技術分野
[0001] 本発明は、溶解分割処理によってポリトリメチレンテレフタレート極細繊維を製造で きる海島型複合繊維に関し、さらに詳しくは分割性に優れ、かつ風合い、特にソフト 感、発色性に優れたポリトリメチレンテレフタレート極細繊維を安定製造できる海島型 複合繊維に関するものである。
背景技術
[0002] 従来よりポリエチレンテレフタレートからなる単繊維繊度が 1デシテックス以下のポリ エステル極細繊維はピーチ調織編物やワイビングクロスに用いられて 、る。しかしな 力 Sらポリエチレンテレフタレートからなる極細繊維は屈折率が約: L 6と高いため極細 繊維にした際の発色性が十分でなぐ特に濃色での発色性が劣るため商品展開に 制限があったり、またポリマ自体のヤング率が高いため十分なソフト感を付与すること が出来なかった。
[0003] また、ポリエチレンテレフタレート極細繊維の製造方法として海島型複合繊維あるい は分割型複合繊維カゝらポリエチレンテレフタレート極細繊維を製造する方法が数多く 提案されている。これらの複合繊維では分割の際にアルカリ処理により、一方の成分 を溶出あるいは減量カ卩ェすることによってポリエチレンテレフタレート極細繊維とする ものである力 その溶出あるいは減量力卩ェの際に極細繊維となるポリエチレンテレフ タレートの減量も同時に進行してしまうため、強度低下が生じ、実用に耐えられない 場合がある。また、逆にポリエチレンテレフタレート極細繊維の強度低下を抑制する ために溶出あるいは減量加工条件を緩やかにすると、分割処理が完全に行われな いことがあり、製品品位の低下を招くことがあった。
[0004] 一方、ポリトリメチレンテレフタレート繊維は、伸長弾性回復率が優れ、ヤング率が 低ぐ染色性が良好で、化学的にも安定しており、古くから知られている(特許文献 1 、 2)。さらに、海島型複合繊維あるいは分割型複合繊維力もポリトリメチレンテレフタ レート極細繊維を製造する方法も提案されている (特許文献 3、 4)。しかし、いずれも
アルカリ溶出成分として用いられて 、るポリマは有機金属塩を共重合したポリエステ ルであり、アルカリ処理時間が長ぐ生産性が悪力つたり、また、ポリマ溶融温度がポ リトリメチレンテレフタレートよりも高いため、紡糸温度を高く保つ必要があり、そのため にポリトリメチレンテレフタレートの熱劣化が進み、操業性が悪ぐさらに、満足する原 糸強度や風合 、が得られな 、などの問題があった。

発明が解決しょうとする課題
[0005] 本発明の目的は、上記従来技術では達成できな力つた、生産性に優れ、衣料用織 物としたときのソフト感、発色性に優れ、かつアルカリ処理後の廃液の環境負荷が小 さいポリトリメチレンテレフタレート極細繊維を得ることのできる海島複合繊維を提供 することにある。
課題を解決するための手段
[0006] 上記本発明の目的は以下の構成を採用することによって達成できる。
(1)海成分ポリマがポリ乳酸で構成され、島成分ポリマがポリトリメチレンテレフタレー トで構成されている海島型複合繊維であって、海成分 Z島成分の複合比率が 10Z9 0〜50Z50、原糸強度が 3. OcNZdtex以上であることを特徴とする海島型複合繊 維。
(2)島成分の単繊維繊度が 0. 01〜1デシテックスであることを特徴とする前記(1)に 記載の海島型複合繊維。
(3)島成分が 3〜: LOO個であることを特徴とする前記(1)または(2)に記載の海島型 複合繊維。
(4)前記(1)に記載の海島型複合繊維に仮撚が施されたことを特徴とする海島型複 合繊維。
(5)前記(1)に記載の海島型複合繊維に空気交絡が施されたことを特徴とする海島
型複合繊維。
(6)前記(1)〜(5)の 、ずれかに記載の海島型複合繊維を少なくとも 1部に使用した ことを特徴とする織編物。
(7)前記(1)〜(5)の ヽずれかに記載の海島型複合繊維と天然繊維からなることを 特徴とする織編物。
(8)前記(6)または(7)に記載の織編物にアルカリ処理が施され、該海成分ポリマの ポリ乳酸が除去されたことを特徴とする織編物。
(9)溶融したポリ乳酸を海成分とし、溶融したポリトリメチレンテレフタレートを島成分と する海成分 Z島成分の複合比率が 10Z90〜50Z50である海島型に複合された繊 維糸条を速度 1000〜4000mZ分にて引き取り、該糸条をー且卷取ることなぐ 50 〜80oCにてカロ熱延伸し、 120〜170oCにて 0. 03〜0. 1禾少間熱処理し、少なくとち 熱処理時間以上冷却した後、該糸条を卷取ることを特徴とする海島型複合繊維の製 造方法。
発明の効果

