に関する。
本実施形態に係る塗工紙に用いられる基紙について、その原料パルプの種類は特に限定されるものではない。該原料パルプとしては、例えば木材パルプ、非木材パルプ、合成パルプ、古紙パルプ等から選択することができ、より具体的には、例えば砕木パルプ(GP)、ストーングランドパルプ(SGP)、リファイナーグランドパルプ(RGP)、加圧式砕木パルプ(PGW)、サーモメカニカルパルプ(TMP)、ケミサーモメカニカルパルプ(CTMP)、ブリーチケミサーモメカニカルパルプ(BCTMP)等の機械パルプ(MP)、化学的機械パルプ(CGP)、半化学的パルプ(SCP)、広葉樹晒クラフトパルプ(LBKP)、針葉樹晒クラフトパルプ(NBKP)等のクラフトパルプ(KP)、ソーダパルプ(AP)、サルファイトパルプ(SP)、溶解パルプ(DP)等の化学的パルプ(CP)、ナイロン、レーヨン、ポリエステル、ポリビニルアルコール(PVA)等を原料とする合成パルプ、脱墨パルプ(DIP)、ウエストパルプ(WP)等の古紙パルプ、かすパルプ(TP)、木綿、アマ、麻、黄麻、マニラ麻、ラミー等を原料とするぼろパルプ、わらパルプ、エスパルトパルプ、バガスパルプ、竹パルプ、ケナフパルプ等の茎稈パルプ、靭皮パルプ等の補助パルプ等のなかから、1種又は2種以上を適宜選択して使用することができる。本発明が主たる対象とする軽量で微塗工紙においては、好ましくは、オンマシン生産における紙質強度確保のために針葉樹材(以下、「N材」ともいう)を、優れた印刷適正を得るために広葉樹材(以下、「L材」ともいう)を、不透明性、嵩高性、剛度を得るために機械パルプを、好適に組み合わせることが必要である。
(合成シリカ)
前記顔料として、例えば湿式分級処理及び/又は粉砕処理され、粒子径が1〜30μmである粒子の割合が80質量%以上であり、かつ粒子径が40μm以上である粒子の割合が0.4質量%以下の合成シリカを主成分として用いることが好ましい。
本実施形態においては、アンダーコート層に含まれる顔料として、前記合成シリカのほかにも、古紙処理工程から排出される脱墨フロスを主原料とし、該主原料に脱水工程、乾燥工程、焼成工程及び粉砕工程を施して得られた再生粒子凝集体であり、その粒子構成成分としてカルシウム、ケイ素及びアルミニウムを含有し、これらカルシウム、ケイ素及びアルミニウムの質量割合(カルシウム:ケイ素:アルミニウム)が、X線マイクロアナライザーを用いた元素分析にて、酸化物換算で30〜82:9〜35:9〜35であり、かつ該粒子構成成分中のカルシウム、ケイ素及びアルミニウムの合計含有割合が、酸化物換算で90質量%以上である再生粒子凝集体を好適に用いることができる。
古紙パルプの製造工程では、安定した品質の古紙パルプを連続的に生産するために、使用する古紙の選定、選別が行われ、一定品質の古紙が使用されるので、存在する無機物の種類やその比率、量が基本的に一定になる。しかも、再生粒子凝集体の製造過程において未燃物の変動要因となるフィルム、シート等のプラスチック類が異物として古紙中に含まれていた場合でも、これらの異物は脱墨フロスを得る脱墨工程に至る前段階で除去することができる。したがって、古紙パルプの製造工程から排出される脱墨フロスを原料とした場合、工場排水工程や製紙原料調整工程等、他の工程で発生するスラッジを原料とした場合と比べ、極めて安定した品質の再生粒子凝集体を製造することができる。
