Abstract
본 발명은 박막 광전지 장치 상의 버스 바 위에 놓이는 공간을 정의하도록 콘투어된 유리와 같은 보호 기판을 갖는 박막 광전지 모듈을 제공한다. 보호 기판의 콘투어링은 갇힌 공기량 및 하부의 폴리머 물질이 적층 동안 흐르게 되는 정도를 감소 혹은 제거하기 때문에 모듈의 탈기 및 적층을 크게 용이하게 한다. 본 발명의 광전지 모듈은 탈기 및 관련된 적층 문제에 의해 야기되는 폐기물이 최소가 되게 가공될 수 있다.
Description
본 발명은 박막 광전지 모듈 분야에 관한 것으로, 특히 본 발명은 적합한 박막 광전지 기판 상에 폴리머층 및 광전지 장치를 탑재하는 박막 광전지 모듈 분야에 관한 것이다.
최근에 사용되는 두 가지 일반적인 유형의 광전지 (솔라) 모듈이 있다. 첫 번째 유형의 광전지 모듈은 기판으로서 반도체 웨이퍼를 이용하며, 두 번째 유형의 광전지 모듈은 적합한 기판 상에 증착되는 박막의 반도체를 이용한다.
반도체 웨이퍼 유형 광전지 모듈은 전형적으로 컴퓨터 메모리 칩 및 컴퓨터 프로세서와 같은 다양한 고체 상태 전자 장치에서 일반적으로 사용되는 결정질 실리콘 웨이퍼를 포함한다. 이 통상적인 설계는 유용하긴 하지만, 비교적 제조 비용이 많이 들고 비-표준적 응용에 채용하기가 어렵다.
한편, 박막 광전지는 적합한 기판 상에 이를테면 비정질 실리콘과 같은 하나 이상의 통상적인 반도체를 탑재할 수 있다. 복잡하고 정교한 제조기술로 웨이퍼를 잉곳으로부터 잘라내는 웨이퍼 적용과는 달리, 박막 광전지는 이를테면 스퍼터 코팅, 물리 기상 증착(PVD), 또는 화학 기상 증착(CVD)과 같은 비교적 간단한 증착 기술을 사용하여 형성된다.
박막 광전지가 웨이퍼 광전지에 대한 실제적 대안으로서 더욱 각광을 받고 있지만, 이 기술에서는 효율, 내구성, 및 제조비용에 개선이 필요하다.
박막 광전지 모듈의 제조에서 그간 특히 지속적으로 발생되었던 한 문제는 통상적으로 광전지 장치의 버스 바(bus bar) 주위에 시트 형태로 제공되는 폴리머층의 만족스러운 적층물을 얻는 것이 어렵다는 것이다. 제조시 모듈의 버스 바 영역을 적절하게 탈기(de-air) 하지 못해 빈번히 사용할 수 없는 제품을 얻게 된다.
따라서, 이 기술에서 필요한 것은 용이하게 제조되고 안정적인 박막 광전지 모듈을 제조하기 위한 개선된 방법 및 구조이다.
본 발명은 박막 광전지 장치 상에 버스 바 위에 놓이는 공간을 정의하도록 콘투어된(contoured) 유리와 같은 보호 기판을 갖는 박막 광전지 모듈을 제공한다.
보호 기판의 콘투어링(contouring)은 갇힌(trapped) 공기량 및 하부의 폴리머 물질이 적층동안 흐르게 되는 정도를 감소 혹은 제거하기 때문에 모듈의 탈기 및 적층을 크게 용이하게 한다. 본 발명의 광전지 모듈은 탈기 및 관련된 적층 문제에 의해 야기되는 폐기물이 최소가 되게 가공될 수 있다.

본 발명의 박막 광전지 장치는 평면 상태로부터 하부의 광전지 장치의 버스 바에 대해 공간적으로 보완적인(spatially complementary) 오목부로서 작용하는 콘투어가 형성된 상태로 변형된 표면을 갖는 보호 기판을 이용한다.
