Description
本發明係關於丙烯酸樹脂薄膜,其可以容易地在溶劑澆鑄中成膜和運載。
近來,具有低功率消耗的液晶顯示器(LCD)係操作於低電壓下,且具有輕的重量,該顯示器廣泛用於資訊顯示裝置中,諸如手機、個人數位助理計算機的監視器、電視機等。資訊顯示裝置因使用的條件需要在苛刻的環境中具有可靠性。例如,汽車導航系統的液晶顯示器,其與傳統電視機或個人計算機的顯示器相比,因為汽車的溫度和濕度可能很高,故被要求要有嚴格的溫度和濕度條件。而且,在液晶顯示器中,使用偏振器來指示是可能的,並且由於液晶顯示器需要嚴格的溫度和濕度條件,因此包含它的偏光器需要具有高耐久性。
偏光器在偏光片薄膜的兩側或一側上通常具有透明保護膜的層壓結構,該偏光片薄膜包含具有吸附和取向的二色性顏料的聚乙烯醇基樹脂。此外,通常在保護膜中使用三乙醯纖維素(TAC),且經由包含聚乙烯醇基樹脂的水溶液的黏合劑將保護膜黏附到偏光片薄膜上。然而,包含三乙醯纖維素的偏光片層壓保護膜由於三乙醯纖維素的透水汽性高,當在高濕度和高溫的環境下長時間使用時,會出現偏光片性能下降或保護膜與偏光片薄膜之間的剝離。為了解決這個問題,試圖將具有比三乙醯纖維 素膜低的透水汽性的丙烯酸樹脂薄膜被用來做為偏光器的保護膜。
現有的丙烯酸保護膜已經利用熔鑄法來製造,當以溶劑澆鑄法製造時,薄膜樹脂在大量生產,及再循環等環保方面具有優勢。溶劑澆鑄法係將溶劑溶解在丙烯酸樹脂薄膜中,壓至T模,並在帶中將溶劑乾燥,而製成薄膜。儘管添加較佳的顆粒,增加脈衝強度,並確保滑動性以攜帶薄膜是必要的,但是上述過程是可能的。另外,在這種情況下,添加的顆粒不應該在溶劑中熔化或變形。
韓國專利第1265007號公開了一種黏附型偏光片,其在使用環境改變時不會發生圖像顯示單元的漏光,包含黏合劑層的丙烯酸類聚合物含有丙烯酸酯單體單元,該丙烯酸酯單體單元具有期望量的雙向環結構,其含量係根據透明保護膜的光彈性係數X來確定,並且在透明保護膜的相位差由於諸如加熱的環境變化而改變的情況下,黏合劑層被建議調整以產生與透明保護膜的相反碼的相位差的改變。
韓國專利第1114354號公開了一種用於光學元件的保護膜,其具有光聚合丙烯酸聚合物、抗靜電劑、和包含聚合起始劑之組成的黏合劑層。在光聚合反應中,丙烯酸聚合物,引入能夠由起始劑和含有所需比例的聚合起始劑的組成所產生的根基進行交聯反應的光活化劑的丙烯酸聚合物,額外混合適量的抗靜電劑,可以省略硬化期間的老化過程,並且公開了一種保護膜,其能夠簡化製造過程,且在剝離,或使用期間其抗靜電性是優異的。
韓國專利公開第2015-0061591號公開了製造偏光片保護膜的技術,其具有優異的層間黏合性和不均勻的耐風性,其具有使用含有環狀脂肪烴和乙烯不飽和雙偶合劑的化合物所形成的第一功能層,且在其頂部,使用含有聚氨酯丙烯酸酯的組合物形成的第二功能層,以及經由在第 一功能層上使用具有特定結構的含氟代脂肪族共聚物。
