Description
このことはプレス型超音波溶着機だけでなく、工具ホーンを人が手で持って押し付ける手動型超音波溶着機でも同じで、一台の手動型超音波溶着機には一つの工具ホーンを接続するのが一般的であった。そのため、複数の溶着作業を行うには、複数の手動型超音波溶着機を並べて、複数の工具ホーンを順次持ち替え、その工具ホーンにつながっている手動型超音波溶着機を順次駆動していくことになる。
また本発明は、工具ホーンの加工部で溶着対象物の押圧を開始したときに所定の溶着条件で溶着作業を行い、新たに工具ホーンの加工部が溶着対象物の押圧を開始したときは、次の溶着条件に切り替えて溶着作業するよう構成している。
また本発明は、上記構成に加え、作業終了検出手段を設け、作業終了検出手段が溶着作業全体の終了を検出したときに、実施した溶着作業回数と予め定めた実施予定回数が一致しないときは、警告を発するようにしている。
また本発明は、工具ホーンの加工部で溶着対象物の押圧を開始したときに所定の溶着条件で溶着作業を行い、新たに工具ホーンの加工部が溶着対象物の押圧を開始したときは、次の溶着条件に切り替えて溶着作業するので、押圧動作を繰り返すだけで溶着条件を順次切り替える溶着作業を連続して行うことができる。
また本発明は、作業終了検出手段により溶着作業全体の終了を検出したときに、実施した溶着作業回数と予定していた実施予定回数が不一致の場合に通知することで、作業者に対して溶着作業回数を間違えたことを知らせることが出来る。
本発明の実施の形態1にかかる超音波溶着機である手動型超音波溶着機を図面とともに説明する。図1は、本発明の実施の形態1にかかる超音波溶着機の概略構成を示す外観図である。1は超音波溶着機の本体部であり、超音波電源部、エネルギー制御部、全体制御部などの超音波振動を作り出すための電子制御手段を内蔵している。本体部1からはケーブル2で超音波信号を送り、ケーブル2に接続したコンバータ3で超音波信号を機械的な超音波振動に変換し、コンバータ3に接続した工具ホーン4を超音波振動させるよう構成している。なお、コンバータ3と工具ホーン4の間には、振幅を調整するブースタ等を組み込むことが行われるが、ここでは説明を省略する。
図4に、本発明の実施の形態1にかかる溶着対象物、溶着対象物と工具ホーンの位置関係、溶着工程、そして溶着対象物の溶着後の断面などを示す。図4(a)に溶着対象物を上下に分解して示したとおり、プラスチック板5に設けた2つの棒状突起5a、5bに、不織布6に開けた2つの孔6a、6bをはめ込んで重ねる。工具ホーン4は、図4(b)のように、溶着対象物の上方から下方に1ケ所ずつ押圧して溶着する。
図5は、本発明の実施の形態1にかかる超音波溶着機の主要部をブロック図として示したもので、本体部1と本体部1から出したケーブル2の先にコンバータ3と工具ホーン4を接続している。本体部1の中には、超音波電源部10、エネルギー制御部11、全体制御部12などの超音波振動を作り出すための電源手段と制御手段を持ち、多数の溶着作業を選択して行えるように各種の溶着作業パターンを記憶した溶着パターン記憶部13を全体制御部12に接続している。全体制御部12は超音波溶着機の全体的な制御を行うもので、マン・マシン・インターフェイスである入出力部(I/O部)14と液晶表示装置やブザーなどからなる通知部15に接続している。
また、エネルギー制御部11は、工具ホーン4の溶着対象物に対する押圧力や、供給した電力の積算値などの制御情報をもとに溶着状態の良否を判定する溶着良否判定部16に接続していて、溶着良否判定部16の判定結果に基づいてエネルギー制御部11が超音波電源部10の制御を行うようにしている。