박막 광전지 모듈의 일반적인 구성의 개략도가 도 1에 10으로 도시되었다. 도 1에 도시된 바와 같이, 박막 광전지 장치(14)는 예를 들어, 유리 혹은 플라스틱일 수 있는 베이스 기판(12) 상에 형성된다. 보호 기판(18)은 폴리머층(16)을 사용하여 광전지 장치(14)에 결합된다. 이하 더 상세히 기술되는 바와 같이, 폴리머층(16)은 임의의 적합한 폴리머를 포함할 수 있다.

이 문제에 대해 시도된 해결책은 비교적 유동성이 높은 폴리머 물질을 사용하는 것, 비교적 두꺼운 폴리머 시트를 사용하는 것, 높은 적층 압력 및 온도를 사용하는 것, 및 총 적층 시간을 증가시키는 것을 포함하였다. 그러나, 이들 해결책 각각은 결점을 야기할 수 있다.
본 발명은 들어서게 하는 대신 폴리머 물질이 흐를 수 있는 오목부를 제공하도록 콘투어된 보호 기판을 제공함으로써 문제에 대한 매우 효과적인 해결책을 제공한다.
본 명세서에서 사용되는 바와 같이, "콘투어된" 기판은 기판의 표면이 기판의 규칙적인 표면 밑에 패터닝된 오목부를 정의하는 기판을 의미한다. 예를 들어, 평면 유리(flat glass) 패널과 같은 평면 기판에 있어서, 콘투어링은 홈, 채널, 공동(cavity), 혹은 이의 의도된 오목부의 형성을 포함할 수 있다.

본 발명의 콘투어된 보호 기판은 임의의 적합한 방식으로 형성될 수 있다. 여러 실시예에서, 예를 들어, 콘투어는 무엇보다도 연마 블라스팅 및 화학적, 물, 혹은 레이저 에칭과 같은 다른 공지된 기술 중에서, 예를 들어 다이아몬드 코팅 드릴을 사용한 밀링(milling)에 의해서, 혹은 돌 또는 다아아몬드 코팅 그라인딩 휠을 사용한 그라인딩에 의해서 형성된다.

본 발명의 여러 실시예에서, 사용되는 폴리머층의 두께는 2.29 mm(0.090"), 1.143 mm(0.045") 혹은 0.762 mm(0.030") 미만일 수 있다. 추가 실시예, 특히 닙-롤 비-오토클레이브 공정에서, 0.508 mm(0.020") 미만의 두께 혹은 0.254 내지 0.508 mm(0.010" 내지 0.020")의 두께를 갖는 폴리머층이 채용될 수 있는데, 일반적으로 이것은 이러한 얇은 층을 사용한다면 성공적인 적층이 될 수 없게 되었을 통상적인 응용엔 해당되지 않는다.
베이스 기판
도 1에 요소(12)로서 도시된 본 발명의 베이스 기판은 본 발명의 광전지 장치가 형성될 수 있는 임의의 적합한 기판일 수 있다. 예로서는 "단단한" 박막 모듈을 생성하는 유리, 및 단단한 플라스틱 글레이징 물질, 및 "가요성" 박막 모듈을 생성하는 폴리(에틸렌 테레프탈레이트), 폴리이미드, 플루오로폴리머, 등과 같은 얇은 플라스틱 막을 포함하나, 이들로 제한되는 것은 아니다. 일반적으로, 베이스 기판이 350 내지 1,200 나노미터 범위의 입사 방사선 대부분을 투과시킬 수 있는 것이 바람직하나, 당업자들은 광이 보호 기판을 통과하여 광전지 장치로 들어가는 변형예를 포함해서 변형예가 가능함을 알 것이다.
박막 광전지 장치
도 1에 요소(14)로서 도시된 본 발명의 박막 광전지 장치는 베이스 기판 상에 직접 형성된다. 전형적인 장치 제조는 응용에 따라, 제 1 도전성 층의 증착, 제 1 도전성 층의 에칭, 반도체층의 증착 및 에칭, 제 2 도전성 층의 증착, 제 2 도전성 층의 에칭, 버스 도체 및 보호층의 적용을 수반한다. 전기적 절연층은 선택적으로 제 1 도전성 층과 베이스 기판 사이에 베이스 기판 상에 형성될 수 있다. 이 선택적 층은 예를 들어 실리콘층일 수 있다.

