実施形態1では、本発明に係る発泡成形品について説明する。実施形態1に示す発泡成形品は、底部と、側面部とを備え、上記底部は、第一のスキン層と、第一の発泡層と、帯状樹脂層と、第二の発泡層と、第二のスキン層とをこの順に有する断面を有し、上記底部の径は、20mm以上であり、上記底部の厚さは、2.0mm以上であり、上記底部と上記側面部との成す角は、40°以上、89°以下であり、上記底部の上記側面部が配置された側と反対側の面から、上記側面部の上端までの長さをA、上記底部の径をBとするとき、下記式(1)を満たす。

実施形態2では、本発明に係る発泡成形品の製造方法について説明する。実施形態2に示す発泡成形品の製造方法は、溶融樹脂を金型内のキャビティに充填する工程と、上記キャビティに充填された上記溶融樹脂が固化し終わる前に、上記金型の一部を移動させて上記キャビティの容積を拡大させる工程(以下、「コアバック工程」ともいう)とを有し、上記キャビティは、発泡成形品の底部を成形する第一領域と、上記発泡成形品の側面部を成形する第二領域とを含み、容積拡大後の上記キャビティにおいて、上記第一領域の径は、20mm以上であり、上記第一領域の厚さは、2.0mm以上であり、上記第一領域と上記第二領域との成す角は、40°以上、89°以下であり、上記第一領域の上記第二領域が配置された側と反対側の面から、上記第二領域の端部までの長さをC、上記第一領域の径をDとするとき、下記式(2)を満たす。

下記表1に示した材料を、下記表1に示した配合比でドライブレンドし、二軸押出機(株式会社日本製鋼所製、「TEX30」)を使って温度設定220℃で混練し、ペレット状の発泡用樹脂組成物を得た。
超臨界流体の充填量(単位:重量%)=[(超臨界流体の流量×超臨界流体の流入時間×換算係数27.8)÷発泡用樹脂組成物の重量]×100 (4)
実施例1と同様の溶融樹脂を用い、以下の実施例及び比較例に係る発泡成形品を作製した。それぞれ、コアバック前のキャビティの形状は下記表2に示した通りであり、コアバック後のキャビティの形状は下記表3に示した通りであり、得られた発泡成形品の形状は、下記表4に示した通りであった。なお、表2と表3におけるコアバック前後の寸法を区別しやすいように、コアバック前の寸法は記号のダッシュを付して表示した。また、コアバック量を表3のようにし、コアバック速度を0.5mm/秒以下の範囲で調整したこと以外は、実施例1と同様にして、超臨界射出成形を行った。
実施例及び比較例の発泡成形品を、それぞれ、底部に対して垂直な面で切断し、底部の断面を観察した。上記断面の観察は、走査型電子顕微鏡(日立ハイテクノロジーズ社製の「S−4800」)を用いた。表4中、「5層」とは、底部の断面がスキン層/発泡層/帯状樹脂層/発泡層/スキン層の5層構造を有する場合であり、「3層」とは、底部の断面がスキン層/発泡層/スキン層の3層構造を有する場合である。底部の断面が5層である場合に、本発明の発泡成形品として適合とした。
実施例及び比較例の発泡成形品を目視にて観察し、底部の中央に膨れが発生していないかを確認した。底部において最も厚い部分と最も薄い部分の厚み差が、0.6mm未満であった場合を○、0.6mm以上、1.0mm未満であった場合を△、1.0mm以上であった場合を×とした。
実施例及び比較例の発泡成形品の片面に、それぞれ、黒体スプレー(タスコジャパン株式会社製、「THI−1B」)を吹き付けた後、黒体スプレーに含まれる溶剤を室内で12時間以上、24時間以下放置することで乾燥させ、黒く着色された測定用試料を作製した。黒く着色した面が上向きとなるように、各測定用試料を100mlの沸騰した熱水中に浮かべ、3分後に各測定用試料の上記黒く着色した面の表面温度を測定した。上記表面温度は、赤外放射温度計(日本アビオニクス株式会社製の「TVS−200」)を用い、放射率を0.94に調整して測定した。表面温度が60℃以下であった場合を◎とし、60℃より高く65℃以下であった場合を○とし、65℃より高かった場合を×とした。
実施例及び比較例の発泡成形品を、それぞれ平面に静置し、1mの高さから、直径15mm、重さ4.5gのガラス玉を落下させた。一個の発泡成形品に対して、ガラス玉を3回落下させ、3回落下させた後の発泡成形品の状態を目視にて観察した。発泡成形品が破損しなかった場合を○とし、発泡成形品が破損した場合を×とした。

Claims (4)
- 底部と、側面部とを備え、
前記底部は、第一のスキン層と、第一の発泡層と、帯状樹脂層と、第二の発泡層と、第二のスキン層とをこの順に有する断面を有し、
前記底部の径は、20mm以上であり、
前記底部の厚さは、2.0mm以上であり、
前記底部と前記側面部との成す角は、40°以上、89°以下であり、
前記底部の前記側面部が配置された側と反対側の面から、前記側面部の上端までの長さをA、前記底部の径をBとするとき、下記式(1)を満たすことを特徴とする発泡成形品。

前記第一領域の前記第二領域が配置された側と反対側の面から、前記第二領域の端部までの長さをC、前記第一領域の径をDとするとき、下記式(2)を満たすことを特徴とする発泡成形品の製造方法。
