対象物3のテーブル9に接する部分についても正確な形状を求めることができない。
 仮に、底面方向からの計測を行えば、最終的な陰関数が計測対象物の全領域にわたる表面形状を正確に表すことも可能である。
 このようにして求められた最終的な陰関数は、図11に示すように、計測領域内において計測対象物の表面形状を表すサーフェイスCを定義するサーフェイスデータである。サーフェイスCの外部は対象物がない領域(1)であり、サーフェイスCの内部は(1)以外の領域(2)、即ち、対象物がある領域である。また、最終的な陰関数により定義されるサーフェイスCは、立体的な三角形メッシュで表したサーフェイスCとは、厳密な意味では一致しない。しかし、点群データの間隔が十分に狭いときには、おおよその値としては一致することから、本実施の形態では、同一の符号Cを付している。尚、計測領域とは、物理的に計測対象物が存在する領域ではなく、コンピュータ内において計測対象物の表面形状を表すサーフェイスCが存在すると仮想的に想定される領域のことを言う。
 本発明における「サーフェイスデータ」とは、本実施の形態においては、計測領域内においてサーフェイスCを定義する最終的な陰関数のことである。
 更に、以上の手順により生成された計測対象物を表現する陰関数から多面体データを生成する手法について説明する。
 本発明では、図11に示すように、計測領域全体を三次元ドロネー図による分割処理により隙間なく埋め尽くされた四面体の小領域(セル)の集合に分割する。
 ここで、三次元ドロネー図による分割処理とは、計測領域内においてランダムに配置している点群(図中、黒丸で示す)4を、四面体の小領域(セル)の頂点となるように結合することを言う。
 図11は、計測対象物のサーフェイスCが存在する空間である計測領域を表す三次元ドロネー図であるが、図面としての制約により、四面体を三角形で代用して表現したものである。
 ここで、計測領域内において、点群4は、図11ではランダムに配置されていたが、これに限るものではなく、規則正しく格子状に配置されていても構わない。
 但し、ドロネー図内において点群4は、計測対象物のサーフェイスCの内側にも配置され、計測対象物の表面形状Cの外側にも配置され、計測領域の境界付近にも必ず配置されるものとする。
 ここで、三次元ドロネー図は、二次元ドロネー図を拡張したものであり、二次元ドロネー図が「各三角形(セル)の外接円が他の頂点を内部に含まない空間分割」であるのに対し、「各四面体(セル)の外接球が他の頂点を内部に含まない空間分割」である。
 四面体セルを図12に例示する。図12(a)は、四面体セルの1単位を、図12(b)(c)は、複数の四面体セルにより結合されて球形又は立方体が構成される例を示す。
 引き続き、図13に示すように、陰関数により三次元ドロネー図の点群4、即ち、セルの各頂点を、計測対象物のサーフェイスCの内側に存在する内点5(図中、三角形で示す)と、その外側に存在する外点6(図中、四角形で示す)に分類する。
 その後、図13に示すように、三次元ドロネー図のすべてのセルのうちから、セルの四つの頂点が内点5と外点6の両方を含むセルを抽出する。
 このようなセルは、計測対象物のサーフェイスCの付近のセルとみなすことができるので、このようなセルを境界セルと呼ぶ。
 更に、図14に示すように、境界セルの辺の内、両端点が内点5と外点6の組み合わせとなる辺に注目し、二分法により計測対象物のサーフェイスCと境界セルとの交点7(境界座標、図中◎で示す)を計算する。
 二分法とは、求めた中点について陰関数により内点か外点かを判定し、中点が内点であれば境界セルの外点との中点を求め、中点が外点であれば、境界セルの内点との中点を求めることを繰り返して、サーフェイスCと境界セルとの交点7を求める方法である。
 サーフェイスCと境界セルとの交点7は、図15~図17に示すように、必然的に、3または4点となり、交点7を適切につなぎ合わせることで、三角形または四角形の面8を求めることができる。
 即ち、図15は、セルの4つの頂点が3つの内点5と1つの外点6とからなる場合を示し、両端に内点5と外点6を持つ3つの辺にそれぞれ交点7を持つので、3つの交点7を繋ぎあわせると三角形の面8となる。
 また、図16は、セルの4つの頂点が2つの内点5と2つの外点6となる場合を示し、両端に内点5と外点6を持つ4つの辺にそれぞれ交点7を持つので、4つの交点7を繋ぎあわせると四角形の面8となる。
 また、図17は,セルの4つの頂点が1つの内点5と3つの外点6からなる場合を示している。両端に内点5と外点6を持つ3つの辺にそれぞれ交点7を持つので、3つの交点7を繋ぎあわせると三角形の面8となる。
