Abstract

 より簡単に作製され、少ない導電剤量で良好な導電特性を有する帯電ローラを提供する。  シャフト1と、シャフト1の外周に形成された弾性層2と、弾性層2の外周面に形成された表層3と、を備える帯電ローラ10、20において、弾性層2が、リン酸エステル基を有する紫外線硬化型樹脂で形成されてなる帯電ローラ10、20である。紫外線硬化型樹脂が、下記一般式(1)、 (一般式(1)中、Rは、下記一般式(2)、 (一般式(2)中、mは1~10の整数を示す)であり、Rは、下記一般式(3)~(9) のうちのいずれかであり、Rは、下記一般式(10)~(12)、 (一般式(10)~(12)中、r、sおよびtは10~150の整数を示す)のうちのいずれかであり、nは、1~10の整数を示す)で表される化合物からなることが好ましい。

Description

帯電ローラ
 本発明は、帯電ローラ(以下、単に「ローラ」とも称する)に関し、詳しくは、より簡単に作製され、少ない導電剤量で良好な導電特性を有する帯電ローラに関する。
 一般に、複写機やプリンタ、ファクシミリ等の電子写真方式を用いた画像形成装置においては、画像形成の各工程で、転写ローラ、現像ローラ、トナー供給ローラ、帯電ローラ、クリーニングローラ、中間転写ローラ、ベルト駆動ローラ等の、導電性を付与したローラが用いられている。
 かかる導電性ローラとして、金属あるいは樹脂からなる導電シャフトに、発泡もしくは非発泡ゴムからなる弾性層を設け、その上に1層以上のスキン層を設けて形成される帯電ローラ等が知られている。特に、有機感光体(OPC)が均一に帯電するために、帯電ローラの弾性層には、感光体との接触面を均一に保つための適度な低硬度および低圧縮永久歪が必要であり、そのために、弾性層の材料として従来から、ゴム、エラストマー、発泡ウレタン等が用いられている(特許文献1~3)。また、従来から、帯電ローラには、必要な抵抗を確保するために、カーボンブラックやイオン導電剤などの導電剤が使用されている。
 一方、導電性ローラの弾性層として、紫外線硬化型樹脂を使用することが知られ、紫外線硬化樹脂を用いて作製された各種導電性ローラにおいてもイオン導電剤が用いられている。
 しかしながら、イオン導電剤は、体積固有抵抗の環境依存性が大きく、また、多量の使用によりしみ出しがある。
 そこで、環境変動の小さい導電剤の使用が検討され、特許文献4には、弾性層が、ウレタンアクリレートオリゴマー、光重合開始剤およびリチウム塩を含む弾性層用原料を紫外線照射で硬化させた紫外線硬化型樹脂からなる導電性ローラが、開示されている。

 しかしながら、特許文献4記載の方法は、環境変動の小さい導電剤を使用しているため良好な導電特性を有する帯電ローラを提供できるものの、導電剤の配合を必須としているため、コスト面や導電特性の点で改良の余地がある。
 また、特許文献1~3記載の従来の導電性ローラは、弾性層が発泡ゴム又は非発泡ゴムにより形成されているため、工程として、型組み工程、予熱工程、注型工程、加熱キュア工程、冷却工程、さらに、ソリッド層(抵抗調整層等)作製工程が必要で、特に、乾燥工程で長い時間が必要であり、その改良が望まれている。
 そこで本発明の目的は、上記問題を解消して、より簡単に作製され、少ない導電剤量で良好な導電特性を有する帯電ローラを提供することにある。
 本発明者らは、上記課題を解決するために、鋭意検討した結果、弾性層を特定の紫外線硬化型樹脂で形成することで、より簡単に作製され、少ない導電剤量で良好な導電特性を有する帯電ローラが得られることを見出し、本発明を完成するに至った。
 即ち、本発明の帯電ローラは、シャフトと、該シャフトの外周に形成された弾性層と、該弾性層の外周面に形成された表層と、を備える帯電ローラにおいて、
 前記弾性層が、リン酸エステル基を有する紫外線硬化型樹脂で形成されてなることを特徴とするものである。