日本專利公開第2014-240905號公開了製造一種偏光器的技術,其具有優異的黏合性、重做、平坦性、和可視性,並且薄膜厚度和彈性模量在特定的範圍,其保護膜A具有丙烯酸樹脂做為主要成分和具有纖維素衍生物的相位差膜B,其以醚取代物結合在偏光器中,以葡萄糖骨架做為主要成分,其依次被層壓,且膜A和B兩者經由紫外線固化型黏合劑所連接。
同時,以溶劑澆鑄製法製造丙烯酸保護膜時,薄膜剝離之後,會產生紋理花紋的厚度偏差,且在塗佈表面時,會產生視覺上的污點缺陷,因此需要剝離強度的改善。而且,經由改善撕裂強度,需要具有更好脆性的薄膜。

本發明係為了解決上述的相關技術的技術問題。
本發明之目的係要提供一種以溶劑澆鑄法製成之丙烯酸樹脂薄膜,其具有優異的剝離強度,改善了因厚度不均勻性所引起的視覺污跡缺陷,且具有優異的撕裂強度及良好的脆性。
本發明提供一種丙烯酸樹脂薄膜,其係以溶劑澆鑄法由一包括有下式1所示的丙烯酸樹脂及核殼橡膠(CSR)顆粒之主摻雜溶液所形成,其中按100份丙烯酸樹脂重量計,該丙烯酸樹脂包括70至98重量份的甲基丙烯酸甲酯單元及2至30重量份的甲基丙烯酸丁酯單元; 其中在0.5米/分(mpm)的剝離速度下所測得的剝離強度為20克力/2英吋(gf/2inch)或更低,且撕裂強度為6克力(gf)或更高;
a和b是整數且等於或大於1;MMA-BMA其中MMA為甲基丙烯酸甲酯單元,BMA為甲基丙烯酸丁酯單元。
此外,根據本發明的核殼橡膠係具有一核-殼結構,且核係由在包括有苯乙烯丁二烯橡膠、聚丁二烯(PBD)及丙烯酸酯的群組中選出的一或二者或更多者所組成,而做為接枝共聚物的殼係由在包括有MMA、苯乙烯及丙烯酸酯的群組中選出的一或二者或更多者所組成,其直徑為100nm至300nm,且以100重量份的薄膜固體計,其較佳地包括1至30重量份的核殼橡膠。
此外,本發明的丙烯酸樹脂分子量較佳地為50,000克/莫耳(g/mol)至2,500,000克/莫耳。
另外,溶劑澆鑄的溶劑較佳地係用以混合鹵化烴和醇。
再者,本發明提供一種製造丙烯酸樹脂薄膜的方法,其包括一拉伸丙烯酸樹脂薄膜的步驟,該丙烯酸樹脂薄膜係以溶劑澆鑄法由一包括有下式1所示的丙烯酸樹脂及核殼橡膠的主摻雜溶液所形成;其中按100份丙烯酸樹脂重量計,該丙烯酸樹脂包括70至98重量份的甲基丙烯酸甲酯單元及2至30重量份的甲基丙烯酸丁酯單元;其中該拉伸丙烯酸樹脂薄膜的步驟係在100℃至200℃的拉伸溫度下以30%/分鐘至90%/分鐘的拉伸速率,將丙烯酸樹脂薄膜拉伸至120%至140%的拉伸比率,其中在拉伸之前的殘餘溶劑重量比率為5%至20%。
本發明提供一種具有優異撕裂強度及良好脆性的丙烯酸樹脂薄膜,其改善了剝離強度從而沒有因薄膜厚度不均勻性而引起的視覺污跡缺陷。改善了因厚度不均勻性所引起的視覺污跡缺陷。
圖1係顯示一根據本發明之例示性實施例的CSR顆粒的結構示意圖。
在下文中,將詳述本發明的實施例。然而,本文中提供的說明只是為了更好理解本發明,而本發明的範疇並不限於此。
本發明之發明人已經進行了透徹的研究和各種實驗,以開發利用溶劑澆鑄法來製造薄膜剝離強度優異的丙烯酸樹脂薄膜,並且發現到丙烯酸樹脂的分子量在50,000至2,500,000克/莫耳(g/mol)的範圍內,藉由使用一包括有特定成份的丙烯酸樹脂,得到具有優異剝離強度的丙烯酸樹脂薄膜,因而在剝離膜厚度均勻時,具有優異的撕裂強度及良好的脆性, 從而完成本發明。