 上記の手順で得られる三角形または四角形の面8は、境界セルを計測対象物のサーフェイスCでスライス(切断)したスライス断面とみなすことができる。四角形のスライス断面8は、二つに分割すると三角形のスライス断面8に相当することになる。
 従って、すべての境界セルのスライス断面8を結合することにより、manifold でかつ自己交差を含まない閉じた多面体として定義された多面体データ(STLフォーマット)を生成することができる。
 即ち、生成された多面体データは、図18に示すように、全ての境界セルのスライス断面8を結合するので、閉じた多面体10となる。また、スライス断面8の各辺を二つのスライス断面8が共有するから、一つの辺を3つ以上の面が共有するnon-manifoldではなく、従って、manifoldということができる。
 更に、三次元ドロネー図の各セルは、三次元ドロネー図の定義より互いに重なり合わない。従って、各境界セルのスライス断面を結合して生成される多面体データは、自己交差を含まないことを保証することができる。
 更に、STLフォーマットは、三次元形状を小さな三角形の集合体として表現するものであるところ、スライス断面8は三角形または四角形であって、四角形は二つに分割する三角形になることから、スライス断面8を結合してなる多面体データは三角形の集合であるSTLフォーマットとして生成されることになる。
 以下、本発明の形状計測方法をNC装置に適用した実施例について、図面を参照して詳細に説明する。
 図19に示すように、本実施例は、NC装置100及び測定システム200とからなり、図20に示す工作機械140に使用される。
 NC装置100は、ワークの切削加工を行う工具の移動経路を記述したNCプログラムを記憶したNCプログラム記憶部110と、NCプログラム記憶部110から読みだしたNCプログラムに基づいて工具の移動量及び移動速度に関する情報を作成するNCプログラム解析部120と、プログラム解析部120により作成された情報に基づいて、テーブル、サドル及びラムよりなる工作機械140の移動制御を行う移動制御部130と、テーブル、ラム及びサドルよりなる工作機械140からなる。
 テーブル、ラム及びサドルを備えた工作機械140を図20に示す。この工作機械140は、図20に示すように、ワーク(計測対象物)が載置され、X方向に移動するテーブル141と、テーブル141に跨るように門型に形成された支持部142と、支持部142の上部においてY方向に延びる梁部143と、梁部143にY方向に移動可能に設置されたサドル144と、サドル144上においてZ方向に移動可能なラム(主軸)145とからなる。
 従って、テーブル141上のワークに対するラム145の三次元座標は、テーブル141、サドル144、ラム145の移動量から取得できる。ラム145には計測時にはワークまでの距離を計測する三次元計測部210が取り付けられると共に切削加工時には工具が取り付けられる。
 計測システム200は、ワークである計測対象物300までの距離を測定する三次元測定器210と、三次元計測器210の制御を行う測定部制御部220と、測定部210により測定されたワークまでの距離及びその時のラム145の三次元座標(X,Y,Z)である点群データを記憶する測定点記憶部230、測定点記憶部230に記憶された点群データに基づいて「manifold」でかつ自己交差を含まない閉じた多面体として定義された多面体データ(STLデータ)を生成するSTL生成部240とからなる。
 三次元計測器210は、例えば、距離測定に用いるレーザ距離センサが使用可能である。
 計測システム200における形状計測のフローチャートを図21に示す。
 先ず、作業員が計測対象物300をテーブル110上に設置する(ステップS1)。
 次に、作業員が三次元測定器210をラム145に取り付ける(ステップS2)。
 そして、三次元測定器210から計測対象物までの距離を計測すると共にその時のラム145の三次元座標(X,Y,Z)を取得する(ステップS3)。この処理は、テーブル141をX方向に移動させながら、また、サドル144をY方向に移動させながら計測対象物300に対する三次元測定器210の位置を変化させて複数回行う。いわゆる、計測対象物300を三次元測定器210でスキャン(走査)する。
 引き続き、三次元測定器210から計測対象物300までの距離とその時のラム145の三次元座標(X,Y,Z)に基づいて、測定点の三次元座標(点群データ)を算出する(ステップS4)。
 ここで、「三次元測定器の取付け(ステップS2)」~「測定点の座標算出(ステップS4)」に関して具体的な動作内容を補足すると以下(1)~(4)の通りである。
