Abstract

 本発明は、高温の酸化雰囲気中に晒されても高い触媒性能を維持することができる排気ガス浄化用触媒を提供する。本発明に係る排気ガス浄化用触媒(1)は、多孔質酸化物からなる担体(3)と、該担体(3)に担持され、ロジウムと複合酸化物を形成可能な固定化体(5)と、その一部が固定化体(5)に固定されたロジウムからなる貴金属粒子(7)とを有し、前記貴金属粒子(7)と固定化体(5)との境界部分に第1の複合酸化物(9)を形成している。

技術分野
[0001] 本発明は、排気ガス浄化用触媒に関する。
背景技術
[0002] 近年、自動車の排出ガス規制は益々厳しくなる一方であり、排気ガス浄ィ匕用触媒に は、排ガス中に含まれる有害な成分、例えば、未燃焼炭化水素 (HC)や一酸ィ匕炭素 (CO)の浄ィ匕をより高効率に行なうことが要求されている。排ガス浄ィ匕触媒は、アルミ ナ等の担体の表面に貴金属粒子を担持したものである。排ガス中の有害な成分が貴 金属粒子に接触すると、この貴金属粒子で酸化され、無害な成分である水やガスに 変換する。
[0003] 一方、近年の厳しくなる排気ガス規制において、使用される貴金属量及び触媒の 量は増加の一途であり、資源が枯渴したり、製造コストが増大したりするおそれがある ため、触媒中の貴金属量を減らす必要がある。
[0004] 貴金属粒子の活性は貴金属粒子の持つ表面積にほぼ比例するため、少ない貴金 属量で最大の触媒活性を維持するためには、貴金属の表面積を極力大きい状態、 すなわち微粒子の状態で維持することが必要である。特に、ロジウム (Rh)は排ガス 浄ィ匕用触媒には欠かせない元素であり、少量で高い活性を示すことが知られている( 例えば、特開 2003— 117393公報参照)。
[0005] し力しながら、 Rhの熱劣化による性能低下の要因として、担体の相転移などによる 表面積の低下以外に、主として(l)Rhの持つ表面エネルギーのために、互いに接近 し凝集し表面積が低下することによる触媒活性の低下、及び (2)、酸化により生成し た Rh O ί 担体である Al O中へ固溶することによる失活の 2点がある。

[0006] ここで、排気ガス浄ィ匕用触媒中の貴金属粒子である Rh粒子は、初期段階、すなわ ち調整直後では数 nm以下の超微粒子状態になっている。しかし、高温状態で酸ィ匕 雰囲気と還元雰囲気とが繰り返す排気ガス中では、 Rh粒子の酸化による担体中へ の固溶、及び Rh粒子同士の凝集による粗大化が同時に進行する傾向にある。 [0007] このように、 Rh粒子の凝集と固溶とが同時に進行することによって、排気ガス浄ィ匕 用触媒の触媒性能が劣化するという問題がある。主に酸化雰囲気中で Rh粒子の担 体中への固溶、還元雰囲気中での Rh粒子の凝集が支配的に起こると考えられてい るが、 Rhとそもそも反応しな ヽ担体を用いた場合では酸化雰囲気中でも Rh粒子の 凝集が発生する。
発明の開示
[0008] そこで、本発明は、高温に晒されても高い触媒性能を維持することができる排気ガ ス浄化用触媒を提供することを目的として!ヽる。
[0009] 前記目的を達成するために、本発明に係る排気ガス浄化用触媒は、多孔質酸化物 からなる担体と、該担体に担持され、ロジウムと複合酸化物を形成することが可能な 固定ィ匕体と、ロジウムからなり、かつ、その少なくとも一部が固定ィ匕体に固定された貴 金属粒子とを有し、前記貴金属粒子と固定化体との境界部分に第 1の複合酸化物を 形成したことを特徴とする。
[0010] 本発明に係る排気ガス浄ィ匕用触媒によれば、前記貴金属粒子と固定ィ匕体との境界 部分に第 1の複合酸ィ匕物を形成しているため、貴金属粒子が固定ィ匕体に確実に保 持され、貴金属粒子同士の凝縮が大幅に抑制される。この結果、少ない貴金属量の 触媒で耐久劣化を抑えることができ、耐久後も高 、触媒活性を得ることができる。
[0011] すなわち、 Rhと複合ィ匕合物を作りやすい元素 MxOyを固定ィ匕体とし、この固定ィ匕 体を介して Rh粒子を担体に保持することにより、高温雰囲気に晒された場合でも Rh 粒子の凝集を抑制することが可能となる。

