本発明のリーンNOxトラップ触媒は、
リーンな排気ガス条件下で窒素酸化物(NOx)を貯蔵し、リッチな排気ガス条件の際に貯蔵したNOxを放出及び/又は還元する第1層であって、1つ以上の白金族金属、NOx貯蔵材、及び第1の無機酸化物を含む、第1層と、
第1層上に配置された第2層であって、一酸化炭素(CO)及び/又は炭化水素(HC)を酸化する第1ゾーンと、一酸化窒素(NO)を酸化する第2ゾーンと、を含む、第2層と、
入口端部と出口端部とを有する基材であって、第1層が基材と直接接触している、基材と、を含み、
第1ゾーンは、1つ以上の貴金属、第2の無機酸化物、及びゼオライトを含み、
第2ゾーンは、ゼオライトを実質的に含まず、担体材料及び白金、パラジウム、又は白金とパラジウムとの混合物若しくは合金を含み、
NOx貯蔵材は、ランタン、ネオジム、又はそれらの金属酸化物から選択される少なくとも1つのドーパントでドープされたセリアを含む。
全ての材料は市販されており、別途記載のない限り、既知の供給元から入手した。
903gのNd(NO3)3を3583gの脱塩水に溶解させた。1850gの高表面積CeO2を粉末の形態で加えて、混合物を60分間撹拌した。得られたスラリーを、向流モード(2液、噴水ノズル、入口温度300℃及び出口温度110℃に設定)で、噴霧乾燥機で噴霧乾燥させた。得られた粉末をサイクロンから回収した。粉末を静的オーブン中、650℃で1時間焼成した。
[Al2O3.CeO2.MgO.].Pt.Pd.CeO2Nd.Al2O3-下層の調製
1.24g/in3の[Al2O3.CeO2.MgO.](上の全般調製1に従って調製)を蒸留水でスラリーにして、次いで粉砕して平均粒径を小さくした(d90=13~15μm)。スラリーに、硝酸塩溶液として43.5g/ft3のPt及び硝酸塩溶液として9g/ft3のPdを加えて、均質になるまで撹拌した。Pt/Pdを担体上に1時間吸着させた。このスラリーに、3g/in3のCeO2Nd(上の全般調製1に従って調製)、続いて0.2g/in3のAl2O3バインダーと0.2重量%のヒドロキシエチルセルロースレオロジー改質剤とを加えた。次いで、得られたスラリーを均質になるまで撹拌して、ウォッシュコートを形成した。
1.2g/in3のAl2O3(95%)-SiO2(5%)粉末を脱イオン水と混合してスラリーにして、次いでそれを粉砕して平均粒径を小さくした(d50=4~6μm、d90=13~19μm)。次に、酢酸バリウムとして100g/ft3のBaをスラリーに添加し、続いて硝酸塩溶液として44g/ft3のPt及び硝酸塩溶液として22g/ft3のPdを加えて、均質になるまで撹拌した。次いで、混合物を30分間静置して、PGMを担体上に吸着させた。その後、0.3g/ft3のゼオライト-β(Si:Al比=40)を更なる蒸留水と共に加え、0.1重量%のヒドロキシエチルセルロースレオロジー改質剤を加えて、均質になるまで撹拌した。
1.3g/in3のγ-Al2O3粉末を脱イオン水と混合してスラリーにして、次いでそれを粉砕して平均粒径を小さくした(d50=5~7μm、d90<16μm)。次に、このスラリーに、200g/ft3のクエン酸、続いて硝酸塩溶液として44g/ft3のPtを加えて撹拌し、次いで30分間静置して、担体上に吸着させた。次いで、得られたウォッシュコートのpHを、アンモニアを用いてpH6.5~7に調整した。次に、更なる蒸留水を加え、0.2重量パーセントのヒドロキシエチルセルロースレオロジー改質剤を加えて、均質になるまで撹拌した。
調製例に従って調製した触媒を、10%H2O、20%O2、及び残部のN2からなるガス流中、800℃で16時間水熱エージングした。1.6Lのエンジンの過渡運転点火試験でCO変換性能を評価した。触媒を、様々なNSCの入口温度で5秒間のλ=0.95のリッチ事象でプレコンディショニングした(表2を参照)。触媒活性を、下層のNOx貯蔵層のPGM含有量の関数としてCO T50で測定した。

- リーンNOxトラップ触媒であって、
