Abstract

Description
本揭露係關於用作吸收性物件中轉移層的複合織物。
吸收性物件是用於臨時採集且停止體液流動,一般使用一次或有限次數的物件。此等物件包括尿布、成人失禁產品、婦女衛生產品、繃帶及類似產品。大體而言,此等物件具有一佈置成鄰近使用者皮膚的表層,一與表層相對且在使用中可與穿用者衣服相鄰的背層,及一佈置在表層與背層之間的吸收內芯。在大部份實例中,該表層可滲透體液,而背層不可滲透體液,因此保護穿用者衣服免於滲漏。該吸收內芯被設計成採集且包容體液,直到該物件被扔掉且更換一新物件。
一轉移層,在該技藝中也稱為一吸收傳導層或「ADL」,被用於吸收性物件中。過去已知不織布及三維成形膜兩者被使用作轉移層。一轉移層典型地被佈置在表層與吸收內芯之間,且大體上改良物件吸收的效率及保留流體。例如,轉移層已被用以提供空隙容積,該空隙容積用作一臨時儲水處以採集及包容流體直到流體可被內芯吸收為止。另外,轉移層被用以促進流體在大體平行於轉移層
平面之方向上橫向流動,藉此允許內芯的更多部份可被用以吸收流體。例如,見美國專利第4,324,247號案。
對於更有效地促進流體在吸收內芯上的分佈,提供更大的穿用者舒適性,減少表層表面濕度,且大體上減少或消除再濕的轉移層有一持續需求。
在一實施例中,本發明提供一包含一第一層及一第二層的轉移層纖維網,其中該第一層包含一具有三維毛細管及二維排液管的成形膜,且該第二層包含一具有三維毛細管的成形膜,其中第二層中的毛細管比第一層中的毛細管小。

吸收性物件大體包含一表層、一吸收內芯及一背層。該表層在吸收性物件的朝向身體的一側上,且典型地包含一液體滲透材料,該材料允許一注液的液體從吸收性物件之朝向身體表面轉移至吸收內芯。「注液」一詞大體是指一數量之液體,或是在一吸收性物件之表層加入一液體的動作。一注液可在產品使用及成品測試期間發生。因此,當同一吸收性物件被注液體不止一次時,「多重注液」發生。
表層在使用中典型地極接近甚至直接接觸穿用
者皮膚,且典型地由一柔軟材料,諸如一非織物材料,一開孔膜,或製成一單一複合物此等材料組合。表層典型地被設計成即使在注液之後仍對穿用者保持一舒適、乾燥的感覺。
背層被佈置在吸收性物件朝向衣服的一側或外表面上。一背層可以是一不允許液體從吸收性物件內轉移到吸收性物件外表面或到穿用者衣服的不透水膜。一透氣背層不滲透液體,但是允許水蒸發以在吸收性物件中消失。這降低穿用者感覺到的濕度,且因此增加穿用者的舒適。
在吸收性物件使用時,吸收內芯吸收注液且容納液體。吸收內芯應充分吸收一或多注液,且實質上容納液體直到吸收性物件被移除且丟棄為止。吸收內芯之儲存能力及一注液在吸收內芯中的分佈效率決定能被包容在吸收性物件中的液體量。在一吸收內芯中的吸收材料可包含任一液體吸收材料,諸如但不限制於包括纖維的纖維素材料,多孔海綿或泡沫材料,超吸收材料,諸如超吸收聚合物、膠體材料、凝膠材料及其組合。在本發明考慮範圍內,一或一以上此等類型吸收材料在特定實施例中是有益的。特別地,在某些實施例中,吸收材料可包含吸收粒狀材料及細碎纖維素纖維的一混合物。
特別有用的吸收材料是高吸收性凝膠型材料,該等材料大體能夠吸收它們重量大約10到大約15倍的流體。如該技藝中一般習知的,內芯吸收液體之速率與內芯包容
吸收的液體之能力成反比。因此,內芯中使用的超吸收材料非常擅於包容液體,但是吸收液體較慢。液體吸收延遲導致較多的未吸收或「自由」液體在該物件中,這具有增加回濕,且因此增加再濕的可能性。因為超吸收材料具有其他優勢,諸如減少內芯體積,其他優勢一般而言在重要性上超過較慢吸收。
