Description
工程の一実施形態が図1に示されている。図1は、オーバーモールドされた熱可塑性容器20を作るための工程10のステップを示す。最初にオーバーモールドを施すことができる適切なプリフォーム12が提供される。次に、射出成形を使用してオーバーモールド材料14でプリフォーム12がオーバーモールドされ、オーバーモールドされたプリフォーム16が形成される。次にオーバーモールドされたプリフォーム16が、例えば、延伸ブロー成形を使用してブロー成形される。
各種の熱可塑性ポリマーからプリフォームを作ることができる。一実施形態においては、その熱可塑性ポリマーは1つまたは複数のポリエステルを含む。一実施形態においては、その熱可塑性ポリマーはポリプロピレンを含む。好ましい実施形態においては、その熱可塑性ポリマーはポリエチレンテレフタレート共重合体であるか、またはそれを含む。一実施形態においては、そのポリエステルは炭酸飲料または非炭酸飲料および酸素感受性飲料または食品に適している。適切なポリエステルとしては、PET共重合体、ポリエチレンナフタレート(PEN)、ポリエチレンイソフタレート、グリコール変性非晶性PET共重合体(商用的にはPETGとして知られている)、二酸変性非晶性PETなどがある。PET共重合体は多くの容器の用途において使用されているので特に有用である。本明細書で使用されている「PET共重合体」という用語は、エチレングリコールからの繰返し単位を有しているジオール成分、およびテレフタレート酸からの繰返し単位を有している二酸成分を含む組成を示す。望ましくは、いくつかの実施形態においては、PET共重合体は、100モル%二酸成分および100モル%ジオール成分に基づいた、20%未満の二酸成分変性および/または10%未満のジオール成分変性を有するPET共重合体である。そのようなPET共重合体は周知のものである。
好ましい実施形態においては、オーバーモールドのステップは、容器のプリフォームと一緒に、またはその上にエラストマーのオーバーモールド材料を射出成形するステップを含む。エラストマーのオーバーモールド材料の選択は、特定の用途に対して所望の特定の機能性によって変わる。例えば、オーバーモールド材料の組成は、所望のテクスチャまたは手の中での柔らかい感触、ある種のグリップ性、または他の機能性を得るために選択することができる。処理の考慮事項および他のファクタもその選択に影響する。例えば、異なるオーバーモールド材料の密度、延伸倍率、色、コスト、およびリサイクル可能性はそのオーバーモールド容器の究極の使用または設計の制約により異なる可能性がある。
一般に本発明の実施形態はブロー成形で作ることができる。ブロー成形の各種の方法が周知のものである。好ましい実施形態においては、ブロー成形工程は、当業者であれば周知のように、プリフォーム再加熱延伸ブロー成形工程を含む。
オーバーモールドされて、ブロー成形された各種の容器を作ることができる。オーバーモールドされた容器は本質的に任意の食品、飲料、パーソナルケア、または医薬品に対して使用することができる。オーバーモールドされた容器の適切なタイプの代表的な例としては、ボトル、ジャー、ドラム、カラフ(carafe)、清涼飲料容器などがある。
1つの特定の実施形態においては、オーバーモールドされた容器を含む容器詰飲料が提供される。飲料製品は、圧力がかかっているもの(例えば、炭酸ソフト飲料、ビール)または圧力がかかっていないもの(例えば、清水、ジュース、スポーツドリンクなど)があり得る。そのオーバーモールドされた容器は冷たい充填製品または暖かい充填製品で使用することができる。
有利なことに、オーバーモールドされた容器はリサイクルすることができる。好ましい実施形態においては、そのリサイクリング方法はオーバーモールド材料および熱可塑性ポリマー(PET共重合体が好ましい)が、例えば、PETリサイクル工程において周知であるような1つまたは複数の従来の技法を使用して物理的に分離される処理ステップを含む。一実施形態においては、その方法は、容器を複数の破片(フレークと呼ばれることがある)に細断(例えば、粉砕、裁断、切削など)するステップと、次にそのオーバーモールド材料層の破片を容器本体および熱可塑性容器材料の破片から物理的分離法によって分離する工程とを含む。1つの例においては、その物理的分離法は空気分離または浮沈工程を含む。浮沈工程の一実施形態においては、エラストマーオーバーモールド材料の破片が水槽の上面に浮き、一方、熱可塑性ベースポリマー(例えば、PET共重合体)は水槽の底に沈む。
オーバーモールドされた500mlのボトルが次のように製造された。すべての射出成形が1つの研究所規模のArburg1個取り射出成形装置で行われた。最初に、プロフォームが市販のCSD級PET(Invista,Spartanburg,SC)から作られ、それが140℃で真空炉内で一晩乾燥され、50ppm未満の水分レベルにまで乾燥された。16gのPETプリフォームが、270℃の溶融温度において射出成形によって作られた。
例1において記述された工程が繰り返されたが、この例では158〜165℃のバレル温度においてオーバーモールド材料がオーバーモールドされる際にTekbond(商標)6000‐45樹脂(熱可塑性エラストマー)(テクノールアペックス)が使用された。次に、オーバーモールドされたプリフォームは500mlのボトル金型において500mlのボトルにブロー成形された。オーバーモールドに先立って、Tekbond 6000‐45樹脂に赤色または銀色の着色剤を添加することによって、着色されたオーバーモールドされたボトルが作られた。オーバーモールドされたボトルは良好なグリップ性、色、および柔らかい手の感触を示した。
例2において記述されたように作られた容器が、容器内への熱伝達率をその容器がどのように削減することができるかを判定するために試験された。オーバーモールドされた容器およびオーバーモールドされていないPET容器が冷水で満たされ、室温にまで加熱された。温度対時間のプロットを発生するために水温が測定された。図9に示されているように、オーバーモールドされたPET容器はオーバーモールドされていないPET容器より長く低温を保つことができ、良好な断熱性を示した。
例1において作られたオーバーモールドされたボトルが、模擬されたリサイクル工程におけるように破片に切断され、その破片が水に浸された。Affinity PF1140G樹脂の赤色または銀色の破片が水の表面に浮き、PETの透明の破片が水の底に瞬時に落下した。オーバーモールドされた樹脂およびPETの破片は、何の困難もなく水で分離された。この工程は従来のPETリサイクル分離における浮沈工程を模擬した。
例2において作られたオーバーモールドされたボトルが、リサイクル工程におけるように破片に切断され、その破片が水に浸された。Tekbond(商標)6000‐45樹脂の赤色または銀色の破片が水の表面に浮かび、PETの透明な破片が水の底に瞬時に落下した。オーバーモールドされた樹脂およびPETの破片は、何の困難もなしに水で分離された。この工程は、従来のPETリサイクリング分離における浮沈工程を模擬した。
各種の着色剤(黒、黄、および青など)および各種の形状のボトルを使用し、ボトル上のオーバーモールドの被覆の量を変えて、例1および2に記述された一般的な工程が繰り返された。また、いくつかのアクリルオレフィン共重合体エラストマーなど、各種のエラストマーが使用された。
Claims (34)
- オーバーモールドされた容器を作るための方法であって、
容器のためのプリフォームであって、熱可塑性ポリマーを含むプリフォームを提供する工程と、
前記プリフォームの少なくとも一部上にエラストマーのオーバーモールド材料をオーバーモールドし、オーバーモールドされたプリフォームを形成する工程と、
前記オーバーモールドされたプリフォームを延伸ブロー成形し、オーバーモールドされた容器を形成する工程と、を備え、
前記延伸ブロー成形は、前記エラストマーのオーバーモールド材料を、前記容器の外面の少なくとも一部に適合するように延伸し、且つ、分離可能に固定するように機能する、方法。 - 前記オーバーモールド容器が飲料容器である、請求項1に記載の方法。

