Description
基材は、一般的に触媒を調製するために使用されるそれらの材料のいかなるものであってもよく、好ましくはセラミックまたは金属ハニカム構造を含む。通過が、液体流体へそれを通って開放されるように(基材を通るハニカム流として称される)、基材の入口または出口面からのそれを通って延在する細い平行なガス流通路を有するタイプのモノリス基材のようないかなる好適な基材が用いられてもよい。必ずそれらの液体入口からそれらの液体出口への直線路である通過が、触媒材料がウォッシュコートとしてその上にコーティングされる壁により、触媒材料に接触する通過を通ってガスが流動するように画定される。モノリス基材の流体通過は、台形、長方形、正方形、正弦曲線、六角形、楕円形、円形等、任意の好適な横断面の形状およびサイズであり得る、薄壁性チャネルである。かかる構造は、横断面の平方インチ毎に約60から約600またはより多くのガス入口開放(つまり、セル)を収容してもよい。
本発明の、さらなる実施形態は、排気ガス流が、煤、一酸化炭素、および炭化水素を含むディーゼルエンジンにより、排出される排気ガス流を処理する方法を対象とする。方法は、本明細書に記載のように、排気ガス流が触媒物品を通ることを含む。
低表面積アルミナ(約100m2/g未満の表面積を持つ)を、適当な量の水および酢酸に追加し、約44%および3.2未満のpHの固形分を有する溶液を得た。混合物を、次いで、約15〜約25℃の定温で製粉し、約14μmのD90で最終スラリーを得た。水を追加して、約43重量%のスラリー中の最終固形分を達成した。モノリス基材を、乾燥後約1.0g/インチ3の負荷にこのスラリーでコーティングした。コーティングされたモノリスを、約450℃で焼成した。
アルミナの細孔容量の約80%は、Pd溶液で含浸され、約15分間撹拌された。Pd量は、コーティングの後に約40g/フィート3の最終濃度を有するように選ばれた。水酸化バリウム粉末は、含浸されたアルミナ支持体で混合された。水が追加され、細孔容量の残る約20%を満たし、残留粉末が約15分間撹拌された。
約100m2/gから約200m2/gの範囲で表面積を有する多孔性アルミナおよび酢酸は、水と混合され、約3.8〜約4.5のpH、および約200cP以下の粘性により、約40重量%の固形分で溶液を有した。溶液は、約15〜約25℃の定温で製粉され、約20μmのD90への粒径を削減した。
試料は、インジウム、イリジウム、マンガンおよびスズのうちの1つ以上の様々な量で、上記概説に同様に調製された。試料は、実験用リアクタでテストされた。
エンジンテストのための試料は、前の試料に類似して調製された。下塗り層および第1のコートの調製は、上記の説明に従って調製された。これらの試料とともに使用されたモノリスは、概して、直径約5.66インチおよび長さ約3インチのシリンダー状であった。モノリスは、スクエアインチ当たり約400セルのセル密度を有した。各モノリスは、最初に下塗り層で、次いで上に説明したように第1の層でコーティングされた。
試料は、約5重量%のスズまたはマンガンで、上記概説と同様に調製された。表3は、2.0Lエンジン上でテストされた試料を要約する。

更に下塗りウォッシュコート層を備え、該下塗りウォッシュコート層には、白金族金属が、1g/フィート3(35.31g/m3)以上の濃度で意図的に加えられておらず、及び前記下塗りウォッシュコート層は、前記基材と前記第1のウォッシュコート層との間に位置付けられ、及び