依據該等實施例,轉移層被置於表層與吸收內芯之間,或背層與吸收內芯之間。最佳地,轉移層被置於表層與內芯之間。
轉移層可用以控制再濕,即一物件中未被吸收或「自由」流體存在於物件之使用者接觸表面上或表面內的現象。再濕由一表面潮濕分量及一回濕分量組成。表面潮濕指在一注液後餘留在表層之表面上或表層孔隙內的液體。回濕指曾經通過表層但轉移回到表層表面的流體。當物件在負載或壓縮下時回濕一般更加突出,因而流體被迫使返回通過表層。壓縮例如可在一嬰兒排尿在尿布上且接著坐下時發生。因任何機構導致存在於表層表面上或表面內的液體對物件使用者產生一不舒服的潮濕感覺。因此,最小化或消除再濕對消費者接受度而言是重要的。轉移層可藉由提供一對回濕的實體限制來控制再濕。詳言之,一膜材料用作一實體屏障,因為膜本身是不透水的,且孔一般被賦予限制液體從吸收內芯流走的形狀。然而,非織物轉移層提供一臨時儲水處,且在流體到達表層表面之前採集流體。在某些情況中,轉移層也可藉由協助轉移往往會
留在表層上的靜止流體來減少表層上的表面潮濕。
在標準工業測試中,諸如EDANA ERT 151.2-99或EDANA ERT 151.3-02,再濕藉由使該物件接受一計量注液,等待10分鐘,且進而施加吸墨紙及一重量到表層且量測吸墨紙獲得的液體量而被量測。10分鐘延遲的理由是提供吸收內芯獲取液體的時間。然而,實際上,物件使用者不想要濕潤感覺持續達10分鐘,蓋因其為一極不舒服的感覺。因此從消費者的觀點而言需要在注液後幾乎瞬間乾燥。
注液可被視為包括動態與靜止流體的一組合。動態流體在注液時流經表層及轉移層,而靜止流體可被保留在表層一孔隙及/或轉移層內。為了移除靜止流體,一轉移層必須能夠維持z方向吸水或毛細管作用。當轉移層是一三維成形膜時,z方向吸水或毛細管作用藉由提供在直徑小到足以達成毛細作用或毛細管作用的至少一部份開孔被達成。
如上所述,膜及不織布二者被用作表層及轉移層。不織布在纖維之間具有能夠吸引並容納液體的內部空隙空間。因此,不織布提供流體的一臨時或「緩衝」儲水處。當一注液發生時,流體積聚在一不織布的孔隙中,不管該不織布用作一表層或一轉移層,直到流體有機會流出及/或由內芯吸收為止。該不織布的緩衝功能可雙向作用。詳言之,當注液發生時,該不織布用作一容納流體直到它們可流出且由內芯吸收為止的緩衝區。一旦流體流出,該不織布可用作一緩衝區以在流體到達表層表面之前積聚流
體。流出的流體量及其完成之時間,以及不織布之緩衝能力取決於不織布之纖維間的孔尺寸、非織物之相對親水性/疏水性、纖維密度及其他因素。緊隨一注液之後,不織布之空隙容積實質上充滿,且內芯沒有充分時間吸收注液。因此,不織布沒有容量可作用成轉移回到表層表面之流體的一緩衝區。通過不織布而尚未被吸收的注液部份,以及注液臨時容納在織物孔內的部份可參與再濕。
然而,在一成形膜中,除了少量流體可能留在開孔間地帶區域之外,該注液幾乎瞬間通過該膜,且被儲存在膜下側上的空隙空間中。如果一重量此時被施加,該膜作用成一再濕的實體屏障,且僅有能經由開孔返回的流體才能參與再濕。因為成形膜中的孔典型呈錐形而在與相反側或「凹」側相對的一側(即「凸」側)具有一較窄開口,該等膜展現朝向內芯的一優先液體流,且在相反方向幾乎不透水。因此,成形膜可在一吸收性物件中提供幾近瞬間乾燥,而不織布則不能。事實上,測試已證明膜在再濕性能上優於不織布,特別當在一注液之後馬上測試時。隨著注液之後時間推移,不織布有機會排出且可再次作用成從內芯區域轉移到表層表面之流體的一緩衝區。因此,當使用膜相對於使用不織布的再濕性能差異在注液之後時間延長下較不重要。
