Abstract

Description
本文揭示熱固性環氧官能丙烯酸樹脂及含有該等樹脂之粉末塗料組合物。當調配成透明粉末塗料且當將此塗料施加至基材(例如機械加工之鋁汽車車輪)時,包含該等環氧官能丙烯酸樹脂之粉末塗料組合物提供極佳絲狀及CASS腐蝕抗性同時維持極佳外觀及衝擊抗性。
金屬車輛車輪之暴露部分可被粗砂及來自路面之其他碎片磨損。
需要硬且堅韌之薄膜來保護金屬車輪表面。薄膜應無孔且應展現對金屬之優良黏著性。該等性質可防止薄膜與金屬之界面處之腐蝕擴展。
然而,絲狀腐蝕之顯現(例如塗料之可視斑蝕)並非絲狀腐蝕之生長所必需的。隨時間過去,儘管塗料似乎可接受,但鋁車輪上形成之相當薄膜厚度之習用丙烯酸及聚酯保護性透明塗料粉末塗層展現絲狀腐蝕。
通常經由自組裝單層(SAM)車輪表面預處理施加用於鋁車輪之透明塗層。利用SAM預處理表面可在不納入含鉻化合物之情形下保留鋁之鮮亮色彩及外觀。然而,經由SAM預處理施加之透明塗層可能仍無法提供足夠的絲狀腐蝕抗性。若利用液體塗料覆蓋透明塗層來提供足夠的化學抗性、刮擦抗性及耐氣候性,則施加於經預處理之鋁車輪及飾件上之聚酯透明塗層可提供足夠的絲狀腐蝕抗性。
亦已知含有環氧之丙烯酸粉末組合物。美國專利第5,407,707號
及第5,663,240號(Simeone等人)揭示包含環氧官能丙烯酸酯聚合物之粉末塗料組合物。該等組合物在塗覆於有色塗層上方時可提供可接受之外觀,但缺少可接受之耐氣候性。德國專利第DE 22 61 392 A1號(Ford Werke AG)揭示自縮水甘油基丙烯酸共聚物形成之用於撓性模製件之粉末。該等粉末不適於塗料且不提供耐侯性模製件。
美國專利申請公開案第2007/0078235 A1號(Lu等人)揭示包括(甲基)丙烯酸縮水甘油基酯及己內酯(甲基)丙烯酸酯之共聚物之粉末塗料組合物。該等粉末塗料組合物並未展現好於習用環氧官能丙烯酸透明塗層粉末塗料之絲狀腐蝕抗性。
美國專利第7,737,238號揭示粉末塗料樹脂,其包括20重量%至55重量%、較佳地25重量%至50重量%之丙烯酸縮水甘油基酯(GA)或甲基丙烯酸縮水甘油基酯(GMA),及3重量%至20重量%、較佳地5重量%至15重量%之至少一種選自由甲基丙烯酸異丁基酯(IBMA)、丙烯酸異莰基酯(IBOA)及甲基丙烯酸異莰基酯(IBOMA)組成之群之化合物,及25重量%至65重量%、較佳地30重量%至50重量%之至少一種可共聚乙烯系不飽和單體。該等樹脂不展現高玻璃轉變溫度(例如Tg大於85℃)且溶解度參數超過9.15(cal/cm3)1/2。
歐洲專利第EP 0566096號揭示陰極電沈積漆之製備及使用,該漆在不存在陽離子丙烯酸共聚物下展現缺陷。然而,該共聚物不利地影響漆黏著性,除非共聚物展現大於40之羥基數。
因此,業內仍需要適於粉末塗料組合物之環氧官能丙烯酸樹脂,其可為鋁、鍛造合金或金屬基材提供改良之絲狀及CASS腐蝕抗性粉末塗料,而不損害尤其用於鋁或鍛造合金車輪及汽車飾件之經(例如)六價無鉻預處理進行預處理之粉末塗料中之粉末塗料光滑度、透明度或粉末塗料組合物穩定性及衝擊抗性。
本發明實施例係關於環氧官能丙烯酸樹脂,其包括以下各項作為共聚單體:約10重量%(wt.%)至約40wt.%之一或多種環氧官能不飽和單體、約10wt.%至約20wt.%之一或多種疏水性丙烯酸系單體,及大於50wt.%至約75wt.%之至少一種不同於疏水性丙烯酸系單體之非離子共單體,每一單體之wt.%皆係基於樹脂中共聚單體之總重量計。樹脂亦具有大於85攝氏度(℃)之Tg及約9.20(cal/cm3)1/2至約9.30(cal/cm3)1/2之經計算溶解度參數。
環氧官能丙烯酸樹脂之一些實施例可包含於粉末塗料組合物中。