 さらに、本発明の帯電ローラにおいては、前記弾性層の厚みが、0.9~1.3mmであることが好ましく、前記シャフトが、金属製の中空円筒体または中実円柱体であることが好ましい。
 本発明によれば、より簡単に作製され、少ない導電剤量で良好な導電特性を有する帯電ローラを提供することが可能となった。

 以下、本発明の好適実施形態について、図面を参照しつつ詳細に説明する。
 図1は、本発明の好適実施形態に係る帯電ローラの一例を示す図である。本発明の帯電ローラ10は、シャフト1と、該シャフト1の外周に形成された弾性層2と、該弾性層2の外周面に形成された表層3と、を備えるものである。
 また、本発明においては、弾性層2がリン酸エステル基を有する紫外線硬化型樹脂で形成されてなることが肝要である。かかる紫外線硬化型樹脂を弾性層2に使用することで、硬化を短時間で行うことができ、乾燥工程にかかる時間および熱エネルギーを省くことができる。また、イオン導電剤を使用しない、あるいはその使用量を極めて少なくできるため、イオン導電剤のブリードを防止でき、さらに、材料のコストを低減できる。その結果、より簡単に作製され、少ない導電剤量で良好な導電特性を有する帯電ローラ10を提供することができる。なお、本発明においては、イオン導電剤を使用しないことが好ましい。
 本発明において、紫外線硬化型樹脂としては、リン酸エステル基を有し、本発明の所期の効果が得られれば限定されないが、下記一般式(1)、

