Description
なお、本国際出願は2016年3月24日に出願された日本国特許出願第2016−060430号に基づく優先権を主張しており、その出願の全内容は本明細書中に参照として組み入れられている。
基材10としては、従来のこの種の用途に用いられる種々の素材及び形態のものが使用可能である。例えば、コージェライト、炭化ケイ素(SiC)等のセラミックスまたは合金(ステンレス等)から形成された基材を好適に採用することができる。一例として外形が円筒形状(本実施形態)である基材が例示される。ただし、基材全体の外形については、円筒形に代えて、楕円筒形、多角筒形を採用してもよい。かかる基材10は、排ガス流入側の端部のみが開口した入側セル12と、該入側セル12に隣接し排ガス流出側の端部のみが開口した出側セル14と、入側セル12と出側セル14とを仕切る多孔質の隔壁16とを有している。
入側セル12は、排ガス流入側の端部のみが開口しており、出側セル14は、入側セル12に隣接し排ガス流出側の端部のみが開口している。この実施形態では、入側セル12は、排ガス流出側の端部が封止部12aで目封じされており、出側セル14は、排ガス流入側の端部が封止部14aで目封じされている。入側セル12および出側セル14は、フィルタ100に供給される排ガスの流量や成分を考慮して適当な形状および大きさに設定するとよい。例えば入側セル12および出側セル14の形状は、正方形、平行四辺形、長方形、台形などの矩形、三角形、その他の多角形(例えば、六角形、八角形)、円形など種々の幾何学形状であってよい。また、入側セル12の断面積(基材の長さ方向に直交する断面の面積)と出側セル14の断面積(基材の長さ方向に直交する断面の面積)とは同じであってもよく、異ならせた構造(HAC:High Ash Capacity)であってもよい。
隣接する入側セル12と出側セル14との間には、隔壁16が形成されている。この隔壁16によって入側セル12と出側セル14とが仕切られている。隔壁16は、排ガスが通過可能な多孔質構造である。隔壁16の気孔率としては特に限定されないが、概ね40%〜70%にすることが適当であり、好ましくは55%〜65%である。隔壁16の気孔率が小さすぎると、圧力損失が増大してしまうことがあり、一方、隔壁16の気孔率が大きすぎると、フィルタ100の機械的強度が低下傾向になるため、好ましくない。かかる隔壁16の気孔率は、後述するスラリーを隔壁16の大細孔に優先的に配置する観点からも好適である。また、隔壁16の平均細孔径としては特に限定されないが、PMの捕集効率および圧損上昇抑制等の観点から、概ね5μm〜30μm、好ましくは10μm〜25μmである。かかる隔壁16の平均細孔径は、後述するスラリーを隔壁16の大細孔に優先的に配置する観点からも好適である。隔壁16の厚みとしては特に限定されないが、概ね0.2mm〜1.6mm程度であるとよい。このような隔壁の厚みの範囲内であると、PMの捕集効率を損なうことなく圧損の上昇を抑制する効果が得られる。かかる隔壁16の厚みは、後述するスラリーを隔壁16の大細孔に優先的に配置する観点からも好適である。
この実施形態では、触媒層20は、基材10の排ガス流入側の端部を含む排ガス流通方向における上流側部分に配置された上流側触媒層20Aと、基材10の排ガス流出側の端部を含む排ガス流通方向における下流側部分に配置された下流側触媒層20Bとを備える。
(1)走査型電子顕微鏡(SEM)または透過型電子顕微鏡(TEM)を用いて、隔壁の断面SEM画像または断面TEM画像に含まれる細孔であって触媒層が保持された内部細孔を観察し、画像内で最も大きい細孔径を取れる部位から細孔の分離を始める。
(2)細孔が繋がっている場合は、最大孔径の50%まで径が狭くなったところで細孔を仕切り、一つの細孔として分離する(その際、触媒層は細孔として処理する)。