例如,適於未遮蓋塗料之或未處理之金屬表面之粉末塗料組合物可包含環氧官能丙烯酸樹脂及用於樹脂之一或多種交聯劑。該等粉末塗料可用於保護暴露於腐蝕或磨蝕環境之金屬表面。例如,包含本發明環氧官能丙烯酸樹脂之粉末塗料組合物可用於塗覆澆鑄或鍛造鋁或鋁合金基材,例如車輛之車輪或飾件。

粉末塗料組合物中可包含本文所闡述之環氧官能丙烯酸樹脂之實施例。可將粉末塗料組合物施加至金屬基材(無論經預處理、經預塗覆抑或無遮蓋)。例如,可將本文所揭示之粉末塗料組合物之實施例施加至鋁或鍛造合金基材。可清潔該等基材並利用磷酸鋅、磷酸鐵或其他適宜預處理進行預處理。適宜基材包含鋁車輪及汽車飾件。該等粉末塗料組合物之一些實施例可包含一或多種選自疏水性亞微米粒子、黏著促進劑、光穩定劑及紫外線(UV)吸收劑之佐劑。
在一些實施例中,粉末塗料組合物可包含一種環氧官能丙烯酸樹脂或兩種或更多種樹脂之混合物及一或多種交聯劑。樹脂混合物可包括環氧官能丙烯酸樹脂及一或多種第二樹脂。第二樹脂之非限制性實例包含第二環氧官能丙烯酸樹脂、一或多種羧酸官能單體與一或多種非離子共單體之共聚產物、一或多種磷酸官能單體與一或多種非離子共單體之共聚產物,及其混合物或組合。在一些實施例中,第二樹脂較佳地實質上不含共聚疏水性丙烯酸系單體(ii);即基於共聚物中共聚單體之總重量,疏水性丙烯酸系單體ii)佔2.0wt.%或更少。在一些實施例中,粉末塗料組合物可包含一或多種黏著促進劑,例如環氧樹脂。

在一些實施例中,一或多種交聯劑可包含有機二羧酸、酸酐或其與聚酯或聚異氰酸酯之加合物。
本文所闡述之環氧官能丙烯酸樹脂之實施例可用於使用習用塗料施加技術在鋁或鍛造合金基材(例如汽車車輪基材)上產生展現極佳絲狀及CASS腐蝕抗性之透明或經著色粉末塗料。粉末塗料組合物使得能夠達成改良之絲狀及CASS腐蝕抗性以及極佳外觀、良好色彩及極佳抗黏連性。本文所闡述之粉末塗料組合物提供用於塗覆鐵、鋼、鎂合金及黃銅基材之表面之絲狀及CASS腐蝕抗性塗料。

適於與環氧官能丙烯酸共聚物混合之第二共聚物可選自環氧官能丙烯酸共聚物/環氧官能乙烯基共聚物、羧酸官能丙烯酸共聚物、羧酸官能乙烯基共聚物、磷酸官能丙烯酸共聚物、磷酸官能乙烯基共聚物及其混合物及組合。基於混合物中丙烯酸共聚物之總重量,一或多種第二丙烯酸共聚物之量在一個實施例中可在約1wt.%至約60wt.%之範圍內,在另一實施例中較佳地在約10wt.%至約50wt.%之範圍內,或在再一實施例中更佳地為約40wt.%或更少。
在第二丙烯酸共聚物包括一或多種羧酸官能單體與一或多種共單體之共聚產物之實施例中,基於共聚物共聚單體中之總重量,可以至多約10wt.%或約0.1wt.%或更較佳地約5wt.%或更少之量使用羧酸官能單體。
在第二丙烯酸共聚物包括一或多種磷酸官能單體與一或多種共單體之共聚產物之實施例中,基於共聚物中共聚單體之總重量,磷酸官能單體可以至多5wt.%、或0.1wt.%或更佳地3wt.%或更少之量使用。
在一個實施例中,環氧官能丙烯酸共聚物組份包括一或多種環氧官能丙烯酸共聚物與一或多種實質上不含共聚疏水性丙烯酸系單體ii)之第二共聚物之混合物。較佳地,第二共聚物包括i)基於共聚單體之總重量5wt.%至80wt.%之一或多種環氧官能不飽和單體與一或多種非離子共單體iii)之共聚產物。
在另一實施例中,環氧官能丙烯酸共聚物組份包括一或多種實質上不含共聚乙烯基芳香族單體iv)之環氧官能丙烯酸共聚物及一或多種第二共聚物。在再一實施例中,基於第二共聚物中共聚單體之總重量,第二共聚物較佳地包括2wt.%至30wt.%或25wt.%或更少之共聚乙烯基芳香族單體iv)。

可在商業上自Dow化學公司(Midland,MI)獲得(甲基)丙烯酸縮水甘油基酯或可在熟習此項技術者習用之反應條件下製備(甲基)丙烯酸縮水甘油基酯單體。