リーンな排気ガス条件下で窒素酸化物(NOx)を貯蔵し、リッチな排気ガス条件の際に貯蔵したNOxを放出及び/又は還元する第1層であって、1つ以上の白金族金属、NOx貯蔵材、及び第1の無機酸化物を含む、第1層と、
前記第1層上に配置された第2層であって、一酸化炭素(CO)及び/又は炭化水素(HC)を酸化する第1ゾーンと、一酸化窒素(NO)を酸化する第2ゾーンと、を含む、第2層と、
入口端部と出口端部とを有する基材であって、前記第1層が前記基材と直接接触している、基材と、を含み、
前記第1ゾーンが、1つ以上の貴金属、第2の無機酸化物、及びゼオライトを含み、
前記第2ゾーンが、ゼオライトを実質的に含まず、担体材料及び白金、パラジウム、又は白金とパラジウムとの混合物若しくは合金を含み、

- 前記第2の無機酸化物が、アルミナ、シリカ、チタニア、ジルコニア、セリア、及びそれらの2つ以上の混合酸化物又は複合酸化物からなる群から選択される耐熱性金属酸化物を含む、請求項1~6のいずれか一項に記載のリーンNOxトラップ触媒。
- 前記第1ゾーンが、アルカリ土類金属、好ましくはバリウムを更に含む、請求項1~7のいずれか一項に記載のリーンNOxトラップ触媒。
- 前記ゼオライトが、小細孔ゼオライト、中細孔ゼオライト、及び大細孔ゼオライトから選択される、請求項1~8のいずれか一項に記載のリーンNOxトラップ触媒。
- 前記ゼオライトが、BEAの骨格型を有する大細孔ゼオライトである、請求項9に記載のリーンNOxトラップ触媒。
- 前記第1ゾーン中の前記1つ以上の貴金属のg/ft3での担持量の、前記第1層中の前記1つ以上の白金族金属のg/ft3での担持量に対する比が、約1:15~約4:1である、請求項1~10のいずれか一項に記載のリーンNOxトラップ触媒。
- 前記第1ゾーン中の前記1つ以上の貴金属のg/ft3での担持量の、前記第1層中の前記1つ以上の白金族金属のg/ft3での担持量に対する比が、約1.5:1~約1:0.8、好ましくは約1.33:1~約1:1である、請求項1~11のいずれか一項に記載のリーンNOxトラップ触媒。
- 前記第2ゾーンが白金を含む、請求項1~12のいずれか一項に記載のリーンNOxトラップ触媒。
- 前記担体材料が、アルミナ、シリカ、チタニア、ジルコニア、セリア、及びそれらの2つ以上の混合酸化物又は複合酸化物からなる群から選択される耐熱性金属酸化物を含む、請求項1~13のいずれか一項に記載のリーンNOxトラップ触媒。
- 入口端部と出口端部とを有する前記基材上に前記第1層が堆積され、前記第1ゾーンが前記第1層上に堆積され、前記第2ゾーンが前記第1層上に堆積された、請求項1~14のいずれか一項に記載のリーンNOxトラップ触媒。
- 前記第2ゾーンが、前記排気ガスが前記第1ゾーン及び/又は前記第1層と接触した後に、前記基材の前記出口端部で前記排気ガスと接触するように配置された、請求項1~15のいずれか一項に記載のリーンNOxトラップ触媒。
- 前記基材が、フロースルーモノリス又はフィルタモノリスである、請求項1~16のいずれか一項に記載のリーンNOxトラップ触媒。
- 前記第1層及び/又は前記第2層を押し出してフロースルー又はフィルタ基材を形成した、請求項1~17のいずれか一項に記載のリーンNOxトラップ触媒。
- 請求項1~19のいずれか一項に記載のリーンNOxトラップ触媒と内燃機関とを含む、燃焼排気ガス流を処理するための排出物処理システム。
- 前記内燃機関がディーゼルエンジンである、請求項19に記載の排出物処理システム。
- 選択的接触還元触媒システム、微粒子フィルタ、選択的接触還元フィルタシステム、受動的NOx吸蔵材、三元触媒システム、又はそれらの組合せを更に含む、請求項19又は20に記載の排出物処理システム。
- 前記排気ガスを請求項1~18のいずれか一項に記載のリーンNOxトラップ触媒、又は請求項19~21のいずれか一項に記載の排出物処理システムと接触させることを含む、内燃機関からの排気ガスを処理する方法。
