静的変形能は勿論のこと動的変形能にも優れ、大型構造物にも適用できるZn
-Al合金、およびその為の有用な製造方法を提供する。
Zn:30~99%(質量%の意味、以下同じ)を含み、残部Alおよび不可避不純物からなるZn-Al合金であって、
平均結晶粒径が5μm以下のα相またはα’相中に、β相が微細分散した組織であり、
Al系介在物の最大径が50μm以下であると共に、円相当直径で0.5mm以上のポアが存在せず、
かつAlのマクロ偏析が3.0%未満でAlのミクロ偏析が2.0%未満であるZn-Al合金。

高速変形特性に優れた Zn-Al合金およびその製造方法
技術分野
[0001] 本発明は、 Zn-Al合金およびその製造方法、殊に歪速度が高速であるときの変形 特性に優れた Zn-Al合金、およびその方法に関するものである。ここで、 Zn-Al合金 は風や地震等による揺れ或は歪みに追随できる、所謂、免震,制震デバイス用金属 として有用である。
背景技術
[0002] 従来、風荷重、地震荷重の歪みを吸収する、あるいは歪みや揺れに追随できる、 所謂免震 ·制震デバイスとしては、 Pb製ダンパー、防振ゴム、オイルダンパーや、 LY P (極低降伏点鋼)等の制振鋼板を用いたものなどがある。し力しながら、 I.防振ゴム は経時劣化の問題があるため、長期間の耐用が求められる建築物用の免震 ·制震デ バイスには適していない。また、 II.オイルダンパーは、定期的メインテナンスを要する ため、防振ゴムと同様に、建築物の免震 ·制震デバイス用としては面倒である。他方、 III. LYP等の制振鋼板は、永久変形によって加工硬化が起きたり、繰り返し荷重に 対して材質劣化すると、エネルギー吸収性が低下するばかりか、硬くなりすぎると、構 造物にまで振動が伝播するため、制震 '免震デバイス用金属としては、その用途が限 定される。
一方、 IV.図 1に示すような Pb製ダンパーは、 Pbが軟らかぐ地震や風のような振 動数 0. 1〜: LOHzの揺れに追随することができ、また伸縮による材質劣化という問題 は少ないため、現在、建築物に取付けられる免震 ·制震デバイスとしては、一般に用 いられている。尚、図 1中、 1が鉛铸造体であり、 2はホモゲン溶接部、 3は鋼板である
[0003] し力しながら、このような大型のダンパーは重量が重 、ために、施工が大変であると いう問題がある。また、 Pbの降伏点は 5MPa程度と軟らかいため、構造物または構造 物に接合された部材と Pbダンパーを接合するには、特殊な技術が必要であり適用範 囲に限界があった。さらに Pbは毒性があるため、近年、建築物としての使用が制限さ
れる傾向にある。
[0004] このような事情から、近年、毒性がなぐ小型軽量のデバイスを提供できる制震用の 金属が求められており、 Pbに代替できる制震用金属として、超塑性を示す Zn-Al合 金が注目されている。
上記の様な Zn-Al合金に関連して、ナノ結晶の Zn-22%A1合金は 373K (約 100 °C)で歪み速度 1 X 10— 4S_1の変形にも追随できる超塑性が認められたことが報告さ れている(例えば、非特許文献 1参照)。しかしながら、室温ではこのような超塑性は 実現されていないため、室温での伸びが要求される建築用免震デバイスとして実際 上使用することができない。
[0005] また、 Zn-22%Al-2%Cu合金を、均熱下に水冷し、その後に冷間加工して α相 内部に β相が析出した組織を得て、室温超塑性を発現させたことが開示されている( 非特許文献 2参照)。ここで示されている伸びは、 135%であり、最大で 160%の伸 びが得られることが示されている。し力しながら、この文献には、温間加工した場合に 、室温でこのような伸びを有することは示されていない。また冷間加工の場合であつ ても、 Pbダンパーの代替としてより優れた免震性能や制震性能が望まれて 、ることか ら、更なる伸びの向上 (例えば、 180%以上の伸び)が必要と考えられる。
[0006] また、実験的な微小な試料を用いて、室温で超塑性を発現する Zn-22%A1合金が 得られた旨報告されている (非特許文献 3参照)。具体的には、金属組織の初期粒径 力^〜 15 μ mである円柱形の Ζη-22%Α1合金を、 5GPaという高圧下で強捻り変形( 冷間変形)することによって、最終組織力、最微細部である中心部で 0. 1 μ m→. 5 μ mとなったことが開示されている。