基於環氧官能丙烯酸共聚物組份中共聚單體之總重量,用於獲得環氧官能丙烯酸樹脂之環氧官能不飽和單體i)之量在約10wt.%至約40wt.%環氧官能不飽和單體之範圍內。在另一實施例中,所用環氧官能不飽和單體之量為約20wt.%至約35wt.%,且在再一實施例中為約25wt.%至約30wt.%。若基於共聚單體之總重量,所用環氧官能不飽和單體之量少於約10wt.%,則其不會明顯有助於改良溶劑抗性及機械強度。另一方面,若該量超過約40重量%,則並未額外改良腐蝕抗性。
適宜疏水性丙烯酸系單體ii)可包含(例如)一或多種選自以下各項之單體:(甲基)丙烯酸異莰基酯、(甲基)丙烯酸二環戊二烯基酯、(甲基)丙烯酸二氫環戊二烯基酯、(甲基)丙烯酸2-乙基己基酯、(甲基)丙烯酸環己基酯、(甲基)丙烯酸苄基酯、(甲基)丙烯酸苯基酯及(甲基)丙烯酸第三丁基酯。該等單體改良鋁(例如鋁車輪)上耐侯性塗料之絲狀腐蝕抗性。在一個實施例中,疏水性丙烯酸系單體較佳地選自(甲基)丙烯酸二環環烷基酯,例如(甲基)丙烯酸二環戊二烯基酯及(甲基)丙烯酸異莰基酯。
在一個實施例中,一或多種疏水性丙烯酸系單體ii)在水中之質量溶解度亦可為3.5g/L或更少,且在另一實施例中較佳地為2.5g/L或更少,且該單體可自身形成具有50℃至175℃範圍內之玻璃轉變溫度(Tg)之均聚物,且在另一實施例中較佳地約65℃至約175℃。在一些實施例中,疏水性丙烯酸系單體ii)可實質上不含羥基官能基且具有0之羥基數。

在一個實施例中,基於環氧官能丙烯酸共聚物組份中共聚單體之總重量,所用共聚乙烯基共單體(iv)之量在約0.5wt.%至約12wt.%之範圍內,且在另一實施例中約1wt.%至約8wt.%。在另一實施例中,乙烯基共單體(iv)之量較佳地為約2wt.%至約6wt.%。
環氧官能丙烯酸樹脂具有大於85℃之經計算Tg,且在一些實施例中其可具有較佳地約90℃或更大之經計算Tg,且在其他實施例中,其可更佳地具有約90℃至約100℃之經計算Tg。保持適宜的丙烯酸共聚物Tg確保足夠的抗黏連性或包裝穩定性同時保持足夠的流動及薄膜形成性質。
環氧官能丙烯酸樹脂亦具有約9.18(cal/cm3)1/2或更大之經計算溶解度參數SPc。在另一實施例中,樹脂較佳地具有約9.20至約9.50之SPc,且在再一實施例中約9.23至約9.30。SPc定義如下:
其中SPc係樹脂之經計算溶解度參數;W1、W2、W3...係每一個別單體之重量比;d1、d2、d3...係每一個別單體之比密度;且SP1、SP2、SP3...係每一個別單體之均聚物之溶解度參數。

在一些實施例中,環氧官能丙烯酸樹脂可實質上不含羥基官能基且具有0之經計算羥基數。
在一些實施例中,環氧官能丙烯酸樹脂可具有小於14之官能基/分子(f/M)值。在另一實施例中,樹脂較佳地具有約5至約13.5之f/M值,且在再一實施例中,f/M值為約10至約13.5。f/M值係自Mw/EEW算得。Mw可藉由凝膠滲透層析(Gel Permeation Chromatography,GPC)來測定。EEW可藉由乙酸/過氯酸法(ASTM D 1652-04)使用配備有808 Titrando及805 Dosimat部件之Metrohm Autotitrator來測定。
與環氧官能丙烯酸共聚物組份一起用於粉末塗料組合物中之適宜羧酸官能丙烯酸共聚物可包括重量平均分子量介於約1000與約30,000之間且羧酸當量為約300至約1000、較佳地至少約500之任一共聚物,基於共聚單體之總重量2.5wt.%至25wt.%之一或多種α-β乙烯系不飽和羧酸與一或多種非離子共單體之共聚產物。適宜羧酸官能丙烯酸共聚物之實例係來自BASF公司,Wyandotte,MI之JoncrylTM 819及JoncrylTM 821。
