【発明の属する技術分野】
本発明は、自動車等の内燃機関における空気と燃料の比率を制御するための酸素センサとその製造方法に関するものである。

【従来の技術】
現在、自動車等の内燃機関においては、排出ガス中の酸素濃度を検出して、その検出値に基づいて内燃機関に供給する空気および燃料供給量を制御することにより、内燃機関からの有害物質、例えばCO、HC、NOxを低減させる方法が採用されている。

このような酸素濃度を検出する酸素センサとして、図3に示すように酸素イオン導電性を有するジルコニアを主分とする固体電解質3に、保護層として作用するセラミック多孔質層15を介して外気と接する測定電極4と、空気導入孔7に面した基準電極5を形成し、さらに固体電解質3の内部にPt等からなる発熱体13を埋設した薄いセラミック絶縁層11からなるヒータ部を一体化した酸素センサ素子が提案されている。

また、図4に示すように、酸素イオン導電性を有するジルコニアを主分とする固体電解質3に白金を主成分とする測定電極4および基準電極5が形成されたセンサ基板2と、発熱部12を有するアルミナからなるヒータ基板10が隙間を介して配置するとともに、該隙間に多孔質セラミック層19が配置されており、このような酸素センサ1においてはヒータの発熱による熱が多孔質セラミック層19を伝わりセンサ基板2が過熱される仕組みとなっている。

この多孔質セラミック層は、センサ基板2とヒータ基板10の隙間にセラミックグリーンシートで挿入するか、またはペーストを充填した後、センサ基板2とヒータ基板10と多孔質セラミック層19とを同時に焼成して作製される(特開平4−329352号)。

【発明が解決しようとする課題】
しかしながら上記酸素センサにおいては、固体電解質3と測定電極4、基準電極5との接合強度を良くするとともに、固体電解質自体の高強度化が望まれている。さらに、固体電解質3をなすセラミックグリーンシートの作製においてセラミックグリーンシートの積層回数の削減またセラミックグリーンシート自体のクラックの削減が望まれている。

また、固体電解質3についてはセラミックグリーンシートの積層を行うが、これまでアクリル、ブチラール等の樹脂を用いセラミックグリーンシートを作製してきたが、固体電解質3として用いるジルコニア原料として共沈原料を用いるため原料粒径が非常に細かく、セラミックグリーンシートを形成する際の乾燥収縮が大きくなるため乾燥時にセラミックグリーンシートにクラックが発生しやすかった。このため、セラミックグリーンシートの厚みを100μm以下でしか作製できず、その厚みを100μm以上にしたときはセラミックグリーンシートにクラックが生じていた。

【課題を解決するための手段】
本発明は、ジルコニア固体電解質の両主面に対向するように電極が形成された酸素センサであって、前記固体電解質を成すジルコニアの結晶粒子の粒径分布が少なくとも2つのピークを有し、第一のピークが0.15〜0.25μmにあり、第二のピークが0.25〜0.35μmにあり、かつ2つのピークの差が0.03〜0.2μmであることを特徴とする。

【発明の実施の形態】
以下、本発明の酸素センサの基本構造の一例を示す分解斜視図を図1に、その斜視図および断面図を図2に示した。

この酸素センサ1は、一般的に理論空撚比センサ(λセンサ)素子と呼ばれるもので、センサ基板2はジルコニアからなる酸素イオン導電性を有する固体電解質3からなり、先端が封止された平板状の中空体であって、空気などの基準ガスと接触する基準電極5が中空体内部に被着形成されている。

また、中空体の外部には基準電極5と対向する位置に、排気ガスなどの被測定ガスと接触する測定電極4が形成されている。なお、基準電極5および測定電極4はいずれも多孔質の白金電極からなる。この場合、排気ガスによる測定電極4の被毒を防止する観点から、測定電極4表面には電極保護層としてセラミック多孔質層15が形成されている。