外面および内部空間を有する容器本体と、
熱可塑性エラストマーを含むオーバーモールド層であって、オーバーモールドされた熱可塑性ポリマープリフォームを延伸ブロー成形することによって前記容器本体の外面の少なくとも一部に適合するように延伸されて分離可能に固定されているオーバーモールド層と、を備えた容器。 - 前記容器本体は、側壁、閉じたベース及び開放端部の口を有するボトルの形状である、請求項13に記載の容器。
- 前記熱可塑性ポリマーが1つまたは複数のポリエステルを含む、請求項13に記載の容器。
- 前記熱可塑性ポリマーがポリエチレンテレフタレート共重合体を含む、請求項13に記載の容器。
- 前記オーバーモールド層が、ポリオレフィンエラストマー、ポリオレフィンプラストマー、変性ポリオレフィンエラストマー、変性ポリオレフィンプラストマー、およびそれらの組合せからなるグループから選択される、請求項13に記載の容器。
- 前記オーバーモールド層が、アクリルオレフィン共重合体エラストマー、ポリエステルエラストマー、およびそれらの組合せからなるグループから選択されるオーバーモールド材料を含む、請求項13に記載の容器。
- 前記オーバーモールド層が、密度が1.00g/cc未満であるオーバーモールド材料を含む、請求項13に記載の容器。
- 前記オーバーモールド層が1つまたは複数の添加剤をさらに含む、請求項13に記載の容器。
- 前記1つまたは複数の添加剤が、着色剤、紫外線遮断剤、潤滑剤、スリップ剤、加工助剤、酸化防止剤、抗菌剤、熱安定剤およびそれらの組合せからなるグループから選択される、請求項20に記載の容器。
- 前記オーバーモールド層が、前記オーバーモールドされた容器の外面の大部分を覆う、請求項13に記載の容器。

- 前記ボトルは、円筒形であると共に、開放端部の口とキャッピングフランジとの間に配置されている外ネジ付きネック仕上げを含む、請求項14に記載の容器。
- 前記オーバーモールド層は、基端部と、キャッピングフランジで終端する当該オーバーモールド層の縁部を有する側壁と、を覆う、請求項24に記載の容器。
- 前記オーバーモールド層が、前記基端部、前記側壁、および前記キャッピングフランジを覆う、請求項24に記載の容器。
- 前記オーバーモールド層の硬度が、ショアD30未満である、請求項13に記載の容器。
- 飲料が前記ボトルの前記内部空間内に配置される、請求項14に記載の容器。

- 前記オーバーモールド層が機械加工により前記熱可塑性ポリマーから分離可能である、請求項29に記載の容器詰飲料。
- オーバーモールドされた容器をリサイクルするための方法であって、
請求項13に記載の容器を複数の破片に細断する工程と、
機械的分離工程を使用して前記オーバーモールド層の破片を前記容器本体の破片から分離する工程と、を含む方法。 - 前記機械的分離工程が、空気分離工程または浮沈分離工程を含む、請求項33に記載の方法。