박막 광전지 장치의 여러 성분은 임의의 적합한 방법을 통해 형성될 수 있다. 여러 실시예에서 화학 기상 증착(CVD), 물리 기상 증착(PVD), 및/또는 스퍼터링이 사용될 수 있다.
위에 기술된 2개의 도전성 층은 개재된 반도체 물질에 의해 발생되는 전류를 수송하는 전극으로서 작용한다. 전극 중 하나는 통상 투명하여 태양 방사선이 반도체 물질에 도달할 수 있게 한다. 물론, 두 도체가 모두 투명할 수 있고, 혹은 도체 중 하나는 반사성일 수 있어 반도체 물질을 통과한 광이 반도체 물질 내로 다시 반사하게 된다. 도전성 층은 주석 산화물 혹은 아연 산화물과 같은 임의의 적합한 도전성 산화물 물질을 포함할 수 있고, 혹은 "후방(back)" 전극과 같이 투명성이 중요하지 않다면, 알루미늄이나 은을 포함하는 것과 같은, 금속 혹은 금속 합금 층이 사용될 수 있다. 다른 실시예에서, 금속 산화물층은 금속층과 조합되어 전극을 형성할 수 있고, 금속 산화물층은 붕소 혹은 알루미늄이 도핑되어 저압 화학 기상 증착을 사용하여 증착될 수 있다. 도전성 층은 두께가 0.1 내지 10 ㎛일 수 있다.
박막 광전지 장치의 광전지 영역은 예를 들어, 통상적인 PIN 또는 PN 구조에 수소화 비정질 실리콘을 포함할 수 있다. 실리콘은 전형적으로 두께가 최대 약 500 나노미터일 수 있고, 전형적으로 3 내지 25 나노미터의 두께를 갖는 p-층, 20 내지 450 나노미터의 i-층, 및 20 내지 40 나노미터의 n-층을 포함한다. 증착은 예를 들어 미국 특허 4,064,521에 기술된 바와 같이 실란에서 혹은 실란과 수소의 혼합물에서 글로우 방전에 의해 이루어질 수 있다.
대안적으로, 반도체 물질은 마이크로몰포스(micromorphous) 실리콘, 카드뮴 텔루라이드(CdTe 또는 CdS/CdTe), 구리 인듐 디셀레나이드(CuInSe2, 즉 "CIS", 또는 CdS/CuInSe2), 구리 인듐 갈륨 셀레나이드(CuInGaSe2 또는 "CIGS"), 혹은 다른 광전지적 활성 물질일 수 있다. 본 발명의 광전지 장치는 추가의 반도체 층, 또는 전술한 반도체 유형의 조합을 가질 수 있고, 직렬형(tandem) 삼중-접합(triple-junction) 또는 이종접합(heterojunction) 구조일 수 있다.
장치의 개개의 성분을 형성하기 위한 층의 에칭은 레지스트 마스크를 사용한 실크스크리닝, 포지티브 혹은 네거티브 포토레지스트를 사용한 에칭, 기계적 스크라이빙, 전기방전 스크라이빙, 화학적 에칭, 혹은 레이저 에칭을 포함하지만 이들로 제한되는 것은 아닌 임의의 통상의 반도체 제조 기술을 사용하여 수행될 수 있다. 여러 층을 에칭하면 전형적으로 장치 내에 개개의 광전지(photocell)가 형성될 것이다. 이들 광전지는 제조 공정의 임의의 적합한 단계에서 삽입 또는 형성되는 버스 바를 사용하여 서로 전기적으로 연결될 수 있다.

선택적 절연층, 도전성 층, 반도체 층, 및 선택적 보호층으로부터 형성된 전기적으로 상호접속된 광전지는 본 발명의 광전지 장치를 형성한다.
