Abstract
金属触媒担体1は、波状の金属箔4と平板状の金属箔5の端部同士を重ねて多重に巻回したハニカム体2を備え、ハニカム体2の巻芯部7にこの巻芯部の一部を変形させて巻芯部7における排気の流通を規制する規制部8を形成するようにした。
Description
本発明は、自動車の内燃機関から排出される排気等を浄化する金属触媒担体及びその製造方法に関する。
特許文献1には、排気浄化性能の向上を目的とし、ハニカム体の巻芯部にガスの流通を阻害する挿入物を配置した金属触媒担体が開示されている。
上記金属触媒担体においては、より簡単な構造にするため挿入物を用いることなく、排気浄化性能を高めて欲しいとのニーズがある。
本発明の目的は、挿入物等の部品を別途追加することなく、排気浄化性能を高めることができる金属触媒担体及びその製造方法を提供することにある。

上述の課題を解決するために、本発明の金属触媒担体では、波状の金属箔と平板状の金属箔の端部同士を重ねて多重に巻回したハニカム体の巻芯部に、該巻芯部の一部を変形させて該巻芯部における排気の流通を規制する規制部を形成した。
よって、巻芯部を通過する排気の流量を制限できるため、部品を別途追加することなく、より簡単な構造で排気浄化性能を高めることができる。

以下、本発明の金属触媒担体及びその製造方法を実施するための各実施例を説明する。
実施例1

以下、本発明に係る実施例1を添付の図面に基づき説明する。
先ず、実施例1の金属触媒担体の全体構成を説明する。
図1,2に示すように、実施例1の金属触媒担体1は、円柱状の外形を有するハニカム体2と、このハニカム体2が収容された円筒状の外筒3とを有する。
ハニカム体2は、波状の金属箔4と平板状の金属箔5を重ねて多重に巻回したもので、その全長(軸方向長さ)は外筒3よりも短い。これは、外筒3の軸方向両端部に、後述するディフューザ15,16(図10参照)を溶接する溶接代L1を確保するためである。
先ず、実施例1の金属触媒担体の全体構成を説明する。
図1,2に示すように、実施例1の金属触媒担体1は、円柱状の外形を有するハニカム体2と、このハニカム体2が収容された円筒状の外筒3とを有する。
ハニカム体2は、波状の金属箔4と平板状の金属箔5を重ねて多重に巻回したもので、その全長(軸方向長さ)は外筒3よりも短い。これは、外筒3の軸方向両端部に、後述するディフューザ15,16(図10参照)を溶接する溶接代L1を確保するためである。
ハニカム体2における両金属箔4,5の接合部となる金属箔4の波状の頂部と金属箔5とは、拡散接合とする。また、ハニカム体2を外筒3内に圧入する際、あらかじめハニカム体2の外周の排気下流側端部付近に巻回されたろう箔材6を拡散接合の際の加熱により溶融させることで、ハニカム体2と外筒3とを軸方向一部分の全周に亘ってろう付け接合する。
さらに、図3,4に示すように、ハニカム体2の両金属箔4,5の巻芯部7の排気上流側端部には、両金属箔4,5の始端部4a,5a間を上流側に向かってより拡開するようにし、巻芯部7における排気の流通を規制する規制部8を設ける。規制部8の下流側端部には2つの大きな貫通孔10,11及び2つの小さな貫通孔12,12を形成し、それぞれその上流側・下流側で連通可能としている。なお、始端部4a,5aは、本発明の端部に相当する。
次に、金属触媒担体1の製造方法を説明する。
実施例1の金属触媒担体1の製造は、「ハニカム体形成工程」→「規制部形成工程」→「外筒形成工程」→「圧入工程」→「熱処理工程」の順に実施する。なお、「ハニカム体形成工程」と「外筒形成工程」は、並行して実施してもよい。以下、これらの行程につき、より詳細に説明する。
実施例1の金属触媒担体1の製造は、「ハニカム体形成工程」→「規制部形成工程」→「外筒形成工程」→「圧入工程」→「熱処理工程」の順に実施する。なお、「ハニカム体形成工程」と「外筒形成工程」は、並行して実施してもよい。以下、これらの行程につき、より詳細に説明する。
<ハニカム体形成工程>
ハニカム体形成工程では、公知の特開2006-239580号公報と同様の図示しない巻回装置を用いてハニカム体2を形成する。巻回装置は、図5に示すように、一対の半円柱状の分割体(割片)9a,9bで構成され、互いに組み付けた際に円柱状となる巻軸9を備える。

