Description
本発明の集光フィルムは、一方の表面に微細な凹凸の繰り返し構造を有し、もう一方の表面が平滑であってもよいし、両面に微細な凹凸の繰り返し構造を有してもよい。また、光はいずれの面から入射してもよい。更に、凹凸形状により集光フィルムに意匠性を持たせてもよい。
階段1段の高さ(D)及び幅(L)は、好ましくは底面部13に向かって非線形に大きくなるように形成されることが好ましい。
本発明の集光フィルムは、凹凸周期(P)が0.1〜500μmであることが好ましく、1〜10μmであることがより好ましい。
本発明の集光フィルムは、階段の1段の高さ(D)が0.01〜100μmであることが好ましく、0.03〜0.3μmであることがより好ましい。
本発明の集光フィルムは、階段の1段の幅(L)が0.01〜100μmであることが好ましく、0.1〜10μmであることがより好ましい。
本発明の集光フィルムは、凹凸幅(W)が0.1〜500μmであることが好ましく、1〜10μmであることがより好ましい。さらに、凹凸周期(P)と凹凸幅(W)の関係がP−W≧0を満たすことが好ましい。
第1の実施形態によれば、2つの階段状の斜面から形成されたものは、1つの階段状の斜面から形成されたものに比べて、1日を通じた集光性において、効率よく集光性に優れた集光フィルムとすることができる。
これらの中でも、錐体としては、光の入射角度によらず高い効率で集光が可能であることから、四角錐であることが好ましい。なお、本実施形態では、錐体が凸状の四角錐である。
第2の実施形態によれば、1日を通じた集光性において効率よく集光が可能な集光フィルムとすることができる。
離散フーリエ変換を用いることにより、演算速度を飛躍的に向上させ、高品質で大面積の計算機ホログラムを計算することが可能であり、計算機ホログラムを集光フィルムに適用することが可能となる。
また、これらの熱可塑性樹脂の他、これら樹脂上に対するコーティング層として後述する硬化性樹脂などの高分子材料や、ゾル・ゲル材料等として用いられる有機・無機のナノ複合材料等も利用することが可能である。
フッ素樹脂は、耐候性、耐熱性、耐水蒸気透過性、透明性等に優れるため、太陽光線等による素材の劣化を防ぎ、長期耐久性を有する集光フィルムとすることができる。また、光透過性にも優れている。

(式中、Z7は水素原子またはフッ素原子、Rf 3はエーテル結合性酸素原子を含んでいてもよいフルオロアルキル基を表す。)
で表される単量体が挙げられ、なかでも、CF2=CFRf 3、CF2=CFORf 3及びCH2=CZ7Rf 3で表される含フッ素ビニルモノマーが好ましく、HFP、CF2=CF−ORf 4(式中、Rf 4は炭素数1〜5のパーフルオロアルキル基を表す。)で表されるパーフルオロ(アルキルビニルエーテル)〔PAVE〕及びRf 3が炭素数1〜8のフルオロアルキル基であるCH2=CZ7Rf 3で表される含フッ素ビニルモノマーがより好ましい。
本明細書において、各樹脂の融点は、DSC装置(セイコー社製)を用い、10℃/分の速度で昇温したときの融解熱曲線における極大値に対応する温度として求めたものであり、MFRは、メルトインデクサー(東洋精機製作所社製)を用い、各温度、5kg荷重下で直径2mm、長さ8mmのノズルから単位時間(10分間)に流出するポリマーの重量(g)を測定したものである。
以下、本発明の集光フィルムに用いることができる有機材料について更に説明する。上記有機材料としては、上記した熱可塑性樹脂等の他、それら樹脂上などへのコーティング層として、硬化性樹脂などの高分子材料や、ゾル・ゲル材料等として利用する有機・無機のナノ複合材料等も用いることも可能である。
熱可塑性樹脂からなる樹脂上などへのコーティング層として用いられる硬化性樹脂は、基材上へのコーティング、または樹脂単体して塗膜を形成する塗料として用いられることが好ましい。すなわち、塗料として用いた場合、硬化性樹脂を基材に塗布し、硬化させた後、基材から剥がしてフィルムとしてもよいし、可能であれば、基材上に配置されたまま集光フィルムに加工してもよい。
以下に、これらの有機材料について説明する。
本発明の集光フィルムを構成する有機材料としては特に限定されないが、耐候性有機材料であることが好ましい。耐候性有機材料としては、上述した熱可塑性樹脂等の他、それら樹脂上などへのコーティング層として、硬化性樹脂などの高分子材料等が挙げられる。耐候性有機材料は、フッ素樹脂からなる有機材料であることが好ましい。フッ素樹脂からなる有機材料としては、上述したフッ素樹脂からなる有機材料等が挙げられるが、例えば、熱可塑性フッ素樹脂からなる有機材料、(I)水酸基および/またはカルボキシル基を有するフルオロオレフィン共重合体、(V)フッ素シリコーン樹脂、(VI)官能基を有していないフッ化ビニリデンの単独重合体もしくは共重合体、及び、(VII)官能基を有しないフッ素樹脂、からなる群より選択される少なくとも1種の化合物からなる有機材料、又は、下記硬化性樹脂組成物(VIII)及び下記硬化性樹脂組成物(IX)からなる群より選択される少なくとも1種の有機材料が好ましい。
上記熱可塑性フッ素樹脂は、耐加水分解の点で好ましい。上記(I)、(V)、(VI)、(VII)、(VIII)、(IX)で示される化合物からなる有機材料又は硬化性樹脂組成物は、耐光性の点で好ましい。上記耐候性有機材料は、溶剤可溶性であることが好ましい。

