Description
−Cr含有粒子の少なくとも一部が、凝結塊(Aggregate)又は凝集塊(Agglomerate)の形で存在すること。
−Cr含有粒子の少なくとも一部が細孔を有すること。
−Cr豊富領域が4GPa以下の平均ナノハードネスHIT 0.005/5/1/5を有すること。
−Cr含有粒子がBET法で測定して0.05m2/gを超える平均表面積を有すること。
・流動ストレスの減少
・マイクロプラスチック流動プロセスの促進
・低温変形による固化の低下(最も近い表面及び開孔表面への移動経路の少なさ)
・衝撃時の高粒子拡散
・機械的インターロッキングの向上及びそれによるより大きい付着力
の相互作用である可能性が非常に大きい。
もし、製造が顆粒化なしに行なわれるならば、製造される生成物は、粉末と称される。より高いd50範囲の数値は、もし、例えば、出発生成物(例えば、酸化クロム又は水酸化クロム)、中間体(例えば、Cr金属粉末)が通常の方法により顆粒化されるならば、達成し得る。そのようにして生産される製造物は、粉末顆粒と称される。
・Fe、Co、Mn、Al、Nb、Ta及びVからなる群から選ばれる少なくとも1つの金属を含有するCr;好適な含有量は、0.01〜50質量%;特に好適な含有量は、0.1〜30質量%又は3〜25質量%;
・Ti、Zr、Hf、Mo、W及びReからなる群から選ばれる少なくとも1つの金属を含有するCr;好適な含有量は、0.01〜20質量%;
・好適には、0.005〜20質量%;特に好適には、10質量%まで、5質量%まで又は2質量%までのSi及び/又はBを含有するCr。
・10〜100バール、有利には20〜60バール、特に有利には30〜50バールの圧力と、室温から1,400℃、有利には300〜1,200℃、特に有利には600〜1,000℃の温度とを、有するプロセスガスを用意する;
・プロセスガスをコンヴァージェント−ダイヴァージェントノズルで、好ましくは超音速に加速する;
・本発明による塗装材料を、コンヴァージェント−ダイヴァージェントノズルの上流でその中で又は下流で、プロセスガス中に、注入する;
・基材への塗装材料の衝突と同時に付着層を形成する。
・Cr含有量:60質量%超、70質量%超、80質量%超又は90質量%超;特に好適には、純度95質量%超又は99質量%超のCr;
・例えば、黒鉛、硫化物(有利には、二硫化モリブデン)、窒化ホウ素又は酸化物(有利には酸化バナジウム)等の固体潤滑剤を含有するCr(Cr含有量:50質量%超)。潤滑剤の好適な含有量は0.1〜30質量%、特に好適には1〜25質量%;
・少なくとも1つの硬質材料、特に1又はそれ以上の炭化物(例えば炭化クロム及び炭化タングステン)、ホウ化物及び/又は窒化物、を含有するCr(Cr含有量:50質量%超)。硬質材料の好適な比率は、0.1質量%超、好適には1質量%超。硬質材料の好適な比率範囲は、0.1〜50質量%;
・少なくとも1つの他の金属(下記)を含有するCr(Cr含有量>50質量%);
好適には、Crより低い降伏強度及び/又は硬度を有する少なくとも1つの金属。好適な含有量は0.01〜50質量%;
好適には、Ni、Cu、Fe、Co、Mn、Al、Nb、Ta及びVからなる群から選ばれる少なくとも1つの金属。好適な含有量は0.01〜50質量%、特に好適な含有量は、0.1〜30質量%、又は3〜25質量%;
好適には、Ti、Zr、Hf、Mo、W及びReからなる群から選ばれる少なくとも1つの金属。好適な含有量は0.01〜20質量%;
好適には、少なくとも1つの希土類金属(イットリウムを含む)。好適な含有量は0.005〜5質量%;また、好適には、酸化形態で存在する。
・Si及び/又はB、好適には0.005〜20質量%、より好適には10質量%、5質量%又は2質量%、を含有するCr(Cr含有量>50質量%)