(一般式(10)~(12)中、r、sおよびtは10~150の整数を示す)のうちのいずれかであり、nは、1~10の整数を示す)で表される化合物からなることが好ましく、特に、オリゴマーであることが好ましい。
 上記紫外線硬化型樹脂は、1種単独でも、あるいは分子鎖の異なるものを2種以上混合して用いてもよい。上記化合物には、後述の導電剤を極めて少ない量配合する他、必要に応じて反応性希釈剤を含むことができる。上記化合物には、光重合開始剤、光重合促進剤を含むことが好ましい。その他、必要に応じて公知の添加剤を含んでもよい。
 また、本発明において、弾性層2の紫外線硬化型樹脂に添加できる導電剤としては適宜のものが採用され得るが、カーボン系導電剤としては、ケッチェンブラックやアセチレンブラックが、ゴム用カーボンブラックとしては、SAF、ISAF、HAF、FEF、GPF、FT、MT等が用いられる他、酸化カーブンブラック等のインク用カーボンブラック、熱分解カーボンブラック、グラファイト等も用いることができる。
 また、導電剤として高分子イオン導電剤を添加でき、かかる高分子イオン導電剤としては、例えば、特開平9-227717号公報、特開平10-120924号公報および特開2000-327922号公報に記載されているものを用いることができるが、特に限定されるものではない。
 具体的には、(A)有機ポリマー材料、(B)イオン導電可能なポリマーまたはコポリマーおよび(C)無機または低分子量有機塩からなる混合物を挙げることができ、ここで、成分(A)は、ポリアクリル酸エステル、ポリメタクリル酸エステル、ポリアクリロニトリル、ポリビニルアルコール、ポリビニルアセテート、ポリアミド、ポリウレタンまたはポリエステルであり、成分(B)は、オリゴエトキシ化アクリレートもしくはメタクリレート、芳香族環についてオリゴエトキシ化されたスチレン、ポリエーテルウレタン、ポリエーテル尿素、ポリエーテルアミド、ポリエーテルエステルアミドまたはポリエーテルエステルであり、また成分(C)は、無機または低分子量有機プロトン酸のアルカリ金属、アルカリ土類金属、亜鉛またはアンモニウム塩であり、好ましくは、LiClo、LiCFSO、NaClo、LiBF、NaBF、KBF、NaCFSO、KClO、KPF、KCFSO、KCSO、Ca(ClO、Ca(PF、Mg(ClO、Mg(CFSO、Zn(ClO、Zn(PF、またはCa(CFSO等である。
 本発明において、上記弾性層2を形成する方法は、特に制限されるものではないが、通常は上記紫外線硬化型樹脂成分及び導電剤等を分散又は溶解した塗料溶液を調製し、この塗料溶液をディッピング法、スプレー法、ロールコーター法、ダイコート法などにより上記シャフト1上に塗布して乾燥固化させる方法が採用され、特にディッピング法が好ましく用いられる。シャフト1に直接紫外線型硬化樹脂を塗布することで、製造工程の簡略化が可能となる。
 本発明の帯電ローラ10は、弾性層2の体積固有抵抗が、1×10~1×10Ω・cmであることが好ましい。かかる範囲とすることにより、より良好な導電特性を有する帯電ローラを得ることができ、該帯電ローラを画像形成装置に使用することで、より良好な画像を得ることができる。
 また、本発明の帯電ローラ10は、弾性層2の厚みが、0.9~1.3mmであることが好ましい。弾性層2の厚みをかかる範囲とすることで、スパーク放電を防止することができる。弾性層2の厚みが0.9mm未満であると、特に中米などに代表される高温低湿地域において芯金(シャフト)から感光体へスパーク放電が発生するおそれがあり、好ましくない。一方、弾性層2の厚みが1.3mmを超えると、ディッピング塗布時における外径の制御が著しく困難となり、左右差が生じやすくなるため、好ましくない。なお、ローラの外径左右差が大きすぎると、帯電ローラの感光体への密着性が均一でなくなり、特に外径が細い側において、感光体への密着が十分でなくなって帯電能力が十分発揮できず、画像評価で黒抜けの不具合を生ずるおそれがある。
 本発明において、シャフト1としては、金属製あるいはプラスチック製で、中空円筒体または中実円柱体のものを使用することができるが、好ましくは、金属製の中空円筒体または中実円柱体であり、より好ましくは、金属製の中空円筒体である。これにより、よりコストを下げることができる。
 本発明において、上記表層3を形成する樹脂としては、通常帯電ローラに用いられる樹脂を使用でき、例えば、後述の紫外線硬化樹脂および熱硬化型樹脂等を挙げることができる。
 表層3に使用できる紫外線硬化型樹脂としては、ポリエステル樹脂、ポリエーテル樹脂、フッ素樹脂、エポキシ樹脂、アミノ樹脂、ポリアミド樹脂、アクリル樹脂、アクリルウレタン樹脂、ウレタン樹脂、アルキッド樹脂、フェノール樹脂、メラミン樹脂、尿素樹脂、シリコーン樹脂、ポリビニルブチラール樹脂、ビニルエーテル系樹脂、ビニルエステル系樹脂およびこれら樹脂に特定の官能基を導入した変性樹脂等が挙げられ、これら樹脂は、1種単独でも、2種以上を混合して用いてもよい。上記化合物には、極めて少ない量の上記導電剤、必要に応じて反応性希釈剤等を含むことができる。上記化合物には、光重合開始剤、光重合促進剤を含むのが好ましい。その他、必要に応じて公知の添加剤を含んでもよい。
 本発明において、上記表層3に使用できる熱硬化型樹脂としては、帯電部材の表層を形成する場合に用いられる公知のゴムや樹脂を用いることができ、特に制限されるものではないが、ウレタン変性アクリル樹脂、ポリウレタン樹脂、アクリル樹脂、ポリアミド樹脂、及びフッ素樹脂等が例示され、これらの1種又は2種以上を混合して用いることができる。これらの中で、帯電ローラ表面の耐トナー付着性を付与できるという観点から、フッ素樹脂が好ましく用いられる。
 このフッ素樹脂として具体的には、ポリテトラフルオロエチレン、テトラフルオロエチレン-パーフルオロアルキルビニルエーテル共重合体、テトラフルオロエチレン-エチレン共重合体、ポリクロロトリフルオロエチレン、クロロトリフルオロエチレン-エチレン共重合体、テトラフルオロエチレン-ビニリデンフルオライド共重合体、ポリビニリデンフルオライド、ポリビニルフルオライド等が例示される。
 また、この表層3を形成する樹脂中には、特に制限されるものではないが、極めて少ない量の導電剤を添加して表層の導電性(電気抵抗)を付与又は調整することができる。この場合、導電剤としては、特に制限はなく、各種電子導電剤や各種イオン導電剤を用いることができるが、本発明では特にカーボンを用いることが好ましい。
 導電剤の添加量は、所望とする抵抗が得られるように適宜調整することができる。この場合、表層3の体積固有抵抗は、1×10~1×1012Ω・cm、特に1×10~1×10Ω・cmとすることが好ましく、このような体積固有抵抗を達成するように導電剤の添加量を調整することができ、導電剤としてカーボンを用いた場合の添加量は、通常、基材樹脂に対して1~100phr、特に10~70phr程度とされる。
 なお、この表層3を形成する樹脂組成物には、架橋剤、増粘剤、チクソトロピー性付与剤、構造粘性付与剤等の添加剤を必要に応じて添加することができる。
 上記表層3を形成する方法は特に制限されるものではないが、通常は上記樹脂成分及び導電剤等分散又は溶解した塗料溶液を調整し、この塗料溶液をディッピング法、スプレー法、ロールコーター法などにより塗布した後熱硬化等させる方法が一般的である。なお、上記塗料溶液を調製するための溶媒としては、樹脂組成物を構成する基材樹脂の種類などに応じて適宜選定すればよく、例えば基材樹脂としてフッ素樹脂を用いる場合には、メチルエチルケトン(MEK)、メチルイソブチルケトン(MIBK)、トルエン、キシレン等が好適に用いられる。
 また、表層3の厚さは、帯電ローラ10の形態等に応じて設定され、特に制限されるものではないが通常1~30μm、特に1~20μmとすることができ、1μm未満であると、ローラの耐久性に劣る場合があり、一方20μmを超えると帯電特性に悪影響を与えたり、表面にしわを生じたりするなど、良好な表面性が得られない場合がある。
 図2は、本発明の好適実施形態に係る帯電ローラの他の一例を示す図である。感光ドラムに押圧される際長さ方向に均一な当たり面を形成することが重要であるため、帯電ローラ20は、長さ方向中央部が端部よりも径が大きいクラウン形状を有している。
 ローラ長さ方向断面において、長さ方向中央が端部より突出され、その突出の程度を表すクラウン量としては、50~300μmとすることが好ましく、このようにすることによって、通常の画像を一層良好なものにすることができる。クラウン量を50μm未満とした場合には、ローラ長さ方向中央部の接触圧が低くなり、一方、これを、300μmを超えるものとした場合には、ローラ長さ方向中央部が強く接触しすぎ、いずれの場合も帯電量の不均一を招くおそれがある。なお、本発明における帯電ローラのクラウン量の測定は、ミツトヨ(株)製高精度レーザ測定機LSM-430vを用いて行った。本測定機により、ローラ中央部及び中央部から端部へ向かう90mmの位置において外径を測定し、中央部の外径と両端部方向へ各90mmの位置における外径の平均値との差をローラクラウン量とする。例えばローラ長250mmの帯電ローラにおいては、一方の端から35mm、125mm、215mmの3点において外径を測定する。その際、一方の端から35mm位置における外径をA(mm)、125mm位置における外径をB(mm)、215mm位置における外径をC(mm)とすると、クラウン量(μm)は下記計算式(1)、

