Claims (1)
- 【特許請求の範囲】 1.a. 前記セルロース材料を充分な量の熱可塑性材料と結合して結合製品を 形成し; b. 前記結合製品を、前記結合製品を融合させて均一混合材を形成するのに充 分な条件の下で引抜き加工し; c. 前記均一混合材を遷移ダイスに通過させて前記均一混合材を予備成形して 膨張させ; d. 前記均一混合材をストランディングダイスに通過させて、隣接して位置す る多数の均一混合材のストランドを形成し; e. 前記多数のストランドを、前記ストランドを一緒に圧縮して前記ストラン ドを互いに結合させるのに充分な時間だけ成形ダイスに通過させる 各段階からなる、セルロース材料の粒子から複合材料を製造する方法。 2. 更に、前記均一混合材を、前記遷移ダイスに入れることのできる前記均一 混合材の体積を制御する補助ダイスに通過させる段階を有する請求項1記載の製 造方法。 3. 前記セルロース材料は、新聞紙、アルファアルファ、小麦パルプ、木粉、 木フレーク、木材繊維、挽き木材、木材合板、木材ラミネート、紙、ボール紙、 麦わら、及び他のセルロース繊維材料からなる群から選択される請求項1記載の 製造方法。 4. 前記セルロース材料は粉砕あるいは繊維化されている請求項1記載の製造 方法。 5. 更に、段階aの前に水分含有率が約1%と9%の間になるま で前記セルロース材料を乾燥させる段階を有する請求項1記載の製造方法。 6. 更に、段階aの前に水分含有率が2%になるまで前記セルロース材料を乾 燥させる段階を有する請求項1記載の製造方法。 7. 前記熱可塑性材料は、多層フィルム、ポリビニル塩化物、ポリオレフィン 、エチルビニルアセテート、及び廃棄プラスティック切り屑からなる群から選択 される請求項1記載の製造方法。 8. セルロース材料と熱可塑性材料の比率がおよそ4:1から1:0との間で ある請求項1記載の製造方法。 9. 前記結合材料は約100°Fの温度で引抜き加工される請求項1記載の製 造方法。 10. 前記結合材料は約100°Fから400°Fの間の温度で引抜き加工さ れる請求項1記載の製造方法。 11. 前記結合材料は約150°Fから200°Fの間の温度で引抜き加工さ れる請求項1記載の製造方法。 12. 前記結合材料は約180°Fの温度で引抜き加工される請求項1記載の 製造方法。 13. 前記引抜き加工機の流速は毎時およそ100ポンドから2500ポンド の間である請求項12記載の製造方法。 14. 前記引抜き加工機の流速は毎時およそ600ポンドである 請求項12記載の製造方法。 15. 更に、架橋剤の存在下でセルロース材料を熱可塑性材料と結合させる段 階を有する請求項1記載の製造方法。 16. 前記架橋剤はポリウレタン、フェノール樹脂、不飽和ポリエステル、及 びエポキシ樹脂からなる群から選択される請求項15記載の製造方法。 17. 更に、潤滑剤の存在下で前記セルロース材料を前記熱可塑性材料と結合 させる段階を有する請求項1記載の製造方法。 18. 前記潤滑剤はステアリン酸亜鉛及びパラフィンタイプのワックスからな る群から選択される請求項17記載の製造方法。 19. 更に、加速剤、抑制剤、増進剤、融和剤、及び気泡剤の内の一つもしく は2つ以上の存在下で前記セルロース材料を前記熱可塑性材料と結合させる段階 を有する請求項1記載の製造方法。 20. 多数の隣接して配置された前記ストランドの各々は内部温度よりも高温 の表面を有する請求項1記載の製造方法。 21. 前記ストランディングダイスは、前記ダイス内で成型される前記各スト ランドの外表面の温度を上昇させる手段を有する複式開口ダイスである請求項1 記載の製造方法。 22. 前記ストランディングダイスは、前記ストランドに適切な分量を配分す るように配設された複式開口を備え、前記開口はその全てが実質的に円形である 請求項21記載の製造方法。 