Description
本出願は、2004年2月17日出願の米国仮特許出願第60/545,049号及び2004年12月17日出願の米国非仮特許出願第11/015360号の恩典を主張する。
発明の分野
本発明は、一般的には、発泡壁を有するポリマー容器に関する。更に詳細には、本発明は、本質的にマイクロセルラフォームからなる容器であって、発泡体のマイクロセルが二酸化炭素のような非反応性ガスを含有する前記容器、及びその製法に関する。
従来技術の多層容器におけるポリマーの種々の層は、一般的には、相互に密接に接触し、それによって、熱エネルギーが容器の壁を通ることが容易になる。このことにより、容器の冷却した内容物を周囲温度に急速に温めることが可能になる。従って、このような容器は、断熱性を容器に与えるために、例えば、発泡ポリスチレンシェルにしばしば包まれる。
二酸化炭素拡散バリヤ特性と断熱性の双方を有する改善された容器を調製することが望ましい。
また、本質的にマイクロセルラ発泡ポリマー、及びマイクロセルラフォームセル内に含有する非反応性ガスからなる容器が本発明によって企図される。
本発明による容器は、炭酸飲料を包装するのに特に有効である。
容器を調製することができる適切なポリマーとしては、ポリエチレンテレフタレート(PET)及び他のポリエステル、ポリプロピレン、アクリロニトリル酸エステル、塩化ビニル、ポリオレフィン、ポリアミド等、並びにそれらの誘導体、ブレンド、及びコポリマーが挙げられるが、必ずしもこれらに限定されない。好ましいポリマーは、PETである。
ポリマー薄片を従来の可塑化スクリュー押出機において融解して、押出機排出時に熱いポリマー溶融物の均一な流れを調製する。典型的には、押出機から排出されるポリマー溶融流の温度は摂氏約225度〜摂氏約325度の範囲にある。ポリマー溶融流の温度が、用いられるポリマー薄片の種類、押出機スクリューに供給されるエネルギー等を含むいくつかの因子によって決定されることは当業者によって理解される。一例として、PETは、従来通り摂氏約260度〜摂氏約290度の温度で押出される。非反応性ガスを押出機ミキシングゾーンに圧力下で注入して、最終的にポリマー材料の中にマイクロセルラボイドとしてガスを閉じ込めさせる。本明細書に用いられる“非反応性ガス”という用語は、ポリマーに対してほとんど不活性であるガスを意味する。好ましい非反応性ガスは、二酸化炭素、窒素、及びアルゴン、並びにこれらのガスの相互との混合物又は他のガスとの混合物を含むものである。
本発明によれば、押出物を射出成形して、非反応性ガスがその壁の中に入り込んだポリマー予備成形物を形成する。ポリマー予備成形物を射出成形するための方法と装置は、従来技術において周知である。
しかしながら、本発明によれば、ポリマー予備成形物は、射出成形され、非反応性ガスを用いて同時に発泡される。ガスは、射出相の間に材料に捕捉される。追加のポリマー材料がパッキング相の間に注入される従来技術の射出成形プロセスに反して、本発明は、最小限のパッキング圧を用いる。ポリマー材料がなお溶融状態にあるので、非反応性ガスの分圧はポリマーからマイクロセルラフォーム構造を形成するガス相へ溶解ガスの放出を可能にするのに充分である。従って、発明の方法によって製造される予備成形物は、パッキングプロセスを使う従来の射出成形操作によって製造されるポリマー予備成形物より質量が少ないが、形態や形状は同じである。
射出成形工程の終了時に、予備成形物は、ポリマー軟化温度の下の温度に冷却される。例えば、PETのための軟化温度は、摂氏約70度である。従って、入り込んだ非反応性ガスは、ポリマー予備成形物の壁内に保持される。この冷却工程は、ポリマーを調整するとともに吹込成形容器の成功した調製に望ましい特性を保存するので、発明の方法に重要である。この冷却工程は、また、押出されたパリソンから直接吹込成形することができないポリエステルのようなポリマーを使う場合に必要である。この冷却工程は、ポリマー形成技術において用いられる従来のあらゆるプロセスによって、例えば、予備成形物の表面の上に冷却ガスの流れを通過させるか又は二次成形型を冷却することによってインモールドの間、予備成形物を冷却することによって達成することができる。
最後に、予備成形物を吹込成形して、非反応性ガスがマイクロセルラフォームセル内に含有する本質的にマイクロセルラ発泡ポリマーからなる容器を調製する。ポリマー予備成形物から容器を吹込成形するための方法及び装置は、周知である。