用於製備羧酸官能丙烯酸共聚物之適宜α-β乙烯系不飽和羧酸單體可包含(例如)丙烯酸、甲基丙烯酸、丙烯醯氧基丙酸、巴豆酸、富馬酸、富馬酸之單烷基酯、馬來酸、馬來酸之單烷基酯、伊康酸、伊康酸之單烷基酯及其混合物。
適用於環氧官能丙烯酸共聚物組份中之磷酸官能丙烯酸共聚物
可包括i)基於共聚單體之總重量0.5wt.%至10wt.%、較佳地1wt.%至5wt.%之一或多種磷酸單體與一或多種非離子共單體之共聚產物。基於共聚單體之總重量,磷酸官能丙烯酸共聚物可進一步包括至多10wt.%、較佳地1wt.%至5wt.%之一或多種α-β乙烯系不飽和羧酸之共聚產物。丙烯酸共聚物可包括一或多種磷酸官能丙烯酸共聚物與一或多種環氧官能丙烯酸共聚物之混合物。
用於製備磷酸官能丙烯酸共聚物之適宜磷酸單體可為具有磷酸基團之任何α-β乙烯系不飽和單體且可呈酸形式或作為磷酸基團之鹽。磷酸單體可包含(例如)(甲基)丙烯酸磷酸烷基酯(phosphoalkyl(meth)acrylate),例如(甲基)丙烯酸磷酸乙基酯、(甲基)丙烯酸磷酸丙基酯及(甲基)丙烯酸磷酸丁基酯;巴豆酸磷酸烷基酯、馬來酸磷酸烷基酯、富馬酸磷酸烷基酯、(甲基)丙烯酸磷酸二烷基酯、巴豆酸磷酸二烷基酯、磷酸乙烯基酯,及磷酸(甲基)烯丙基酯。較佳者係甲基丙烯酸磷酸烷基酯。其他適宜磷酸單體可包含二氫磷酸酯-官能單體,例如磷酸烯丙基酯、雙(羥基-甲基)富馬酸酯或伊康酸酯之單-或二磷酸酯;膦酸酯官能單體,包含(例如)乙烯基膦酸、烯丙基膦酸、2-丙烯醯基醯胺基-2-甲基丙烷膦酸、α-膦醯基苯乙烯、2-甲基丙烯醯基醯胺基-2-甲基丙烷膦酸;(甲基)丙烯酸1,2-乙烯系不飽和(羥基)氧膦基烷基酯單體;及寡聚磷酸單體,例如丙烯酸二磷酸單(甲基)烷基酯,即二磷酸(甲基)丙烯醯氧基烷基酯、(甲基)丙烯酸三磷酸單烷基酯,及(甲基)丙烯酸偏磷酸單烷基酯及(甲基)丙烯酸聚磷酸單烷基酯。
可藉由以下方式製備適宜磷酸官能丙烯酸共聚物:首先製備含有懸垂第一共反應性環氧基團之前體聚合物,該環氧基團可與含有第二共反應性基團及磷酸基團之化合物反應。例如,可使用(甲基)丙烯酸縮水甘油基酯製備前體聚合物。包含第二共反應性基團及磷酸基團之化合物上之適宜第二共反應性基團係胺、羥基及磷酸酐。可使環氧
官能前體聚合物與多磷酸或草甘膦(glyphosate)反應以生成具有內部懸垂磷酸基團之磷酸官能丙烯酸共聚物。
可藉由習用聚合方法在熱或氧化還原起始劑存在下形成任何適宜丙烯酸共聚物。可在環氧官能丙烯酸共聚物之情形下實施有機溶劑聚合。在其他情形中,可實施水性乳液聚合。
粉末塗料組合物除環氧官能丙烯酸樹脂以外亦包括一或多種交聯劑,較佳地增韌交聯劑。以丙烯酸共聚物中之酸對環氧約0.7至約1.3:1、較佳地約0.95至約1.05:1之化學計量添加交聯劑;且基於粉末塗料組合物之總重量,交聯劑之適宜量可在5wt.%至35wt.%之範圍內。適宜交聯劑可包含任何與環氧基團反應而不會致使產物塗料黃化之化合物,例如二酸或聚酸、酸酐或二酸酐。在一個實施例中,交聯劑可較佳地包含有機二羧酸及其酸酐,例如癸二酸、己二酸、壬二酸及十二烷二酸,及自有機二羧酸或酸酐與聚酯或多元醇之酯化製得之加合物。交聯劑可有助於改良自粉末塗料組合物製得之塗料之碎屑抗性。
