【発明の属する技術分野】
本発明は、自動車等の内燃機関における空気と燃料の比率を制御するためのヒータ一体化された型酸素センサ素子に関するものであり、耐熱性および耐久性を改善する方法に関係する。

【従来の技術】
現在、自動車等の内燃機関においては、排出ガス中の酸素濃度を検出して、その検出値に基づいて内燃機関に供給する空気および燃料供給量を制御することにより、内燃機関からの有害物質、例えばCO、HC、NOxを低減させる方法が採用されている。この検出素子として、主として酸素イオン導電性を有するジルコニアを主成分とする固体電解質からなり、一端が封止された円筒管の外面および内面にそれぞれ一対の電極層が形成された固体電解質型の酸素センサが用いられている。この酸素センサの代表的なものとしては、ZrO2 固体電解質からなり、先端が封止された円筒管の内面には、白金からなり空気などの基準ガスと接触する基準電極が、また円筒管の外面には排気ガスなどの被測定ガスと接触する測定電極が形成されている。また、測定電極の表面には種々のセラミック多孔質層が形成されている。

このような酸素センサにおいて、一般に、空気と燃料の比率が1付近の制御に用いられている、いわゆる理論空燃比センサ(λセンサ)としては、測定電極の表面に、保護層となるセラミックの多孔質層が設けられており、所定温度で円筒管両側に発生する酸素濃度差を検出し、エンジン吸気系の空燃比の制御が行われている。

一方、広範囲の空燃比を制御するために用いられている、いわゆる広域空燃比センサ(A/Fセンサ)は、測定電極の表面に微細な細孔を有するガス拡散律速層となるセラミック多孔質層を設け、固体電解質からなる円筒管内外に一対の電極を通じて印加電圧を加え、その際得られる限界電流値を測定して希薄燃焼領域の空燃比を制御するものである。

上記理論空燃比センサおよび広域空燃比センサともセンシング部を約700℃付近の作動温度までに加熱する必要があり、そのために、円筒管の内側には、センシング部を作動温度まで加熱するため棒状ヒータが挿入されている。

しかしながら、近年排気ガス規制の強化傾向が強まり、エンジン始動直後からのCO、HC、NOxの検出が必要になってきた。このような要求に対して、上述のように、ヒータを円筒管内に挿入してなる間接加熱方式の円筒型酸素センサでは、センシング部が活性化温度に達するまでに要する時間(以下、活性化時間という)が遅いために排気ガス規制に充分対応できないという問題があった。

その問題を回避する方法として、平板型の固体電解質の表面に測定電極、基準電極を形成した酸素センサ素子に対してセラミック絶縁体中に発熱体を埋設したヒータを積層一体化してなる平板形状の積層型酸素センサ素子が実用化されている。

また、固体電解質からなる円筒管の内面および外面に基準電極、測定電極が設けられ、測定電極の表面に、ガス透過性の多孔性の絶縁層を設け、さらにその中のガス透過性の低いガス非透過層中に白金発熱体を設けた円筒状のヒータ一体型の酸素センサ素子も特開平10−206380号公報に記載されている。

これらのヒータと一体型酸素センサは、従来の間接加熱方式と異なり、直接加熱方式であるために急速昇温が可能であり、センシング部の活性化時間が早いという特徴を有する。

【発明が解決しようとする課題】
ところが、上述の平板型の積層型酸素センサ素子は、形状が平板形状であるために、耐久性、耐熱性が悪く、その結果作動時においてセンサが破壊するという問題があった。

また、特開平10−206380号公報に記載されるように、固体電解質部を焼成により、電極をメッキまたはスパッタ法により、電極保護層をプラズマ溶射また、絶縁体層をプラズマ溶射法により順次形成して作製される円筒状のヒータ一体型の酸素センサ素子は、製造方法が複雑で、且つ工程数が多く、その結果、歩留りが悪く、製造コストが高いという問題がある。これに加えて、測定電極の全面に多孔質の絶縁層が形成され、さらにその絶縁層中に発熱体が埋設された構造のために、ヒータ部の接合強度が弱く、耐久性、耐熱性に欠けるという問題があった。

