Abstract
Description
本願は2010年2月9日に提出された米国仮出願連続番号第61/302,767号の優先権を主張し、2010年3月9日に提出された米国特許出願第12/720,119号の一部継続出願であり、これは現在米国特許第7,744,143号として登録されている、2008年1月9日に提出された米国特許出願第11/971,484号の分割出願であり、米国特許出願第12/720,119号および米国特許第7,744,143号の両方は、2007年1月10日に提出された米国仮出願連続番号第60/884,368号および2007年1月11日に提出された米国仮出願連続番号第60/884,534号の優先権を主張し、その全体は引用により本明細書において援用する。
1.技術分野
本発明は不織シートおよびその作成方法に一般に関し、より特定的には通常は再処理に適さない廃棄物材料成分、特にアジア製のボール紙を含む混合物から少なくとも部分的に作成される音響シート、熱シートおよび/または構造シートに関する。
不織布地および材料の製造に伴う費用を削減し、環境への潜在的に負の影響を最小限にするために、多くの民生品はリサイクルされた成分を用いて作成されている。たとえば、米国の自動車メーカーは、吸音材料および/または断熱材料を含む、さまざまな利用法を有する不織布地および材料を作成するためにリサイクル材を用いる。音を吸収する車両パネルを構成するために用いられる一部の回収材料またはリサイクル材料には、たとえば綿、ポリエステル、ナイロンまたはリサイクル布地繊維の混合物といった織物再生毛糸を含む。綿再生毛糸は、未使用のまたはリサイクルされた布地スクラップからなり、混合されて縫われて不織布地を形成する。リサイクルされた標準のボール紙または繊維から作成され、油を吸収するために限定された基準で用いられる他の製品としては、エコペーパーがある。この製品は標準的なボール紙を使用し、それを難燃性、防かび性、または埃を出さないようにする添加物を含んでいない。
図面をより詳細に参照すると、図1は本発明の一局面に従い構成された、単にシート材またはパネルとも呼ばれ、総括的に10で示される、高いロフトのグリーンな不織シートを示す。パネル10はたとえば自動車部品用に、さまざまな用途で用いることができるよう構成できる。パネル10は、優れたノイズ減少または減衰特性をもたらす「ロフトの高い」(すなわち、低密度の)マット12を有して作成され、特に音響パネルとして優れた機能を呈する。さらに、排気系の近くまたはたとえば車両エンジンコンパートメント内のように、温度の高い環境での使用が意図されるのなら、パネル10は難燃性特性を有して作成することができる。パネル10は、少なくとも部分的に、アジア製ボール紙14、スフ、および熱接合可能繊維、たとえば総括的に16で示される複合繊維からなる。さらに、パネル10は、難燃性剤、殺生物剤および結合剤を含む化学混合物コート18を用いて作成することができ、化学混合物コートは少なくとも1つの外面に与えられ、乾燥および硬化される。さらに、パネル10はマット12の少なくとも一方側に接着されたスクリム層20を含み、スクリム層20は、ニップローラを用いた場合は圧力を少ししかもしくは全くかけずに、またはニップローラを用いずに、取付けられ、それにより最初に作成されたマット12の元の厚さを保つまたは実質的に保つ。したがって、完成したパネル10は、スクリム層20を有して、低密度構造、「高いロフト」を提供し、それにより優れたノイズ減衰特性を与える。さらに、パネル10の少なくとも一部が使用済みまたはリサイクルされたアジア製ボール紙14から作成されるので、再生したアジア製ボール紙が埋立地に送られる、燃やされる、または廃棄物として分類されないことにより、環境に優しい。
Claims (15)
- アジア製ボール紙を用いて不織シートを作成する方法であって、
アジア製ボール紙を供給するステップと、
アジア製ボール紙を所定のより小さい断片に細分するステップと、
前記より小さい断片を熱接合可能な織物繊維およびスフと混合して、実質的に均質な混合物を形成するステップと、
混合物からウェブを形成するステップと、
ウェブの構成成分を熱的に結合して、所望の厚さのマットを作成するステップと、
マットの厚さを維持しながら、スクリム層をマットの少なくとも一方側に積層するステップとを備える、方法。 - 難燃性剤、殺生物剤、および結合剤の少なくとも1つを含む化学混合物を、マットの厚さを維持しながら、マットの少なくとも一表面に与えるステップをさらに備える、請求項1に記載の方法。
- 難燃性剤、殺生物剤、および結合剤を含む化学混合物を提供するステップをさらに備える、請求項2に記載の方法。
- スプレー処理を用いて化学混合物を与えるステップをさらに備える、請求項2に記載の方法。
- 化学混合物を、マットのスクリム層とは反対側に与えるステップをさらに備える、請求項2に記載の方法。
- 化学混合物を乾燥および硬化させるステップをさらに備える、請求項2に記載の方法。
- スクリム層をマットに積層する前に、乾燥および硬化を行なうステップをさらに備える、請求項6に記載の方法。
- スクリム層を不浸透性層として設けるステップをさらに備える、請求項1に記載の方法。
- マットを巻き上げ、巻き上げ処理の際にマットの厚さを維持するステップをさらに備える、請求項1に記載の方法。
- 巻き上げ処理の際、マットに与えられる張力を制御するステップをさらに備える、請求項9に記載の方法。
- ニップローラを用いることなく、スクリム層をマットに積層するステップをさらに備える、請求項1に記載の方法。
- 所望の厚さに熱的に結合されたアジア製ボール紙、熱接合可能織物繊維およびスフからなるマットと、
前記マットの少なくとも一方側に接続されるスクリム層とを備え、前記マットは最初に生成された元の厚さを実質的に保つ、不織シート。 - 前記マットの少なくとも一外面に対して与えられ、乾燥および硬化される化学混合物をさらに備え、前記化学混合物は難燃性剤、殺生物剤および結合剤の少なくとも1つを含む、請求項12に記載の不織シート。
- 前記化学混合物は、前記難燃性剤、殺生物剤および結合剤の各々を含む、請求項13に記載の不織シート。
- 前記化学混合物は、前記スクリム層に接着される側の前記マットに少なくとも与えられる、請求項13に記載の不織シート。