[式中、dは0または1〜6の整数、eは0または1〜5の整数、fは0または1〜6の整数(ただし、d+e+f≧3であり、dとfとは同時に0にはならない)、Z8は同じかまたは異なりいずれも酸素原子、チッ素原子、フッ素原子および/または塩素原子を含んでいてもよい炭素数1〜5000の1価の有機基または水素原子、Mは少なくとも3価の原子価を有する金属原子、R22は同じかまたは異なりいずれも酸素原子、チッ素原子、フッ素原子および/または塩素原子を含んでいてもよい炭素数1〜1000の1価の有機基、シロキサン残基または水素原子、R23は同じかまたは異なりいずれも酸素原子、チッ素原子、フッ素原子および/または塩素原子を含んでいてもよいキレート化の能力を有する炭素数1〜20の有機基を表す]で示される有機金属化合物、特にR22またはR23の少なくとも1つが含フッ素基である含フッ素有機金属化合物が好ましい。
テトラフルオロエチレン/バーサティック酸ビニル/ヒドロキシブチルビニルエーテル;テトラフルオロエチレン/バーサティック酸ビニル/ヒドロキシエチルビニルエーテル/tert−ブチル安息香酸ビニル;テトラフルオロエチレン/バーサティック酸ビニル/ヒドロキシブチルビニルエーテル/クロトン酸;テトラフルオロエチレン/バーサティック酸ビニル/ヒドロキシエチルビニルエーテル/安息香酸ビニル/クロトン酸があげられる。
上記メタクリレートモノマーまたは水酸基含有メタクリレートモノマーに対応する2−フルオロアクリレート、

さらに、酸性リン酸エステル、酸性リン酸エステルとアミンとの反応物、飽和または不飽和の多価カルボン酸またはその酸無水物、有機チタネート化合物、アミン系化合物、オクチル酸鉛などがあげられる。