(1)テーブル141上に設置された計測対象物300を5面(立形機の場合は上面+四側面)測定する必要があるため、三次元測定器210の測定経路を決定する。三次元測定器210は機械のラム(主軸)145に取付けるため、機械の軸動作により三次元測定器210の測定経路を実現できる。
(2)計測対象物300の各面上を一定の高さを保ちながら三次元測定器210を移動させて測定(スキャン)することで、三次元測定器210の取得情報である計測対象物300までの距離と各測定時点での機械座標情報(つまり、三次元測定器210の位置座標)を合成することで、対象物の機械座標データ(点群データ)を算出することができる。
(3)テーブル141上に設置した計測対象物300の5面を順番に測定するため,各面で算出した点群データは、計測対象物300のどの方向(視点)から測定されたか判断できる。つまり、点群データと視点情報(計測方向)が分かれば、計測対象物に対して内側か外側か判別することが可能になる。言い換えると、図5~図10で説明した通り、陰関数の論理積により、対象物がない領域(1)かそれ以外の領域(2)かに分類することができる。
(4)各面で算出した点群データを、実施の形態で述べた通り、「高さ情報を持った2次元の点群データ」の作成→立体的な三角形メッシュで表した三角形メッシュデータの作成→三角形メッシュデータから陰関数の作成を繰り返し、各面毎に複数作成された陰関数を論理積し、最終的な陰関数を求める。
 その後、最終的な陰関数から、計測対象物の表面形状を表す形状モデル(STLデータ)の生成を行う(ステップS5)。
 ステップS5は、以下に具体的に記載する通り、図22に示すフローチャートに従いSTL生成部240が行う。
 先ず、図11に示すように、最終的な陰関数が定義するサーフェイスが存在する計測領域全体を埋め尽くすセルの集合を生成する(ステップS6)。
 次に、図13に示すように、セルの各頂点がサーフェイスの内外にいるか判定する(ステップS7)。
 そして、図14に示すように、全てのセルのうち、内点と外点の両方を持つ境界セルを抽出する(ステップS8)。
 その後、図14に示すように、境界セルと辺とサーフェイスとの交点座標(3又は4個)を算出する(ステップS9)。
 更に、図15~図17に示すように、境界セルの交点を繋ぐことにより、スライス断面(三角形又は四角形)を生成する(ステップS10)。四角形のスライス断面は2つに分割して三角形とする。
 そして、図18に示すように、全て境界セルのスライス断面を結合して、「manifold」でかつ自己交差を含まない閉じた多面体として定義されたSTLデータを生成する(ステップS11)。
 本発明の形状計測方法に使用される三次元計測センサ(以下、測定装置という)を主軸に取り付けるアタッチメントの実施例について、図29及び図30を参照して説明する。
 上述した通り、一面からのみの計測結果では、計測対象物が存在しない領域を計測対象物が存在する領域と誤判定する場合があるため、理想的には6面で計測することが望ましいが、工作機械のテーブル上に設置された対象物は5面(立形機の場合は上面+四側面)測定することで、計測対象物の全領域にわたる表面形状を表すサーフェイスを一応求めることが可能である。
 ここで、実施例1で述べた通り、三次元測定器は工作機械の主軸に取付けることができるため、工作機械の軸動作により測定経路を実現できる。
 更に、本実施例では、側面の計測を好適化するべく、工作機械に付属の側面加工用アタッチメント、傾斜面加工用アタッチメント、若しくはセンサ専用のチルト機構を有するアタッチメントを使用して、計測を実施するものである。
 即ち、側面加工用アタッチメントについては、図29に示す通り、90度傾斜アタッチメント21を介して主軸20に測定装置22を取り付ける。
 90度傾斜アタッチメント21は、側面加工用アタッチメントの一種類であり、主軸20の回転軸に対して回転軸が90度傾斜している。
 例えば、図中に示すように主軸20の回転軸が鉛直方向を向くときは、90度傾斜アタッチメント21の回転軸は水平方向を向くため、これら二つの回転軸周りに測定装置22を回転させながら、測定装置22から出射されるレーザ光が測定対象23に反射することにより、測定対象23までの距離が計測される。
 また、傾斜面加工用アタッチメントについては、前述の90度傾斜アタッチメント21傾斜角を90度のみならず、図34に示すように任意に変化させることのできるアタッチメントを指す。これを使用することにより、5面測定が可能となる。
 従って、図29に示すように、加工用のアタッチメントを流用することで、専用のアタッチメントの必要が無いという利点がある。