このセンサ基板2には、図2に示すように発熱体12を埋設したアルミナからなるヒータ基板10が固定されている。

本発明の酸素センサは、セラミックグリーンシートの厚膜化、さらにクラックの発生を抑制するために固体電解質3の材料を、比表面積12〜18m2/gの第一のジルコニア原料20〜80質量%と、比表面積3〜10m2/gの第二のジルコニア原料80〜20質量%とを混合して作製した。原料をこのように調整することにより、100〜200μm厚みのテープを成形した際のテープへのクラックの発生を防止することができた。

比表面積の大きなジルコニア原料は非常に原料の粒径が細かく、この原料を溶媒に分散させるには多くの溶媒を必要とし、セラミックグリーンシートを得るために溶媒を乾燥させるとき、収縮が大きくなりセラミックグリーンシートにクラックが発生しやすくなる。また、乾燥収縮によるクラックの発生は、セラミックグリーンシートの厚みが厚くなればなるほど顕著であった。これに対し、上記のように比表面積が12〜18m2/gのジルコニア原料と3〜10m2/gのジルコニア原料を混合することにより、前記乾燥収縮を小さくすることができ、セラミックグリーンシートへのクラックの発生を防止することができると同時に、従来は50μm程度の厚みのセラミックグリーンシートしか成形できなかったものを200μm程度までクラックの発生なしで成形できるようになった。

また、これにより、従来は酸素センサを構成するひとつの固体電解質層を3〜4層構成にして積層する必要があった(不図示)ものを、2層積層で目標厚みの固体電解質層を加工できるようになった。

そして、こうして作製した本発明の酸素センサ1の固体電解質3の破断面の結晶粒径は、図6に示すように、前記固体電解質3を成すジルコニアの結晶粒子の粒径分布のピークが少なくとも2つ存在し、第一のピークが0.15〜0.25μmにあり、第二のピークが0.25〜0.35μmであり、かつ2つのピークの差が0.03〜0.2μmのように調整することにより、固体電解質3の三点曲げ強度を向上させることができた。

本発明で用いたジルコニア原料は、一般のセラミックスに比較して原料の比表面積が非常に大きいので焼成時に緻密化し難く、ジルコニアの表面から焼結が進むと結晶粒界に気泡が残留しやすい傾向があり、この気泡がジルコニアからなる固体電解質3の磁器強度を低下させる原因となっていた。これに対し、本発明のようにジルコニア原料の粒径を粒度配合することにより、結晶粒子間に気泡が残留し難くなったものと推定している。

ここで、固体電解質3の結晶粒径の測定方法について説明する。まず、固体電解質3を破断しその断面について20000倍の電子顕微鏡(SEM)写真を撮影し、この電子顕微鏡写真を画像解析することによりジルコニアの結晶粒径分布を測定した。結晶粒径の評価は、結晶粒径を円相当径に換算して計算上0.001μm単位で評価し、データ数が1000個を越えるまで集計した。また、データ処理する上での粒径のピッチ(間隔)は、0.01〜0.04μmとすることが好ましい。0.01μmより小さなピッチで整理すると、結晶粒径分布のバラツキが大きくなり分布を確認できなくなるので好ましくない。また、0.04μmを越えるピッチでデータをまとめると、結晶粒径分布が大まかになり、原料粒径の異なるジルコニア原料を用いた粒径分布を分離して確認できなくなる場合がある。

また、本発明の酸素センサは図3,4に示すような構造のものでもよく、あるいは図5に示す空燃比センサ1を用いることもできる。この空燃比センサ1は、平板状の固体電解質3に排気ガスを取り込みための拡散孔20と呼ばれる小さな孔が開けられており、その両面に測定電極4と基準電極5とからなる一対の白金電極が形成されると同時に、固体電解質3で空間部16が形成されたポンピングセルが形成されている。また、上記の空間部16を挟んで形成されている固体電解質3の両面にセンシングセルと呼ばれる一対の測定電極4と基準電極5が形成された構造を有する。この時、基準電極は空気導入孔を通して大気と接触される。上述の空間部は、セルの強度を持たせるため多孔質のセラミックを充填することもできる。