で求めることができる。
 また、本発明において、帯電ローラ10、20は、振れ(膜厚精度)をローラ長さ方向全領域において、70μm以下とすることが好ましい。帯電ローラ10、20と感光体とは接触しながら回転しているが、帯電ローラ10、20の振れが大きい場合には、帯電ローラ10、20と感光体との間に空隙が生じてくる。更にその空隙距離も様々になってしまう。この場合、感光体上に残留しているトナー粒子及び外添剤が、その空隙に侵入しやすくなり、帯電ローラ10、20にムラとなって付着する。従って、ローラ表面は、まだらに汚れる結果となり、画像不良の原因となってしまう。なお、本発明における帯電ローラ10、20の振れの測定は、ミツトヨ(株)製高精度レーザ測定機LSM-430vを用いて行った。本測定機により、外径を、ローラ長さ方向各5点について測定し、各点について測定した外径の最大値と最小値との差の平均値を振れとした。
 帯電ローラ10、20の製造方法は、リン酸エステル基を有する紫外線硬化型樹脂を配合した塗料をシャフト1に塗布し、紫外線(UV)を照射して、弾性層2を形成する。次いで、弾性層2上に表層3の塗料溶液を塗布した後、熱硬化または紫外線(UV)等を照射する。なお、表層に熱硬化型樹脂の水系塗料を用いた場合には、この際の硬化温度は、例えば、溶剤の沸点以上の温度として、約105℃以上とすることができる。弾性層を紫外線硬化型樹脂で形成することで、帯電ローラの作製工程および作製時間を簡略化できる。
 また、本発明において、紫外線硬化型樹脂を硬化させるための紫外線(UV)の照射量および積算光量は、十分に紫外線硬化型樹脂を硬化できれば限定されないが、例えば、UV照射強度100~700W/cmで積算光量が200~3000mJ/cmとなるように照射する。
 以下、本発明を、実施例を用いてより詳細に説明する。
(実施例1、比較例1および2)
 中空円筒体状の金属シャフト部材1(材質:アルミA6063,長さ:230mm,厚み0.7mm,外径φ18mm)の表面に、下記表1に示す配合処方の塗工液をダイコーターにて塗布し、UV照射強度1500W/cmで5秒照射して、紫外線硬化型樹脂からなる厚み1mmの弾性層を得た。得られた紫外線硬化型樹脂からなる弾性層の体積固有抵抗(Ω・cm)を測定した。なお、表1中のオリゴマーA~Cは、同一の骨格を有するものであり、リン酸エステル基の有無のみが異なっている構造のものである。
<体積固有抵抗の測定>
 温度23℃、相対湿度50%にて、測定装置として、ハイレスターUP(三菱化学社製)にURプローブを接続したものを用いて、測定電圧250Vにおける体積固有抵抗(Ω・cm)を測定した。
 さらに、得られた紫外線硬化型樹脂からなる弾性層の外側に、下記表2に示す配合処方の塗料溶液をディッピング法により塗布して厚さ7μmの樹脂表層を形成し、図1に示す帯電ローラを得た。
<画像の評価>
 得られた帯電ローラを市販の画像形成装置に設置し、画像を評価した。結果を表1に併記する。なお、画像評価の評価基準は、夫々以下に示すとおりである。
<評価基準>
良好:濃度ムラ、黒抜けなし(転写残りなし)
不良:濃度ムラあり、黒抜け4か所以上
*濃度ムラおよび黒抜けは、ローラ抵抗値が低いほど発生しにくい不具合である。