폴리머층
폴리(비닐 부티랄), 비-가소화 폴리(비닐 부티랄), 폴리우레탄, 폴리(에틸렌-코-비닐 아세테이트), 열가소성 폴리우레탄, 폴리에틸렌, 폴리올레핀, 폴리(비닐 클로라이드), 실리콘, 폴리(에틸렌-코-에틸 아크릴레이트), 부분적으로 중화된 에틸렌/(메타)아크릴산 코폴리머의 이오노머(이를테면 DuPont의 Surlyn®), 폴리에틸렌 코폴리머, 글리콜 변성 폴리에틸렌(PETG), 혹은 임의의 다른 적합한 폴리머 물질을 포함한 임의의 적합한 열가소성 폴리머가 본 발명의 폴리머층용에 사용될 수 있다. 여러 실시예에서, 폴리머는 폴리(에틸렌-코-비닐 아세테이트)(EVA) 혹은 부분적으로 중화된 에틸렌/(메타)아크릴산 코폴리머의 이오노머를 포함한다.
여러 실시예에서 폴리(비닐 부티랄)은 몰당 적어도 30,000, 40,000, 50,000, 55,000, 60,000, 65,000, 70,000, 120,000, 250,000, 또는 적어도 350,000 그램(g/mole 혹은 Daltons)의 분자량을 가질 수 있다. 분자량을 적어도 350 g/mole로 증가시키기 위해서 아세틸화 단계 동안 소량의 디알데히드 또는 트리알데히드가 첨가될 수도 있다(예를 들어, 미국 특허 4,902,464; 4,874,814; 4,814,529; 및 4,654,179 참조). 본 명세서에서 사용되는 바와 같이, "분자량"이라는 용어는 중량 평균 분자량을 의미한다.
본 발명의 폴리(비닐 부티랄)층은 저 분자량 에폭시 첨가물을 포함할 수 있다. 이 기술에 공지된 바와 같이, 임의의 적합한 에폭시제(epoxy agent)가 본 발명에 사용될 수 있다(예를 들어, 미국 특허 5,529,848 및 5,529,849 참조).
여러 실시예에서, 이하 기술되는 바와 같이 사용가능한 것으로 판명된 에폭시 조성물은 (a) 주로 비스페놀-A의 단량체 디글리시딜 에테르를 포함하는 에폭시 수지; (b) 주로 비스페놀-F의 단량체 디글리시딜 에테르를 포함하는 에폭시 수지; (c) 주로 비스페놀-A의 수소화 디글리시딜 에테르를 포함하는 에폭시 수지; (d) 폴리에폭시드화 페놀 노볼락; (e) 에폭시 말단 폴리에테르로도 알려진, 폴리글리콜의 디에폭시드; 및 (f) (a) 내지 (e)의 전술한 임의의 에폭시 수지의 혼합물로부터 선택된다(Encyclopedia of Polymer Science and Technology, Volume 6, 1967, Interscience Publishers, N.Y., pages 209 ~ 271 참조).
에폭시제가 임의의 적합한 양으로 폴리(비닐 부티랄)층 내에 포함될 수 있다. 여러 실시예에서, 에폭시제는 0.5 내지 15 phr, 1 내지 10 phr, 혹은 2 내지 3 phr(parts per hundred parts resin)로 포함된다. 이들 양은 위에 열거된 개개의 에폭시제, 특히 식 I에 제시된 것들 중 어느 것에든 적용될 수 있고, 본 명세서에 기술된 에폭시제의 혼합물의 총량에 적용될 수 있다.
부착 제어제(ACA: adhesion control agent)가 본 발명의 폴리머층에 사용될 수 있고 미국 특허 5,728,472에 개시된 것을 포함할 수 있다. 또한, 산 중화에서 사용되는 관련된 수산화물 양을 변화시킴으로써 잔류 나트륨 아세테이트 및/또는 칼륨 아세테이트가 조절될 수 있다. 여러 실시예에서, 본 발명의 폴리머층은 나트륨 아세테이트 및/또는 칼륨 아세테이트 외에도, 마그네슘 비스(2-에틸 부티레이트)(CAS(chemical abstracts number) 79992-76-0)를 포함한다. 폴리머층의 부착을 제어하는데 유효한 양으로 마그네슘염이 포함될 수 있다.