前記脱墨フロスの脱水は、例えばロータリースクリーン等の公知の脱水手段を適宜使用して行うことができる。該ロータリースクリーンにおいて、例えば水分率95〜98質量%に脱水した脱墨フロスは、例えばスクリュープレスにて、さらに水分率40〜70質量%に脱水することが好ましい。このように、脱墨フロスの脱水を多段工程で行って急激な脱水を避けると、無機物の流出を抑制することができ、脱墨フロスのフロックが硬くなりすぎる恐れがない。
脱墨フロスを脱水して得た脱水物は、例えばトラックやベルトコンベア等の搬送手段によって定量供給機まで搬送され、該定量供給機から乾燥手段に供給される。
サイクロン内を底部まで落下した乾燥物は、移送流路を通して、かつこの移送流路の途中に備わる排風ファンで勢いを増して、サイクロン式の第1焼成段階を構成する第1燃焼焼成炉に送られる。該第1燃焼焼成炉では、乾燥物を旋回落下させることで粒子の微細化を抑制し、また、この過程で焼成して未燃率を調整する(第1焼成工程)。
前記焼成後の粒子は、粉砕工程にて適宜必要な粒径に微細粒化することで、顔料として使用可能な再生粒子凝集体とすることができる。
再生粒子凝集体について、さらなる品質の安定化を求める場合には、再生粒子凝集体の粒度を各工程で均一に揃えるための分級を行うことが好ましく、粗大粒子や微小粒子を前工程にフィードバックすることが望ましい。
(澱粉)
アンダーコート層に含まれる接着剤として用いられる澱粉は、例えばカルボキシメチル澱粉(アニオン性)、ヒドロキシアルキル澱粉(ノニオン性)、リン酸澱粉(アニオン性)等の変性澱粉は、紙中に浸透しながら、引張り強度や表面強度を向上させる効果を有するものの、ノニオン性又はアニオン性を示すため、アニオン性を呈するパルプ繊維表面への定着性がわるく、被膜性が低い。したがって、アニオン性を呈するパルプ繊維表面への定着性が高いカチオン性澱粉が多用されている。カチオン性澱粉の場合には、パルプ繊維に対する定着性良く、被膜性に優れ、また表面強度も向上する。
一般に、PVAを単独で基紙表面に塗工した場合には、澱粉を単独で塗工した場合に比べて、ほぼ3倍の表面強度を示し、被膜性に優れる反面、被膜性が高いために、コールドセット型インクのように、用紙中に溶媒が浸透して乾燥する印刷インクの場合、該印刷インクの溶媒の吸収性が悪く、インクのインクセット性が劣る。また、PVAを単独で一定量塗工する場合には、塗工液の粘性が高く、フィルム転写方式では、断紙、抄紙設備の汚れ、粕、紙面の汚れ等の問題が生じるため使用することができない。したがって、本発明では、PVAと前記澱粉とを併用し、印刷時に、インク溶媒の塗工紙中への浸透を適度に促しながら、インク顔料成分を塗工紙表面に留め、被膜性が向上させるとともに、インクセット性の低下も抑制する。
アンダーコート層における前記澱粉と前記PVAとの質量割合(澱粉:PVA)は、固形分比で、10:0.8〜10:2.0、好ましくは10:0.9〜10:1.2である。澱粉に対するPVAの割合が10:2.0を超えると、急激に塗工液粘度が上昇するため、塗工ムラやミストが発生し易く、塗工品質の低下や設備周辺の汚損が生じる。他方、澱粉に対するPVAの割合が10:0.8を下回ると、澱粉とPVAとの相溶性には問題がないものの、基紙表面に塗工した際に、澱粉とPVAとの相乗効果を得難く、用紙中への浸透やムラが生じる。澱粉とPVAとの割合を前記範囲に設定することで、これら澱粉とPVAとの相乗効果が充分に確保され、印刷時に、インクの顔料成分を塗工紙表面に留めることによって高いインク濃度を発現させ、またインク中の溶媒をより早く塗工紙内部に吸収させることによって迅速にインクセット性を発現させることができる。
次に、本実施形態に係る塗工紙の製造方法について、例をあげて以下に説明する。
