Abstract
【解決手段】R−Fe(Rは4f遷移元素またはY)の2元系またはR−Fe−T(TはFeを除く3d遷移元素、またはMo,Nb,W)の3元系で3d遷移元素に対する4f遷移元素が原子比で15%以下である4f遷移元素−3d遷移元素の合金において、前記合金の結晶格子の侵入位置にF元素を配置し、特にR2(Fe,T)17Fx(0<x≦3),R3(Fe,T)29Fy(0<y≦4)、及びR(Fe,T)12Fz(0<z≦1)で表記される結晶格子に関し、結晶格子体積の増加に伴う幾何学的な効果、及びF元素の強い電気陰性度による効果により磁気モーメントの増加,キュリー温度の上昇、及び磁気異方性の改質が得られことを特徴とする強磁性フッ素化合物の永久磁石材料を提供する。

Description
(1)結晶格子定数のa軸拡大率とキュリー温度上昇率との間に相関があり、特に4f遷移元素がSmの場合、(キュリー温度上昇率(%)/a軸拡大率(%))=28.5(±5)、また4f遷移元素がNdの場合、(キュリー温度上昇率(%)/a軸拡大率(%))=7.2、の関係を有することを特徴とする強磁性フッ素化合物(図1(a)、及び図2(a)参照)。
(2)単位胞の体積とキュリー温度上昇率との間に相関があり、特に4f遷移元素がSmの場合、(キュリー温度上昇率(%)/単位胞の体積拡大率(%))=14.6(±4)、また4f遷移元素がNdの場合、(キュリー温度上昇率(%)/単位胞の体積拡大率(%))=4.3の関係を有することを特徴とする強磁性フッ素化合物(図1(b)、及び図2(b)参照)。
(3)結晶格子定数のa軸拡大率と17℃での単位質量当たりの飽和磁化の増加率との間に相関があり、特に4f遷移元素がSmの場合、(飽和磁化の増加率22.3(±5)%/a軸拡大率%)の関係を有することを特徴とする強磁性フッ素化合物(図3(a)参照)。
(4)単位胞の体積と17℃での単位質量当たりの飽和磁化の増加率との間に相関があり、特に4f遷移元素がSmの場合、(飽和磁化の増加率11.7(±5)%/単位胞の体積拡大率%)の関係を有することを特徴とする強磁性フッ素化合物(図3(b)参照)。
(5)キュリー温度と相分解温度との間に相関があり、特に相分解温度がキュリー温度よりも80(±20)℃高いことを特徴とする強磁性フッ素化合物(図4参照)。
本発明は、F元素の侵入により磁気特性が改善した磁性材料を提供する。本実施例では、フッ化の方法について説明するが、既に知られている水素化,窒化,炭化などの少なくとも1つの方法と組み合わせることも当然ながら可能である。また、水素化,窒化,炭化などした母相に対しフッ化することも可能であり、またその逆も可能である。
図1は、Sm2Fe17Fxにおけるキュリー温度上昇率の(a)a軸拡大率依存性、及び(b)単位胞体積の拡大率依存性を示す。ただし、キュリー温度は、0.5T磁場中での磁化の温度依存性曲線における偏極点で定義し、また結晶格子定数、及び単位胞体積は、20℃での値である。(a)では、a軸の拡大とともにキュリー温度も上昇しており、25.2(±5)の傾きを有している。縦軸切片は、1.8(±3)を有している。(b)では、単位胞体積の拡大とともにキュリー温度が上昇しており、12.8(±4)の傾きを有している。縦軸切片は、1.8(±5)を有している。Sm3Fe28TiFy,SmFe11TiFzにおいても同様の傾向を観測した。
フッ化熱処理の適正な温度は、DSC特性からある程度の判断ができる。図13はSm2Fe17の(a)Ar中、及び(b)N2中でのDSC特性を示す。Ar中,N2中ともに2つの特徴的な発熱反応が観測されていることがわかる。N2フロー中では2つ目の発熱反応が大きく、かつ高温まで続いていることから、Sm2Fe17結晶格子へのN元素が侵入する反応に対応していると推定できる。(実施例1)では、フッ化熱処理は300℃まで良好な特性を示し、フッ化熱処理温度が400℃ではSm2Fe17の構造はほとんど観測できなかった。そのため、フッ化熱処理温度は、好ましくは400℃よりも下の温度であり、より好ましくはArフロー中のDSC特性の2つ目の発熱反応が終了する温度であり、350℃以下が好ましい。
本発明の強磁性フッ素化合物のボンド磁石用磁粉を製造する方法について説明する。当然ながら、強磁性フッ素化合物とその他の相や化合物とのハイブリッド磁石粉なども含まれる。
本発明では、(実施例1)で示すように母相の4f遷移元素―3d遷移元素の磁粉に、組成を調整した母合金を急冷することで得られるSmFe系の薄帯を粉砕した磁性粉を使用した。SmFe系母合金はSmとFeを混合して真空あるいは不活性ガス中または還元ガス雰囲気中で溶解し組成を均一化した(溶解鋳造法)。得られた母合金は、平均粒径が10μm程度になるようボールミルを用い不活性ガス中で粗粉砕した。
本発明では、例えば(実施例1)に記載したフッ化アンモニウムの熱分解により発生するフッ化水素ガス及びアンモニウムガスを利用し、300℃1時間でフッ化熱処理を実施した。
保磁力を発現させるためには、フッ化工程で得られた粗粉末をジェットミルやボールミルなどで平均粒径2〜3μmまで微粉砕する必要がある。原理的には、超臨界粒径まで微粉砕化することが望ましいが、酸化の影響があるため下限がある。微粉砕後の粒径は非常に細かいため、粒子表面を各種の方法で不活性化する処理が必要な場合がある。