(3)そして、分離した細孔画像から算出された細孔の面積Xと同一の面積を有する理想円(真円)の直径を細孔の細孔径として算出する。
(4)また、分離した細孔画像から該細孔内に保持された触媒層の面積Yを算出し、該触媒層の面積Yを細孔の面積Xで除した値の百分率(すなわち100×Y/X)を触媒層の充填率(%)として算出する。
(5)上記(1)で分離した細孔に次いで大きな細孔径の細孔を分離する。
その後、分離した細孔の細孔径が5μm以下になるまで(2)〜(5)の処理を繰り返すことで、隔壁内部に設けられた細孔の細孔径および該細孔に保持された触媒層の充填率を求めることができる。そして、各細孔径範囲ごとの触媒層の充填率を算術平均することにより、各細孔径範囲ごとの触媒層の平均充填率を導出することができる。なお、各細孔の細孔径および触媒層の充填率は、所定のプログラムに沿って所定の処理を行うコンピュータによる画像解析ソフトウェアを用いて求めることができる。
触媒層のコート量は、各細孔径範囲における平均充填率A、B、Cおよび隔壁内の形成領域TA、TBが前記関係を満たす限りにおいて特に制限はないが、基材の体積1L当たりについて、概ね300g/L以下、好ましくは250g/L以下、例えば150g/L以下、典型的には100g/L未満である。例えば触媒層のコート量が80g/L以下、典型的には65g/L以下であってもよい。本構成によると、細孔径が大きい大細孔に保持された触媒層の平均充填率を、細孔径が小さい小細孔に保持された触媒層の平均充填率よりも大きくすることで、フィルタ全体での触媒層のコート量を減らしつつ(ひいては圧損の低減や低コスト化を図りつつ)、排ガスの浄化性能を効果的に向上させることができる。したがって、例えば基材の体積1L当たりのコート量が300g/L以下(例えば100g/L未満、典型的には65g/L以下)であるような少量の触媒層であるにもかかわらず、浄化性能に優れた、高性能な(例えば基材を排ガスが通過する際の圧力損失の上昇を招くことがない)排ガス浄化装置を実現することができる。触媒層のコート量の下限は特に限定されないが、浄化性能向上等の観点から、好ましくは30g/L以上、より好ましくは40g/L以上、さらに好ましくは50g/L以上である。
触媒層20は、例えば、SCR(Selective Catalytic Reduction:選択的接触還元)触媒を含む層であり得る。すなわち、フィルタは、SCR触媒を担持することで、排ガス中の窒素酸化物(NOx)を浄化するものとして構成されている。SCR触媒としては特に限定されないが、例えば、β型ゼオライト、SAPO(シリコアルミノホスフェート)系ゼオライトが挙げられる。SAPOとしては、SAPO−5、SAPO−11、SAPO−14、SAPO−17、SAPO−18、SAPO−34、SAPO−39、SAPO−42、SAPO−47等が例示される。SCR触媒は、任意の金属成分を含んでいてもよい。そのような金属成分として、銅(Cu)、鉄(Fe)、ナトリウム(Na)、カリウム(K)、マグネシウム(Mg)、カルシウム(Ca)、コバルト(Co)、ニッケル(Ni)、亜鉛(Zn)、銀(Ag)、鉛(Pb)、バナジウム(V)、クロム(Cr)、モリブデン(Mo)、イットリウム(Y)、セリウム(Ce)、ネオジム(Nd)、タングステン(W)、インジウム(In)、イリジウム(Ir)等が例示される。SAPOに上記金属を含有させることで、NOxをより効率良く浄化できるようになる。触媒層20がSCR触媒を含む場合、アンモニアを生成するための還元剤溶液(例えば尿素水)を供給する還元剤溶液供給手段をパティキュレートフィルタ100よりも排気管の上流側に配置するとよい。