[0007] し力しながら、上記方法では、中心部は超塑性を示す可能性のある微細組織であ つても、中心から離れた外周部の粒状組織は粗大で超塑性現象を示さな 、と 、つた 、外周部と中心部で著しく異なる組織し力得られない。また、このような強捻り変形が 適用できるサイズは、直径 15mm程度で厚さ 0. 3mmと非常に小さいものに限定され るため、免震デバイスのような大荷重を受ける部材では、部材全体を上記微細組織と することは困難であり、結果として部材全体が超塑性を発揮するものは得られない。
[0008] 本発明者らは、上記のような Zn-Al合金について、その特性改善という観点からか
ねてより研究を進めており、その研究の一環として、均一で安定した超微細組織を有 し、室温でも超塑性と言える伸びを発現できる建築部材レベルの Zn-Al合金を提案 している(特許文献 1参照)。この技術の開発によって、室温で優れた超塑性を示す 実用サイズの Zn-Al合金を実現できたのである力 こうした Zn-Al合金にぉ 、ても解 決すべき問題が残されていた。即ち、上記開発した合金では、歪速度が 10— 3S— 1程度 における低速での変形能 (以下「静的変形能」と呼ぶことがある)は優れており、室温 で良好な超塑性を示すが、歪速度が 10— —1程度と比較的高速での変形能 (以下「 動的変形能」と呼ぶことがある)は安定して得られない場合があった。また、こうした現 象は、铸塊が大型になるにつれて顕著であった。

発明の開示
発明が解決しょうとする課題
[0009] 本発明は、こうした状況の下でなされたものであって、その目的とするところは、静 的変形能は勿論のこと動的変形能にも優れ、大型構造物にも適用できる Zn-Al合金 、およびその為の有用な製造方法を提供することにある。
課題を解決するための手段
[0010] 本発明者らは、歪速度が 10— —1という高速での変形特性を改善するという観点に 立脚し、様々な角度力 検討した。その結果、先に特許文献 1として提案した技術に おける超微細組織の制御に加えて、粗大な A1系介在物およびマクロ偏析ゃミクロ偏 祈の低減を図れば、上記目的を達成し得ることを見出し、既に提案している(特願 20 02 - 328106)。
そして上記技術にっ 、て更に鋭意検討を行ったところ、超微細組織の制御を厳密 に行わなくとも、同様の効果が得られる Zn-Al合金とその製造方法を見出した。具体 的には、これまで超塑性を確実に発揮させるベく α相または a '相中に分散させる j8 相の「平均結晶粒径が 0. 05 μ m以下」と微細化する必要があった力 該合金の製造 過程において、不可避的に生成する合金組織中の平均粒径 0. 5mm以上のポアを 存在させな 、ようにすれば、該 β相の平均結晶粒径が 0. 05 μ mを超える場合であ つても、優れた動的変形能が得られることを見出し、本発明に想到した。
[0011] したがって、本発明の Zn-Al合金とは、∑11 : 30〜99% (質量%の意味、以下同じ) を含み、残部 A1および不可避不純物力もなる Zn-Al合金であって、 α相または α ' 相中に、 j8相が微細分散した組織であり、 α相または α '相の平均結晶粒径が 5 m以下であり、 A1系介在物の最大径が円相当直径で 50 m以下であると共に、円 相当直径で 0. 5mm以上のポアが存在せず、かつ A1のマクロ偏祈が 3. 0%未満で、 A1のミクロ偏祈が 2. 0%未満であるところに特徴を有する。
[0012] 本発明は、上記サイズのポアを存在させなければ、上記 j8相の平均結晶粒径が多 少大きくとも、優れた動的変形能が得られる理由について明らかではないが、破壊の 起点であるポアを微細化することで材料の靭性が向上すると考えることに基づくもの である。
[0013] 図 5に示すように、 |8相は α相中に微細分散している。この微細分散した |8相は、 一般的には複数個の結晶粒力 なる(図 6)。 |8相の平均結晶粒径が大きいと、動的 特性を低下させることがあるため、好ましくは 3 m以下、より好ましくは 0.1 m、特に 0. 05 μ m以下であるが、後述する通り、 3 μ m以上であっても優れた動的変形能が 得られることが見出された。