另外,根據本發明由包括有下式1所示的丙烯酸樹脂及CSR顆粒之主摻雜溶液所形成的丙烯酸樹脂薄膜,其在0.5mpm的剝離速度下所測得的剝離強度為20gf/2inch或更低,且撕裂強度為6gf或更高。
首先描述說明本發明的丙烯酸樹脂。本發明的丙烯酸類樹脂包括甲基丙烯酸甲酯單元及甲基丙烯酸丁酯單元,且每個單體單元為一包含有重複單元形式的共聚物樹脂。
就光學性質、透明度、活性、機械加工性、和生產率而言,按100重量份的丙烯酸類樹脂計其較佳地包括70至98重量份的甲基丙烯酸甲酯單元及2至30重量份的甲基丙烯酸丁酯單元。當甲基丙烯酸甲酯單元的含量在此範圍內時,可獲得優異的相位差及光學性質。當甲基丙烯酸甲酯單元的含量小於70重量份時,保護膜的光學性能下降,而當其超過98重量份時,保護膜厚度的均勻性降低。
另外,按100重量份的丙烯酸樹脂計,甲基丙烯酸丁酯單元的含量較佳地為2至30重量份重量。當甲基丙烯酸丁酯單元的含量在此 範圍內時,可獲得較佳的光學性質。
在本發明中,經由在丙烯酸樹脂中添加不溶於溶劑並且在溶劑中不變形的核-殼橡膠顆粒(CSR),增強薄膜的衝擊強度且促進薄膜的形成及薄膜的攜帶性。核殼橡膠包括一由在包括有苯乙烯丁二烯橡膠、聚丁二烯(PBD)及丙烯酸酯之群組中選出的一或二者或更多者所組成的核,以及做為接枝共聚物的殼,所述殼係由在包括有MMA、苯乙烯及丙烯酸酯之群組中選出的一或二者或更多者所組成。
而且,核-殼橡膠顆粒(CSR)的直徑較佳地為100至300nm。當CSR的直徑小於100nm時,本發明的效果不佳,且當其大於300nm時,保護膜的品質降低。
再者,按100重量份的薄膜固體計,核-殼橡膠顆粒(CSR)較佳地為大於1重量份或更高且小於30重量份。當本發明的CSR顆粒含量在此範圍內時,可以提供硬度及可撓性都優異的保護膜。
另外,本發明的丙烯酸樹脂分子量較佳地為50,000至2,500,000g/mol。當分子量小於50,000g/mol時,薄膜的生產率下降,而當分子量大於2,500,000g/mol時,成膜過程不易。此外,本發明的丙烯酸樹脂的玻璃轉化溫度(Tg)較佳地為120℃或以上。當玻璃轉化溫度低於此範圍時,處理性降低且這不可取。
根據本發明的丙烯酸樹脂薄膜,薄膜厚度較佳地為10至60微米(μm)。當丙烯酸樹脂薄膜厚度小於10微米時,無法充分表現出相位差特性,而當丙烯酸樹脂薄膜厚度大於60微米時,其不適用於薄膜偏光器。
此外,由下面方程式1所界定的本發明丙烯酸樹脂薄膜,其平面內的延遲Ro及厚度方向的延遲Rth係在23℃及55%RH的條件下測量,且其較佳地為10nm或更低。

在方程式1中,d是薄膜的厚度(nm),nx是薄膜在平面內水平方向上的最大折射率,ny是薄膜在平面內垂直方向上的最大折射率,nz是薄膜在厚度方向上的最大折射率。當平面內及厚度方向的延遲大於10nm時,做為均向性光學薄膜的性能劣化。
