Description
a)微粒子湿性炭酸カルシウム含有材料を提供するステップであって、前記材料が
i)湿性炭酸カルシウム含有材料の重量に対して65重量%を超える含水率を有し、および
ii)分散剤を含有しないか、または有効量未満の量の分散剤を含有する、ステップ、
b)ステップa)の湿性炭酸カルシウム含有材料の含水率を低下させることにより、微粒子湿性炭酸カルシウム含有材料中に存在する水溶性物質の一部を除去するステップであって、機械的手段により0℃を超え65℃までの範囲内の温度にて、1つ以上のステップによって、湿性炭酸カルシウム含有材料の重量に対して、少なくとも10%およびいずれの場合においても65重量%未満の低下含水率まで、水分を除去する、ステップ、
c)ステップb)の含水率が低下した湿性炭酸カルシウム含有材料を−100℃から100℃の範囲の温度にて、炭酸カルシウム含有材料の重量に対して1.0重量%以下の最終含水率まで熱濃縮するステップ
を含む方法が提供される。
この反応は温度依存性であるため、ステップb)は、65℃以下の温度にて、好ましくは60℃以下の温度にて行うべきである。上記の方法および化学反応も、得られた炭酸カルシウム材料の多孔率および/または圧縮率に影響を及ぼす。
別途規定しない限り、「乾燥」および「乾燥した」という用語は、120℃において恒量に達するように水の少なくとも一部を除去する方法を示す。さらに、「乾燥」材料は、該乾燥材料の全重量に対して、別途規定しない限り、1.0重量%以下、好ましくは0.5重量%以下、より好ましくは0.2重量%以下、および最も好ましくは0.03から0.07重量%の間であるこれの全含水率によってさらに定義してよい。
方法ステップa)により、微粒子湿性炭酸カルシウム含有材料が提供される。一般に、前記炭酸カルシウム含有材料は、いずれの炭酸カルシウム源でもよく、天然起源または非天然起源でもよい。
方法ステップb)により、ステップa)の湿性炭酸カルシウム含有材料の含水率を低減し、微粒子湿性炭酸カルシウム含有材料中に存在する水溶性物質の一部を除去する。水分は、ステップb)に従って、機械的手段により、0℃から65℃の間の範囲の温度にて、好ましくは0℃を超え60℃までの範囲の温度にて、1つ以上のステップで、湿性炭酸カルシウム含有材料の重量に対して、少なくとも10%、いずれの場合においても65重量%未満の低減含水率まで除去される。上で詳細に述べたように、本発明の方法により、湿性炭酸カルシウム含有材料の重量に対して、少なくとも10%の水分低減が行われることと、加えて、ステップb)の後の低減含水率が65重量%未満であることが必要である。機械的手段による水分低減は、濾過および遠心分離を含む周知の技術によって行ってよい。好適な機械技術は、真空濾過、圧力濾過なども挙げられる。ステップb)に使用され得る対応する機械的手段としては、遠心分離機、濾過装置、回転真空フィルタ、フィルタプレスおよび/またはチューブプレスの1つ以上が挙げられる。
本発明の方法は、乾燥ステップc)をさらに含む。前記乾燥ステップにおいて、ステップb)で得た低減含水率を有する湿性炭酸カルシウム材料を乾燥させて、生成される炭酸カルシウム含有材料を得る。
本発明により、ステップc)で得た炭酸カルシウム含有材料を疎水化剤によって、好ましくは炭素原子6から24個の鎖を有するモノカルボン酸および/またはジカルボン酸の群から選択される疎水化剤によって、より好ましくはステアリン酸、ベヘン酸、パルミチン酸、イソステアリン酸、モンタン酸、カプリル酸、ラウリン酸、ミリスチン酸およびこれらの混合物の群から選択される少なくとも1つの脂肪酸によってならびに最も好ましくはカプリル酸および/またはこれの塩によって処理することがとりわけ好ましい。疎水化剤による処理は、好ましくは、疎水化剤が液体または溶融状態であるように高温にて行い、好ましくは少なくとも50℃、より好ましくは少なくとも75℃、さらに好ましくは50℃から200℃の間、最も好ましくは70℃から170℃間の温度で行う。