Abstract
Description
焼成後の工程において第一の炭化珪素含有ハニカム構造体を構成する材料に由来する再生原料を、出発原料の一部として配合することを含む第二の炭化珪素含有ハニカム構造体の製造方法であって、
前記出発原料は炭化珪素及び金属珪素を含み、
前記再生原料は、前記焼成後の工程において第一の炭化珪素含有ハニカム構造体を構成する材料から回収され、回収後に、レーザー回折・散乱法を用いて体積基準の累積粒度分布を測定したときの10%径(D10)が10μm以上、かつ50%径(D50)が35μm以下となるように粒度調整された粉末である、

前記再生原料は、レーザー回折・散乱法を用いて体積基準の累積粒度分布を測定したときの10%径(D10)が15μm以上となるように粒度調整した粉末である[1]に記載の製造方法。

前記再生原料は、レーザー回折・散乱法を用いて体積基準の累積粒度分布を測定したときの90%径(D90)が60μm以下となるように粒度調整した粉末である[1]又は[2]に記載の製造方法。

前記再生原料を、前記炭化珪素、前記金属珪素、及び前記再生原料の合計質量に占める割合が20〜80質量%となるように前記出発原料中に配合することを含む[1]〜[3]の何れか一項に記載の製造方法。
再生原料は、焼成後の工程において第一の炭化珪素含有ハニカム構造体を構成する材料に由来する限り特に制約はないが、代表的には、炭化珪素を含有するハニカム成形体を焼成することで得られる炭化珪素含有ハニカム構造体の焼成物の不良品に由来する。この焼成物は、バージン原料のみを用いて焼成されたものでもよく、バージン原料及び再生原料の混合物を用いて焼成されたものでもよい。また、複数のハニカム構造セグメントを接合材で接合して一体化することで炭化珪素含有ハニカム構造体が製造される場合には、再生原料は、(1)ハニカム構造セグメントの不良品(焼成物)、(2)複数のハニカム構造セグメントが接合材を介して接合されてできたセグメント接合体の不良品(焼成物であるハニカム構造セグメント以外に、非焼成物である接合材が含まれる。)、(3)セグメント接合体の外周部を所望の形状(例えば円柱状)を得るために研削加工する際に発生する研削粉(焼成物であるハニカム構造セグメント以外に、非焼成物である接合材が含まれる。)、(4)セグメント接合体の外周側面にコート材を塗工した後、乾燥及び熱処理して外周壁を形成する工程を経て得られた完成体の不良品(焼成物であるハニカム構造セグメント以外に、非焼成物である接合材及びコート材が含まれる。)などに由来することが可能である。
再生原料は、第二の炭化珪素含有ハニカム構造体を製造するための出発原料の一部として配合することができる。一実施形態において、第二の炭化珪素含有ハニカム構造体の出発原料は、炭化珪素及び金属珪素を含み、更に再生原料を含む。炭化珪素、金属珪素、及び再生原料の合計質量に占める再生原料の割合は20〜80質量%とすることが好ましい。炭化珪素含有ハニカム構造体の工業的な製造ラインにおける廃材の一般的な発生量を考えると、再生原料の当該割合が20質量%以上、好ましくは30質量%以上であれば、炭化珪素含有ハニカム構造体の製造過程で生じる廃材を概ね使い切ることが可能である。また、再生原料の当該割合が80質量%以下であれば、良好な成形性を確保することができ、良好な生産性が得られる。第二の炭化珪素含有ハニカム構造体への特性悪化を防止することもできる。第二の炭化珪素含有ハニカム構造体の良好な特性及び成形性を確保するという観点からは、再生原料の当該割合は好ましくは70質量%以下であり、より好ましくは60質量%以下であり、更により好ましくは50質量%以下である。
第二の炭化珪素含有ハニカム構造体は、例えば、上述した再生原料を含む出発原料を混合及び混練してできる坏土を押出成形して所定のハニカム構造を有するハニカム成形体を得る工程と、得られたハニカム成形体を仮焼して成形体中の有機バインダーを除去した後、焼成する工程を実施することにより製造可能である。以下、各工程について例示的に説明する。
