ハニカム基材の上部に、触媒金属含有溶液をシャワーノズルから提供すること、
前記ハニカム基材に前記溶液をコーティングすること、及び
前記溶液でコーティングされたハニカム基材を焼成すること
を含む、排ガス浄化装置の製造方法であって、
前記シャワーノズルは、前記溶液を吐出するための複数の吐出口、及び前記複数の吐出口を囲むガードを有している、排ガス浄化装置の製造方法。

前記ガードが、前記シャワーノズルの吐出口から5mm以上の長さで突出している、態様1に記載の製造方法。
《態様3》
前記ガードと、前記ガードに最も近接している前記吐出口との平均の距離が、1mm以上20mm以下である、態様1又は2に記載の製造方法。
《態様4》
前記吐出口の平均孔径が、0.3mm以上3mm以下である、態様1〜3のいずれか一項に製造方法。
《態様5》
前記シャワーノズルの吐出口が、前記シャワーノズルの面の凸状部分にある、態様1〜4のいずれか一項に記載の製造方法。

前記溶液のせん断速度4s−1での粘度が、1mPa・s以上20000mPa・s以下である、態様1〜5のいずれか一項に記載の製造方法。
《態様7》
前記溶液のシャワーノズルからの提供を行う際に、前記ハニカム基材の上部からの溶液の漏出を防ぐためのガイドを使用することを含む、態様1〜6のいずれか一項に記載の製造方法。
本発明の方法では、触媒金属含有溶液をシャワーノズルからハニカム基材の上部に提供する。このシャワーノズルには、溶液を吐出するための複数の吐出口と、複数の吐出口を囲むガードとが存在している。
本発明の方法で使用される触媒金属含有溶液の粘度は、特に限定されず、排ガス浄化装置の触媒層を形成するためのスラリー、セリア−ジルコニア複合酸化物粒子を構成材料の1種として含むハニカム基材に触媒金属を担持させるための溶液等であれば、特に限定されない。
本発明の方法で使用されるハニカム基材としては、本分野で知られている排ガス浄化装置用のハニカム基材であれば特に限定されない。具体的には、ハニカム基材としては、多数のセルを有するハニカム基材を使用することができ、例えば、コージェライト(2MgO・2Al2O3・5SiO2)、アルミナ、ジルコニア、炭化ケイ素等の耐熱性を有するセラミックス材料や、ステンレス鋼等の金属箔からなるメタル材料を使用することができる。
触媒金属含有溶液を提供する工程は、上述したような本発明の特徴に従って行われるが、本発明の特徴と関係のない部分については、従来技術と同様にしてこの工程を行うことができる。例えば、本発明の方法の特徴と関係のない部分については、特許文献2を参考にすることができる。
ハニカム基材の上部に提供した溶液を、ハニカム基材にコーティングする工程においては、特許文献1及び2に記載のように、ハニカム基材の下部側から吸引を行って、溶液の流下を促進してもよい。しかし、低粘度の触媒金属含有溶液を用いる場合には、吸引を行わなくてもよい。
触媒金属含有溶液でコーティングされた基材の焼成条件は、用いられた触媒金属含有溶液の組成等に依存し、特に限定はされないが、例えば、400〜1000℃程度で、約1〜4時間程度の焼成を行う。焼成前に乾燥を行ってもよく、その条件についても、用いられた触媒金属含有溶液の組成等に依存し、特に限定されないが、例えば、80〜300℃の温度で1〜12時間程度で乾燥を行うことができる。

Claims (7)
- ハニカム基材の上部に、触媒金属含有溶液をシャワーノズルから提供すること、
前記ハニカム基材に前記溶液をコーティングすること、及び
前記溶液でコーティングされた前記ハニカム基材を焼成すること
を含む、排ガス浄化装置の製造方法であって、
前記シャワーノズルは、前記溶液を吐出するための複数の吐出口、及び前記複数の吐出口を囲むガードを有している、排ガス浄化装置の製造方法。 - 前記ガードが、前記シャワーノズルの吐出口から5mm以上の長さで突出している、請求項1に記載の製造方法。
- 前記ガードと、前記ガードに最も近接している前記吐出口との平均の距離が、1mm以上20mm以下である、請求項1又は2に記載の製造方法。
- 前記吐出口の平均孔径が、0.3mm以上3mm以下である、請求項1〜3のいずれか一項に記載の製造方法。
- 前記シャワーノズルの吐出口が、前記シャワーノズルの凸状部分にある、請求項1〜4のいずれか一項に記載の製造方法。
- 前記溶液のせん断速度4s−1での粘度が、1mPa・s以上20000mPa・s以下である、請求項1〜5のいずれか一項に記載の製造方法。