粉末塗料組合物可另外包括一或多種黏著促進劑,包括具有40℃或更高Tg之任何環氧樹脂或異氰酸酯化合物或預聚合物,例如,環氧樹脂、環氧-酚醛清漆樹脂、異佛酮二異氰酸酯(IPDI)之二聚體及三聚體、二異氰酸六亞甲基酯(HMDI)或甲苯二異氰酸酯、阻斷之異氰酸酯(例如己內醯胺阻斷之IPDI),及二異氰酸酯或其與多元醇或二醇之二聚體或三聚體之異氰酸酯封端之預聚合物。較佳黏著促進劑係雙酚環氧樹脂,更佳地雙酚A或雙酚F環氧樹脂。基於粉末塗料組合物之總重量,黏著促進劑之適宜量可在約0.1wt.%至約10wt.%之範圍內,在另一實施例中較佳地0.2wt.%至3wt.%,且在另一實施例中,更佳地約0.1wt%至約1wt%。大於約3wt%之量可促成耐氣候性問題。
為幫助絲狀腐蝕抗性,基於粉末塗料組合物之總重量,粉末塗料組合物可進一步包括約0.1wt%至約1.5wt.%之一或多種疏水性亞微米粒子,例如無機氧化物(例如金屬氧化物或二氧化矽)及有機矽化合物(例如經聚二甲基矽氧烷(PDMS)處理之煙霧二氧化矽)。
視情況,基於粉末塗料組合物之總重量,亦可以約0.01wt.%至約3wt.%、在另一實施例中較佳地約0.01wt%至約0.3wt.%之量使用可水解矽烷(例如烷氧基矽烷),以將填料及無機氧化物顏料結合至塗料基質中。適宜矽烷之實例包含縮水甘油基烷氧基矽烷及胺基烷氧基矽烷,例如縮水甘油基三甲氧基矽烷。

可包含少量(例如基於粉末塗料組合物之總重量,約0.001wt%至約0.10wt.%、較佳地約0.001wt.%至約0.05wt.%)有機顏料(例如酞菁(phthalo-cyanine))來控制黃化。粉末塗料組合物可另外包括下列任一者:基於粉末塗料組合物之總重量,約0.001wt.%至約1.0wt.%之光學增亮劑及/或均染劑;基於粉末塗料組合物之總重量,約0.1phr至約10phr之一或多種消光劑(例如(甲基)丙烯酸烷基酯共聚物),約0.01phr至約6phr之一或多種蠟;及基於粉末塗料組合物之總重量,約0.01wt.%至約1.0wt.%之後摻和添加劑(例如乾燥流動助劑(例如二氧化矽及煙霧氧化鋁))。
根據習用方法產生粉末塗料組合物。可摻和各組份,且然後藉
由(例如)熔融混合完全混合,以便不發生顯著固化。可擠出熔融化合物,且在擠出後,迅速冷卻,隨後碾磨且若需要根據大小將微粒分類。視情況,在另一實施例中,可藉由使包括丙烯酸共聚物之粒子與疏水性亞微米粒子結合形成積聚物粒子來產生粉末塗料組合物。
可經由習用方式施加粉末塗料組合物。對於靜電塗布,平均粒度可在約5μm至約200μm之範圍內,在另一實施例中較佳地約25μm或更大,及約75μm或更小。
在施加後,例如,在約90℃至約250℃之溫度下將塗料熱固化約30秒至約90分鐘之時段。熱固化之熱量可來自對流、紅外線(IR)或近IR來源。
適宜基材可包含(例如)鋁、鍛造合金、鐵、鋼、鎂合金(例如電子商品)及黃銅(例如鎖及門硬體)。鋁基材可包含(例如)鋁矽合金、鋁鋰合金、鋁鎂、鋁鋅、鋁錳、鋁銅基合金(例如鋁青銅)及諸如此類。合金可為單一的、二元的或具有兩種以上金屬。
在一個實施例中,較佳地預處理基材。可利用(例如)磷有機材料之自組裝單層、鈦酸鋯或丙烯酸改質之鈦酸鋯預處理鋁及鍛造合金基材。可利用鈍化劑(例如磷酸鋅或磷酸鐵)預處理鋼及鐵基材。

將1050克乙酸丁酯裝填至配備有機械攪拌器、冷凝器、氮入口及起泡器、溫度量測探針及單體/起始劑進給管之4頸5公升圓底玻璃反應器中。在回流(在約127℃下)以及氮氣氛下加熱燒瓶。藉由在5公升容器中添加606.2克甲基丙烯酸縮水甘油基酯(97%活性)、286.4克甲基丙烯酸異莰基酯(88%活性)、1071克甲基丙烯酸甲酯、105克甲基丙烯酸丁酯、84克苯乙烯及353.7克乙酸丁酯製備單體混合物。藉由混合147.1克TRIGONOX® 21S(過氧-2-乙基己酸第三丁基酯)起始劑及154克乙酸丁酯製備起始劑溶液。在一個容器中合併單體混合物及起始劑混合物。關閉反應器之氮流。經4小時將單體及起始劑混合物進給至反應器中。當完成單體及起始劑進給時,用48.5克乙酸丁酯沖洗進給管線。將反應混合物冷卻至約115℃且在該溫度下保持30分鐘之總時間。經60分鐘將11.5克TRIGONOX® 21S於130.5克乙酸丁酯中之混合物添加至燒瓶中。當完成TRIGONOX® 21S溶液之添加時,用10克乙酸丁酯沖洗管線。將反應在約115℃下再維持30分鐘且然後冷卻至室溫。

