Description
作製された前記ハニカム形状の成形体を焼成して、コージェライトを主成分とするハニカム構造体を得る焼成工程と、を備え、
前記成形工程において、前記無機バインダとして、層間金属陽イオンの少なくとも一部を非金属陽イオンとイオン交換したスメクタイトを用い、
前記スメクタイトは、当該スメクタイトに含まれるナトリウムの総量が、当該スメクタイト100質量%に対して、酸化物換算で1.6質量%以下のものであり、且つ、
前記成形原料における前記スメクタイトの含有割合を、前記コージェライト形成材料100質量部に対して、0.5質量部以上、4.0質量部以下とする、ハニカム構造体の製造方法であって、
イオン交換前の前記スメクタイトとして、前記層間陽イオンがナトリウムイオンであるNa型スメクタイトを用い、
前記成形工程において、前記スメクタイトとして、前記Na型スメクタイトの前記層間金属陽イオンの少なくとも一部をアンモニウムイオンでイオン交換したイオン交換スメクタイトを用いる、ハニカム構造体の製造方法。
実施例1においては、まず、以下の方法で、成形原料を調製した。まず、コージェライト形成材料として、タルク、カオリン、アルミナ、水酸化アルミニウム及びシリカを用意した。このコージェライト形成材料に、有機バインダと無機バインダを加えた。有機バインダとしては、メチルセルロースを用いた。無機バインダとしては、層間金属陽イオンの少なくとも一部をアミンイオンとイオン交換したモンモリロナイトを用いた。モンモリロナイトは、スメクタイトの一種である。以下、層間金属陽イオンの少なくとも一部をアミンイオンとイオン交換したモンモリロナイトを、「アミン置換モンモリロナイト」ということがある。実施例1にて用いたアミン置換モンモリロナイトは、アミン置換モンモリロナイトに含まれるナトリウムの総量が、当該アミン置換モンモリロナイト100質量%に対して、酸化物換算で1.58質量%のものであった。表1に、無機バインダとして用いたスメクタイトの化学組成(質量%)を示す。なお、「アミン(amine)」とは、アンモニア、及びアンモニアの水素原子を炭化水素基又は芳香族原子団で置換した化合物の総称である。「アミンイオン」は、上記した化合物に、水素イオンが1つ付加した陽イオンである。実施例1においては、層間金属陽イオンとイオン交換したアミンイオンは、アンモニウムイオンである。
実施例2〜6,8〜11においては、表1に示すような化学組成のアミン置換モンモリロナイトを用いた。そして、成形原料におけるアミン置換モンモリロナイトの含有割合を、表1に示すように変更し、コージェライト組成に近くなるよう、コージェライト形成材料のタルク、カオリン、アルミナ、水酸化アルミニウム及びシリカの量を、適宜調整した。それ以外の製造方法については、実施例1と同様にして、ハニカム構造体を10個製造した。得られたハニカム構造体について、焼成時の切れ欠陥の評価、及び熱膨張係数の測定を行った。結果を、表1に示す。
実施例7においては、まず、以下の方法で、成形原料を調製した。コージェライト形成材料として、タルク、カオリン、アルミナ、水酸化アルミニウム及びシリカを用意した。このコージェライト形成材料に、有機バインダと無機バインダを加えた。有機バインダとしては、メチルセルロースを用いた。無機バインダとしては、層間金属陽イオンの少なくとも一部をアミンイオンとイオン交換したヘクトライトを用いた。ヘクトライトは、スメクタイトの一種である。以下、層間金属陽イオンの少なくとも一部をアミンイオンとイオン交換したヘクトライトを、「アミン置換ヘクトライト」ということがある。実施例7にて用いたアミン置換ヘクトライトは、アミン置換ヘクトライトに含まれるナトリウムの総量が、当該アミン置換ヘクトライト100質量%に対して、酸化物換算で0.76質量%のものであった。表1に、無機バインダとして用いたスメクタイトの化学組成(質量%)を示す。
比較例1においては、まず、以下の方法で、成形原料を調製した。コージェライト形成材料として、タルク、カオリン、アルミナ、水酸化アルミニウム及びシリカを用意した。このコージェライト形成材料に、有機バインダを加えた。有機バインダとしては、メチルセルロースを用いた。コージェライト形成材料の各成分の含有割合は、コージェライト組成に近くなるようタルク、カオリン、アルミナ、水酸化アルミニウム及びシリカの量を調整した。