但し、平均結晶粒径が大きすぎると、微細分散している j8相サイズが粗大化するため 、 5 /z m以下とすることが好ましい。尚、本発明の j8相は、一つの結晶粒からなっても 複数個の結晶粒からなっても良いが、 β相が複数個の結晶粒から形成される場合に は、 j8相サイズは 10 m以下が好ましぐ j8相が 1個の結晶粒力もなる場合には、前 述の通り 5 μ m以下が好ましい。
[0014] 本発明は、この様な高速変形特性に優れた Zn-Al合金を製造する方法も規定する
ものであり、該方法は、
Zn-Al合金溶湯を铸型に注入して製造するに際して、注入溶湯と外部雰囲気とを 遮断しつつ铸込む工程、
铸込み後の铸型冷却過程において、 425〜375°Cの温度範囲を 0. 25°CZ秒以 上の平均冷却速度で冷却すると共に、 275〜250°Cの温度範囲を 0. 020°CZ秒以 上の平均冷却速度で冷却する工程、
350°C以上で加熱保持した後に急冷する再加熱工程、
275°C以下で分塊力卩ェを行う工程、および
275°C以下で温間加工する工程を含むところに特徴がある。
発明の効果
[0015] 本発明の Zn-Al合金は、静的変形能は勿論のこと動的変形能にも優れているので 、大型構造物の制震用素材として最適である。

発明を実施するための最良の形態
[0018] まず、本発明の Zn-Al合金の組織にっ 、て説明する。 Zn-Al合金が超塑性を示す ためには、 α相または α ' 相中に上記 j8相が分散析出した組織 (以下、まとめて「j8 分散 α相」という)である必要がある。 j8分散 α相は、 j8相が析出していない α相とは 全く異なり、結晶粒の移動による塑性変形によって 200%以上の伸びを示すことがで さるカゝらである。
[0019] ところで、上記要件を満たすものであっても、 Ζη含有量により金属組織は異なって おり、 Ζη : 30〜80%、残部 A1および不可避不純物力もなる Zn-Al合金の場合には、 マクロ的には α単相組織であり、各 α相または a ' 相中に j8相が微細分散した組織 を有している。
[0020] これに対し、 Znが 80%以上の場合には、図 3からわ力るように、必然的に α + βの 2相の混合組織となる。つまり、本発明で規定する Zn含有量が 80〜99%のものは、 粒径約 10 μ mの粗大 β相と、 βが微細分散した a相または α ' 相とが混合した 2相 組織となる。
[0021] この様な Ζη: 80〜99%、残部 A1および不可避不純物力もなる Ζη_Α1合金の場合、 粗大 β相は常温回復現象にて 65%程度の延性を発揮するだけであるが、 |8分散 α 相が 200%以上の伸びを発揮して /3相の粒界面に応力集中が起こるのを回避でき るため、全体として 160%超の伸びが示されるのである。
[0022] これに対し、内部に |8の析出がない α相と |8相の 2相組織(α + |8 )では、 α相、 j8相それぞれの延性が発現されるだけであり、超塑性を発現できない。また、粗大 j8 相は、常温回復現象 (転位の回復)が起き、変形抵抗は安定するが、伸びは 65%程 度である。よって、 βの析出がない α相と β相の 2相組織(ひ + j8 )では、全体として の伸びが 68%程度にとどまる。
[0023] この様な 13が析出していない a相や粗大 13相は、存在しない方が好ましいが、超 塑性を発揮し得る |8分散 a相を有する組織であれば、本発明の効果を損なわな 、 範囲においては、 j8が析出していない α相や粗大 j8相が混在していてもよい。ここ で、粗大 β相は、後述するようなラメラ組織も含むものである。
[0024] 室温で伸び 160%超の室温超塑性 (静的変形能)を発揮する本発明の Zn-Al合金 とするには、 相または a '相中に、 β相が微細分散した組織であり、微細であるほ
ど超塑性を発揮し易いため、好ましくは、 α相または α '相の平均結晶粒径が 5 m 以下、特に 3.5 μ m以下であることが好ましい。
[0025] Zn-Al合金の動的変形能を良好にするには、特に、粗大 A1系介在物、およびマク 口偏析ゃミクロ偏祈の低減、ポアサイズの微細化を図る必要がある。
[0026] く A1系介在物の最大径:円相当直径で 50 m以下〉
粗大な A1系介在物は、破壊の起点となって動的変形能ば力りか静的変形能を低 下させるので、こうした A1系介在物を極力存在させないようにすることが必要であり、 本発明では、 A1系介在物の最大径を円相当直径で 50 m以下と規定した。該最大 径は 20 m以下であることが好ましい。尚、 A1系介在物は、主に Al Oを指す。