本発明の方法の幾つかのさらなる実施形態において、処理ステップにおける温度は、疎水性コーティング材料の選択に応じて、70℃から140℃、好ましくは75℃から130℃およびより好ましくは80℃から125℃の範囲に及ぶ。好ましくは疎水化剤は、処理ステップの間に、溶融液体形態である。本発明により、疎水化剤による処理は、上述の高温にて加熱式処理装置で、好ましくは加熱式混合装置で行うことが好ましいことがあり、コーティングまたは処理した炭酸カルシウム含有材料を冷却、好ましくは50℃までの冷却、より好ましくは室温(20℃)以下までの冷却の後に装置から取り出す。驚くべきことに、装置またはミキサー内での冷却後に処理材料を取り出すことにより、水分取込み感受性がさらに改善され得ることが見出されている。
本発明者らは驚くべきことに、本発明の方法により、とりわけ疎水化剤で処理した場合に、従来の方法と比較して低い水分取込みを与える炭酸カルシウム含有材料が得られることを見出した。乾燥炭酸カルシウム含有材料の多孔率および圧縮率も、本発明の方法によって調整または修正できる。

重量中央粒径d50は、本明細書で使用する場合、Micromeritics Instrument Corporation製のSedigraph(商標)5100を使用して得た測定値に基づいて求める。方法および機器は当業者に公知であり、充填剤および顔料の粒径を決定するためによく使用されている。測定は0.1重量%Na4P2O7水溶液中で行う。高速撹拌機および超音波を使用して試料を分散させる。疎水化サンプルを最初に、オーブンで400℃にて5時間加熱して、疎水性コーティング除去する必要がある。
本発明により、鉱物充填剤の比表面積(m2/gで表す。)は、当業者に周知である(吸着ガスとして窒素を使用)BET法を使用して求めた(ISO 9277:1995)。鉱物充填剤の全表面積(m2)は、鉱物充填剤の比表面積(m2/g)と質量(g)との積によって得ることができる。
本発明による材料の水分取込み感受性は、+23℃(±2℃)の温度にて、それぞれ10%および85%相対湿度の雰囲気に2.5時間にわたって暴露した後に、mg水分/gで求められ得る。この目的のために、サンプルを最初に10%相対湿度の雰囲気で2.5時間維持し、次に雰囲気を85%相対湿度に変え、ここでサンプルをさらに2.5時間維持する。次に10%と85%の相対湿度の間での重量増加を使用して、サンプルの水分取込みをmg水分/gで計算する。m2の比表面積で割ったmg/gの水分取込み感受性(BET法)は、サンプルのmg/m2で表した「正規化水分取込み感受性」に相当する。
充填剤の全含水率は、カールフィッシャー電量滴定法に従って、220℃のオーブン内で10分間水分を脱着し、乾燥窒素を使用して充填剤を100ml/分にて10分間、連続的にKF電量計(MettlerオーブンDO 0337と組合せた、Mettler Toledo電量KF滴定装置C30)に通過させて測定する。水を使用する較正曲線を記録する必要があり、サンプルを含まない10分間の窒素流のブランクを考慮に入れる必要がある。
多孔率または細孔容積は、水銀の最大印加圧414MPa(60000psi)を有する、Micromeritics Autopore IV 9500水銀ポロシメータを使用して測定する。各圧で使用する平衡時間は、60秒である。サンプル材料約0.3gを分析用の5cm3チャンバ粉末硬度計内に密閉する。水銀の最大印加圧は、414MPaであり、0.004μmのラプラススロート直径(Laplace throat diameter)と同等であった。