薄膜厚度:使用來自DeFelsko公司,Ogdensburg,NY之POSITECTORTM型6000-FN1塗料測厚儀量測乾薄膜厚度,根據ASTM D 1400-00「Standard Test Method for Nondestructive Measurement of Dry Film Thickness of Nonconductive Coatings Applied to a Nonferrous Metal Base」,2000量測薄膜厚度。將薄膜厚度報告為在面板之中心部分測得之三個讀數之範圍(低至高)。
交叉線黏著性(Crosshatch Adhesion):根據美國材料與測試協會(American Society For Testing And Materials,ASTM)公開之黏著性測試方法使用方法D3359-02,「Standard Test Methods for Measuring Adhesion by Tape Test」,Test Method B--Cross-Cut Tape Test(2002)測試塗料。此方法貫穿指定間隔之交叉線圖案中之薄膜切割,且用Elcometer 99膠帶將切割區域封住,且然後迅速移除膠帶。然後,檢查切割區域以測定漆是否鬆弛或移除,並評定該區域之等級。
5B之等級係完美等級,要求塗料皆未移除。0B之等級將指示65%或更多之塗料經移除,從而顯示塗料與基材之黏著性較差。最低可接受之黏著等級係3B。
通用汽車銅加速之乙酸鹽噴霧(CASS)測試GMW14458(ISO 9227:2006E)。根據SAE J2634利用碳化物刀尖塊劃線工具/夾具藉由垂直於機械加工線透過塗料向下至基材(約70mm劃線長)切割劃線,
對施加至機械加工之鋁飾板(藉由Custom Alloy Light Metals,City of Industry,CA USA獲得,鋁合金A356鑄錠)之粉末塗料實施CASS抗性測試。沿劃線之全長實施連續性檢驗以確保向下暴露於基底金屬。
在50℃±2℃之溫度下將劃線飾板置於配備有用於50±5g/L氯化鈉(NaCl)及0.26±0.02g/L二水合氯化銅(II)(CuCl2.2H2O)存於pH為3.1至3.3之DI水中之溶液之空氣加壓霧化器之加速鹽噴霧室(Q-Lab)中達168小時之時段。利用米尺量測每一樣本上所有纖絲之長度且報告最大蠕變(最長纖絲長度)。
用於塗漆之鋁車輪及塗漆之鋁車輪飾件之SAE J2635(2007年8月)絲狀腐蝕測試程序:根據SAE J2634利用碳化物刀尖塊劃線工具/夾具藉由垂直於機械加工線透過塗料向下至基材(約70mm劃線長)切割劃線對施加至機械加工之鋁飾板(藉由Custom Alloy Light Metals,City of Industry,CA U.S.A.獲得,鋁合金A356鑄錠)之粉末塗料實施絲狀抗性測試。沿劃線之全長實施連續性檢驗以確保向下暴露於基底金屬。根據ASTM B 368-97(2003)將經劃線飾板置於CASS室中,使得飾板及劃線與水平線成約45度之角度位於非金屬架上。如ASTM B 368-97(2003)中所闡述將飾板在CASS箱中暴露6小時。在CASS後,對每一飾板實施3秒恒流DI水之垂直90度振盪轉動式沖洗。在沖洗後15分鐘內將飾板置入濕度箱中。濕度室中之所有飾板皆經定位,以使得水滴以約45度離開該部分。將飾板在濕度室內部暴露672小時。