在本發明的丙烯酸樹脂薄膜中,在0.5mpm的剝離速度下測得的剝離強度較佳地為20gf/2inch。用相同方法測得的剝離強度較佳地為4gf/2inch至17gf/2inch。當剝離強度低於4gf/2inch時,處理過程的缺陷發生率高,而當其大於17gf/2inch時,薄膜的均勻性下降。而且,在本發明的丙烯酸樹脂薄膜中,撕裂強度較佳地為6gf或更高。當撕裂強度低於6gf時,薄膜的脆性衰退。
在下文中,詳述本發明的較佳製造方法。
為了製備本發明的丙烯酸樹脂薄膜,首先製備一含有甲基丙烯酸甲酯單體及甲基丙烯酸丁酯單體的共聚物樹脂溶液。在共聚物單體的製備方法中,可以使用本領域已知的共聚物樹脂製備方法,諸如懸浮聚合、乳化聚合、塊狀聚合、或溶液聚合等。
根據本發明,薄膜係經由溶劑澆鑄法(溶液薄膜形成法)所製備。在溶劑澆鑄法中,薄膜之製得係藉由將丙烯酸樹脂溶解在澆鑄溶劑中以獲得主摻雜溶液,再將主摻雜溶液澆鑄在一支撐體上,並蒸發溶劑。 此外,主摻雜溶液之製備係基於將丙烯酸樹脂及輔助添加劑混合在鑄造溶劑中。
以溶劑澆鑄法製備薄膜的情況下,為了製備主摻雜溶液,對於溶劑,有機溶劑是較佳的。對於有機溶劑,較佳地使用鹵化烴。對於鹵化烴、有氯化烴、二氯甲烷及氯仿,其中最佳地係使用二氯甲烷。
另外,也可以混合鹵化烴以外的其它有機溶劑使用。有機溶劑包含酯、酮、醚、醇及烴。對於酯,可使用甲酸甲酯、甲酸乙酯、甲酸丙酯、甲酸戊酯、丙烯酸甲酯、丙烯酸乙酯、丙烯酸戊酯等。對於酮,可使用丙酮、甲基乙基酮、二乙基酮、二異丁基酮、環己酮、甲基環己酮等。對於醚,可使用二異丙醚、二甲氧基甲烷、二甲氧基乙烷、1,4-二噁烷、1,3-二氧戊環烷、四氫呋喃、苯甲醚、苯乙醚等。對於醇,可使用甲醇、乙醇、1-丙醇、2-丙醇、1-丁醇、2-丁醇、叔-丁醇、1-戊醇、2-戊醇、2-甲基-2-丁醇、環己醇、2-氟乙醇、2,2,2-三氟乙醇、2,2,3,3-四氟-1-丙醇等。
更佳地使用二氯甲烷做為主要溶劑,且醇可以用做次要溶劑。具體而言,混合溶劑較佳地以重量比為80:20至95:5之二氯甲烷與醇的混合比率混合。而且,混合溶劑更佳地係以85:15之二氯甲烷與甲醇的混合比率混合。
在丙烯酸樹脂薄膜製備方法中,可使用更多的輔助添加劑。在主摻雜溶液中,在各個製備過程中,可以根據如紫外線抑制劑、微粒、紅外光吸收劑、脫模劑等的輔助添加劑的使用來添加輔助添加劑。具體類型的添加劑不受限制於本領域通常所使用的添加劑,且其含量較佳地係在不降低薄膜性能的範圍內來使用。另外,加入添加劑的時間係根據添加劑的種類來確定。可以實施最後在摻雜製劑中添加添加劑的工序。
對於本發明的添加劑,係使用MMA材料中的核-殼橡膠顆 粒(CSR),且該結構的實例示於圖1中。參照圖1,a)是CSR的結構的一個實例,其中核是由苯乙烯丁二烯橡膠或聚丁二烯組成的橡膠,殼是由MMA或苯乙烯組成的接枝共聚物。在b)中,核是由丙烯酸酯組成的橡膠,殼是由MMA或丙烯酸酯組成的接枝共聚物。
經由上述方法所獲得的主摻雜溶液可以用室溫溶解法、高溫溶解法或低溫溶解法來製備。