本実施形態は、運転速度1300m/分以上(例えば、平均運転速度で1600m/分、設計運転速度で1800m/分)の高速で抄紙し、アンダーコート層及び塗工層の塗工、表面仕上げを行うことにより、例えば、基紙坪量が35〜50g/m2、好ましくは35.2〜45.8g/m2であり、製品坪量が40〜64g/m2、好ましくは51.2〜62.8g/m2である塗工紙を製造する方法の一例である。
図1は、本実施形態に用いる塗工紙製造設備の構成例の第1ゾーンを示す概略説明図である。本実施形態においては、それぞれループをなす2枚のワイヤー(第1ワイヤー1及び第2ワイヤー2)間にヘッドボックス3から紙料(ジェット)J(図6参照)を噴出して紙層を形成するギャップフォーマー10で抄紙する抄紙機が設置されている。紙料Jは、ワイヤーパートにおいて、サクション(フォーミング)ロール4Aと対向するロール4Bとの間のワイヤー1、2間に吐出されて紙層が形成され、その紙層はサクションロール4A、ブレード5、サクションクーチロール6、サクションボックス7等を通りながら、例えば原料濃度20質量%程度まで脱水される。
ワイヤーパートでの紙層は、プレスパートに移行され、更に脱水が行われる。
本実施形態におけるプレスパートは、第1プレス21及び第2プレス22のそれぞれがシュープレス21a又はシュープレス22aを有し、オープンドローをなくして断紙を防止するために、紙層をストレートにニップする形態(ストレートスルー型プレス)となっている。また、ダブルフェルトの第1プレス21に対して第2プレス22はボトム側にベルトを採用し、再湿防止による脱水の向上を図っている。紙層坪量が64g/m2以上と高くなり、脱水量が多くなる場合には、ダブルフェルトが望ましい。
図2は、本実施形態に用いる塗工紙製造設備の構成例の第2ゾーンを示す概略説明図である。プレスパートを通った水分率50%程度の湿紙(湿紙層)は、シングルデッキ方式のプレドライヤーパートに移行し、乾燥が図られる。図1及び図2に示すプレドライヤーパートは、ノーオープンドロー形式のシングルデッキドライヤーで、上側が加熱ロール31、下側が真空ロール32とされた、適宜の本数のロール構成である。
図3は、本実施形態に用いる塗工紙製造設備の構成例の第3ゾーンを示す概略説明図である。図3(a)に示すように、プレドライヤーパートにて乾燥された紙匹(乾燥紙層)は、アフタードライヤーパートとの間のフィルム転写(方式)によるアンダーコーター40において、アンダー塗工液が両面に塗工される。
図3(a)に示すシングルデッキ方式のアフタードライヤーパートでは、アンダー塗工液の乾燥が行われる。
その後、コーターパートにて、顔料及び接着剤を主成分とする水性塗工液(上層塗工液)を塗工し、インク受容層を形成する。この場合、1300m/分以上の抄紙速度条件下で、坪量40〜64g/m2において、低塗工量で、しかも高い平滑性及び光沢性を示す高品質の塗工紙が求められるので、後述するように、水性塗工液を輪郭塗工することができるフィルム転写塗工とすることが好ましい。
本実施形態におけるコーターパートにおいては、基紙両面(平坦化処理されたアンダーコート層上)への塗工液(上層塗工液)の塗工を担う工程を有する。すなわち、基紙表面への塗工機61A、ガス式エアードライヤー62、62、カンバスドライヤー63が順に設置されている。望ましくは、塗工機61Aの後段に、幅方向の乾燥ムラを防止するために、幅方向に温度制御可能な赤外線乾燥装置68を設ける。また塗工機61Aの後段に、主に水分率調整のために、幅方向に温度制御可能な赤外線乾燥装置を設けることが望ましい。必要に応じて、ガス式エアードライヤー62、62の後段に赤外線乾燥装置を設けることも可能である。
