Abstract

 本発明の課題は、保存安定性に優れた無機粉体含有樹脂組成物、該樹脂組成物からなる層を有する転写フィルムおよび該転写フィルムを用いたPDP用部材の製造方法を提供することにある。  本発明に係る無機粉体含有樹脂組成物は、(A)無機粉体、(B)式(1)で表される構成単位を有する重合体、(C)多官能性(メタ)アクリレートおよび(D)光重合開始剤を含有することを特徴とする。

背景技術
[0002] 近年、平板状の蛍光表示体としてプラズマディスプレイパネル(以下「PDP」とも 、う )が注目されている。 PDPは、透明電極を形成し、近接した 2枚のガラス板の間にァ ルゴンまたはネオンなどの不活性ガスを封入し、プラズマ放電を起こしてガスを光ら せることにより、蛍光体を発光させて情報を表示するディスプレイである。
[0003] 図 1は従来公知の交流型 PDPの断面形状を示す模式図である。図 1において、 10 1および 102は対抗配置されたガラス基板、 103および 111は隔壁であり、ガラス基 板 101、ガラス基板 102、背面隔壁 103および前面隔壁 111によりセルが区画形成 されている。 104はガラス基板 101に固定された透明電極であり、 105は透明電極 1 04の抵抗を下げる目的で該透明電極 104上に形成されたバス電極であり、 106はガ ラス基板 102に固定されたアドレス電極であり、 107はセル内に保持された蛍光物質 であり、 108は透明電極 104およびバス電極 105を被覆するようガラス基板 101の表 面に形成された誘電体層であり、 109はアドレス電極 106を被覆するようガラス基板 1 02の表面に形成された誘電体層であり、 110は例えば酸ィ匕マグネシウムよりなる保 護膜である。また、カラー PDPにおいては、コントラストの高い画像を得るため、ガラス 基板と誘電体層との間に、カラーフィルター (赤色 ·緑色 ·青色)やブラックマトリックス などを設けることがある。
[0004] このような PDP用部材、例えば、誘電体層、隔壁、電極、蛍光体、カラーフィルター およびブラックマトリックスの製造方法としては、無機粉体を含有する感光性榭脂層を 基板上に形成し、該榭脂層にフォトマスクを介して紫外線を照射して現像し、基板上 に形成されたパターンを焼成する工程力もなるフォトリソグラフィ一法などが好適に用
V、られて 、る(特許文献 1〜3参照)。
[0005] 無機粉体を含有する感光性榭脂層を基板上に形成する方法としては、可撓性を有 する支持フィルム上に該榭脂層を形成した転写フィルムを用いて、該榭脂層を転写 して形成する方法が好適に用いられている。このように、転写フィルムを用いることに より、厚みの均一性に優れた榭脂層が得られるとともに、作業効率の向上を図ること ができる。
[0006] し力しながら、無機粉体を含有する感光性榭脂組成物において、多価金属および
Zまたは多価金属酸化物を含有する無機粉体を使用すると、該榭脂組成物がゲル 化するという問題点があった。これは、組成物に感光性とアルカリ可溶性を付与する ために、通常、結着榭脂として不飽和二重結合を有するアルカリ可溶性ポリマーを使 用しているため、ポリマー中の酸性官能基 (カルボキシル基など)と、上記無機粉体 表面の多価金属水酸化物とが、反応することに起因する。

発明の効果

上記榭脂組成物から形成された感光性榭脂層を有する本発明の転写フィルムは転 写性に優れており、該転写フィルムを用いることにより、パターン形状に優れた PDP 用部材を形成することができる。

本発明の無機粉体含有榭脂組成物は、(A)無機粉体、(B)特定の構成単位を有 する重合体、 (C)多官能性 (メタ)アタリレートおよび (D)光重合開始剤を含有してな るペースト状の組成物である。

本発明の無機粉体含有榭脂組成物に用いられる無機粉体 (A)は、形成する構成 部材の種類によって異なる力 いずれも金属および Zまたは金属酸ィ匕物を含有する 無機粉体である。
[0018] 例えば、 PDPを構成する「誘電体層」および「隔壁」を形成するための組成物に用 いられる無機粉体としては、ガラス粉末が挙げられる。上記ガラス粉末は、その軟ィ匕 点が 400〜650°Cの範囲内にあるものが好ましい。ガラス粉末の軟ィ匕点が上記範囲 にあることにより、 PDP用部材を製造する際の焼成工程を良好に行うことができる。そ の結果、結着榭脂などの有機物質が構成部材中に残留することがないため、アウト ガスのパネル内への拡散による蛍光体の寿命低下を引き起こさず、またガラス基板 の歪みなどを生じることもな 、。