触媒層20は、三元触媒を含む層であり得る。すなわち、触媒層20は、貴金属と、該貴金属を担持する担体とを含んでいてもよい。上記触媒層20に含まれる貴金属は、排ガスに含まれる有害成分に対する触媒機能を有していればよい。貴金属として、例えば、パラジウム(Pd)、ロジウム(Rh)、白金(Pt)、ルテニウム(Ru)、イリジウム(Ir)、オスミウム(Os)等を用いることができる。
上記貴金属は、担体(典型系には粉体状)に担持されている。上記貴金属を担持する担体は、アルミナ(Al2O3)、ジルコニア(ZrO2)、セリア(CeO2)、シリカ(SiO2)、マグネシア(MgO)、酸化チタン(チタニア:TiO2)等の金属酸化物、若しくはこれらの固溶体(例えばセリア−ジルコニア(CeO2−ZrO2)複合酸化物)が挙げられる。中でもアルミナおよび/またはセリア−ジルコニア複合酸化物の使用が好ましい。これらの二種以上を併用してもよい。なお、上記担体には、副成分として他の材料(典型的には無機酸化物)が添加されていてもよい。担体に添加し得る物質としては、ランタン(La)、イットリウム(Y)等の希土類元素、カルシウムなどのアルカリ土類元素、その他遷移金属元素などが用いられ得る。上記の中でも、ランタン、イットリウム等の希土類元素は、触媒機能を阻害せずに高温における比表面積を向上できるため、安定化剤として好適に用いられる。
触媒層20を形成するに際しては、担体に貴金属を担持してなる粉末と、適当な溶媒(例えばイオン交換水)とを含む触媒層形成用スラリーを用意するとよい。
ところで、触媒層の形成は一般に浸漬法を用いて行われる。かかる方法では、上述したようなスラリーに基材を浸漬し、スラリーを基材に浸透させて隔壁の細孔内に流入させた後、基材を取り出してエアブローでスラリーの量を調整し、溶媒を揮発させることによって隔壁の細孔内に触媒層を形成する。かかる方法では、隔壁の細孔のうち排ガスが通過しない閉塞孔にもスラリーが流入するため、排ガスの浄化に寄与しない触媒層が形成されがちであり、浄化性能が低下する場合があり得る。
その製造方法は、排ガス流入側の端部のみが開口した入側セルと、該入側セルに隣接し排ガス流出側の端部のみが開口した出側セルと、前記入側セルと前記出側セルとを仕切る多孔質の隔壁とを有するウォールフロー構造の基材を用意(購入、製造等)すること;
前記基材の端部F(すなわち排ガス流入側もしくは排ガス流出側の端部となる部分)に触媒層形成用スラリーを塗工し、他方の端部R(すなわち基材の排ガス流出側もしくは排ガス流入側の端部となる部分)から吸引すること;および、
前記スラリーを吸引した前記基材を乾燥・焼成すること;
を包含する。
ここで、上記スラリーの吸引工程では、基材の端部Fから端部R側に向かって基材の長さの少なくとも80%までに当たる部分にスラリーがコートされ、かつ、隔壁の表面から該隔壁の厚さの少なくとも90%までの領域にスラリーがコートされるようにスラリーを吸引する。また好ましい一態様では、上記触媒層形成用スラリーは、せん断速度:400s−1のときの粘度η400が50mPa・s以下(例えば15mPa・s以下)となるように設定され得る。
かかる方法により製造されたフィルタは、排ガス浄化装置のパティキュレートフィルタとして好適に使用され得る。
以下、本発明に関する試験例を説明するが、本発明を以下の試験例に示すものに限定することを意図したものではない。
ゼオライト粉末とイオン交換水とを混合して触媒層形成用スラリーS1を調製した。スラリーS1の固形分率は30質量%とした。また、スラリーS1のせん断速度:400s−1のときの粘度η400は15mPa・sであった。次いで、図5に示す吸引コート装置40を用いて、このスラリーS1;600gをSiC基材10(図2および図3に示すウォールフロー型基材:HAC構造)の排ガス流入側の端部となる部分(端部F)に塗工し、他方の端部R(すなわち基材10の排ガス流出側の端部となる部分)から吸引することにより、隔壁16の細孔内にスラリーS1を流入させた(1回目スラリー投入)。