[0027] く A1のマクロ偏析: 3. 0%未満, A1のミクロ偏析 2. 0%未満〉
マクロ偏析は、铸塊のトップボトムの偏析 (铸塊全体に広範囲で起こる偏析)であり、 本発明ではこの部分の A1濃度と平均 A1濃度との濃度差が 3. 0%未満 (即ち、マクロ 偏祈が 3. 0%未満)である必要がある。好ましくは 2%以下である。一方、ミクロ偏析 は、結晶粒数個分で数 m範囲で起こる偏析である力 本発明ではこの部分の A1濃 度と平均 A1濃度との濃度差を 2. 0%未満とする必要がある。好ましくは 1%以下であ る。
[0028] <ポアサイズ >
粗大なポアは、破壊の起点となって、 A1系介在物と同様に動的変形能ば力りか静的 変形能を低下させるので、こうしたポアを極力存在させな 、ようにすることが必要であ り、本発明では、ポアの最大径を円相当直径で 0.5mm以下と規定した。該最大径は 0.3mm以下であることが好ましい。特に、 j8相の平均結晶粒径が大きい場合には、 ポアの最大径を 0.3mm以下とすることが奨励される。
[0029] 本発明では、上記の通り、マクロ偏析およびミクロ偏祈がともに上記要件を満足し、 更にポアを極力存在させないことによって、良好な高速変形 (動的変形能)が得られ るのであり、これらのいずれの要件を欠いても本発明の目的が達成できない。
[0030] 次に、本発明の Zn-Al合金の化学成分組成につ 、て説明する。本発明の Zn-Al 合金の成分組成は、 Zn含有率が 30〜99% (好ましくは 50〜99%、より好ましくは 7 0〜99%)で、残部が A1および不可避不純物である。これらのうち、 Zn-22%A1共析
合金が特に好ましい。前記図 3の Zn-Al合金の状態図に示すように、 A1の含有率が 22%のときに共析点があるので、最も組織制御しやすぐ超塑性を発現させやすい 力 である。
[0031] 一方、上記範囲では、 Znの含有率が小さくなるにつれて、 β析出量が減少し、結 晶粒の移動による塑性変形が起こっても伸びが低下する傾向にある。そして、 Znの 含有率が 30%未満では、本発明の条件で処理しても 100%を超える伸びを発現で きないので好ましくない。尚、前記図 3において、 α相は主成分が A1の面心立方格 子の結晶領域、 a ' 相は主成分力 ¾nの面心立方格子の結晶領域、 |8相は Znが主 成分である六方稠密格子の結晶領域、そして Lは液体相を示して ヽる。
[0032] 本発明の Zn-Al合金は、上記要件を満たせば、ヒステリシスの安定性を損なわない 範囲で、定常応力が加工量、歪み速度によってあまり変化しないように強化元素 Cu 、 Si、 Mn、 Mgを含有していてもよい。また、伸びの向上のために、結晶微細化に有 効な Zr、 TiBを添カ卩してもよい。
[0033] 次に上記要件を満たす Zn-Al合金を、効率良く得るための方法について詳述する
[0034] <铸込工程: Zn-Al合金溶湯を铸型に注入して製造するに際して、注入溶湯と外 部雰囲気とを遮断する >
Zn-Al合金溶湯を铸型に注入して製造するに際して、注入溶湯と外部雰囲気とを 遮断しつつ铸込むことで、酸素との結合を抑制できるので、結果として Al Oの粗大
2 3 化を抑制することができ、 A1系介在物の最大径を円相当直径で 50 m以下に抑え ることができる。遮断方法としては、具体的に、铸込み時の周囲雰囲気を真空雰囲気 や Arガス雰囲気とすること (Arシール)や、注入ノズルを溶湯に浸漬 (ノズル浸漬)す ることが有効である。
[0035] <铸込後の铸型冷却過程(1) : 425〜375での温度範囲を0. 25°CZ秒以上の平 均冷却速度で冷却する >
铸込み後の铸型冷却過程で、固液 2相領域に相当する 425〜375°Cの温度範囲 を、 0. 25°CZ秒以上の平均冷却速度で冷却することによって、マクロ偏祈の原因と なる粗大凝固組織の生成を抑制できる。即ち、上記の温度範囲を比較的速い冷却
速度で冷却することによって、 A1の晶出物が粗大化し、これによつて粗大凝固組織の 生成が抑制されるのである。上記平均冷却速度は好ましくは 0. 30°CZ秒以上であ る。
[0036] く铸込後の铸型冷却過程(II) : 275〜250°Cの温度範囲を 0. 020°CZ秒以上の 平均冷却速度で冷却する >