発明を実施するための最良の形態

[0010] 島成分のポリトリメチレンテレフタレートは、テレフタル酸を主たる酸成分とし、 1, 3 プロパンジオールを主たるグリコール成分として得られるポリエステルである。ただし、
20モル%以下、好ましくは 10モル%以下の割合で他のエステル結合を形成可能な 共重合成分を含むものであってもよい。共重合可能な化合物として、たとえばイソフタ ル酸、シクロへキサンジカルボン酸、アジピン酸、ダイマ酸、セバシン酸などのジカル ボン酸類、グリコール成分として、例えばエチレングリコール、ジエチレングリコール、 ブタンジオール、ネオペンチルグリコール、シクロへキサンジメタノール、ポリエチレン グリコール、ポリプロピレングリコールなどを挙げることができる力 これらに限られるも のではない。また、艷消剤として二酸ィ匕チタン、滑剤としてシリカやアルミナの微粒子 、抗酸化剤としてヒンダードフエノール誘導体、着色顔料などを必要に応じて添加す ることがでさる。

[0012] 本発明の海島型複合繊維の海成分 Z島成分の複合比率は、複合形態の安定性、 製糸性、生産性の点から 10Z90〜50Z50である。海成分の複合比率が 10%未満 の場合は、複合異常が発生し分割性不良を生じたり、複合形態が正常であっても海 成分の溶解不良による分割性不良を生じ、十分なソフト感を得ることができない。逆 に海成分の複合比率が 50%を越えると、生産性が低下するとともに、織編物とした際 に「ふかつき」が生じ、反発感のない織編物となってしまう。海島型複合繊維の海成 分 Ζ島成分の複合比率は 15Ζ85〜40Ζ60であることが好ましい。
[0013] 本発明の海島型複合繊維においては、海成分を除去した後の島成分の単繊維繊 度は、ソフト感と発色性を両立するために、 0. 01〜1デシテックスであることが好まし い。さらに、島成分の単繊維繊度を 0. 01〜1デシテックスとすることによって、製糸安 定性にも優れるものとなる。単繊維繊度を 0. 01デシテックス以上にすると十分な発 色性を発現することができ、また単繊維繊度を 1デシテックス以下とすると十分なソフ ト感を発現できる。島成分の単繊維繊度のより好ましい範囲は 0. 04〜0. 90デシテ ッタス、さらに好ましくは 0. 05〜0. 80デシテックスである。