レーザー回折で測定した0.9μmの平均粒径d50を有するCr2O3不定形カーボンブラック(Cr2O3中、C炭素含有量0.99モル/モルO)との混合物をH2の作用下、1,050℃に加熱した。加熱速度は、質量分析法で測定したCH4分圧が800〜1,050℃の温度範囲内で15ミリバールを超えるように調整した。次いで反応混合物を1,450℃に加熱した。1,450℃での保持時間は、5時間であった。1,050℃から1,450℃への加熱及び1,250℃での保持は、−40℃未満の露点を有する、圧力約1バールの乾燥水素の供給下に実施した。炉の冷却は、同様に、−40℃未満の露点を有する水素下に実施した。このようにして製造されたCr粉末を45μmで篩にかけ(45μmの篩成分)、残りを100μmで篩にかけた(45〜100μmの篩成分)。45μm未満の篩分画を図1に、45〜100μmの篩分画を図2に示す。先行技術による電解還元Cr粉末(図3参照)を、同様に45μmで篩に掛けた。これを比較のために用いた。図1及び図2から、粒子が細孔を有していることが明確に示される。図1及び図2から、粒子が、凝結塊又は凝集塊の典型的な外観を有することが示される。超音波(20Hz、600W)の作用で粉末を解凝集しようと試みた。しかしながら、これは不可能で、粉末は、上記した定義による凝結塊の形態で存在した。図3に示した従来技術の粉末は、細孔を有さず、また、凝集塊又は凝結塊の形態では存在しなかった。
実施例1による粒径分画45μm未満のCr粉末をコールドガススプレー(CGS)によりスプレーした。基材は、1.4521(X 2 CrMoTi 18−2)及びAlMg3からなる粗面管からなり、直径は30mm、長さは165mmであった。塗被前に、パイプをアルコールで清浄にし、一方を回転可能なレシーバーで固定し、固定していない端部を塗被した。基材を回転させて周辺層を、基材を回転させないで軸方向の直線を製造した。コールドガススプレー法は、窒素(75.5m3/h)下に実行した。プロセスガス圧は、34バールであり、プロセスガス温は800℃であった。プロセスガスは、ヒーターで500℃に予熱し、スプレーガン中の予熱室でプロセス温度に上昇させた。スプレーガン中では、粉末の供給も行なった。プロセスガス/粉末混合物をラヴァルノズル(コンヴァージェント−ダイヴァージェントノズルの形態)を通過させ、基材表面に垂直に、30mmのスプレー距離でスプレーした。スプレーガンの軸方向供給は、5mm/秒であり、回転速度は560rpmであった。粉末の供給は、35バールの圧力下にある粉末容器から、有孔円盤により実施した。粉末供給量は、約100g/分であった。
実施例2の条件下(基材の回転なしで、軸方向での線状の堆積)において、プロセスガス温度を変化させた。以下のプロセスガス温を使用した:800℃、700℃、600℃、500℃及び400℃。全ての温度において、強力に付着している層を堆積することができた。層の空隙率は、800〜600℃のプロセスガス温度で非常に低かった。400から500℃のプロセスガス温度で、直線パターンが観察され、これは、個々の被膜層の間の僅かに弱い結合を示す。直線において、800℃のプロセスガス温度について、98.7%(浮力法)の平均密度が測定された。平均ナノハードネスHIT 0.005/5/1/5は、800℃のプロセスガス温度について、6.3GPa(個々の10測定の平均)であった。粗粒を冷間変形したところ(TEM解析により明示)、少なくとも幾つかは、6までのアスペクト比(800℃のプロセスガス温度について、例として測定)を有していた。
実施例1によって得た粒径分画45μm未満の本発明のCr粉末を、アルコールで清浄にした、直径45mm、長さ165mmの粗面AlMg3パイプ上にスプレーした。コールドガススプレープロセスは、プロセスガス圧34バール、プロセスガス温度800℃の窒素(A型設備)及びプロセスガス圧41.6バール、プロセスガス温度950℃の窒素(B型設備)で実施した。A型設備の場合、プロエスガスをヒーターで500℃に予熱し、スプレーガン中の予熱室でプロセス温度に上昇させた。B型設備の場合、加熱は、全てスプレーガンのヒーターで実行した。スプレーガン中では、粉末の供給も行なった。プロセスガス/粉末混合物をラヴァルノズルを通過させ、30mmのスプレー距離で、基材表面に垂直にスプレーした。スプレーガンの軸方向供給は、5mm/秒であり、回転速度は560rpmであった。粉末供給は、実施例2に従って実施した。