ハニカム体2を形成する際には、先ず、図5(a)に示すように、ロールギヤ等で製造された長尺で波状の金属箔4の始端部4aと、長尺で平板状の金属箔5の始端部5aを重ねた状態とする。
続いて、図5(b)に示すように、両金属箔4,5を板厚方向から一対の分割体9a,9bで挟持する。

次に、巻軸9の軸方向両端部を巻回装置の回転軸にそれぞれ連結し、巻回装置の回転軸を回転駆動して巻軸9を図5(b)の矢印Bの方向、すなわち、金属箔5が外周側となるように回転させて両金属箔4,5を重ねた状態で多重に巻回することによりロール状のハニカム体2を形成する。その後、ハニカム体2の外周にろう箔材6を巻回し、両金属箔4,5の終端部と共にスポット溶接等により固定する。
次に、巻回装置の回転軸から巻軸9の両端部を離脱させた後、図6に示すように、巻軸9をハニカム体2から軸方向に引き抜いて離脱させる。このとき、図7,8に示すように、ハニカム体2の巻芯部7には、両金属箔4,5の始端部4a,5aの板厚方向両側に大きな2つの貫通孔10,11が形成されている。また、金属箔4の始端部4aは、巻軸9が離脱したことにより波状に略復元しており、実施例1では、金属箔5との間に2つの小さな貫通孔12が形成されている。なお、貫通孔12の形成数や形状等は適宜設定できる。
<規制部形成工程>
規制部形成工程では、図9に示すように、ハニカム体2の排気上流側端部における両金属箔4,5の上記始端部4a,5a間n貫通孔12内に先尖り状の治具14の先端14aを所定深さまで挿入する。実施例1では、治具14の形状を円錐状としているが、先端14aが尖った形状であれば、形状は任意である。
両金属箔4,5の始端部4a,5a同士を治具14で拡開することにより、図3,4に示したように、ハニカム体2の排気上流側端部に両金属箔4,5の始端部4a,5a間が上流側に開口面積が広くなるように拡開された規制部8が形成される。この結果、ハニカム体2の排気上流側の端面における貫通孔10,11の開口面積は、規制部8の開口部13の開口面積の分だけ小さくなる。実施例1では、ハニカム体2の排気上流側の端面における貫通孔10、貫通孔11及び開口部13の開口面積が略等しくなるように規制部8を形成している。
規制部形成工程では、図9に示すように、ハニカム体2の排気上流側端部における両金属箔4,5の上記始端部4a,5a間n貫通孔12内に先尖り状の治具14の先端14aを所定深さまで挿入する。実施例1では、治具14の形状を円錐状としているが、先端14aが尖った形状であれば、形状は任意である。
両金属箔4,5の始端部4a,5a同士を治具14で拡開することにより、図3,4に示したように、ハニカム体2の排気上流側端部に両金属箔4,5の始端部4a,5a間が上流側に開口面積が広くなるように拡開された規制部8が形成される。この結果、ハニカム体2の排気上流側の端面における貫通孔10,11の開口面積は、規制部8の開口部13の開口面積の分だけ小さくなる。実施例1では、ハニカム体2の排気上流側の端面における貫通孔10、貫通孔11及び開口部13の開口面積が略等しくなるように規制部8を形成している。
ここで、ハニカム体2を構成する両金属箔4,5の板厚や材質は適宜設定できる。実施例1では、両金属箔4,5の厚みはそれぞれ20~30μm前後としている。また、材質は高剛性のアルミニウムを含むステンレス合金製とし、さらに、焼き鈍し、または緩い焼き入れ処理を施すことでより高剛性化を図っている。具体的には、例えば、クロム(Cr)、アルミ(Al)をベースに高温酸化で生成するAl2O3被膜(アルミナ被膜)の成長を抑制する効果の高いランタン(LA)等を添加した、耐高温酸化性に優れたフェライト系ステンレス鋼を採用している。
フェライト系ステンレス鋼の一例としてJFE規格のJFE20-5USR及びJFE-3USRを挙げておく。
同様に、ろう箔材6の板厚や材質も適宜設定できる。一般的にはろう箔材6の厚みは金属箔4,5と同等の厚み(20~30μm前後)で、材質はニッケル系のろう箔材である。