一方、酸素センサ1のヒータ基板10は、上記のセンサ基板2と同じ平板形状を有し、アルミナを主成分とするセラミック絶縁体11中にW、Mo、Re等からなる発熱体12が埋設されている。本発明においては、センサ基板2を効率良く過熱するために、発熱体12からセンサ基板2に接するヒータ基板10表面までの距離としては200〜600μmであることが好ましい。この距離が200μmより薄いとヒータ基板10の耐熱性が悪くなる。また、この距離が600μmを超えるとヒータ基板10からセンサ基板2への熱の伝達が悪くなり、その結果センサ基板2のガス応答性が悪くなる。発熱体12からセンサ基板2に接するヒータ基板10表面までの距離としては、特に300〜400μmが望ましい。

また、ヒータ基板10の厚みとして0.7〜2mm、特に1〜1.5mmが強度の観点から好ましい。ヒータ基板10が0.7mmより薄くなると基板の強度が低くなり、2mmを超えるとヒータ基板10およびそれに隣接するセンサ基板2を加熱するため大きな電気量が必要になるため好ましくない。

さらに、本発明には他の酸素センサ1構造として、固体電解質3の両面に一対の電極と排気ガスを取り込むための小さな孔8が形成されたようなポンピングセルを有するリーンバーンセンサの構造も含まれる。

次に、センサ基板2の構成エレメントについて説明する。

本発明の酸素センサ1によれば、排気ガスと直接接する測定電極4表面には排気ガス中の被毒物質から測定電極4を保護する役目と、もう一つは空燃比センサのように固体電解質3で囲まれた空間内へのガスの拡散量を制御する目的から厚さ10〜800μmで、気孔率が10〜50%のジルコニア、アルミナ、γ-アルミナおよびスピネル等からなるセラミック多孔質層15が設けられている。このセラミック多孔質層15の厚みが10μmより薄いか、あるいは気孔率が50%を超えると、電極被毒物質P、Si等が容易に測定電極4に達して電極性能が悪くなる。それに対して、セラミック多孔質15の厚みが800μmを超えるか、あるいは気孔率が10%より小さくなるとガスのセラミック多孔質層15中の拡散速度が遅くなり、酸素センサ1のガス応答性が悪くなる。特に、セラミック多孔質層15の厚みとしては気孔率にもよるが、100〜500μmが優れる。

固体電解質3の表面に被着形成される基準電極5、測定電極4は、いずれも白金、あるいは白金と、ロジウム、パラジウム、ルテニウムおよび金の群から選ばれる1種との合金が用いられる。また、センサ動作時の基準電極5、測定電極4中の金属の粒成長を防止する目的と、応答性に係わる金属粒子と固体電解質3と気体との、いわゆる3相界面の接点を増大する目的で、上述の固体電解質3成分を1〜50体積%、特に10〜30体積%の割合で上記電極中に混合してもよい。

上記電極の形状としては、四角形でも楕円形でもよい。また、電極の厚みとしては、3〜20μm、特に5〜10μmが好ましい。

ヒータ基板10に埋設された発熱体12は、耐熱性と製造コストの関係からW、Mo、Reの一種以上から構成されることが望ましい。発熱体12の組成は、発熱容量と昇温速度により好適に選択すればよい。この場合、発熱体12とリード部13の抵抗比率は室温において、9:1〜7:3の範囲に制御することが好ましい。発熱体12の構造としては、左右で折り返す構造と長手方向で折り返す構造のいずれも用いることが可能である。

ヒータ基板10としては、アルミナを主成分として、焼結性を改善する目的でMg、Ca、Siを総和で1〜10重量%添加することが出来るが、Na、K等はマイグレーションしてヒータ基板の電気絶縁性を悪くするため0.1重量%以下に制御する必要がある。

次に、本発明の酸素センサ1の製造方法について、図3の酸素センサ1の製造方法を例にして説明する。

まず、図1に示すような一端が封止された中空の平板状のセンサ基板2を作製する方法について図5を用いて詳述する。ジルコニアからなるセラミックグリーンシートはジルコニア等の酸素イオン伝導性を有するセラミック固体電解質粉末に対して、適宜、成形用有機バインダーを添加してドクターブレード法や、押出成形や、静水圧成形(ラバープレス)あるいはプレス形成などの周知の方法により作製される。