铸込み後の铸型冷却過程で、 α + βの 2相領域に相当する 275〜250°Cの温度 範囲を、 0. 020°CZ秒以上の平均冷却速度で冷却することによって、析出する j8相 サイズの粗大化を抑制でき、 a相内の粗大 β相を主な原因とするミクロ偏析を抑制 できる。即ち、上記の温度範囲を比較的速い速度で冷却することによって、 Ζηや A1 の析出物の粗大化を抑制し、これによつて粗大 j8相(10 m以上)の生成を抑制し て、微細分散した j8相を得ることができる。上記平均冷却速度は好ましくは 0. 025°C Z秒以上である。
[0037] <再加熱工程: 350°C以上で加熱保持した後に急冷する >
上記の通り、铸型内冷却過程で冷却速度を速めることによって粗大凝固組織の生 成をある程度抑制できる力 該生成をより抑えるには、上記冷却後に、再加熱を行い 、均質ィ匕を図ることが有効である。
[0038] 十分に均質ィ匕を図るには、均熱温度を 350°C以上とするのが良い。但し、 390°C以 上になると、铸塊が溶解する恐れがあるので、 390°C未満とすることが好ましい。
[0039] また、再加熱時の上記温度での保持時間は、例えば 50kg以下の小型インゴットの 場合には、 1時間程度で十分に均質ィ匕されるが、例えば 150kg級或はそれ以上の大 型インゴットになると、合金全体を 350°C以上とするのに長時間を要する。
[0040] 図 2は、 150kg級の Zn-Al合金インゴットを加熱(雰囲気加熱)したときの加熱炉内 温度と板温度の関係を示したものである力 板温度を 350°C以上とするには、 8時間 の加熱時間が必要であることが分かる。これは、 j8相粒子が α相マトリックスに再固 溶するときに吸熱量が大き過ぎて、外部力 の熱をインゴットが吸収してしまうためで あり、大型インゴットの場合、雰囲気加熱を長時間せざるを得なくなる。こうしたことか ら、高周波加熱を行うことも考えられる。高周波加熱では強制的に加熱するので、長 時間の加熱を必要としなくてもよいが、大型インゴットの場合には工業的にコストアツ
プの要因となる。
[0041] 上記 350°C以上で加熱保持した後には急冷する。再加熱時に 350°C以上に保持 することによって、 j8相を α相内に閉じ込めてミクロ偏析を防止でき、該組織の合金 を得るには再加熱後(均熱後)に急冷する必要があるからである。急冷は、室温まで 行う他、後述する分塊加工温度まで急冷してもよい。
[0042] 上記組織状態から急冷することにより、 α ' 相から安定な α相への移行を抑え、マ クロレベルで 2相分離する程度まで 相が拡散するのを抑制できる。その結果、 |8相 を (X相内で析出させたままとすることができ、超塑性を発揮し得る β分散の (X相組織 が得られるのである。
上記急冷とは、冷却速度で 10°CZ秒以上をいい、具体的には水冷することが好まし い。炉冷 (0. 1°CZ秒以下)や空冷(10°CZ秒未満)では、 j8相が拡散して、全面に わたってラメラ状組織となるからである。この段階で全面にラメラ組織が形成されると、 下記加工処理での加工率が低い場合には α相や j8相の微細化が不十分となり易く 、室温での伸びが 100〜140%程度にとどまり、 160%超の伸びを確実に達成でき ないからである。
ラメラ組織は極力存在しないことが望ましいが、特性を損なわない範囲で、組織の一 部にラメラ組織が存在してもよい。この場合、ラメラ組織のサイズは、 30 m程度であ り、面積率にして 20%程度以下であることが望ましい。
[0043] <分塊加工工程: 275°C以下の温度で分塊力卩ェを行う >
均熱後、急冷した段階で j8分散 α相は得られており、 α相や 相は 10〜2 /ζ πι 程度、 j8相結晶粒は好ましくは 5 m以下、特に 0. 05〜0. 程度となっている 。この様な組織は、約 100〜150°Cの高温域では超塑性といえる 180%以上の伸び を示すが、室温ではそのような伸びを示さない。
[0044] 室温で超塑性と言えるような伸びを発現させるには、均熱 '急冷後に物理的外力を 与えて、 αまたは α ' 相結晶粒、更には α相中または α ' 相中に存在する j8相を 微細化すると共にポアを潰す必要がある。そこで本発明では、ポアを潰すために、前 記再加熱'急冷後に、 275°C以下の温度で分塊加工 (鍛造等)を行った後、更に温 間加工することを必須とした。
