Description
本発明において用いられる熱可塑性樹脂には、オレフィンポリマーおよびエラストマー、ならびに様々なオレフィンポリマーおよび/またはオレフィンエラストマーのブレンドが含まれ得る。いくつかの実施形態において、オレフィン樹脂は半結晶性樹脂である。「半結晶性」という用語は、標準的な示差走査熱量測定(DSC)による評価を受けた時、少なくとも1つの吸熱を有する樹脂であることを認定しようとするものである。半結晶性ポリマーは、走査温度が最後の吸熱極大点を過ぎて増加するにつれて、比較的なだらかな勾配を示すDSC吸熱を示す。これは、鋭い融点であると通常見なされるものを有するポリマーよりむしろ広い融解範囲のポリマーを表す。本開示の分散体に有用ないくつかのポリマーは、単一の融点を有するが、別のポリマーは2つ以上の融点を有する。
本明細書に開示のラミネーション法において使用され得る多孔質基材には、カーペット、人工芝、織布、不織布、連続気泡発泡体、キャンバス、人工皮革、濾過およびルーフィング用途向けの支持された多孔膜、穴のあいたバッキング、および他の多孔基材が含まれ得る。いくつかの実施形態において、多孔質基材には、カーペットまたは人工芝の製造の間のタフト加工処理および他の何らかの中間処理ステップの後で、ラミネートするまたはバッキングにタフトを固定するための本明細書に開示の方法の前の、グレー、タフト加工された基材、またはタフト加工されたバッキングが含まれ得る。

本明細書に開示の実施形態において有用なラミネートフィルムには、前記熱可塑性樹脂から形成された単層フィルム、発泡可能単層フィルム、または単層発泡体が含まれ得る。別の実施形態において、本明細書に開示の実施形態において有用なラミネートフィルムには、多層構造体が含まれ得る。いくつかの実施形態において、多層構造体は2つ以上のフィルム層を含み得る。別の実施形態において、多層構造体は、1つまたは複数のフィルム層、および1つまたは複数の発泡体層を含み得る。別の実施形態では、多層構造体は、1つまたは複数のフィルム層、および1つまたは複数の膨張可能(発泡可能)フィルム層を含み得る。別の実施形態では、多層構造体は、1つまたは複数のフィルム層、発泡体層、および発泡可能層を含み得る。
上記のように、水性分散体が、ラミネートフィルムを付ける前に、結合強さを増すため、また/またはラミネートフィルム層と多孔質基材との相溶性を増すために、多孔質基材上に配置され得る。分散体は基材の全幅に渡って塗布されてもよい、あるいは、パターンとして、または基材の特定の部分に塗布されてもよい。いくつかの実施形態において、分散体は、基材にプレコートされ得る。別の実施形態では、分散体は、前記ラミネーション工程の前にインラインで塗布されてもよい、あるいは、ラミネーションステップの間に(例えば、フィルムと多孔質基材との接触の前に)塗布されてもよい。さらに別の実施形態において、分散体は、ラミネートフィルムに、フィルムの外側層上のコーティングとして、塗布されてもよい。

Claims (19)
- 基材にラミネートするための方法であって、
タフト加工された基材からなる多孔質基材上にポリエチレン系の1つの熱可塑性フィルムを配置する工程であって、前記熱可塑性フィルムが、エチレン系の、ホモポリマー、コポリマー、インターポリマー、あるいはこれらの組合せを含み、1から3g/10分以下のメルトインデックスを有する、工程と、
前記熱可塑性フィルムを加熱軟化させる工程と、
ラミネートされた基材を生成させるために、前記熱可塑性フィルムと前記多孔質基材とを結合させる工程であって、前記ラミネートされた基材の生成は、前記熱可塑性フィルムを前記多孔質基材へ吸引およびロールプレスして、前記タフト上に又は前記タフトの間に浸透させる、前記熱可塑性フィルムと前記多孔質基材とを結合させる工程と、
前記ラミネートされた基材を冷却する工程とを含み、
前記熱可塑性フィルムと前記多孔質基材との間に、接着剤が存在しない、方法。 - 第2基材を前記熱可塑性フィルムに接着する工程をさらに含む、請求項1に記載の方法。
- 前記第2基材が、フィルム、発泡体、変性可能フィルム、および架橋可能発泡体の少なくとも1つを含む、請求項2に記載の方法。
- 前記第2基材が少なくとも1mmの厚さである、請求項2に記載の方法。
- 前記発泡体が、高密度発泡体および多層発泡体の少なくとも1つを含む、請求項3に記載の方法。
- 前記加熱軟化させる工程が、赤外線加熱、マイクロ波加熱、対流加熱、伝導加熱、放射加熱、および高周波加熱の少なくとも1つを含む、請求項1に記載の方法。
- 前記加熱軟化させる工程が、前記配置する工程に先立つ、請求項1に記載の方法。
- 前記冷却する工程が、前記熱可塑性フィルムを、前記タフト加工された基材に吸引する工程を含む、請求項1に記載の方法。
- 前記熱可塑性フィルムが少なくとも2つの層を含む、請求項1に記載の方法。
- 前記少なくとも2つの層が変性可能フィルム層である、請求項9に記載の方法。
- 前記熱可塑性フィルムが変性可能フィルムを含む、請求項1に記載の方法。
- 前記変性可能フィルムが膨張可能フィルムを含み、該方法が膨張可能フィルムを膨張させる工程をさらに含む、請求項11に記載の方法。
- 前記タフト加工された基材がカーペットおよび人工芝の少なくとも1つを含む、請求項1に記載の方法。
- ラミネートされた前記カーペットまたは前記人工芝が、少なくとも2kgのタフトロックを有する、請求項13に記載の方法。
- 前記タフト加工された基材と前記熱可塑性フィルムの間に水性分散体層を付ける工程をさらに含む、請求項1に記載の方法。
- 前記水性分散体層が、
熱可塑性樹脂;および
水
を含み、水性分散体が0.3から0.8ミクロンの体積平均直径粒子サイズを有する、請求項15に記載の方法。 - 前記水性分散体が分散安定剤をさらに含む、請求項16に記載の方法。
- 前記熱可塑性樹脂が、エチレン系のホモポリマー、コポリマー、インターポリマー、またはマルチ−ブロックインターポリマー、プロピレン系のホモポリマー、コポリマー、インターポリマー、またはマルチ−ブロックインターポリマー、あるいはこれらの組合せを含む、請求項16に記載の方法。
- 前記水性分散体が、エチレンビニルアセタートコポリマー、スチレン−ブタジエンコポリマー、およびエポキシ、アクリルポリマー、ウレタンポリマー、またはこれらのモノマーの少なくとも1つをさらに含む、請求項16に記載の方法。