【課題を解決するための手段】
上記の問題を解決するため、ヒータ一体型センサ素子の耐熱性および耐久性について研究を重ねた結果、所定の厚みのセラミック絶縁層を結晶粒子径の小さなアルミナ結晶、またはAlとMgの複合酸化物、またはAlと希土類元素の複合酸化物で形成することにより上記の問題が解決され、従来にない耐熱性を有するヒータ一体型酸素センサ素子を発明するに至った。

即ち、本発明の第1のヒータ一体型酸素センサ素子は、酸素イオン導電性を有するセラミック固体電解質からなる円筒管と、該円筒管の内外面に形成された一対の基準電極および測定電極と、前記円筒管の外面に積層されたセラミック絶縁層と、該セラミック絶縁層内に埋設された発熱体とを備え、前記セラミック絶縁層がAlとMgの複合酸化物からなり、Mg量比が酸化物換算で全量中10〜80モル%であることが大きな特徴である。この際、前記Mg量比が酸化物換算で全量中30〜50モル%であることが望ましい。

また、本発明の第2のヒータ一体型酸素センサ素子は、酸素イオン導電性を有するセラミック固体電解質からなる円筒管と、該円筒管の内外面に形成された一対の基準電極および測定電極と、前記円筒管の外面に積層されたセラミック絶縁層と、該セラミック絶縁層内に埋設された発熱体とを備え、前記セラミック絶縁層がAlと希土類元素の複合酸化物からなり、希土類元素の量比が酸化物換算で全量中10〜80モル%であることを特徴としている。この際、前記希土類元素の量比が酸化物換算で全量中20〜50モル%であることが望ましい。また、前記セラミック絶縁層は、アルミナの結晶及びAlと希土類元素の複合酸化物の結晶から構成されることが望ましい。

また、本発明の第3のヒータ一体型酸素センサ素子は、酸素イオン導電性を有するセラミック固体電解質からなる円筒管と、該円筒管の内外面に形成された一対の基準電極および測定電極と、前記円筒管の外面に積層されたセラミック絶縁層と、該セラミック絶縁層内に埋設された発熱体とを備え、前記セラミック絶縁層は、前記測定電極の少なくとも一部が露出するように積層され、前記発熱体が、露出された前記測定電極の周囲に埋設されてなることを特徴としている。

【作用】
本発明のヒータ一体型酸素センサ素子によれば、円筒型の固体電解質の外面に発熱体を内蔵したセラミック絶縁層を被覆し、しかもその発熱体を測定電極の周囲に配置したことによって、発熱体によるセンシング部の加熱効率を高め、急速昇温を行うことができる結果、センサ活性化時間を短縮することができる。従来の平板型に比較しても、発熱体をセンシング部近傍に形成できるため、センサ活性化時間を短縮でき、優れたセンサ応答性を有する。

しかも、本発明の酸素センサ素子は、ヒータが一体化された円筒形状を有するため、平板形状の積層型酸素センサ素子に比較して、あらゆる方向からの応力に対して高い強度を有するとともに応力の集中が少ないことから、本質的に耐熱性および耐久性に優れる。

加えて、本発明では発熱体を埋設するセラミック絶縁層をアルミナ、またはAlとMgの複合酸化物あるいはAlと希土類元素の複合酸化物で形成し、さらにそれらセラミック絶縁層の厚みを2〜50μmの範囲の制御することにより、ジルコニアとセラミック絶縁層との熱膨張の差に起因する内部応力を小さくした。その結果、本発明のセンサ素子は従来のセンサ素子に比較して、特に急激な温度サイクル等の熱衝撃に強い、耐熱性に優れた素子とできる。

また、本発明のセンサ素子は、固体電解質、電極、発熱体およびセラミック絶縁層等を同時に焼成して作製されるため、酸素センサ内にヒータを勘合して使用する酸素センサ素子に比べて製造コストが極めて安価になり、経済性の観点からも優れている。