本発明の製造方法は、 PDP構成部材の製造に用いることが好ましい。これらの部 材は、本発明の無機粉体含有榭脂組成物または本発明の転写フィルムを用いて無 機粉体含有榭脂層を基板上に形成し、該榭脂層を露光処理してパターンの潜像を 形成し、該榭脂層を現像処理してパターン層を形成し、該パターン層を焼成処理す ること〖こより形成される。

無機粉体含有榭脂層は、本発明の無機粉体含有榭脂組成物を基板上に塗布する カゝ、本発明の転写フィルムを用いて該転写フィルムの無機粉体含有榭脂層を転写す ること〖こよって形成することができる。

転写条件としては、例えば、加熱ローラの表面温度が 40〜140°C、加熱ローラによ るロール圧が 0. 1〜: LOkgZcm2、加熱ローラの移動速度が 0. l〜10mZ分である。 また、基板は予熱されていてもよぐ予熱温度は、例えば 40〜140°Cである。

現像後の榭脂層残留部における有機物質を焼失させるために、形成された榭脂層 のパターンを焼成処理する。焼成処理条件は、無機粉体含有榭脂層 (残留部)中の 有機物質が焼失されることが必要であり、通常、焼成温度が 400〜600°C、焼成時 間が 10〜90分間である。
[0072] 以上の工程を含む本発明の製造方法により、隔壁、電極、抵抗体、誘電体、蛍光 体、カラーフィルター、ブラックマトリックス等の PDP用部材を形成することができる。 なお、本発明の製造方法は、これらの中でも隔壁、誘電体および電極を形成する方 法として好ましぐ特に前面隔壁を形成する方法として好ましい。本発明により得られ るパターンの膜厚としては、用途や無機粉体の含有率などによっても異なるが、例え ば 1〜200 πιである。
[0073] 次に、上記各工程で用いられる材料、各種条件などについて説明する。
(基板)
本発明で用いられる基板材料としては、例えば、ガラス、シリコーン、ポリカーボネー ト、ポリエステル、芳香族アミド、ポリアミドイミド、ポリイミドなどの絶縁性材料力もなる 板状部材が挙げられる。この板状部材の表面には、必要に応じて、シランカップリン グ剤などによる薬品処理;プラズマ処理;イオンプレーティング法、スパッタリング法、 気相反応法、真空蒸着法などによる薄膜形成処理などの前処理が施されて ヽてもよ い。
なお、本発明においては、基板として、耐熱性を有するガラス基板を用いることが好 ましい。このようなガラス基板としては、例えば旭硝子 (株)製 PD200が挙げられる。
[0074] (露光用マスク)
本発明の製造方法における露光工程で用いられる露光用マスクの露光パターンと しては、材料によって異なる力 一般的に 10〜500 m幅のストライプである。 [0075] (現像液)
本発明の製造方法における現像工程で用いられる現像液としては、水、特に超純 水が好適に用いられる。上記無機粉体含有榭脂層に含まれる無機粉体は、結着榭 脂により均一に分散されているため、結着榭脂を構成する重合体 (B)を上記現像液 で溶解させ、洗浄することにより、無機粉体も同時に除去される。また、現像液として は、アルカリ現像液を用いてもよい。
[0076] アルカリ現像液の有効成分としては、例えば水酸化リチウム、水酸化ナトリウム、水 酸ィ匕カリウム、リン酸水素ナトリウム、リン酸水素二アンモ-ゥム、リン酸水素二カリウム 、リン酸水素ニナトリウム、リン酸二水素アンモ-ゥム、リン酸二水素カリウム、リン酸二 水素ナトリウム、ケィ酸リチウム、ケィ酸ナトリウム、ケィ酸カリウム、炭酸リチウム、炭酸 ナトリウム、炭酸カリウム、ホウ酸リチウム、ホウ酸ナトリウム、ホウ酸カリウム、アンモ- ァなどの無機アルカリ性ィ匕合物;テトラメチルアンモ-ゥムヒドロキシド、トリメチルヒドロ キシェチルアンモ-ゥムヒドロキシド、モノメチルァミン、ジメチルァミン、トリメチルアミ ン、モノェチルァミン、ジェチルァミン、トリエチルァミン、モノイソプロピルァミン、ジィ ソプロピルァミン、エタノールァミンなどの有機アルカリ性ィ匕合物などが挙げられる。ァ ルカリ現像液には、ノ-オン系界面活性剤や有機溶剤などの添加剤が含有されて ヽ てもよい。なお、アルカリ現像液による現像処理がなされた後は、通常、水洗処理が 施される。
[0077] 〔実施例〕
以下、実施例に基づいて本発明をより具体的に説明するが、本発明はこれら実施 例に限定されるものではない。なお、以下において「部」は「重量部」を示し、重量平 均分子量(Mw)は、ゲルパーミエーシヨンクロマトグラフィー(GPC)を用いて以下の 条件で測定したポリスチレン換算の重量平均分子量であり、得られた組成物の保存 安定性の評価方法は下記のとおりである。