폴리(비닐 부티랄)은 산 촉매 존재 하에 부틸알데히드와 폴리(비닐알코올)을 반응시키고, 이어서 촉매의 중화, 분리, 안정화, 및 수지의 건조를 포함하는 공지된 아세틸화 공정에 의해 생성될 수 있다.
본 명세서에서 사용되는 바와 같이, "수지"는 폴리머 전구체의 산 촉매작용 및 이에 이은 중화로부터 초래되는 혼합물에서 제거된 폴리(비닐 부티랄) 성분을 말한다. 수지는 일반적으로 폴리(비닐 부티랄) 외에 아세테이트, 염, 및 알코올과 같은 다른 성분을 가질 것이다.
폴리(비닐 부티랄) 수지를 제조하기 위한 적절한 프로세스의 세부사항은 본 기술 분야의 당업자들에게 공지되어 있다(예를 들어, 미국 특허 2,282,057 및 2,282,026 참조). 일실시예에서, Vinyl Acetal Polymers(Encyclopedia of Polymer Science & Technology, 3rd edition, Volume 8, pages 381-399, by B.E. Wade (2003))에 설명된 솔벤트법(solvent method)이 사용될 수 있다. 다른 실시예에서, 여기에 설명된 수성법(aqueous method)이 사용될 수 있다. 폴리(비닐 부티랄)은 예를 들어, 미주리주 세인트 루이스 소재의 Solutia Inc.로부터 ButvarTM 수지로서 다양한 형태로 상업적으로 입수할 수 있다.
본 명세서에서 사용되는 바와 같이, "분자량"이라는 용어는 중량 평균 분자량을 의미한다.
폴리(비닐 부티랄)층을 형성하기 위해서 본 발명의 폴리(비닐 부티랄) 수지에 임의의 적합한 가소제가 첨가될 수 있다. 본 발명의 폴리(비닐 부티랄)층에 사용되는 가소제는 무엇보다도 다가알코올 또는 다가산의 에스테르를 포함할 수 있다. 적합한 가소제는 예를 들어, 트리에틸렌 글리콜 디-(2-에틸부티레이트), 트리에틸렌 글리콜 디-(2-에틸헥사노에이트), 트리에틸렌 글리콜 디햅타노에이트, 테트라에틸렌 글리콜 디헵타노에이트, 디헥실 아디페이트, 디옥틸 아디페이트, 헥실 사이클로헥실아디페이트, 헵틸과 노닐 아디페이트의 혼합물, 디이소노닐 아디페이트, 헵틸노닐 아디페이트, 디부틸 세바케이트, 오일-변성 세바식 알키드와 같은 폴리머 가소제, 미국 특허 3,841,890에 개시된 것과 같은 인산염 및 아디페이트와 미국 특허 4,144,217에 개시된 것과 같은 아디페이트의 혼합물, 및 이들의 혼합물 및 조합을 포함한다. 사용될 수 있는 그외 가소제는 미국 특허 5,013,779에 개시된 바와 같은 C4 내지 C9 알킬 알코올 및 사이클로 C4 내지 C1O 알코올, 및 헥실 아디페이트와 같은 C6 내지 C8 아디페이트 에스테르로부터 만들어진 혼합 아디페이트이다. 바람직한 실시예에서, 가소제는 트리에틸렌 글리콜 디-(2-에틸헥사노에이트)이다.
일부 실시예에서, 가소제는 20 미만, 15 미만, 12 미만, 혹은 10 미만의 탄소 원자를 갖는 탄화수소 세그먼트를 갖는다.