この時、用いられる固体電解質粉末としては、ジルコニア粉末に対して、安定化剤としてY2O3およびYb2O3、Sc2O3、Sm2O3、Nd2O3、Dy2O3等の希土類酸化物粉末を酸化物換算で1〜30モル%、好ましくは3〜15モル%の割合で添加した混合粉末、あるいはジルコニアと上記安定化剤との共沈原料粉末が用いられる。また、ZrO2中のZrを1〜20原子%をCeで置換したZrO2粉末、または共沈原料を用いることもできる。さらに、焼結性を改善する目的で、上記固体電解質粉末に、Al2O3やSiO2を5質量%以下、特に2重量%以下の割合で添加することも可能である。ここでセラミックグリーンシートの圧膜化さらにクラックの抑制のためのジルコニアの粒配状態に付いて述べる。第一のジルコニアの比表面積を12〜18m2/gのものを用いて20〜80質量%第二のジルコニアの比表面積を3〜10m2/gのものを用い80〜20質量%の間で混合しスラリーを作製しセラミックグリーンシートを得る。さらにこのセラミックグリーンシートを積層し適宜な厚みのシートにする。

次に、上記のセラミックグリーンシートの両面に、それぞれ測定電極4よび基準電極5となるパターンを例えば、白金を含有する導電性ペーストを用いてスラリーデッィプ法、あるいはスクリーン印刷、パット印刷、ロール転写で形成した後、図5では省略したが、排気ガスと直接接する測定電極4表面にこれを保護するためジルコニア、アルミナ、γ-アルミナおよびスピネル等からなるセラミック多孔質層15を、同様にスラリーデッィプ法、あるいはスクリーン印刷、パット印刷、ロール転写で形成する。

この後、上記の測定電極4、基準電極5等を印刷したセラミックグリーンシートを、図2に従いアクリル樹脂や有機溶媒などの接着剤をセラミックグリーンシート間に介在させるか、あるいはローラ等で圧力を加えながら機械的に接着することにより検知素子基板の積層体を作製する。

検知素子基板の焼成は、大気中または不活性ガス雰囲気中、1300℃〜1500℃の温度範囲で1〜10時間行う。この際、焼成時のセンサ基板2の反りを抑制するため、錘として平滑なアルミナ等の基板を積層体の上に置くことによりそり量を低減することが出来る。

次に、図5に示すヒータ基板10の作製法について説明する。

上記のセラミックグリーンシートの片面にW、Mo、Re等を含有する導電性ペーストを用いてスラリーデッィプ法、あるいはスクリーン印刷、パット印刷、ロール転写で発熱体パターン形成した後、アクリル樹脂や有機溶媒などの接着剤を介在させてセラミックグリーンシートを接着させるか、あるいはローラ等で圧力を加えながら機械的に接着することによりヒータ基板10の積層体を図2に従い作製する。この際、発熱体12の印刷は上述のようにS1/a比が焼成後所定の比率になるように印刷することが重要である。

ヒータ基板10の焼成は、発熱体12の酸化を防止する観点から水素等と含有するフォーミング等の還元ガス雰囲気中、1400℃〜1600℃の温度範囲で5〜10時間行う。この際、焼成時のヒータ基板10の反りを抑制するため、錘として平滑なアルミナ等の基板を積層体の上に加重を加えるように置くことによりそり量を低減することが出来る。