[0015] 本発明の海島型複合繊維は製糸性とソフト感を両立するために単繊維内の島成分 数が 3〜100個であることが好ましい。島成分数を 3個以上にすると、海島型複合繊 維のアルカリ処理による極細繊維化によってソフト感を発現できる。また島成分数を 1 00個以下にすると、製糸性とソフト感を両立できる。単繊維内の島成分数のより好ま しい範囲は 6〜80である。
[0016] 本発明の海島型複合繊維は、例えば特開昭 57— 47938号公報の第 3図ゃ特開 昭 57— 82526号公報の第 2図に示される装置を好適な一例として使用して製造す ることがでさる。
[0017] 本発明の海島型複合繊維を製糸するにあたっては、紡糸および延伸を連続して行 う方法、未延伸糸として一且卷き取った後に延伸する方法、または高速製糸法など 何れのプロセスにも適用できる。さらに必要に応じて仮撚ゃ空気交絡等の糸加ェを 施してちょい。
[0018] 本発明における海島型複合繊維の製造においては、島成分であるポリトリメチレン テレフタレートの特性を維持するために、紡糸温度 240〜265°Cにて溶融することが 好ましい。ポリトリメチレンテレフタレートは熱劣化が激しいポリマであるため、できるだ け低 、紡糸温度とすることが発色性やソフト感、耐アルカリ性を維持するために好ま しい。これに対し、海成分として共重合ポリエチレンテレフタレートを用いる従来技術 では、紡糸温度を下げることができず、特性に優れた極細繊維を得ることができない 。本発明にお 、ては海成分としてポリ乳酸を用いるので紡糸温度を下げることが可能 となる。また、溶融部の配管を短くする等、滞留時間をできるだけ短くすることがポリト リメチレンテレフタレートの熱劣化を防止する観点で好ましい。
[0019] 製糸方法のなかでも、紡糸および延伸を連続して行う方法 (いわゆる直接紡糸延伸 法)が最も好ましい。ポリトリメチレンテレフタレート未延伸糸は物性の経時変化が起こ りやすいが、直接紡糸延伸法によればその経時変化を排除することが容易となる。さ
らに、延伸後の熱処理時間を長く取ることが容易であり、複数のロールを用いることに より、冷却後に卷取ることが可能であるため、繊維の強伸度曲線における 10%伸長 時の応力値が低下し、ソフト性をさらに向上させることが容易となる。具体的には、溶 融したポリ乳酸を海成分とし、溶融したポリトリメチレンテレフタレートを島成分とする 海島型に複合された繊維糸条を速度 1000〜4000m/分、好ましくは 2000〜4000 mZ分にて引き取り、その糸条をー且卷取ることなぐ 50〜80°C、好ましくは 50〜70 。Cにてカロ熱延伸し、 120〜170oC、好ましくは 120〜160oCにて 0. 03〜0. 1禾少間熱 処理し、少なくとも熱処理時間以上、好ましくは熱処理時間の 1. 5倍以上の時間、糸 条を冷却した後、卷取る。ここで延伸倍率は、得られる繊維の伸度が 20〜50%とな るように設定することが好ましい。また、糸条の冷却は、ローラーを用いて糸条を引き 回すことにより行うことが好ましい。
本発明の海島型複合繊維は、海成分を除去することにより極細繊維を形成すること ができ、力かる極細繊維を用いた織物や編物とすることができる。海成分を除去する のは織物や編物を構成した後でもよ!ヽし、海成分を除去して極細繊維を形成してか ら織物や編物を構成しても構わない。製織および製編のし易さからは、海島型複合 繊維を用いた織物または編物とした後に、海成分を除去することが好ましい。織物や 編物にお!ヽては、本発明の海島型複合繊維から得られる極細繊維だけを用いてもよ いが、他の繊維を用いてもよぐ特に綿やウール、絹、麻、獣毛といった天然繊維との 交織または交編とすることにより、優れた風合いを有する織物または編物を得ることが できる。従来の海島型複合繊維では、海成分として共重合ポリエチレンテレフタレー トを用いているために、海成分を除去するために長時間を要する力、短時間で処理 するためにはアルカリ濃度の強 、処理液を用いる必要があり、交織 ·交編した天然繊 維を傷めてしまう問題があつたが、本発明の海島型複合繊維では、海成分としてポリ 乳酸を用いているためにアルカリ溶出速度が速ぐ天然繊維を傷めずに海成分の除 去処理を行うことができる。天然繊維の交織 ·交編率は 20重量%以上であることが、 天然繊維の風合いを活かすことができるので好ましい。また、海島型複合繊維から得 られる極細繊維の交織 ·交編率は、織編物のアルカリ処理後で 20重量%以上とする ことが好ましぐ 25重量%以上であることがより好ましい。
実施例
[0021] 以下、実施例により本発明をより具体的に説明する。なお実施例中の各特性値は 次の方法で求めた。

オルソクロロフエノール 10mlに対し試料 0. 10gを溶解し、温度 25°Cにおいてォスト ワルド粘度計を用いて測定した。

JIS L1013 (1999)に準じオリエンテック社製テンシロン UCT— 100を用いて測 し 7こ。
[0024] C.風合 、特性 (ソフト性、発色性)
各項目とも、試料を基準試料との一対比較による官能試験を実施し、 4段階評価し た。そしてそれらを総合評価した。

なお、基準試料には海成分溶解除去後の島成分繊度が 0. 05デシテックスのポリ エチレンテレフタレートからなる PET系複合繊維を試料と同様に製織、アルカリ減量 加工を施したものを用い、これを「劣って!/ヽる」とした。