図6に、工具ホーン動作検出手段17として、マイクロスイッチ18を工具ホーン4等と一体的に設けたときの構成図を示す。図6では、振動手段としての工具ホーン4、固定ホーン40、そしてコンバータ3を一体に連結し、コンバータ3の外周にスライド可能なスリーブ19を設けている。スリーブ19は、コンバータ3の外周に沿って軸方向にスライドする。なお、スリーブ19の内側の底部にはストッパ19aを突設してある。スリーブ19は、ストッパ19aの先端がコンバータ3に突き当たるまでスライド動作する。また、スリーブ19の内側にマイクロスイッチ18を一体に固定している。コンバータ3とスリーブ19の間には、バネ20を入れている。
スリーブ19とマイクロスイッチ18とバネ20は、溶着作業を自動的に開始させる、いわゆる「オートトリガー」として機能し、工具ホーン4で溶着対象物をプッシュすると溶着作業を開始する、いわゆる「プッシュスタート」を行う。
なお、バネ20のバネ定数を小さくしておくと、小さい力を加えたときにマイクロスイッチ18がオンし、バネ20のバネ定数を大きくしておくと、大きい力を加えたときにマイクロスイッチ18がオンする。バネ20を交換することで最低押圧力の変更と確保ができる。
そして、作業者が工具ホーン4を上方に持ち上げて溶着対象物から離し、水平方向に工具ホーン4をずらした後、再び溶着対象物を押圧すると、マイクロスイッチ18がオンになり(ステップS3)、次の溶着動作(ステップS4〜ステップS9)を行う。以上の動作を繰り返し、かしめ溶着の動作として溶着パターンAを2回、そしてスポット溶着の動作として溶着パターンBを3回行った後、最終作業の溶着パターンが終了したことを確認すると(ステップS10)、全体制御部12は、通知部15で画面表示やブザー等の音声による通知を行い、超音波電源部10をはじめ全ての機能ブロックの動作を終了する(ステップS12)。なお、本実施の形態1では、溶着パターンA及びBのみを行う
溶着作業としたが、その他の溶着パターンとして、例えば溶着パターンCを有している場合は、溶着パターンCも実行する(ステップS7)
なおステップS9で溶着動作の開始後に供給した振動エネルギー量が所定量に達したか否かを判定するが、振動エネルギー量だけでなく、振動エネルギー量および時間、ピークパワー値についても所定量に達したか否かを判定し、全ての値が満たされたときに、電力供給を停止して振動エネルギー送出を停止するとともに、該当する溶着パターンの溶着作業が良好に行われたことを通知部15で通知する。
以上説明したとおり、本発明の実施の形態1の超音波溶着機によれば、複数の溶着動作の溶着内容と作業順番、繰り返し回数等を予め溶着パターン記憶部13に登録しておき、全体制御部12で読み出して溶着動作を行わせると同時に、各溶着動作の振動エネルギー供給を工具ホーン4で溶着対象物を所定圧力で押圧したときに開始して、所定のエネルギー量に達したときに電力供給を停止し、振動エネルギーの供給を停止している。また、溶着作業ごとに作業良否を判定している。そのため、作業者が工具ホーン4を手に持ったまま、溶着対象物の押圧を順次繰り返せば、複数の溶着作業ごとにそれぞれ必要な量の振動エネルギーを順番に安定的に供給して、溶着作業を行うことができる。各加工部に対応した溶着条件と動作順序をワンセットの溶着パターンとして記憶しておくことで、各加工部に応じた溶着作業を簡単かつ確実に実行することができる。さらに溶着パターンとして同じ動作の繰り返し回数を含めていることで同じ動作が連続するような溶着パターンの情報を簡略化することができる。これらのことから、溶着作業の作業効率を向上させることができるとともに、溶着作業品質を一定に保つことができる。