本発明は、上述のように広域空燃比センサにも応用することができる。空燃比センサのセンサ基板2は、図5に示すように上記のセラミックグリーンシートの両面に、ポンピング電極として測定電極4および内側電極5を白金を含有する導電性ペーストを用いてスラリーデッィプ法、あるいはスクリーン印刷、パット印刷、ロール転写で形成する。さらに、もう一枚のセラミックグリーンシートの両面にも、同様に白金を含有する導電性ペーストを用いてスラリーデッィプ法、あるいはスクリーン印刷、パット印刷、ロール転写で測定電極4と基準電極5を形成する。この後、測定電極4の表面にセラミック多孔質層15を形成した後(図5では省略した)、図5に示すようにジルコニアのスペーサを挿入し、空間部と大気導入孔を形成した後セラミックグリーンシートの積層を行う。この際、積層は、アクリル樹脂や有機溶媒などの接着剤をセラミックグリーンシート間に介在させて接着させたり、あるいはローラ等で圧力を加えながら機械的に接着させたりすることにより行うことができる。焼成は、上記の理論空燃比センサと同様に、大気中または不活性ガス雰囲気中、1300℃〜1500℃の温度範囲で1〜10時間行う。

排気ガスを導入するための拡散孔は、焼成前の積層体を作製する時点で作製してもよいし、焼成後超音波加工やレーザ加工により形成してもよい。この孔の大きさとしては固体電解質3の厚みにもよるが0.1〜0.5mm、特に0.2〜0.4mmの大きさが好ましい。

【実施例】
(実施例1)
図1および図2に示す理論空燃比センサを例にして、本発明の実施例を説明する。

市販のSi、Mg、Caを5重量%含むアルミナ粉末と、Siを0.1重量%含む5モル%Y2O3含有のジルコニア粉末と、8モル%のイットリアからなるジルコニア粉末を30体積%含有する白金粉末と、W粉末をそれぞれ準備した。

まず、5モル%Y2O3含有のジルコニア粉末にアクリルの樹脂溶液を添加してスラリーを作製し、ドクターブレード法により焼結後厚みが0.2mmになるようなジルコニアからなるセラミックグリーンシートを作製した。この時固体電解質3の材料を第一のジルコニアの粉末の比表面積を15m2/gとし調合量として50質量%、第二のジルコニアの粉末の比表面積を5m2/gとし調合量として50質量%の割合になるようにしたスラリーを作製しドクターブレード法によりセラミックグリーンシートを作製した。その後、セラミックグリーンシートの両面にジルコニア粉末を含有する白金をスクリーン印刷して、測定電極4と基準電極5を作製した後、図2に示すようにジルコニアからなるスペーサを挿入して、アクリルの密着剤により検知素子基板の積層体を作製した。

この後、この積層体を大気中1500℃で1時間焼成して、センサ基板2を作製した。この際、積層体には重さの異なる平滑なアルミナ基板を乗せて焼成した。なお、センサ基板2の反りは表面粗さ計を用いて測定した。

なお、本実験では比較のため、市販のヒータが一体化された酸素センサについても同様の測定を行った。

この時表1に示すように粒径分布のピークの状態により抗折強度の違いが見出された。また比表面積の違うジルコニア原料をブレンドすることによりセラミックグリーンシートの厚膜化さらにクラックの抑制を行うことができた。

【発明の効果】
本発明によれば、ジルコニア固体電解質の主面の両側に対向するように電極が形成された酸素センサであって、前記固体電解質を成すジルコニアの結晶粒子の粒径分布のピークが少なくとも2つ存在し、第一のピークが0.15〜0.25μmにあり、第二のピークが0.25〜0.35μmであり、かつ2つのピークの差が0.03〜0.2μmとすることにより、固体電解質と白金電極の接合強度および固体電解質の強度に対し高接合強度および固体電解質の高強度化を図ることができる。

また、ジルコニア固体電解質の主面の両側に対向するように電極が形成された酸素センサにおいて、ジルコニア固体電解質を含んでなるセラミックグリーンシートを基材として、該セラミックグリーンシートを加工密着する工程を含む酸素センサの製造方法であって、前記セラミックグリーンシートを、比表面積12〜18m2/gの第一のジルコニア原料20〜80質量%と、比表面積3〜10m2/gの第二のジルコニア原料80〜20質量%とを混合してセラミックグリーンシートを作製することによりセラミックグリーンシートの積層回数の削減またセラミックグリーンシート自体のクラックの削減を図ることができる。