表1公佈的是使用一標準再濕測試步驟,獲得的液體克數對注液之後時間的函數。
表1的資料在圖5及圖6中以流體克數對時間的曲線被繪圖及說明。更具體而言,圖5描繪當在獲得一第一注液之後量測再濕時獲得的結果。曲線100表示使用一膜的物件,而曲線200表示使用一不織布的物件。如圖5所示,使用一膜在緊接著注液後產生與使用一不織布相較明顯較小的再濕。最終,膜與不織布之間的差異可忽略,但膜明顯提供一更及時的乾燥感覺。此等資料指出在緊接著一第一注液之後,使用不織布轉移層的嬰兒尿布與使用成形膜的相同物件相比,在再濕測試中可多產生6-16克液體。
參考圖6,其中繪示一液體克數對一第三注液之後再濕測試時間的曲線。資料顯示使用成形膜作為轉移層的物件(曲線300)與使用不織布作為轉移層的物件相比(曲線400)展現明顯較小的表面液體。該差異與圖5情況所示類似;即,使用成形膜的物件比使用不織布的物件少6-26克液體。
依據該等實施例之轉移層是具有另一膜或一不織布的膜之複合物。如上文參考,該膜/膜組合提供一雙重
屏障功能。該膜/不織布實施例提供一屏障/緩衝區功能。如果一不織布被使用,轉移層較佳地被定向為與最接近吸收內芯的不織布對齊。此方向完全利用一膜轉移層之實體屏障功能及一不織布轉移層的緩衝能力。在任一實施例中,吸收性物件中的再濕性能被大大改良。
如本文所用,一「膜」是指一薄聚合物薄片或纖維網。一膜例如可藉由在一鑄造或吹塑程序中擠壓一熔融熱塑聚合物而被產生,且可進一步在輥之間被加工及被冷卻以形成該織物。膜可例如是單層膜或複合膜。
詞「聚合物」包括均聚物,共聚物,諸如例如塊狀、接枝、隨機及交替共聚物,三元聚合物等等,及其摻和物及修改。另外,除非特別限制,詞「聚合物」意欲包括材料的全部可能幾何組配,諸如同排、對排、雜排或隨機對稱。
不織布是由以一隨機或不重複形態配置的聚合物纖維組成的纖維織物。不織布可大體被分類成連續或短纖纖維網。連續纖維織物的範例包括熔噴及紡黏織物。具有短纖維的纖維網範例包括粗梳纖維網。個別纖維藉由各種各樣程序中的一或一者以上,諸如熱黏合(壓延)、水力纏結、樹脂黏合,或該技藝中習知的其他方法被形成為一整合織物。用以製造織物的纖維可以是一單成份或一雙成份纖維,如該技藝中習知的。
「熔噴纖維」一詞是指藉由將一熔融熱塑材料擠壓通過複數個纖細、通常為圓形的模具毛細管成熔融線或
絲到一高速氣體(例如,空氣)流中而形成的纖維,該氣體流使熔融熱塑材料絲變細以減少它們的直徑,該直徑可成為一微纖維直徑。詞「微纖維」是指具有一不大於大約100微米的平均直徑之小直徑纖維。此後,吹塑纖維由高速氣體流攜載,且被沉積於一採集表面上,以形成一隨機散佈的熔噴纖維之纖維網。

轉移層尺寸上可被描述成具有一機器方向、一橫向及一z方向。機器方向由膜通過製造過程的方向界定。典型地,膜被生產成具有一長度遠大於寬度的長薄片或纖維網。在此一情況中,機器方向通常是薄片長度(也稱為x方向)。垂直於機器方向的是薄片之橫(cross)向或橫(transverse)向(也稱為y方向或寬度)。薄片厚度(在某些實施例中有時稱為厚度(loft)或厚度(caliper))在z方向量測。
三維成形膜包括一形成膜之標稱厚度的基面,且包括源始於膜表面且在z方向向外凸出的結構。此等結構之尺寸提供膜一大於膜標稱厚度的z方向尺寸。它們也提供膜之一由表面結構界定且與膜之基面在z方向間隔的第二平面。三維形成膜之三維特徵可由例如一壓紋程序、一液壓成型程序,或一真空成型程序產生。所有此等程序在該技藝中是習知的。