23. 前記複式開口の各々はおよそ8分の1インチの直径を有する請求項22 記載の製造方法。 24. 前記ストランディングダイスは、揮発性架橋剤を用いた際に生ずる不要 のプロセスガスの除去を促進する手段を有する排気ストランディングダイスであ る請求項1記載の製造方法。 25. 前記均一混合材を前記成型ダイスに通過させた後、前記ストランドを前 記各ストランドを互いに接合して成型引抜き材を形成するために充分な時間だけ 仕上ダイスを通過させる段階を有する請求項1記載の製造方法。 26. 前記成型引抜き材の表面に硬化された光沢部を形成するために充分な時 間だけ前記成型引抜き材に冷却液をスプレーする段階を有する請求項1記載の製 造方法。 27. 前記冷却液は水である請求項26記載の製造方法。 28. 前記引抜き材を空気にさらす前に前期引抜き材をスプレーする段階を有 する請求項26記載の製造方法。 29. 更に成型製品を冷却する段階を有する請求項1記載の製造方法。 30. 負圧の下で成型製品を冷却する段階を有する請求項29記載の製造方法 。 31.a. 前期セルロース材料を水分含有率がおよそ1%から9%の間になる まで乾燥させ; b. 前期セルロース材料を、架橋材と潤滑材の存在下で、充分な量の熱可塑性 材料と結合させて結合製品を形成し、ここで、セルロース材料と熱可塑性材料と の比率はおよそ4:0から1:0の間であり; c. 前期結合製品を充分な条件の下で引抜き加工して、融合させて均一混合材 にし、ここで、結合製品は約100°Fから400°Fの間の温度でで引抜き加 工され、さらに、引抜き加工機の流量は毎時約100ポンドから2500ポンド の間であり; d. 前期均一混合材を遷移ダイスに通過させて、前期均一混合材を予備成型し て膨張させ; e. 前記均一混合物を前記ストランディングダイスに通過させて多数の隣接し て位置する前記均一混合材のストランドを形成し、ここで、隣接して位置する前 記多数のストランドの各々は内部温度よりも高温の表面温度を有し; f. 前記複数のストランドを、前記各ストランドを圧縮して互いに結合させる ために充分な時間だけ成型ダイスに通過させ; g. 前記複数のストランドを、前記各ストランドを接合して成型引抜き材にす るために充分な時間だけ仕上ダイスに通過させ; h. 前記成型引抜き材に、前記成型引抜き材の表面に硬化された光沢部を形成 するために充分な時間だけ冷却液をスプレーし; i. 前記成型製品を冷却する 段階を有する、セルロース材料の粒子から複合材料を製造する方法。 32. 前記セルロース材料は、新聞紙、アルファアルファ、小麦パルプ、木粉 、木フレーク、木材繊維、挽き木材、木材合板、木材ラミネート、紙、ボール紙 、麦わら、及び他のセルロース繊維材料からなる群から選択される請求項31記 載の製造方法。 33. 前記結合製品が粉砕もしくは繊維化される請求項31記載の製造方法。 34. 前記熱可塑性材料は多層フィルム、ポリビニル塩化物、ポリオレフィン 、エチルビニルアセテート、及び廃棄プラスティック切屑からなる群から選択さ れる請求項31記載の製造方法。 35. 前記結合製品は約150°Fと200°Fの間の温度で引抜き加工され る請求項31記載の製造方法。 36.a. 前記有機繊維材料と前記熱可塑性材料とを受け入れて前記有機繊維 材料と前記熱可塑性材料との混合材を形成するホッパと; b. 前記混合材を引き抜く引抜き加工機と; c. 前記混合材を受入れて初期形状に成形し、前記成型混合材を引き抜く開口 を備える第1の遷移ダイスと; d. 前記第1の遷移ダイスに連結され、前記成型混合材を受け入れるとともに 、前記成型混合材を受け入れて、各々が外表面を有する多数のストランドに剪断 する多数のストランディング開口を備える第2のストランディングダイスと; e. 