【発明の実施の形態】
本発明の酸素センサ素子の一例を、図1(a)に示す概略斜視図と図1(b)のX1−X1断面図およびその他の実施形態のX1−X1断面である図1(c)を用いて示す。

本発明の酸素センサ素子9は、図1(a)(b)に示すように、酸素イオン導電性を有するセラミック固体電解質からなり、先端が封止された円筒管1、即ち断面がU字状の円筒管1の内面に、第1の電極として、空気などの基準ガスと接触される基準電極2が被着形成され、また、基準電極2と対向するように、円筒管を介して第2の電極として、排気ガスなどの被測定ガスと接触する測定電極3が被着形成されている。

また、先端が封止された円筒管1の外面に形成された測定電極3の表面またはその周囲にはセラミック絶縁層4が被着形成されている。そして、このセラミック絶縁層4には、測定電極3の一部または全部が露出するように所定の開口部5が形成されており、開口部5の周囲のセラミック絶縁層4中には発熱体6が埋設されている。

また、発熱体6は、リード電極7を経由して端子電極8と接続されており、これらを通じて発熱体6に電流を印加することにより、発熱体6が加熱され、測定電極3、円筒管1および基準電極2からなるセンシング部を所定の温度に急速昇温できるように構成されている。また、セラミック絶縁体層4表面には、発熱体6からの熱の放散を防止するため固体電解質と同じ材料からなるセラミック保温層11が形成されている。

また本発明の他の実施形態を図1(c)に示す。この実施形態では、少なくとも発熱体6下部の円筒管1の表面に、固体電解質層と同じ材料からなる10〜200μmの厚さのセラミック層10が接合されていることが特徴である。

図1(b)および図1(c)の構造上の違いは、後で述べる素子の製造工程の違いにより生じる。センサ素子の機能性の観点からは、両者に大きな違いはない。

次に、上記の材料を用いた本発明のセンサ素子の詳細な構造について説明する。

図1(b)、(c)に示すように、セラミック絶縁層4の内部に発熱体6を埋設してなるヒータ部の構造は内部に発熱体6が埋設されたアルミナ等のセラミック絶縁層4を形成し、さらにそのセラミック絶縁層4の外面に、セラミック保温層11が形成されている。このセラミック保温層11は、発熱体6からの熱の放散防止と、固体電解質からなる円筒管1および発熱体6とセラミック絶縁層4間の熱膨張差や焼成収縮の差に起因する内部応力を緩和させるためのものである。

本発明におけるセラミック絶縁層4の厚みは、発熱体6とその上下のセラミック保温層11またはジルコニア円筒管1との最短距離と定義する。セラミック絶縁層4の厚みとしては、発熱体6の上下とも2〜50μmの範囲が望ましい。セラミック絶縁層4の厚みが2μmより薄いと固体電解質あるいはセラミック保温層11への発熱体6からの漏れ電流が発生し、素子が所定の起電力を示さない。また、セラミック絶縁層4の厚みがそれぞれ50μmを越えると、アルミナと固体電解質との焼成収縮の違いや、それら材料間の熱膨張差に起因する内部応力が大きくなり、その結果素子作製時や温度サイクルにより素子自体が壊れ易い。発熱体6の上下のセラミック絶縁層4の厚みとしては、それぞれ10〜30μmの範囲が特に望ましい。

本発明においては、上記発熱体6は、セラミック絶縁層4に設けられた開口部5の周囲に埋設されているものであるが、この開口部5の形状としては、図1(a)に示すように測定電極3が露出するよう形成した縦長の長方形状であってもよいし、その他に横長の長方形状であってもよいし、または縦長または横長の楕円形状であってもよい。

他の実施形態として、図2(a)〜(c)に示すように、固体電解質からなる円筒管1の先端の封止部表面に測定電極3を形成し、先端近傍の側面部に、発熱体6を埋設したセラミック絶縁層4を設けてもよい。この場合、先端部が開口部5となる。