一「多平面膜」是一具有源始於膜之基面及任何第二表面兩者的附加表面結構的三維成形膜。例如,一具有一多平面結構的成形膜可包含複數個延伸自膜表面的平頂,諸平頂界定在基面以上或以下的該膜至少一附加平面。在多平面三維成形膜之某些實施例中,凸起可被形成在任一或所有可用平面上。
一三維多孔成形膜僅是一在三維結構中具有開口或開孔的成形膜。該等多孔三維結構之尺寸、間隔及其他特性是建立在用以產生三維多孔成形膜的特定裝置的基礎上。例如,在一真空成型程序、液壓成型程序及一些機械程序中,孔之尺寸、形狀及間隔是由膜接受真空壓力、加壓流或機械穿孔裝置諸如銷處理時支持膜的成型結構決定。例如,見美國專利第4,456,570號案及美國專利第3,929,135號案。
對於多孔成形膜而言,三維結構的z方向尺寸是三維結構直徑的一函數,三維結構直徑進而是成型結構中孔直徑或穿孔銷直徑的一函數。例如,較小直徑結構與較大直徑結構相比典型地具有一較小z方向尺寸。其他因素也影響三維特徵的z方向高度,諸如膜成份、膜基重、膜被穿孔時的溫度,以及其他程序條件及裝置相關因素。
例如,三維成形膜可包含至少一擇自下列者的聚合物,聚烯(例如,C2-C10烯類,諸如聚乙烯、聚丙烯等等);聚酯;塑膠;聚醯胺(例如,尼龍);聚苯乙烯;聚胺甲酸酯;乙烯系聚合物;丙烯酸及/或甲基丙烯酸聚合物;彈性體(例
如,苯乙烯塊狀共聚物彈性體);來自天然再生源的聚合物;生物可降解聚合物;及其之混合物或摻和物。較佳地,該聚合物是一熱塑聚合物。
附加地,各種添加劑之任一者可被加入該等聚合物,且可提供某些所需特性,包括但不限制於粗糙度、抗靜電電積聚之減少,耐磨性、可印性、可寫性、不透明性、親水性、疏水性、可加工性、UV穩定性、顏色等等。此等添加劑在工業中是習知的,且包括,例如碳酸鈣(耐磨性)、二氧化鈦(顏色及不透明性)、二氧化矽(粗糙度)、表面活性劑(親水性/疏水性);加工輔助劑/塑料(可加工性)等等。
轉移層纖維網包含一積層或複合結構。「積層」及「複合」二詞同義,且是指二或二以上片狀元件或纖維網以一面對面關係接合在一起形成一單一纖維網。「單一纖維網」一詞是指一包含二或二以上材料纖維網的一成層纖維網,包括諸如藉由熱黏結手段充分接合的不織布,作為一單一纖維網被處理、加工,或利用。
積層可藉由共擠壓,或任一數目的積層程序,包括熱積層、黏合積層、超音波積層、壓力積層、擠壓塗覆、真空積層及該技藝中習知的其他積層技術,及其組合被形成。
參考圖1之實施例,吸收性物件10包含一表層12、一內芯14、一背層16及一被置於內芯14與表層12之間的轉移層15。物件10具有一朝向身體面13,在使用中,朝向身體面13相鄰或緊鄰使用者皮膚放置。物件10也具有一
朝向衣服面17與主體接觸面13對立。朝向衣服面17在使用中接近使用者衣服,或如果吸收性物件是一繃帶、傷口繃帶、手術單或類似物,則其接近環境。
表層12包含一流體滲透材料,允許流體進入吸收性物件10。表層12一般是一多孔膜,諸如一多孔成形膜、一不織布、或複合物。在所示實施例中,表層12包含一不織布。背層16一般不滲透流體,以防止流體從吸收性物件滲漏。膜、不織布及複合物典型地被用於背層。在所示實施例中,背層16包含一不滲透液體吹塑或鑄造膜。吸收內芯14在表層12與背層16之間,且由直到物件被丟棄為止可吸收與保留通過表層之流體的材料所組成。
如圖1所示,轉移層15包含一第一層18及一第二層19。在此一及其他實施例中,該第一層包含一具有一凸側20及一凹側21的三維多孔成形膜。第一層18具有複數個凸起22,凸起22包含具有從膜18凹側21在z方向(在圖1中以箭頭「Z」表示)延伸的側壁23的錐形結構。凸起22終止於膜18凸側20上一孔24。第一層18進一步包括排液管25。