ソフトウェアPore−Compを使用して、データを水銀圧縮ペネトロメータ拡張およびサンプル材料圧縮について補正する(Gane、P.A.C.,Kettle、J.P.,Matthews、G.P.and Ridgway、C.J.,“Void Space Structure of Compressible Polymer Spheres and Consolidated Calcium Carbonate Paper−Coating Formulations”,Industrial and Engineering Chemistry Research,35(5),1996,p1753−1764)。サンプルの多孔率を粉末形態で測定し、サンプルは、測定するサンプルの重量に対して1.0重量%以下の含水率を有する。
灰分試験は、対応するポリマー組成物5から30gを570℃で120分間燃焼させることによって行った。
フィルタ圧試験は市販のCollin Pressure Filter Test,Teach−Line FT−E20T−ISで行った。試験方法は、欧州規格EN 13900−5に従って、対応するポリマー組成物それぞれ(最終サンプル200gにつき、有効炭酸カルシウム16g、希釈剤:LLDPE ExxonMobil LL 1001 VX)によって、14μmタイプ30フィルタ(GKD Gebr.Kufferath AG,Duren、ドイツ)を使用して行い、溶融ポンプを使用せず、押出機速度を100rpmに維持し、溶融温度は225から230℃であった(温度設定:190℃/210℃/230℃/230℃/230℃)。
押出シミュレーションを開発して、ポリマー組成物中の鉱物分散を評価した。試験装置および条件は、フィルタ圧値試験と同じである。対応するポリマー組成物それぞれ(最終サンプル400gにつき、有効炭酸カルシウム215g、希釈剤:LLDPE ExxonMobil LL 1001 VX)を、25μmタイプ30フィルタ(GKD Gebr.Kufferath AG,Duren、ドイツ)を使用して測定した。結果は、棒で表し、ポリマー組成物の初期圧から最終溶融圧(純ポリマー材料による5分間のパージ後に測定)を引くことによって計算できる。
評価は、目視フィルムの加工中に目視により、拡大のための補助手段を用いずに行い、「良好」はホール、ピンホールおよびストライプが認められないことを意味する。
通気性フィルムのWVTR値を、ASTM E398に従って、Lyssy L80−5000(PBI−Dansensor A/S、デンマーク)測定装置によって測定した。
AATCC Test Method 127−2013、WSP 80.6およびISO 811と同等である手順に従って、静水圧試験を行った。フィルムサンプル(試験面積=10cm2)を載せて、試験ヘッドリザーバ上にカバーを形成する。このフィルムサンプルに標準水圧を加え、フィルム外面に漏れが生じるまで、またはフィルム破損の結果としてウォーターバーストが生じるまで定速で上昇させた(圧力速度勾配=100ミリバール/分)。水圧を、フィルムサンプルの3つの別個の面積における漏れの第1の形跡にて、またはバーストが生じるときに達した静水圧ヘッド高さとして測定した。ヘッド高さの結果を、試験片に対する水圧のセンチメートルまたはミリバールで記録した。値がより高いと、耐透水性がより高いことを示す。静水圧測定には、TEXTEST FX−3000静水圧ヘッドテスタ(Textest AG、スイス)を使用した。
材料
出発材料としての大理石(「大理石」)
99.6重量%のCaCO3、0.35重量%のシリケートおよび0.05重量%の黄鉄鉱を含む、イタリアのカッラーラ(Carrara)地区の大理石を出発材料として使用した。重量中央粒径d50は、約45μmであった(ふるいにより測定)。BET表面は1.0m2/g未満であった。