その際、基材の端部Fから端部R側に向かって基材の長さの95%までに当たる部分にスラリーS1がコートされ、かつ、隔壁の表面から該隔壁の厚さの100%までの領域にスラリーS1がコートされる(すなわちコート幅95%、コート深さ100%となる)ように吸引条件を設定した(吸引速度20m/s、吸引時間1秒)。乾燥・焼成後、残りのスラリーS1;200gを基材10の排ガス流出側の端部となる部分(端部R)に塗工し、他方の端部F(すなわち基材10の排ガス流入側の端部となる部分)から吸引することにより、隔壁16の細孔内にスラリーを流入させた(2回目スラリー投入)。その際、基材の端部Rから端部F側に向かって基材の長さの30%までに当たる部分にスラリーS1がコートされ、かつ、隔壁の表面から該隔壁の厚さの100%までの領域にスラリーS1がコートされる(すなわちコート幅30%、コート深さ100%となる)ように吸引条件を設定した。そして、乾燥・焼成することにより、隔壁16の細孔内に触媒層20を形成した。基材の体積1L当たりの触媒層のコート量は240g/Lとした。以上のようにして、触媒層20を備えたパティキュレートフィルタを得た。
1回目スラリー投入および2回目スラリー投入において、スラリーが塗工される端部(塗工端部)、スラリーの投入量、コート幅およびコート深さを表1のように変更したこと以外は、実施例1と同じ手順でパティキュレートフィルタを作製した。
浸漬法を用いてパティキュレートフィルタを作製した。具体的には、上記スラリーS1中に基材を浸漬し、スラリーS1を基材に浸透させて隔壁の細孔内に流入させた後、基材を取り出してエアブローでスラリーの量を調整し、溶媒を揮発させることによって隔壁の細孔内に触媒層を形成した。エアブローの風速は20m/s、ブロー時間は1秒とした。基材の体積1L当たりの触媒層のコート量は240g/Lとした。それ以外は実施例1と同じ手順でパティキュレートフィルタを作製した。
1回目スラリー投入および2回目スラリー投入において、スラリーが塗工される端部(塗工端部)、スラリーの投入量、コート幅およびコート深さを表1のように変更したこと以外は、実施例1と同じ手順でパティキュレートフィルタを作製した。
実施例1および比較例1のフィルタについて、隔壁の断面SEM像を撮像し、隔壁の触媒層が保持された内部細孔の細孔径および該細孔に保持された触媒層の充填率を測定した。そして、各細孔径範囲ごとの触媒層の充填率を算術平均することにより、細孔径5μm以上10μm未満の細孔に保持された触媒層の平均充填率Aと、細孔径10μm以上20μm未満の細孔に保持された触媒層の平均充填率Bと、細孔径20μm以上30μm未満の細孔に保持された触媒層の平均充填率Cと、細孔径30μm以上の細孔に保持された触媒層の平均充填率Dとを導出した。結果を表2に示す。また、実施例1の隔壁の断面SEM像を図7、比較例1の隔壁の断面SEM像を図8、比較例2の隔壁の断面SEM像を図9に示す。
実施例1および比較例1のフィルタについて、基材の排ガス流入側の端部から下流側に向かって基材の長さの10%、50%および90%に当たる部分の圧力損失P10、P50、P90を測定し、P10/P50およびP90/P50の比の値を算出した。なお、圧力損失P10、P50、P90は、各基材から前述の方法で切り出した試験片を用いて前述の圧損測定装置により測定した。結果を表3に示す。
実施例1および比較例1のフィルタについて、NOx浄化能を評価した。具体的には、各フィルタをディーゼルエンジンに取り付け、排ガスを流通させ、フィルタの上流側から尿素水を添加し、NOx浄化率を測定した。ここでNOx浄化率(%)は、「(触媒入りガスのNOx濃度(ppm)−触媒出ガスのNOx濃度(ppm))/触媒入りガスのNOx濃度(ppm)」×100により算出した。結果を図10に示す。図10は、各例のNOx浄化率を対比するグラフである。ここでは比較例1のNOx浄化率を100%としたときの相対値で示してある。