さらに、他の例として図3に示す斜視図のように、多数の楕円形、円形あるいは長方形状の開口部5を設けて、それぞれの開口部5から測定電極3を露出させ、その開口部5の周囲に発熱体6を埋設することも可能である。

また、測定電極3は、前記円筒管1の外面に大面積で形成し、その表面に積層されたセラミック絶縁層4に設けられた開口部5より一部の電極部分を露出させてもよいし、セラミック絶縁層4の開口部5に位置する部分のみに測定電極3を形成して測定電極3の全部を開口部5より露出させてもよい。

一方、固体電解質からなる円筒管1の内面に形成される基準電極2は、少なくとも測定電極3に対向する部分に形成する必要がある。測定電極3の露出部分に対向する部分を含むように大面積、例えば、内面全面に形成されていても特に問題はない。

次に、本発明に用いる材料について具体的に説明する。

本発明のセラミック固体電解質は、ZrO2 を主成分とするセラミックスからなり、具体的にはY2 O3 およびYb2 O3 、Sc2 O3 、Sm2 O3 、Nd2 O3 、Dy2 O3 等の希土類酸化物を酸化物換算で1〜30モル%、好ましくは3〜15モル%含有する部分安定化ZrO2 あるいは安定化ZrO2 が用いられている。また、ZrO2 中のZrを1〜20原子%をCeで置換したZrO2 を用いることにより、固体電解質の電子伝導性が大きくなり、応答性がさらに改善されるといった効果がある。

さらに、固体電解質の焼結性を改善する目的で、上記ZrO2 に対して、Al2 O3 やSiO2 を添加含有させることができるが、多量に含有させると、高温におけるクリープ特性および電気伝導性が悪くなることから、Al2 O3 およびSiO2 の添加量は総量で5重量%以下、特に2重量%以下に制御することが望ましい。

円筒管1の表面に被着形成される基準電極2および測定電極3は、いずれも白金、ロジウム、パラジウム、ルテニウムおよび金の群から選ばれる1種、または2種以上の合金が用いられる。また、これら金属の粒成長を防止する目的と、応答性に係わる金属粒子と固体電解質と気体との、いわゆる3相界面の接点を増大する目的で、上述のセラミック固体電解質成分を体積換算で1〜50体積%、特に10〜30体積%の割合で電極中に混合してもよい。

発熱体6を埋設するセラミック絶縁層4としては、アルミナ、AlとMgの複合酸化物、またはAlと希土類元素の複合酸化物が好適に用いられる。

セラミック絶縁層4がアルミナの場合は、結晶の平均結晶粒子径0.5〜3μmのものが優れている。アルミナの結晶粒子径を上記の範囲に定めた理由は、平均結晶粒子径が0.5μmより小さいとアルミナとジルコニア円筒管あるいはジルコニアシートとの接合強度が弱くなり、温度サイクルにより酸素センサ素子9が破損しやすい。それに対して、アルミナの結晶粒子径が3μmを越えると、セラミック絶縁体層4の機械的強度が悪くなり同様に温度サイクルにより酸素センサ素子9が破損しやすい。アルミナの平均結晶粒子径としては1〜2μmの範囲が特に好ましい。

アルミナ中のMgOはアルミナの焼結性に影響を与える。本発明においては、アルミナ中のMg量としては、MgO換算で30〜1000ppmが優れる。MgO量が30ppmより少ない場合、および1000ppmを越えるとMgOの添加効果が見られない。アルミナ中のMgO量としては100〜500ppmの範囲が特に好ましい。

また、本発明においては、セラミック絶縁層4として、AlとMgの複合酸化物およびAlと希土類元素の複合酸化物を用いることができる。セラミック絶縁層4がAlとMgの複合酸化物の場合は、MgOの量比として全量中10〜60モル%の範囲が優れる。MgOの量比が10モル%より少ないと、焼結性が悪くなり、その結果センサ素子が熱サイクルにより破損しやすくなる。それに対して、MgOの量比が80モル%を越えると酸素センサ素子9が水蒸気中で破壊する。この場合、用いる組成と焼成温度にもよるが、得られるセラミック絶縁層4中の結晶相としてはアルミナとスピネルとマグネシアとの2ないしは3種の結晶から構成されている。上記の組成範囲のうち、MgOの量比が全量中20〜50モル%の範囲が特に好ましい。