以下に記載する試験で使用するような「大理石スラリー」は、いずれの分散剤も存在しない、粉砕容積が4.5m3の撹拌パールミル(二酸化ジルコンから成る1−3mmのパール)内の水道水(20°dH)中で、湿性炭酸カルシウムの重量に対して固体の含水率80重量%にて、上で定義した「大理石」を湿式粉砕することによって製造した。得られた「大理石スラリー」は、1.7μmの重量中央径d50(d98 8.5μm、d80 2.6μm、d20 0.5μm)を有する炭酸カルシウム材料を含有していた。BET表面は3.8m2/gと測定された。粉砕中の温度は、粉砕機の入口での22℃±2℃から、粉砕機の出口の56℃±5℃まで上昇した。粉砕後に得た「大理石スラリー」の最終含水率は、79.6重量%であった。
出発材料
以下に記載する本試験で使用するような「出発材料」は、いずれの分散剤も存在しない、ダイノーミル(0.6−1.0mm Veracビーズ)内で水道水(20°dH)中で、湿性炭酸カルシウムの重量に対して固体の含水率80重量%にて、8.63μmの重量中央径d50を有するカッラーラ大理石を湿式粉砕することによって製造した。得られた「出発材料」は、0.7μmの重量中央径d50、1μm未満のd75径値および7.0m2/gのBET比表面を有する炭酸カルシウム材料を含有していた。
出発材料
以下に記載する本試験で使用するような「出発材料」は、水道水(20°dH)中で、湿性炭酸カルシウムの重量に対して固体の含水率80重量%にて、オメイ(Omey)石灰石を湿式粉砕することによって製造した。得られた「出発材料」は、1.8μmの重量中央径d50および3.1m2/gのBET比表面を有する炭酸カルシウム材料を含有していた。
試験番号1(発明)
湿性炭酸カルシウム材料の重量に対して79.6重量%の含水率を有する「大理石スラリー」を最初に、遠心分離機を用いて50重量%の含水率まで機械的に濃縮した。第2のステップにおいて、機械的に濃縮した湿性炭酸カルシウム材料の含有率を、Niro噴霧乾燥機を用いて、0.11重量%の残留含水率まで熱濃縮した。対応する工程によって、粉末(試験番号1)を得た。
湿性炭酸カルシウム材料の重量に対して79.6重量%の含水率を有する「大理石スラリー」を最初に、遠心分離機を用いて65重量%の含水率まで機械的に調整した。第2のステップにおいて、機械的に濃縮した湿性炭酸カルシウム材料の含有率を、Niro噴霧乾燥機を用いて、0.09重量%残留含水率まで熱濃縮した。対応する工程によって、粉末(試験番号2)を得た。
湿性炭酸カルシウム材料の重量に対して79.6重量%の含水率を有する「大理石スラリー」を、Niro噴霧乾燥機を用いて、0.09重量%の残留含水率まで熱濃縮した。対応する工程によって、粉末(試験番号3)を得た。
疎水化剤による処理前の、試験番号1、試験番号2および試験番号3から得たそれぞれの生成物の全比細孔容積ならびに半値全幅(FWHM)として表した容積限定細孔径多分散性を、下の表1に示す。
湿性炭酸カルシウム材料の重量に対して80重量%の含水率を有する「出発材料」を最初に、(2から2.5バールまで)プレスフィルタ装置を用いて37重量%の含水率まで機械的に濃縮した。第2のステップにおいて、機械的に濃縮した湿性炭酸カルシウム材料の含有率を、160℃の乾燥オーブンを用いて、0.1重量%の残留含水率まで熱乾燥した。得られた乾燥生成物を次に、遠心ミルZM200(シーブ0.2mm台形穴)で脱凝集した。
湿性炭酸カルシウム材料の重量に対して80重量%の含水率を有する「出発材料」を最初に、遠心分離機を用いて50重量%の含水率まで機械的に濃縮した。第2のステップにおいて、機械的に濃縮した湿性炭酸カルシウム材料の含有率を、噴霧乾燥機を用いて、0.1重量%の残留含水率まで熱乾燥した。
材料
乾燥炭酸カルシウム(CC)材料
CC1(比較): 天然粉砕炭酸カルシウム、スイスのオムヤインターナショナルAG(d50:1.7μm;d98:6μm)より市販、粉砕炭酸カルシウムの全重量に対して1重量%のステアリン酸(米国のシグマアルドリッチ、クローダより市販)で表面処理。