フェライト系ステンレス鋼の一例としてJFE規格のJFE20-5USR及びJFE-3USRを挙げておく。
同様に、ろう箔材6の板厚や材質も適宜設定できる。一般的にはろう箔材6の厚みは金属箔4,5と同等の厚み(20~30μm前後)で、材質はニッケル系のろう箔材である。
<外筒形成工程>
外筒形成工程では、電縫管の製造方法と同様に、外筒3となる板状の母材を円筒状に加工し、その両縁部を溶接で接合することにより、所望の外筒3を得る。なお、外筒3の板厚や材質は適宜設定できる。実施例1では、外筒3の厚みは1.5mm前後とし、材質はアルミニウム等を含有するフェライト系ステンレス鋼としている。
外筒形成工程では、電縫管の製造方法と同様に、外筒3となる板状の母材を円筒状に加工し、その両縁部を溶接で接合することにより、所望の外筒3を得る。なお、外筒3の板厚や材質は適宜設定できる。実施例1では、外筒3の厚みは1.5mm前後とし、材質はアルミニウム等を含有するフェライト系ステンレス鋼としている。
<圧入工程>
圧入工程では、公知の特開平11-197518号公報と同様の圧入装置を用いてハニカム体2を外筒3内に加圧した状態で収容する。

<熱処理工程>
熱処理工程では、ハニカム体2が収容された外筒3を真空中の加熱炉、あるいは不活性ガス雰囲気中の加熱炉に搬送して熱処理する。これにより、金属箔4の波の頂部と金属箔5の接合部が加圧された状態で加熱されるため拡散接合されると同時に、ハニカム体2の外周面と外筒3の内周面とがろう箔材6の溶融によりろう付け接合される。
なお、加熱炉から取り出された金属触媒担体1は、その後、ハニカム体2の両金属箔4,5の隙間で形成される軸方向に貫通したセルの表面に貴金属、アルミナ等からなる排気浄化用の触媒担持体層が形成される。
熱処理工程では、ハニカム体2が収容された外筒3を真空中の加熱炉、あるいは不活性ガス雰囲気中の加熱炉に搬送して熱処理する。これにより、金属箔4の波の頂部と金属箔5の接合部が加圧された状態で加熱されるため拡散接合されると同時に、ハニカム体2の外周面と外筒3の内周面とがろう箔材6の溶融によりろう付け接合される。
なお、加熱炉から取り出された金属触媒担体1は、その後、ハニカム体2の両金属箔4,5の隙間で形成される軸方向に貫通したセルの表面に貴金属、アルミナ等からなる排気浄化用の触媒担持体層が形成される。
次に、実施例1の金属触媒体の作用を説明する。
<金属触媒担体の排気浄化作用>
上記の手順で製造された金属触媒担体1は、自動車の内燃機関排気系に介装される。
例えば、図10に示すように、自動車の内燃機関排気系は、排気上流側となるエンジンa1の図示しない排気ポートから各排気管a2~a4を介して金属触媒担体1、サブマフラa5、メインマフラa6が連通接続される。
また、金属触媒担体1の外筒3の両端部には、それぞれ対応する筒状のディフューザ15,16の一端部が外側から嵌合された状態で溶接固定される。
また、ディフューザ15,16の縮径した他端部にはそれぞれ対応する接続管a2,a3と締結するための接続フランジa7が溶接固定される。
さらに、排気下流側のディフューザ16には、排気中の酸素濃度を検出するためのセンサ17が装着される。
<金属触媒担体の排気浄化作用>
上記の手順で製造された金属触媒担体1は、自動車の内燃機関排気系に介装される。
例えば、図10に示すように、自動車の内燃機関排気系は、排気上流側となるエンジンa1の図示しない排気ポートから各排気管a2~a4を介して金属触媒担体1、サブマフラa5、メインマフラa6が連通接続される。
また、金属触媒担体1の外筒3の両端部には、それぞれ対応する筒状のディフューザ15,16の一端部が外側から嵌合された状態で溶接固定される。
また、ディフューザ15,16の縮径した他端部にはそれぞれ対応する接続管a2,a3と締結するための接続フランジa7が溶接固定される。
さらに、排気下流側のディフューザ16には、排気中の酸素濃度を検出するためのセンサ17が装着される。