每168小時評價每一飾板之最大絲狀生長。利用米尺量測每一樣本上所有纖絲之長度並報告平均蠕變(纖絲之長度)及最大蠕變(最長纖絲長度)。
衝擊抗性:利用BYK Heavy-Duty Impact Tester,型號G1120遵循ASTM D 2794-93「Standard Test Method for Resistance of Organic
Coatings to the Effect of Rapid Deformation(Impact)」實施衝擊抗性測試。在不出現裂縫之情形下報告塗料所能承受之最大力(英吋-磅)。使用四磅之重量進行測試。
抗黏連性:該測試方法可估計塗料粉末對黏連、黏結或燒結之抗性。組裝含有150mm長且直徑為25mm之玻璃測試管、使得圓筒可在管中自由滑動之高約20mm且直徑為約22.5mm之耐侖(nylon)或陶瓷圓筒、鉛粒及能夠維持110±1℉之烘箱之裝置。用粉末將測試管填充至30mm之量測高度。將圓筒置於測試管中粉末試樣之頂部上,以便不會妨礙試樣之完整性且避免過早壓實。將鉛粒置於圓筒之頂部上,從而使得粒及圓筒之組合重量總計100±1g。將測試管經垂直定向之整體總成置於內部空氣溫度為110±1℉之烘箱中。24小時後,自烘箱移除含有經稱重粉末試樣之測試管並使其冷卻至室溫。小心將圓筒及鉛粒倒出測試管,以便不會妨礙粉末。視覺評價所暴露粉末之試樣之黏連程度且經由表2中所闡述之標準進行等級評定。該測試亦可延伸較長時間段,檢驗24H間隔之黏連程度。最大可接受之抗黏連性係24H測試後4之等級。
ICM碾磨:在具有8針研磨機及46齒衝擊分級器且將速度研磨機設置為84m/s且將分級器設置為11m/s之進氣流量為90-110ft3/min之ICM 2.4 95/158 CX/System 110-PSR 11(Neuman & Esser,Übach-Palenberg,Germany)中實施研磨。
根據在Prism混合器中將原始成份以2000RPM摻和30秒之方法自列示於表4中之成份形成實例1-5之粉末塗料組合物,然後在ZSK-30(Coperion Werner & Pfleiderer,Stuttgart,Germany)中在400rpm、20-30%轉矩及77-110℃(170-230℉)機筒溫度之設置下擠出。
藉助冷卻之驟冷輥進給所得熔融擠出之混合物以形成固體薄片,隨後將該薄片粒化成碎屑形式。藉由袋式振搖將後摻和(乾燥流動)添加劑與碎屑混合0.25-0.5min。然後,在ZM實驗室研磨機(Retsch,Wuppertal-Haan,Germany)中以20.000rpm使用1.0mm篩號篩將後摻和處理之碎屑研磨成細小粉末。藉助74μm(200網目)大小之篩篩分所得經研磨粉末以便隨後應用而形成塗料,並利用Versa-Spray(Nordson公司,Westlake,OH)靜電噴霧槍施加至所指示基材至所指示
厚度,且然後在電加熱之實驗室烘箱Blue M DC-206G(SPX Thermal Product Solutions,White Deer,PA)中在176.6℃(375℉)下固化15min。

以下列方式製備用於腐蝕抗性測試(絲狀及CASS)之鋁基材。將