 実施例1の帯電ローラは、比較例1および2の帯電ローラと比較して、良好な体積固有抵抗を有し、いずれも導電剤のブリードアウト等の問題はなかった。また、実施例1、比較例1および2の帯電ローラを画像形成装置に使用した場合の画像は、実施例1のみが良好であった。
(実施例2~5)
 次に、弾性層の厚みを下記表3中に示すように変えた以外は実施例1と同様にして、帯電ローラを作製した。得られた各帯電ローラについて、以下に従い外径左右差の測定および画像評価を行った。その結果を、下記の表3中に併せて示す。
<外径左右差の測定>
 ミツトヨ(株)製高精度レーザ測定機LSM-430vを用いて、ローラ中央部から端部へ向かう90mmの位置において外径を測定し、両端部方向へ各90mmの位置における外径の差を求めて、外径左右差(μm)とした。
<画像の評価>
 得られた帯電ローラをHP社製プリンター Laser jet CP1210に組み込み、トナー濃度の均一性により、画像を評価した。画像評価の評価基準は、以下に示すとおりである。
<評価基準>
○:画像全面にわたって濃度のムラがなく、均一である。
△:画像の一部に黒抜けがあり、濃度ムラが一部認められる。
×:画像の大部分に黒抜けがあり、濃度ムラが多く認められる。

 上記表中に示すように、弾性層の厚みが厚すぎると、ローラの外径左右差が大きくなり、画像性が低下することがわかる。

  3.  前記弾性層の体積固有抵抗が、1×10~1×10Ω・cmである請求項1記載の帯電ローラ。
  4.  前記弾性層の厚みが、0.9~1.3mmである請求項1記載の帯電ローラ。
  5.  前記シャフトが、金属製の中空円筒体または中実円柱体である請求項1記載の帯電ローラ。