また、硬化性樹脂組成物(IX)も硬化性樹脂組成物(VIII)と同様に、先に例示した硬化触媒を用いることが可能である。
上記膜厚は、膜厚計を用いて、集光フィルムの最大厚みを測定したものである。
黄変度ΔYI値は、飽和蒸気加圧試験を105℃、100%RHの雰囲気下で、200時間行った集光フィルムを、色差計によって測定して得られる値である。
上記光学デバイスとしては、例えば、マイクロレンズ、光学素子が挙げられる。本発明の物品として、更に、バイオチップ、反射防止フィルター、触媒担持体等も挙げられる。
なお、「多値階調パターンの反転パターン」とは、多値階調パターンとは凹凸形状が逆のパターンであり、該反転パターンを目的とする有機材料に接触させた場合に、多値階調パターンを形成することができるものである。
更に、本発明の集光フィルムは、入射した光を拡散させることもでき、例えば、LEDテレビなどに用いられるLED光源から出射された光を拡散させる拡散板の代替としても有効である。
なお、本発明の集光フィルムは、計算機ホログラムの結果を制御することにより、太陽光線を面内集光させる他、従来のフレネルレンズやレンチキュラレンズに比べてより均一で無収差であり、かつ高精細な一点集光の機能を発現させることも可能である。
(1)多値階調パターンの計算
ホログラムの干渉縞を計算するために、物体光の回折計算、および参照光の複素振幅を計算し両者を干渉させて、その後 計算機ホログラムの微細な凹凸の回折パターンを作製した。計算機ホログラム多値階調パターンは、その干渉縞を256階調のBMP形式の濃淡で出力し、このデータを基に露光用レジストに厚さ方向に8階調を与え作製した。多値階調パターンは、集光フィルムを構成する有機材料の光線透過率が95%、屈折率が1.40、集光フィルムの膜厚(最大膜厚)を100um、集光フィルムを直径160mmφの円形とする条件で、離散フーリエ変換を用いて計算した。
多値階調パターンを形成する有機材料フィルムとしては、ETFEフィルムを用いた。
ETFEフィルムまたはPCTFE(商品名:ネオフロン ETFEまたはPCTFE、ダイキン工業株式会社製)からなるフッ素樹脂フィルム130を、図13で示すように、フィルムロール131から連続して押し出しながら、インプリント装置133を用いて、多値階調パターンの反転パターンを有する鋳型132をフッ素樹脂フィルム130に接触させて、多値階調パターンをフッ素樹脂フィルム130に転写して、その後、複数のロール134によって、ラミネート加工を行い、切断機135を用いて所望の大きさに切断し、全方位集光が可能な集光フィルムを形成することも可能である。
上述の方法で製造した集光フィルムを、アクリル系粘着剤を使用した高透明性自己粘着フィルム(商品名:高透明性自己粘着フィルム CEF08A07L5 3M社製)、アイオノマー、シリコーン樹脂、熱可塑性樹脂、さらに熱硬化剤を含んだ熱可塑性樹脂(EVA)を用いて接着することで集光素子を形成した。この集光素子を、太陽電池モジュール表面へ全面にわたり敷き詰め、設置することにより、集光性能を有する太陽電池モジュールを製造した。
実施例1におけるナノインプリント装置NANOIMPRINTER NM−0501(明昌機工株式会社製)において、転写基材表面に対して膜厚10μmのUV塗膜層(PAK−01:東洋合成社製)を設け、室温下で金型を基材塗膜層へ1MPaの圧力で1分間押しつけ、同時に2000mJの紫外線光を照射した以外は、同様に多値階調パターンを有する集光フィルムを形成した。
実施例1において使用した太陽電池モジュールと同じ太陽電池モジュールを用意した。集光フィルムが設置されていない点で、実施例1の集光性能を有する太陽電池モジュールと相違する。