測定溶媒:テトラヒドロフラン 測定温度: 40°C
(保存安定性)
まず、調製直後の組成物の粘度を、回転式粘度計 (東京計器製 EMD— R型)を用 いて 25°Cで測定し、これを初期粘度とした。次に、該組成物を 5°C、遮光の条件下で 保存しながら、定期的に粘度を測定し、粘度が初期粘度より 50%増加するまでの日 数により、保存安定性を評価した。

メトキシポリエチレングリコールモノメタタリレート(日本油脂 (株)製「ブレンマー PME 100」 式(2)で表される m= 2、 a = 2、 b = 0の化合物) 80mol、メチルメタクリレー ト 10mol、 2 ヒドロキシプロピルメタタリレート lOmolおよび N, N, 一ァゾビスイソブ チ口-トリル 0. 5部を、攪拌機付きオートクレープに仕込み、窒素雰囲気下において 室温で均一になるまで攪拌した。攪拌後、 70°Cで 3時間重合させ、さらに N, N'—ァ ゾビスイソプチ口-トリル 0. 25部をカ卩えて 1時間重合し、 70°Cで 1時間重合反応を継 続させた後、室温まで冷却してポリマー溶液を得た。得られたポリマー溶液は、重合 率が 100%であり、このポリマー溶液力も析出した共重合体〔榭脂(1)〕の Mwは 160 , 000であった。

合成例 1におけるモノマー糸且成を下記表 1に示すモノマー糸且成に変更したこと以外 は、合成例 1と同様にして共重合体〔榭脂(2)〜(10)〕を得た。なお、表 1中、 HPM Aは 2—ヒドロキシプロピルメタタリレート、 MMAはメチルメタタリレート、 ACMOはァ クリロイルモルホリン、 MAmはメタクリルアミド、 DMAAは N, N ジメチルアクリルァ ミドである。

(1)無機粉体含有樹脂組成物の調製
無機粉体 (A)として、 ZnO-B O— SiO系低融点ガラスフリット (不定形、軟化点 57

多官能性 (メタ)アタリレートイ匕合物(C)として、エチレンォキシド変成トリメチロールプ 口パントリアタリレート (東亞合成 (株)製「ァ口-タス M— 360」 ) 7部、
光重合開始剤(D)として、 1— [4— (2—ヒドロキシエトキシ)—フエ二ル]— 2—ヒドロ キシー 2—メチル 1—プロパン一 1—オン 1.5部、
溶剤として、プロピレングリコールモノメチルエーテルアセテート 40部、
分散剤として、ノルマルデシルトリメトキシシラン 1.5部、 溶解促進剤 (界面活性剤)(E)として、花王 (株)製「エマルゲン A- 60」 2部、 紫外線吸収剤として、 1—フエ-ル— 3—メチル—4— (4—メチルフエ-ルァゾ)—5 ーォキシピラゾール 0. 1部
をビーズミルで混練りした後、ステンレスメッシュ(400メッシュ、 38 μ m径)でフィルタ リングすることにより、無機粉体含有榭脂組成物を調製した。得られた組成物につい て保存安定性の評価を行ったところ、 90日以上の保存安定性が得られた。
[0084] (2)転写フィルムの作製
得られた無機粉体含有榭脂組成物を PETフィルムよりなる支持フィルム(幅 200m m、長さ 30m、厚さ 38 μ m)上にブレードコーターを用いて塗布し、塗膜を 100°Cで 5 分間乾燥して溶剤を完全に除去することにより、平均膜厚 46 μ mの無機粉体含有感 光性榭脂層を形成した。次いで、前記榭脂層上に、予め離型処理した PETフィルム よりなる保護フィルムを熱圧着し、支持フィルム、無機粉体含有感光性榭脂層および 保護フィルムがこの順に積層された転写フィルムを作製した。
[0085] (3)部材の形成
(0無機粉体含有榭脂層の転写工程
得られた転写フィルムの保護フィルムを剥離除去した後、 6インチパネル用ガラス基 板の表面に形成された誘電体層(膜厚 20 m)に、転写フィルムを榭脂層表面が当 接するように重ね合わせ、この転写フィルムを加熱ローラにより熱圧着した。このとき の圧着条件は、加熱ローラの表面温度を 90°C、ロール圧を 2kgZcm2、加熱ローラ の移動速度を 0. 5mZ分とした。これにより、ガラス基板の表面に無機粉体を含有す る感光性榭脂層が転写されて密着した状態となった。
[0086] (ii)感光性榭脂層の露光工程および現像工程
上記のようにして形成された感光性榭脂層に対して、露光用マスク (400 μ m幅の ストライプパターン)を介して、超高圧水銀灯により、 i線 (波長 365nmの紫外線)を照 射量 lOOmiZcm2で照射した。
[0087] 露光工程の終了後、榭脂層より支持フィルムを剥離除去した後、露光処理された榭 脂層に対して、超純水(30°C)を現像液として用いたシャワー法による現像処理を 40 秒間行った。これにより、紫外線が照射されていない未硬化の榭脂層が除去され、無 機粉体を含有する榭脂層のパターンを形成した。
[0088] (iii)榭脂層パターンの焼成工程
誘電体層上に榭脂層パターンが形成されたガラス基板を、焼成炉内で 580°Cの温 度雰囲気下で 50分間にわたり焼成処理を行った。得られたパネル材料における隔 壁の断面形状を走査型電子顕微鏡により観察し、当該断面形状の底面の幅および 高さを測定したところ、底面の幅 400 m、高さが 15 mであり、良好な形状の焼成 パターンが得られた。これにより、誘電体層上に隔壁が形成されてなるパネル材料が 得られた。
[0089] <実施例 2〜10、比較例 1 >
アルカリ可溶性榭脂 (B)を表 1に示すものに変更したこと以外は、実施例 1と同様に して無機粉体含有榭脂組成物を調製し、保存安定性を評価した。次いで、該組成物 を用いて転写フィルムを製造し、その転写フィルムを用いて現像時間を表 1に示す通 りに変更したこと以外は実施例 1と同様にしてパネル材料を作製して、現像性および パターン形状の評価を行った。結果を表 1に示す。なお、現像性およびパターン形状 の評価方法および評価基準は以下のとおりである。