上記内燃機関排気系において、エンジンa1から金属触媒担体1に流入した排気(図2中破線矢印で図示)は、ハニカム体2のセルを通過することにより、波状の金属箔4および平板状の金属箔5の表面に着けられた触媒上を流れ、触媒の作用により排気中の有害成分(HC,CO,NOx等)が無害成分(CO2,H2O等)に浄化されて排気下流側となるサブマフラa5及びメインマフラa6側へ排出される。
<ハニカム体の排気浄化性能とセンサの検出精度について>
実施例1の金属触媒担体1では、ハニカム体2の巻芯部7に、巻芯部7における排気の流通を規制する規制部8を形成したため、ハニカム体2の排気上流側の端面における貫通孔10,11の開口面積は規制部8の形成前に比べ小さくなっている。
これにより、巻芯部7内における排気の流入抵抗を他のセルと同様に大きくでき、あるいは、排気が通過しないように閉鎖できるので、ハニカム体2の排気上流側端部に流入する排気の分布、すなわち、ハニカム体2を通過する排気の分布を均一化でき、巻芯部7内を触媒の作用を受けずに通過する排気を無くすことができる。したがって、ハニカム体2による排気浄化性能の向上を図ることができる。同時に、排気下流側に配置したセンサ17による排気検出精度の向上を図ることができる。
実施例1の金属触媒担体1では、ハニカム体2の巻芯部7に、巻芯部7における排気の流通を規制する規制部8を形成したため、ハニカム体2の排気上流側の端面における貫通孔10,11の開口面積は規制部8の形成前に比べ小さくなっている。
これにより、巻芯部7内における排気の流入抵抗を他のセルと同様に大きくでき、あるいは、排気が通過しないように閉鎖できるので、ハニカム体2の排気上流側端部に流入する排気の分布、すなわち、ハニカム体2を通過する排気の分布を均一化でき、巻芯部7内を触媒の作用を受けずに通過する排気を無くすことができる。したがって、ハニカム体2による排気浄化性能の向上を図ることができる。同時に、排気下流側に配置したセンサ17による排気検出精度の向上を図ることができる。
また、実施例1では、貫通孔10,11にも排気が流入して浄化作用を受けるため、巻芯部7の有効利用を図ることができ、浄化性能を高めることができる。
また、実施例1では、規制部8の開口部13に流入した排気が貫通孔12を通過するため、規制部8を完全に塞いだ場合と比較して、排気圧力によって掛かる規制部8への負担を軽減でき、耐久性を向上できる。加えて、貫通孔12を通過する排気も浄化作用を受けるため巻芯部7の有効利用を図ることができる。さらに、排気中の未燃焼成分等の滓が規制部8の開口部13から流入して詰まるのを防止できる。
また、実施例1では、規制部8の開口部13に流入した排気が貫通孔12を通過するため、規制部8を完全に塞いだ場合と比較して、排気圧力によって掛かる規制部8への負担を軽減でき、耐久性を向上できる。加えて、貫通孔12を通過する排気も浄化作用を受けるため巻芯部7の有効利用を図ることができる。さらに、排気中の未燃焼成分等の滓が規制部8の開口部13から流入して詰まるのを防止できる。
<規制部の耐久性向上作用>
実施例1では、規制部8をハニカム体2の排気上流側端部に設けたため、排気を規制部8の開口部13から円錐状の側壁に沿ってスムーズに貫通孔12へと導くことができる。よって、排気圧力に伴う規制部8への負担を軽減できる。このため、規制部8をハニカム体2の排気下流側端部に設けた場合と比較して、規制部8の耐久性を向上できる。
実施例1では、規制部8をハニカム体2の排気上流側端部に設けたため、排気を規制部8の開口部13から円錐状の側壁に沿ってスムーズに貫通孔12へと導くことができる。よって、排気圧力に伴う規制部8への負担を軽減できる。このため、規制部8をハニカム体2の排気下流側端部に設けた場合と比較して、規制部8の耐久性を向上できる。
<規制部の成形性向上作用>
実施例1では、治具14の先端14aを両金属箔4,5の始端部4a,5a間に挿入するという簡便な作業でもって規制部8を形成できる。このとき、金属箔4の始端部4aが波状に略復元して貫通孔12が形成されるため、貫通孔12から両金属箔4,5の始端部4a,5a間に治具14の先端14aを挿入でき、治具14の挿入性が良い。また、熱処理工程で金属箔4,5の始端部4a,5a同士が接合される前に規制部8を形成しているため、金属箔4,5の始端部4a,5aを容易に変形させることができる。