また、セラミック絶縁層4がAlと希土類元素の複合酸化物の場合、希土類元素としては、具体的にY、La、Yb、Nd、Dy、Sc、Sm、Scが好適に用いられる。希土類元素の量比としては、酸化物換算で10〜80モル%の範囲が優れる。この際、上記の複合酸化物は希土類元素の少なくとも二種以上の元素を含む複合酸化物あってもかまわない。この場合、希土類元素の量比が酸化物換算で10モル%より少ないと、焼結性が悪くなりその結果センサ素子の耐熱性が悪くなり、希土類元素の量比が80モル%を越えるとセンサ素子の水蒸気安定性が悪くなる。希土類元素の量比としては、20〜50モル%の範囲が特に好ましい。

セラミック絶縁層4が、Alと希土類元素の複合酸化物からなる場合、結晶相としてはアルミナと、Alと希土類元素の複合酸化物から構成される。例えば、Al2 O3 とY2 O3 を用いた場合、本発明の組成範囲においては、Al2 O3 、3Y2 O3 ・5Al2 O3 、2Y2 O3 ・Al2 O3 、およびY2 O3 等の結晶を組み合わせた結晶相からなる。

セラミック絶縁層4は、相対密度が80%以上、開気孔率が5%以下の緻密質であることが望ましい。これは、セラミック絶縁層4が緻密質であることにより絶縁層の強度が高くなる結果、酸素センサ素子自体の機械的な強度を高めることができるためである。

上記セラミック絶縁層4の内部に埋設される発熱体6としては、白金、ロジウム、パラジウム、ルテニウムの群から選ばれる1種の金属、または2種以上の合金からなることが望ましく、特に、セラミック絶縁層4等との同時焼成の観点から、そのセラミック絶縁層4の焼成温度よりも融点の高い金属または合金を選択することが望ましい。この際、発熱体6中には、金属粒子の焼成を防止する観点から、アルミナ、スピネル、フォルステライト等を体積換算で10〜60体積%含有分散させることが望ましい。

発熱効率を向上させる目的のため素子の最表面にはセラミック保温層11が形成されている。この保温材料としては、セラミック絶縁体4との熱膨張の差を緩和する観点から固体電解質と同じ材料を用いることが好ましい。具体的には、ZrO2 を含有するセラミックスからなり、具体的にはY2 O3 およびYb2 O3 、Sc2 O3 、Sm2 O3 、Nd2 O3 、Dy2 O3 等の希土類酸化物を酸化物換算で1〜30モル%、好ましくは3〜15モル%含有する部分安定化ZrO2 あるいは安定化ZrO2 が用いられている。また、焼結性を改善する目的で、上記ZrO2 に対して、Al2 O3 やSiO2 を添加含有させることができるが、多量に含有させると、高温におけるクリープ特性が悪くなることから、Al2 O3 およびSiO2 の添加量は総量で5重量%以下、特に2重量%以下であることが望ましい。

本発明の酸素センサ素子においては、図4に示すように、測定電極3のセラミック絶縁層6に形成された開口部5を通じて露出している部分に、セラミック多孔質層14を50〜200μm形成することができる。

セラミック多孔質層14は、排気ガスによって測定電極3が被毒して出力電圧が低下するのを防止するために、露出した測定電極3の表面にジルコニア、アルミナ、マグネシアあるいはスピネル等を用いポーラスな保護層として設けることができる。このようなセラミック保護層14を設けた酸素センサは、一般的には理論空燃比センサ(λセンサ)素子として用いることができる。この場合に、セラミック保護層14としては開気孔率が10〜40%の多孔質体からなることが望ましい。