[0013] 以下、本発明の実施形態を図面に基づき説明する。
[0014] [触媒の構成]
本発明の実施形態による排気ガス浄化用触媒 1は、図 1に示すように、多孔質酸化 物からなる担体 3と、該担体 3に担持され、ロジウムと複合酸化物を形成することが可 能な固定化体 5と、ロジウム力 なり、かつ、その少なくとも一部が固定ィ匕体 5に固定さ れた貴金属粒子 7とを備えて 、る。
[0015] 図 1では、固定ィ匕体 5を模式的に逆三角形で示している。この固定化体 5が貴金属 粒子 7と担体 3との間に介在して、これら貴金属粒子 7と担体 3との結合強度を高く保 持している。
[0016] [貴金属粒子]
貴金属粒子 7としては、排気ガス浄化用触媒 1にお!ヽて低温域カゝら高!ヽ転化性能 を有し、広い三元ウィンドウ幅を備え、雰囲気変動に対して非常に有効な元素である ロジウム (Rh)の粒子を採用する。
[0017] Rh粒子(貴金属粒子 7)の粒径は、 2〜: LOnmが好ましい。ここで、 Rh粒子の粒径 力^ nmよりも小さいと、 Rh粒子と固定ィ匕体 5との接触面積が増える。このため、 Rh粒 子と固定ィ匕体 5との境界部分に形成される第 1の複合酸ィ匕物 9が大きくなりすぎてし まい、場合によっては、 Rh粒子の全てが第 1の複合酸ィ匕物 9になるおそれがある。よ つて、 Rh粒子の粒径力 調整した直後に 2nm以上であることが好ましい。一方、 Rh 粒子の粒径が lOnmよりも大きいと、 Rh粒子の表面積の合計が大きく低下し、排気ガ スと接触する Rh原子の数が相対的に少なくなるという問題がある。従って、 Rh粒子 の粒径は、 2〜: LOnmが好ましい。
[0018] また、温度が 900°Cの空気気流下で 3時間以上の耐久試験を行った後において、 Rh3d5軌道結合エネルギーの担体主成分により帯電補正を行った XPS測定値が 3 07. 4〜309. 9eVであること力 子まし!/ヽ。
[0019] Rhの 3d軌道結合エネルギーが高エネルギー側にシフトすると Rhが高酸ィ匕状態と なり、 Rhが失活する要因となる。本発明では、 Rh粒子の一部が固定化体 5と複合酸 化物を形成しメタルの Rhに対し高エネルギー状態となる力 大部分の Rhは高活性 な Rh Oもしくはメタル Rhの状態である。結合エネルギーが 309. 9eV以上では Rh

は高酸ィ匕状態となり活性が著しく低下する。 Rhのメタル状態での結合エネルギーは 307. 4eVであり、 307. 4eV以上 309. 9eV以下の状態で Rhは活性を維持してい ると考免られる。
[0020] [担体]
担体 3としては、 ZrO及び TiOの少なくともいずれかを 40wt%以上含む多孔質酸

化物を好適に用いることができる。
[0021] 担体 3として、 Rhとの複合ィ匕合物が生成可能な物質を用いると、 Rhが高温条件下 で担体と複合化合物を形成して失活し、性能が低下する。この代表的な例がアルミ ナである。このため、担体 3は、 Rhと複合酸ィ匕物を生成しにくい物質であることが条 件となる。具体的には、担体 3として ZrO及び TiOの少なくともいずれかを主成分と

する担体を好適に用いることができる。
[0022] [固定化体]
固定ィ匕体 5は、貴金属粒子 7であるロジウム粒子と複合酸ィ匕物を形成可能であるこ とが必要であり、さら〖こ、担体 3と複合酸化物を形成可能であることが好ましい。
[0023] 具体的には、固定ィ匕体 5は、 Rhと親和性を有する Al O及び CeOの少なくともい

ずれかを含むものであることが好まし 、。
[0024] 図 2に示すように、固定ィ匕体 5は、貴金属粒子 7と担体 3とに跨って形成されており、 固定ィ匕体 5と貴金属粒子 7との境界部分 (周囲を破線で囲った斜線部で示す部位) B 1に、第 1の複合酸化物 9が形成されている。また、固定化体 5と担体 3との境界部分( 周囲を破線で囲った斜線部で示す部位) B2に、第 2の複合酸ィ匕物 11が形成されて いる。
[0025] 前記第 1の複合酸ィ匕物 9によって、貴金属粒子 7を固定ィ匕体 5に確実に固定させる ことができる。また、第 2の複合酸ィ匕物 11によって、固定ィ匕体 5を担体 3に固定するこ とができる。これらの第 1の複合酸化物 9及び第 2の複合酸化物 11によって、貴金属 粒子 7を固定ィ匕体 5を介して担体 3に確実に固定させることができる。
[0026] 貴金属粒子 7を Rhからなる粒子とした場合、この Rh粒子の触媒性能が劣化する要 因は、(l)Rhが酸化して生成された Rh O力 担体 3である Al O中へ固溶すること