在本發明的溶劑澆鑄方法中,將主摻雜溶液從加壓模具的噴嘴澆注在金屬支撐體上,於預定時間離開,並形成半乾燥狀態的薄膜。然後將薄膜從金屬支撐體上剝離,送入乾燥系統,並經由乾燥來除去溶劑。而且,處於乾燥狀態的薄膜進行第一軸拉伸處理或第二拉伸處理。藉由執行拉伸步驟,可以增加保護膜的膜均勻性和相位差值。
具體而言,所獲得的主摻雜溶液經由澆鑄模具澆鑄在支撐體上而形成丙烯酸樹脂片。支撐體可適用於蒸發存在於澆鑄溶液中的溶劑以形成丙烯酸樹脂薄膜,同時可輸送從模具擠壓出的片材澆鑄溶液。支撐體或其表面係由金屬構成,因此較佳地要對表面進行拋光處理,對於支撐體,較佳地使用諸如不銹鋼帶等之鋼帶。此外,關於金屬支撐體的表面溫度,如果溫度較高,存在於未稀釋的澆鑄溶液中的溶劑的蒸發速度較快,但如果溫度太高,則會有未稀釋的澆鑄溶液起泡或平坦性變差的問題,雖然根據溶劑而有不同的溫度,其較佳地為0℃至75℃,更佳地為5℃至45℃。對於支撐體,可以使用平面傳送帶形式的金屬支撐體。
再者,在上述方法中形成的丙烯酸樹脂片經過溫和的拉伸步驟,且在預熱過程中,丙烯酸樹脂薄片的玻璃轉化溫度(Tg)為100℃或更高。本發明的丙烯酸樹脂薄膜在上述條件下經過溫和的拉伸步驟,可將被 夾子或銷釘損壞的薄膜表面左側及右側端部小心移除,並且通過乾燥步驟來製備薄膜。
在使用柔韌拉伸裝置的情況下,較佳地使用能夠經由該柔韌的左右夾持工具來控制薄膜從左到右的夾持長度。
在使用該柔韌拉伸裝置的情況下,拉伸操作可以多階段進行,並且還較佳地在澆鑄方向和寬度方向進行雙軸拉伸。此外,雙軸拉伸可以同時或逐步進行。在「逐步」的情況下,可以在不同的方向上相繼進行拉伸,或者也可以將一個方向的拉伸分成多個階段,且在任何階段施用不同方向的拉伸。同時的雙軸拉伸包含在一個方向上拉伸而在其它待收縮的方向上鬆弛張力。同時雙軸拉伸的拉伸倍率較佳地在寬度方向和長度方向兩者均為1.01至2.0倍。
乾燥裝置通常將熱空氣吹到網的兩個表面上,但也可以使用微波的加熱裝置來代替熱風。然而,太快的乾燥可能容易損壞完成後的薄膜的平整度。
根據經由上述方法所製造的本發明,在0.5mpm的剝離速度下測得的剝離強度為20gf/2inch或更低,且撕裂強度為6gf或更高。
在下文中,將參考下面的實例來詳述本發明。然而,本文中所提供的實例係用來說明本發明,本發明的範疇並不限於此。
甲基丙烯酸丁酯單元的含量為5重量份,且使用下式1所示的丙烯酸樹脂。
製備一包括有65.18重量份的二氯甲烷、14.31重量份的甲醇、16.48重量份的丙烯酸樹脂、3.69重量份的CSR(Kaneka公司丙烯酸樹脂M-210級)、0.33重量份的Tinvuin 928(BASF公司,其為紫外線吸收劑)、及0.01重量份的二氧化矽之主摻雜溶液。
接著,使用塗佈器(寬度2英吋)將主摻雜溶液澆鑄在鋼帶上,直至達到恆定的殘留溶劑,並在室溫下乾燥,而形成薄膜。
除了丙烯酸樹脂的BMA含量為10重量份(實例2)和15重量份(實例3)之外,係以與實例1中相同的方式來製造丙烯酸樹脂薄膜。
除了不添加CSR之外,丙烯酸樹脂薄膜係以與實例1相同的方式來製造。