D50が30μmの炭化珪素粉末を80質量部、D50が5μmの金属珪素粉末を20質量部、澱粉(造孔材)を2質量部、ヒドロキシプロピルメチルセルロース(有機バインダー)を5質量部、炭酸ストロンチウムを2質量部用意してこれらを粉体混合し、水を加えてニーダーを用いて混錬した。得られた混錬土を押出成形機で所定の口金から押出成形することにより、直方体状のハニカム成形体を成形した。ハニカム成形体は、外周側壁と、外周側壁の内周側に配設され、一方の底面から他方の底面まで流体の流路を形成する複数のセルを区画形成する隔壁とを有する柱状ハニカム構造部を有していた。
上記の第一の炭化珪素含有ハニカム構造体を工業的に製造する過程において発生した、焼成後のハニカムセグメント不良品、セグメント接合体不良品、外周研削粉、及び完成体不良品を回収した後、ローラーミルによって粉砕し、篩別することにより、表1に記載の試験番号に応じた各種の粒度分布(D10、D50、D90)をもつ再生原料を得た。再生原料における炭化珪素−珪素の複合材(焼成物)の含有量は90質量%であった。
上記で得られた第二の炭化珪素含有ハニカム構造体から、約1cm角のサンプルを切り出し、その気孔率(%)をJIS R1655:2003に規定する水銀圧入法(島津製作所社製、型式AUTOPORE)により水銀注入圧力0.6〜10000psiaの条件で測定した。結果を表1に示す。当該測定は複数の第二の炭化珪素含有ハニカム構造体に対して行ったが、同じ条件で製造した第二の炭化珪素含有ハニカム構造体は、概ね同様の測定結果が安定して得られた。
上記で得られた第二の炭化珪素含有ハニカム構造体から、サンプルを流路と垂直に厚み約20mmに輪切りして採取し、その50℃における熱伝導率(W/(m・K))を定常法(ULVAC−RIKO社製、型式GH−1S)により測定した。結果を表1に示す。当該測定は複数の第二の炭化珪素含有ハニカム構造体に対して行ったが、同じ条件で製造した第二の炭化珪素含有ハニカム構造体は、概ね同様の測定結果が安定して得られた。
上記気孔率の測定によって得られた累積気孔径分布曲線から、40μm以上の細孔の容積を求め、全細孔容積における割合を算出した。結果を表1に示す。当該測定は複数の第二の炭化珪素含有ハニカム構造体に対して行ったが、同じ条件で製造した第二の炭化珪素含有ハニカム構造体は、概ね同様の測定結果が安定して得られた。
第二の炭化珪素含有ハニカム構造体を製造する過程において、上述した坏土を押出成形する際の成形ピッチ(秒/個)を、成形速度をレーザー速度計により測定し、1個当たりのハニカム成形体長さを成形速度で除することにより求めた。結果を表1に示す。
表1から分かるように、何れの試験例についても、再生原料割合を増やしていくにつれて、熱伝導率は低下する傾向が見られた。しかしながら、実施例1〜実施例9は、比較例1及び2に対して再生原料のD10及びD50が適切に調整されていたことから、熱伝導率の低下が抑制され、更に、捕集効率に関係する≧40μm細孔容積率の上昇も抑制された。また、実施例7〜9の比較により、再生原料のD90が適切に調整されることで、成形ピッチの上昇も抑制されることが分かる。
第一の炭化珪素含有ハニカム構造体の製造過程において、造孔材の平均粒子径を変化させることにより、6%〜9%の範囲の種々の「≧40μm細孔容積率」を有する炭化珪素含有ハニカム構造体を得た。各炭化珪素含有ハニカム構造体をDPFとして用いて、欧州規制運転モード(NEDC)にて運転した際における排ガス中の粒状物質の排出個数(PN)を、PMP(欧州規制のパティキュレート計測プロトコル)に沿った計測方法で計測した。その結果、「≧40μm細孔容積率」とPNの間には、決定係数(R2)=0.9551の高い相関があることが分かった。つまり、≧40μm細孔容積率とフィルタ捕集効率には高い相関があることが分かった。
Claims (4)
- 焼成後の工程において第一の炭化珪素含有ハニカム構造体を構成する材料に由来する再生原料を、出発原料の一部として配合することを含む第二の炭化珪素含有ハニカム構造体の製造方法であって、
前記出発原料は炭化珪素及び金属珪素を含み、
前記再生原料は、前記焼成後の工程において第一の炭化珪素含有ハニカム構造体を構成する材料から回収され、回収後に、レーザー回折・散乱法を用いて体積基準の累積粒度分布を測定したときの10%径(D10)が10μm以上、かつ50%径(D50)が35μm以下となるように粒度調整された粉末である、