図4は、本実施形態に用いる塗工紙製造設備の構成例の第4ゾーンを示す概略説明図である。本設備の最後には、熱ソフトカレンダーからなるオンマシンカレンダー70が設置されており、カレンダー処理が行われる。図4(a)に示すオンマシンカレンダー70は、7ニップの1スタック型であり、ロール自重の影響を少なくしたヤヌスタイプの傾斜配置となっている。オンマシンカレンダーは、勿論、オプチロードタイプの垂直配置でもよい。
(1)高速ロール塗工におけるミストの発生原因は、主に次のとおりである。
(a)ロール出口の剥離安定性(紙のバタツキ)によりミストが発生する。
(b)塗工速度が速いほど、ミストが多くなる。
(c)基紙の平滑性が低いほど、ミストの発生が多くなる。
(d)澱粉塗工のない基紙の方が、ミストが多くなる。
(c)及び(d)は、ロール上のカラー塗膜の転写率が低下することにより、(a)の剥離安定性が、ミスト改善に大きな影響を及ぼす。アプリケーターロール出口に、通紙ラインを制御するエアーターンバーを設け、ボトムロールに沿った剥離からトップロールに沿った剥離に変更することで、この剥離安定性(紙のバタツキ)を改善することができる。
本発明にて用いた合成シリカは、エリエール商工(株)の製造プラントを用い、湿式粉砕処理の度合い、分級割合を適宜変更して得られた製品を使用した。
原料として脱墨フロス(古紙パルプを製造する古紙処理工程より得られた脱墨フロス)を用い、以下に示す条件にて脱水工程、乾燥工程及び焼成工程を経て、湿式粉砕処理を施して再生粒子凝集体を得た。

X線マイクロアナライザー(型番:EMAX2770、(株)日立製作所/(株)堀場製作所製)を加速電圧15kVで用い、白黒ポラロイドフィルム(ポラロイド社製、8.5cm×10.8cm)にて、X線マイクロアナライザーディスプレーのX線像を20枚撮影して実測した。
4.7メッシュの篩にて、粒子径が2000μmを超える乾燥物粒子の質量割合を、42メッシュの篩にて、粒子径が355μm未満の乾燥物粒子の質量割合を想定し、質量割合を測定した。
X線マイクロアナライザー(型番:E−MAX・S−2150、(株)日立製作所/(株)堀場製作所製)にて元素分析を行った。
各粒子サンプル10mgをメタノール溶液8mLに添加し、超音波分散機(出力:80W)で3分間分散させた。この溶液をコールターカウンター粒度分布測定装置(TA−II型、COULTER ELECTRONICS社製)にて、50μmのアパチャーを用いて測定した。ただし、50μmのアパチャーで測定不可能なものについては、200μmのアパチャーを使用した。また電解液として、ISOTON II(商品名、COULTER ELECTRONICS社製、0.7%の高純度NaCl水溶液)を用いた。
まず、表1に示す割合の原料パルプをダブルディスクリファイナーで叩解処理して混合し、紙料を調製した。パルプ種について、針葉樹材(N材)と広葉樹材(L材)と機械パルプとの割合を表1に示す。
JIS P 8124:1998「紙及び板紙−坪量測定方法」に記載の方法に準拠して測定した。
JIS P 8220:1998「パルプ−離解方法」に記載の方法に準拠して離解した基紙について、JIS P 8121:1995「パルプのろ水度試験方法」に記載の方法に準拠して測定した。

(ア)オフセット印刷用塗工紙としての印刷光沢度
オフセット輪転機(東芝オフセット輪転機、4色、(株)東芝製)にて、B縦サイズの版とオフセット印刷用インキ(商品名:レオエコーM、東洋インキ製造(株)製)とを用い、印刷速度500rpmで塗工紙の表裏面に印刷し、印刷物を得た。得られた印刷物(4色ベタ重ね印刷部)の表裏面の光沢度を、JIS P 8142に記載の方法に準拠して測定した。