このため、規制部形成工程において、規制部8の成形性が良く、治具14の挿入による両金属箔4,5の破損を防止できる。
実施例1では、治具14の先端14aを両金属箔4,5の始端部4a,5a間に挿入するという簡便な作業でもって規制部8を形成できる。このとき、金属箔4の始端部4aが波状に略復元して貫通孔12が形成されるため、貫通孔12から両金属箔4,5の始端部4a,5a間に治具14の先端14aを挿入でき、治具14の挿入性が良い。また、熱処理工程で金属箔4,5の始端部4a,5a同士が接合される前に規制部8を形成しているため、金属箔4,5の始端部4a,5aを容易に変形させることができる。
このため、規制部形成工程において、規制部8の成形性が良く、治具14の挿入による両金属箔4,5の破損を防止できる。
以上説明したように、実施例1の金属触媒担体及びその製造方法にあっては、以下に列挙する効果を奏する。
(1) 波状の金属箔4と平板状の金属箔5の始端部同士を重ねて多重に巻回したハニカム体2を備える金属触媒担体1において、ハニカム体2の巻芯部7に、巻芯部7における排気の流通を規制する規制部8を形成した。これにより、巻芯部7を通過する排気の流量を制限でき、ハニカム体2を通過する排気の分布を均一化できるため、部品を別途追加することなく、排気浄化性能を高めることができる。よって、部品点数を削減して製造コストを低減できる。
(2) 巻芯部7の軸方向端部における両金属箔4,5の始端部4a,5a間を拡開させることにより規制部8を形成したため、簡単な作業で規制部8を形成できる。
(3) 規制部8をハニカム体2の排気上流側端部に形成したため、規制部8の開口部13が受ける排気圧力を小さくできるため、規制部8の耐久性を向上できる。また、排気の動圧によって規制部8は拡げられる方向に作用するため、排気流量が増えた場合でも、排気通路をより狭くし、浄化されずに巻芯部7を通過する排ガスが増加することがない。
(4) 規制部8と連通しハニカム体2の軸方向に貫通形成された貫通孔12を備えるため、規制部8の耐久性の向上、未燃焼成分等の滓の詰まり防止、及び巻芯部7の有効利用を図ることができる。
(5) 金属触媒担体1の製造方法において、波状の金属箔4と平板状の金属箔5の始端部同士を重ねて多重に巻回しハニカム体2を形成するハニカム体形成工程と、ハニカム体2の巻芯部7の軸方向端部における両金属箔4,5の始端部4a,5a間に、先尖り状の治具14の先端14aを挿入し、該両金属箔4,5の始端部4a,5a間を拡開して規制部8を形成する規制部形成工程と、を備える。これにより、治具14を両金属箔4,5の始端部4a,5a間に差し込むという簡単な作業で規制部8を有する金属触媒担体1を製造できる。
(6) 規制部形成工程後、両金属箔4,5の接合部同士を拡散接合する熱処理工程を備えるため、規制部8の成形性および治具14の挿入性の向上を図ることができる。

このため、実施例2では、実施例1で説明した貫通孔12を確実かつ大きく形成でき、規制部形成工程において、治具14の挿入性を向上できる。

実施例3の金属触媒担体1では、排気の一部が開口孔30,31を介してハニカム体2の径方向にも流通するため、排気浄化性能を向上できる。このとき、図13に示すように、径方向に流通する排気の一部は、開口孔30,31を介して貫通孔10,11,12に流入した後、貫通孔10,11,12の周壁の触媒担持体層に接触して浄化作用を受けるため、排気浄化性能を向上でき、巻芯部7の有効利用を図ることができる。
なお、両金属箔4,5の始端部4a,5a付近にのみ開口孔30,31を形成することもでき、この場合にも巻芯部7において同様の作用効果を得られる。
他の作用は実施例1と同様であるため、説明を省略する。
<排気浄化性能向上作用>
実施例3の金属触媒担体1では、排気の一部が開口孔30,31を介してハニカム体2の径方向にも流通するため、排気浄化性能を向上できる。このとき、図13に示すように、径方向に流通する排気の一部は、開口孔30,31を介して貫通孔10,11,12に流入した後、貫通孔10,11,12の周壁の触媒担持体層に接触して浄化作用を受けるため、排気浄化性能を向上でき、巻芯部7の有効利用を図ることができる。