CC2(本発明): 試験番号1に従って製造した天然粉砕炭酸カルシウム、処理Bによって表面処理
CC3(比較): 試験番号3に従って製造した天然粉砕炭酸カルシウム、処理Bによって表面処理
CC4(本発明): 試験番号1に従って製造した天然粉砕炭酸カルシウム、表面処理は、粉砕炭酸カルシウムの全重量に対して1重量%のステアリン酸(米国のシグマアルドリッチ、クローダより市販)の、噴霧乾燥粉末(試験番号1)の重量に対して1重量%で行った。
CC6(比較): 試験番号2に従って製造した天然粉砕炭酸カルシウム、処理Cによって表面処理
P1: LLDPE LL 6101XR(MFR:20g/10分(190℃、2.16kg)、密度:0.924g/cm3、技術データシートによる。)、米国のエクソンモービルケミカルより市販。
[実施例1]
インフレーションフィルム用ポリエチレンのマスターバッチの調製
25重量%のLLDPE LL 6101XR(エクソンモービル)および75重量%のCC2またはCC3を含有するマスターバッチをBussニーダー(Buss AG製PR46、スイス)で調製した。調製したマスターバッチの組成および充填剤含有率を下の表4にまとめる。正確な充填剤含有率を灰分によって求めた。さらに、充填剤材料生成物の分散品質を求めるために、フィルタ圧試験および押出シミュレーション試験を行った。
通気性フィルム用ポリオレフィン化合物の調製
45重量%のP2、5重量%のP3および50重量%のCC4またはCC5またはCC6をそれぞれ含有する化合物をBussニーダー(Buss AG製PR46、スイス)で続けて調製した。調製した化合物の組成および充填剤含有率を下の表5にまとめる。正確な充填剤含有率を灰分によって求めた。
通気性フィルムの調製
通気性フィルムを統合MDO−IIユニット(Dr.Collin GmbH、ドイツ)を備えたパイロット押出キャストフィルムラインによって製造し、押出機温度設定は195℃−210℃−230℃−230℃であり、押出機の回転速度はおよそ35rpmであり、実施例3の化合物を使用した。延伸ユニットのローラー速度は130/130%であった。
Claims (24)
- 以下の:
a)微粒子湿性炭酸カルシウム含有材料を提供するステップであって、前記材料が
i)湿性炭酸カルシウム含有材料の重量に対して65重量%を超える含水率を有し、および
ii)分散剤を含有しないか、または有効量未満の量の分散剤を含有する、ステップ、
b)ステップa)の湿性炭酸カルシウム含有材料の含水率を低下させることにより、微粒子湿性炭酸カルシウム含有材料中に存在する水溶性物質の一部を除去するステップであって、機械的手段により0℃を超え65℃までの範囲内の温度にて、1つ以上のステップによって、湿性炭酸カルシウム含有材料の重量に対して、少なくとも10%およびいずれの場合においても65重量%未満の低下含水率まで、水分を除去する、ステップ、
c)ステップb)の含水率が低下した湿性炭酸カルシウム含有材料を−100℃から100℃の範囲の温度にて、炭酸カルシウム含有材料の重量に対して1.0重量%以下の最終含水率まで熱濃縮するステップ
を含む、炭酸カルシウム含有材料を製造する方法。 - ステップa)の湿性炭酸カルシウム含有材料が、湿性炭酸カルシウム含有材料の重量に対して、70重量%を超える含水率を有する、請求項1に記載の方法。
- ステップb)において湿性炭酸カルシウム含有材料の含水率が、湿性炭酸カルシウム含有材料の重量に対して、60重量%未満の低減含水率まで低下する、請求項1または2に記載の方法。
- 湿性炭酸カルシウム含有材料を、ステップc)において、湿性炭酸カルシウム含有材料の重量に対して、0.5重量%以下の最終含水率まで熱濃縮する、請求項1から3のいずれか一項に記載の方法。