評価方法:シャワー法により、 30〜180秒間の範囲で水現像を行った。
評価基準:良好なものを AA、未露光部の溶け残りがあるものを BB、未露光部が不 溶のものを CCとした。
(パターン形状)
評価方法:電子顕微鏡を用いてパターンの断面形状を観察した。
評価基準:良好なもの(断面が台形状、順テーパー形状のもの)を AA、サイドエッジ がある逆テーパー形状のものを BBとした。

Claims

請求の範囲 [1] (A)無機粉体、 (B)下記式(1)で表される構成単位を有する重合体、 [化 1]
(式(1)中、 R1は水素原子またはメチル基であり、 R2は炭素数 1〜5のアルキル基で あり、 mおよび nは 1〜5の整数、かつ、 m≠nであり、 aは 1〜: LOOの整数であり、 bは 0 〜 100の整数である。 )
(C)多官能性 (メタ)アタリレート、および
(D)光重合開始剤
を含有することを特徴とする無機粉体含有榭脂組成物。
[2] さらに (E)溶解促進剤を含有することを特徴とする請求項 1に記載の無機粉体含有 榭脂組成物。
[3] 前記溶解促進剤 (E)がポリオキシエチレンァリールエーテル類であることを特徴と する請求項 2に記載の無機粉体含有榭脂組成物。
[4] 前記無機粉体 (A)力 00〜650°Cの軟ィ匕点を有するガラス粉末であることを特徴と する請求項 1に記載の無機粉体含有榭脂組成物。
[5] 前記重合体 (B)が、さらにアミド基含有モノマー由来の構成単位を有することを特 徴とする請求項 1に記載の無機粉体含有榭脂組成物。
[6] 前記重合体 (B)が、さらに水酸基含有モノマー由来の構成単位を有することを特徴 とする請求項 1に記載の無機粉体含有榭脂組成物。
[7] 前記重合体 (B)が、さらにアミド基含有モノマー由来の構成単位と、水酸基含有モ ノマー由来の構成単位とを有することを特徴とする請求項 1に記載の無機粉体含有 榭脂組成物。
[8] 請求項 1〜7の 、ずれかに記載の無機粉体含有榭脂組成物を用いて形成された 無機粉体含有榭脂層を有することを特徴とする転写フィルム。
[9] 請求項 8に記載の転写フィルムを用いて、該転写フィルムを構成する無機粉体含有 榭脂層を基板上に転写する工程、
該無機粉体含有榭脂層を露光処理してパターンの潜像を形成する工程、 該無機粉体含有榭脂層を現像処理してパターンを形成する工程、および 該パターンを焼成処理する工程
を含むことを特徴とするプラズマディスプレイパネル用部材の製造方法。
[10] 前記プラズマディスプレイパネル用部材が、隔壁、電極、抵抗体、誘電体、蛍光体 、カラーフィルターおよびブラックマトリックス力も選ばれる少なくとも 1種の部材である ことを特徴とする請求項 9に記載のプラズマディスプレイパネル用部材の製造方法。