A型設備のプロセスパラメーターでは、10パスで330μmの塗膜を製造することができる。B型設備のプロセスパラメーターでは、10パスで740μmの塗膜(図6参照)を製造することができる。(B型設備でスプレーした)塗膜は、99.2%(浮力法)の平均密度を有していた。粗粒を冷間変形したところ(TEM解析により明示)、少なくとも幾つかは、5.5までのアスペクト比(例としてB型設備について測定)を有していた。
実施例1によって得た粒径分画45〜100μmの本発明の粉末を、実施例2に従って(基材の回転なしに、軸方向に線上に堆積)スプレーした。プロセスガス温度は、800℃、700℃、600℃、500℃及び400℃であった。全ての温度において、強力に付着している層を堆積することができた。プロセスガス温が800℃、700℃及び600℃では、稠密で欠陥のない塗膜を製造することができた。500℃及び400℃では、線状構造が見出された。これは、個々の塗膜層間の幾分弱い結合を示す。線内では、プロセスガス温度800℃について98.5%の平均密度が測定され、プロセスガス温度600℃について97.5%の平均密度が測定された(各場合、浮力法で測定した)。粗粒を冷間変形したところ、少なくとも幾つかは、5.5までのアスペクト比(プロセスガス温度600℃)又は6までのアスペクト比(プロセスガス温度800℃)を有していた。平均ナノハードネスHIT 0.005/5/1/5は、600℃のプロセスガス温度について、6.7GPa(個々の10測定の平均)であった。
1,617gのCr2O3(顔料等級、ランクセス(Lanxess)社バイオキサイド(Bayoxide)CGN−R)を382.8gのカーボンブラックと、拡散ミキサー中で混合した。調製した混合物を10K/分の加熱速度で800℃まで、次いで、2K/分の加熱速度で1,050℃まで加熱した。加熱は、H2の作用下に実施し、H2圧は、CH4分圧が、マススペクトルで測定して、800〜1,050℃の温度範囲で,15ミリバールを超えるように、調整した。全圧は、約1バールであった。次いで、反応混合物を,10K/分の加熱速度で、1,450℃まで加熱した.1,450℃での保持時間は、7時間であった。1,050℃から1,450℃までの加熱及び1,450℃での保持は、露点が−40℃未満の乾燥水素の供給下に行なった。このようにして得られた粉末のCr含有粒子の約50質量%を超える部分が凝結塊の形態であり、約10質量%が凝集塊の形態であった。残りの部分は、ASTM分類による不規則形状を示した。更に、Cr含有粒子の少なくともいくつかは、細孔を有していた。粉末の化学分析から、5,720μg/gの炭素含有量及び420μg/gの酸素含有量が得られた。粉末のXRD分析は、Cr(bcc)相及びCr23C6相のピークのみを示した。これから、炭素含有量に基づいて、90質量%のCr及び10質量%のCr23C6の組成が与えられる。粉末のBET表面積は、0.09m2/gで、レーザー回折により測定した粒径d50は、32.2μmであった。この粉末を実施例2の条件でスプレーした。層厚250μmの稠密で強力に付着している塗膜を堆積することができた。同様の方法で、50質量%Cr及び50質量%Cr23C6の組成の塗膜を製造した。これらの塗膜を、図9及び図10に例として示す(基材は、いずれもAlMg3管)。90質量%Cr−10質量%Cr23C6について、99.0%の平均密度が測定された。50質量%Cr−50質量%Cr23C6について、98.2%の平均密度が測定された(いずれも、浮力法により測定)。Cr含有粗粒を冷間変形したところ、少なくとも幾つかは、5までのアスペクト比(90質量%Cr−10質量%Cr23C6)又は7までのアスペクト比(50質量%Cr−50質量%Cr23C6)を有していた。Cr含有粗粒の平均ナノハードネスHIT 0.005/5/1/5は、50質量%Cr−50質量%Cr23C6について、7.2GPa(個々の10測定の平均)であった。