[0045] 分塊力卩ェの加工温度を 275°C以下とするのは、前記図 3に示したように、 275°Cを 超えると組織が変態し、形成した j8分散 α相が、再度、 aまたは a ' 相と j8相の 2相 組織になる恐れがある力もである。好ましくは 200°C以下で分塊力卩ェを行うのがよい 。一方、加工温度が低すぎると、加工割れが生じる可能性があるので、 100°C以上で 分塊加工を行うことが推奨される。
[0046] 尚、本発明では、この様に分塊加工および温間加工によって組織の超微細化を図 ることができるので、更に冷間加工を行う必要はない。
[0047] 本発明では、分塊加工後に冷却せず合金温度を高温のまま引き続き温間加工を 行っても、また分塊加工後にー且室温まで冷却した後に温間加工しても良いが、後 者の場合には、分塊加工後の冷却速度を約 3°CZ秒以上で冷却する必要がある。そ の理由は、再加熱後の冷却と同じく得られた )8分散 α相を固定するためであり、具体 的には水冷することが好ましい。
[0048] <温間加工工程: 275°C以下の温度で温間加工する >
温間加工は 275°C以下で行う必要がある。前記図 3に示したように、 275°Cを超え ると組織が変態し、形成した j8分散 α相が、再度、 aまたは a ' 相と j8相との 2相組 織になる恐れがある力もである。好ましくは 200°C以下で温間加工を行うのがよい。 一方、温間加工温度が低すぎると加工割れが生じる可能性があるので、 100°C以上 で温間加工を行うことが推奨される。
[0049] 上記温間加工は、結晶粒微細化のために外力を加える工程であればよぐ具体的 には、鍛造、押し出し、伸線カ卩ェなどが挙げられる。
[0050] 温間加工後は約 3°CZ秒以上で室温まで冷却すればょ 、。具体的には水冷を行 なうことが好ましい。これは、前記再加熱後の冷却と同様に、得られた |8分散 α相を 固定するためであり、このときの冷却速度が遅いと j8分散 α相が粗大化し、室温での 超塑性は発現しなくなる。
[0051] 本発明の Ζη-Α1合金は、硬さが軟鋼とほぼ同等またはそれよりやや柔らかいので、 ボルト締め、リベット締め等の一般的な接合技術にも使用でき、建築構造物等との接 合を容易に行うことができる。但し、はんだ付けのように熱を加えて接合する場合には 、加熱温度を 250°C以下、好ましくは 100°C以下に抑える必要がある。上述のように
250°C以上では組織が変態するおそれがあり、また 100°C以上に加熱した後、急冷 しなければ、せつ力べ得られた微細組織が粗大化し、室温で 160%を超える伸びを確 保することが困難となる場合があるからである。
[0052] 以下、本発明を実施例によって更に詳細に説明するが、下記実施例は本発明を限 定する性質のものではなぐ前 ·後記の趣旨に徴して設計変更することは 、ずれも本 発明の技術的範囲に含まれる。
実施例 1
[0053] [Zn-Al合金の製造]
Zn- 22%A1合金溶湯を、断面形状が長さ: 200mm X幅: 350mmの鉄製铸型また は銅製铸型を用い、空冷または水冷の両方の条件で铸造した。尚、一部のものにつ いては(後記表 1の No. 12)、断面形状が 200mm角の水冷銅铸型を用いて連続铸 造した。この様にして、合金成分がマクロ偏祈が生じ易い Zn-22%A1 (トータル不純 物量: 0. 5%以下)であるインゴット (インゴットサイズ: 180kg)を得た。
[0054] 尚、インゴットの冷却挙動は、各インゴットの底面から 300mmの位置(断面中心位 置)に熱電対を設置して測定した。铸塊内部温度の経時変化 (冷却カーブ)の一例を 図 4に示す。固液 2相域 (425〜375°C)の冷却速度(平均冷却速度 1)と、 j8析出開 始点温度(275〜250°C)の冷却速度(平均冷却速度 2)を、上記冷却カーブから算 出した。また、インゴットシール (外部雰囲気との遮断)は、インゴットチャージのときに は铸型内部とトュを事前に Arシールした。また、連続铸造の際には、ノズルを溶湯内 に浸漬させることによってシールした。
[0055] 得られた Zn-Al合金のインゴットを、表 1に示す温度まで大気炉で再加熱 (均熱)し 、該温度で 1時間または 8時間保持した。該保持時間は、大気炉でインゴット表面に 熱電対を接触させて、板温が所定の温度に達して力もの時間である。
