Description
本出願は、2007年12月20日出願の、「Abrasive Article Having A Plurarity Of Precisely−Shaped Abrasive Composite Defects」と題する、米国特許仮出願第61/015、363の優先権の恩恵を主張する。
(発明の分野)
本発明は、研磨材物品と、研磨材物品を製造する方法に関する。
本明細書で使用される場合、用語の形「含む(comprise)」、「有する」、及び「含む(include)」は、法律的に同等かつ無制限である。それゆえ、列挙れされている要素、機能、工程又は制限に加えて、列挙されていない付加的な要素、機能、工程又は制限が存在し得る。
図1は研磨材物品を製造するための装置10を図示する。製造用ツール11は2つの主表面と2つの端面を有するベルト形である。前表面13と後表面14を有する支持体12が巻き出し部15から出る。同時に、製造用ツール11が巻き出し部16から出る。製造用ツール11の接触表面17は、被覆部18で研磨材粒子と結合剤前駆体の混合物により被覆される。混合物を加熱して、被覆工程の前に粘度を低下させることができる。被覆部18は、ナイフコーター、ドロップダイコーター、カーテンコーター、真空ダイコーター、又は押し出しダイコーターなどの任意の慣用の被覆手段を含み得る。製造用ツール11の接触表面17を被覆した後で、混合物が支持体12の表表面13を濡らすように、支持体12及び製造用ツール11を合体させる。図1中で混合物を、接触ニップロール20により支持体12と接触させ、また、接触ニップロールにより製造用ツール/混合物/支持体構成体は支持ドラム22に対して押し付ける。次に、充分な線量の照射エネルギーを、照射エネルギー源24により製造用ツール11の後表面25からこの混合物の中に透過させて、結合剤前駆体を少なくとも部分硬化して、成形され、取り扱い可能な構造体26を形成する。次に、製造用ツール11を成形され取り扱い可能な構造体26から分離する。成形され取り扱い可能な構造体26から製造用ツール11を分離することは、ローラー27で行われる。製造用ツール11から成形され取り扱い可能な構造体26をきれいに分離するために、ローラー27を通過した直後の成形され、取り扱い可能な構造体26と製造用ツール11の間の角度αを、一実施形態では、例えば30度を超える、鋭角とする。製造用ツール11は再使用可能であるようにマンドレル28に再巻取りされる。成形され、取り扱い可能な構造体26は、マンドレル30に巻き取られる。
図4を参照すると、研磨材物品100は、それに結合した複数の正確に成形された研磨複合物110を有する前表面130を有する支持体190を有する。前表面130は仮想面内で延びる。図1に示すように、正確に成形された研磨複合物は、それぞれ底部(その再下部は支持体と接触している)近くで隣接する複合物と隣接する。
1)Plasmathermバッチ反応器:これは、反応性イオンエッチング(RIE)用に設定した、66cm(26インチ)下部電力電極と中央ガス排気を設けた商用バッチプラズマシステム(Plasmathermモデル3032)である。このチャンバーを、ドライメカニカルポンプ(EdwardsモデルiQDP80)によりバックアップされたルーツブロワー(EdwardsモデルEH1200)により排気する。5kWの13.56Mhzソリッドステート発生器(RFPPモデルRF50S0)によりRF電力をインピーダンスマッチングネットワークから送達する。このシステムは0.7Pa(5mTorr)の公称のベース圧力を有する。ガスの流量をMKSフローコントローラーにより制御する。堆積用基板を下部の電力電極上に置く。
2)プラズマ処理方法:ポリプロピレン製造用ツール類のシート試料をバッチプラズマ装置の電力電極にテープで貼り付ける。テトラメチルシランと、酸素又は窒素のいずれかのガス混合物によりプラズマ処理を行った。表1にプラズマ処理の条件を示す。いくつかの実施形態では、表に詳しく示すように、プラズマ処理を2つの逐次的な工程で行った。
3)プラズマ処理を完結した後、チャンバーを大気圧に戻し、製造用ツールを電極から取り出した。
正確に成形された研磨複合物の層を有する研磨材物品を立体顕微鏡下で検査した。研磨材物品の少なくとも3つのランダムに選択された領域中の少なくとも100個の個別の正確に成形された研磨複合物と、好ましくは少なくとも200個の正確に成形された研磨複合物を検査した。画像を検査して、正確に成形された研磨複合物のそれぞれに正確に成形された研磨複合物の欠陥が存在するか、存在しないかを求めた。3つの領域のそれぞれに対して、検査された正確に成形された研磨複合物の全数と共に正確に成形された研磨複合物の欠陥の数を数えた。すべての3つの領域で数えた正確に成形された研磨複合物の欠陥の正確に成形された研磨複合物の全数に対するパーセントとして表す(計数した欠陥のある複合物の全数/計数した複合物の全数*100)。
Claims (1)
- 研磨材物品を製造する方法であって、
薄膜をプラズマ堆積することにより、製造用ツールの接触表面中の複数のキャビティを処理して、複数のプラズマ処理したキャビティを形成すること、
前記製造用ツール中の前記複数のプラズマ処理されたキャビティを研磨材スラリーで充填すること、及び
前記複数のキャビティ中に存在する間に、前記研磨材スラリーを少なくとも部分硬化すること、を含み、
前記薄膜が、非晶質の水素化オキシ炭化ケイ素を含む、方法。