45μm未満の粒径分画を有する実施例1による本発明の粉末を、レーザー光学測定で粒径d50が26μmの霧状Cu粉末の1質量%、5質量%、10質量%、20質量%及び30質量%と混合して、2つの粉末供給ユニットを用いてスプレーした。基材材料及び配列は、実施例2に対応する。全ての粉末混合物/設備について、欠陥のない強力に付着している厚さが約400〜800μmの塗膜が製造できた。Cr−30質量%Cuの組成/B型設備についての塗膜構造を例示として図11に示す。30質量%Cuについて、99.6%(浮力法)の平均密度が測定された。Cr含有粗粒を冷間変形したところ、少なくとも幾つかは、10までのアスペクト比(30質量%Cu)を有していた。Cr含有粗粒の平均ナノハードネスHIT 0.005/5/1/5は、30質量%Cuについて、5.2GPa(個々の10測定の平均)であった。
実施例1によって得た粒径分画45〜100μmの本発明の粉末を、通常の条件下に、HVOF及びAPSにより、スプレーした。稠密で付着力の強い塗膜が製造された。APS層を例示として図に示す。
実施例1によって得た粒径分画45〜100μmの本発明のCr粉末を、回転電極で撹拌下にワット浴で電気ニッケルメッキした。ニッケル層の厚さは、4μmであった。この粉末を実施例2の条件下に、30mmの直径の粗面化した清浄なX 2 CRMoTi 18−2パイプにスプレーした。250μmの厚さの付着力の強いCr−Ni塗膜が製造された。浮力法で98%の平均密度が測定された。
25質量%Cr、10質量%Al、0.5質量%Y、残部Niの組成を有するMCrAlY粉末が調製された。このために、実施例1によって得た粒径分画45〜100μmの本発明のCr粉末を、粗粒分画20〜45μmのNi粉末、Y2O3粉末(d50=10.6μm)及びAl粉末(d50=10.6μm)と混合した。この粉末を、実施例2の条件下に、30mmの直径の粗面化した清浄なX 2 CRMoTi 18−2パイプにスプレーした。再び、付着力の強い塗膜が製造された。浮力法で98.5%の平均密度が測定された。
実施例1によって得た粒径分画45μm未満の本発明のCr粉末を、フィッシャー法により約1μmの粒径を有するMoS2粉末の1質量%、3質量%及び5質量%と混合し、スプレーした。基材材料及び配列は、実施例2に対応する。コールドガススプレー法を、41.6バール及び950℃で実施した(B型設備)。全ての粉末混合物について、欠陥のない付着力の強い厚さが約300μmの塗膜が製造できた。
実施例1によって得た粒径分画45μm未満の本発明のCr粉末を、フィッシャー法により約0.5μmの粒径を有する黒鉛粉末と混合した。これにより、黒鉛粉末は、クロム粉末の細孔に拡がり、その結果、細孔は、部分的に充填された。粉末を実施例2に従ってスプレーした。再び、厚さ約500μmの欠陥のない付着力の強い塗膜が製造された。
1,627.2gのCr2O3粉末(顔料等級、ランクセス(Lanxess)社バイオキサイド(Bayoxide)CGN−R)、372.8gのカーボンブラック(Cancarb社のThermax Ultra Pure N 908)及びレーザー回折法で測定して0.9μmの粒径分画d50を有する1.2gのY2O3を、1.5リットルのイソプロパノールを添加して、磨砕機中で3時間摺り砕いた。研削ビーズは、安定化Y2O3製であった。ビーズ対粉末比は、6:1であった。このようにして調製されたスラリーを真空中で乾燥し、加熱速度10k/分で800℃まで加熱し、次いで、加熱速度2k/分で1,050℃まで加熱した。加熱は、H2の作用下に実施し、ここで、H2圧は、CH4分圧が、800〜1,050℃の温度範囲で、マススペクトルで測定して15ミリバールを超えるように、調整した。全圧は、約1バールであった。その後、反応混合物を、加熱速度10K/分で、1,450℃まで、加熱した。1,450℃での保持時間は、4.5時間であった。1,050℃から1,450℃への加熱及び1,450℃での保持は、露点が−40℃未満の乾燥水素(圧力約1バール)の供給下に実施した。炉冷は、同様に、露点が−40℃未満のH2下に実施した。次いで、焼結ケーキを粉砕して粉末とした。このようにして調製した粉末は、凝集した多孔性の構造を有していた。1μm未満の平均粒径を有する微細なY2O3粒子が、Cr含有多孔性粒子の表面に検出された。化学分析により、291μg/gのC,1,320μg/gのO及び1,128μg/gのYが得られ、残部はCr及び通常の不純物であった。Y2O3でドープした変種の空隙率を、明細書中に詳細に記載したように、測定フレームとして円及び矩形を用いて、定量的画像分析により測定した。10粒子の空隙率を測定したところ、その値は、61体積%から75体積%の間であった。平均空隙率は、67.1体積%であった。篩分けにより、32μm未満の粗粒径分画及び23〜45μmの粗粒径分画を調製し、実施例2に従って、A型設備でスプレーを実施した。稠密で、付着力の強い、厚さ約400μmの塗膜(図13を参照)が、再び、得られた。