複合繊維を 3%NaOH熱水溶液で海成分の複合比率 + 5%の減量率になるように 処理して海成分を溶解除去後、厚さ 5 mにカットし、分割状態を観察した。

実施例 1および比較例 1
ジメチノレテレフタノレ酸 19. 4kg、 1, 3 プロノ ンジ才一ノレ 15. 2kg【こテトラブチノレチ タネートを触媒として用い、 140°C〜230°Cでメタノールを留出しつつエステル交換 反応を行った後、さらに、 250°C温度一定の条件下で 3. 5時間重合を行い極限粘度
[ 7? ]が 0. 96のポリトリメチレンテレフタレートを得た。
[0030] 上記製法で得たポリトリメチレンテレフタレートを島成分に用い、海成分として光学 純度 98. 0%、数平均分子量 8. 4万のポリ L 乳酸を用い、海 Z島 = 20Z80の 複合比率にて、島成分数 70、ホール数 12の海島型複合用口金を用いて複合紡糸 機にて紡糸温度 250°C、引取速度 1500mZ分で巻き取った。続いて、得られた未 延伸糸を通常のホットロール ホットロール系延伸機を用いて延伸温度 80°C、熱セ ット温度 120°Cで延伸糸の伸度が 35 %となるように延伸倍率を合わせて延伸を行!ヽ 、 56デシテックス— 12フィラメントの延伸糸を得た。得られた延伸糸の糸物性を表 1 に示す。
[0031] 得られた延伸糸を 2本合糸した後、 200tZmの甘撚を施し、経糸および緯糸に使 用して平織物を製織し、 95°Cの熱水で精練した後、 160°Cで乾熱セットを行い、さら に 98°Cの炭酸ソーダ 3%水溶液で減量カ卩ェし、次いで湿熱 125°Cで染色し、乾熱 1 60°Cで仕上げセットを行った。得られた織物特性につ!ヽて評価した結果を表 1に示
す。
[0032] 実施例 1では複合状態安定性、製糸性、延伸性が良好であり、また得られた織物は ソフト感、発色'性が良好なものであった。
[0033] 一方、比較例 1として、海成分として 5 ナトリウムスルホイソフタル酸 4. 5モル%共 重合した極限粘度 [ r? ]が 0. 56のポリエチレンテレフタレートを用い、実施例 1と同様 の口金、複合紡糸機を用いて紡糸温度 280°C、引取速度 1500mZ分で巻き取り、 得られた未延伸糸を実施例 1と同様の方法で延伸糸を得た。得られた延伸糸を実施 例 1と同様の方法で製織、加工を行い織物を得た。延伸糸物性と織物について評価 した結果を表 1に示す。製糸性、延伸性が良くなぐ発色性の劣る織物しか得られな かった。

海 Z島複合比率を表 2に示すように変更し、実施例 1と同様の方法にて延伸糸およ び織物を得た。得られた延伸糸物性、織物評価の結果を表 2に示す。
[0035] 実施例 2および 3では複合状態安定性、製糸性、延伸性が良好であり、得られた織 物はソフト感、発色性が良好なものであった。

実施例 1と同一のポリマ構成、複合比率、口金を用い、紡糸温度 250°C、引取速度 2500mZ分にて引き取り、ー且卷取ることなく引き続いて 60°Cにて加熱した後、 1. 7倍の延伸を行い、 140°Cの温度にて 0. 05秒間の熱処理を実施し、次いで糸条を ローラーで引き回すことにより 0. 1秒間冷却した後に卷取り、 56デシテックス- 12フィ ラメントの延伸糸を得た。延伸糸は 40%の伸度を有しており、その風合い特性は実 施例 1にも増して特段ソフト性で優れるものであった。
[0043] 得られた海島型複合繊維を経糸、綿(100番手)を緯糸として織物を作製し、炭酸 ソーダ水溶液にて減量カ卩ェした。綿の風合いを損ねることなぐポリトリメチレンテレフ タレートのソフトな風合 、と相まって、優れた風合 、の織物を得た。

[1] 海成分ポリマがポリ乳酸で構成され、島成分ポリマがポリトリメチレンテレフタレート で構成されている海島型複合繊維であって、海成分 Z島成分の複合比率が 10Z90 〜50Z50、原糸強度が 3. OcNZdtex以上であることを特徴とする海島型複合繊維

[6] 請求項 1〜5のいずれかに記載の海島型複合繊維を少なくとも 1部に使用した織編 物。
[7] 請求項 1〜5のいずれかに記載の海島型複合繊維と天然繊維からなることを特徴と する織編物。
[8] 請求項 6または 7に記載の織編物にアルカリ処理が施され、該海成分ポリマのポリ 乳酸が除去されたことを特徴とする織編物。
[9] 溶融したポリ乳酸を海成分とし、溶融したポリトリメチレンテレフタレートを島成分と する海成分 Z島成分の複合比率が 10Z90〜50Z50である海島型に複合された繊 維糸条を速度 1000〜4000mZ分にて引き取り、該糸条をー且卷取ることなぐ 50 〜80oCにてカロ熱延伸し、 120〜170oCにて 0. 03〜0. 1禾少間熱処理し、少なくとち 熱処理時間以上冷却した後、該糸条を卷取ることを特徴とする海島型複合繊維の製 造方法。