前記第2のストランディングダイスに連結され、前記各ストランドを受け 入れて最終成型形状に圧縮する開口を備える第3の成形ダイスと; b. 前記第1の面に設けられて前記排気溝に連通する入口と、前記第2の面に 設けられた出口とを有し、前記排気溝からのガスを受け入れて排出する排気通気 穴と を備える第1の面と第2の面とを備える請求項36記載の低温引抜き加工装置。 41. 前記排気通気穴の出口は前記入口よりも大きな円周を有し、排気効率を 向上させるベンチュリ効果を奏する請求項40記載の低温引抜き加工装置。 42.前記排気溝は、前記ストランディング開口に格子状に連通する請求項40 記載の低温引抜き加工装置。 43. 前記排気通気穴は、実質的に前記ストランディング開口間の中央点に設 けられた請求項40記載の低温引抜き加工装置。 44. 更に、第4の成型ダイスを通過した成型引抜き材を受け入れるスプレー ヘッドシステムを備える請求項36記載の低温引抜き加工装置。 45.a. 前記有機繊維材料と前記熱可塑性材料とを受け入れて前記有機繊維 材料と前記熱可塑性材料との混合材を形成するホッパと; b. 前記混合材を引き抜く引抜き加工機と; c. 前記引抜き加工機に連結され、前記引抜き加工機から流出する混合材の量 を制御する開口を備える補助ダイスと; d. 前記混合材を受入れて初期形状に成形して前記成型混合材を引き抜く開口 を備える第1の遷移ダイスであって、前記遷移ダイスは、ほぼ円形のオリフィス を有する第1の前面と、最終製品の形状と同様の形状を有するオリフィスを有す る第2の背面とを備える; e. 前記第1の遷移ダイスに連結され、前記成型混合材を受け入れて、それぞ れが外表面を有する多数のストランドに剪断する多数のストランディング開口を 備える第2のストランディングダイスであって、前記第2のストランディングダ イスは、 i. 前記第2のダイスの前記第1の面に設けられ、前記成型混合材を剪断す る際に生ずるガスを受け入れて排出するための多数の排気溝と; ii.前記第1の面に設けられて前記排気溝に連通する入口と、前記第2の面 に設けられた出口とを有し、前記排気溝からのガスを受け入れて排出する排気通 気穴であって、前記排気通気穴の出口は前記入口よりも大きな円周を有し、排気 効率を向上させるベンチュリ効果を奏する、 を備えた第1の面と第2の面とを備え; f. 前記第2のストランディングダイスに連結され、前記各ストランドを受け 入れて最終成型形状に圧縮する開口を備える第3の成形ダイスであって、前記第 3の成型ダイスは前記第1の遷移ダイスの第2の背面と等しい形状を有する第1 の前面と、前記成型引抜き材の形状を成型する第2の後方形状形成面とを備え; g. 前記第3の成形ダイスに連結され、前記成形引抜き材を成形するための形 状開口を備える第4の形成ダイスと; h. 第4の成型ダイスを通過した成型引抜き材を受け入れるスプレーヘッドシ ステムと を有する、有機繊維材料と熱可塑性材料との混合材から複合成形引抜き材を形成 する低温引抜き加工装置。 46. 請求項1記載の製造方法により製造される擬木材複合材料。 47. およそ3分の2のセルロース材料と、およそ3分の1の熱可塑性材料と を有する請求項46記載の材料。 48. 前記セルロース材料は、新聞紙、アルファアルファ、小麦粉、木粉、木 パルプ、木片、おがくず、木粒子、紙、木綿などの精製セルロース、及び竹など の植物繊維からなる群から選択される請求項47記載の材料。 49. 前記熱可塑性材料は、多層フィルム、食品用ラップ、ポリオレフィン、 エチルビニルアセテート、及びプラスティック切り屑からなる群から選択される 請求項47記載の材料。