合金A356之原始鋁鑄錠(自Custom Alloy Light Metals,City of Industry,CA獲得)切割成尺寸為3.5×3.5×0.25”之飾板,然後每一機械加工線利用具有300微米近似寬度之金剛石鑲頭之車床對兩側進行機械加工。藉由商業預處理公司按時間順序利用以下四個階段,在步驟之間利用DI水沖洗實施鋁飾板之表面處理。階段:弱鹼性清潔劑、酸性去氧劑溶液、鈦酸鋯之非鉻轉化,及亞磷酸有機材料之自組裝單層。在電烘箱中將140℃之最終烘乾實施15分鐘,以確保基材在包裝前完全乾燥。然後,在袋中真空密封經預處理之鋁飾板且在預處理24小時內進行粉末塗覆。將塗料固化15分鐘以達到176.6℃(350℉)之基材表面溫度,從而得到厚度為50-75μm(約2.0-3.0密耳)之薄膜。
如表5中所顯示,與實例1及2之具有低於85℃之Tg之商業環氧官能丙烯酸共聚物粉末塗料相比,實例3、4及5顯示具有大於85℃之Tg之聚合物提供CASS及絲狀腐蝕抗性之顯著改良。另外,達成此改良之同時可保持當使用具有較高Tg之聚合物時將預計經歷之衝擊抗性及交叉線黏著性。此外,如表5中所顯示,與實例1及2中之商業環氧官能丙烯酸共聚物粉末塗料相比,實例3、4及5之粉末塗料組合物在實驗室碾磨下保持優良光滑度性質,如藉由關聯的BYK波掃描值所指示。利用中試規模之碾磨設備可進一步改良波掃描值,如藉由實例3所闡釋,其與實例2相比仍顯示光滑度特徵未下降。
另外,如表5中所顯示,實例3展示之黏連抗性較實例1所展現者顯著改良。亦即,具有相對高之Tg(93.9℃)之本發明樹脂當經受具有遠遠更低之Tg(72℃)之相當樹脂未展現之溫暖條件時在傳統及經延長測試長度下顯示明顯黏連抗性。

Claims (14)
- 一種環氧官能丙烯酸樹脂,其包括以下各項作為共聚單體:i)約10wt.%至約40wt.%之一或多種環氧官能不飽和單體;ii)約10wt.%至約20wt.%之一或多種疏水性丙烯酸系單體,及iii)大於50wt.%至約75wt.%之至少一種不同於該等疏水性丙烯酸系單體ii)之非離子共單體,每一單體之wt.%皆係基於該樹脂中共聚單體之總重量;其中該樹脂具有大於或等於92.3攝氏度之Tg;且其中該樹脂具有約9.20(cal/cm3)1/2至約9.30(cal/cm3)1/2之經計算溶解度參數。
- 如請求項1之環氧官能丙烯酸樹脂,其中該一或多種疏水性丙烯酸系單體ii)在水中之質量溶解度為3.5g/L或更少,且其自身將形成具有約50攝氏度至約175攝氏度之玻璃轉變溫度(Tg)之均聚物。
- 如請求項1之環氧官能丙烯酸樹脂,其中該一或多種疏水性丙烯酸系單體ii)係(甲基)丙烯酸二環烷基酯。
- 如請求項3之環氧官能丙烯酸樹脂,其中該(甲基)丙烯酸二環烷基酯係(甲基)丙烯酸異莰基酯。
- 如請求項1之環氧官能丙烯酸樹脂,其中該一或多種疏水性丙烯酸系單體係以約14wt.%至約20wt.%之量存在。
- 如請求項1之環氧官能丙烯酸樹脂,其中該至少一種非離子共單體iii)係(甲基)丙烯酸之C1至C8(環)烷基酯。
- 如請求項5之環氧官能丙烯酸樹脂,其中該至少一種非離子共單體iii)係(甲基)丙烯酸丁酯或甲基丙烯酸甲酯。
- 如請求項1之環氧官能丙烯酸樹脂,基於該環氧官能丙烯酸樹 脂中共聚單體之總重量,其進一步包括作為共聚合單體的約0.5wt.%至約12wt.%之乙烯基芳香族單體iv)。
- 如請求項7之環氧官能丙烯酸樹脂,其中該乙烯基芳香族單體iv)係苯乙烯。
- 一種粉末塗料組合物,其包括:如請求項1之環氧官能丙烯酸樹脂;及一或多種用於該樹脂之交聯劑。
- 如請求項10之粉末塗料組合物,其中該一或多種交聯劑係有機二羧酸或酸酐,或其與聚酯或聚異氰酸酯之加合物。
- 如請求項10之粉末塗料組合物,其進一步包括一或多種選自由以下組成之群之佐劑:疏水性亞微米粒子、黏著促進劑、光穩定劑、紫外線(UV)吸收劑及其組合。
- 一種經粉末塗料組合物塗覆之經塗覆基材,該粉末塗料組合物包括:如請求項1之環氧官能丙烯酸樹脂;及一或多種用於該樹脂之交聯劑。
- 如請求項13之經塗覆基材,其中該基材係鋁或鍛造合金。