なお、両金属箔4,5の始端部4a,5a付近にのみ開口孔30,31を形成することもでき、この場合にも巻芯部7において同様の作用効果を得られる。
他の作用は実施例1と同様であるため、説明を省略する。
以上説明したように、実施例3の金属触媒担体及びその製造方法にあっては、実施例1の効果(1)~(6)に加え、以下に列挙する効果を奏する。
(7) 両金属箔4,5に開口孔30,31を貫通形成すると共に、この開口孔30,31を介して排気の一部をハニカム体2の径方向へ流通させるようにしたため、ハニカム体2の排気浄化性能を向上できる。
(8) 貫通孔11,12に連通して開口孔30,31を形成すると共に、この開口孔30,31を介して排気の一部を貫通孔11,12に流通させるようにしたため、貫通孔11,12にも排気の一部を確実に流通させて排気浄化性能を向上でき、巻芯部7の有効利用を図ることができる。

実施例4では、ハニカム体形成工程において、巻回装置の巻軸9として、図14に示すような半円柱状の分割体40,41を用いる。分割体40,41の排気上流側端部には、互いに組み付けた際に円錐状の凹部42を形成する切り欠き部40a,41aを設ける。凹部42は、規制部形成工程において、両金属箔4,5を治具14との間でプレスして規制部8の形状を整えるもので、治具14の先端を挿入可能な形状とし、治具14の先端形状と対応させる。すなわち、凹部42の内周形状を治具14の先端の外周形状と略一致した形状とする。
次に、金属触媒担体1の製造方法について説明する。
実施例4での規制部形成工程は、ハニカム体形成工程の途中で第1の工程を実施し、ハニカム体形成工程の終了直後に第2の工程を実施する。まず、ハニカム体形成工程において、両金属箔4,5の始端部4a,5aを重ね合わせる際、両金属箔4,5の排気上流側端部間であって、巻軸9の軸心位置(回転中心位置)に治具14の先端14aを挿入する(第1の工程)。ここで、治具14の挿入深さは、巻軸9を回転駆動したとき先端14aが両金属箔4,5の挿入位置から外れない程度の深さとする。
続いて、図15に示すように、両金属箔4,5の排気下流側から一対の分割体40,41を前進(両金属箔4,5の排気上流側に移動)させ、一対の分割体40,41により両金属箔4,5を板厚方向から挟持する。
実施例4での規制部形成工程は、ハニカム体形成工程の途中で第1の工程を実施し、ハニカム体形成工程の終了直後に第2の工程を実施する。まず、ハニカム体形成工程において、両金属箔4,5の始端部4a,5aを重ね合わせる際、両金属箔4,5の排気上流側端部間であって、巻軸9の軸心位置(回転中心位置)に治具14の先端14aを挿入する(第1の工程)。ここで、治具14の挿入深さは、巻軸9を回転駆動したとき先端14aが両金属箔4,5の挿入位置から外れない程度の深さとする。
続いて、図15に示すように、両金属箔4,5の排気下流側から一対の分割体40,41を前進(両金属箔4,5の排気上流側に移動)させ、一対の分割体40,41により両金属箔4,5を板厚方向から挟持する。
次に、図16のように巻軸9の凹部42側の端部を巻回装置のガイド盤43に形成した貫通孔43aで支持すると共に、凹部42と反対側の端部を巻回装置の回転軸に連結した状態とし、巻軸9を図15の矢印方向に巻回駆動してロール状のハニカム2ロール状のハニカム体2を形成する。巻回終了後、巻軸9を所定位置(形成する規制部8の形状に応じた位置)まで後退(図17(a)の矢印方向に移動)させ、治具14を凹部側(図17(a)の矢印方向)へ向かって押し込み、両金属箔4,5を治具14と凹部42との間でプレスすることにより、規制部8の形状を整える(第2の工程)。
続いて、巻回装置の回転軸から巻軸9の一端部を離脱させた後、ハニカム体2から巻軸9と治具14を引き抜いて離脱させることで、図17(b)に示すように、巻芯部7の排気上流側端部に規制部8が形成される。
その後、ハニカム体2の外周にろう箔材6を巻回し、両金属箔4,5の終端部と共にスポット溶接等により固定する。
ハニカム体形成工程の後は、実施例1と同様、外筒形成工程、圧入工程、熱処理工程を順に行う。