[0056] 再加熱後、インゴットを炉力 取り出した直後に、分塊加工温度まで水冷し、その後 、表 1に示す加熱温度で、 400トン油圧プレス機を用いて、厚さ: 350mm X幅: 200 mm X長さ: 450mmに分塊 (鍛造)し、その後に水冷した (分塊カ卩ェなしの場合は、 再加熱後に室温まで水冷した)。それから、温間加工 (等温圧延)し、水冷して板厚 2 Ommの合金板を得た。

上記で得られた板材に対して、金属組織を電子顕微鏡で観察し、 a W 含む)の 粒径を測定した。
[0060] 詳細には、パフ研磨してからエッチングを施した合金試料の SEM (scanning electro n microscope)観察を倍率: 5000倍で行い、顕微鏡写真を 3枚撮影した。それぞれの 写真において、任意に 100 m長さの直線を 3本引き、各 α相を通る直線部の長さを 各 α相の粒径とした。各写真、各直線において、これらを平均して α相の円相当粒 径とした。尚、 α相の大きさに応じて、適宜観察倍率を 1000倍〜 10000倍に変化さ せ、直線長さを 500 /ζ πι、 50 /z mとして、同様に α相の円相当粒径を測定した。(図 7)
[0061] また、厚さ: 10mmの JIS5号試験片を採取し、ゲージ長さ 50mmとし、クロスヘッド 速度を 5mmZ分 (歪速度で 1. 67 X 10"Vs:準静的変形能)と 250mmZ分 (歪速 度で 8. 33 X 10— 2Zs :動的変形能)で引張試験を行い、引張強度 TSと破断するとき の伸び (破断伸び)を測定し、各合金の静的特性 (低速変形のときの引張強度 TSと 破断伸び)および動的特性 (高速変形のときの引張強度 TSと破断伸び)を評価した
[0062] A1系介在物の最大径は次の様にして求めた。即ち、圧延素材 (厚さ: 18mm、上記 パフ研磨後のもの)の圧延横方向 100mm位置を光学顕微鏡で倍率: 1000倍で観 察し、顕微鏡写真を 3枚撮影し、その中で最大の粒径(円相当直径)のものを A1系介 在物の最大粒径と判断した。マクロ偏祈とミクロ偏析は下記の方法で評価した。
[0063] (マクロ偏析)
インゴットの上部から下部にかけての断面が観察できるように圧延材を任意の 2箇 所で切断し、インゴット上部の表層部と lZ2t部 (t:圧延材の板厚)、インゴット中間高 さの表層部と lZ2t部、インゴット下部の表層部と lZ2t部の 6箇所力も試験片を採 取し、夫々の部位における A1濃度を測定し、狙いの A1濃度(22%)からのズレの最 大値をマクロ偏析として評価した。
[0064] (ミクロ偏析)
マクロ偏析評価で採取した 2箇所の試料の!/、ずれか一方を、 EPMA (電子プル一 ブ .マイクロ .アナリシス)にて任意の 1mm長さをライン分析し(ビーム径:約 10 m)、
Al濃度の変動がその測定範囲内で 2%以内になっている力否かを評価した。
[0065] (ポア評価方法)
標準サンプル(50mm角材)として、 350°Cで 10時間再加熱後に HIP処理してポア を完全に除去した後に、直径 0. 5mm,および 0.3mmのドリル穴を標準試料片の中 央にあけたものを用意し、該試料の UT検査 (超音波探傷検査)を行って、この直径 0 . 5mm、および 0.3mmの穴を検出できる UTノイズレベルを調べた。
[0066] そして、各試料(厚さ 20mmの圧延材)の UT検査を行 、、上記ノイズレベル以上の ノイズが発生したものについて、直径 0. 5mm、および 0.3mm以上のポアが存在す ると確認した。 0.3mm以下のポアのみ存在するものを◎、 0.5mm以下のポアのみが 存在するものを〇として、下記表 2に示す。

表 1および表 2から次の様に考察できる。まず No. 5, 7, 8, 12, 14は、本発明で 規定する要件を全て満足して!/、るため、動的特性および静的特性の 、ずれも優れて
いることが分かる。このうち、特に No. 5、 14は、水冷銅铸型を用いて所定の冷却速 度を達成することによって、マクロ偏析およびミクロ偏析を低減するようにしたものであ り、溶解量が 180kgの大型インゴットであっても、良好な変形特性が得られていること がわカゝる。
[0069] 尚、 No. 7, 8は、本発明の要件を満足するものであるが、分塊 (鍛造)温度が低ぐ 鍛造割れが生じる可能性がある。よって上述の通り、 200°C以上で分塊加工 (鍛造) することが好ましい。
[0070] No.17は、 j8相の結晶粒径は 3 mより大きいが、 α相の粒径は 5 mより小さく、 0.