本発明の強磁性フッ素化合物のボンド磁石用磁粉を用い、ボンド磁石を製造する方法について説明する。当然ながら、強磁性フッ素化合物磁粉とその他の磁粉とのハイブリッド磁石なども含まれる。
磁石粉を固めるためのバインダーとしては低融点金属または樹脂を使うことができる。樹脂には、熱硬化性樹脂と熱可塑性樹脂とがある。熱硬化性樹脂としては、EP(エポキシ)樹脂が利用でき、また熱可塑性樹脂としてはPA(ポリアミド,ナイロン)樹脂,PPS(ポリフェニレンサルファイド)樹脂,エラストマーとしてNBR(アクリロニトリルブタジエンゴム),CPE(塩素化ポリエチレン)樹脂やEVA(エチレンビニルアセテート)樹脂などが利用できる。また、無機化合物で固めることもでき、SiO2前駆体の溶液であるCH3O−(Si(CH3O)2−O)m−CH3(mは3〜5、平均は4)、水,脱水メチルアルコール,ジラウリン酸ジブチル錫を混合し、含浸させ固化する方法も利用できる。
等方性磁石粉を用いてボンド磁石を製造する場合には、いかにして生産性良く密度を高められるかが重要な点である。磁石粉の着磁特性にもよるが、成形体ができれば任意の着磁が原理的に可能であり、必要な着磁パターンを実現することができる。
圧縮成形と射出成形がある。圧縮成形では、磁粉の密度を高めることができるため、高いエネルギー積を実現できる。例えば、原料となる強磁性フッ素化合物のボンド磁石用磁粉とEP樹脂を添加剤と一緒に混練してコンパウンドとし、それを金型に投入してプレス成型する。その後、加熱硬化させた上で、余分な粉末を洗浄して落として表面コートをする。コンパウンド製造時の重要な要素は、粉末粒子の選択,粉末粒子の表面処理,樹脂の選択,混練条件の選択などである。粒子径の分布を最適化することで密度を高めることが可能である。また、密度を高めるために液状樹脂を使って磁粉間の滑り性を高めることは効果的である。異方性磁石粉を使用する場合には、磁場印加による磁石粉の配向が追加される。使用する樹脂の種類により配向度は異なり、磁場印加時に個々の磁石粉がバインダーの粘性に打ち勝って自由に動けることが重要である。
本発明の強磁性フッ素化合物は、回転機に利用できる。例えば、PC周辺機器としては、スピンドルモータ(HDD用,CD−ROM/DVD用,FDD用)やステッピングモータ(CD−ROM/DVD用のピックアップ,FDD用のヘッド駆動)が挙げられる。OAとしては、ファクシミリ,コピー,スキャナ,プリンタなどが挙げられる。自動車としては、燃料ポンプ,エアバックセンサ,ABSセンサ,計器,位置制御モータ,点火装置などが挙げられる。HDDやDVDを搭載したPCゲーム機やインターネットやケーブルテレビからデジタルデータをダウンロードして使う装置であるTVセットボックスも挙げられる。家電としては、携帯電話,デジタルカメラ,ビデオカメラ,MP3プレーヤ,PDA,ステレオなどが挙げられる。その他にも、エアコン,掃除機,電動工具などが挙げられる。
本実施例では、塩化の方法について説明する。本発明の特徴は、F元素の侵入による結晶格子体積の増加に伴う幾何学的な効果が原因で磁性の改質が生じる。そのため、F元素ではなくCl元素でも同様の効果が期待できる。反応方法や反応装置は(実施例1)に記載の方法と全く同じである。ただし、塩化ガス発生源としては、塩化アンモニウム(NH4Cl,338℃で分解)の熱分解を利用する方法、及び三塩化窒素,三塩化ホウ素,塩化水素,塩素などのガスフローによる塩化方法がある。当然ながら、これらの混合や同時使用も可能であり、また(実施例1)に記載の各フッ化方法、及び炭素化,水素化,窒素化などの組み合わせも可能である。塩化アンモニウムを用いた塩化では、350℃以上で行うことが望ましい。このようにして作製した強磁性塩化物は、(実施例4)及び(実施例5)に記載の方法でボンド磁石として利用するのに適している。
本実施例では、フッ化する際の母相の酸化・分解を抑制するために、薄いフッ化物の膜を周囲に構築した磁粉に対し、フッ化処理を検討した。
本実施例では、Fe1-xCox(0<x<1)合金粉に対しフッ化処理を検討した。概合金は、室温ではx<0.67では体心立方格子、x>0.33では面心立方格子を形成することが特徴である。規則格子を形成する組成が知られている。

- R−Fe(Rは4f遷移元素またはY)の2元系、または、R−Fe−T(Rは4f遷移元素またはY,TはFeを除く3d遷移元素、またはMo,Nb,W)の3元系の合金からなる強磁性化合物磁石において、
前記3d遷移元素に対する前記4f遷移元素が、15%以下であり、
前記合金の結晶格子の侵入位置にF元素を配置し、
化学式R2Fe17Fx(0<x≦3)で表記されることを特徴とする強磁性化合物磁石。 - R−Fe(Rは4f遷移元素またはY)の2元系、または、R−Fe−T(Rは4f遷移元素またはY,TはFeを除く3d遷移元素、またはMo,Nb,W)の3元系の合金からなる強磁性化合物磁石において、
前記3d遷移元素に対する前記4f遷移元素が、15%以下であり、
前記合金の結晶格子の侵入位置にF元素を配置し、