除了使用下式2所示的丙烯酸樹脂之外,丙烯酸樹脂薄膜 係以與實例1相同的方式來製造。
除了未添加CSR之外,丙烯酸樹脂薄膜係以與比較例2相同的方式來製造。
對於實例1至3和比較例1至3的薄膜,製備50mm尺寸的樣品,經由推進板片並使用AR-1000(Chemsultants International公司)設備來評估剝離強度,其評估結果顯示在表1中。
對於實例1至3和比較例1至3的薄膜,使用AxoScan(OPMF-1 Axometrics公司)光學測量設備,在23℃和55%RH的環境條件下,以590nm的波長,測量相位差值Ro及Rth,其結果顯示在表1中。
對於實例1至3和比較例1至3的薄膜,用肉眼來評估視覺污跡。
對於實例1至3和比較例1至3的薄膜,使用下面的標準和設備來測量撕裂強度,其結果顯示於表1中。
- 測試標準:Elmendorf方法(KS M ISO 6383-2:2010)塑料薄膜/片材抗撕裂測量方法
- 製造商和型號名稱:LabThink公司SLY-SI型號
如表1之所述,使用本發明所建議的丙烯酸樹脂和CSR顆粒時,可製得具有優異剝離強度之高品質均向性光學薄膜,且沒有目視污跡的問題,並具有優異的撕裂強度和良好的脆性。如果不添加CSR顆粒,則撕裂強度會下降,如果使用普通的丙烯酸樹脂,則剝離強度變高,反而不好。
Claims (5)
- 一種丙烯酸樹脂薄膜,其係以溶劑澆鑄法由一包括有下式1所示的丙烯酸樹脂及核殼橡膠(CSR)顆粒之主摻雜溶液所形成,其中按100份丙烯酸樹脂重量計,該丙烯酸樹脂包括70至98重量份的甲基丙烯酸甲酯單元及2至30重量份的甲基丙烯酸丁酯單元,其中在0.5米/分(mpm)的剝離速度下所測得的剝離強度為20克力/2英吋(gf/2inch)或更低,且撕裂強度為6克力(gf)或更高;
- 如申請專利範圍第1項所述的丙烯酸樹脂薄膜,其中該核殼橡膠具有核-殼結構,且核係由在包括有苯乙烯丁二烯橡膠、聚丁二烯(PBD)及丙烯酸酯之群組中選出的一或二者或更多者所組成,而做為接枝共聚物的殼係由在包括有MMA、苯乙烯及丙烯酸酯之群組中選出的一或二者或更多者所組成,並且其直徑為100奈米至300奈米,且每100重量份的薄膜固體包括1重量份至30重量份的核殼橡膠。
- 如申請專利範圍第1項所述的丙烯酸樹脂薄膜,其中該丙烯酸樹脂的分子量為50,000克/莫耳(g/mol)至2,500,000克/莫耳(g/mol)。
- 如申請專利範圍第1項所述的丙烯酸樹脂薄膜,其中該溶劑澆鑄法的溶劑係用以混合鹵化烴與醇。
- 一種製造丙烯酸樹脂薄膜的方法,其包括一拉伸丙烯酸樹脂薄膜的步驟,該丙烯酸樹脂薄膜係以溶劑澆鑄法由一包括有下式1所示的丙烯酸樹脂及核殼橡膠的主摻雜溶液所形成,其中按100份丙烯酸樹脂重量計,該丙烯酸樹脂包括70至98重量份的甲基丙烯酸甲酯單元及2至30重量份的甲基丙烯酸丁酯單元,其中該拉伸丙烯酸樹脂薄膜的步驟係在100℃至200℃的拉伸溫度下以30%/分鐘至90%/分鐘的拉伸速率,將丙烯酸樹脂薄膜拉伸至120%至140%的拉伸比率,其中在拉伸之前的殘餘溶劑重量比率為5%至20%;