その後、ハニカム体2の外周にろう箔材6を巻回し、両金属箔4,5の終端部と共にスポット溶接等により固定する。

次に、実施例4の金属触媒体の作用を説明する。
<規制部形成工程の自動化作用>
上記実施例1では、ハニカム体形成工程終了後、巻芯部7に形成された貫通孔12(図9参照)を治具14で押し拡げることで規制部8を形成した。ここで、金属箔4の波形状は一様でないため、貫通孔12の形状は一定しない。このため、治具14を貫通孔12に挿入する際、巻芯部7の撮像画像から画像処理(パターンマッチング)により貫通孔12の位置を特定できないため、規制部形成工程の自動化が困難である。
<規制部形成工程の自動化作用>
上記実施例1では、ハニカム体形成工程終了後、巻芯部7に形成された貫通孔12(図9参照)を治具14で押し拡げることで規制部8を形成した。ここで、金属箔4の波形状は一様でないため、貫通孔12の形状は一定しない。このため、治具14を貫通孔12に挿入する際、巻芯部7の撮像画像から画像処理(パターンマッチング)により貫通孔12の位置を特定できないため、規制部形成工程の自動化が困難である。
一方、本発明とは異なり、巻芯部7に形成された貫通孔10,11を治具14で押し拡げて規制部8を形成する方法を採用した場合、貫通孔10,11は共に貫通孔12よりも大径であるため、治具14の位置決めは容易である。よって、規制部形成工程の自動化は可能であるが、この場合、巻芯部7の両端に互いに違いに規制部8を形成する必要がある。例えば、巻芯部7の排気上流側端部は貫通孔10を押し拡げて規制部8を形成し、排気下流側端部は貫通孔11を押し拡げて規制部8を形成する必要があるため、工数増となる。また、実施例3のように、両金属箔4,5に開口孔30,31を設定した場合、排気上流側端部の規制部8に流入した排気の一部貫通孔10,11を介して直接排気下流側端部の規制部8へと流出するため、排気浄化性能の低下を招く。
これに対し、実施例4では、ハニカム体形成工程において両金属箔4,5を重ね合わせる際、両金属箔4,5間にあらかじめ治具14をセットしておき、両金属箔4,5の巻回終了後、治具14と巻軸9の凹部42とを用いて規制部8を形成する。両金属箔4,5の巻回後、貫通孔12が形成される位置は、巻回装置における回転軸の中心位置(軸心)と一致する。つまり、実施例4では、回転軸の中心位置にあらかじめ治具14をセットしておくことにより、巻芯部7の貫通孔12に治具14を確実に挿入できるため、自動化が容易である。このとき、治具14の移動は、一方向(巻軸9の軸方向)のみであるため、ロボットアーム等の位置決め装置が不要である。また、巻芯部7の貫通孔12を特定するための画像処理も省くことができる。
<規制部の成形性向上作用>
実施例4では、治具14と巻軸9に形成した凹部42とにより規制部8を整形するため、治具14のみを用いて規制部8を形成する場合と比較して、規制部8の形状をより均一にできる。このため、排気浄化性能のばらつき(個体差)を低減できる。加えて、凹部42をハニカム体形成工程時に用いる巻軸9に形成しているため、治具14との間で規制部8をプレスする治具を新たに設ける必要がない。
実施例4では、治具14と巻軸9に形成した凹部42とにより規制部8を整形するため、治具14のみを用いて規制部8を形成する場合と比較して、規制部8の形状をより均一にできる。このため、排気浄化性能のばらつき(個体差)を低減できる。加えて、凹部42をハニカム体形成工程時に用いる巻軸9に形成しているため、治具14との間で規制部8をプレスする治具を新たに設ける必要がない。
以上説明したように、実施例4の金属触媒担体及びその製造方法にあっては、実施例1の効果(1)~(6)に加え、以下に列挙する効果を奏する。
(9) 規制部形成工程は、ハニカム体形成工程時に両金属箔4,5の始端部4a,5a同士を一対の分割体40,41間に挟み込む際、治具14の先端を両金属箔4,5の始端部4a,5a間であって巻軸9の軸心位置に挿入する第1の工程と、ハニカム体形成工程の終了後、治具14を所定深さまで押し込んで規制部を形成する第2の工程と、を備える。これにより、確実に巻芯部7の貫通孔12に治具14を挿入できるため、規制部形成工程の自動化が容易である。また、治具14の位置決めが容易であるため、位置決めのための画像処理装置およびロボットアームを省略でき、製造コストを抑えることができる。