大蔵省式グラビア単色印刷機を用い、印刷速度40m/min、印圧10kgf/cmで塗工紙の表裏面に印刷し、印刷物を得た。得られた印刷物(単色ベタ印刷部)の表裏面の光沢度を、前記JIS P 8142に記載の方法に準拠して測定した。
オフセット輪転機(東芝オフセット輪転機、4色、(株)東芝製)にて、B縦サイズの版とオフセット印刷用インキ(商品名:レオエコーM、東洋インキ製造(株)製)とを用い、印刷速度500rpmで塗工紙の表裏面に印刷し、印刷物を得た。得られた印刷物(4色ベタ重ね印刷部)の表裏面のインク着肉性を目視にて観察し、以下の評価基準に基づいて評価した。
(評価基準)
◎:インク着肉性に非常に優れる。
○:インク着肉性に優れる。
△:インク着肉性にやや問題がある。
×:インク着肉性に問題があり、印刷物として使用に耐えない。
前記(10)(イ)でグラビア単色印刷方式にて得られた印刷物の網点欠落状態について、印刷物の1cm四方を切り抜き、20倍の拡大鏡にて網点の欠落を目視にて観察し、欠落数をカウントした。
アンダーコートパートにおけるフィルム転写塗工時のミスト発生量を、特開平11−333353号公報に記載の実施例1の方法にしたがって測定し、以下の評価基準に基づいて評価した。
(評価基準)
◎:ミスト発生量が非常に少なく、極めて良好である。
○:ミスト発生量が少なく、良好である。
△:ミスト発生量が多く、やや劣る。
×:ミスト発生量が非常に多く、劣る。
アンダーコートパートにおけるフィルム転写塗工時の塗工液の転写性を、塗工アプリケーションへの塗工液供給量と塗工量との関係から測定し、以下の評価基準に基づいて評価した。

◎:転写性が非常に高く、極めて良好である。
○:転写性が高く、良好である。
△:転写性が低く、やや劣る。
×:転写性が非常に低く、劣る。
アンダーコートパートにおいて、フィルム転写ロールコーターのインナーロールとアウターロールとの間でのボイリングの程度を目視にて観察し、以下の評価基準に基づいて評価した。

◎:ボイリングの発生が非常に少なく、極めて良好である。

古紙処理工程から排出される脱墨フロスを主原料とし、該主原料に脱水工程、乾燥工程、焼成工程及び粉砕工程を施して得られた再生粒子凝集体であり、
その粒子構成成分としてカルシウム、ケイ素及びアルミニウムを含有し、これらカルシウム、ケイ素及びアルミニウムの質量割合(カルシウム:ケイ素:アルミニウム)が、X線マイクロアナライザーを用いた元素分析にて、酸化物換算で30〜82:9〜35:9〜35であり、
かつ該粒子構成成分中のカルシウム、ケイ素及びアルミニウムの合計含有割合が、酸化物換算で90質量%以上である再生粒子凝集体
を含有する、請求項1又は2に記載の塗工紙。 - 少なくとも前記アンダーコート層に含まれる顔料として、
古紙処理工程から排出される脱墨フロスを主原料とし、該主原料に脱水工程、乾燥工程、焼成工程及び粉砕工程を施して得られた再生粒子凝集体の表面に、さらにシリカを析出させたシリカ被覆再生粒子凝集体であり、
その粒子構成成分としてカルシウム、ケイ素及びアルミニウムを含有し、これらカルシウム、ケイ素及びアルミニウムの質量割合(カルシウム:ケイ素:アルミニウム)が、X線マイクロアナライザーを用いた元素分析にて、酸化物換算で30〜62:29〜55:9〜35であり、
かつ該粒子構成成分中のカルシウム、ケイ素及びアルミニウムの合計含有割合が、酸化物換算で90質量%以上であるシリカ被覆再生粒子凝集体
を含有する、請求項1又は2に記載の塗工紙。