次に、本発明の超音波溶着機の実施の形態2を説明する。実施の形態2にかかる超音波溶着機の基本的な構成は、実施の形態1と同じであるが、実施の形態1の構成に、作業終了センサ22を追加して全体制御部12に接続している点、全体制御部12で実施した溶着作業回数を計数(カウント)し、作業終了センサ22から信号を得た時点で計数した溶着作業回数と実施を予定していた作業回数を照合し、不一致のときに警告を発するよう構成した点に特徴がある。なお、溶着実施回数が予定回数よりも多くなることもあり得る。その場合も作業終了時に警告することとしている。
また、上記工具ホーン4は、加工部として突起部4aと連続突起部4bを備えた構成であるが、当該工具ホーン4の加工部の構成はこれに限られるものではない。例えば、上記連続突起部4bの外側にさらに環状の連続突起部を形成する等して、加工部を3つ以上備えた構成としてもよい。

- 電力の供給に応じて超音波振動する加工部が形成された工具ホーンと、
前記工具ホーンへ電力を供給する超音波電源部と、
前記超音波電源部から前記工具ホーンへの電力供給を制御するエネルギー制御手段と、
前記工具ホーンによる溶着対象への溶着動作を検出する工具ホーン動作検出手段と、
前記工具ホーンの加工部に対応した、少なくとも溶着条件、動作順序を有した情報からなる溶着パターンを複数記憶する溶着パターン記憶手段と、
前記工具ホーン動作検出手段により溶着動作が検出されるごとに、前記溶着パターン記憶手段から前記動作順序に応じた溶着パターンを選択し、選択した溶着パターンの溶着条件に応じた振動エネルギーを溶着対象物に供給するよう前記エネルギー制御部を制御する全体制御部と、を備えることを特徴とする超音波溶着機。 - 電力の供給に応じて超音波振動する複数の加工部が形成された工具ホーンと、
前記工具ホーンへ電力を供給する超音波電源部と、

- 更に、前記エネルギー制御部に溶着良否判定部を接続し、
前記溶着良否判定部で、前記工具ホーンの加工部が溶着対象物を押圧し始めてから当該溶着対象物に供給した振動エネルギー量が、前記溶着パターンに応じた所定のエネルギー量に達したか否かを判定し、所定のエネルギー量に達したときにときには、前記エネルギー制御部が、当該溶着パターンにおける溶着動作を停止することを特徴とする請求項1又は2に記載の超音波溶着機。 - 更に、前記全体制御部に、溶着作業者に溶着状態を通知する通知部を接続し、
前記エネルギー制御部は、前記工具ホーンの加工部が溶着対象物を押圧し始めてから当該溶着対象物に供給した振動エネルギー量が、前記溶着パターンに応じた所定のエネルギー量を満たして当該溶着作業を終えたときは、前記通知部により溶着状態を通知することを特徴とする請求項5記載の超音波溶着機。 - 更に、前記全体制御部に、溶着作業者に溶着状態を通知する通知部を接続し、
前記エネルギー制御部は、前記工具ホーンの加工部が溶着対象物を押圧し始めてから当該溶着対象物に供給した振動エネルギー量が、前記溶着パターンに応じた所定のエネルギー量を満たさずに当該溶着作業を終えたときは、前記通知部により溶着状態を通知することを特徴とする請求項5記載の超音波溶着機。 - 更に、前記全体制御部に、溶着対象物全体に対する溶着作業を終了させたことを検出する作業終了検出手段を接続し、
前記全体制御部は、溶着作業の実施回数を計数するとともに、前記溶着対象物全体に対する溶着作業の実施予定回数が予め設定されており、前記作業終了検出手段により溶着作業を終了させたことを検出した時に溶着作業の実施回数が前記実施予定回数に一致しないときには、そのことを前記通知部により通知することを特徴とする請求項1から請求項7のいずれかに記載の超音波溶着機。 - 前記溶着パターン記憶手段は、前記溶着パターンの情報として、前記工具ホーンの各加工部に対応した同じ動作の繰り返し回数を含むことを特徴とする請求項1から請求項8のいずれかに記載の超音波溶着機。