(10) 巻軸9は、軸方向端部に治具14の先端形状と対応する凹部42を有し、第2の工程は、両金属箔4,5を治具14と凹部42との間でプレスして規制部8を形成する。これにより、規制部8の形状が均一となり、排気浄化性能のばらつきを低減できる。また、既存の巻軸9を規制部形成工程時に利用することができる。

以上、実施例を説明してきたが、本発明は上述の実施例に限られるものではなく、本発明の要旨を逸脱しない範囲の設計変更等があっても、本発明に含まれる。
例えば、規制部8の詳細な部位の形状や寸法等は適宜設定できる。
また、金属箔5を金属箔4の波形状よりもピッチが大きく、かつ、高さが低い波形状の金属箔としても良い。
ハニカム体2の排気上下両流側端部に規制部8をそれぞれ形成しても良い。この場合、排気の通過をより防ぐことができる。加えて、ハニカム体2の方向性が無くなるため、外筒3への圧入方向や排気系への誤組み付けを防止できる。なお、ハニカム体2の排気下流側端部にのみ規制部8を形成しても良い。
実施例1~3において、規制部形成工程を圧入工程の直後に実施しても良い。
例えば、規制部8の詳細な部位の形状や寸法等は適宜設定できる。
また、金属箔5を金属箔4の波形状よりもピッチが大きく、かつ、高さが低い波形状の金属箔としても良い。
ハニカム体2の排気上下両流側端部に規制部8をそれぞれ形成しても良い。この場合、排気の通過をより防ぐことができる。加えて、ハニカム体2の方向性が無くなるため、外筒3への圧入方向や排気系への誤組み付けを防止できる。なお、ハニカム体2の排気下流側端部にのみ規制部8を形成しても良い。
実施例1~3において、規制部形成工程を圧入工程の直後に実施しても良い。
実施例2において、分割体21は半円筒状に限らず、半円柱状として内側空間として必要な部分のみを切削加工して形成しても良い。もちろん、分割体20側に内側空間を形成しても良い。
金属触媒担体1の排気下流側に接続されるディフューザ16に装着されるセンサ17は、排気の温度等を検出するものであっても良い。
図18に示すように、実施例2において、ハニカム体2の排気下流側端部にのみ規制部8を形成しても良い。この場合、貫通孔10~12に流入した排気を軸方向へ直接排出させることなく確実に径方向に出入りさせることができ、より確実に排気浄化作用を高めることができる。
金属触媒担体1の排気下流側に接続されるディフューザ16に装着されるセンサ17は、排気の温度等を検出するものであっても良い。
図18に示すように、実施例2において、ハニカム体2の排気下流側端部にのみ規制部8を形成しても良い。この場合、貫通孔10~12に流入した排気を軸方向へ直接排出させることなく確実に径方向に出入りさせることができ、より確実に排気浄化作用を高めることができる。
Claims (10)
- 波状の金属箔と平板状の金属箔の端部同士を重ねて多重に巻回したハニカム体を備える金属触媒担体において、
前記ハニカム体の巻芯部に、該巻芯部の一部を変形させて該巻芯部における排気の流通を規制する規制部を形成したことを特徴とする金属触媒担体。 - 請求項1記載の金属触媒担体において、
前記巻芯部の軸方向端部における前記両金属箔の端部間を拡開させることにより前記規制部を形成したことを特徴とする金属触媒担体。 - 請求項1または2記載の金属触媒担体において、
前記規制部を前記ハニカム体の排気上流側端部または排気下流側端部に形成したことを特徴とする金属触媒担体。 - 請求項2または3記載の金属触媒担体において、
前記規制部と連通しハニカム体の軸方向に貫通形成された貫通孔を備えることを特徴とする金属触媒担体。 - 請求項1乃至4のうちのいずれか1項に記載の金属触媒担体において、
前記両金属箔に開口孔を貫通形成すると共に、この開口部を介して排気の一部をハニカム体の径方向へ流通させるようにしたことを特徴とする金属触媒担体。 - 請求項5記載の金属触媒担体において、