各例のフィルタをブロワ式の圧損測定器に設置し、前後の静圧差から圧損を測定した。ここでは空気の流量を6m3/minに設定した。また、同様の試験を触媒層が形成されていないフィルタ基材(参考例)についても行った。結果を表1に示す。表1では参考例の圧力損失を100%としたときの各サンプルの相対値(すなわち基材に対する圧損上昇率(%))で示している。
本例では、上述したフィルタの作製過程において、SiC基材を円筒状のコージェライト製のウォールフロー型基材(直径144mm、全長150mm)に変更するとともに、コート方法、1回目スラリー投入および2回目スラリー投入において、スラリーが塗工される端部(塗工端部)、スラリーの投入量、コート幅およびコート深さを表1のように異ならせてフィルタを作製した。基材の体積1L当たりの触媒層のコート量は240g/Lで一定とした。そして、得られたフィルタの圧力損失を前述した方法で測定した。結果を表4に示す。
本例では、スラリーのコート深さが圧力損失に与える影響を確認するため、以下の試験を行った。すなわち、上述した実施例1のフィルタの作製過程において、1回目スラリー投入および2回目スラリー投入のコート深さを表1のように異ならせてフィルタを作製した。ここでは、スラリーの粘度η400を15mPa・s(実施例1)、25mPa・s(実施例6)、60mPa・s(比較例7)または100mPa・s(比較例8)と異ならせてフィルタを作製した。1回目スラリー投入のコート幅は95%、2回目スラリー投入のコート幅は30%、基材の体積1L当たりの触媒層のコート量は240g/Lで一定とした。結果を表5および図11に示す。図11は、スラリーのコート深さと圧力損失との関係を示すグラフである。
Claims (7)
- 内燃機関の排気通路に配置され、該内燃機関から排出される排ガスを浄化する排ガス浄化装置であって、
排ガス流入側の端部のみが開口した入側セルと、該入側セルに隣接し排ガス流出側の端部のみが開口した出側セルと、前記入側セルと前記出側セルとを仕切る多孔質の隔壁とを有するウォールフロー構造の基材と、
前記隔壁の内部に形成された触媒層と
を備え、
前記触媒層は、前記入側セルまたは前記出側セルに接する前記隔壁の表面から該隔壁の厚さの少なくとも90%までの領域に形成され、且つ、該領域における隔壁の内部細孔の表面に保持されており、
前記隔壁の前記触媒層が保持された内部細孔のうち、細孔径5μm以上10μm未満の細孔に保持された触媒層の平均充填率Aと、細孔径10μm以上20μm未満の細孔に保持された触媒層の平均充填率Bと、細孔径20μm以上30μm未満の細孔に保持された触媒層の平均充填率Cとの関係が、次式:A<B<C;を満足する、排ガス浄化装置。 - 前記基材の排ガス流入側の端部から下流側に向かって前記基材の長さの10%、50%および90%に当たる部分を切り出してガスを流したときの圧力損失をそれぞれP10、P50、P90とした場合に、次式:0.9≦P10/P50≦1.1、0.9≦P90/P50≦1.1;を満足する、請求項1に記載の排ガス浄化装置。
- 前記細孔径20μm以上30μm未満の細孔に保持された触媒層の平均充填率Cが、前記細孔径10μm以上20μm未満の細孔に保持された触媒層の平均充填率Bよりも、5%以上大きい、請求項1または2に記載の排ガス浄化装置。

前記平均充填率Cが、85%≦Cである、請求項1〜4の何れか一つに記載の排ガス浄化装置。 - 前記隔壁の内部細孔のうち細孔径30μm以上の細孔に保持された触媒層の平均充填率Dが、細孔径20μm以上30μm未満の細孔に保持された触媒層の平均充填率Cよりも小さい、請求項1〜5の何れか一つに記載の排ガス浄化装置。
- 前記内燃機関は、ガソリンエンジンである、請求項1〜6の何れか一つに記載の排ガス浄化装置。