他の形態として、露出した測定電極3の表面に微細な細孔を有するジルコニア、アルミナ、スピネル、マグネシアまたはγ−アルミナの群から選ばれる少なくとも1種を用いたガス拡散律速層として、セラミック多孔質層を形成することもできる。このようなガス拡散律速層としては、開気孔率が5〜30%の多孔質体が望ましい。また、このガス拡散律速層の表面には、さらに排気ガスの被毒を防止する観点から、前述したアルミナあるいはスピネルからなる前記セラミック保護層14を設けることが望ましい。この様なヒーター体化酸素センサ素子は、広域空燃比センサ素子(A/Fセンサ)として応用することが可能である。

次に、本発明の酸素センサ素子の製造方法を、図1(b)に示す酸素センサ素子9を製造する場合を例にとり、図5の概略の製造工程図に基づき詳細を説明する。

図1(b)に示す酸素センサ素子9を作製するには、まず図5(a)に示すような円筒管15を作製する。この円筒管15は、ジルコニア等の酸素イオン伝導性を有するセラミック固体電解質粉末に対して、適宜、成形用有機バインダーを添加して押出成形や、静水圧成形(ラバープレス)あるいはプレス形成などの周知の方法により一端が封止された直径3〜10mmの中空の円筒状成形体を作製する。

この時、用いられる固体電解質粉末としては、ジルコニア粉末に対して、安定化剤としてY2 O3 およびYb2 O3 、Sc2 O3 、Sm2 O3 、Nd2 O3 、Dy2 O3 等の希土類酸化物粉末を酸化物換算で1〜30モル%、好ましくは3〜15モル%の割合で添加した混合粉末、あるいはジルコニアと上記安定化剤との共沈原料粉末が用いられる。また、ZrO2 中のZrを1〜20原子%をCeで置換したZrO2 粉末、または共沈原料を用いることもできる。さらに、焼結性を改善する目的で、上記固体電解質粉末に、Al2 O3 やSiO2 を5重量%以下、特に2重量%以下の割合で添加することも可能である。

図5(a)のように上記固体電解質からなる円筒管15の内面に基準電極16を形成するには、上記の白金等を含有する導電性ペーストを用いてペーストを充填、排出して、内面全面あるいは測定電極を対向する所定の位置に塗布して形成する。

上記固体電解質からなる円筒管15の外面に、測定電極となるパターン17を例えば、白金を含有する導電性ペーストを用いてスラリーデッィプ法、あるいはスクリーン印刷、パット印刷、ロール転写で形成する。

一方、上記の円筒管15と同じジルコニア粉末に、適正な成形用の有機バインダーを添加して、ドクターブレード法、押出し法あるいはプレス法等の周知の方法により、図5(b)に示すようにジルコニアのグリーンシート18を作製する。次に、セラミック絶縁層19をなす上部セラミック絶縁層22はアルミナ等の粉末を用いて、適宜成形用有機バインダーを添加してスラリーを調製し、スクリーン印刷等により塗布する。その後、グリーンシート表面に発熱体23と発熱体リード部21としてPt粉末を含む導電性ペーストをスクリーン印刷法、パット印刷法、ロール転写法等により印刷した後、さらにその上に上記と同じ材料からなる下部セラミック絶縁層20を塗布し、測定電極に対応する部分はパンチング等により開口し、シート状積層体24を得る。

次に、上述のシート状積層体24を図5(c)に示すように、上記の円筒管15に巻き付け円筒状積層体25を作製する。この際、シート状積層体24を円筒管15に巻き付けるには、円筒管15とシート状積層体24との間にアクリル樹脂や有機溶媒などの接着剤を介在させて接着させたり、あるいはゴムローラ等で圧力を加えながら機械的に接着することができる。

この時、巻き付けされたシート状積層体24の合わせ目は、焼成時の収縮を考慮し、シート状積層体の端部同志をきちんと合わせるか、あるいは所定の間隔をおいて接着することが好ましい。