雖然排液管25及凸起22兩者都提供流體管理,它們以不同方式操作。排液管比凸起22的直徑大。因此,排液管25能夠處理大量注液的流體,且對流經第一層18的流體提供微小或不明顯的阻力。另外,排液管25是二維的,因它們缺少超過膜標稱厚度的任何z方向尺寸。
相較之下,凸起22的尺寸被製作成提供經由毛細管作用之流體傳輸且藉由提供持續z方向吸水來促進移除
被保留在表層表面上或表層孔隙內的注液之一靜止部份。z方向吸水藉由減少表面濕潤分量或回濕分量,或兩者來改良再濕性能。此一z方向吸水藉由提供具有一小到足夠實施毛細作用的直徑之凸起22來實施。
為了產生持續的毛細作用,有必要提供某一機制以從凸起22出口側(即,在孔24)移除流體。在吸收性物件中的一合宜機制是將毛細管之出口側安置成與另一材料緊密接觸。然而,這在先前技術轉移層中,特別是在也包含較大直徑凸起的轉移層中難以執行。詳言之,提供快速獲取一注液動態部份之所需要的較大直徑凸起在z方向的尺寸通常大於具有較小尺寸的毛細管。因此,對於緊密接觸內芯的毛細管而言,較大凸起需要在z方向被擠壓或壓縮。因為破壞了較大凸起的目的,這當然是不當的。因此,在先前技術的膜中,毛細管在空隙空間中懸在吸收內芯之上,且因而不能提供持續移除液體。因此排液管25是二維的,它們不干擾凸起22之開孔端與第二層膜19的直接接觸,這提供在將流體吸收離開表層12之期間維持持續毛細作用所需的機制。
排液管25可以是任一需要尺寸。例如,某些實施例之排液管25可具有一大於0.2mm2的平均截面積及一在0.5mm與1.2mm之間的平均水力直徑。相較之下,凸起22具有一在凸起22凹側21上量測為50微米與400微米之間的平均直徑。排液管25與凸起22之水力半徑比一般超過3:1,且在大部份情況中是4或5:1或更高。10:1或更大的比也是常
見的。
複合轉移層纖維網15之第二層19包含一具有一凸側26及一凹側27的三維多孔成形膜。第二層19具有複數個包含錐形結構的凸起28,該等錐形結構具有從膜19凹側27在z方向延伸的側壁29。凸起28終止於膜19凸側26上的一孔30。第二層19中凸起28之直徑等於或小於第一層18之凸起22的直徑。特別地,在較佳實施例中,凸起28是具有毛細管大小,且小於凸起22之直徑,因此產生從不織布表層12持續「吸出」殘餘靜止流體的毛細管梯度。另外,孔30必須與內芯接觸(內芯用作大量移除機制)以維持z方向吸水。
參考圖2之實施例,吸收性物件110之表層12、內芯14及背層16與先前實施例的都相同,且因而共用相同參考數字。類似地,轉移層織物115之第一層18與先前實施例的相同,且因此共用相同參考符號。然而,轉移層纖維網115之第二層119不同於先前實施例。
在圖2所示實施例中,轉移層115之第二層119包含一具有一凸側126及一凹側127的三維多孔成形膜。複數個具有在z方向延伸自凹側127,且終止於凸側126上的一孔130的側壁129。如同在先前實施例中一般,凸起128具有一等於或小於第一層18中凸起22之直徑的直徑。
在圖2之實施例中,轉移層115之第二層119進一步包括排液管131。排液管131,與第一層18中的排液管25同樣是二維的,且它們在膜標稱厚度之外具有微小或無任
何z方向尺寸。排液管131之尺寸被製作成提供流體從第二層119之凹側127快速排至凸側126。因此,它們以上述關於排液管25的參數決定尺寸。與凸起22及128不同,對排液管131比排液管25大或小無特別需求。然而,如果排液管131事實上稍小於排液管25,那麼將有一程度之利用凸起22間空隙體積分佈在表面127上的增加流體。這是一使更多內芯暴露於注液的所需結果。