Claims (20)
- Cr含有粒子を形成するCr含有量95質量%超のCr豊富な領域を含有する塗装材料であって、前記Cr含有粒子の少なくとも一部が集塊又は凝集塊の形態で存在し、前記Cr含有粒子が、BET法で測定して、0.05m2/gを超える平均表面積を有することを特徴とする塗装材料。
- 前記Cr含有粒子の少なくとも一部が細孔を有することを特徴とする請求項1に記載の塗装材料。
- 前記Cr豊富な領域が4GPa以下の平均ナノハードネスHIT 0.005/5/1/5を有することを特徴とする請求項1又は2に記載の塗装材料。
- 粉末又は顆粒の形態で存在することを特徴とする請求項1〜3のいずれか1項に記載の塗装材料。
- 前記Cr含有粒子の少なくとも一部が、定量的画像解析法による測定で、10体積%を超える平均空隙率を有することを特徴とする請求項1〜4のいずれか1項に記載の塗装材料。
- 前記Cr含有粒子の表面に、少なくとも一部の領域において、Crよりも低い降伏強度を有する材料が塗布されていることを特徴とする請求項1〜5のいずれか1項に記載の塗装材料。
- 前記Cr含有粒子が、レーザー回折法で測定して、5μm<d50<150μmを満たす平均粒径/顆粒径d50を有することを特徴とする請求項1〜6のいずれか1項に記載の塗装材料。
- 前記塗装材料が硬質材料及び潤滑剤からなる群から選ばれる少なくとも1つの成分を含有することを特徴とする請求項1〜7のいずれか1項に記載の塗装材料。
- 前記塗装材料が少なくとも1つの他の金属を含有するか粉末混合物の構成成分であることを特徴とする請求項1〜8のいずれか1項に記載の塗装材料。
- 前記粉末混合物がMCrAlY合金の組成を有することを特徴とする請求項9に記載の塗装材料。
- Cr含有量が50質量%を超えることを特徴とする請求項1〜9のいずれか1項に記載の塗装材料。
- 酸化クロム及び水酸化クロムからなる群から選ばれる少なくとも1つの化合物を、所望により固体炭素源を添加して、水素及び炭化水素の少なくとも一時的な作用下に、還元する工程を含む請求項1〜11のいずれか1項に記載の塗装材料の製造方法。
- 請求項1〜11のいずれか1項に記載の塗装材料を用いて熱スプレー法により塗膜を製造する塗膜の製造方法。
- 前記塗膜がコールドガススプレー法により製造されることを特徴とする請求項13に記載の方法。
- 少なくとも下記の工程を含有することを特徴とする請求項14に記載の方法:
・10〜100バールの圧力及び室温〜1,400℃までの温度を有するプロセスガスを準備する工程;
・プロセスガスをコンヴァージェント−ダイヴァージェントノズル中で加速する工程;
・塗装材料を、コンヴァージェント−ダイヴァージェントノズルの上流で、中で又は下流で、プロセスガス中に注入する工程;
・塗装材料の衝撃時に、基材上に接着性の塗膜を形成する工程。 - 前記プロセスガスが窒素又は窒素豊富なガスであることを特徴とする請求項15に記載の方法。
- 前記塗膜が高速フレーム溶射法により製造されることを特徴とする請求項13に記載の方法。
- 50質量%を超えるCr含有量、20μmを超える平均膜厚及び少なくとも一部が層表面に平行な方向に伸張されて1.3を超える平均アスペクト比を有するCr含有粗粒を含有する微細構造を有する塗膜。
- 前記層表面に平行な方向に伸張されているCr含有粗粒がコールド変形されたものであることを特徴とする請求項18に記載の塗膜。
- 前記層表面に平行な方向に伸張されているCr含有粗粒が4GPaを超える平均ナノハードネスHIT 0.005/5/1/5を有することを特徴とする請求項18又は19に記載の塗膜。