최종 제품의 성능을 향상시키기 위해 폴리(비닐 부티랄)층에 첨가제가 포함될 수 있다. 이러한 첨가제는 공지된 바와 같이, 가소제, 염료, 안료, 안정화제(예를 들면, 자외선 안정화제), 산화방지제, 난연제, 기타 IR 흡수제, UV 흡수제, 안티-블록 에전트, 이들 첨가제의 조합 등을 포함하나, 이들로 제한되는 것은 아니다.
폴리(비닐 부티랄)층을 형성하는 한 예시적인 방법은 수지, 가소제, 첨가제를 포함하는 용융된 폴리(비닐 부티랄)을 압출하고, 이어서 용융물을 시트 다이(예를 들어, 직각 치수에서보다 다른 어느 치수에서 상당히 더 큰 개구를 갖는 다이)를 밀어내는 것을 포함한다. 폴리(비닐 부티랄)층을 형성하는 또 다른 방법은 다이로부터 용융물을 롤러 상으로 캐스팅(casting)하고, 용융물을 고화시키고, 이어서 고화된 멜트를 시트로서 제거하는 것을 포함한다.

보호 기판
도면에서 요소(30)로 도시된 본 발명의 보호 기판은 모듈을 지지하기 위해 사용될 수 있고 위에 기술된 바와 같이 충분한 크기의 콘투어를 정의하도록 가공될 수 있는 임의의 적합한 기판일 수 있다. 그 예는 유리 및 경질 플라스틱을 포함하나 이들로 제한되는 것은 아니다. 일반적으로 보호 기판은 350 내지 1,200 나노미터 범위의 입사 방사선의 대부분을 투과시킬 수 있는 것이 바람직하나, 당업자들은 광전지 장치에 입사하는 빛 모두가 베이스 기판을 통하여 입사하는 변형예을 포함하는 변형예가 가능함을 알 것이다. 이들 실시예에서, 보호 기판은 투명할 필요가 없거나, 혹은 대개 그럴 필요는 없으나 예를 들어 빛이 보호 기판을 통하여 광전지 모듈로부터 방출되지 못하게 하는 반사막일 수 있다.
조립
본 발명의 박막 광전지 모듈의 최종 조립은 베이스 기판 상에 형성된 버스 바를 가진 박막 광전지 장치에 접촉하도록 폴리머층을 배치하는 단계, 폴리머층과 접촉하도록 보호 기판을 배치하는 단계, 모듈을 형성하도록 어셈블리를 적층하는 단계를 포함한다.
본 발명의 여러 실시예에서, 통상의 오토클레이브 적층 공정이 사용된다. 다른 실시예에서 닙 롤 또는 진공 백 혹은 링 공정과 같은 비-오토클레이브 공정이 사용된다. 이러한 하나의 공정에서, 조립 후에, 성분은 진공 백 혹은 링 내에 놓여지고, 적합한 시간, 예를 들어 0 ~ 60분 동안 이를테면 0.7 ~ 0.97 atm의 진공 하에서 탈기되고, 이어서, 예를 들어, 70 ~ 150℃의 온도에서 모듈을 완성하기 위해 온도를 높인다. 선택적으로, 모듈을 완성하기 위해 모듈은 오토클레이브될 수 있다. 여러 바람직한 비-오토클레이브 실시예에서, 폴리머 수분 함량은 비교적 낮게, 예를 들어 0.1 ~ 0.35%로 유지된다.
본 발명의 광전지 모듈은 허용 가능한 제품을 매우 높은 비율로 갖는 비-오토클레이브 공정을 사용할 수 있게 하는 이점을 제공한다. 한 특정한 공정 -닙 롤 비-오토클레이브 공정- 은 미국 특허 공개 2003/0148114 A1에 기술되어 있다. 본 발명의 콘투어된 유리가 없는 비-오토클레이브 광전지 모듈 형성은 0.762 mm(30 mil) 폴리머 시트층이 사용될 때 매우 높은 결함율로 문제가 되었다. 콘투어된 기판을 사용한 본 발명은 우수한 탈기를 가능하게 하여 결함율이 훨씬 낮다. 본 발명의 여러 실시예에서, 본 명세서에 기술된 임의의 본 발명의 광전지 모듈은 약 0.254 mm(10 mils) 만큼 얇은 두께, 예를 들어 0.203 내지 0.381 mm(8 내지 15 mils) 혹은 0.203 내지 0.305 mm(8 내지 12mils)를 갖는 폴리머 시트를 사용한 비-오토클레이브 공정을 사용하여 고 수율로 성공적으로 제조될 수 있다. 물론, 더 두꺼운 층의 적층이 이들 비-오토클레이브 기술로 용이하게 달성된다.