好ましいガスに加えて、マイクロセルは、マイクロセルラフォーム構造を製造する方法に典型的に用いられる他のガスを含有することができる。好ましくは、非反応性ガスは、非反応性ガスの全質量の少なくとも10質量パーセントの濃度で二酸化炭素を含む。二酸化炭素濃度のこのレベルは、発明の容器内の炭酸飲料から外部雰囲気に二酸化炭素の拡散を遅延させるのに充分な分圧を与える。更に、マイクロセルラフォームは有効な断熱材として作用して、雰囲気から容器内の冷却した炭酸飲料に熱エネルギーが伝導することを遅延させる。
標準手順に従って、KoSa 2201PET樹脂を用いて従来の予備成形物を製造する。パッキング圧は、約375バール約11.0秒間である。冷却時間は、Arburg 420Cで測定されるように約15.0秒である。予備成形物の質量は、約24.1グラムである。冷却後、予備成形物を再加熱し、Sidel SB02/3吹込成形機により許容しうるボトルに成形する。予備成形物が許容できないレベルまで結晶する前に達成することができる予備成形物の表面の最大温度(Sidel SB02/3によって供給される赤外高温計で測定される)は、115℃である。
実施例
同じ樹脂を用い、超臨界非反応性窒素ガスの導入により、本発明に従って予備形成物を製造する。保持圧力を約308バールに下げ、約0.5秒間だけ保持する。冷却時間は、約25.0秒に増加する。予備成形物は、美学的に許容しうるものであり、いかなる物理的欠陥も示さない。予備成形物の質量は、約2l.85グラムである。予備成形物を同一の吹込成形機で再加熱し、吹込成形金型に達する前に吹込成形加熱システムにおいて歪ませずに予備成形物を吹込成形することができる最高温度は、予備成形物上の同じ位置で測定された約104℃である。
上述の説明から、当業者は、本発明の不可欠な特徴を簡単に確認することができ、その真意及び範囲から逸脱することなく、本発明を種々の使用及び条件に適合させるために種々の変更や修正をすることができる。
Claims (9)
- 発泡壁を有する容器の調製方法であって、
非反応性ガスをポリマー材料中に導入しながら、ポリマー材料を金型に射出し、射出成形と発泡とを同時に行い、壁の中に非反応性ガスが入り込んだポリマー予備成形物を形成する工程;
予備成形物をポリマー軟化温度未満の温度に冷却する工程;
予備成形物をポリマー軟化温度を超える温度に再加熱する工程; 及び
予備成形物を吹込成形して、非反応性ガスがマイクロセルラフォームセル内に含有する本質的にマイクロセルラ発泡ポリマーからなる容器を調製する工程
を含む、前記方法。 - ポリマーが、ポリエステル、ポリプロピレン、アクリロニトリル酸エステル、塩化ビニル、ポリオレフィン、ポリアミド、並びにそれらの誘導体、ブレンド、及びコポリマーより選ばれるポリマーを含む、請求項1記載の発泡壁を有する容器の調製方法。
- ポリマーがポリエチレンテレフタレートを含む、請求項1記載の発泡壁を有する容器の調製方法。
- 非反応性ガスが、二酸化炭素、窒素、アルゴン、又はそれらの混合物を含む、請求項1記載の発泡壁を有する容器の調製方法。。
- 非反応性ガスが二酸化炭素を含む、請求項1記載の発泡壁を有する容器の調製方法。
- 非反応性ガスが二酸化炭素を少なくとも10質量%の濃度で含む、請求項1記載の発泡壁を有する容器の調製方法。
- 発泡壁を有する容器の調製方法であって、
二酸化炭素、窒素、アルゴン、又はそれらの混合物を含む非反応性ガスをポリエチレンテレフタレート材料に導入しながら、ポリエチレンテレフタレート材料を金型に射出し、射出成形と発泡とを同時に行い、壁の中に非反応性ガスが入り込んだポリエチレンテレフタレー予備成形物を形成する工程;
予備成形物を摂氏約70度未満の温度に冷却する工程;
予備成形物を摂氏約70度を超える温度に再加熱する工程; 及び
予備成形物を吹込成形して、二酸化炭素、窒素、アルゴン、又はそれらの混合物を含む非反応性ガスがマイクロセルラフォームセル内に含有する本質的にマイクロセルラ発泡ポリマーからなるポリエチレンテレフタレート容器を調製する工程
を含む、前記方法。 - 非反応性ガスが二酸化炭素を含む、請求項7記載の発泡壁を有する容器の調製方法。
- 非反応性ガスが二酸化炭素を少なくとも10質量%の濃度で含む、請求項7記載の発泡壁を有する容器の調製方法。