- ステップb)において湿性炭酸カルシウム含有材料の含水率が、1つ以上のステップで、少なくとも30%低下する、請求項1から4のいずれか一項に記載の方法。
- ステップb)で得た炭酸カルシウム含有材料を熱乾燥ステップc)の前に脱イオン水で1回以上洗浄する、請求項1から5のいずれか一項に記載の方法。
- ステップc)で得た炭酸カルシウム含有材料を疎水化剤によって処理する、請求項1から6のいずれか一項に記載の方法。
- 疎水化剤による処理を、疎水化剤が液体または溶融状態であるように高温にて行う、請求項7に記載の方法。
- 疎水化剤による処理を、高温にて加熱式処理装置で行い、ならびに処理した炭酸カルシウム含有材料を冷却の後に装置から取り出す、請求項7または8に記載の方法。
- 請求項1から9のいずれか一項に記載の方法によって得られる炭酸カルシウム含有材料。
- 0.8mg/g未満の水分収着感受性を有する、請求項7から9のいずれか一項に記載の方法によって得られる炭酸カルシウム含有材料。
- 0.9から2.0μmの範囲内の重量中央粒径d50値を有する炭酸カルシウム含有微粒子材料であって、前記炭酸カルシウム含有材料が疎水化剤による処理後に0.8mg/g未満の水分収着感受性を有し、前記疎水化剤による処理前に0.84cm3/g未満の全比細孔容積を有する炭酸カルシウム含有微粒子材料。
- 0.9から2.0μmの範囲内の重量中央粒径d50値を有する炭酸カルシウム含有微粒子材料であって、前記炭酸カルシウム含有材料が疎水化剤による処理後に0.8mg/g未満の水分収着感受性を有し、前記疎水化剤による処理前に0.004から2.4μmの細孔径範囲において0.47cm3/g未満の全比細孔容積を有する炭酸カルシウム含有微粒子材料。
- 炭酸カルシウム含有材料が疎水化剤による処理後に、0.6mg/g未満の水分収着感受性を有する、請求項11から13のいずれか一項に記載の炭酸カルシウム含有微粒子材料。
- 炭酸カルシウム含有材料が前記疎水化剤による処理前に0.83cm3/g未満の全比細孔容積を有する、請求項11から14のいずれか一項に記載の炭酸カルシウム含有微粒子材料。
- 炭酸カルシウム含有材料が前記疎水化剤による処理前に0.004から2.4μmの細孔径範囲において0.46cm3/g未満の全比細孔容積を有する、請求項11から14のいずれか一項に記載の炭酸カルシウム含有微粒子材料。
- 炭酸カルシウム含有材料が前記疎水化剤による処理前に0.9μm以上の半値全幅(FWHM)として表される容積限定細孔径多分散性を有する、請求項11から16のいずれか一項に記載の炭酸カルシウム含有微粒子材料。
- 炭酸カルシウム含有材料が1.2から1.9μmの重量中央粒径d50値を有する、請求項10から17のいずれかに記載の炭酸カルシウム含有微粒子材料。
- 炭酸カルシウム含有材料の水分収着感受性を低減するための、請求項7から9のいずれか一項に記載の方法。
- 炭酸カルシウム含有材料の多孔率を低減するための、請求項1から9のいずれか一項に記載の方法。
- 製紙、紙コーティング、農業用途、塗料、接着剤、シーラント、建設用途および/または化粧品用途におけるポリマー組成物中での充填剤としての、請求項10から18のいずれか一項に記載の炭酸カルシウム含有微粒子材料の使用。
- ポリマー製品の製造における充填剤としての、請求項11から18のいずれか一項に記載の炭酸カルシウム含有微粒子材料の使用。
- 請求項11から18のいずれか一項に記載の炭酸カルシウム含有微粒子材料を少なくとも1つのポリマーに添加する、ポリマー製品の製造方法。
- 少なくとも1つの熱可塑性ポリマーがポリオレフィン、ポリアミド、ポリスチレン、ポリアクリレート、ポリビニル、ポリウレタン、ハロゲン含有ポリマー、ポリエステル、ポリカーボネートのホモポリマーおよび/またはコポリマーならびにこれらの混合物から選択される、請求項23に記載の方法。
