本発明の液体塗布装置について、以下、図面を参照して説明する。
図5に液体塗布装置101を備えた積層体製造装置301を示す。積層体製造装置301は、長尺の樹脂フィルム302の巻出部303、長尺の樹脂フィルム304の巻出部305、バックアップロール107、長尺基材離隔部材108、グラビアロール104、液体供給循環手段105、ニップロール306、UV照射装置307、ガイドロール308を備える。樹脂フィルム302に、活性エネルギー線硬化性組成物を液体塗布装置101により塗布し、塗膜付長尺基材309とした後、樹脂フィルム304と共にニップロール306間を通過させ貼合した後、UV照射装置307により活性エネルギー線硬化性組成物を硬化させ、積層体310が得られる。
本発明に係る別の一態様は、長尺基材端部に非塗布部分を形成しながら長尺基材に液体を塗布する方法(以下、塗布方法ともいう)であり、長尺基材を搬送する搬送工程と、長尺基材とグラビアロールとをバックアップロールにより接触させて、グラビアロールにより長尺基材の表面に液体を塗布する塗布工程とを含み、塗布工程において、長尺基材の両端部をそれぞれ、長尺基材搬送方向において異なる少なくとも2つの位置においてグラビアロールから離す、方法である。
塗布幅のばらつきの有無および搬送安定性を目視確認した。

図6示す液体塗布装置101を用いた。液体塗布装置101の長尺基材102の幅方向両端部のそれぞれにおいて、長尺基材離隔部材108を、グラビアロール104とバックアップロール107との間に、グラビアロール104の回転軸から長尺基材搬送方向上流側に30mm離れた位置および長尺基材搬送方向下流側30mm離れた位置に設置した。長尺基材離隔部材108として用いた上記長尺基材離隔部材1と長尺基材接触面の幅は、長尺基材搬送方向において6mm、長尺基材幅方向において15mm、長尺基材離隔部材1の長尺基材接触面と長尺基材の液体塗布面とがなす角度を7度とした。この場合、長尺基材の撓み幅は約7mmであった。
上記の通り長尺基材離隔部材1を配置した液体塗布装置を備える積層体製造装置において、長尺の第2フィルムを連続的に搬送するとともに、長尺の第1フィルムを連続的に搬送し、第1フィルム上に活性エネルギー線硬化性組成物1を、第1フィルムの幅方向において端部から22mmの領域には硬化性組成物層を形成させずに塗布厚約1.5μmでグラビアロールにより塗布した後、貼合ロール間に通した。その後、引き続き、紫外線を照射し、硬化性組成物層を硬化させて、第1フィルム/硬化層/第2フィルムからなる積層体を得た。
長尺基材への液体塗布幅のばらつきは確認されなかった。また、蛇行搬送、長尺基材のウェーブカールの悪化、および長尺基材の損傷は認められなかった。
長尺基材を静置した状態とし、離隔部材の長尺基材接触面と長尺基材の液体塗布幅とがなす角度を1度とした以外は、実施例1と同様に操作したところ、長尺基材の撓み幅は約5mmであった。長尺基材を搬送しても、撓み幅および接触幅は同じである。

前記グラビアロールの幅は、長尺基材への液体塗布幅よりも広くなっており、
前記長尺基材の幅方向における両端部のそれぞれにおいて、長尺基材とグラビアロールとの間に、搬送される長尺基材の端部に接触しながら該端部をグラビアロールから離すための2以上の長尺基材離隔部材が設けられており、
前記2以上の長尺基材離隔部材は、長尺基材の搬送方向において異なる位置に設けられており、
前記長尺基材離隔部材は、長尺基材と接触する長尺基材接触面の長尺基材への液体塗布面に対する角度が10度以下である