3mm以上のポアがな 、ため、良好な変形特性が得られて 、る。
[0071] これ【こ対して、 No. 1, 2, 4, 6, 9〜11、 13, 15, 16ίま、本発明で規定する ヽずれ かの要件を欠くものであり、静的特性および動的特性の少なくとも 、ずれかの特性が 劣化して!/ヽるか、または鍛造割れの危険性がある。
[0072] 詳細には、 No. 1 , 2, 10は、平均冷却速度 1、 2が遅いので、マクロ偏析およびミク 口偏祈が大きくなつており、静的特性と動的特性のどちらも低くなつている。 No. 6は
、温間加工 (圧延)温度が高すぎるため、金属組織が粗大化し、伸びが低下する結果 となった。
[0073] No. 9は、分塊加工 (鍛造)温度が高すぎるので、金属組織が粗大化し、静的特性 と動的特性がともに好ましくない結果となった。
[0074] No. 11、 16は、溶湯と外部雰囲気との遮断を行っていないので A1系介在物が大 きくなり動的特性が劣化している。
[0075] また、 No. 4は、再加熱温度が低ぐまた分塊加工 (鍛造)を行っていないため、ミク 口偏祈が大きくなると共に組織の微細化が図れず、静的特性と動的特性のどちらにも 劣っている。 No. 13は、再加熱温度が低いため、ミクロ偏祈が大きくなり、また金属 組織も粗大化して、静的特性と動的特性のどちらも低下している。 No. 15は、 α相 のサイズが大きいため、静的特性と動的特性のどちらにも劣る結果となった。
[0076] 尚、 No. 3は、先に提案した上記 β相を 0. 05 μ m以下に抑えた参考例であり、ポ ァが存在して!/ヽても、静的特性と動的特性のどちらにも優れて!/、ることがわかる。
Claims
[1] Zn : 30〜99% (質量%の意味、以下同じ)を含み、残部 A1および不可避不純物か らなる Zn-Al合金であって、
a相または α '相中に、 j8相が微細分散した組織であり、
α相または α '相の平均結晶粒径が 5 m以下であり、
A1系介在物の最大径が円相当直径で 50 m以下であると共に、円相当直径で 0. 5mm以上のポアが存在せず、
かつ A1のマクロ偏祈が 3. 0%未満で、 A1のミクロ偏祈が 2. 0%未満であることを特 徴とする高速変形特性に優れた Zn-Al合金。
[2] β相の平均結晶粒径が 3 μ m以下、より好ましくは 0.1 m以下である請求項 1記載 の高速変形特性に優れた Zn-Al合金。
[3] Zn-Al合金溶湯を铸型に注入して製造するに際して、注入溶湯と外部雰囲気とを 遮断しつつ铸込む工程、
铸込み後の铸型冷却過程において、 425〜375°Cの温度範囲を 0. 25°CZ秒以 上の平均冷却速度で冷却すると共に、 275〜250°Cの温度範囲を 0. 020°CZ秒以 上の平均冷却速度で冷却する工程、
350°C以上で加熱保持した後に急冷する再加熱工程、
275°C以下で分塊力卩ェを行う工程、および
275°C以下で温間加工する工程
を含むことを特徴とする高速変形特性に優れた Zn-Al合金の製造方法。