による触媒活性の低下、及び (2)高温状態における貴金属粒子 7の移動による表面 積減少による触媒活性の低下の 2つが主な要因である。
[0027] ここで、本発明の実施形態では、固定化体 5には、高酸化状態の Rhを形成すること が可能な元素(例えば、 Al O等)を微量用いている。この固定化体 5を介して担体 3

上で Rh粒子を固定ィ匕することによって、高温時のシンタリングによる貴金属粒子 7の 凝集を抑制し、高温状態に晒されたのちでも高 ヽ触媒性能を維持する触媒 1を提供 することができる。
[0028] また、 Rhと固定化体 5とのモル比は、 0. 01〜10であることが好ましい。
[0029] このモル比が 10より大きいと、高酸ィ匕状態となる Rhが増えて触媒活性が低下する。
また、 0. 01より小さいと、固定ィ匕体 5としての機能を発揮できず Rh粒子の熱による凝 集を抑制することができない。このように、本実施形態においては、固定ィ匕体 5と Rh 粒子の比を制御し、 Rh粒子の一部が固定ィ匕体 5と複合酸ィ匕物を形成しながら Rh自 体の触媒活性が低下しない範囲を見出しアンカー材として機能すること、即ち、 Rh 粒子が移動せず、かつ失活しな!/ヽことを見!ヽだした。
[0030] なお、多孔質酸化物が一つ以上の複合酸化物である場合には担体 3としての合計 のモル数に対する比とする。
[0031] また、担体 3の表面に存在するロジウムと固定化体 5とのモル比は、 0. 5〜5. 0が 好ましい。
[0032] このモル比が 0. 5未満の場合は、 Rh粒子を担体 3上に充分に固定することが困難 で、 Rh粒子のシンタリングが発生しやすくなる。その一方、モル比が 5よりも大きい場 合は、 Rh粒子に対し固定ィ匕体 5の量が過剰となり、 Rh粒子が高酸化状態となりやす くなつて、失活の要因となる。従って、ロジウムと固定ィ匕体 5とのモル比は、 0. 5〜5. 0が好ましい。
[0033] また、担体 3の表面に Rh粒子と固定ィ匕体 5とを同時もしくは逐次に担持する場合に は、 Rh粒子と固定化体 5とのモル比は 0. 75-1. 5であることが更に好ましい。これ は Rh粒子と固定体 Bとがほぼ同じモルで存在する場合に、最も Rh粒子の凝集抑制 効果が発揮されるためである。 [0034] また、共沈法などで固定ィ匕体 5を多孔質酸ィ匕物の担体 3を形成する過程で混合す る場合には、 Rhと固定化体 5とのモル比は 3. 0〜5. 0であることが更に好ましい。こ れは前記の場合と異なり、固定ィ匕体 5が全て担体 3の表面に析出しているわけでない ため、前記の場合に対して固定ィ匕体 5の最適量が多く必要となるためであると考えら れる。
[0035] 多孔質酸化物の担体 3上に Rh粒子を担持した場合、一般的に調整直後の COパ ルス法により求めた Rh粒子の表面積は 300m2Zg程度となる。これに対し、 900°Cの 空気気流下において 3時間以上の耐久処理を行うと、 Rhのシンタリング及び高酸ィ匕 化による失活などにより、 CO吸着量は著しく低下して 25m2Zg以下となる。
[0036] これに対し、ロジウムと固定ィ匕体 5とのモル比を 0. 5〜5にして触媒を調整した場合 、 900°Cの空気気流下において 3時間以上の耐久処理を行っても、 Rhの表面積は 5 0m2/g以上を維持する。これは本発明による調製を行わなカゝつた場合に対し、その 表面積は 2倍以上となる。
[0037] 一般的に、貴金属粒子 7を含む触媒 1の活性は、その貴金属粒子の表面積に比例 するため、耐久処理後の貴金属粒子の表面積が 2倍以上となることで、本発明による 調製を行わな力つた場合と比較して、 Rh使用量を大幅に削減することが可能となる。
[0038] そして、固定ィ匕体 5が貴金属粒子 7を担体 3に固定させるアンカーとして機能するた めには、(l)Rh粒子が固定ィ匕体 5上に配置されていること、(2)固定ィ匕体 5の一部は Rh粒子と第 1の複合酸ィ匕物 9を形成していることが要件となる。ここで、固定化体 5の 一部としたのは、固定化体 5の全部が第 1の複合酸化物 9を形成すると Rh粒子の触 媒活性が低下するからである。
[0039] 次に、図 3及び図 4を用いて、本実施形態による排気ガス浄化用触媒と比較例によ る排気ガス浄化用触媒とが、それぞれ高温の酸化雰囲気中に晒された場合における 貴金属粒子の挙動を説明する。
[0040] まず、図 3 (a)に示すように、通常状態では貴金属粒子 7は固定ィ匕体 5を介して担体 3に保持されている。そして、図 3 (b)に示すように、高温の酸化雰囲気中に晒された 場合においても、貴金属粒子 7は固定ィ匕体 5を介して担体 3に確実に保持されている ため、貴金属粒子 7が移動することない。 [0041] しかし、図 4 (a)に示すように、固定ィ匕体 5がな 、場合は、貴金属粒子 7は担体 3上 を多少移動することができるため、高温の酸化雰囲気中に晒されると、図 4 (b)に示 すように、複数の貴金属粒子 7が凝集して粗大化する。これによつて、触媒 1として貴 金属粒子の表面積の合計が低下することになり、触媒活性の低下を招くことになる。
[0042] 次 ヽで、本実施形態による排気ガス浄化用触媒の製造方法を簡単に説明する。