 一方、センサ専用アタッチメントについては図30に示す通り、二つの回転軸を備えた回転機構(チルト機構)24を介して主軸20に測定装置22を取り付ける。
 回転機構24は、測定装置22のための専用アタッチメントの一種であり、主軸20の回転軸の他に二つの回転軸、例えば、相互に直交する方向であって、主軸に対して任意の角度で交差する方向に向く回転軸を有する。そのため、主軸を含めると、合計3軸の回転が可能となり、テーブル25上の測定対象23に対する測定装置22の自由度を広く取れる利点がある。
 従って、図30に示すように、センサ専用のアタッチメントを使用すれば、加工用のアタッチメントが無くても測定が可能となる。
 また、センサ専用であればアタッチメントを小型化でき、測定範囲を加工用のアタッチメントより、広く取ることが可能となる。
 特に、測定装置22としてラインレーザセンサを使用する場合には、各測定面に対し、レーザのラインと測定時の送り方向が垂直になるように調整することができ、ラインレーザ使用時でも送り方向の自由度が増す。
 本発明の形状計測方法における測定経路の実施例について、図31~図33を参照して説明する。
 例えば、図31に示すように、三角測量方式で任意形状の測定対象23を図中矢印で示す一方向からのみ測定する場合、測定対象23に段差があると、測定装置22内の投光部(図示省略)からのレーザ光が遮られ、測定装置22内の受光部(図示省略)に返ってこない場合があるため、三次元形状データ上での欠落(いわゆる抜け)が生じてしまう。
 このような場合、図32のように、図中矢印で示す測定方向に対し、測定装置22内の投光部と受光部の向きを反転させることで改善する場合があるが、これを自動化するには、あらかじめ測定物の形状を認識していなければ困難である。
 そこで、本実施例は、任意形状の測定対象23を測定する場合、五面をそれぞれ格子状の測定経路で計測し、三次元形状データ化するものである。
 即ち、図33に示すように、測定対象23の一つの面に対し、先ず、符号22aで示す左上方位置から測定装置22を矢印に沿って水平右方向に移動させつつ計測し、その後、符号22b,22cで示す位置に一定距離下方に位置をずらして、測定装置22を矢印に沿って水平右方向に移動させつつ計測することを繰り返す。つまり、横方向の測定経路で計測を行う。
 その後、図33中に、符号22dで示す左下方位置から測定装置22を矢印に沿って鉛直上方向に移動させつつ計測し、その後、符号22e,22fで示す位置に一定距離右方に位置をずらして、測定装置22を矢印に沿って鉛直上方向に移動させつつ計測することを繰り返す。つまり、縦方向の測定経路で計測を行う。
 このように、横方向及び縦方向の測定経路よりなる格子状経路で測定対象23の一つの面について測定が終了したら、他の四面についても同様に測定を続行する。
 本実施例では、測定対象23の五面を格子状経路での測定とすることで、予め形状を認識せずとも(但し、測定対象23が五面を有する程度の大まかな形状の認識は必要となる。)、一方向からのみ計測する場合に比べ、レーザ光が遮られることによるデータの欠落を軽減できる。
 更に、回転軸を2つ備えたアタッチメントを介して測定装置22を主軸に取り付ければ、測定対象については一度の段取で五面を測定することができ、大まかな全体形状を三次元形状データ化できる利点がある。
 本発明の形状計測方法は、数値制御装置により制御される産業機械、例えば、工作機械に広く産業上利用可能なものである。

Claims (1)

  1.  三次元計測器によって計測対象物を複数の計測方向から走査することにより、前記計測対象物における計測点群についての3次元座標である計測点群データを計測方向ごとに取得すると共にこれらの計測点群データに基づいて前記計測対象物を表現する陰関数を生成する工程と、前記陰関数に基づいて、前記計測対象物が存在する計測領域全体を三次元ドロネー図による分割処理により隙間なく、重複なく埋め尽くされた四面体の小領域(以下、セルという)に分割する工程と、前記三次元ドロネー図における前記セルの各頂点を前記陰関数により前記計測対象物の内側に存在する内点と、前記計測対象物の外側に存在する外点とに分類する工程と、前記三次元ドロネー図内の全ての前記小領域のうちの四つの頂点が内点と外点との両方を含む境界セルを抽出する工程と、前記境界セルの辺のうち、両端点が内点と外点との組み合わせになる辺と前記計測対象物の表面との交点を計算する工程と、前記各境界セルが持つ3点又は4点の前記交点を繋ぎ合わせることにより三角形又は四角形の面を求める工程と、全ての前記三角形又は四角形の面を結合することによりmanifoldでかつ自己交差を含まない閉じた多面体データとする工程とを含むことを特徴とする形状計測方法。