現在參考圖3,吸收性物件210包含與先前實施例相同的一表層12、一內芯14及背層16。同樣,轉移層215之第一層18與先前實施例的相同。因此,此等特徵將不再進一步描述。
在圖3之實施例中,轉移層215之第二層219包含一具有一凸側226及一凹側227的三維多孔成形膜。複數個凸起228具有在z方向延伸自凹側227且終止於凸側226上一孔230的側壁229。如同在先前實施例中一般,凸起228具有一等於或小於第一層18之凸起22直徑的直徑。
在圖3之實施例中,轉移層215之第二層219進一步包括排液管231。與圖2之實施例不同,此實施例中排液管231是三維的,且包含從凹側227垂下且在z方向延伸,終止於膜219凸側226上的一孔233的側壁232。排液管231與先前實施例的排液管25及排液管131直徑相同,以提供快速流體獲取及分佈。為了確保凸起228持續毛細管吸水,如上所述,重要的是孔230與一流體移除層,諸如吸收內芯14接觸很。因此,排液管231之z方向尺寸等於或小於凸起228之z
方向尺寸很重要。
雖然未示於圖中,將理解第二層219可被製作成包括二維及三維排液管兩者,且不需要是僅使用其中一者在轉移層之第二層中。
現在參考圖4,吸收性物件310包含如同先前實施例的一表層12、一內芯14及一背層16,以及一轉移層315。此實施例中的轉移層315包含一頂層18,頂層18是如同先前實施例中的一成形膜。在此實施例中,轉移層315之第二層319是一不織布。在此等實施例中的不織布應由流體濕潤,以維持內芯的快速吸水。因此,其應是至少半疏水的,且較佳地是親水的。在實用考量以外基重並不是特別重要。特別是,不織布應具有足夠的基重來通過排液管幫助減少再濕,但並非重到使轉移層變得太大、太硬或太昂貴。在一些實施例中,一具有一8-24克/平方米基重的不織布是適當的,更典型地為8-18克/平方米,且最佳是12-16克/平方米。
在圖1~4所示實施例中,三維結構22、28、128、228、231大體是錐形的。然而,應理解在轉移層之該等實施例中,該等三維結構之形狀並不重要。特別地,該等三維結構可具有圓形、橢圓、三角形、正方形、五邊形、六邊形或任一其他所希望的形狀。同樣地,二維排液管25、131之形狀並不特別重要。
轉移層在吸收性物件中可以被定向成使凸側或凹側朝向吸收內芯。在許多應用中,轉移層凸側將朝向內
芯,而在一些應用中,可能希望凹側朝向內芯。
任何設計或型式可被形成以產生轉移層之實施例。排液管與毛細管尺寸的凸起可使用任一比例。視應用而定,可能需要比圖中所示實施例更多或更少的毛細管尺寸結構。
應理解雖然此揭露描述數個實施例,對該技藝中具有通常知識者為顯而易知的各種修改可被作出而不違背說明書及申請專利範圍中所描述之發明。

- 一種薄膜,其包含:一基面,其界定該薄膜之一第一側;多個毛細管尺寸多孔凸起,其在垂直於該基面之一z方向上遠離該基面延伸至該薄膜之一第二側,其中該等多個毛細管尺寸多孔凸起包含在該薄膜之該第一側所量測之介於50微米到400微米的一直徑;以及多個排液管,其形成在該基面內、介於該等多個毛細管尺寸多孔凸起中之至少一些者之間,其中該等排液管為形成在該基面內的洞孔,而該等洞孔在該z方向上為穿孔,且其中該等多個排液管各包含大於該等多個毛細管尺寸多孔凸起之直徑之一平均直徑。
- 如請求項1之薄膜,其中該平均直徑介於0.55mm到1.2mm。
- 如請求項1之薄膜,其中該等多個排液管更包含大於0.2mm2的一平均截面積。