Claims (18)
- 有機材料からなる集光フィルムであって、少なくとも一方の表面に微細な凹凸の繰り返し構造を有し、凹凸高さ(H)が0.1〜100μmであり、凹凸周期(P)が0.1〜500μmであり、各凹凸部が階段状の斜面を有し、階段1段の高さ(D)及び幅(L)が凹凸部の底面部に向かって大きくなるように、又は小さくなるように形成されており、階段の1段の高さ(D)が0.01〜100μmであり、階段の1段の幅(L)が0.01〜100μmであり、
前記有機材料は、ポリクロロトリフルオロエチレン、エチレン/テトラフルオロエチレン共重合体、エチレン/クロロトリフルオロエチレン共重合体、クロロトリフルオロエチレン/テトラフルオロエチレン共重合体、テトラフルオロエチレン/ヘキサフルオロプロピレン共重合体、テトラフルオロエチレン/パーフルオロ(アルキルビニルエーテル)共重合体、及び、ポリビニリデンフルオライドからなる群より選択される少なくとも1種のフッ素樹脂である
ことを特徴とする集光フィルム。 - 有機材料からなる集光フィルムであって、少なくとも一方の表面に微細な凹凸の繰り返し構造を有し、凹凸高さ(H)が0.1〜100μmであり、凹凸周期(P)が0.1〜500μmであり、各凹凸部が階段状の斜面を有し、階段1段の高さ(D)及び幅(L)が凹凸部の底面部に向かって大きくなるように、又は小さくなるように形成されており、階段の1段の高さ(D)が0.01〜100μmであり、階段の1段の幅(L)が0.01〜100μmであり、
各凹凸部が略錐体状の凹部又は凸部であることを特徴とする集光フィルム。 - 有機材料からなる集光フィルムであって、少なくとも一方の表面に微細な凹凸の繰り返し構造を有し、凹凸高さ(H)が0.1〜100μmであり、凹凸周期(P)が0.1〜500μmであり、各凹凸部が階段状の斜面を有し、階段1段の高さ(D)及び幅(L)が凹凸部の底面部に向かって大きくなるように、又は小さくなるように形成されており、階段の1段の高さ(D)が0.01〜100μmであり、階段の1段の幅(L)が0.01〜100μmであり、
凹凸の繰り返し構造が略平行に形成された複数の線状の凹部又は凸部により構成されていることを特徴とする集光フィルム。 - 有機材料からなる集光フィルムであって、少なくとも一方の表面に微細な凹凸の繰り返し構造を有し、凹凸高さ(H)が0.1〜100μmであり、凹凸周期(P)が0.1〜500μmであり、各凹凸部が階段状の斜面を有し、階段1段の高さ(D)及び幅(L)が凹凸部の底面部に向かって大きくなるように、又は小さくなるように形成されており、階段の1段の高さ(D)が0.01〜100μmであり、階段の1段の幅(L)が0.01〜100μmであり、
両面に微細な凹凸の繰り返し構造を有することを特徴とする集光フィルム。 - 有機材料は、1.30〜1.65の屈折率を有する請求項1、2、3又は4記載の集光フィルム。
- 透過型である請求項1、2、3、4又は5記載の集光フィルム。
- 一方の表面に微細な凹凸の繰り返し構造を有し、もう一方の表面が平滑である請求項1、2、3、5又は6記載の集光フィルム。
- 有機材料からなる集光フィルムであって、少なくとも一方の表面に微細な凹凸の繰り返し構造を有し、凹凸高さ(H)が0.1〜100μmであり、凹凸周期(P)が0.1〜500μmであり、各凹凸部が階段状の斜面を有し、階段1段の高さ(D)及び幅(L)が凹凸部の底面部に向かって大きくなるように、又は小さくなるように形成されており、階段の1段の高さ(D)が0.01〜100μmであり、階段の1段の幅(L)が0.01〜100μmである集光フィルムを備えることを特徴とする太陽電池モジュール。
- 太陽電池セルと、
前記太陽電池セルが封止された封止材層と、
前記封止材層の片面又は両面に設けられた集光フィルムと、を備え、
前記集光フィルムは、有機材料からなる集光フィルムであって、少なくとも一方の表面に微細な凹凸の繰り返し構造を有し、凹凸高さ(H)が0.1〜100μmであり、凹凸周期(P)が0.1〜500μmであり、各凹凸部が階段状の斜面を有し、階段1段の高さ(D)及び幅(L)が凹凸部の底面部に向かって大きくなるように、又は小さくなるように形成されており、階段の1段の高さ(D)が0.01〜100μmであり、階段の1段の幅(L)が0.01〜100μmである
ことを特徴とする太陽電池モジュール。 - 太陽電池セルと、
前記太陽電池セルが封止された封止材層と、
前記封止材層の片面又は両面に設けられた透光性層とを備え、

前記集光フィルムは、有機材料からなる集光フィルムであって、少なくとも一方の表面に微細な凹凸の繰り返し構造を有し、凹凸高さ(H)が0.1〜100μmであり、凹凸周期(P)が0.1〜500μmであり、各凹凸部が階段状の斜面を有し、階段1段の高さ(D)及び幅(L)が凹凸部の底面部に向かって大きくなるように、又は小さくなるように形成されており、階段の1段の高さ(D)が0.01〜100μmであり、階段の1段の幅(L)が0.01〜100μmである

- 集光フィルムの各凹凸部が略錐体状の凹部又は凸部である請求項8、9、10、11又は12記載の太陽電池モジュール。
- 集光フィルムの凹凸の繰り返し構造が略平行に形成された複数の線状の凹部又は凸部により構成されている請求項8、9、10、11、12又は13記載の太陽電池モジュール。
- 集光フィルムは、透過型である請求項8、9、10、11、12、13又は14記載の太陽電池モジュール。
- 集光フィルムは、一方の表面に微細な凹凸の繰り返し構造を有し、もう一方の表面が平滑である請求項8、9、10、11、12、13、14又は15記載の太陽電池モジュール。
- 集光フィルムは、両面に微細な凹凸の繰り返し構造を有する請求項8、9、10、11、12、13、14又は15記載の太陽電池モジュール。
- 請求項16記載の太陽電池モジュールであって、集光フィルムの平滑な表面が大気に曝されることを特徴とする太陽電池モジュール。