광전지 모듈에 적용 외에도, 본 발명의 콘투어된 유리는 제상(defrosting)을 위한 일체형 그리드를 구비한 후방 자동차 디프로스터와 같은, 버스 바를 구비한 가열식 적층형 유리 응용에서 효과적으로 사용될 수 있다. 이들과 같은 응용에서, 가열 요소의 그리드는 전형적으로, 광전지 모듈 제조에서 발생되는 것과 같은 적층 어려움을 야기하는 도드라진(raised) 버스 바에 연결된다.
실시예:
다음 실시예는 발명을 추가로 기술하기 위해 제공된다. 실시예는 예시하기 위한 것이며 발명의 범위를 제한하는 것으로 해석되지 않아야 한다. 모든 부(parts) 및 백분율은 달리 언급되지 않는 한 중량 단위이다.
본 명세서에서 사용되는 바와 같이, "모의 박막 광전지 패널"라는 용어는 공지의 박막 광전지 장치에 일관된 패턴으로 베이스 기판에 부착되는 버스 바를 가진, 베이스 기판인 3.0 mm 두께의 투명한 어닐링된 유리 한 장으로 구성될 것이다.
실시예 1
전형적인 광전지 패널에서 임계 치수 및 두께 단차의 위치에 가깝게 버스 바를 가진 45.72 cm(18") x 53.98 cm(21¼") 치수를 가진 모의 박막 광전지 패널이 준비된다.
0.38 mm 두께의 폴리(비닐 부티랄) 시트 부분이 최종 광전지 모듈의 크기보다 약간 크게 절단되고 24℃ 및 18%의 상대 습도에서 대략 12 시간동안 환경 챔버 내에 넣어진다. 결과적인 시트의 예상 수분 함량은 0.39%이다.
3 mm 두께의 후방 보호 유리층은 대응하는 모의 박막 광전지 패널 상에 버스 바의 위치에 부합하는 홈으로 콘투어된다. 가공된 홈의 깊이는 203.2 마이크론 버스 바보다 약간 얕은 152.4 내지 203.2 마이크론(0.006" ~ 0.008")의 범위이다.
가공된 홈의 폭은 8 및 12 mm이며, 이는 4 및 8 mm의 각각의 버스 바 폭을 4 mm만큼 초과한다.

본 발명은 베이스 기판을 제공하는 단계, 이 위에 광전지 장치를 형성하는 단계, 및 본 발명의 폴리머층을 사용하여 본 발명의 콘투어된 보호 기판에 광전지 장치를 적층하는 단계를 포함하는 광전지 모듈 제조 방법을 포함한다.
본 발명에 의해서, 우수한 물리적 안정성을 갖는 박막 광전지 모듈 및 저 결함율 가공을 제공하는 것이 가능하다.
본 발명이 예시적 실시예를 참조하여 기술되었으나, 본 발명의 범위를 벗어나지 않고 여러 변경이 행해질 수 있고 등가물로 요소가 대치될 수 있음을 당업자들은 알 것이다. 또한, 본 발명의 범위를 벗어나지 않고 특정 상황 혹은 물질을 발명의 교시된 바에 맞게 많은 수정이 행해질 수 있다. 그러므로, 이 발명을 실시하는 최선의 형태로서 개시된 특정 실시예로 발명을 제한하는 것이 아니라 발명은 첨부된 청구항의 범위 내의 모든 실시예를 포함할 것이다.