[0046] なお、この場合は、予め担体 3中に均一に固定ィ匕体 5が存在し、表面にも固定化体 5が微粒かつ均一に存在して ヽると考えられるため、 Rh粒子を選択的に固定化体 5 上に配置する際に確率的に有利である。ただし、固定化体 5は担体 3との境界部分 に第 2の複合酸ィ匕物 11を既に形成しているため、 Rh粒子と複合酸ィ匕物を形成できる 固定ィ匕体 5の量は相対的に少なくなつてしまう。このため、 Rh粒子と固定ィ匕体 5との 比を大きくし、 Rh粒子と固定ィ匕体 5との境界面の面積を増やす必要がある。

実施例 1〜16及び比較例 1〜3で得られた触媒粉末 500gと、重量比が 10wt%の ジルコユアゾル (第一稀元素製) 500gとを磁性ポットに投入し、アルミナボールととも に振とう粉砕し、触媒スラリーを得た。
[0075] 更に、この触媒スラリーをコージエライト製のハ-カム担体(900セル Z2. 5ミル)に 投入し、空気流にて余剰スラリを除去し、温度 120°Cにて乾燥し、温度が 400°Cの空 気気流中で焼成して、実施例 1〜 16及び比較例 1〜 3の触媒を得た。

次いで、触媒を、温度が 900°Cで時間が 3hrの空気気流下で焼成することにより、 耐久処理を行った。

前述の耐久処理によって得られた触媒の一部をくり抜き、 40ccとして、 900°Cで 3 時間の耐久性能試験 (NOx— T50)による評価を実施した。その耐久性能試験で用 Vヽた反応ガスの条件を下記表 1に示す。

[0082] また、 Rh3d5軌道結合エネルギーの測定結果においても、実施例 1〜16の方が比 較例 1〜3よりも優れていることが判明した。
産業上の利用の可能性
[0083] 本発明に係る排気ガス浄化用触媒は、例えば、四輪車や二輪車等の車両に好適 に利用することができる。そして、高温に長時間晒されても高い触媒性能を維持する ことができる。

Claims

請求の範囲
[1] 多孔質酸化物からなる担体と、該担体に担持され、ロジウムと複合酸化物を形成す ることが可能な固定ィ匕体と、ロジウムからなり、かつ、その少なくとも一部が固定ィ匕体 に固定された貴金属粒子とを有し、前記貴金属粒子と固定化体との境界部分に第 1 の複合酸化物を形成したことを特徴とする排気ガス浄化用触媒。
[2] 前記固定化体は、前記担体と複合酸化物を形成することが可能であり、固定化体と 担体との境界部分に第 2の複合酸化物を形成したことを特徴とする請求項 1に記載 の排気ガス浄化用触媒。
[3] 前記貴金属粒子の粒径は、 2〜: LOnmであることを特徴とする請求項 1に記載の排 気ガス浄化用触媒。
[4] 温度が 900°Cの空気気流下で 3時間以上の耐久処理を施した後において、 Rh3d 5軌道結合エネルギーの担体主成分により帯電補正を行った XPS測定値が 307. 4 〜309. 9eVであることを特徴とする請求項 1に記載の排気ガス浄化用触媒。
[5] 前記貴金属粒子のロジウムと固定ィ匕体とのモル比は、 0. 01〜10であることを特徴 とする請求項 1に記載の排気ガス浄化用触媒。
[6] 前記担体は、 ZrO及び TiOの少なくともいずれかを 40wt%以上含むことを特徴と