比較例2においては、まず、以下の方法で、成形原料を調製した。コージェライト形成材料として、タルク、カオリン、アルミナ、水酸化アルミニウム及びシリカを用意した。このコージェライト形成材料に、有機バインダと無機バインダを加えた。有機バインダとしては、メチルセルロースを用いた。無機バインダとしては、Na型モンモリロナイトを用いた。比較例2にて用いたNa型モンモリロナイトは、Na型モンモリロナイトに含まれるナトリウムの総量が、当該Na型モンモリロナイト100質量%に対して、酸化物換算で3.25質量%のものであった。表2に、無機バインダとして用いたスメクタイトの化学組成(質量%)を示す。
比較例3,4においては、表2に示すような化学組成のアミン置換モンモリロナイトを用いた。そして、成形原料におけるアミン置換モンモリロナイトの含有割合を、表2に示すように変更し、コージェライト組成に近くなるよう、コージェライト形成材料のタルク、カオリン、アルミナ、水酸化アルミニウム及びシリカの量を、適宜調整した。それ以外の製造方法については、実施例1と同様にして、ハニカム構造体を10個製造した。得られたハニカム構造体について、焼成時の切れ欠陥の評価、及び熱膨張係数の測定を行った。結果を、表2に示す。比較例3にて用いたアミン置換モンモリロナイトは、アミン置換モンモリロナイトに含まれるナトリウムの総量が、当該アミン置換モンモリロナイト100質量%に対して、酸化物換算で2.45質量%のものであった。比較例4にて用いたアミン置換モンモリロナイトは、アミン置換モンモリロナイトに含まれるナトリウムの総量が、当該アミン置換モンモリロナイト100質量%に対して、酸化物換算で2.23質量%のものであった。比較例3,4のハニカム構造体は、端面における切れ欠陥が確認されなかった。しかしながら、比較例3のハニカム構造体の熱膨張係数は、0.75×10−6/℃であり、実施例1〜11のハニカム構造体に比して、熱膨張係数の上昇が確認された。同様に、比較例4のハニカム構造体の熱膨張係数は、0.71×10−6/℃であり、実施例1〜11のハニカム構造体に比して、熱膨張係数の上昇が確認された。
比較例5,6においては、まず、以下の方法で、成形原料を調製した。コージェライト形成材料として、タルク、カオリン、アルミナ、水酸化アルミニウム及びシリカを用意した。このコージェライト形成材料に、有機バインダと無機バインダを加えた。有機バインダとしては、メチルセルロースを用いた。無機バインダとしては、層間金属陽イオンの少なくとも一部をマグネシウムイオンとイオン交換したモンモリロナイトを用いた。以下、層間金属陽イオンの少なくとも一部をマグネシウムイオンとイオン交換したモンモリロナイトを、「マグネシウム置換モンモリロナイト」ということがある。比較例5,6にて用いたマグネシウム置換モンモリロナイトは、マグネシウム置換モンモリロナイトに含まれるナトリウムの総量が、当該マグネシウム置換モンモリロナイト100質量%に対して、酸化物換算で1.43質量%のものであった。表2に、無機バインダとして用いたスメクタイトの化学組成(質量%)を示す。
Claims (1)
- コージェライト形成材料、及び無機バインダを含有する成形原料を調製し、調製した前記成形原料を混練し、成形して、ハニカム形状の成形体を作製する成形工程と、
作製された前記ハニカム形状の成形体を焼成して、コージェライトを主成分とするハニカム構造体を得る焼成工程と、を備え、
前記成形工程において、前記無機バインダとして、層間金属陽イオンの少なくとも一部を非金属陽イオンとイオン交換したスメクタイトを用い、
前記スメクタイトは、当該スメクタイトに含まれるナトリウムの総量が、当該スメクタイト100質量%に対して、酸化物換算で1.6質量%以下のものであり、且つ、
前記成形原料における前記スメクタイトの含有割合を、前記コージェライト形成材料100質量部に対して、0.5質量部以上、4.0質量部以下とする、ハニカム構造体の製造方法であって、
イオン交換前の前記スメクタイトとして、前記層間陽イオンがナトリウムイオンであるNa型スメクタイトを用い、
前記成形工程において、前記スメクタイトとして、前記Na型スメクタイトの前記層間金属陽イオンの少なくとも一部をアンモニウムイオンでイオン交換したイオン交換スメクタイトを用いる、ハニカム構造体の製造方法。