또한, 본 발명의 임의의 단일 성분에 대해 주어진 범위, 값, 혹은 특징들 중 어느 것이든 본 명세서 전반에 주어진 것으로서 성분의 각각에 대해 정의된 값을 갖는 실시예를 형성하기 위해 호환되는 경우 발명의 다른 성분 중 어느 것에 대해 주어진 임의의 범위, 값, 혹은 특징과 상호교환적으로 사용될 수 있음을 알 것이다. 예를 들어, 폴리(비닐 부티랄) 에폭시드 범위 및 가소제 범위는 열거하기엔 너무 많지만 본 발명의 범위 내에 있는 많은 조합을 형성하게 조합될 수 있다.

Claims (22)
- 베이스 기판;
상기 베이스 기판과 접촉하여 배치된 박막 광전지 장치로서 상기 광전지 장치는 상기 장치의 표면으로부터 돌출하는 버스 바를 포함하는 광전지 장치;
상기 광전지 장치와 접촉하게 배치된 폴리머층; 및,
상기 폴리머층과 접촉하게 배치된 것으로, 상기 버스 바에 대향하여 위치된 오목부를 제공하기 위해서 콘투어된 보호 기판을 포함하는 박막 광전지 모듈. - 청구항 1에 있어서,
상기 베이스 기판 및 상기 보호 기판은 유리를 포함하는 박막 광전지 모듈. - 청구항 1에 있어서,
상기 폴리머층은 폴리(비닐 부티랄)을 포함하는 박막 광전지 모듈. - 청구항 1에 있어서,
상기 버스 바 중 하나는 상기 장치의 상기 표면으로부터 0.0254 내지 0.508 mm 돌출하며, 상기 오목부는 상기 버스 바 돌출 플러스 또는 마이너스 0 ~ 20%의 깊이를 갖는 박막 광전지 모듈. - 청구항 1에 있어서,
상기 오목부는 상기 버스 바의 돌출 부분과 동일한 단면 형상을 갖는 홈 형태인 박막 광전지 모듈. - 청구항 1에 있어서,
상기 오목부는 둥근 오목부 형태인 박막 광전지 모듈. - 청구항 1에 있어서,
상기 폴리머층은 2.29 mm 미만의 두께를 갖는 박막 광전지 모듈. - 청구항 1에 있어서,
상기 폴리머층은 0.508 mm 미만의 두께를 갖는 박막 광전지 모듈. - 청구항 1에 있어서,
상기 폴리머층은 폴리(에틸렌-코-비닐 아세테이트) 또는 부분적으로 중화된 에틸렌/(메타)아크릴산 코폴리머의 이오노머를 포함하는 박막 광전지 모듈. - 그 상부에 박막 광전지 장치를 구비하는 베이스 기판을 제공하는 단계로서, 상기 광전지 장치는 버스 바를 포함하며, 상기 버스 바의 일부분이 상기 장치의 표면으로부터 돌출하는 단계;
상기 광전지 장치와 접촉하게 폴리머층을 배치하는 단계;
상기 폴리머층과 접촉하게 배치된 보호 기판을 배치하는 단계로서, 상기 보호 기판은 상기 버스 바에 대향하여 배치된 오목부를 제공하기 위해 콘투어되는 단계; 및
상기 베이스 기판, 상기 장치, 상기 폴리머층, 및 상기 보호 기판을 적층하여 모듈을 형성하는 단계를 포함하는 박막 광전지 모듈 제조 방법. - 청구항 10에 있어서,
상기 베이스 기판 및 상기 보호 기판은 유리를 포함하는 방법. - 청구항 10에 있어서,
상기 폴리머층은 폴리(비닐 부티랄)을 포함하는 방법. - 청구항 10에 있어서,
상기 버스 바는 상기 장치의 상기 표면으로부터 0.0254 내지 0.508 mm 돌출하며, 상기 오목부는 상기 버스 바 돌출 플러스 또는 마이너스 0 ~ 25%의 깊이를 갖는 방법. - 청구항 10에 있어서,
